Process optimisation and continuous improvement are usually acknowledged when making a process more effective, efficient and transparent. During the last few decades, thousands of companies around the world have used total quality concepts in order to establish a continuous improvement process in their companies. Typically these companies apply some kind of Kaizen-type tools and expect results in the short term; however, the great majority of companies are poorly implementing these continuous improvement programs.Usually the most common reasons for failure of the program are lack of commitment from leaders, lack of discipline and engagement from the team to follow process and lack of clear targets for the program. When the results do not come at the expected timeline, it is common to simply drop the current process and apply a different approach from another company or consulting firm.This paper will explore some successful cases of companies that have invested time and effort to establish a reliable and sustainable process of continuous improvement. The focus will be case studies of mines and smelters around the world that use the plan–do–check–act (PDCA) cycle to increase productivity with the best services and lowest costs. The McPhee Creek bedded iron deposit is a recent discovery made by Giralia Resources NL (Giralia) in the northern Pilbara of Western Australia. The deposit lies 30 km north of the town of Nullagine along the southeastern margin of the East Pilbara Granite-Greenstone Terrane (EPGGT).The McPhee Creek area is located in the Kelly Greenstone Belt in the southeastern part of the EPGGT. The Archaean aged greenstone belt consists of volcanic and sedimentary sequences including the Warrawoona Group and the Gorge Creek Group. The McPhee Creek iron ore deposit lies within banded iron formation (BIF) rocks of the Gorge Creek Group. The structure of the McPhee Creek area is dominated by a northeast trending, upright synform (Sandy Creek Syncline) and associated folding that is truncated by northeast trending faults in the east. Iron ore mineralisation is predominantly stratabound and follows the dip of the bedding – however, in some areas, particularly in the southwest of the deposit, mapped steep to moderate dips of bedding planes are at odds with underlying fl at mineralised zones in drill sections. Zones within the deposit that contain substantial thickness of iron ore correspond to areas of complex folding suggesting structural control and iron enrichment in fold hinges. Petrographic analyses confirm mineralisation is goethite dominant and the deposit is strongly supergene enriched.Giralia initially identified iron ore potential in the McPhee Creek area through the presence of a small known channel iron deposit (CID) mesa. Giralia began exploration in 2008 by re-drilling a portion of the CID (subsequently named Crescent Moon) and reported a small low-grade Inferred Mineral Resource. Target generation in the wider area utilising Geological Society of Western Australia maps and Ikonos satellite images identifi ed strongly ferruginous outcrops associated with major structures along an 8 km long range located 2.5 km to the west north-west of the Crescent Moon CID deposit. In late July 2008, a total of 62 rock chip samples were collected during a helicopter supported sampling program conducted at McPhee Creek. Samples taken from haematite-goethite enriched BIF and canga zones outcropping intermittently over the 8 km length of the western and central areas of the prominent range assayed up to 63 per cent Fe. These zones represent the discovery outcrops and surface expression of the McPhee Creek main range iron ore deposit.Follow up sampling, geological mapping, bulldozing of access tracks and ramps and reverse circulation (RC) drilling commenced in September 2009. A maiden Inferred Mineral Resource was announced by Giralia to the Australasian Securities Exchange (ASX) on 15 December 2009.The current Indicated and Inferred Mineral Resource at December 2010 stands at 260 Mt grading 56.2 per cent Fe, 0.12 per cent P, 6.7 per cent SiO2, 2.3 per cent Al2O3 and 9.5 per cent LOI at a 50 per cent Fe cut-off. McPhee Creek is one of the largest iron deposits found in Archaean BIF in the northern Pilbara.

Design and operating conditions of large size mechanical flotation cells were evaluated by comparing them with actual operating conditions in a plant. The objective was to determine the time scale-up factor, typically based on empirical rules. Experiments were conducted on the rougher flotation circuit at Minera Escondida Ltd. The circuit consisted of self-aerated mechanical cells of 160 m3, arranged in six parallel banks with nine cells each. The rougher circuit flotation kinetics were evaluated from direct sampling and local mass balances around each cell of the bank. Adjusted overall mass balances were also developed. This information was used to fit different kinetic flotation models, and it was found that the rectangular distribution function was the most appropriate to describe the distributed rate constant for industrial operation. Then, a rougher flotation simulator was developed to describe the actual operation in terms of the operating variables (mass flowrate, solid percentage, feed grade) and the actual volumetric flowrate entering to each cell. In this study feed pulp samples were taken in parallel from the rougher circuit and were simultaneously floated in the laboratory. The kinetic behaviour was then modelled at a laboratory batch scale in order to determine the time scale-up factor between laboratory batch flotation data and industrial size flotation. The time scale-up factor observed for large sized cells, 160 m3, was found to be reasonably similar to those previously determined for self-aerated mechanical cells, but of lower size, operating at similar recoveries. In addition, the relative effect of mixing, between laboratory batch and an industrial flotation bank, was quantified by the parameter, separating the impact that kinetic and mixing changes have on the time scale-up factor. In general, the rougher flotation operation was found to reach the predicted metallurgical target, and the optimal separability criterion was also respected. The diagnostic generates information about the internal state of the process and helps to identify potential improvements for design, operation and control of the circuit.

