"The history of mineral processing is indeed long and has always been tied to mining methods of the day. While many new processes and devices have been developed, the most significant trend in recent times has been the ever increasing scale of operations. There is serious doubt this ongoing trend is enough to match the global trend of falling grades and rising energy demands needed for mineral processing. As well we see that globally, the social licence to operate for mining (and hence mineral processing) is far from secure. Indeed, some argue that mining as we know it is dying and in the future, mining will be much more environmentally secure, even to the extent of insisting upon “in place” recovery and only bringing to the surface the valued product. In this paper we comment on the ramifications of broader uptake of more sustainable mining for mineral processing methods and address the specific question of whether recent progress in in place recovery will lead to a timely breakthrough. The answer proposed is that this is possible in the next 10 - 20 years but in the meantime, the focus is just as likely to be on removal of waste much earlier in circuits. Either way, mineral processing as we know it will change significantly. INTRODUCTION Mineral processing has a long history well covered in a recent publication (Habashi, 2006) who points out “the ancient Egyptians knew already that it would be easier to melt an earth rich in gold particles than another which is poor. As a result, all efforts were made to enrich the gold by washing away the light gangue minerals. Similarly, another ancient method for enriching gold particles from a river stream was by means of fleece, hence the Greek myth of the “golden fleece”. Since the middle ages, striving for improved economics has driven a string of innovative developments in milling and separation. "HPGR (High-Pressure Grinding Rolls) is widely used today for grinding of various kinds of ores such as iron ore or base and precious metal ores. It can be used as first stage of grinding replacing tertiary crusher and SAG mill, but also as regrinding stage to enhance mineral liberation. In addition to better energy efficiency, the advantage of HPGR is to produce much more internal particle fractures allowing faster leaching as it has been demonstrated for some gold ores. This grinding mode of compression and fracture generation also promotes mineral liberation without overgrinding. Mineral processing modelling and simulation associated to detailed ore characterization constitute a powerful tool for plant design and optimization. The mathematical models of the units of operations (grinding and separation) have to reproduce the mineral deportment for which the mineral liberation plays a central role. The present paper is focused on the HPGR modelling with the objective of plant optimization or advanced design from pilot plant tests. The traditional approach of the population balance linked to the energy dissipation and the residence time distribution is generalized in association with a mineral liberation model. The effect of the specific HPGR breakage matrix and grinding function on the mineral liberation rate is discussed and compared to the tumbling mill. The implementation of this mathematical model into a plant simulation tool is illustrated by the example of the optimization of an iron ore concentrator."

"The use of the combined grinding and liberation model to predict liberation characteristics of iron ore comminuted by a ball mill was studied. Comminution characteristics were obtained using the one-size fraction method. The iron ore samples were crushed and separated into a number of narrow size fractions by screening. The size fractions were further divided by magnetic separation into three classes: concentrate, middling, and tailings. Subsequently, various size-grade classes were subjected to ball milling, and the results were analyzed in terms of the kinetic grinding model. The mineralogical textures of the grinding products were analyzed using mineral liberation analysis. The distribution of iron content within the size fractions was characterized by the beta distribution combined with the Andrew–Mica diagram. It was found that the grinding characteristics of the iron ore samples varied slightly with the iron content. However, the liberation characteristics were well described by the same set of liberation model parameters, regardless of composition. The variation in grinding kinetics with composition and the liberation model parameters was used in the combined comminution–liberation model to predict the evolution of the size-composition matrix as grinding proceeded. The predicted results agreed well with the experimental results. The developed model can be used to construct the yield–recovery graph and to calculate the liberation efficiency to determine the size reduction threshold for efficient separation. INTRODUCTION In mineral processing, comminution is usually the first step that ores undergo to liberate valuable minerals from gangue minerals. Generally, as the particle size decreases, higher liberation can be achieved. However, excessively small particles are unfavorable to subsequent processes, such as separation. Moreover, comminution is a highly energy-consuming process itself that accounts for approximately 60% of all energy used for processing. Therefore, there is a definite need to increase energy efficiency by applying adequate stress so that a high degree of liberation can be acquired at the coarsest size without overgrinding. To this end, it is essential to develop a model to predict the liberation of minerals as a function of size reduction."

