Hydrometallurgical processing of complex ores and concentrates is becoming increasingly important as the mining and metallurgical industry seeks to exploit mineral deposits that are difficult to treat using conventional mineral processing and pyrometallurgical technologies. Mineral processing is often challenged by the difficulty or inability to separate valuable minerals into marketable concentrates. Hydrometallurgical processing, using selective leaching technology, can often ?chemically beneficiate? such difficult deposits. Pyrometallurgical treatment of base metal concentrates is capital intensive and subject to ever more stringent environmental control. Hydrometallurgical processing is generally lower in capital cost for an equivalent metal production rate and avoids the gas and dust issues associated with pyrometallurgical processing. The possibility of by-product recovery may also increase with hydrometallurgical treatment. Two examples of new technology or flowsheet development for treatment of complex ores and concentrates are used as illustration. These include the El Boleo process of Baja Mining for recovery of copper, cobalt, zinc and manganese from a complex clayey ore and the PLATSOL? process for recovery of copper, nickel, cobalt, platinum, palladium and gold from a bulk sulphide concentrate.

The modern mining industry is increasingly being tasked to comply with various legal, industry and social prerequisites. In addition to complying with these, the mining industry is further expected to effectively report on their compliance. Although there are many models that aid the mining industry in compliance and reporting, it is perhaps opportune for a new model to be introduced. The Compliance Spindle is postulated as a new and alternative model which is easy to understand and has the possibility of implementation in South Africa and other jurisdictions as well. The Compliance Spindle is also an effective tool to educate future compliance officers. The new model provides for all aspects of compliance and reporting and can be easily modified to take account of new developments in the mining compliance and reporting arena.

An advanced real-time monitoring system called the tapblock diagnostic system (TDS) has been developed. The purpose of the TDS is to help furnace operators manage the safe operation and economical maintenance of furnace tapblocks. This system is an evolution of the current practice of using historical records and operator interpretation to assess the ?health? of a tapblock. The main parameters affecting tapblock health are heat removal capacity and refractory wear, and these are currently difficult to assess in situ except in a global way. By using monitored and operating data together with predictive numerical modelling and multivariate statistical methods, real-time tapblock performance is assessed relative to expected performance. A state indicator in the form of a green, yellow, and red light is used by furnace operators to monitor the tapblock performance and health status during operation. Access to historical operating data and the provision of diagnostic functions allow for probable health degradation events to be deeply investigated. A recent opportunity to evaluate the actual performance of a first generation TDS installed in the KIVCET furnace at Teck Cominco?s Trail Operations showed that a reasonable estimate of tapblock health was made. However, the evaluation also found that some areas of refractory wear were missed, and a new mechanism affecting refractory wear was discovered that was not previously known. This has reinforced the belief that there is a need to develop improved methods of monitoring so that data used to define the health of the tapblock is more comprehensive and accurate.

Definition of mineral resources and reserves forms the basis for effective mine planning and reliable public reporting of mineral assets. Historically, the mineral resource and reserves declaration process has been the domain of the geology and surveying disciplines, with the declaration of the reserves by the surveyor being based on the application of modifying factors to the declared resources available for mining. As part of an ongoing process to improve efficiency, reliability, and reproducibility of results, this approach has been revised and enhanced through the introduction of a revised process and reconciliation tools. The revised approach to reserve definition is based on the definition of scheduled resources, at an appropriate confidence estimate in the context of an approved business plan, over the anticipated life of the mineral asset being applied to define reserves. This planning and scheduling is developed, during the annual business planning process, by the mine planning department using tools such as CADSMine?. The scheduled area together with the application of revised modifying factors is tabulated in the BME (basic mine equation) and reflects the mine production plan over time. Simplification of the modifying factors to dilution and losses underpins the simple yet robust approach to improved definition of reserves in this process and in the basic resource to reserve equation (BR2RE). Dilution intrinsically affects grade but not metal content, whereas the losses reflect both the efficiency of mining and planning and are reflected in metal losses, area losses, or both. Reconciliation of the derived 'resource converted to reserve' area (which is based on the business plan from CADSMine?) versus the 'resource available for mining' (which is derived from Datamine?) underpins the robustness and auditability of the reserves declaration. This R&R accounting and reconciliation approach is transparent and facilitates interrogation of the logic and rationale of long-term business planning and project strategy. These numbers are processed and reported in the logic of the basic resource equation (BRE), which also addresses aspects such as white areas (future and historic), tail management, and partial extraction (non-scheduled pillars, etc.) in compliance with SAMREC definitions. Areas that do not have the necessary confidence and data support to be declared as resources find their space as pre-resource (outside the domain of public reporting), outlining existing potential for future extraction and reporting. Use of the BRE leads ultimately to a complete, refined accounting and reconciliation-oriented approach for all production entities. The revised resource and reserve process includes the discipline of mine planning as intrinsic to the definition and declaration of resources and reserves. Subsequent to the change in process, the resources and reserves have truly become the domain of the mineral resource management discipline. This paper defines the logic of the basic resource equations and outlines their application in the definition and reconciliation of mineral resources and reserves at Anglo American Platinum Limited.