Conceptual studies of the run of mine stockpiling and reclaiming requirements at Thiess Bros Pty Ltd South Blackwater coal mine commenced in 1975.Final selection of equipment was made in 1978 and the equipment was commissioncd in June 1979. Equipment selection was made after extensive investigation and visits to existing facilities throughout the world.The equipment selected is described and compared with the alternatives. Foundations were designed to minimise clean up effort and to ensure stabilily of equipment under design wind loading without storm bays. Programmable logic control enables the stacking and reclaiming facility to provide a blended feed to the coal preparation plant.

The acceptable rate of rise of the tailings beaches on upstream-raised tailings storage facilities (TSFs) is critical to life of mine planning. This is illustrated through a case study in Western Australia presented in this paper. Accurate estimates of expected beach slopes, the maximum rate of rise at which the tailings can be placed, and the dry density that the tailings solids will achieve after deposition (stored density) are required in order to design TSFs that will allow upstream raises to be constructed safely and economically. Where operations have been occurring for some time, these three parameters are able to be measured and can be well-defined. If process plant throughputs are proposed to increase through mine expansion, for example, increasing the rate of rise of the tailings can compromise the potential for upstream TSF raising, thus influencing the viability of such an expansion, the timing for its implementation, and significantly increase costs.This paper outlines how rate of rise can be a key constraint, and that ‘rules of thumb’ that are typically applied may not result in the outcomes they were meant to achieve. An example of an experimental method to justify an increase to the ‘rule of thumb’ ~2.5 m/year limit for gold tailings in a semi-arid climatic setting is discussed, followed by rate of rise modelling that ultimately framed the decision-making process for a mine expansion. The rate of rise modelling method was adopted to carefully distribute tailings deposition across four TSFs, comprising nine separate tailings cells, in order to maintain appropriate rates of rise. The implications resulting from various deposition splits are presented, including the need for expansion. In addition, this paper outlines the effect of rate of rise on the state (density) of the tailings after deposition, and provides commentary on how anecdotally acceptable rates of rise, based on the aforementioned ‘rule of thumb’ of 2.5 m/year may not provide assurance of geotechnical stability through the tailings achieving a dilative state, as has been thought in the past. An example of the influence of rate of rise on the state of the tailings, with respect to air-drying and the critical state line (CSL) for the material, is presented. The data indicate that reducing the rate of rise may allow a higher dry density to be achieved through air-drying (evaporative desiccation), sufficient to move the material from the contractive to the dilative zone (i.e. from above the CSL, to sufficiently below it).CITATION:Chapman, P J and Williams, D A, 2018. The production of metallic titanium and titanium-rich alloys in forms useful to the engineer involves the use of certain techniques not usually necessary in fabricating the commoner metals and alloys. However, not all stages in the handling and shaping of titanium-base materials require the application of unfamiliar methods. It is the purpose of this paper to indicate where the well-known techniques are applicable as well as to outline the unusual operations which are necessitated by certain chemical characteristics of titanium.In brief, the characteristics just mentioned are manifestations of the very great reactivity of titanium, especially at elevated temperatures. Liquid titanium burns vigorously when brought into contact with air. It also reacts with practically all refractories, causing damage to the latter as well as undesirable contamination of the metal. Even solid titanium undergoes serious superficial contamination when heated above 800°C. in air for more than a few minutes. In addition to an oxide skin being formed, oxygen enters into solid solution in the surface of the metal causing the latter to become hardened and eventually embrittled.Up to date, titanium has been made only on a pilot plant scale by methods which produce a spongy or powdered product. Refractory problems have prevented the development of chemical reduction methods for making titanium in the form of a liquid pool from which ingots of useful size could be cast. Stream sediment geochemical analyses were collated from open-file mining company reports and assembled in the REGCHEM computerised database at the Institute of Geological and Nuclear Sciences Limited. The database operates on an IBM-compatible PC microcomputer using an application programmed in dBASE IV and termed GEOEXPL. By August 1992, data for 6383 stream sediment samples from 6335 different sites in the Coromandel Peninsula region (Hauraki Goldfield) were entered, giving a total of 29 292 separate elemental analyses. Preliminary statistical analysis using PROBPLOT on a set of data collected by AMOCO from the Mahakirau-Whangapoua area shows that these data are a complex mix of subpopulations related to mineralisation and different source rock types. Thresholds of 37 ppm copper, 31 ppm lead, 112 ppm zinc, and 2.3 ppm molybdenum, defmed by arithmetic models for the combined data set, separate the individual element sets into 'first order anomalous/lesser anomalous and background' subpopulations as follows: copper five per cent/95 per cent, lead five per cent/95 per cent, zinc one per cent/99 per cent, and molybdenum 15 per cent/85 per cent.

