Keywords: Pyrometallurgy, steel, hearth, blast furnace The Mittal Steel Company operates about 36 blast furnaces on four continents. Furnaces range from 1100 m3 to 4800 m3 inner volume. The focus of the group is to push for increasing productivity and increasing campaign life. This has been especially challenging, as many of these furnaces were not equipped for long campaigns during their prior rebuilds. Monitoring and operating practices have to be modified to match the new philosophy. Mid-campaign hearth repair strategies and hearth design philosophies have had to be reconsidered. The paper describes experiences with the current hearth designs and measures taken for hearth life extension. Additionally, the philosophy of recent hearth re-designs is discussed.

Abstract: From the viewpoint of interaction mechanics of solid and gas, a coupled mathematical model is presented for coal/rock mass deformation and gas leak flow in parallel deformable coal seams. Numerical simulations for the prediction of the safety range of mining of protection layer are performed with experimental data from a mine with potential danger of coal/gas outbursts. Analyses show that the numerical simulation results are consistent with the measured data on the spot. Therefore, the coupled model shows a positive future for applications in a wide range. ZUSAMMENFASSUNG:Von der Veranschaulichung der Abhängigkeit Mechaniker für Körper und Gas, wird ein verbundenes mathematisches Modell für festen coal/rock Deformation und Gasleckstelle Fluß in parallele deformable Kohlenähte dargestellt. Numerische Simulationen für die Vorhersage der Sicherheit Strecke, die Schutzschichtbergbau verwendet, werden mit experimentellen Daten von einer Grube mit möglicher Gefahr der coal/gas Ausbrüche durchgeführt. Analysen zeigen, daß die numerischen Simulation Resultate mit den gemessenen Daten bezüglich des Punktes gleichbleibend sind. Folglich zeigt das verbundene Modell eine positive Zukunft für Anwendungen in einer breiten Strecke. RÉSUMÉ: Du point de vue de la mécanique d'interaction pour le solide et le gaz, un modèle mathématique couplé est présenté pour l'écoulement plein de déformation de coal/rock et de fuite de gaz dans les filons houillers deformable parallèles. Des simulations numériques pour la prévision de la gamme de sûreté employant l'exploitation de couche de protection sont effectuées avec des données expérimentales d'une mine avec le danger potentiel des accès de coal/gas. Les analyses prouvent que les résultats numériques de simulation sont conformés aux données mesurées sur place. Par conséquent, le modèle couplé montre un futur positif pour des applications dans un éventail.

It is important to know the breakage mechanism in materials since this knowledge influences the results of subsequent grinding operations. There are two distinct failure mechanisms in breakage: one is tensile micro crack generation at low stresses, which leads to macroscopic failure by disintegration, and the other is formation of shear zones under heavier dynamic impact forces, which generates more fines as seen in crush zones in blasting. Tensile fracturing simply breaks the material into fragments. It is seen as the disintegration of the specimen into two or more separate fragments. This happens under the absence of lateral stresses and the material is free to expand. On the other hand, compressive-shear breakage produces finer fragments due to shear stresses. The first mechanism is observed in laboratory tensile and bending strength tests and the second mechanism is observed both in laboratory brittleness tests and in situ blasting operations under dynamic impact forces. The friability of rocks and ores can be determined by a brittleness test. A test apparatus to determine the friability value has been designed to suit limestone strength characteristics used in cement production. The friability and stored strain energy values of barite, marble, limestone and bauxite have been determined and compared with the corresponding Bond work index (Wi) and grindability index (G) of these materials. The physico-mechanical properties of the tested materials have also been determined to investigate their effect on friability and grinding. The relationships obtained between the indices were in surprisingly good agreement, with high correlations (0.99 and 0.97). The Bond work index and grindability index can therefore be estimated from the friability value, which can be determined more rapidly than the Bond test. But for certain rock types such as andesites the relationships does not hold. Key words: comminution, tensile stress, shear forces, brittleness test, strain energy.