The management of unpaved mine road networks on large surface mines rarely results in optimal road maintenance strategies and minimised total road-user costs. This is ascribed mostly to the complex and dynamic combination of variable road networks and loading and discharge points. In a dynamic mining environment - typically those mines in which production is managed by a centralised truck dispatch system ? there is no guarantee that a particular road maintenance intervention will contribute significantly to reducing total road-user costs or increasing productivity. Most large surface mines operating ultra-heavy mine trucks rely on an integrated on-board diagnostic data collation, communication and GPS-asset location system as a real-time fleet management tool. By extending this system to incorporate a multi-sensor analytical procedure in which specific truck vital signs are monitored and filtered, a road defect can be recognised and a trigger level set to relay the location of defects on the mine haul road to the centralised truck data management system. Previous work established the feasibility of the multi-sensor approach to road defect recognition on large mine haul trucks, and outlined the defect recognition, analytical and modelling issues and system limitations. This paper presents the development of the analytical procedure used as a basis for evaluating the truck on-board data to establish maintenance priorities amongst a network of mine roads. Following an introduction to the system architecture, the results of system field trials are analysed and the results discussed in the light of defect density and traffic volume as the primary variables in an approach to prioritising road maintenance. The paper concludes that by supplementing the existing mine communication and asset management systems, road maintenance can be managed on a near real-time basis and maintenance equipment dispatched to where most immediate benefit will realised from a maintenance intervention on the network, thereby generating the maximum improvement in service and reduction in cost per ton hauled.

When designing coal mine roof support, it is necessary to account for the uncertainties and variability that inherently exist within the rock mass and support elements. The performance of a support system is affected by these uncertainties, which are not taken into account in the current deterministic design methodologies used in South Africa. The key to the design of a roof support system is a better understanding of roof behaviour and uncertainties that can been countered during extraction. This paper sets out to develop a method that takes all uncertainties that exist within the rock mass and the mining process into account and provides a quantitative risk-based design methodology.

This paper covers in situ stresses in the Earth?s crust prior to any man-made disturbances, such as mining. It introduces the Southern African Stress Database, which contains primitive stress measurements obtained from locations spread all over southern Africa. The measured stress data shows large variability without any visible trends, except a relationship with increasing depth. The stress database is reviewed briefly, establishing means to measure the variability or dispersion in the measurements, and showing that the dispersion is not as much a result of experimental error as it is a feature of primitive stress. The paper demonstrates from the beginning that the state of stress in rock is highly variable, but that there are well-defined maximum and minimum limits to all the stress components in rock. Formal error analysis is introduced to check the consistency of the database and to separate out a database of consistent stress measurements for use in a primitive stress model. The aim is to provide a picture of primitive crustal stress based on objective stress measurements together with interpretations of how the primitive stress can be affected by the five main influences; namely, depth, rock mass properties, tectonism, isostacy, and erosion. Four elementary models for primitive stress are introduced and compared with the measured data. It is quite clear that none of the elementary models is sufficient to describe the data. In the absence of a better model, this paper suggests a generic model based on the Hoek-Brown failure criterion and the consistent stress database, since it incorporates the variability in the stress tensor that is likely to be encountered underground all over southern Africa. Identifying the exact borders of geological domains and assessing the uncertainty of these borders are crucial steps in resource estimation. This potential field method was designed to build 3D geological models from data available in geology and mineral exploration, namely the geological map and a digital terrain model, structural data, borehole data, and the geologist’s interpretations. The resource evaluation of a copper ore deposit is often performed in three steps: (i) delimitation of the boundaries of the units corresponding to the various geological formations or ore types; (ii) estimating densities; and (iii) estimation of grades within each unit. In simple cases (e.g., a series of sub-horizontal layers), the geometric model can be built using 2D geostatistical techniques (kriging or co-kriging of the elevations or thicknesses of the various horizons) which also quantify the uncertainty of the model. A 3D model of Cu grade is generated using ordinary kriging; however, the indicator kriging method is run to design a 3D model of rock types by incorporating the drilling results. Block models of geophysical and geological characteristics are included in a similar 3D mesh to investigate their relationships in copper mineralisation.

