"Researchers at The Pennsylvania State University are engaged in a project to understand the mechanics of respirable size fragment formation in coal. The project is based on the premise that a thorough understanding of the fundamental mechanics of fine fragment formation may lead to techniques for reduction and better control of coal dust problems in mines. Presently, it is believed that the mode of fracture propagation which can range from pure tensile to pure shear or any mixed mode in between and the loading or displacement rate can influence the amount of respirable size fragments that are generated on new fracture surfaces during the fracture propagation process The essence of any coal cutting process is one of mixed mode fracture propagation. To study the crack propagation process, a unique mixed mode testing rig was designed and fabricated. This rig is capable of applying loads to a prenotched test specimen that range from pure Mode I (tensile mode) to nearly pure Mode II (shear mode) or many mixed mode loading combinations. It is also possible to apply different loading or displacement rates to the test specimen. With this rig, it is possible to create new fracture surfaces via the different fracture modes and under various loading conditions.These new fracture surfaces are examined with a scanning electron microscope (SEM) to characterize the amount of structural damage and respirable size fragment formation that occurs during the fracture process. Initial observations suggest that the amount of fine fragment formation and the new fracture surface appearance is related to the fracture initiation conditions, particularly the fracture mode and the loading rate. Mode II loading and higher loading rates seem to generate more structural damage and respirable size fragment formation that Mode 1 loading at slower rates.With the mixed mode test rig, the mechanics of fracture initiation for a single crack can be controlled to better understand its influence on respirable size fragment formation. Such understanding may lead to methods which characterize the tendency of specific coal seams to produce undesirable fine fragments during the fracture process, or it may lead to rational recommendations and design guidelines or coal mining machines which inherently produce less dust.IntroductionAs part of a larger effort to reduce the incidence of coal workers pneumoconiosis (black lung) in coal miners, researchers at The Pennsylvania State University are engaged in a project to understand the fundamental mechanics of fine fragment formation in coal. This project is part of a com¬prehensive research effort within the Generic Mineral Technology Center for Respirable Dust which is jointly administered by The Pennsylvania State University and West Virginia University.The principal source of the coal dust in underground mining is the cutting operation. The U.S. Bureau of Mines (USBM) and various European research organizations have conducted investigations into the mechanics of coal cutting for many years. These studies of airborne respirable dust (ARD) formation have concentrated on empirical studies of the various cutting parameters and their effect on ARD for¬mation. The parameters study include depth of cut, cutting speed and bit spacing.(1,2) Other studies investigated the effect of symmetric and asymmetric bit wear and various bit geometries and designs (3-5) Roepke(6) summarized the principals of proper coal cutting to minimize dust formation by recommending to ""cut at maximum depth (maximum advance rate) at all times, at minimum RPM, with the fewest possible bits, having the lowest possible included tip angle."" During the fiscal year ended September 30, 1932, there were 27 fatalities in the coal mines of Indiana. Four of this number occurred in small mines employing less than 10 men, over which the State Inspection Department has no jurisdiction. In addition to these coal mine fatalities, an explosives accident in a clay mine resulted fatally to one man. Tables 1 and 2, which follow, list the fatalities as to cause and occupation. The flame safety lamp with metal-gauze enclosure was invented by Sir Humphrey Davy more than a century ago, primarily for its safe light; however, it soon became the standard device for detecting the presence of methane in mine atmospheres. It still is the most widely used device for this purpose and is also the most practicable means of detecting deficiency of oxygen in coal mines. A permissible flame safety lamp is similar in all respects to one that, after a series of tests, has been approved by the Bureau of Mines as safe for use in gassy mines. However, safety depends largely upon the way lamps are maintained and used.

Data obtained from on-the-site observations have been compiled to describe the equipment and installation methods used for satisfactory suspension roof support in a large-diameter tunnel. Experimental roof bolting was undertaken from June 1950 until May 8, 1951, in the East Delaware tunnel, which is part of the Delaware aqueduct in Delaware and Sullivan Counties, N. Y. Revised suspension-roof-support plans and specifications were prepared during the spring of 1951 by the City of New York Board of Water Supply; these were approved by the State of New York Department of Labor April 13, 1951, and adopted by the City of New York Board of Water Supply on May 8, 1951.

