The Imperial Smelting Process for the simultaneous production of zinc and lead is probably regarded by the ecologist as a necessary evil with the benefits of its products marginally outweighing the adverse effects of its operation. The purpose of the paper is to examine the environmental impact of the process and to provide information which will demonstrate that the process has considerable indirect environmental benefits and that success is being achieved in reducing direct pollution of the environment by the process. About 12 per cent of the world's zinc and seven per cent of its lead is produced by the process. This proportion will increase with the construction of a new smelter in China. After a brief description of the process the paper considers one of its principal advantages, its ability to treat bulk concentrates. The production of these at the mine can have a number of environmental benefits. Less comminution may be required to separate the metals from the gangue than is needed to separate them from each other; recoveries can be improved in flotation resulting in cleaner tailings dams, less power demand and reduced consumption of potentially hazardous reagents. Simplification of mining and above ground ore handling may also give significant benefits . The process is a considerable consumer of secondary materials such as galvanisers' ashes, copper smelter dusts and materials containing zinc and lead derived from steel plant dusts. The majority of these materials are fed to the blast furnace after hot briquetting. The consumption of secondary materials is a considerable environmental benefit since otherwise they would require to be dumped in secure land-fill sites. The operation of the process itself continues to be subjected to increasingly stringent environmental standards of which examples are provided. Details are provided of lead emissions at Avonmouth showing considerable success in reducing these while increasing production. The slag from the process continues to find many useful applications.

The Hamersley Basin of Western Australia holds significant tonnages of detrital iron deposits. Formed by a cyclic weathering and eroding sequence of nominally barren banded iron formation, they may form rich proximal accumulations of iron cemented gravels distal from any obvious hard-rock iron mineralisation. While generally small, they nonetheless represent excellent economic targets as they are near surface and easy to mine. The relatively high density of iron detritals, when compared with their sedimentary hosts, makes the gravity method the primary method of exploring for these blind deposits. Identification of possible trap sites is used as a precursor to gravity surveying, with magnetics used as an ancillary method prior to drilling. Application of the gravity method in this terrain is not straightforward. Detrital trap sites are best developed next to the spectacular cliffs that form the range fronts to the Hamersley Ranges. Precise terrain corrections and use of first vertical derivatives are routinely applied to gravity data in an effort to map every possible gravity high that may reflect the presence of a detrital accumulation. Extensions to Hamersley Iron Pty LimitedÆs BS2D deposit were discovered by the routine application of gravity. This methodology has been used to create a model by which exploration for detrital deposits continue to the present day.

Attritioning has been a method of improving mineral extraction for over 60 years, however it is only recently that an understanding of the mechanism employed and the improvement in efficiency that have been achieved.The paper will discuss these improvements and how to overcome the problems that have been raised. At present there is a dearth of information on the correct design and operation of these machines.The paper will address these issues as well as fluid on the Zeta potential, micro shear, retention residence time and pilot plant operation.A study on the hydrodynamics of attritioner operation has been identified and will be discussed.Surface chemistry, clean lines of attrition material and the treatment of fines significant advances in the understanding of attritioning highlighted.CITATION:Baguley, W, 2013. The Rosedale Outfall Project utilised an earth pressure balance (EPB) tunnel boring machine (TBM) for only the second time in Auckland. Although the tunnel was excavated fully through East Coast Bays Formation (ECBF), the downhill gradient along with some unexpected areas of extreme water posed some significant challenges during construction.The Rosedale Waste Water Treatment Plant Outfall Tunnel project was commissioned in response to the growing needs of North Shore City, New Zealand. The outfall tunnel comprises a 3 km long segmentally lined tunnel and a 2.1 km buried marine pipeline, and discharges 2.7 km offshore. The capacity of the new outfall is 6 m3/s compared to the existing outfall capacity of 1 m3/s.Following previous project experience, and with the tunnel located along its full length in the bedrock weak sandstone/siltstone bedrock of the East Coast Bays Formation, tunnelling conditions were expected to be benign. However during construction six high inflow events were encountered, including a full face (3.4 m diameter) of Albany Conglomerate over a 48 m length of tunnel. This material comprised cobbles in an uncemented sand matrix, and inflows were recorded at over 25 L/s.This paper describes the design challenges on the project including the design of a steel fibre reinforced segmental lining for internal pressures. The specification of the machine is discussed including the modifications required to enhance the risk mitigation measures already in place. The ground conditions encountered are discussed and have improved the knowledge of the range of conditions that can be expected in Auckland.Despite the challenges presented during construction, excellent progress rates were achieved and the tunnelling was successfully completed ahead of program.

