Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

The fourth iron ore production plant at Golgohar mining and industrial company consists a ball mill and wet medium intensity magnetic separators (3500 Guss). The ball mill product applies directly into MIMS and the MIMS concentrate directly transfers to the low intensity magnet separators (LIMS). The thickener is used for dewatering of MIMS and LIMS tailings. By sampling from streams of ball mill and separators, it was defined that the grade and iron recovery were 60% and 80% respectively while they would be 66% and 90% respectively based on the designing documentation. The average of P80 in the ball mill was 342 micron in a month that is coarser than optimized value. This problem was related to unsuitable operation of grinding. For optimization of grinding efficiency, the amount of charge volume was investigated as a variable. The measurements illustrated 32% charge volume. For increasing grinding efficiency, the charge volume was increased 1% and 1.6% in two stages. The results showed ball mill power draw average reached from 3650 kw to 4120 kw and the average P80 reached to 329 micron. All of parameters calculated about 35 day before and after change. Average of Ball mill feed iron ore grade before and after change was 49.24% and 50.32% respectively. This change caused an increase in efficiency of MIMS, where the enrichment ratio and concentrate grade increased 2% and 1.9% respectively. For increasing the iron grade of the MIMS concentrate; the orifice of the tail flow exit pipe changed from 4 inch to 6 inch and the concentrate grade increased 2%.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. "Using the methods of electron microscopy and IR spectroscopy, mineral components in the run-of-mine kimberlites and on the surface of diamonds were identified. The mechanism and sequence of mineral formation on the surface of diamond crystals were established. Systematization and classification thereof were undertaken for the first time ever.INTRODUCTION The high content of diamonds sized -5 mm in the kimberlite ores of Western Yakutia determines their processing depth in the size class 0.5 mm and finer [1, 2]. These diamonds are recovered by grease and froth separation based on the natural hydrophobic properties of the crystals. When refractory altered kimberlite ores are fed into the industrial process, the performance of grease and froth separation of the diamond ore greatly deteriorates. [4, 10, 15, 17]. Altered kimberlites are known to contain up to 90% of secondary minerals. This reduces by up to 40% the recovery of diamonds by grease and froth separation. [6].Diamond crystals from the grease and froth separation tailings were investigated. On the surface of the examined diamonds, hydrophilic mineral formations were identified, responsible for reduced recovery by physicochemical separation methods [3, 12, 18]. The aim of this study was to identify and describe the relationship between the composition of kimberlite ores and mineral formations on the surface of diamond crystals in order to systematize, classify, and then develop methods of removal in grease and froth separation processes. MATERIALS Following materials were examined in this study: - kimberlites of various material composition, - resulting slimes, - diamond crystals from kimberlite ore processing products."

