"Peirce-Smith converters (PSCs) are extensively used in the copper, nickel, and platinum group metals industries to remove iron and sulphur from the molten matte phase. This technology has not changed significantly since its inception in the early 20th century. The typical converting operation involves lateral purging of air/oxygen-enriched air into molten matte through a bank of tuyeres. This blowing operation occurs at low air pressure from the blowers, and the induced bubbling regime is considered inefficient from both a process and an energy utilization perspective. Inherent drawbacks include recurrent tuyere blockage, inevitable tuyere punching operation to clear airways, and low oxygen efficiency as a result of substantial air losses due to leakages.Investigations in the 1980s demonstrated1 that jetting into Cu and Ni converters could reduce or eliminate some of the process difficulties. In spite of these findings, very little progress has been made in the application of these concepts for converting of non-ferrous melts on a commercial scale.As part of its operational improvement and energy reduction initiative, Western Platinum embarked on a full-scale industrial evaluation of generating a jetting regime by using sonic injection. Prior to full-scale industrial evaluation, a numerical assessment was conducted to ascertain the feasibility of implementing sonic injection on Lonmin converters. The work included flow characterization at high injection pressures achieving sonic velocity at the tuyere exit. The 2D and 3D simulations of the three-phase system were carried out using the volume of fluid (VOF) and realizable k- e turbulence models to account for the multiphase and turbulence nature of the flow, respectively. These models were applied using the commercial CFD numerical code FLUENT.This paper discusses the key findings regard ing understanding of gas plume extension, velocity distribution, shear wall stress analysis, and phase distribution characteristics in the system. Plant trials are also discussed with reference to the commercial aspects of a fullscale implementation of sonic injection in the smelter."

Mining Metallurgy in 1922, and in B.Sc. Metal Mining on 7th July, 1923. Johannesburg 1986 The biggest mining exhibition ever held in Africa and several allied international conferences are to be staged in Johannesburg in September of next year.

In April of 2013 a 48 MVA submerged arc furnace producing silicomanganese was excavated in South Africa. One of the areas excavated systematically was the furnace taphole. The aim was to obtain a refractory wear profile of the tap-hole area, together with affected hearth and sidewall refractory. Subsequently, thermodynamic modelling was applied to quantify the potential for chemical reaction between refractory and slag and refractory and metal in the tap-hole area.

Mining production scheduling is the process of determining the sequence of block extraction over a period of time that will yield the maximum net present value for a mining operation. The block extraction sequence needs to occur under certain resource constraints which presents an NP-hard problem that is computationally intractable and complex to solve for large scale problems using exact mathematical models such as Mixed Integer Linear Programming (MILP). In this paper, we used a metaheuristic optimisation model based on a Genetic Algorithm (GA) to solve the production scheduling problem. The problem definition and resource constraints are formulated using a mining specific GA that enforces block extraction precedence and mining capacity constraints through a normalisation method. A case study is implemented with the GA model, and the results and computational time are compared with that of a MILP model with CPLEX solver which is based on a branch-and-cut algorithm.