The initial evaluation of a coal deposit often raises uncertainty with regard to the accuracy of the reported Resources and Reserves. Reconciliation of results from mining and beneficiation with the original raw field data highlights deficiencies in original estimations. Credible Resource and Reserve estimation forms the basis on which an entire mining enterprise is motivated, initiated, funded, and established as a commercially viable proposition. This is required for sustainable extraction purposes and to support vital downstream industries such as power generation. Accurate determination of the density of the matrix of the material being evaluated is the key to credible values being obtained for Resources and Reserves. Losses between 15% and 20% of the Resource/Reserve can be realized if incorrect densities are applied to the tonnage derivation. Coal plies and particles have different relative densities, determined by the maceral composition, rank, and mineral and moisture content. These factors in turn contribute to the moisture, volatile matter, ash and carbon contents of a coal, which affect the overall density of the raw coal. More specifically, the relationship of ash to density and the effective matrix porosity were found to be critical in solving the greater majority of the problems in predictive calculations. A major deficiency identified is the inability to determine effective porosity, allowing absorption of adventitious moisture and altering the mass of the core sample. Although the volume of the raw material is altered through crushing, the change in mass after controlled air-drying, used with the original geometrical volume of the raw material, provides a credible air-dry density and allows the determination of the volumetric change related to effective porosity. This parameter can be validated through the evaluation of proximate ash using the ash-adjusted algorithm and a correction for the inherent moisture applied to also give a credible relative density value for an air-dried sample. A combination of theoretical, empirical, and reconciliatory evaluations of the available data, taken from the exploration phase through the mining process to final production, has shown that an integrated approach using the ash-adjusted density (AAD) methodology, in conjunction with other evaluative techniques, provides credible results with a considerably higher degree of accuracy than is currently possible.

World HCFeCr production is 6.0 million tonnes. Correspondingly 1.1-1.6 t slag / t FeCr is produced depending on the raw material basis. Essentially all FeCr is produced in submerged arc furnaces, while the role of competitive technologies like DC is limited. In all furnaces fluxes are used to optimize the slag composition. Vital characteristics are smelting point, electric conductivity and viscosity. The main components of FeCr slag are SiO2, Al2O3 and MgO. Additionally it consists of Cr-, Fe-oxides and CaO. Granulated slag and/or classified slag products are produced depending on the production process. The slag products are mainly marketed in road and civil construction purposes but also in producing refractories. Normally crushed and screened slags are produced simultaneously when recovering alloy. The leachate of slag products is low and performance results are excellent. Slag products successfully replace natural sand and macadam. Generation of waste is essentially reduced. Producing and using slag products are described as BAT-technology and it is an essential environmental aspect. Outokumpu Tornio Works produces 320 000 t FeCr-slag/a. This paper deals with formation of slag in smelting process, its chemical composition, physical and structural characteristics, utilization and product specifications as well as environmental aspects. The slag products are standardized and CE marked. Additionally the role of slag in smelting and alloy recovery is reviewed in this paper.

