Sibanye-Stillwater recently completed a partial sidewall rebuild on Furnace 1 at its Marikana smelter complex. The project involved matte taphole maintenance, which required the removal and subsequent replacement of 18 composite copper-graphite coolers and a section of the lower refractory sidewall. These composite copper-graphite coolers are a newly developed cooling design by Tenova Pyromet, and this rebuild project provided valuable insight into the performance of the composite coolers. The novel composite cooler design was implemented to serve as a safeguard against localised wear and corrosion in the furnace sidewall, particularly at the slag-concentrate interface, where chloride-accelerated sulphidation has been identified as a dominant degradation mechanism affecting the copper cooling elements. The composite cooler design is unique in that all the exposed sides of the water-cooled copper elements are fully encapsulated in graphite, which protects the copper from corrosive sulphur- and chlorinebearing gases and condensates. This sidewall cooling system was designed to improve corrosion resistance, stabilise freeze lining formation, and extend the campaign life of the furnace sidewall. The partial sidewall rebuild was executed during a planned maintenance shutdown with the main objective of replacing the matte taphole lintel bricks. This paper serves as a case study that compares and evaluates the operational performance of the composite coolers before and after the rebuild. The installation method is discussed to highlight the approach taken to ensure a sound installation while minimising downtime, as well as to present some lessons learned in the process.

The present study focuses on utilising the electrocoagulation (EC) process for the treatment of process water generated in an iron ore beneficiation plant for safe discharge and reuse. Removal of heavy metals like Fe, Cr, Cu, Zn, Mn and Pb which was found in higher concentration along with some other impurities exceeding the permissible and discharge limit were attempted. The influence of different electrode material, current density, inter-electrode distance, and solution conductivity was explored for effective removal of the metal ions. Experimental results infer that almost 99.95% Fe, 97.77% Cr, 73.44% Cu, 99.34% Pb and 88.69% Mn was removed using aluminum electrodes at monopolar mode at a current density of 68.50 A/m2, inter-electrode distance of 1 cm and solution conductivity of 1.033mS after 60 min of EC. In addition, removal of other toxins like TDS, turbidity, salinity and conductivity etc. was also assessed during the process. Removal of such heavy metal ions by EC was found to follow 1st order kinetics with electric energy consumption of 3.93 kWh/m3, electrode consumption of 0.1191 kg/m3 and operating cost of 0.6115 US$/m3 respectively. KingIn presenting his paper Dr W. J. Whiten outlined the basic concepts on which the control model was based and emphasized the fact that empirical models based as much as possible on theory were used to simulate each unit of the crushing plant. The final parameters of each model were computed using data collected from the plant. Unfortunately, the system did not permit accurate extrapolation but was successful when operating in the region from which the parameters were calculated.He concluded from the results of the test work that the crusher amperage was a critical parameter and that the utilization of the model gave a 15 per cent increase in the plant output. This was because the model predicted that a marginally fine grind would provide a significant increase in throughput. Dr Whiten elaborated on what constituted the multiple spline regression, explaining that it was a least-squares curve-fitting technique in one or more dimensions, where the calculation of coefficients in analytic expressions was replaced by the calculation of typical points on a very smooth curve called a spline function. The emphasis was placed on the shape and value of the curve or curves instead of on the coefficients as in analytic regression. A spline function was the line drawn between all points constituting the data set.Dr B. K. Loveday commented that the simulation was unusual in that the optimum throughput was considered to be the maximum throughput, which, surely, was limited by the crusher size. He also emphasized the importance of the interaction between both crushing and grinding circuits and added that in practice the optimum operating conditions were inter-dependent. Dr Whiten replied that in the case of the plant under consideration, the crushing process was not, in fact, the limiting operation.Mr C. E. Clifford indicated that the model was being used to simulate a number of crushing and grinding circuits at Mount Isa Mines. He reported that the model simulated the circuit satisfactorily for primary and secondary gap settings of 0,625 in. to 0,375 in., but that adjustment had to be made to the model parameters for gap settings of 0,250 in. to 0,125 in.In reply to a question from Dr D. M. Hawkins, Dr Whiten said that he preferred to use low-order splines with smaller segments rather than high-order spline functions with large segments."

