Today?s steel industry is in a vibrant and resurgent mode. This transformation has been in the making for some time now. Over the last few decades, the industry was steadily transforming itself into becoming a high tech industry. New technology was adopted, efficiencies were enhanced, lean manufacturing concepts were brought in and a strong customer focus was developed. Today?s mills employ sophisticated instrumentation, computerized monitoring, on-line smart systems etc. driving processes that are producing at rates of many tons/minute. All this is not possible without judiciously using the latest available technologies in various fields and developing a more sophisticated work force. Prof. Sohn has been a pioneer in driving the concept of process engineering in process metallurgy. In this paper the focus is on some aspects of process engineering ? primarily process modeling - as applied to iron and steelmaking processes. Examples are shown to demonstrate how problems have been addressed. Some thoughts on future directions are presented.

"INTRODUCTIONThis paper describes the inseparable relation between product design, liberation, and metallurgical recovery in the optimisation of the recycling of passenger vehicles. This is illustrated by the use of an optimisation model that uses among others a material combination matrix based on metallurgical process data, which depicts the consequences of the quality of intermediate recycling products on the metallurgical material recovery and final alloy metal quality. Various simulations will illustrate the effect of changes in product design and hence liberation on the recycling of end-of-life vehicles. Although this paper focuses on cars, the discussion is equally valid for any end-of-life product. Calibration of the model will be discussed with reference to experiments carried out in order to study the optimal recovery of aluminium applications used in passenger vehicles.OPTIMISATION MODEL FOR LINKING DESIGN TO RECYCLINGImproving the efficiency of the material cycle of the car is essential to ensure a sustainable development of our society as well as e.g. to comply with the recycling targets imposed by EU legislation. In the design of the car various materials are combined and connected in many different ways, making up the complex 'mineralogy' of the car and its components, which is changing rapidly and continuously over time. The liberation of materials during shredding plays an important role in the composition (and quality) of the intermediate recycling streams. In order to include the influence of product design (mineralogy), liberation, and particle composition (quality of the intermediate recycling streams) in the optimisation of the recycling of end-of-life vehicles, a systems engineering tool for optimisation of the recycling of end-of-life vehicles was developed, including a liberation model. The optimisation model predicts the recovery rate as a function of product design (in this case a car), liberation, efficiency of the different process steps, economy and legislation based on a developed recycling flow sheet for end-of-life vehicles. Optimisation can only be achieved through the combination of the knowledge areas of product design, shredding, mechanical separation technology linked to pyro- and hydrometallurgy, composing a complex interconnected network of unit operations."

An insight into the mechanism of electrocrystallization of copper in simulated commercial acid electrolytes has been surmised from scanning electron microscope analysis of laboratory prepared specimens. The growth takes place in three overlapping stages. In he first, lasting approximately one hour at 200 amps/sq m, a propensity to epitaxial growth is observed. During the second stage a preferred orientation developed. The crystallography of the deposit showed a strong preferred orientation with the [111] direction normal to the surface. Triangular pyramids with (111) faces and (111) texture is a common result. In the third stage, occuring at longer deposition times, side growth, dendrite-like branching is common. The obsermtions have some elements in common with published results for highly purified electrolytes. Several significant differences were observed. The truncated pyramidal and block type growth discussed in he literature is suppressed under the conditions studied. The results are briefly discussed in terms of the screw dislocation, fault, and layer type growth mechanisms of crystal growth.

During blasting body wave interaction with geometrical surfaces induces Rayleigh-waves which propagate along free surfaces, e.g. crack faces or delaminated rock layers. These Rayleigh-waves carry most of their energy within a very shallow surface layer and propagate with very little attenuation in real rock materials. Upon interaction with a crack front a very strong mixed mode stress intensity factor may result and lead to fracture initiation. On the basis of experimental photomechanical results the history of dynamic stress intensity factors Kt and K2 will be studied in Detail.

The rapid development of real-time monitoring technology for the construction of large underground structures in urban areas can be attributed to: the zero-risk objective, the need for transparency between all parties involved and the control of real cost within the budget. Real-time monitoring can be an integral part of the construction contract (for example when compensation grouting is required) or independent, in particular when measurements of existing structures and buildings bordering the project are to be taken before construction starts. Three examples of extensive field instrumentation schemes are described: a large road tunnel in the Moscow suburbs, a new metro line in Amsterdam and major redevelopment works at a busy Central London rail interchange.

One of the problems that arises in the early stages of the mine planning before the determination of the mining exploitation method is to predict what will be the recoverable ore reserves in tonnage, grade and metal quantity, if the select ion is based upon block grades. The estimation of these recuperation or recoverable functions can act as an important planning tool in what concerns the appraisal of the consequences of ore-waste discrimination of individual blocks in a selective mining operation. Estimation methods of all these functions are discussed together with cross validation tests using the available information concerning a preliminary drilling campaign accomplished during the exploration stage of an iron orebody located in the North of Portugal (Moncorvo Orebody).