Compilation of data on materials of metallurgical interest is one of the important activities of the Berkeley Thermodynamics Laboratory of the Bureau of Mines. Recent renewed interest in metallurgy of vanadium renders the present compilation a timely guide for experimentation to improve present methods or to develop better methods of extractive metallurgy. Thermodynamic data for vanadium and its inorganic compounds have been critically surveyed, selected, and compiled into one convenient reference from which information can be readily obtained for evaluating heat balances, determining trends, and establishing limits of metallurgical processes. By indicating the direction of experimentation, this report enables the saving of time, effort, and expense which would otherwise be necessary for trial and error experimentation. Much of the data has been obtained experimentally at the Berkeley laboratory. Other data were collected through an extensive survey of worldwide literature through April 1965. Estimates were made when no data were avail-able. Data on the vanadium halides was sparse, and the results derived from existing data were at times divergent. Some of the selected values for the halides may need modification as more or better experimental data become available.

The objective of this program is to identify and evaluate superior, lightweight substitutes for selected coal mine roof support concepts such as crossbars, posts, and crib blocks. Engineering analysis and concept design identified, through tradeoff studies, that some materials are promising, from a technical standpoint, as support substitutes: E-glass reinforced polyester resin, high strength low alloy steel, aluminum, and very high early strength (VHE) cement. An economic analysis indicates that none of the lightweight substitutes are economically competitive with wood on an initial cost basis; however, in terms of life cycle costs based on current dollars, the high strength low alloy steel appears competitive for crossbars, and the VHE cement and E-glass/resin appear competitive for posts.

The Bureau of Mines has designed, fabricated, and field tested a water jet cutting device capable of perforating nonmetallic well casings for the purpose of completing or stimulating in situ uranium leaching wells. The device is lowered into the wellbore, where it issues a high-velocity water jet that penetrates either a polyvinyl chloride or fiberglass casing, cement, and from 1 to 4 feet into the surrounding uraniferous sandstone. The resulting perforations allow leaching solution to pass between the sandstone and the wellbore. This report describes the water jet perforator, tells how it is used, presents cost data, and discusses the results of laboratory and field tests. The tests were designed to (1) determine the optimum operating conditions for water jet perforation, (2) assess the effects of changes in these conditions, (3) evaluate the performance of the water jet perforator under actual conditions, and (4) compare this method with other methods of well completion. These tests showed that water jet perforation is superior to conventional well completion methods for selectively achieving communication between the well-bore and adjacent sand while maintaining sand control, for restoring permeability lost through wellbore damage, for stimulating poorly performing wells for completing wells with casings that have inside diameters as small as 2 inches, and for extending the effective well diameter.

Clay veins found in coal mines have caused numerous injuries and fatalities. These structures plague all phases of mining, including entry development, pillar recovery, and panel extraction. Clay veins also increase production costs and may disrupt or halt mining. These detrimental aspects have prompted the Bureau of Mines to investigate the physical characteristics of and roof instability problems associated with clay veins. This was accomplished by observing and mapping clay veins in surface and underground mines. The occurrence and origins of clay veins were also investigated to determine predictive capabilities. The investigators found that clay veins normally occur in more stable, less rapidly subsiding coal basins. Clay veins result when tensile stresses develop fissures which are later infilled. These fissures can be propagated by compactional processes and/or tectonic stresses active during and subsequent to coalification. The Bureau also found that associated faults, fractures, and slicken-side planes commonly parallel clay veins and disrupt the lateral continuity of the immediate and, sometimes, main roof. When clay veins parallel or subparallel the direction of face advance, the roof is segmented into cantilever beams, causing unstable conditions. Consequently, the strata on either side of the clay veins should be bolted and strapped together to form a beam.

The capital investment and operating costs of two methane-control systems used during longwall mining operations are compared in this Bureau of Mines report. Costs are given for a surface gob hole drainage system and an underground cross-measure borehole drainage system to control methane gas in gobs in four coal mining areas--central Pennsylvania, northern West Virginia, southern Virginia, and northern Alabama. Present-worth analysis is used to determine the more cost-effective alternative in each location. The alternatives have equal lives and provide the same service based on a minimum rate of return of 15 pet. In central Pennsylvania and northern West Virginia, the gob hole system is more cost effective than the cross-measure system, by 10 and 18 pet, respectively. In southern Virginia and northern Alabama, the cross-measure system is more cost effective, by 29 and 38 pet., respecitively. Costs for other locations must be developed on a case-by-case basis.