During the response to the Moura No 4 disaster, use was made of the New South Wales Mines Rescue Service’s ‘Mineshield’ inertisation equipment. The equipment had to be transported from Newcastle, approximately 1400 kms, and the liquid nitrogen a similar distance. The time taken, and therefore availability of the liquid nitrogen, became a significant problem. Operational issues were also experienced during use. Typically the liquid nitrogen is converted to a gas (vaporised) before being injected into the mine. However, as the propane gas tanker used for the vapourising unit was delayed, an attempt was made to inject the liquid nitrogen directly down uncased boreholes. This proved unsuccessful.Following the Moura No 4 disaster and the Moura No 2 disaster, recommendations were made relating to having inertisation capacity for the Queensland coal mining industry. Today the Queensland industry has multiple options available for inertisation, including the high-volume GAG and smaller volume units such as boilers and membrane separation units. Although it ultimately aided re-entry into Moura No 4, most likely due to the issues associated with supply to Central Queensland, liquid nitrogen has not found favour within the Queensland industry as an inertisation tool.Coregas has commissioned an air separation plant in Mackay, improving the availability of liquid nitrogen to Central Queensland. Based on the availability of this nitrogen, recent sealing operations at Kestrel have trialled using liquid nitrogen and associated vapourising units. Large mining operations need equipment that consistently performs as expected. The most effective way of ensuring this is to have a defined life cycle with an optimised maintenance strategy. The determination of this life cycle is an economic decision, influenced by the construction and utilisation of the equipment. An effective life cycle costing (LCC) tool must be able to process the many variable factors involved.Many factors influence the costs that are associated with a machine over its life. The most variable of these are the costs of maintaining the equipment. Maintenance costs are dependant not only on the utilisation of the machine, but also on the strategy that has been developed to support the machine through its life. A combination of supplier support, component changes, regular servicing and unscheduled maintenance needs to be modelled, based on a variety of drivers. Traditionally spreadsheets have been used to model these factors, but the increasing complexity of the situation can make spreadsheets unwieldy and difficult to manage. A database solution that breaks each activity into its constituent components, links them to an associated mine plan driver and then aggregates the result is the ideal tool to provide a time based cost profile. The evaluation of a number of scenarios, representing different maintenance strategies/life cycles can be rapidly undertaken. Auditability through inbuilt tools is required to provide easy tracing of data. Use of the host company's account structure allows for reporting against the standard chart of accounts.

The Razorback Iron Ore Project is a high tonnage, low-grade magnetite deposit that defines a new iron ore district in South Australia. Known since the 1960s, the deposit has come into its own as the iron hungry world demands not only larger tonnages, but higher grade and cleaner magnetite concentrate ores that counterbalance the increasingly dirty haematite ores that are coming into production.Razorback is hosted by the Neoproterozoic Braemar Iron Formation, a tillitic unit that is part of the Adelaidean Geosyncline sedimentary sequence. At Razorback, this formation forms the southern limb of the Pualco Syncline, dipping at 42° to the north and outcropping along a prominent ridge. The formation consists of a series of alternating bedded tillitic and interbedded magnetite units that represent cycles of glacial advances and retreats. Seven cycles, resulting in seven stratigraphic members, are recognised. Members B, D, and G are the thickest, at 30 - 70 m each, and are the target of current investigations. While the bedded magnetite has the highest iron content, typically 35 per cent Fe, the tillitic unit, at typically 26 per cent Fe, has similar iron content in the ground mass but is diluted by the inclusion of iron-poor granite and metasedimentary dropstones. The mineralisation forms a simple dipping tabular body with only minor faulting, folding and intrusives. Grades, thickness, dip, and outcropping geometry remain very consistent over kilometres of strike, presenting an excellent mining proposition.Razorback differentiates itself from other Australian magnetite projects in a number of important ways. It is not a banded iron formation (BIF); it will have low crushing and grinding costs; and it is located in an infrastructure-rich area close to open-access, high capacity rail, to a selection of ports and to gas, electricity, labour and engineering services. Royal Resources has announced an Inferred resource of 277 Mt @ 25.9 per cent Fe. The company is targeting a resource of 500 - 1000 Mt to support a 10 Mt per year concentrate production. Davis Tube Recovery work shows that the ore is capable of producing a concentrate of over 68 per cent Fe with very low deleterious elements. Metallurgical testing confi rms the ore is soft, and with near-zero initial stripping ratio the project will have a low opex. With access to existing critical infrastructure, capex will also be low, ensuring Razorback will be a highly competitive iron producer in this emergent mining district.