Since 1925, xanthates have been widely used in sulfide flotation due to their low cost, ease of manufacture, and ability to float most value species. However, the industry's increasing need for safer and more selective alternatives, driven by low head grades, poor-quality, difficult-to-process ore with complex mineralogy, and stricter environmental regulations, has led to the development of Solvay's AERO® XR series of collectors. These custom-formulated products are based on greener chemistries and offer metallurgical benefits that are similar to or better than those of xanthates, without the safety concerns. Developed through Solvay's Flotation Matrix (FM) 100 approach, the XR series collectors are suitable for a wide range of applications, including the processing of Cu, Zn, and Cu-Ni, as well as the flotation of precious metals. This paper will highlight the differences between xanthates and XR series collectors, and present case studies of their successful commercial application at various global operations.

"Conventional blasting rules of thumb used to develop blast designs are based on parametric ratios, with insufficient consideration of the rock mass factors that influence the achievability of final wall designs. At a hard-rock mine in Botswana, catchment berm designs were frequently unachievable, which exposed the mining operation to safety hazards such as local wallrock failure from damaged crests, frozen toes, and rolling rockfalls from higher mining levels. Increased standoff distances from the highwall reduced the manoeuvring area on the pit floor and the extraction factor that was safely achievable. Application of rock mass classification and the Blastability Index (BI) as a means to improve wall control was investigated. Zones were defined according to rock types forming the western highwall rock mass, and distinguishing rock mass classification factors were used to establish the suitable wall control designs. The approach combined rock mass classification methodologies such as the Geological Strength Index and the Rock Mass Rating, and related them to the BI and discontinuities of the rock mass to produce a design input tool that can be used to develop objective wall control designs. The designs driven by the tool inherently take into account the rock mass characteristic factors at the centre of the rock mass classification methods mentioned above, and significantly reduce the dependence on rules of thumb. It was found that this approach produces designs with explosive energy measures that are consistent with the required rock-breaking effort and the behaviour of discontinuities, while preserving perimeter walls.IntroductionBlasting is the first step in the comminution process. Various coordinated inputs contribute to its success, and in turn to the efficient execution of processes that lie downstream from the blasting step. Primary to meeting production and operational objectives of a mine, as well as the protection of human life and the mineral resource, is the achievement of highwall design specifications and competence. To this end, this study investigated the use of existing tools and knowledge for the achievement of highwall control goals at a hard-rock mine in Botswana."

SYNOPSIS As a result of a test programme over a period of approximately ten years and a decision to extend the uranium plant, it was decided to design and erect the first full-scale Purlex Plant in the Republic of South Africa. The plant at Buffelsfontein G.M. Co. Ltd. was commissioned in August, 1968, and to date has produced results superior to those predicted in the original estimates. The capital expenditure was R678 000 for a plant capable of treating 1 600 gallons per minute of pregnant solution. Compared with the conventional resin ion exchange process, it has been found that the saving in production costs is 21 cents per pound U3O8 produced. The amine loss is 10 parts per million, which is equivalent to a total organic loss of 250 parts per million. The uranium loss in the raffinate is less than 0.001 g/l U3O8. The final product is of a high quality and it is probable that it is pure enough to convert to the fluoride directly.

