Intelligent manufacturing involves intelligent, product-directed systems that facilitate the on-line, real-time generation of an improving product process cycle. A first step in the journey relates to self-directed systems which have the ability to reason and create their own processing paths in response to varying product and process conditions encountered during the process. This paper discusses an application of self-directed process control in the manufacture of graphite-epoxy laminated composites. An Air Force team involving researchers and production personnel have caused the development of a system now in use at the Air Force Logistic Center at McClellan Air Force Base in Sacramento CA. The paper discusses results and lessons learned in the process of trying to speed the implementation of research efforts which show significant potential of improving the product quality in less time and at less cost

In the production of copper from chalcopyrite (CuFeS2) concentrates by the smelting and converting technology, the ambient pollution with gaseous S02 and toxic metals such as arsenic compounds is still a serious problem, especial1y in the converting step due to the batch nature of the conventional Peirce Smith process. Non-SO2 emitting alternatives are leaching processes. However, few of them have had a limited industrial application and they are not very effective in discarding safely the toxic impurities. A combination of pyro-hydrometal1urgical methods: the sulfidation of chalcopyrite and subsequent leaching of the sulfidized material is a non-polluting alternative to treat not only clean chalcopyrite concentrates but also complex chalcopyrite-enargite concentrates. In this article, this alternative is discussed concerning the thermodynamics and kinetics of the sulfidation of chalcopyrite with gaseous sulfur. The kinetics of the leaching of the sulfidized concentrate in an H2SO4-NaCI-O2 system is also discussed.

When supersonic oxygen jetting is used in electric furnace steelmaking, the lance jet axis is typically inclined at larger angles to the vertical than is used in basic oxygen steelmaking. The supersonic jet is important not only for refining the steel, but for sustaining the foamy slag in the electric furnace. Physical modeling was carried out using a room temperature, two-dimensional slice apparatus in which mercury represented the metal and water-glycerol the slag. High speed video photography with image analysis was used to study the effects of the angle of inclination on the slag/metal bath. Mathematical modeling using FLUENT provided a method of predicting flow patterns and the trajectories of drops injected at various points in the flowfield. A one-half scale water model of the system, in which lance heights, angles, and flowrates simulated those encountered in steelmaking operations, was used to provide a better understanding of some aspects of the oxygen blowing process in electric furnace steelmaking.

Leaching characteristics of impurity removal from the Upgraded Titania Slag (UGS) using hydrochloric and boric acids has been investigated. Specifically, this study has focused on removal of iron oxides from the UGS that has been reduced by hydrogen gas and magnesium at 750oC for 5 hours. Reduced UGS is mainly composed of titanium hydride and impurities like iron oxides, silicon oxide, aluminum oxide, and magnesium oxide. The concentration of hydrochloric and boric acids and the leaching temperature have been chosen as the prime variables to identify the optimum conditions and leaching characteristics for removal of iron oxides. It was observed that under the constraint that 1 wt % of titanium hydride loss is the maximum amount tolerable, 0.1M HCl with 1M boric acid and 90oC are the most effective parameters for iron removal from the reduced UGS. Also, the overall rate of reaction seems to follow interfacial reaction controlled kinetics. The calculated activation energy of the reaction is 73.90kJ/mol.

Small and medium-sized flotation plants with no assaying instrumentation still depend much upon the art of the operator to produce acceptable and consistent results. Improved performance can be accomplished by the use of the simple microscope set up as a control device. The visual recognition of products in the circuit does much to eliminate uncertain shift operating decisions and is an easy technique to acquire. Mineral staining methods further assist in the determination of components within the mill products. Simple mounting upon scotch tape and other adhesives is rapid and convenient. The microscope also has a practical role for the plant metallurgist or laboratory technician when evaluating middling products, and their routing within the circuit. Examples are reviewed where the microscope has been used for operational control in both sulfide and nonmetallic mineral flotation plants.

For more than a century, the AAC (ammonia I ammonium carbonate) process has been applied to the recovery of various metals. A variation of it, the Caron Process was first used in the early 1940's in Cuba for the extraction and recovery of nickel from laterites. The original Nicaro plant has been in continuous operation since then. Years later the Caron process was used again in Australia at the Greenvale (Yabulu) NickelICobalt plant, commissioned in 1974. Other projects (Sered, Niquelandia, Nonoc, Punta Gorda, Albania) as well as several studies have been carried out. The Caron Process is alive and still promising. Members of our organization have been working with AAC and the Caron Process since 1952. This paper will review current approaches and potential improvements (enhancement of recoveries of Ni and Co, reduced energy consumption and maintenance simplification). Specific C02-emissions are given for the production of silicon-metal, ferrosilicon, ferromanganese and silicomanganese. Emissions taken into account come from reduction materials, from coke production and generation of electric energy. C02-emissions can be abated by direct and by indirect methods. A direct method is to replace fossil carbon as reduction material wholly or partially by endogenous carbon (biocarbon, charcoal). Another possibility is to produce metals by electrolysis instead of the present electric smelting furnace. Indirectly CO2-emissions can be reduced by energy recovery, thus saving coal, oil or natural gas for heat generation. Some reduction in global C02-emissions can be obtained by giving credit for the use of silica dust partially replacing cement in concrete. In addition to give an overview of possible methods, costs will be discussed.