Reflected light microscopy is routinely applied to the study of ore minerals and textures in polished sections prepared from a wide variety of ore specimens. With the increasing interest in environmental problems, the important role of the reflected light microscope in the precise phase identifications and the determination of the textural relationships between those phases needs to be recognized. Among other environmental applications, the microscope has been applied to the recognition of lead smelter particles from remote collect sites in Missouri and those particles have been compared to dust particles from specific localities at the nearby lead sinter plant and lead blast furnace. Dust from a secondary copper refinery has been studied for its mineralogy. Soils in the vicinity of a Missouri lead smelter have been studied for their mineralogy in preparation to the clean up of those soils. Electric arc furnace (EAF) dusts, recently classified as hazardous waste by the EPA, have been examined for their mineralogy and textural intergrowth in order to better evaluate proposed metallurgical treatment procedures to render the dust non-hazardous. The initial products from experimental metallurgical treatment of EAF dusts also have been studied to aid in determining the effectiveness of those treatment procedures. Refractory gold sulfides that have been roasted in the presence of lime to retain environmental objectionable sulfur and arsenic while recovering the gold have been studied by RLM to determine their mineralogy, porosity, and permeability for cyanide leach solutions. These case histories illustrate the applicability of ore microscopy to the study of problems related to environmental concerns.

The role of research and development In the South African gold-mining industry Presidential Address given by M. D. G. SALAMON, Fellow, Dipl. Eng. (Mining) (Hungary), Ph.D. (Durham) The decision of the gold-mining industry in 1974 to embark on a major ten-year research and development programme was widely publicized at the time. In choosing a subject for this address, I felt almost obliged to use this opportunity to give an account of the progress of this undertaking. On reflection, however, I felt that a simple progress report would not suffice. It seemed important that the programme should be shown in persepective, and that its aims should be outlined to the mining and metallurgical engineering community, many of whom are vitally concerned with the well-being of the gold-mining industry.

The future of lead and zinc, as with any material, will relate directly to their capability to remain competitive; that is, to demonstrate cost-performance ratios that are superior to those of competing materials. These cost-performance ratios are not static; therefore, it is necessary to develop improvements in products or processes to maintain present markets or to penetrate other markets. Perhaps the surest way to achieve these goals, if they can be achieved at all, is through research. The world lead and zinc producing industry established ILZRO as its cooperative research function to carry on both fundamental and applied research and development efforts aimed at the stated objectives. Current research efforts in the fields of die casting, galvanizing, finishing, chemicals, architectural applications, ceramics, and batteries are reviewed and potential impact assessed, some projections are given of possible new areas of research. Environmental research and its impact on future uses of lead and zinc are also discussed.

Pyrometallurgy is an important sector of modern industrial society actively participating in solving current environmental, economic, materials scarcity and other challenges. Recent advances in analytical methods, experimental techniques, thermodynamic, phase equilibria and process modelling tools provide new opportunities to increase the productivity of pyrometallurgical reactors, the treatment of complex feeds and metal recoveries. Fundamental theoretical models can now be used to make a significant next step towards the development and implementation of computerised models describing real industrial processes—Virtual Reactors, and computer-aided smart-decision-making systems that may be called Pyro-GPS by analogy to GPS; these developments can facilitate knowledge-based improvement and optimisation strategies. The implementation of these improvements require ongoing collaboration between researchers, industry and government.

Both crystalline and sedimentary rocks are being considered to host a deep geological repository (DGR) for nuclear fuel waste in Canada. In the past several decades, considerable research has been conducted around the world to better understand geomechanical processes associated with development and long-term performance of a DGR. The Nuclear Waste Management Organization?s (NWMO?s) technical research and development program is examining a number of potentially suitable rock formations to support implementation of Adaptive Phased Management, Canada?s approach for long-term management of nuclear fuel waste. Rock engineering will play an important role in siting, design, and construction of a DGR for nuclear fuel waste. Post-construction activities such as excavation maintenance, monitoring, decommissioning, and closure will also involve rock engineering. The type of host rock selected for a DGR will influence the scope of rock engineering activities and related research requirements. This paper outlines key rock engineering aspects to be considered in developing a DGR in sedimentary rock.

A series of numerical experiments were performed in order to define the fracture strength of schistose rock during crushing. Fracture strength was shown to decrease as the fabric aligned with the principal axis of loading. One of three types of characteristic stress-strain behaviour are defined by the orientation of the fabric with respect to the applied stress.

To the safety engineer, mine planning engineer, and mine inspector associated with an underground operation, stability of the underground structure is of the utmost importance. In the United States in 1961 rock falls killed 167 miners, crippled many more, and cost the industry a fortune in lost equipment and production. Much research has been carried on to try to find ways to eliminate this loss of life and property. Within the past few years the interest in rock mechanics as a science has been at its highest point, Private industry, government agencies, universities and foundations have launched studies to gain a better basic understanding of the stability of underground openings.