The high incidence of accidents and fatalities in the South African mining industry, in particular those associated with falls of ground, is often attributed to ineffective and/or inappropriate training methods and material. Recently introduced mine health and safety legislation in South Africa also requires that all mine workers receive appropriate and effective training to enable them to operate safely in their given mining environment. There can, therefore, be no doubt that methods to provide effective training, in particular safety related training, are urgently required in the South African mining industry. In the search for alternative and improved training approaches, attention has fallen on virtual reality (VR) technology as a possible solution. VR has found acceptance in a number of industries as an effective method of training for a variety of work place activities, including those of a safety related nature. VR has successfully been applied in a number of industries to improve the effectiveness of safety and hazard awareness training. The CSIR: Division of Mining Technology (CSIR Miningtek), in conjunction with the Safety in Mines Research Advisory Committee (SIMRAC), therefore evaluated the potential of VR to be used as a training medium in the South African gold and platinum mining industry. Aspects of the evaluation included an assessment of the technical capability of VR to represent a typical underground mining environment with sufficient realism and the relevance of the VR training concept for a largely illiterate workforce. For these purposes, a prototype PC-based VR hazard awareness training simulator has been developed by CSIR Miningtek, and a series of evaluation sessions conducted at a typical deep level gold mine. The conclusion from this evaluation work is that virtual reality technology has the potential to provide effective training systems that are relevant to the South African mining industry. Outcomes from a workshop organized through the SAIMM revealed that the minerals and metals industry must develop its ?Engineering Team? if it is to continue to meet the challenges of globalization. The very economy of the country is largely dependent on a competitive and stable engineering team within the minerals and metals sector. With the Chamber of Mines (COM) passing on its education and training initiatives to the industry, the professional bodies like SAIMM must (despite meagre resources) continue the good work done through the COM in the past. The workshop highlighted recruitment and selection, further/higher education, socialization and initial training, deployment and retention and continuing education as priority areas. These are further detailed in this report. Office Bearers have considered the outcomes and the areas where the Institute should or should not be involved have been stated.

A testing method for assessing the shear-bond strength of thin spray-on liner (TSL) on rock substrate was developed at Wits University Rock Mechanics Laboratories. The gap between a 20 mm thick steel ring and a rock core is filled with TSL along the depth of the ring. After the curing of the TSL for a predetermined period, the sample is placed on a base, which offers support to the steel ring and the TSL but not to the rock core. A compressive load is applied on the rock core displacing the core on TSL contact and punching it towards the void in the support base. Shear-bond strengths for different TSL products as well as shotcrete were measured. This paper describes the test set-up and points out the important aspects and procedures during sample preparation and test execution. The test results are also presented and discussed.

The comminution at grain size level for the liberation of valuable minerals usually requires the highest size-specific energy. Therefore, the full understanding of the comminution process at this level is essential. Models based on the Discrete Element Method (DEM) could be a helpful tool for this purpose. In those, the mineral microstructure, which has a dominant influence on the fracture behaviour, can be described in great detail. One major concern, however, is the missing representativeness of simulated models. In this study, a method to overcome this limitation is presented. The authors show how a realistic microstructure can be implemented into a particle bed comminution simulation using a two-dimensional Bonded Particle Model (BPM). The improved algorithm based modelling approach is exemplarily compared to an equivalent real experiment. Thereby, the focus is set on the analysis of the interfacial breakage and the capability of the simulation to reproduce the experimental results. The comparison of the results shows that simulations at grain size level allow a more detailed evaluation of the fracturing behaviour. This is of special interest as the aim of comminution in mineral processing is not only the size reduction of coarse particles, but an efficient liberation of the valuable components. Hence, simulations with automatically generated real mineral microstructures will help to further improve the efficiency of ore processing. Early research showed that the separation of particles based upon their density was not possible in steadily rising air streams. The terminal velocities of moving spheres are determined by their aerodynamic characteristics. This prevents particle separation by density in standard air classifiers. Passive pulsing air classifiers have accelerated airflow in certain regions, which achieves density-dominant separation. Numerical simulation of airflow within passive pulsing air classifiers was done to estimate airflow patterns near a damper. Analysis of those results shows the significant acceleration of the airflow above the damper. Laboratory trial separations have shown that passive pulsing classifiers are superior to standard air classifiers. "SynopsisAccording to the overlying rock strength and thickness of 10 shallow coal seams in China, the strata are classified into four types: weak and laminated strata (hereinafter referred to as WL), weak and massive strata (WM), strong and laminated strata (SL), and strong and massive strata (SM). The four types of strata, together with longwall panel height (M), panel length (L), and seam depth (H) are factors that influence the loads on hydraulic power supports. Principal component analysis was used to study the seven influencing factors. It turns out that seam depth (H) is multicollinear with WL, WM, SL, and SM. Thus the enumerated seven factors are divided into two models. In Model 1, six factors; panel height, panel length, and layer thickness of the four type strata are involved. In Model 2, three factors; panel height, panel length, and seam depth are included. Using multivariate regression analysis, two equations to calculate loads on supports are obtained for each model. The equations were applied to shallow coal seams. The equation of Model 1 is more accurate than that of Model 2, but Model 2 could be further used in deep coal seams. The equations were coded through VB programming to simplify the calculation.IntroductionTo ensure coal production in the long term, the focus of coal mining has been gradually shifted to the western areas of China in recent years due to rich coal resources in this region. Most of the coal seams in this area are shallow but the support loads are abnormally high. In these circumstances, the chock loads estimating methods used in the past do not work. If the rated working resistance of a support is larger than needed, the shield is unable to fully perform, while a lower working resistance would lead to accidents like shield crushing or even casualties. This problem is frequently found in shallow coal seams such as Shenfu-Dongsheng, Yulin, Tuha, Lingwu etc. (Zhang, 2011). Thus, to ensure safety and efficiency during mining, the estimation of support loads and selection of supports are of great significance."