The low production rates associated with the underground metal mining industry have received considerable attention during the last decade. A number of significant technological advancements, in the form of new equipment, have taken place to improve the economics of ore production. Unfortunately, an extremely important factor in the equation -- the operator protection and safety -- continues to receive a low priority. The underground metal mining industry has one of the poorest industrial safety records in the United States. Equipment operators are constantly being placed in hazardous situations. Even one fatality is one too many. All of us bear the responsibility to eliminate it. This project is one of the important steps currently being undertaken by the U.S. Bureau of Mines to improve the operational safety of seven major pieces of ore handling equipment commonly used in underground metal and non-metal mines. The objectives of this study are; (a) to identify the existing hazards associated with the operation of the specific equipment, and (b) to recommend practical solutions that will minimize these hazards and reduce operator injuries. These recommendations are to be in the areas of equipment design improvements, additional operator protection and warning devices, equipment operating procedures and any modifications to the existing safety regulations.

During 1924 a number of lives were lost and other men incapacitated by the toxic effects of gases produced in blasting in massive sulphides. In one mine, three men working in a raise were caught by gases from blasting a drift round in massive sulphide on the level. The round in the drift was shot ahead of time and it was necessary for the three men to travel through the gases to the intake air course. Two of the men lost their lives, and the third was injured, apparently for life. Other men at this same mine have been caught in the gases at blasting time and seriously injured. At a second mine, the gases from blasting in sulphides appear to be very dangerous, and it was necessary to send a number of men who were caught in such gases to the hospital. One man who was seriously gassed has not recovered in over a year is time. Another man similarly gassed soon died of influenza.

This is one of a series of papers being prepared for and published by the United States Bureau of Mines, describing mining and milling methods and costs at crushed-stone plants throughout the United States. These papers are designed to disseminate technical information regarding the methods used. The cost tabulations represent operating expenditures only and not total production costs. It is recognized' tat publication of total production costs might in many instances cause embarrassment to individual producers, as well as to the industry as a whole. However, operating costs are essential to the technical discussion and study of the methods employed. The attention of the reader is specifically called to this differentiation in order that no mis-understanding of the scope of the cost tabulations shall ensue. Researchers at the Pittsburgh Research Laboratory (PRL) of the National Institute for Occupational Safety and Health (NIOSH) work to reduce respirable dust exposures in mining operations. One focus of this research is silica dust control for surface and underground operations in the metal/nonmetal mining industry. PRL researchers analyze dust sampling results from the Mine Safety and Health Administration (MSHA) to identify high-risk occupations to guide research efforts. Research is then conducted in an effort to improve existing technologies and/or develop new controls for reducing worker exposure to airborne silica dust. During the last few years, PRL researchers have conducted research related to the following goals: improving protection provided by enclosed cabs on mobile surface mining equipment, reducing dust generation from surface drills, reducing dust levels in iron ore operations, and developing a new method to clean dust from workers’ soiled clothes. A description of each of these controls and subsequent dust reductions quantified through site surveys will be provided.

Data regarding the composition and physical properties of Florida land-pebble phosphate-waste slime are presented, and the feasibility of dewatering and beneficiating the slime by several different methods is discussed. Chemical analyses, electron micrographs, and X-ray diffraction data showed that principal constituents of the slime included quartz, attapulgite, and flaorapatite. Viscosity of the slime changed with pH; thixotropic, Newtonian, and rheopectic states were observed as the pH increased. Use of various flocculating agents was not effective in improving thickening properties of the slime. Dewatering tests using pressure filtration showed that temperature influenced the filtration rate more than pressure; the filtration rate at 165° C was tenfold that at room temperature. Selective flotation of the slime, using two different processes, gave promising results. About 25 pct of the phosphate was recovered in a concentrate assaying 31 pct P205, Other tests demonstrated that the slime could be successfully fractionated at 20-microns using a hydrocyclone. In hydrometallurgical tests about 80 pct of the phosphorus and alumina were chemically extracted from the slime using sulfuric acid. Limited bacteriological studies made of the slime showed that several types of microorganisms were present and grew in the material despite the presence of fluorine-bearing minerals.