VERSLAG- REPORT No. 1365 STUDIES OF INCIPIENT FUSION IN THE SYSTEM CHROMITE- MgO- Al2O3-SiO2-C 5th January, 1972 Investigator: N. A. Barcza SYNOPSIS A fundamental study was made of twelve chromite ores by use of a thermobalance under atmospheric and reducing conditions. It was found that their thermal behaviour under atmospheric conditions can be related to the mineralogical composition of the chromite spinel and the gangue. The overall mechanism of reduction with solid carbon over the temperature range of 1 200 to 1 500°C was shown to be diffusion of carbon through the reaction product. The effects of additions of fluxes and variations in particle size on the kinetics and mechanism of reduction were determined. It was shown that carbon monoxide does not reduce chromite ore up to temperatures of 1 550 °C, and it can therefore be eliminated as the diffusing reducing species. However, the reaction product of reduction, namely a mixed carbide of iron and chromium, was shown to be an effective reducing agent for chromitc ore, while also facilitating the transport of carbon. VERSLAG - REPORT No. 1380 AN ELECTROCHEMICAL MODEL FOR THE LEACHING OF URANIUM DIOXIDE 10th January, 1972 Investigators: C. R. S. Needes, M. J. Nicol SYNOPSIS A correlation between the rate of leaching of UO2 and the electrochemical properties of the oxidant concerned has been derived. This correlation is found to be borne out by experimental results. Certain effects observed in UO2 leaching and hitherto unexplained have been clarified in terms of an electrochemical mechanism. Experiments have shown that the mixed potential of a UO2 electrode gives a measure of the rate of dissolution of UO2. Its significance to commercial practice is discussed. CONCLUSIONS (I) The dissolution of UO2 in the presence of a number of oxidants can be explained in terms of an electrochemical mechanism. (2) The mixed potential of the UO2 electrode is a measure of the rate of UO2 leaching. This principle could be used in the control of industrial leaching operations. (3) A simple treatment has provided a mathematical basis for a fundamental correlation between the rate of U02 dissolution and the chemical properties of the oxidants concerned. This relation has been found to agree well with experimental results. (4) A number of phenomena occurring during the leaching of UO2, hitherto not explained in a satisfactory manner, have now been clarified in terms of an electrochemical mechanism.

This paper describes the development and implementation of amine-wide continuous stability monitoring system at the Declines Section, Anglo Platinum Union JV. The Declines Section at Union JV experienced a number of large panel collapses during 2005 and 2006. As well as posing a major safety risk, the panel collapses had a major effect on production since the Declines Section is a semi-mechanized operation. The collapses would often extend into the mechanized strike roadways, resulting in a loss of access to both current and future production faces. The collapses have been largely overcome owing to a change in support design and the implementation of a mine-wide stability monitoring programme. This paper describes the precursors to collapses, which were identified using continuous closure measurements and the remedial measures taken. It also outlines the design and introduction of a robust and reliable monitoring tool, which is now used on a mine-wide basis to provide early warning of large-scale collapses.