The productivity indices of the Republic of South Africa compare poorly with those of its competitors in the rest of the world. The theory of productivity is relatively simple, and various models are available to demonstrate this. The problem is how to apply the theory in practice and to convert it into a practical management system that will guarantee results. The secret lies in a management approach that aims at a continuous improvement in achievement and that involves the entire work force down to the lowest level in the process. Good management systems ensuring the necessary attention to, among others, management by objectives, finance, personnel, maintenance, planning, and control are a prerequisite for continued improvement and staff involvement. The net result of such an approach is described by the term performance management, which encompasses the total integration of al a company's management systems.

The feedwell performance in gravity thickeners and clarifiers relies on the efficient mixing between solid particles and flocculant to achieve effective flocculation, as well as energy dissipation of the incoming feed stream. A population balance-computational fluid dynamics (PB-CFD) model has been developed and validated to provide new insights into the operation and performance of industrial feedwells. In particular, the PB-CFD model enables the efficacy of the main functions of a feedwell to be investigated for a wide range of feedwell designs and process conditions. This paper describes how PB-CFD was used in the design and development of a new feedwell concept for the flocculation of particles in a solid-liquid stream. The patented feedwell design includes an upwardly converging flow diverter to create two separate compartments for energy dissipation and flocculation. PB-CFD simulations of this simple and easy-to-retrofit feedwell design illustrate a superior performance in terms of flocculation and energy dissipation compared to typical feedwells over a wide range of flow conditions. The potential benefits include reduced flocculant consumption, better de-aeration, greater stability and the ability to cope with a wider variation in volumetric throughput, better flocculation and fines capture, and a more symmetrical discharge that may also offer improved overflow clarity in some applications. The new feedwell design has been installed in a full-scale thickener at an Anglo American Platinum site in South Africa. A number of operational factors complicate this application, but indications are that the new feedwell has led to improvements in stability and underflow properties.

A study was carried out to evaluate various batch flotation models for the recovery of minerals in a UG2 platinum ore. The major minerals in a UG2ore can be grouped as platinum group minerals, chromite, and siliceous gangue. This study also examined the entrainment of minerals during flotation. The models were ranked using statistical methods and an analysis of model-fit residuals. Entrainment parameters obtained from model fitting were evaluated for logic using a simple mineral-to-water ratio versus time plot. The foremost conclusion from the study was the importance of entrainment modelling. The measurement of water recovery increased the size of the data-set, and the inclusion of a simple entrainment model was statistically significant. The overall fit to the data was improved, and the entrainment model provided logical information on the recovery of gangue minerals that were not considered to be floatable.