Selection of mining methods, stope dimensions and stoping sequences is usually based on comparisons with other similar orebodies or rocktypes. Rock mechanics principles assist the process, which can be further improved by application of rock mechanics' models - in particular, computer based stress analysis techniques. These models vary in capabilities and potential application but, basically, can be subdivided into techniques which only model the surface of excavations, and those which model the total volume to be analysed. To address the wide range of geometries, stoping methods and sequences, and geomechanical environments at Mount Isa Mines, a number of models have been developed. By presenting examples of their actual and potential application it is demonstrated that appropriate use of these techniques will assist in the determination of mining parameters and improve ore recovery. Examples presented cover sequencing in tabular and massive orebodies, location of shafts and shaft pillars, and backfill and hanging-wall stability. It is concluded that surface techniques are more appropriate for regional analyses and volume techniques are more suited to analyses of detailed, local geometry. MOIL Limited (formerly Manganese Ore India Limited), a Government Enterprise, under the Ministry of Steel, Government of India, produces about 1.1 million tonnes (T) of manganese ore annually from three opencast and seven underground mines. The underground operations are mining using an overhand cut and fill method. The orebody is too narrow for the use of larger equipment and the poor to fair rock mass quality limits the size of stable excavations. Prior to the 1990s underground support consisted primarily of timber square sets in tandem with timber chocks and props. As mine production requirements increased throughout the 1990s led to larger opening sizes and more modern support practices. Research was conducted on ground support design based on rock classification and empirical techniques for designing ground support. Based on the findings and field trials, the Company adopted full column cement grouted cable bolts for back support. Instrumented field trials, using extensometers and load cells on the cable support confirmed the support effectiveness. Stope design was based on two and three dimensional stress modeling which resulted in a significant increase in stope dimensions. The rock mechanics studies for safe stope design were carried out using numerical modeling tool in two and three dimensions for the analysis of stresses. Based on the findings, the safe stope geometry with new stoping parameters was introduced. The earlier stope length of 30 mtrs were changed to 60 mtrs with in situ rib pillar at the cross cuts and in situ post pillars to be left-out in the stope. This leads the formation of of panel comprising of three stopes, for production, supporting and filling. For mechanical handling of ROM in stopes Side Discharge Loaders (SDL) were introduced. The above changes have improved the face productivity from 2?3.5 T with manual operation and 9 T with SDL. The above rapid mining operations has improved the stope productivity but reduced the stope life from 6 to 3 years. For the improvement of the stope availability, further studies were conducted by numerical modeling of stress analysis. The related studies confirmed that with the existing supporting system and proper instrumentation, level interval could be increased up to 45 mtrs from the existing 30 mtrs at deeper levels. At present below 12th Level interval is 45 m at Balaghat Mine. For future mechanization program for introduction of Single Boomers, LPDT, Cutting Machines etc for the development headings rock mechanics studies are underway. The paper provides details of rock mechanics studies that were carried out to study efficacy of the cable bolt support, safe stoping parameters and increased level interval for the improvements in safety, production and productivity at Balaghat Mine.

The most common type of waves used for probing anisotropy of rocks in laboratory is the direct P wave. Information potential of the measured P-wave velocity, however, is limited. In rocks displaying weak triclinic anisotropy, the P-wave velocity depends just on 15 linear combinations of 21 elastic parameters, called the weak-anisotropy parameters. In strong triclinic anisotropy, the P-wave velocity depends on the whole set of 21 elastic parameters, but inversion for 6 of them is ill-conditioned and these parameters are retrieved with a low accuracy. Therefore, in order to retrieve the complete elastic tensor accurately, velocities of S waves must also be measured and inverted. For this purpose, we developed a lab facility which allows the P- and S-wave ultrasonic sounding of spherical rock samples in 132 directions distributes regularly over the sphere. The velocities are measured using a pair of P-wave sensors with the transmitter and receiver polarized along the radial direction and using two pairs of S-wave sensors with the transmitter and receiver polarized tangentially to the spherical sample in mutually perpendicular directions. We present an inversion method for elastic parameters describing general triclinic anisotropy. We demonstrate on synthetic tests that the inversion becomes more robust and stable if the S-wave velocities are included. This applies even to the case when the velocity of the S waves is measured in a limited number of directions and with a significantly lower accuracy than that of the P wave. Finally, we analyze velocities measured on a rock sample from the Outokumpu deep drill hole, Finland, including the error analysis for several levels of confining pressure.

Approximately sixty, small, surface coal mines in Pennsylvania participated in a program designed to improve safety performance in the workplace. The method involved the use of safety sampling and observation to assess the safe standards of worker behavior and work conditions. Data were collected through the use of operation-specific, on-site safety records covering seven major occupational units. Workplace events observed (acts and conditions) were assigned a hazard classification; feedback, both immediate and delayed was initiated to improve safety performance. The experiences drawn from this pilot project have proven the need to continue to pursue this behavioral approach; however, a stricter methodology needs to be adopted in the collection and analysis of data.