Electrowinning is the final step in the hydrometallurgical production of high purity copper, involving the passage of electric current through an electrolyte and consequent plating of solid copper to form cathode sheets. Key electrowinning performance indicators are the current efficiency, specific energy consumption, yield, and quality of the metal. The high energy demand and associated cost mean that determination of performance indicators is critical during operation, but ‘online’ measurement is impractical due to the nature of the measurements and corrosive environment brought about by acid mist. This research considered the development of a predictive electrowinning model as a shift towards a pre-emptive approach to attaining plant performance data. A steady-state model was created from input variables available in the industry, using a first-principles approach combining mass balances, electrochemical and thermodynamic equations, and property correlations. A circuit diagram equivalent of an electrowinning cell, containing multiple pairs of electrodes, was used as the backbone of the model. The kinetics of each electrochemical reaction were modelled including iron as a major impurity. Losses in current efficiency due to ineffective electrode contact, short circuits, and stray currents were also incorporated. The model was used to predict the current efficiencies for tests performed at varying conditions in a bench-scale electrowinning cell; the average absolute error between the measured and predicted current efficiencies was 3.2%. The model requires a unique parameter fitting approach for each industrial operation; if parameters are customised for specific plants, the model will be a useful tool to predict performance and can aid the development of effective process control systems in copper electrowinning tank houses. "Computational fluid dynamics (CFD) was applied to predict the average gas holdup and the axial gas holdup variation in a 13.5 m high cylindrical column 0.91 m diameter. The column was operating in batch mode. A Eulerian-Eulerian multiphase approach with appropriate interphase momentum exchange terms was applied to simulate the gas-liquid flow inside the column. Turbulence in the continuous phase was modelled using the k-_ realizable turbulence model. The predicted average gas holdup values were in good agreement with experimental data. The axial gas holdup prediction was generally good for the middle and top parts of the column, but was over-predicted for the bottom part of the column. Bubble velocity profiles were observed in which the axial velocity of the air bubbles decreased with height in the column. This may be related to the upward increase in gas holdup in the column. Simulations were also conducted to compare the gas holdup predicted with the universal, the Schiller-Naumann, and the Morsi-Alexander drag models. The gas holdup predictions for the three drag models were not significantly different. IntroductionColumn flotation is an important concentration technology that is used in the mineral processing and coal beneficiation industries. The growing interest in the use of column flotation in mineral processing has been attributed to the simpler flotation circuits and improved metallurgical performance compared to conventional flotation cells (Finch and Dobby, 1990). Flotation columns have also found other applications outside mineral processing, such as de-inking of recycled paper (Finch and Hardie, 1999).In column flotation, a rising swarm of air bubbles generated by means of air spargers is employed to collect the valuable mineral particles and separate them from the gangue minerals in a countercurrent process. Wash water, which is continuously fed at the top of the column, is used to eliminate entrained particles and stabilize the froth. The column volume can be divided into two sections – the collection zone in which the bubbles collect the floatable mineral particles, and the cleaning zone (or froth zone) where product upgrading is enhanced through the removal of unwanted particles entrained in the water mixed with bubbles from the collection zone."

"The accurate modelling of geometallurgical data can significantly improve decision-making and help optimize mining operations. This case study compares models for predicting copper recovery from three indirect test measurements that are typically available, to avoid the cost of direct measurement of recovery. Geometallurgical data from 930 drill core samples, with an average length of 19 m, from an orebody in South America have been analysed. The data includes copper recovery and the results of three other tests: Bond mill index test; resistance to abrasion and breakage index; and semi-autogenous grinding power index test. A genetic algorithm is used to impute missing data at some locations so as to make use of all 930 samples. The distribution of the variables is modelled with D-vine copula and predictions of copper recovery are compared with those from regressions fitted by ordinary least squares and generalized least squares. The D-vine copula model had the least mean absolute error. IntroductionIn this paper we compare the use of D-vine copula, generalized least squares (GLS), and ordinary least squares (OLS) for modelling geometallurgical data from an orebody in South America. The first objective is to construct models for predicting copper recovery (Rec) from the Bond mill index test (BWi); resistance to abrasion and breakage index (A*b); and semi-autogenous grinding (SAG) power index test (Spi). This involves fitting a D-vine copula and regression models fitted by OLS and GLS. The second objective is to investigate the performance of the fitted models for predicting Rec (Willmott and Matsuura 2005).Traditional resource model approaches either ignore the mineral processing characteristics of extracted tonnages or treat processing as an independent component of a mining operation. The net present value (or any other objective) can be truly optimized only by considering the mining operation as an integrated system in which net value is defined as the end-product that the company sells. This approach requires the resource model to be extended to include all relevant rock properties and processing responses."