Laboratory mechanical flotation cells are extensively used in mineral processing for running batch flotation tests with a variety of purposes, for example assessing feed characteristics, determining flotation kinetics, or testing of new reagents and procedures. It is known that the results obtained depend on the operation mode, self-aerated or forced-air, and on the operating conditions selected for the test, in particular impeller speed and gas flow rate. These different results are a consequence of changes in size distribution of the generated bubble population and its remarkable evolution when frother is added; variations in bubble size affect the bubble surface area flux (BSAF), a variable which correlates with particle collection. Results of a two-phase (air-water) test program designed to measure bubble size for a variety of combinations of impeller type and speed, gas flow rate, frother type and concentration, and cell volume, demonstrated the wide range of BSAF with which the cell can be operated. The results obtained in this work demonstrated that gas dispersion in a forced-air lab flotation machine is significantly affected by the characteristics of the impeller/cell geometry combination in use, and the operating conditions selected. Operating conditions must be carefully selected and maintained during the test to ensure consistent results, in particular when frother concentrations below 20 ppm are used, because frother concentration in the cell will decrease as flotation progresses as a consequence of frother partitioning to the concentrate.

"IT enabled platforms are the key to provide an integrated view of the business activity or an enterprise as a whole. Attempts to integrate all functions in an enterprise such as mine-to-market initiatives, wherever and to whatever extent implemented, have provided significant benefits to the industry. The transformative potential of IT enabled integration platforms is illustrated in this communication from our own work in this field. TCS PREMAP (Platform for the Realization of Materials and Products) is a knowledge-driven engineering design and development platform which leverages modeling and simulation and artificial intelligence into the engineering design process. We illustrate the customization of this generic platform for the design and optimization of mineral processing plants in an integrated manner. TCS PEACOCK (Process and Equipment Analytics for Optimization and Control) has been developed to enable automation of data analytics in the operating plants. We illustrate its utility and power in improving the plant performance with the help of case studies from our work on pelletization of iron ores and optimization of flotation plants. INTRODUCTION We are living in an exciting digital era. With the advent of cloud computing and social media on the one hand and rapid advances being made in several research areas of interest to us in the minerals and metals industry such as artificial intelligence (AI) & machine learning, robotics, unmanned vehicles including drones, big data analytics, 3D printing, sensor technologies, renewable energies and internet of things (IoT), many disruptive transformations in our industry are on the horizon. Recent advances in information technology (IT) and knowledge engineering, in combination with appropriate domain expertise, that is, our enhanced understanding of the underlying science of mining and mineral processing operations and the availability of a variety of powerful modeling-simulation tools make it possible to address the challenging problems facing the mining and mineral processing industry, in an integrated manner."

"Process mineralogy’ is a form of applied mineralogy which focuses on addressing problems associated with the processing of ores. ‘Mineralogy’ is the scientific study of minerals and ‘mineral processing’ is the production of concentrates from ores. ‘Process mineralogy,’ however can be defined as the practical study of minerals associated with the processing of ores, concentrates and smelter products for the development and optimisation of metallurgical flowsheets, including the waste and environmental management considerations. This hybrid discipline consists of teams that include geologists, mineralogists, samplers, mineral processors and often others, working together. The degree of cross-training, communication and trust dictates the potential capacity of the team and where an appropriate work dynamic is fostered, in which relationships flourish as much as does the ethic of technical excellence, it is possible to develop technical capabilities that surpass those of conventional teams. The world’s demand for metals is ever increasing and ore deposits available for extraction and processing are lower grade and more complex, often containing deleterious elements that require tailored treatment. Generally, in the past, the technical challenges only needed to be overcome and assessed economically to make an ore deposit viable; increasingly and in the future, a more sustainable approach including environmental and societal considerations is needed. Process mineralogical assessment is increasingly providing the critical information that stands between failure or collapse and survival or success of some mining operations. In this paper, selected case studies are used to demonstrate the valuable role of the process mineralogy tools being used to provide the platform for innovative technology development. Their common attributes are discussed and distilled, thus providing some insights and potential guidance for addressing some of the likely future challenges of the mining industry."