The feasibility of applying laser induced optical emission spectroscopy to the high speed sorting of mixed alloy aluminum scrap is investigated. The basic spectroscopy for analysing aluminum alloys for the major alloying elements over their full concentration ranges is established. Materials handling issues are also described and the components of an overall sorting system are presented.

An investigation of the behaviour of sphalerite, chalcopyrite, galena and pyrite during flotation was conducted on selected circuits in the Brunswick Mining and Smelting Corporation Ltd. concentrator in Bathurst, NB. Samples were collected from 59 locations and analyzed for Zn, Pb, Cu, Ag, Fe, As, Sb, Sn, Bi and S. Metal balances were computed using the CAMP Material Balance Program (MATBAL 5) and the metal recoveries for each cell and circuit were calculated. An automated image analyzer interfaced with an electron microprobe was programmed to measure the size of sphalerite, chalcopyrite, galena and pyrite grains in each sample. The percentage of each mineral occurring as free grains and the relative amount of each mineral present in binary and ternary particles was calculated. The recoveries and losses of Pb, Zn and Cu are compared with the amount of liberated and unliberated galena, sphalerite and chalcopyrite present in the concentrates and tailings.

For several years, Caraiba Metais S.A. (CMSA) had to stock the arsenic sludge generated from the electrolyte purification process of its tankhouse. The amount stocked · reached approximately 3,500 tonnes, as the effects of its recycling during the smelting process and consequently in the sulfuric acid plant were unknown. Besides, it had as limiting factors the high content of arsenic in the copper concentrates supplied by foreign countries as well as the reduced capacity of the tankhouse's purification plant. The choice for selling the mentioned residue, which generally contains more than 50% of Cu, was attractive, but the environmental policies and regulations had not allowed this option. Other alternatives, such as the production of bicupric arsenic by means of a solvent extraction process or arsenic trioxide, were considered but the economic feasibility was not attractive due to the absence of a domestic market and a poor international market. After a study of the arsenic partition in the metallurgical process, it was verified that the residue could be recycled without causing any operational problems or damage to the environment. To make this possible, the capacity of the purification plant was increased and the way of removing the arsenic sludge from the cells was modified from manual to mechanical, therefore avoiding the direct contact of the workers with this poisonous substance. Moreover, procedures for recycling in the smelter were established and tolerance limits were set for both the smelter and the sulfuric acid plant. The main amount of arsenic to be recycled is released with the smelting furnace off-gas, which is washed during the purification stage of the sulfuric acid plant. The acid water, rich in arsenic, is then treated in the waste plant and the arsenic, in its stabilized condition, is confined in an appropriate area.

In order to develop an effective process for the production of a solar-grade silicon (SOG-Si) from metallurgical-grade one (MG-Si), the oxidation removal of boron from molten MG-Si was investigated at 1773 K by the following two CaO-saturated CaO-CaF2 flux treatment processes. I) Boron removal by flux addition onto the molten MG-Si followed by oxygen gas injection into the melt (Two-stage connecting process). II) II) Boron removal by simultaneous injection of flux powders and oxygen gas into the molten MG-Si (Simultaneous injection process). These processes can establish the special condition of both high basicity of the flux and the high oxygen partial pressure at the boron removal reaction sites. Through these processes, especially by the simultaneous injection process using a flux powder injection equipment, the boron content in MG-Si can be efficiently reduced. The obtained results clarified that both processes should be conducted for a time period as short as possible by using as much flux as possible. By repeating the simultaneous injection process for 60 s three times under the optimum operating conditions determined in the present study, the boron content in MG-Si can be reduced from 14 to 4.7 mass ppm.