"Although the first large-scale application of copper recovery by solvent extraction took place in Zambia in the early 1970s, it is only in the last decade that this technology has become widely employed in this part of the world and is now a mainstay unit operation in copper hydrometallurgical flow sheets. The mineralogy of the ores of the African Copperbelt, and hence the characteristics of African leach liquors, differs significantly from those in Chile and the southwestern USA, where copper solvent extraction has had a long and successful history. These differences provide operators, metallurgists, reagent vendors, and engineers with many challenges: new approaches are needed to adapt solvent-extraction technology for successful implementation in this region. This paper examines typical operating practice in the African Copperbelt, discusses differences compared with other parts of the world, and looks at some of the challenges and opportunities presented by these flow sheets. IntroductionFollowing the success of the Rancher’s Bluebird and Bagdad solvent extraction and electrowinning (SX–EW) operations in Arizona in the late 1960s, the Tailings Leach Plant at Chingola, Zambia, became the first large-scale copper SX plant in the world, commissioned in 1974. Despite the equipment design now being outdated, this plant still continues to operate successfully, indicating the versatility and adaptability of this technology. Today, there are some 75 copper SX operations worldwide with cathode production above 10 kt/a. The top ten producers currently account for about 40% of the global 4.3 Mt/a SX–EW copper production. South America (predominantly Chile and Peru) is the largest copper cathodeproducing region, with annual production of some 2 Mt. The Central African Copperbelt (Zambia and the Democratic Republic of Congo (DRC)) is second, with cathode production of 1.2 Mt/a, and North America (USA and Mexico) third, producing close to 0.8 Mt/a Cu (Solvay Cytec data, 2014). The remaining 0.35 Mt/a comes from all other regions combined (referred to as ‘Rest-of-World’)."

The value of incentive payments in the mining industry by K. SMITH, A.R.S.M., B.Sc. (London) (Member) This paper reviews the history of incentive payments in the mining industry, and gives some indication of the magnitude of improvement that has been achieved by this means in the past. The objective is to promote a more general belief in the efficacy of these methods, and thus to encourage their wider and more effective application by mining engineers in general, and by the rising generation in particular. It is concluded, from a consideration of current productivity levels in the gold-mining industry (still South Africa's leading revenue earner), that further substantial improvement can be achieved by a better understanding of the time-tested principles of incentive payments.

The gravity method is often applied in mining-related scenarios such as geological and mineral exploration, detecting subsurface cavities and voids (“receptacles”) that may become sinkholes, siting of surface structures, fault-mapping, and more. It is also widely applied in geotechnical engineering to map subsurface karst profiles and to detect subsurface cavities, such as can occur in open pit mines. While it is widely acknowledged that, compared with other available geophysical methods, this method is the most applicable to the karst profiling problem, survey geometries applied in the field are often far from optimal. The gravity surveying specifications prescribed in SANS 1936 omit some key requirements for optimal survey outcomes, and this paper is intended to fill those gaps. The authors have seen scopes of work that require only a few measurements over the footprint of a proposed structure, indicating a lack of understanding of the nature of the gravitational field. A single gravity measurement is subject to the camouflaging effects of several influences, many of which can be larger than the anomaly caused by the subsurface density variation itself. Papers in the body of literature show an awareness of the need to map the regional field so that it can be subtracted to unmask the residual gravity anomaly, but rarely do they examine how instrument sensitivity governs the size of detectable anomalies or discuss how a detailed terrain correction can be instrumental for isolating faint targets. This paper aims to explain how to apply the gravity method correctly to mining and geotechnical problems, specifically in the detection of subsurface cavities. It discusses various factors to assist with optimising the acquisition of gravity data and its processing so as to maximise the practical value of gravity surveys.

(Visitor) Picklers and galvanizers in and around Johannesburg are encountering an ever-increasing problem in disposing of spent liquors from their hydrochloric acid pickling baths. Particularly troublesome is the zinc-contaminated liquor that is produced as a result of the clean-up of rejects from the galvanizing operation. Because of the volatility of zinc chloride. this liquor presents difficulties when processed in a conventional pyrohydrolysis acid-recovery unit. The paper describes the Metsep Process. developed by the National Institute for Metallurgy and Woodall-Duckham S.A. (Pty) Ltd. which involves the use of continuous ion exchange for the separation of the zinc from the pickle liquor. and the use of liquid-liquid extraction for the conversion of zinc chloride eluate to salable zinc sulphate. A description of laboratory and pilot-plant tests is given. and the approach used in the design of a full-scale continuous- ionexchange plant is outlined.