The most common REE containing mineral that is worked today is bastnäsite. It means that mineral processes are adapted to it and that the metallurgical separation techniques for winning of individual REE are adapted to bastnäsite concentrates. For all other deposit types, suitable mineral processing methods and separation technologies need to be adapted and/or developed. Preliminary mineralogical analyses indicate that slightly less than half of the REE in the tailings dumps at LKAB/Kiruna are associated to apatite. The rest is in the minerals monazite (maybe associated to apatite) and allanite. At least allanite is probably not floatable with reagents commonly used for apatite. Mass and element distributions for the tailings sand reveal that very little apatite is present above 300 µm, and that approx. 30 % is below 20 µm. REE does not follow P2O5 completely and are also present in coarser fractions. Flotation results show that the best condition for both apatite and REE winning is pH 9, high collector addition and low dosage of water glass. Under these conditions, the lab-scale flotation gives an apatite concentrate with at least 30 % P2O5 at 70 % recovery. REE follows apatite in the cleaner steps but only partly. Its recovery is approx. half compared with apatite. The reason for the low REE recovery is likely to be that REE to a large extent is trapped in non-winnable minerals, especially allanite. A new short combined flow sheet including high intensity magnetic separation and flotation for a rare earth ore in Maoniuping deposit, China has been investigated. Massive conclusive results demonstrate, that it is critical to separate the ore by high intensity magnetic separation prior to flotation for tons of slimes and nonmagnetic gangue existing. The vital technological parameters affecting flotation have been studied in detail. Modified hydroxamic acid is an efficient collector for bastnasite flotation because of its high selectivity. Flotation results also indicate high temperature that play an unfavourable role on the recovery as well as the grade of bastnasite concentrate, when the rare earth ore is floated with modified hydroxamic acid and sodium silicate depressant. Bastnasite concentrates, averaging over 65 percent REO at an overall recovery of 82-84% is achieved by the new beneficiation technology. Copper-chromium mixed oxides are widely used as catalyst for organic chemicals industry, NOx and CO oxidation, solid propellant etc. In the present investigation, one such spent Cu-Cr catalyst has been tested for recovering copper and chromium values through hydrometallurgical route. The spent catalyst used in this study contains about 42% Cu and 36% Cr. Phase analysis through XRD indicates that major phases are copper chromium oxide (CuCrO2) and copper chromate (CuCr2O4) while minor phase is copper oxide (Cu64O). SEM images show that high energy ball milling changes surface morphology significantly ? more regular shaped grains in unmilled samples changed to fine agglomerates. Surface area also changes significantly due to milling. Preliminary leaching experiments with NH3 and H2SO4 media using unmilled samples indicate that both the media are suitable for selective extraction of copper. About 55% copper recovery is achieved in 2 h using 1.2 M NH3 + 0.2M (NH4)2SO4 solution at 100°C. Increasing NH3 concentration or temperature does not improve the recovery significantly. Under the above conditions chromium, dissolution is insignificant (max. 2.24%). XRD analysis of the residue indicates that copper chromate fraction (CuCr2O4), which is a spinel structure, remains mostly intact. In sulphuric acid media at ambient temperature, 47% copper recovery is achieved with 7.5% (v/v) H2SO4 and maximum of 57% with the increase in acid concentration to 20%. However, 67% recovery is achieved by increasing the leaching temperature to 150°C. High energy ball milled samples show improved leaching efficiency. Under the leaching conditions of 7% H2SO4 (v/v), 2% pulp density, 80°C an unmilled sample yields 47% Cu recovery whereas 3h and 5h milled samples yield 65% and 90% Cu recovery respectively in 2h leaching time. Influence of temperature is also more pronounced in milled sample leaching in comparison to unmilled sample. Water leaching of alkali (NaOH) roasted milled sample carried out at 750°C for 2 h with 100% NaOH (w/w) resulted in 80% Cr recovery as compared to 37% Cr recovery using unmilled sample under the same conditions. It is difficult to analyse the economics without an integrated view of mine transactions, stockpile inventories, process flows and assays. The lack of integration of mining and metallurgical information with sufficient detail to analyse and act is a problem. However, to take action requires real time information from manufacturing assets, corrected for gross errors from trucks, shovels, conveyors, faulty sensors, bad instrument calibration. Validation methods use process models to identify inconsistent information in the case of corrupt actionable information. This paper presents new strategies that transform the data into business information for continuous improvement and optimization. This technical presentation will review recent implementations enabling large metallurgical complexes to improve their data quality for overall production and energy management. A competence center emerges as an enabler for implementing operational intelligence. The evolution of Web services to troubleshoot plant information and to collaborate at the enterprise level is presented.