Blast fumes are a significant health risk to underground workers, containing several dangerous gases such as carbon monoxide (CO), nitrogen oxides (NOx) and ammonia. To ensure safe working conditions, workers are not normally allowed to re-enter a mine until the gases are cleared. To predict if gases can be cleared efficiently, simulations can be performed to estimate the gas levels following a blast. For accurate modelling, a calibrated airflow simulation is required in addition to blast-specific parameters such as the yield rate (representing the amount of gas released per kg of explosive) and the dispersion factor (representing how quickly the gases can enter the air stream from the explosive site). Those parameters are not easily determined, as they will vary from blast to blast. Many post-blast gas recordings on mine sites were studied and the correct parameters were determined to ensure an accurate gas simulation. The variability of the results was then analysed and correlation to known parameters is suggested. Finally, recommendations on how to determine the correct parameter are presented.

The ZA-27 zinc base alloy was poured into cylindrical moulds and solidified under different conditions ie normal freezing and unidirectional freezing. In addition a cylindrical ingot with rheocast material was obtained by stopping the stirring action and, at a specific solid fraction, gravity casting it into a graphite mould. It was observed that the material obtained under normal freezing conditions is likely to present both segregation and inverted pipe. In contrast, the unidirectional solidified and the rheocast cylinders showed the absence of inverted pipe. The segregation pattern was quite irregular in the rheocast ingot while such segregation was more uniform in the unidirectional solidified cylinder. By virtue of these observations, the inverted pipe formation may be ascribed to the interdendritic flow, while the irregular segregation pattern in the rheocast ingot may be attributed to an irregular distribution of the liquid and solid fraction along such a cylinder.

Rio Tinto Alcan has undertaken feasibility level assessments into the expansion of its bauxite mining operation in an area south of the Embley River in far north Queensland. The project has the potential to extend their Weipa operations by approximately 40 years.The construction and operation of two additional mineral ore processing plants are proposed for the South of Embley project. Golder Associates was engaged to develop and conduct modelling assessments of potential sources of water supply required by mineral ore processing.Two models were developed using GoldSim: a dam yield model and a water balance model. GoldSim is a graphical object-oriented modelling environment with a capacity to carry out dynamic probabilistic simulations. Originally developed by Golder, GoldSim has been applied successfully in a decision support role to a range of mine water management operations.The dam yield model was used to provide estimates of reliability and volume of annual water supply of several potential surface water dams. This information was then used to determine a hierarchy of water supply options for processing plant operations. The water balance model dynamically simulated the water demands of the two production plants and the consequential response in water supply, with respect to the timing and discharges provided by the various source options.Use of the model provided a preliminary operational tool to assist with water supply management decisions. Water quality issues required a blending of water from separate sources and attention paid to scheduling to ensure water supply through the dry season. The model also helped identify risks to water supply in the event of underperformance of one or more water supply sources. This allowed the operational rules to be refined to minimise those risks.The dynamic and stochastic modelling approach provided a method for identification of water supply issues susceptible to seasonal climate variability.CITATION:Weeks, S W, Hart, M and Fergus, G, 2013. With the declining of high-quality hematite and magnetite iron ore reserves and the increasing accumulation of material resulting from mining and beneficiation operations that appear as lowquality depots and discharged materials in tailing dams, the necessity of recycling these reserves is increasingly becoming a critical demand. The Chadormalu iron ore mine is among the largest deposits of magnetite-hematite iron ore in Iran. In this mine, the total wet processing tails accumulated in tailing dams are over 92 Mt containing 25–40 per cent Fe. Laboratory and pilot tests on tailing samples led to the design and implementation of the Chadormalu Tailing Recovery plant (CTR) with a unique process circuit in Iran. In the CTR plant, after three steps of re-pulping with spiral classifiers and sanding machines, the underflow is concentrated by two stages of WMIMS and produces 64 per cent Fe grade magnetite concentrate. The tailings of the drums are mixed together and introduced into the hematite recovery section, including two stages of VPHGMS separators, and 60 per cent Fe grade hematite concentrate is produced. This plant has been in operation for over ten years with a total yield of 18.93 per cent. Due to changes in the materials extracted through new tailing dams, the quality of the final concentrate dramatically dropped to 56.36 per cent Fe and 0.79 per cent P; therefore, applying reverse flotation and removing phosphorus from the final concentrate was inevitable. By using this approach, upgrading of the concentrate to 63.01 per cent Fe and 0.05 per cent P was obtained. Furthermore, regarding the high amount of phosphorus in the tailing streams, direct flotation has been designed to produce apatite concentrate as a by-product stream through a flotation system comprising series banks of Rougher, Cleaner, and Re-Cleaners flotation cells. Hence based on the results, at optimum conditions, a final apatite concentrate with a yield of 15.78 per cent and 14.06 per cent P could be achieved. Successful implementation of this project has led to the production of magnetite-hematite and apatite concentrates with annual capacities of 250 000 and 45 000 t, together with total yields of 11.59 per cent and 6.19 per cent (includes de-sliming of apatite flotation feed), respectively.