"Column flotation has been successfully applied to iron ore concentration since the 1980s with the goal of reducing silica content and allowing for the efficient production of pellet feed. Since then, columns have been widely used in iron ore processing due to: their lower capital and operational costs when compared to conventional cells their ability to generate higher concentrate grades and recoveries.Currently, more than 100 columns have been installed within Brazilian iron ore processing circuits for rougher, cleaner and scavenger duties. Despite it being a well-established approach, several technological advances have improved column design, accessories and performance. There are a number of hurdles that must be negotiated in order to design an effective gold ore treatment facility such that the expectations forming the basis of project economics are valid and can be achieved in practice. Selecting samples based on geometallurgical context, performing and interpreting testwork relevant to the selected process flowsheet are essential considerations towards achieving this aim. For the last decade, we have read about the great technical innovation that is coming to the mining industry that will increase safety and productivity. There is consensus that it will be a technical innovation that will produce a step change in mining costs and outputs (as opposed to bigger machines or less people); however, this innovation (while freely available) has not taken hold in the industry. While there are a few mines that have embraced technology, the majority of underground mines simply do not have the expertise or technical capability to implement innovation and automation.With unexploited mineral deposits becoming deeper and more remote, and thus more hazardous to mine, telepresence offers the ability to remotely execute production tasks while separating personnel from hazards. As the technologies required to deliver telepresence mature, the potential for there to be no personnel underground during production activities is becoming a reality (the ‘dark factory’). So significant is the capacity of telepresence to mitigate risk, it is proposed that it be included as a separate entry in the hierarchy of hazard mitigation controls.Technical innovation such as the optimised short-term interval control of the production process and the automation of underground mobile fleets offer significant increases in production along with lower operating costs. This paper explores the most critical components for the successful implementation of technology in underground mining; redundant, robust and high-bandwidth communications networks to carry data from distributed networks of smart sensors and to convey teleoperation commands; and high-definition video to provide operators with detailed, real-time data. The days of analogue ‘leaky feeder’ as a base case for communications are over. The human resources required to support the expected wave of innovation are significant and will be difficult to maintain in remote areas as the same skills and expertise are in demand in other industries.The paper highlights barriers to innovation in the mining industry, and a lack of technical and scientific expertise within the industry to be able to identify, implement and manage technologies that can increase safety and productivity. As well, an over-reliance on basic net present value (NPV) financial analysis that is used in the industry punishes investment in technology (capital expenditure; CAPEX) and accepts higher operating expenditure (OPEX) due to the discounting of future savings in operating costs.CITATION:Cronin, J, 2017. The Hill 50 Gold Mine is situated at Boogardie, 3 miles on a bearing of 295 degrees from; Mount Magnet township. Mount Magnet lies 300 miles north-north-east of Perth, Western Australia (Fig. 1).The older workings of the mine may be identified with those of Sirdar, Gold Mining Lease 696M The Sirdar had been worked before 1902 though no records remain, and irom 1903 to 1912 about a thousana tons at a grade of 6' 2 dwt. was extracted annually; by the end of 1918 6,225 oz. of gold had been obtained from the milling of 17,852 tons of ore. In view of these yields, and the length and width of the lode, this mine was early recognized as one of the most promising in the district. From 1919 to 1924 the ground,including G.M.L. 1282M, was held as Mt. Zion G.M.L. 1183M.The Hill 50 Gold Mine N.L. company took up the workings as Hill 50 G.M.L. 1282M in 1934 and have continued operations to the date of writing. To the end of 1956 the Hill 50 Gold Mine had yielded 982,106 tons of ore for a return of 448,'602 fine oz. of gold.The mine has been described by: J utson (1915), Feldtmann (1920), Johnson (1949), and Finucane (1953). Finucane (1953) details the mine structure to a depth of 414 ft. The author was able to examine the mine to a depth of 1305 ft. Detailed main level mapping to the 1060 level and a detailed surface examination have revealed aspects of the structure which were previously obscure.