Methods based on regionalized variables theory, commonly known as geostatistics, have been widely used since more than three decades to predict/estimate spatial distributed data, namely mineral resources, with quite good results. However, some restrictive theoretical assumptions, such as the need of some kind of stationarity of data and the linearity of the predictor/estimator, are often wrong options in many applications. An alternative approach based on a finite mixture modelling, or cluster weighted modelling (CWM) technique, is presented and compared, in its theoretical and practical aspects, with the geostatistical methodology. CWM is a general non-linear framework based on the estimation of joint density functions allowing the calculation of the conditional probability function of the target values given their locations. Validation tests are performed in a 2D case study, where testing data proceeds from a soil contaminated by a heavy metal. The results of ordinary kriging and CWM estimations show a very good agreement with actual data. A computer-aided blast design consultant system has been developed. The software consists of two modules: one uses theoretical and empirical formulae and procedures to design a blast based on user supplied geological and mechanical data, while the other is an expert system that analyzes blast vibration problems and recommends remedial action using knowledge based rules. The system is currently undergoing field evaluation.

It is well understood that to develop wagon wheels with higher abrasion resistance, fracture toughness, and fatigue resistance, steels with lower amounts of inclusions need to be used. Clean steels are produced with technologies that minimize the amount of inclusions in the microstructure. The demand for cleaner steels is high, and lowering of non-metallic oxide inclusions and controlling their morphology, composition, and size distribution is vital. Reduction of residual impurity elements such as sulphur, phosphorus, hydrogen, nitrogen, and trace elements is essential in the production of cleaner steel. Material cleanliness is vital for fatigue endurance, since oxide inclusions may act as stress concentrators and initiation points for fatigue cracks. To better understand the relationship between the cleanliness and toughness of the 34-inch cast wagon wheels, two samples of different levels of cleanliness were supplied for investigation. This paper presents the results of metallurgical analysis using scanning electron microscopy(SEM), energy-dispersive spectrometry (EDS), and mechanical tests for the pearlitic high-performance cast rail wagon wheel (identified as Class B) that are currently being used. The Charpy V-notch impact test results for the three samples from wagon wheels were compared. With the aid of SEM/EDS analysis system, non-metallic inclusions in these steels were detected, and it was possible to determine the position, size, shape, and composition of each particle. Alumina and manganese sulphide inclusions could be identified as the dominant inclusion types in the investigated samples. Fracture surface analysis of the Charpy specimen with high inclusions indicated that transgranular cleavage was the predominant fracture mode. Fractography of fracture surfaces of Charpy impact test samples also showed improvement of toughness properties on the clean sample.

The Pooncarie Project is located in the Murray Basin region of Australia. This region is a potential new mineral sands province. Due to the geological environment and the lithology of the deposit, these deposits have some technical challenges that need to be addressed prior to their successful development. Within the Pooncarie Project the Ginkgo deposit will be developed first. The technical challenges it presents include its geographical isolation, the requirement to remove substantial quantities of overburden as well as the processing issues raised by the highly weathered nature of the ilmenite family of minerals. Ore characterization bench scale testwork and bulk sample pilot plant programmes have been carried out and the data obtained used to design flowsheets for both the wet plant and mineral separation plant circuits with the flexibility to enable these plants to handle the variable heavy mineral assemblage. In addition to the solving of the processing challenges, technical issues such as removal of overburden for the minimum unit cost, the use of hyper saline water in the dredge pond and the provision of infrastructure, have had to be addressed. None the less, the orebodies making up the Pooncarie Project have many positive features including low slimes content, good rutile and zircon grades and the ability to recover most of the ilmenite family of minerals into acceptable TiO2pigment feedstocks. The development of the project is set to proceed with the establishment of mining operations on the Ginkgo orebody feeding a mineral separation plant at Broken Hill. The initial shipment of products is expected to occur in early 2005.