The operation of flotation plants has been improved over the years by use of fundamentally based design techniques, a better understanding of reagent chemistry, online metal analysis and the use of digital control systems. However, optimal operation of flotation banks is not consistently achieved using manual operation. The reason for this is that the system is a highly interacting one, with changes in air addition, cell interface level and reagent dosages all being available, without it necessarily being clear as to which change should be made for a particular situation.This situation is made more complex by the fact that the feed to a flotation bank can vary in flowrate, composition and density over a fairly short period of time. It is not possible for a human operator to reject these disturbances, given the extent of the operation that is typically being monitored.Model predictive control (MPC) is a control and optimisation technique, developed in the oil refining industry, that aims to manage just such interacting multiple input multiple output (MIMO) systems. This technology makes use of linear dynamic models of the plant, that are experimentally derived. These models are then used in a receding horizon strategy to determine an optimal trajectory of the inputs to the system.MPC has been applied to four areas of the lead zinc flotation unit at Mount Isa mines. A total of 31 cells are being controlled by the system, which varies air to the cells, levels and reagent addition on a minute-by minute basis. The MPC controls concentrate and tail grades, reagent dosages, as well as recoveries to ranges set by the plant metallurgists.The development of the MPCs is discussed, together with the benefits realised. Caval Ridge Mine (CVM) is one of the newly established open-cut coal mines of BHP in Queensland, where no tailings dam is planned to be built in order to minimise environmental impacts from mining activities. The waste streams from the Coal Handling and Processing Plant, including fine tailings dewatered by belt filter presses, coarse rejects, and mixed plant rejects, are co-disposed within waste dumps built with pre-strip and dragline spoils. Due to high rejects output (35 – 60% of feed) and low spoil to reject ratio (< 5) the large quantities of rejects bring significant geotechnical and operational challenges to CVM, which are exacerbated by increasing annual production rates and additional rejects from washing coal from an adjacent mine. Further in-house geotechnical review commenced in mid-2014 based on the initial geotechnical studies during the project stage of CVM between 2011 and 2013. The outcomes have enabled rejects disposal at CVM by constructing large belt filtered tailings cells, coarse rejects only dumps, and co-disposal of the mixed plant rejects at dump tip-heads. This paper presents the rejects disposal strategies at CVM from both technical and operational aspects. It also discusses future projects for belt filtered tailings moisture reduction including assessment of tailings clay mineralogy, as well as mixed plant reject co-disposal verification and optimisation.CITATION:Li, J, Payne, D and Hooi, H, 2018. The mines of the future can be envisioned as complex, large-scale technological systems being operated remotely from few centrally located (major cities) operating centres and skeletal crew stationed at the site. These systems will require remotely located human operators to constantly adapt to new and unforeseen system and environmental demands. In addition, the remote operators will need to match system properties to the changing demands and operational conditions, ie must be able to handle the ‘non-design’ emergencies, because the system designers would not have been able to foresee all possible scenarios of failures and provide automatic safety devices for every contingency. Therefore, it is highly important that the operators’ job, which involves problem solving and decision making at the workstation level, is facilitated by the proper interface designs. This paper argues that decision support systems and thus human-system interfaces for the mines of the future should be developed based on the principles of human-system integration that take into account human information processing and cognitive abilities. The information presented to the operator must support the operator in taking appropriate action through a human-system interface designed according to scientific principles of User Centred Design. A case study is presented where an iterative design process was used by CSIRO researchers as an evaluation method involving users (control room operators) at several stages of the user interface design in order to correct any design inadequacies as they emerged. This process allowed the designers to identify any usability issues before the user interface was fully implemented, which subsequently enabled the control room operators to easily adapt to the new interface and carry out all designated tasks in a timely and effective manner.