Flotation has been in use at Broken Hill for nearly 100 years, and the process has gone through many different optimisation studies over that time. This paper reviews the current flotation practice at the Perilya Broken Hill Mine, and details one of the recent optimisation studies conducted using mathematical modelling and simulation tools. The optimisation study consisted of surveys of the lead and zinc circuits, mapping of the floatability components of the ore and developing models of the lead and zinc circuits. The models were then used to conduct simulations to simplify the circuit. The study allowed plant personnel to identify optimum operating conditions for their current flotation cells, as well as possible improvements in circuit configuration and cell capacity.

The design of water and ore addition points has an important bearing on the ease of operation of a grinding circuit. The nature of some of the design decisions and the possible options of the designer are discussed. For example, design decisions determine the ease of alteration and measurement of flowrate, the ease of maintenance, and the effectiveness of feed- back control loops which maintain material inputs (water and ore) at required values. To illustrate discussion in the paper, a grinding circuit which contains one rod mill and one ball mill in series is used. Practical ramifications of desigl decisions :;ne stressed.

Full-scale marker experiments at Cadia Valley underground operations have been ongoing for over 14 years. Initial marker experiments were undertaken in the Ridgeway sublevel cave (RW) (2002), and subsequently at Ridgeway Deeps (RWD) (2008) and Cadia East PC1 (CEPC1) (2012) block caves. Over 25 000 markers have been installed at the three caving operations to date (approximately 20 000, 3000 and 2500 for RW, RWD and CEPC1 respectively). These experiments aimed to quantify and assess the geometry of the extraction zone, development of the extraction zone over time, variability of flow behaviour and factors affecting flow behaviour in both the near and far field cave column. This paper discusses marker recovery results from the RWD and CEPC1 caves.With respect to the two cave operations, marker recovery in both the near field (markers recovered vertically within 70 m of the extraction level) and far field (markers recovered vertically above 70 m of the extraction level) indicates disturbed flow behaviour where marker recovery is not spatially uniform during material extraction. Two distinct patterns or transient behaviours in the extraction zone are indicated. For RWD (advanced undercut), early material recovery was close to the major apex, and expanded towards the centre of the drawbell as more material was extracted. The inverse was observed for CEPC1 (post undercut), where recovery occurred in the centre of the drawbell initially, and expanded outwards towards the major apex. This trend of recovery for the two operations continued in the far field. In the region above the major apex, recovery was observed for all heights, with no clear height of interaction zone (HIZ) indicated. All of these behaviours significantly deviate from both conventional ellipsoidal flow theory and Laubscher’s (2000) design guidelines. For this reason these new mechanisms are termed the Disturbed Extraction Zone (DEZ).For the CEPC1 marker experiment, electronic markers were utilised to investigate the vector movement of material in the near field. Marker recovery movement vectors in the near field indicate extraction zone widths in the order 30 m, with localised marker recovery outside this region (significant horizontal movement of material potentially due to cave muck pile rilling and blast burden movement). The distribution of volcanic-hosted massive sulfide deposits through time is episodic, involving relatively short time intervals of apparent high productivity and long intervals of low productivity. This distribution is principally related to the geodynamic evolution of the Earth. The vast majority of these deposits is associated with the assembly of supercontinents and form along convergent margins, generally in back-arc basins or rifted arcs. This contrasts with the distribution of black smoker deposits, which presently form along both convergent margins, particularly in the western Pacific, and divergent margins at mid-ocean ridges. However, the latter environment is rarely preserved deep into the geological past.There also appear to be systematic patterns in a number of other features of volcanic-hosted massive deposits through time. Deposits hosted by mafic-dominated successions are dominant in Archean to Proterozoic rocks, whereas deposits hosted by felsic-dominated successions are most common in Phanerozoic rocks. Geochemical characteristics of felsic rocks within the host successions and ore lead and sulfur isotope data of the ores have also changed with time. This suggests changes in the process of subduction and/or changes in the characteristics of the over-riding plate with time, consistent with isotopic and geologic evidence for greater reworking of pre-existing crust during the Phanerozoic.Other secular changes that are reflected in characteristics of volcanic-hosted massive sulfide deposits include the redox state and salinity of coeval oceans. As an example, both the abundance of sulfate minerals and sulfur isotope patterns reflect the development of periods of anoxic conditions over time, with major intervals of anoxia reflected by a virtual lack or low abundance of sulfate minerals in volcanic-hosted massive sulfide deposits in the Mesoarchean to the Palaeoproterozoic, and shorter intervals since.CITATION:Huston, D L, Eglington, B, Pehrsson, S, Piercey, S and Doublier, M, 2015.