The Skorpion Zinc Project demonstrated the viability of the production of zinc from non-sulphide (commonly called ?zinc-oxide?) ores, using the leach/solvent extraction/electrowinning process route. The success of Skorpion raised the profile of a number of other zinc oxide deposits, considered to be similar. However, a study of three such deposits demonstrates that the application of whole-ore-leaching may be limited and that the concentration of zinc, or at least the separation from acid-consuming gangue minerals, prior to leaching is essential to the successful recovery of zinc from these deposits. The recovery of zinc is dependent on an understanding of the geology of the deposit, the mineralogical association of zinc minerals with gangue minerals (Boni, 2005) and limitations of mining practice. Flowsheet development and the associated metallurgical testwork to derive an economically viable treatment route from two of these deposits are discussed. Key parameters affecting zinc recovery by gravity separation and flotation are presented, demonstrating that even minor differences in mineralogy have a profound impact on zinc recovery and reagent consumption. The study also deals with the determination of appropriate design parameters through metallurgical mapping of the dense media separation process.

Chalcopyrite represents the most important copper resource and is currently mainly exploited using pyrometallurgy. Bioleaching is an environmental-friendly and economic alternative to conventional mineral processing technologies. The technical feasibility of stirred tank reactor bioleaching of copper ore concentrates using acidophilic iron-/sulfur-oxidising bacteria is proven, however, often incomplete due to inefficient chalcopyrite dissolution. A decoupling of bacterial growth from bioleaching activity in one bioreactor by adjusting appropriate temperatures for both process steps allows for almost complete chalcopyrite dissolution. Separation of copper and recovery of other metals from the PLS was possible by implementation of different biological and chemical techniques. The Ferredox process has been proposed to treat limonitic laterite ores for cobalt and nickel recovery by means of anaerobic reductive dissolution with autotrophic, acidophilic bacteria. As a modification, aerobic reductive dissolution of laterites with acidophilic bacteria has shown economic and environmental advantages over anaerobic reductive dissolution. The reductive bioleaching technology has the potential to increase metal recovery in existing mines, and transform unexploited ores and limonite stockpiles into valuable resources. The Kriel Colliery is an Anglo Coal mine which is contracted with Eskom to produce No. 4 seam for Kriel power station. The mine previously found it uneconomical to mine No. 5 seam due to the low qualities and tonnages of the seam, both at the opencast and underground sections. An area has been encountered for the first time at Kriel Colliery opencast pit 5, where the tonnage and qualities of No. 5 seam warrant further investigation. The primary reason for the investi¬gation of No. 5 seam by Kriel Colliery is because of the advantage of the high selling price (R450/t) that the market is currently prepared to pay for the No. 5 seam. The aim of this project is to mine No. 5 seam economically without interrupting No. 4 seam mining operations. The problem is that the equipments that are currently being used at the mine belong to Eskom and are dedicated to mining No. 4 seam only, not No. 5 seam. Through geology investigation, it is found that the whole No. 5 seam (No. 5 seam upper and lower) has an average thickness of 1.8 m. It also contains a parting of carbonaceous shale which divides the seam into two parts. No. 5 seam upper contains less tonnage compared to No. 5 seam lower. The calorific value and ash content of No. 5 seam lower is far better than No. 5 seam upper, but would still require washing the coal. This makes No. 5 seam lower the preferred seam to mine because it meets the requirements of the customer which is Highveld Steel. It is a coincidence that the area containing No. 5 seam under investigation encounters high overburden problems. The problem of drilling to No. 4 seam was going to be encountered because the thickness of the overburden ranges from 35 to 39 m. The Gardner Denver at the mine can drill blastholes only to a depth of 34.5 m, meaning the full overburden will not be drilled at once. This means the mining of No. 5 seam will do favours for Eskom because the overburden thickness will be minimized. This then led to an agreement between Anglo Coal and Eskom to mine No. 5 seam because both companies benefit from the project. In order to identify a suitable mining method for No. 5 seam lower, literature studies took place. It is found that San Juan mine from the USA has similar geological features to Kriel Colliery's No. 5 seam. Through comparisons, it is found that truck and shovel mining would suit the geology of Kriel Colliery's No. 5 seam since San Juan mine is using it. The sequence of mining No. 5 seam lower allows for a clearance of two cuts between the truck and shovel operation and the dragline. The mining sequence of No. 5 and 4 seam will be in the order of top soil removal; soft overburden pre-stripping; pre-strip drilling; pre-strip hard overburden; No. 5 seam lower coaling; interburden drilling and blasting; interburden stripping and No. 4 seam coaling. Financial evaluation of the project shows that a contractor will charge Kriel Colliery (Anglo Coal) approximately R 102.2 million to mine No. 5 seam successfully. The sales of No. 5 seam lower will provide a profit of R99.4 million at a yield of 70% from the washing plant. The project is beneficial to both Eskom and Anglo Coal because Eskom will have eliminated the problem of pre-stripping and Anglo Coal will generate additional profit. Through investigation and analyses of the project, it is proven to be viable and should take place. This is after looking at the advantages that the project has for Anglo Coal and Eskom. One of the most critical and complicated steps in mine design is a suitable mining method selection based upon geological, geotechnical, geographical and economical parameters. Since there are many factors involved in mining method selection, the decision-making process is very difficult. In this paper, the Analytical Hierarchy Process, with 13 criteria, is used to develop a suitable mining method for the Golbini No. 8 deposit in Jajarm (Iran). Six alternatives (conventional cut and fill, mechanized cut and fill, shrinkage stoping, sublevel stoping, bench mining, and stull stoping) are evaluated. The studies show that the suitable mining method for this deposit in the present situation is the conventional cut and fill method.