"Coal mining is a thriving industry and 53% of the coal mined in South Africa is used for electricity generation. Mechanization has made coal mining more efficient, but fines generation has subsequently increased. Up to 6% of the run of mine material can report to the -200 µm fraction. Common problems associated with fines handling include dust formation, storage problems, and high moisture levels. A method to turn this material into a saleable product instead of stockpiling it can add value to a company.Briquetting is a pressure agglomeration method where loose material is compacted into a dense mass (FEECO International, 2014). The briquettes must be able to withstand rigorous handling and transport operations without disintegrating. This study aims to investigate the optimum binder and moisture conditions required to produce a mechanically strong briquette using two different binders - a PVA powder (binder A) and a starch powder (binder B).It was found that for binder A the optimum moisture level was 12% to 14%. At this moisture level the greatest compression strength gains were observed, and low amounts of fines produced in impact and abrasion tests. The minimum amount of binder added while still obtaining a strong briquette was 0.5% binder A. For binder B the optimum moisture level was also 12% and the minimum amount of Binder B to be added was found to be 1%. Briquettes that were dried outside reached their peak strength after about four days, whereas the briquettes that dried inside took about 20 days to reach their strength plateau. Hardly any degradation took place on the surface of the binder A film after exposure of 300 hours of artificial weathering. Thermogravimetric analysis confirmed that neither binder A nor binder B will add to the ash content of the coal fines, as both binders totally decompose above 530°C.Binder B yielded stronger briquettes after 15 days and also generated less fines. Base metals and platinum group metals can be collected in metallic alloy form, via a wide variety of smelting processes. The recovery, or degree of collection, of the valuable metals is a function of the extent of reduction in the furnace, which, in turn, is indicated by the fraction of iron present in the feed materials that report to the alloy. An equation has been developed that relates the recovery of various metals (such as Ni, Co, Cr, and PGMs) to the recovery of Fe. This recovery equation (for each metal) is characterized by a single parameter (K?) that can either be empirically fitted to the data, or expressed in terms of the equilibrium constant and the ratios of the activity coefficients involved. Data from a number of varied DC arc furnace campaigns are presented to illustrate this behaviour.

Carbothermic process of Ferro Silicon production is primarily a slag-less process. However, slag formation is observed in the regular operation as experienced by almost all the Ferro Silicon Producers in different pro-portions. The problem of slagging in the furnaces may be due to: a)Variation in the input burden charge material quality b)Fluctuations in the Carbon balance and/or c)Fluctuations in the Electrode penetrations The problem will be more severe in nature with the increase of the size of the furnace. The operation performance of the furnace gets badly affected if the slag formed in the furnace is not removed from the bath in time and to the maximum extent possible. It is, therefore, very essential to know the characteristics of the slag formed in the Ferro Silicon Furnaces, besides eliminating the very cause of formation itself; and to find the routes of draining of the same from the furnace bath effectively. This paper envisages the effects of using the LIME STONE in the Ferro Silicon Burden in stabilizing the 48MVA Furnace for improved performance and better consistency. Quality fluctuations in the available Raw Materials are compared with that of the requirements for the Ferro Silicon production. The furnace operational data is compared for 12 months period each for the period corresponding to the before and after usage of lime stone in the burden and found encouraging results in the performance. Implications of use of Lime Stone in the burden on the quality of the output alloy are also studied.

Graphite blocks are currently used in the concentrate - slag zone in primary PGM smelters, and can possibly be extended to the matte zone. This project evaluates the interaction between synthetic matte and graphite blocks on a laboratory scale. Static crucible tests were performed where graphite crucibles (prepared from standard and high-grade graphite) were filled with synthetic matte (27.7 per cent S ? 46.1 per cent Fe ? 17.0 per cent Ni ? 9.2 per cent Cu) and heated to 1550°C for different time periods (1?5 days). Matte penetration was evaluated using a SEM, while graphite dissolution was evaluated by measuring the carbon content of the matte with a LECO carbon analyser. Matte penetrated into standard grade graphite up to approximately 2 mm, while matte infiltration into the high grade graphite was limited to the immediate hot face. The saturation solubility of graphite in the synthetic matte at 1550°C was 0.43 per cent. Copper, iron, nickel, and sulphur were detected in an accretion that formed in the water-cooled part of the furnace. This accretion consists of mainly Cu-S and Cu-Fe-S based phases.