High Pressure Grinding Roll (HPGR) as an efficient grinding technology plays a major role in mineral processing plants. Investigating the effects of this technology on different parts of mineral processing circuits reveals this technology’s capability. In this paper, HPGR grinding effects on an iron ore beneficiation circuit, in comparison with conventional crushing systems were studied. A representative feed sample was taken from an iron ore beneficiation plant, then crushed to minus 6 mm in a laboratory by two methods: HPGR and cone crusher, and finally a concentrate plant circuit was simulated. Plant simulation was performed by doing laboratory tests consisting of grinding, magnetic separation, flotation and filtration on HPGR and cone crusher products, respectively. According to comminution tests results, in particle sizes smaller than 6 mm, a cone crusher product is coarser than an HPGR product. Also, the Bond ball mill work index of the HPGR product was 10% less than the crusher product. Therefore, based on the Bond formula in applying HPGR, ball mill power consumption decreased by 12%. After ball milling to minus 100 microns, magnetic separation tests results showed that the recovery of the cone crusher circuit output was 90.8% and the product Fe grade was 66.4%. For the HPGR circuit these figures were 87.6% and 67.3%, respectively. Therefore, by using an HPGR, a higher Fe grade of the final concentrate was achieved. A flotation test was then performed on the magnetic separation concentrate, where the results showed that the crusher circuit recovery and the sulfur grade of the product were 96.5% and 0.192%, respectively; whereas the HPGR circuit recovery was 97.2% with a sulfur content of 0.185%. Findings revealed that flotation performance in the HPGR circuit was more efficient than the crusher circuit. Vacuum filtration tests on concentrate produced through the HPGR circuit resulted in a moisture content of 12% that was 2% higher than the crusher circuit’s concentrate in the same condition. "SAMPLING: THE IMPACT ON COSTS AND DECISION MAKING1. INTRODUCTIONFor years those in the minerals industry have been taking samples to assist them in making decisions; whether they be about investing billions of rand in a new mining operation, or simply whether a truck load of mineralised material should go to the mill or the waste dump, - we need a sample to help us make our decisions. This paper emphasises the importance and significance of sampling as a process, some of the associated technical problems and some of the advantages, especially in the light of traditional approaches that has usually left mine sampling to the least educated and lowest paid individuals on the mine. Perhaps the most important aspect that requires attention is the variability, usually measured in terms of precision, that tends to infect the sampling procedures. Francis Pitard 12 has stated: ""There is no such thing as reliable feasibility studies, unbiased ore grade control, accurate environmental assessments or effective process control, if you cannot identify and minimize the seven (ten) major sources of sampling variability. "" It is these ten sources of sampling variability and the way they arise that are briefly investigated. Variability is measured in terms of variances and rather than being self-compensating, there is good evidence to indicate that they are in fact additive at every step in the sampling and analytical process."

Efficient recovery of precious metals from process solutions is essential for improving process economics. Traditionally, precious metals are relatively effectively recovered from waste streams via precipitation or cementation. However, these approaches have a number of drawbacks, including poor water balance, creation of environmentally unfriendly waste streams, and losses of precious metals. Ion exchange technology is an alternative for the recovery of precious metals from waste or low-grade streams. This technology allows the recovery of the precious metals to extremely low levels (micrograms per litre) with relatively high upgrade ratios from the solution onto the resin without major water balance concerns, while the impact on the environment could be minimized or avoided. Research was conducted on the recovery of platinum group metals and gold from different low-grade and waste streams from one of the precious metals refineries in South Africa by means of ion exchange. Various functionalities and matrices (granular and fibrous) of ion exchange materials were evaluated. The results from these studies indicated that in some cases ion exchange could be very effective for the recovery of precious metals, and that the PGM concentration could be reduced to < 1 mg/L. The upgrading ratios of the various PGMs onto the specific fibres were relatively high for the specific streams evaluated, which might in some cases justify incineration of the loaded material instead of stripping and recycling the adsorbent. The cost of direct incineration for one of the waste streams tested would be less than 1% of the value of the PGMs recovered. However, the adsorbent has to be carefully selected and the process design optimized for each specific stream.

The upsurge in cobalt price and demand is propelled by high demand from the electronics and electric vehicle industry. Konkola Copper Mines has cobalt occurring with copper in the ratio 1:10 in ore. The ore is treated in the concentrator and recovered at the smelter as an alloy (Cu 70%, Co 4%–7%, 15% Fe). Subsequent processing of the cobalt alloy is challenging, with very few plants able to treat it, leading to marketing challenges. Konkola Copper Mines sought to improve the cobalt alloy by producing a slag that is easier to handle and process in subsequent processes. Cobalt alloy (3.60% Co, 85.4% Cu) was re-melted in a copper bath four times the mass of the alloy. Silica and lime were added for phase separation and fire refining commenced. Following completion of fire refining and after holding the temperature at 1200°C, cobalt-rich slag was skimmed and blister copper was cast into anodes for electrorefining