Portals to access underground mines are important infrastructure and their design requires careful consideration. Portals are generally expected to last for the life of the mine. Typically, the exposure of personnel and equipment is high, with many hundreds of movements through the portal per day. Consequently, the risk associated with geotechnical instability must be extremely low. Portals are often established from a boxcut. In areas where the weathering profile is well developed, the design and execution of the boxcut can involve significant effort, with the objective of minimizing the volume of the boxcut, whilst ensuring that conditions at the design depth are suitable for establishing a stable portal. Properly designed site investigations are a critical part of this process. Currently available portal design guidelines have not been updated for decades, however the equipment and ground support systems have changed significantly in recent years. Many mine portals have since been constructed in a relatively short time frame with success, often in challenging ground conditions using some of the more modern approaches to ground support. This is beneficial because delays in establishing a portal will generally delay other critical path activities, and lead to cost overruns.

The Tonkolili banded iron formations (BIF), Sierra Leone, host extensive iron ore deposits which are of economic signifi cance to the seaborne iron ore trade. The deposits are dominated by a strategic JORC compliant mineral resource of 11.6 Bt grading 30.1 per cent Fe comprised of primary magnetite mineralisation in the form of a fresh metamorphosed BIF featuring a uniform mineral assemblage of quartz-magnetite ± ferro-silicate minerals. Pilot plant metallurgical test work has demonstrated that the production of a magnetite concentrate is achievable using the established beneficiation techniques of magnetic separation and flotation. The concentrates arehigh-grade, and suitable for blast furnace or direct reduced iron pellet feed. The major challenge facing the development of such magnetite deposits at industry competitive production rates is the significant capital investment required for process plant and associated infrastructure.Two well-developed weathering zones exist within the deposits, and are associated with the progressive development of a tropical weathering profile overprinting the primary BIF. These zones feature a near surface hard indurated duricrust up to 60 m thick, and a soft progressively developed saprolite between duricrust and fresh BIF. These zones have been found to be amenable to producing iron ore products including DSO lump and sinter fines from the duricrust, and concentrate from the saprolite. Mineral resources sufficient to support commercial production of such iron ore products were defined by an intensive exploration program in 2010.African Minerals Limited has developed a three phase production strategy to progressively self fund the development of the Tonkolili strategic magnetite project by:• commencing a Phase I 12 Mt/a DSO operation in Quarter 4 2011,• increasing production in Phase II to 35 Mt/a with the commissioning of a saprolite beneficitation plant and associated infrastructure upgrades, and• developing a 45 Mt/a Phase III operation producing high-grade magnetite concentrate.The comparatively low capital and operating costs of a duricrust DSO lump and sinter fines operation coupled with its proximity to ground surface make it highly attractive for the generation of early cash flow for the Tonkolili project. Revenue from this early production may be used to selffund the subsequent development of phases requiring progressively more significant beneficiation plant and infrastructure.