In small steelmaking shops, in foundries and forging plants, there are not too many option to recycle the basic slags, which are not suitable for many purposes of recycling, because of their low chemical and structural stability. A solution of an adequate recycling is a direct recycling in EAF. Several quality requirements, physico-chemical properties and proportions of slags must be analysed. The progress in this fields permites to establish an adequate proportion of recycled slag, based on enough exact computation of the related property. For oxydizing slag, obtained during melting and in the first part of decarburization operation, the problem of phosphoms contents can be analysed using the phosphate capacity (C PO34-). For reducing periods, during deoxidization operation, desulphurization also occurs and the problem of the sulphur contents can be analysed using the sulphur and sulphide capacities ( Cs / Cs) Between this two complex thermodynamic indicators of the slags. a direct relation is established, using thermodynamic aspects, resulting from the equilibrium constants for dephosphorization and desulphurization process and also, using the optical basicity of slags, computable from the chemical analysis of the slags. On this basis starting from the steel quality requirements. adequate strategies can be established in order to obtain high rates of recycling (between 50-80%) of steelmaking slags. Important cost savings are obtained through this procedure, based on the correct amounts of the fresh lime, iron ore and fluidizers. Keywords: Slag, Properties, Recycling

The identification of crystal phases and crystal chemistry can be critical to understanding the mechanisms of waste material interaction with native soils. Understanding these mechanisms can suggest correct methods for remediation and treatment. A program is outlined and examples are given of the development of effective techniques for rapid phase identification of environmental samples using electron microscopy. The program concentrates on the development of integrated object oriented software to aid rapid searching of online databases and rapid simulation of potential crystal diffraction patterns. Examples come from dried sludge taken from a former hard-chrome plating facility.

Laterite projects are found in the tropical and sub-tropical regions of the world. As a result severe meteorological situations accompany such projects, often in regions of high seismic activity and political uncertainty. Frequently, socio-economic development supported by political interest is a major driver for development, while environmental protection imposes numerous stresses on the project. This paper will review and examine the many social, environmental, technical and financial issues that a mining and extraction process is subject to during development. The options that must be evaluated will be discussed in the context of sustainable development. Issues of project standards and cultural impact through to long-term issues such as greenhouse gasses and climate change will be assessed in redirecting project environmental norms. Although a rationale for sustainable project can be developed many long- term uncertainties around issues remain. A new type Pb-Ag (0.8wt%)-Bi (0~5.0wt %) alloy used as anode in electrowinning of zinc from sulphuric acid electrolytes was prepared. The electrochemical properties of this ternary lead alloys have been tested and compared with those of Pb-Ag (0.8wt %) anodes used in industry. Results show the anodic overpotential decreases with the increasing of Bi content in the alloys. When the content of Bi was 1.0 wt% and 5.0 wt%, the anodic overpotential is about 40?50 mV and 60?80 mV lower than that of Pb-Ag (0.8wt %) alloy, respectively. The formation of oxide layers on the surface of these alloys was traced by LSV methods and the composition of the anodic oxide layers was characterized by XRD and SEM analysis. The surface layer on the two type anodes examined is mainly composed of a?PbO2 and ß?PbO2. But different structure of the surface layer was observed, Pb-Ag (0.8wt%)-Bi (1.0wt %) has a more fine-grained structure as compared to Pb-Ag (0.8wt %). But the film on Pb-Ag (0.8wt%)-Bi (3.0wt %) alloy is rather friable, cracked and not tightly attached to the anode.

This paper reports on a research project supported by NSF, which aims at developing a multi-scale methodology for systematic microstructure prediction in thermo-mechanical processing of metals. This methodology is based on combining mesoscopic microstructure models with macroscopic process formulations and involves the following three main steps: (I) based on the given global processing conditions, the gross deformation patternof the entire workpiece is modeled using a continuum-based algorithm, (2) the resulting parameters are then extracted from the continuum-based simulation, post-processed and passed on to the mesoscopic numerical module, and (3) the microstructural changes are finally modeled at the mesoscopic scale. This approach is expected to overcome the disadvantages of current microstructure prediction practice employing empirical relationships between microstructural features and processing parameters. "This presentation is being given to better inform the audience of the dependability of precious metal analysis by fire assay. A brief explanation, however, of standard fire assay exploration procedures will be given. An overview of other types of analyses by fire assay will be discussed as well, and the operation of a modern day assay laboratory.IntroductionThe use of lead oxide for the fire assay process dates back to the finds in Troy II and the Cappadocian Tablets about 3,000 B.C. Some advances have been made in the basic procedures due to instrumentation and electronics, but the fusion and cupellation procedures used in fire assay remain much the same as during this period.In 1600 AD. Agricola was the first to take a scientific approach to fire assay recording methods and procedures used (Hillerbrand and Allen, 1905) [1]. Since this period, much of the recognized research into the analysis of ores and metals was carried out in the late 1800's and early 1900's prior to World War II, and again after the deregulation of precious metals. The renewed interest in precious metals mining and metallurgy are due much to advances in precious metals heap leaching in late 1970's."