"Flotation columns are normally operated at optimal superficial gas velocities to maintain bubbly flow conditions. However, with increasing superficial gas velocity, loss of bubbly flow may occur with adverse effects on column performance. It is therefore important to identify the maximum superficial gas velocity above which loss of bubbly flow occurs. The maximum superficial gas velocity is usually obtained from a gas holdup versus superficial gas velocity plot in which the linear portion of the graph represents bubbly flow while deviation from the linear relationship indicates a change from the bubbly flow to the churn-turbulent regime. However, this method is difficult to use when the transition from bubbly flow to churn-turbulent flow is gradual, as happens in the presence of frothers. We present two alternative methods in which the flow regime in the column is distinguished by means of radial gas holdup profiles and gas holdup versus time graphs obtained from CFD simulations. Bubbly flow was characterized by saddle-shaped profiles with three distinct peaks, or saddle-shaped profiles with two near-wall peaks and a central minimum, or flat profiles with intermediate features between saddle and parabolic gas holdup profiles. The transition regime was gradual and characterized by flat to parabolic gas holdup profiles that become steeper with increasing superficial gas velocity. The churn-turbulent flow was distinguished by steep parabolic radial gas holdup profiles. Gas holdup versus time graphs were also used to define flow regimes with a constant gas holdup indicating bubbly flow, while wide gas holdup variations indicate churn-turbulent flow. IntroductionTwo types of flow can be distinguished in gasliquid flows in bubble columns: bubbly flow and churn-turbulent flow. The bubbly flow regime is characterized by uniform flow of bubbles of uniform size. Churn-turbulent flow, on the other hand, is characterized by a wide variation in bubble sizes with large bubbles rising rapidly and causing liquid circulation.Flotation columns are normally operated in the bubbly flow regime, which is the optimal condition for column flotation (Finch and Dobby, 1990; Yianatos and Finch, 1990; Ityokumbul, 1992). However, it has been generally observed that flotation column performance deteriorates when the superficial gas velocity is increased beyond a certain limit where the flow regime changes from bubbly flow to churn-turbulent flow (Xu, Finch, and Uribe-Salas, 1991). The identification of this critical or maximum superficial gas velocity is therefore important for optimal operation of flotation columns."

The South African platinum group metals mining industry faces considerable operational costs, with compressed air networks’ annual costs accounting for up to 35% of total electricity consumption. Amidst escalating electricity tariffs and volatile commodity prices, enhancing energy efficiency has become critical for economic sustainability. This study addresses the prevalent issues of mismanagement and inefficient use of compressed air on the demand side, such as leakages and unauthorised use for ventilation. While previous research has identified these inefficiencies, a gap exists in the continual monitoring and reporting of network performance to drive sustained improvements. This paper presents a practical solution developed and applied within a major South African platinum group metals mining group. The methodology focuses on a continual monitoring and reporting framework to improve demand-side management. The implementation of this solution has demonstrated significant financial and energy-saving potential. Key findings from case studies include: 1) the mitigation of R150,000 in costs over five days by rectifying a single instrumentation fault, 2) a potential annual energy saving of up to 5.6 GWh (R10.6 million) by enforcing valve closures during non-productive periods, and 3) an annual reduction of 3.7 GWh (R7.2 million) through improved underground ventilation controls. These outcomes underscore the value of a systematic, data-driven approach to managing compressed air consumption, offering a viable strategy for cost reduction and enhanced efficiency across the platinum group metals industry.

The Mine Health and Safety Act No. 29 of 1996, as amended, embeds an occupational health and safety management system that facilitates communication between representatives of the state, capital, and labour. In underground mines, two communication loops between these role players serve to separate the production chain of command from the political tripartite relations. Worker-elected health and safety representatives are involved in both communication loops, but are severely constrained in escalating their occupational health and safety concerns to the legalpolitical level. This has a direct bearing on the exercise of the Right to Refuse Dangerous Work (RRDW). As previously reported, health and safety representatives were found to primarily consult their production supervisors in preference to their trade-union representatives. This follow-up article presents production supervisor perspectives on the RRDW. The study demonstrates how, for mineworkers, the two distinct communication subsystems constrain, rather than facilitate, implementation of the RRDW.