Platinum metal prices have risen significantly during the past 18 months, and have remained at elevated levels. Driving these bullish prices are sustained jewellery demand, mainly from the Far Eastern markets, and ongoing autocatalyst usage in response to ever more demanding global environmental legislative requirements. Within South Africa, the areas north and south of the Steelpoort River in the Eastern Bushveldare well known for their significant resources of platinum. The bulk of the resources have lain dormant in anticipation of the very situation that is currently occurring in the marketplace. Anglo Platinum is the largest primary platinum producer in the country, and is uniquely positioned to take advantage of the current elevated metal prices and shortfall in supply of platiniferous metals. In addition to its production capabilities, Anglo Platinum holds an extensive portfolio of mineral reserves and resources which underpin its ability to implement expansion projects to continue growth in platinum group metal production. It also has access to, and is actively expediting, the exploration of a range of properties where the company can further expand current production capacity or supplemented depleted production levels.

Finsch Diamond Mine, part of De Beers Consolidated Mines (DBCM), is situated between Kimberley and Postmasburg in the Northern Cape, South Africa. The kimberlite pipe was discovered in 1960 and De Beers assumed full mining rights three years later. Production commenced in 1966 from an opencast mine, and the operation moved underground in 1990 by developing and implementing a new mining method of blast hole open stoping. A mechanized block cave was brought into production in 2005. While block caving was not new to DBCM, with productive caves having operated in Kimberley and Cullinan, from the outset, the Finsch caving operation was designed as the most advanced with a semi-automated ground handling system. The extraction level was laid out as a single sided herringbone system due to the very poor ground conditions on the south side of the pipe. These factors combined to create a unique environment, which necessitated a completely new approach to draw control. The required system was developed by a team consisting of DBCM personnel from head office and Finsch, GEMCOM and Sandvik-Tamrock, the equipment manufacturers. It was essential that the system could be run quickly, provide daily updates and issue calls directly to the LHDs. It was also important that the base data were obtained from the resource model, which was to be depleted on a monthly basis, thus forming a close link between mine planning and draw control. A further requirement of the system was that it would form a central database for the extraction operation where all data pertaining to delays and changes in conditions, be they production or ground condition related, could be recorded and analysed. The design brought together empirical rules and tables developed at Cullinan plus concepts from programming developed for the front cave at Koffiefontein so that the new system was based on sound practical experience. These facets were incorporated into PCBC (GEMCOM) and CMS and PCS (Sandvik-Tamrock programmes). The system has now been operational for just under a year and while modifications have had to be made, it has proved itself as a practical and reliable tool with which to manage the draw control at Finsch. The system is unforgiving and has forced the production team to focus on the specified drawpoints. Problems have been encountered but most of these have been related to re-educating a workforce, familiar with a flexible mining method, to the strict discipline required for a modern block cave.