The first decade of the 21st century was one of fundamentally changed dynamics for the minerals industry. Following intense globalization commencing in the late 20th century production is now concentrated into large businesses that can compete across geography in diverse commodities. Asian industrialization and urbanization is now the main driver of growth in demand for energy and materials. Demand for the output of these industries has risen sharply, reversing decade long trends to reduced real commodity prices. Supply responded with expansions of existing mining and processing operations, and large investment in new resource development. Development of new, lower grade or more remote resources was stimulated. Resource development by global entities in frontier environments reinforced the importance of effective forms of social contract, and of stronger environmental performance. The worst economic shock in decades provoked no significant pause despite large impacts on corporate ownership. State owned enterprises commenced unprecedented foreign direct investment in minerals and energy resources. A thrust towards resource nationalism re-emerged as governments sought to ensure that the export of state owned resources contributes more strongly to government revenue, reducing the burden of trade in scarce resources on other trade-exposed sectors. The unprecedented combination of forces at work has made future predictions difficult, with day-by-day volatility in anticipated corporate fortunes, and investment plans. The challenge for process innovation (and for exploration) has been to keep up, maintaining a lid on costs as lower grade and more challenging ore bodies are brought on quickly in a context of competition for land use, community expectations and continued care for natural and living environments. While new projects have provided the necessary platforms for implementation of innovative approaches, there is evidence that a gap may have emerged between the pace of growth and the pace of innovation. The history of a century of process innovation in the context of growth of output, declining resource grades and commodity prices is presented. The necessary conditions for accelerated process innovation are considered, and future needs and approaches are discussed. Keywords: process innovation, resource development

The Bulgarian deposits of quartz-kaolin raw materials are localized in the NE Bulgaria. For many years, the quartz-kaolin sand separation has been performing by water washing technology. After wet separation the raw material yields two products ? washed kaolin (different grades) and quartz sand (different grades). Research and development program has started to improve the quartz-kaolin sand separation. The program has undertaken an increasing of processing capacity, to decrease the losses in the tailings and to provide production of new quartz sand grades. The kaolin-silica raw materials from Vetovo open mine and the technological tailings from Vetovo processing plant were characterized. It was established that there are a lot of losses of quartz in final tailings. New approach on kaolin-silica raw material separation was tested in laboratory scale. The test work was performed on Derrick Stacksizer screening machines. The results of laboratory experiment show that there are possibilities to increase the quartz sand recovery and to start the production new grade sand. The full-scale pilot test was performed including the following units: two Derrick Stacksizer screening machines equipped with 0.430 mm and 0.150 mm opening Derrick Urethane Panel, respectively; Flat bottom DN 500 Hydrocyclone and DN 100 Hydrocyclon. The pilot test data clearly demonstrate that the Derrick Stacksizer screening machines are suitable for Bulgarian silica-kaolin raw material. Based on the test data a new quartz-kaolin separation technology was developed. The new technology was introduced in Vetovo processing plant increasing processing capacity and decreasing the losses of quartz in final tailings. Additionally the production of silica sand grade PK 0.16 is increased and starts the production a new grade PK 0.10.