The current genesis of pisolites and channel iron deposits (CID) has been defined in a way that presents CID as unique in the world. The published material on detrital pisolites mostly details the West Australian CID; most other global occurrences of iron-rich pisolites would seem to have an in situ genesis. An alternate theory for the origin of the Hamersley CID is suggested, involving an older greensand protore derived from volcanic ash and deposited on a glaciated Hamersley surface. This paper presents the author's observations, sampling and mapping after several years study and exploration for pisolites and CID in WA and in some locations overseas. It is not what one would call scientifically complete, and possibly asks more questions than it answers, but it is presented as a point for discussion.

The Middle and Lower Yangtze River metallogenic belt is one of the most important polymetallic resource areas in China. Iron oxide-apatite deposits, mainly distributed in Ningwu and Luzong volcanic basins, are a distinct type of iron deposits in this region. These deposits have a close temporal and spatial relationship with Mesozoic dioritic porphyries and are characterised by magnetite-apatite-pyroxene/actinolite ± anhydrite assemblage and large-scale sodic-calcic alteration.Widespread multiphase inclusions in pre- to main-mineralisation stage pyroxene and garnet in Meishan (in the Ningwu basin), Luohe and Nihe (both in the Luzong basin) iron deposits were trapped at ~780°C in extremely saline brines (~90 wt per cent NaCl equivalent), consisting of Na (13–24 wt per cent), K (7–11 wt per cent), Ca (~7 wt per cent), Fe (~2 wt per cent), Cl (19–47 wt per cent) and SO4 (3–39 wt per cent), based on petrologic, microthermometric, Raman spectroscopic studies and laser ablation inductively coupled plasma mass spectrometry (LA-ICP-MS) analyses of natural fluid inclusions and synthetic analogues. The high Cl/Br, Na/B and S/B ratios in brine inclusions and the heavy sulfur isotopic values of anhydrite and pyrite (d34SAnh = +15.2 to +16.9‰, d34SPy = +4.6 to +12.1‰) suggest a significant contribution from both halite- and anhydrite-bearing sedimentary rocks. The involvement of evaporites caused the production of large amounts of high-salinity brines with apparently enhanced capacity to extract iron from the dioritic intrusions.According to their geologic features and the above characteristics, these iron oxide-apatite deposits are considered to be a special type of iron oxide copper gold (IOCG) deposits characterised by high contents of Na, Ca, Cl and SO4 in the ore-forming fluids. The devastating failure of Dam I at the Corrego do Feijao iron ore mine near Brumadinho in Brazil on 25th January 2019 left at least 270 people dead or missing. In the immediate aftermath of this event, many mining companies commenced reviews of their tailings and water storage facilities (T&WSFs), and Rio Tinto was no exception. Rio Tinto has an interest in over 250 T&WSFs across 47 sites in 13 countries as owner-operator, as managing JV partner, and through non-managed partnerships and other ownership arrangements; T&WSF experts from Rio Tinto’s Surface Mining Centre of Excellence visited the sites in order to complete Technical Risk Reviews of each facility. These reviews looked beyond the day-to-day operational aspects of T&WSF management, and the site’s compliance with local regulations and Rio Tinto’s internal D5 Standard – Management of tailings and water storage facilities, in order to provide a strategic, second line of assurance perspective. The reviews focused on design and construction; operational controls; risk control framework; and competencies and capabilities of personnel involved in the design, operation and closure of the facilities. Additional activities were carried out in parallel with these reviews, including the development of a consistent approach to dam break studies; the public disclosure of information on Rio Tinto’s tailings storage facilities and their management; and contribution to external programs such as the initiatives being co-ordinated by the International Committee on Mining and Metals. This paper provides an overview of the tailings and water storage assurance work undertaken by Rio Tinto’s Surface Mining Centre of Excellence Tailings Validation Taskforce to date; work that will continue to improve governance and assurance for all of Rio Tinto’s T&WSF.