To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. "Research at Delft University aims to develop systems for automatic inspection and sorting of bulk solids which can be applied in the mineral processing and recycling industry. A recent development includes an automatic sorter based on airport X-ray inspection technology. It is designed for continuous inspection and sorting of 5 - 150 mm solids and has as objective a cost effective and high capacity on-line inspection and sorting.Dual energy X-ray transmission imaging provides instantaneous data about particle dimensions and the atomic number distribution. The system provides particle thickness and average atomic number on a pixel level at scanning speeds between 250 and 500 lines / second. With existing X-ray components inspection speeds between 0.5 and 2 m/s at approximately 1-meter inspection width and between 1.5*1.5 and 5*5 mm2 sensor resolution can be achieved.Imaging algorithms that were developed by Delft University for applications in recycling, waste cleaning and other applications acquire shape, size distribution and composition data. Currently on-line processing of a product at a rate of around 200 particles per second is possible using a standard PC. Experiments with a demonstration X-ray unit indicated good potential for various applications in solids processing. They include continuous inspection of organic content, sulphur, chlorine, ash, and metal distribution. It is applicable for coal cleaning, ore sorting, industrial minerals, and various applications within waste cleaning and recycling. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. "In 2015 in the frames of federal special-purpose program «National system of chemical and biosafety of Russian Federation (2009-2014)» Federal State Budget Educational Institution of Higher Education ""Irkutsk National Research Technical University” (further–INRTU) performed works aimed at disposal of accumulated arsenical residues at industrial site of the former Angarsk arsenical plant (AAP) processing arsenious ores from Svirsk town in Irkutsk region. The plant in 1934-1949 produced arsenic trioxide for the defence industry. Prior to starting the works on disposal of industrial pollution focus the total amount of cinders stored on 13 ha of industrial site of AAP was 156 900 tons with 1% average arsenic content. Close to the cinders there were also remains of industrial buildings and process equipment in the amount of 6 600 m3 that contained 150 tons of arsenic. Additional source of pollution at the industrial site of AAP is contaminated soil amounted to 48 000 tons. Proven reserves of gold and silver in the cinders were 6.1 and 47 g/t respectively. In 2015 the source of arsenious pollution was detoxificated according to mineral matrix technology and stored in a special landfill with separate stocking of gold-containing cinder and other arsenious residues. This technology of waste disposal specifies extraction of valuable metals from cinder in future. The similar case is with Vershino-Darasunsky settlement in Trans-Baikal Territory where the abandoned industrial site of the former arsenic plant is located in the central part of the settlement. The concentration of arsenic and valuable components can be compared to the concentration at AAP. Since 2016 the demand for removal of such industrial pollution sources is legislated due to amendments in Federal Law No. 7-FZ on environmental protection. It results in a real possibility to remove such dangerous industrial residues deposits as the one located in Vershino-Darasunsky settlement. High Gradient Magnetic Separator with Horizontal Magnetic Line is a new type High Gradient Magnetic Separator product. It has many specific advantages, such as water-air joint discharging technique, double pulses pulp dispersion technique, multi-magnetic gradient for collecting matrix with different diameter rods, better discharging rate with the especial matrix dispose, high separating accuracy and wide applicability. In this paper, the author makes a description of High Gradient Magnetic Separator with Horizontal Magnetic Line, and puts its emphasis on analyzing industrial production data using high gradient magnetic separator with Horizontal Magnetic Line to separate weakly magnetic minerals. It is found that as the rougher for weakly magnetic minerals separation, High Gradient Magnetic Separator with Horizontal Magnetic Line has more stable metallurgical performance and cheaper running costs than other types of High Gradient Magnetic Separator when the properties of the ore change greatly and there is in the case of embedded fine particle size distribution. The shortage of water supply in some regions of the globe is particularly problematic and forces mining companies to adopt alternatives like pumping sea water from the ocean up to the mining sites. Although deaeration of sea water or the use of lined pipelines are known options to prevent corrosion during pumping, a recent development of a new corrosion inhibitor allowed the use of simple mild steel pipelines for this purpose. The objective of this study is to demonstrate the recent advances of this technology in protecting against not only general corrosion but localized corrosion, main cause of corrosion-related pipeline failures. Corrosion studies were carried out using electrochemical techniques, weight loss balance as well microscopy surface analysis in order to measure and therefore evaluate the treatment efficiency. The right dosage of corrosion inhibitors may vary depending on water composition and characteristics of each system. Differences were observed depending on the sea water source. Pretreatment of metallic surface impacts the observed corrosion rate which can be as low as 3.6 mpy. The absence of pitting or localized corrosion was achieved in aerated seawater.