Chromium green is an essential metal with various applications in the paints, construction, electronics, and aerospace industries. The main source of chromium green is the carbo-thermic reduction of chromite ores, however, chromite ores are being heavily depleted on a global scale, hence the need to find alternative or secondary sources for the chromium. In order to meet the global demand for chromium there is a need to implement principles of the sustainable circular economy to keep chromium within the material loop. Ferrochrome slag and stainless steel slags are secondary resources that are potential sources of chromium. In this work, recovery of chromium from ferrochrome slag was investigated. The ferrochrome slag was alkaline leached using sodium hydroxide- sodium hypochlorite solution to reduce the use of potent reagents that have a potential negative environmental impact. The leachate produced by oxidative alkaline leaching of ferrochrome slag contained hexavalent chromium, which was used to recover the extracted chromium through a two-stage process involving reduction and precipitation. Reduction of hexavalent Cr to trivalent Cr was investigated using anhydrous FeSO4 at concentrations of 5 g/L, 10 g/L, and 15 g/L. Precipitation was conducted by dosing the reduced leach solution with 1 M sodium hydroxide at dosages of 5 ml/L, 10 ml/L, and 15 ml/L. The experiments were designed using the Taguchi (L9) orthogonal array and analysed according to the ANOVA, general linear model. The optimized conditions for the reduction step were ferrous sulfate dosage of 5 g/L with a pH of 12, and for the precipitation step, 1 M sodium hydroxide at a dosage of 15 ml/L with a setting time of 90 minutes and pH of 7. Physical changes were observed during the two-step chromium recovery, with solution changing from a yellowish colour to dark green colour indicating completion of the reaction. The chromium recovery was found to be 93.3%.

Flotation concentrate originating from the Asarel-Medet porphyry copper mining and processing complex in Bulgaria has been subjected to regrinding using a Ro-Star mill; the effects of which on the downstream metallurgical behaviour are discussed. Particularly the effect on the liberation degree was studied through an optical microscopy and MLA-SEM automated mineralogy. On the other hand, copper selective flotation of the reground bulk concentrate was realised to evaluate the anticipated metallurgical improvement. Process parameters such as involvement of prior hydrocycloning and variation of collector dosage have been evaluated. Within a two-minute residence time inside the Ro-Star mill, an improved liberation degree of the copper bearing minerals has been observed. As a consequence, enhanced copper recovery and selectivity against pyrite was noted. It has been found that in order to guarantee efficient flotation of the resulting ultrafine particles, a modified flotation regime (i.e. changing collector suite and dosages) should be followed. Carbonatites are generally competent rock masses with rock mass rating class II rating 60–74. In spite of their competency, they tend to be affected by weak features like manganese-iron veins and/or in situ rock damage due to brecciation associated with carbonatite complexes. Rock slope failure in such hard rocks is complex since such structures within the rock mass form weak links that could potentially control slope instability. In this contribution, a numerical simulation using phase2 v 7.0 was carried out to investigate the influence of in situ rock damage on the stability of mine pit walls. The outcome reveals that, the existence of breccia in the competent rock mass has the capability to reduce the slope stability performance particularly at gentle dipping angles of emplacement in close range to the slope toe. However, as the emplacement position of breccia moves away from the pit wall, the stability performance increases at gentle dipping angle <50º. On the contrary, at the dipping angle of 50° the performance of slope reduced, and at steeper angles >50° the impact becomes negligible. Thus, from a series of analyses, mine design in brecciated rock masses, the ratio of 1:5 between the breccia distance from slope toe and pit depth should be implemented to counter its impact, and if the breccia is within or close to the pit limit, a deliberate effort must be made to mine it out.

The Objana Cement Plant is located in central Nigeria, approximately 200km south of capital city Abuja (figure 1). It is the second largest cement plant in Africa, and the fifth largest in the world [1]. The selected mining location is unique as it has all the major raw materials (except gypsum) in close proximity. This includes limestone, clay, marl, laterite soil, and laterite iron. [ ] The plant has a capacity of 5 million metric tones per year (~15,000 tones per day). A 135 megawatt gas-fired power plant, with 90 km of natural gas pipeline, was constructed to power the plant. The total project cost is approximately 1.2 billion US dollars. The lifeline of the plant is two overland conveys totalling 7.7km in length. The first 800m conveyor is relatively mundane. The second conveyor however, is unlike any other troughed belt conveyor in the world. It 6.9km length transports 2,400 T/H and operates at 5.0 m/s. Its ?snake? profile consists of 11 vertical cuvees, and four horizontal curves. The last of which is 2,000m in radius, has a length of 2.2km, and is located at the high tension head end of the conveyor. Although these specifications are noteworthy, the unique feature of this system is that it is entirely elevated from head to tail using a triangulated truss gantry structure (figure 2).