Reliable particle size analysis in minerals processing plants is a critical factor to the economic return of a plant. As recovery of valuable minerals is compromised for particles outside the optimal size range, effective and reliable particle size analysis is more crucial than ever, particularly in the current upswing of the global commodities market. Inefficient particle size analysis can lead to excessive over-grinding, thereby significantly increasing energy consumption and reagent costs, whilst negatively affecting process operation, thickening capacity, water recovery and tailings disposal.Australia’s first installation of a particle size analyser in Iron Ore has been monitored with great interest by the industry. Previously, manual size sampling at Rio Tinto’s Paraburdoo fines processing plant involved off-site sample analysis, with a turnaround measured in days. The Outotec PSI® 500 particle size indicator, commissioned in July 2009, takes approximately three minutes per line at site.The paper will include details on the following:• plant description,• sampling design,• PSI® 500 analyser functionality description, and• key learnings from site.

In recent years, due to advances in designing of various magnet assemblies, a wide range of magnetic materials with different properties can be concentrated. Jalal Abad iron ore beneficiation plant, which is located in Iran, Kerman province, is currently producing iron ore concentrate with the capacity of 0.8 Mt/a by having medium intensity magnetic separators (MIMS) with rougher and cleaner stages that finally leads to the production of an iron concentrate with the Fe grade of about 65 per cent. In this plant, the rougher tailings directly goes to the thickener as the final tailings and cleaner tailings feeds to the ball mill for regrinding. Since some hematite particles with weak magnetic properties cannot be recovered from only these two stages of magnetic separation, the obtained tailings from this concentration plant has approximately an iron grade of 25 per cent to 27 per cent. Accordingly, laboratory processing tests were conducted on the obtained representative sample of the final tailings. Based on the experimental results performed on final tailings, a new magnetic drum separator with a specific magnetic assembly was designed that could finally lead to product with iron grade range of 58 per cent to 60 per cent with relative and total weight per cent of 8.6 per cent and 3.86 per cent. Finally, it could be concluded that feeding of magnetite particles to the existing drum separators, due to their high magnetic field intensity, cannot efficiently lead to improvement of the grade of concentrate. Therefore, pilot magnetic separation tests were done on the final concentrate for evaluation of product upgrading probability. Consequently, by increasing another stage of cleaning and by decreasing the magnetic field intensity, the final product grade could be enhanced from 65 per cent to 67 per cent.

This paper discusses the technical and cost benefits of alternative data collection techniques used to collect lithological information, obtain laboratory testing samples and perform in situ testing. A comparison between diamond coring and sonic coring techniques is made using data from a recent geotechnical investigation for a final pit slope cut-back. The impacts of the coring method on laboratory strength testing results, material character testing and, ultimately, the mass strength parameters and subsequent slope design adopted are compared. The sonic coring method was chosen out of necessity and enabled the collection of tube samples of a clay unit of interest as well as bulk samples for material character and geochemical testing. The sonic coring generated unexpected degradation of clastic units, while cohesive clay-dominated units were recovered well. The likelihood that disturbance due to the coring method would result in lower than expected triaxial strength results was recognised ahead of time, with surplus samples collected and single-stage triaxial strength testing undertaken. This testing compared favourably with historic three-stage testing, where sample degradation occurred during the later stages. Material character testing of fine-grained, clay-dominated units was comparable with historic diamond core testing, while grain size estimates for more clastic units tended to be finer than previous results. The use of sonic coring over non-cored methods enabled the collection of material texture data, geotechnical properties and a full suite of geochemical analyses. This provided a comprehensive understanding of the lithological and geotechnical character of the rock and soil mass. A high-confidence geotechnical model was developed. The end result was the development of a slope design that was more aggressive than was previously designed (5° steeper inter-ramp angle), which has proven to be appropriate to the conditions following excavation. This paper describes how specific technical and regulatory issues related to water management have been dealt with at Anglo AmericanÆs Moranbah North mine. It compiles the collection of practices that have been implemented since 2010 in response to climatic and regulatory drivers. Operations must continually evolve as they face emerging challenges. For Moranbah North mine, one key challenge is the integration of its mine water system to that of its new neighbouring mine Grosvenor. The commitment to ongoing improvement has placed the mine in a good position to face this particular challenge.Water-related risks were identified then mitigated by technical practices, which have focused on improving underground water management, increasing storage capacity and installing a state-of-the-art control system for the management of water on-site and for releases of mine-affected water to the environment. These practices are supported by an extensive monitoring and audit system that provides confidence in the reporting of activities and outcomes.