At Tata Steel, Coal is washed in gravity and froth flotation circuit at 13-15 mm size and below. Being coal is high in ash (~35%) and difficult washability characteristics (having high (~40 %) NGM at desired ash levels) needs more and timely quality data of ROM for effective optimization and process control. Conventional approach of supplying quality data takes 4-5 hours time. This means during this period, it is assumed that coal is having similar characteristics as of previous set and it is not possible to fine tune during this time which resulted in yield loss. Hence producing clean coal on agreed ash value consistently is a challenging task because of high NGM and variation in input quality. To overcome the problem of collection of representative sample and timely result a new technology was adopted Prompt Gamma Neutron Activation Analysis (PGNAA) technology which is basically an online analyser using Gamma rays as the source to measure the ash content in coal running on a conveyor which gives real time ash analysis. In Copper smelter Aurubis Bulgaria, the copper in slag from the Flash furnace and the Converters is recovered by flotation. The scheme of slag processing is crushing, two stage grinding (autogenous and ball) and flotation. Till 2010 the grinding cycle in the plant was in two stages ? the first stage was AG Mill 70?23 working with a classifier and the second stage was ball mill 3.6/5.5 working with a hydrocyclone. In 2010 a new AG Mill 65x78 with hydrocyclone was put in operation in order to increase throughput of the plant. The second stage of the grinding cycle is with the same ball mill. The Old AG mill processed 55-60 t/h slag with particle size -0.071 mm 75% or over 75 t/h with particle size -0.071 mm 35-40 %. The new AG Mill was designed for throughput 105 t/h with particle size -0.071 mm over 70 %. After the start up there were some problems with the equipment ? block up of AG Mill?s grate and pumps for feeding of the hydrocyclone. For optimization of the process a lot of general tests were made. One of the main problem was a wearing of the sand nozzles. Different materials (rubber, ceramic, metallic) for the sand nozzles were tested. The openings of the grate were changed. This paper presents: ? the optimal technological parameters of the old and the new working scheme; ? how the technological parameters of the new working scheme change when the hydrocyclone works with different nozzles; ? the effect of the change of the grate openings; ? the problems with the increase of the circulating load; ? a final decisions for improvement of the grinding cycle work. The concept of the Unified Comminution Model (UCM) was presented at the 23rdIMPC. The model utilises computational techniques to calculate the mechanical environment in any comminution device, and then incorporates the outcomes from rock breakage tests to predict the product from a device. The model is fully mechanistic, and incorporates the capability to simulate novel equipment. This paper presents the progress on the first application of this concept to applied comminution equipment. This novel comminution model aims to integrate all comminution models within a single struc-ture. This will provide a step change in the predictive power of comminution models, and include a wide range of particle properties that will enable it to be linked to the upstream and downstream process of mining and recovery. Major advances over current models will be the capability to predict liberation, preferential grinding, performance of new and novel devices, and to have power as an integral driver of the comminution simulation process. The methodology and model structure have been developed. An equation within a population balance framework has been derived as the basis for the UCM. A set of SAG mill pilot has been used as the first test case. The breakage characteristics of the ore have been extensively tested utilising a new range of breakage tests required by the rigorous UCM structure. The mill was simulated with the EDEM - DEM software. A partial test simulation of the pilot SAG mill has been conducted. This serves to demonstrate the feasibility of this modelling technique, but still lacks important ore characterisation components that are under development. The study has raised a number of significant challenges to the accepted understanding of the comminution process. Through addressing these challenges considerable insight has been gained into the energy environment in mills and the requirements of breakage testing. The ore characterisation methods and energy transmission derived from DEM simulations remain as major research items.