This U.S. Bureau of Mines report presents an overview of the use of three unique numerical modeling methods to analyze cutter roof problems in underground coal mines. Cutter roof failures are common in coal mines where the immediate roof is comprised of thin laminae exposed to highly biaxial tectonic stress fields. The predominant mechanism for failure is assumed to be excessive shear stress at the entry corners exceeding the shear strength of the rock. Early work in this area utilized the finite-element method and then the boundary-element method to analyze several cutter roof control measures. Various stress control measures were simulated to estimate their respective effects on reducing the high levels of shear stress at the entry corners. More recent studies made use of the discrete-element method. This method was used to take the analyses beyond the elastic continuum limits to simulate the propagation of a shear fracture and subsequent redistribution of stress within the mine roof. A simple roof bolt model was implemented to show the benefits of bolting to increase the resistance to shearing and separation along horizontal bedding planes and maintain roof stability.

The wire saw, introduced by the Bureau of Mines about two years ago, has revolutionized slate quarrying in Pennsylvania. The success of the saw since its early accomplishments has become greater and greater as the equipment has been perfected and skill acquired .in its use. In the first test made, a cutting rate of 9.7 square feet per hour was attained; in the next four cuts, made early in 1927, the average rate of cutting was increased to 12.8 square feet per hour; in 1928 a maximum of 34 square feet per hour had been attained, with a general average of about 20 to 25 square feet, The wire saw is now regarded as essential equipment in practically all of the quarries in the Bangor, Pen Argyl, and Windgap districts. The wire saw consists of a three-strand steel cable of 3/16 or 1/4 inch diameter running as an endless belt. The driving pulley is a 40-inch double-groove cast-iron sheave. A tension pulley supported by a frame mounted on wheels may travel back and forth on a short track. A weight of 800 to 2,000 pounds gives the desired tension on the wire. The driving units consist of electric motors with direct-drive compactly enclosed gear reduction, or double-belt speed-reduction units; the former is preferred. Silent chain and. pinion gear reductions are used to a limited extent. The travelling speed of the wire is about 15 feet per second. The driving and tension equipment are shown in Figure 1, A.

Granites are classed as igneous rooks; they have been formed by the solidification of rook magmas or Solutions from deep within the earth. It is an almost invariable law of nature that mamas which cool quickly form fine-brained or glassy rocks, while those that cool slowly are completely crystallized and are coarser-grained. Granites, being of the latter class, are regarded as having attained their solid form at considerable depth below the surface under conditions of high temperature and pressure. The constituent minerals crystallized out slowly, the crystals interlocking with one another. The great depth of overlying rocks that must have been present when crystallization took place has been removed by erosion over large areas on the surface of the earth in consequence of which granites appear at or near the surface in many localities.

A method to recover copper and elemental sulfur from chalcopyrite concen¬trate, using a ferric chloride leach, CuFeS2 + 3FeCl3 ? CuCl + 4FeCl2 + 2S, was reported by the Federal Bureau of Mines in 1971 (Report of Investigations 7474). Since that time, additional work has been done to improve certain steps in the procedure; that is, the recovery of sulfur from the leach residue, the recovery of copper and iron from the leach solution, and the regeneration of the leach solution. It was determined that over 99 pct of the elemental sulfur in the leach residue could be extracted at ambient temperature with an ammonium sulfide solution. Heating the pregnant solution precipitated crystals of rhombic sulfur (99.5 pct purity) and liberated ammonia and hydrogen sulfide for recycle. Copper with a purity in excess of 99 pct was obtained from the leach solution by electrolysis, using a diaphragm cell, with an energy requirement of less than 0.7 kW-hr/lb. Metal was deposited as a weakly adherent powder that could be easily dislodged from the cathode and withdrawn continuously from the cell in the form of a slurry. During electrolysis, part of the Fe(II) was oxidized to Fe (III) at the anode so there was no chlorine evolution. The leach solution was regenerated by direct oxidation of the spent electrolyte with air or oxygen in a turboaerator at 80° C. This precipitated the iron dissolved during leaching in an easily filterable form, Fe203.xH20, and converted the remaining Fe(II) to Fe(III).

On the other hand, operating costs are essential to a technical discussion and study of the methods employed. The attention of the reader is called specifically to this differentiation so that there may be no misunderstanding of the scope of the cost tabulation. This paper deals specifically with the mining and crushing methods employed by Victor Plaster, Inc., Victor, Ontario County, N. Y. The maximum annual production capacity of this company is 150,000 tons of crushed gypsum. The methods and practices employed arc typical of those followed in the gypsum mines in western New York State. The shaft is, perhaps, the deepest and the thickness of the gypsum mined is above the average for the section.