It is well known that the crushing and grinding steps in the mineral processing of ores represent a substantial proportion of total energy, cost and carbon emission in mining. For instance a recent study calculated that 36% of the energy consumed by gold and copper producing mines in Australia was attributable to comminution (Ballantyne et al, 2012). Understanding this component of a business is essential in a world seeking to lower production costs, improve earnings and reduce its carbon footprint. The issue commands the attention and support of industry leaders in the mining sector, government, equipment manufacture, engineering design and research organizations. Furthermore, several researchers have often stated that globally, comminution processes consume between 3-4% of the world?s electrical energy production (Daniel and Lewis-Gray, 2011). In 2009-10, Australia?s Federal Government Energy Efficiency Opportunity (EEO) participants in the mining sector used 336.5 PJ, representing approximately 6 percent of Australia's total energy use. It is evident that the current practices of breaking rocks in tumbling mills are relatively inefficient (Fuerstenau and Abouzeid, 2002). Research and improved engineering design has established that a range of improved blasting, crushing and grinding techniques and flow sheets may lower project costs and carbon footprint. These include relatively simple process flow sheet strategies such as gangue rejection or pre-concentration prior to size reduction, a better combination of grinding technologies (both current and new systems), and selection of coarser grind sizes where ore and waste mineralogy allow. Yet, despite this systematic and detailed research, the industry remains somewhat reluctant to implement these strategies. CEEC (Coalition for Eco-Efficient Comminution) was established in 2011 to support knowledge sharing and change in an area of high-energy consumption for the global mineral industry. CEEC is a not-for-profit industry company, funded by grants from world wide industry companies, whose mission is to accelerate knowledge and technology transfer in the field of energy-efficient comminution. The key benefit to the mining sector arising from CEEC?s activities will be an increase in the rate at which more energy-efficient comminution data sets, processes, and technologies are developed, demonstrated, shared and applied. This will contribute directly to the industry?s target of reducing operating costs and carbon emissions. CEEC International Ltd and JKTech Pty Ltd teamed together to facilitate the inaugural CEEC Workshop, in June 2012. The purpose of the workshop was to produce a roadmap to provide guidelines for how (1) operations can achieve best EEC practice in the short to medium term, in collaboration with vendors, engineering companies and other service providers, and (2) what R&D is needed to achieve paradigm change in EEC in the medium to long term, e.g. 75% reduction in comminution energy in 10 years.

"The detailed understanding of the variability in process performance parameters within an ore body forms a key aspect of ensuring that proper decisions are made with regards to the economic viability of that ore body. To gain this understanding, various tools have been developed over the years, of which the batch flotation test is the most well-known and applied technique for investigating the flotation separation of ores. In this paper, the Julius Kruttschnitt Mineral Separability Indicator (JKMSI) is put forward as a small-scale test, suitable for the characterization of the flotation separability of copper porphyry ores. It is demonstrated that the JKMSI can be a complementary technique to the batch flotation test, with the capability to further improve the knowledge of ore body variability. The response from this test has been shown to be sensitive to particle size and modal mineralogy, providing a critical link between flotation and upstream comminution activities. The trade-off between the fineness of grind and the recovery target can thus be evaluated to determine the minimum energy application required for optimal separation economics. The test is designed to utilize small sample quantities of various sizes, providing an opportunity to increase our understanding of ore variability through increased tests. This complements our ore body knowledge and combining this with efforts in comminution (Powell, 2013) provides a platform for extending the concept of flexible circuit design."

"Air core, as an inevitable phenomenon of rotational flow field inside hydrocyclone, has a major impact on hydrocyclone’s separation characteristics. The air core formation process, its structural features and its influencing factors were investigated systematically in this paper. Numerical study on the air core of a f50 mm hydrocyclone was carried out using a commercial computational fluid dynamics (CFD) modelling software package ANSYS/Fluent with the selection of Reynolds Stress Model (RSM) for the turbulence model and Volume of Fluid (VOF) for capturing the air-liquid interface. Physical experiments were conducted under the same geometry and operation conditions and the particle image velocimetry (PIV) technology was used to measure the liquid flow. The CFD results are compared with the experimental measurement with good agreement demonstrated. The air core was formed generally at around 0.7 s, air outsides of the air core was eliminated completely after 1.7 s. The centreline axial velocities and the water blocking hydrocyclone simulations showed that air of the air core entered the hydrocyclone from the underflow area and exhausted from the overflow area, but there was also some air flowing into the air core from the overflow area. The largest swing of the air core occurred on the top of the underflow pipe, and a protuberance similar to the shape of Adam’s apple appeared when the air entered the vortex finder. CFD simulation results also showed that the air core diameter was decided by axial position and parameters of hydrocyclone. The structural parameters have more effects on the air core diameter than the operational parameters."

Froth stability is widely recognized as a key driver of flotation selectivity. It is well known that froth stability is affected by the type and quantity of surface active reagents present (frothers), and the concentration and hydrophobicity of solid particles present. While some studies have been performed on the effect of frothers on froth stability in three-phase systems and the hydrophobicity of particles present, very little work has been performed on the effect of solids loading on froth stability. This may be due to insufficiently robust measurement techniques.