The mineral suspensions do not present a newtonian behavior as their continuous phase; they can be pseudoplastic, dilatant, or both. The viscosity becomes as the most important rheological variable because the different industrial processes involve a wide variety of rheological scenes, with a specific rheological behavior for each one. Some authors have tried to model the viscosity of suspensions considering the volumetric fraction of solids and others have also kept in mind the size of the particles (Einstein, 1906; Batchelor, 1977; Jinescu, 1974; Krieger and Dougherty, 1959; Tangsathitkulchai and Austin, 1988). Others consider the shear rate (Cross, 1965; Hershel-Bulckley, 1926; Bingham, 1916, etc). However, none of the models is able to simulate the viscosity involving the physical, chemical and mechanic factors at the same time for crowded suspensions. A new model based on Neural Networks is presented, taking into account all the variables of ceramic clay suspensions and chemical additives. New technology for on-line particle size analysis of mineral slurries has opened up new applications for particle size measurement. In some cases the particle size distribution of the final concentrate is an important quality issue. This paper discusses established on-line particle size analysis technologies and presents experiences on the use of a new technique employing laser diffraction in several minerals processing operations. The main innovations in the new instrument are a simple dilution system and multiple scattering correction algorithm, which allows wide solids content variations of diluted sample in the measurement cell. Representative sample for laser measurement is produced by a simple and reliable dilution system. The applications discussed are; Blaine number measurement of Fe concentrate before pelletizing, grinding of variable batches of ore and paste thickener control.

The feed ore is the concentrate of low intensity magnetic separation of pyrite tailings, containing TFe47.47%, S19.41% and SiOpyrrhotite. The exploratory tests showed that using a process of flotation followed by magnetic separation could respectively obtain a sulphur concentrate of S 31.08% with a recovery of 82.89%, and an iron concentrate of TFe 59.97% and S 9.52%with a recovery of 30.93%. The reason of iron concentrates with high sulphur grade was that the sulphur grade of flotation tailings was 7.03%. So enhanced flotation for pyrrhotite was investigated in this research. Results show that when the natural pH of ore pulp varied from 5.5 to 6.0, a reagent combination of FS, LH, and BJ displayed the optimum flotation performance for pyrrhotite. After comparisons made on different flotation processing, the previous flotation flow of ?one roughing, one cleaning, one scavenging system and middling reprocessing?, was found, among others, to have the best flotation effect, as the grade and recovery of sulphur concentrate were 31.08% and 82.89%, respectively, and sulphur content of the flotation tailings was 7.03%. The above results indicated it was difficult to raise further the effect of flotation desulphurization. The authors therefore suggested that oxidizing roast should be adopted following the magnetic process for the purpose of further desulphurization. Besides, flue gas containing SO2 8.25%. Declining gold grades, mineralogical complexity of ore bodies, increasing input costs, more stringent conditions in the licenses to operate, and uncertain gold price dynamics combine to exert significant ongoing pressure on margins of gold producers. Innovative approaches of extracting the metal from its ores are required to realize value from existing and future assets. In a conventional gold processing plant, size reduction of mined ore to produce floatable or leachable product is a significant cost contributor. A step change in cost reduction will be attained if radically energy efficient grinding approaches can be developed, replacing tumbling mills. In the path towards that goal, some quick wins are possible through waste rejection before grinding, and pre-treatment of mill feed to reduce grinding energy demands. Gold locked in complex mineralizations puts pressure on margins by increasing cost per oz (typically high $/t and low metal recoveries) in the hydrometallurgical steps. Gold miners are primarily price takers. The current narrow range of gold uses (predominantly investment and jewellery) is not an entirely desirable state. Some diversification into commercial uses would potentially be a price stabilizer. In this paper, promising research directions, some not always fully explored in the gold metallurgy research space, are highlighted to stimulate radical innovation for substantial value enhancements. The author strongly believes a shift from a traditionally conservative and incremental innovation approach to a more aggressive one, across all aspects of the gold metallurgy value stream (processes to products), is what the industry needs.