Any company operating a fleet of trucks will be greatly advantaged if the associated fuel costs can be decreased. The optimal tonnage that trucks should be hauling to ensure minimum consumption of diesel fuel has been investigated. The fuel consumption in litres per ton for a fleet of trucks hauling different tonnages of iron ore was recorded in a time-motion study and the optimal tonnage was determined. The following points emerged as a result of the research: > The diesel fuel consumption in litres per ton decreased with increasing tonnage, which means that in order to improve fuel efficiency, the trucks should carry 21 t > As a result of queuing, Africa Truck Hire (one of the two equipment contractors) loses R282.57 per day to diesel that the trucks burn when they are left idling. It is thus advisable that the company adopt a policy of requiring the drivers to switch their engines off while queuing at the stockpile > Filling up the trucks during each shift or rationing the quantity of diesel to 200 litres each shift has a negligible impact on the trucks' fuel efficiency > For the company to spend 35% of their revenue on fuel, the diesel price would have to be between R8.14 and R8.78 per litre.

The use of dual-energy X-ray transmission (DE-XRT) technology in the mining industry has been developing rapidly in the past decade. In many projects, DE-XRT images are analysed to classify ore and waste in sulphide deposits where the sulphides and non-sulphides have distinct characteristics in density. In the current practice of DE-XRT image processing, every pixel in the image gets classified into two categories, depending on the intensity of the pixel from both low and high energy X-ray response. If the pixel’s intensity is above the threshold curve generated in the high-energy and lowenergy scatter plot, it is classified as “higher density” material, and the remaining pixels are classified as “lower density” material. This paper elaborates on an alternative approach to DE-XRT image processing for in-depth characterisation of samples from a lead-zinc sulphide deposit. The detailed characterisation is achieved by providing density distribution of individual rock using DE-XRT laboratory sorting unit (COMEX) located at the University of British Columbia. Instead of classifying the X-ray images into two different classes from one threshold curve, multiple density classes are created between two threshold curves to generate the density distribution. By manipulating the two threshold curves, we can analyse images of samples obtained at different resolutions of density distribution. If the two threshold curves become infinitely close to each other, it will create a single-threshold scenario similar to the current methods being used in the industry. This method provides the ability to change the threshold curves, hence providing more flexibility on material characterisation based on the needs of the operation. Furthermore, the DE-XRT images from individual rock specimens are compared to the test results from hand-held X-ray fluorescence (XRF) analyser as well as assays of various elements for the same set of samples. The data analysis will provide information regarding ore characteristics and also the theoretical performance of the sensor-based sorting. Since the first application of solvent extraction as part of the hydrometallurgical processing of copper, several studies have been carried out to optimize extractant formulations. In 2006, Solvay developed the ACORGA® OPT series of solvent-extraction reagents to optimize copper transfer by use of a blended formulation containing both aldoxime and ketoxime as well as selected modifiers. The incorporation of selected modifiers in these blended reagents resulted in increased copper transfer, due to the interaction between the modifier and oximes within the blend. By changing the ketoxime concentration and ratio of modifier to aldoxime, the strength of the formulation was optimized to enhance copper transfer and improve Cu:Fe selectivity. This formulation is well known in the African region under the ACORGA® OPT5540 name and provides the best performance at the conditions of agitated leach plants with pregnant leach solutions that fluctuate in Cu grade and pH. The traditional vertical transportation systems deliver both gangue and useful mineral. The extraction of the desired minerals requires the construction of mineral processing and waste management plants, driving production costs, and often creating a negative environmental impact. The proposed technology is an integration of mineral processing within the transportation system. The mined rock is crushed and then loaded into a vertical lifting system filled with heavy media, with an intermediate density between the mineral and the waste rock. Driven by gravity separation, the desired mineral floats to the earth's surface, while the waste sinks. Delivered minerals and sunk waste is extracted from the heavy media and is then regenerated to a dry state. The useful mineral should be suitable for further use, and the waste used for backfilling. Remained residues of the heavy media may be recycled and reused in the vertical transportation system. Trials of the proposed process in a pilot format have confirmed economic and environmental advantages over traditional methods of transportation and mineral processing technologies. Overexposure to noise remains a widespread, serious health hazard in the US mining and other industries despite 25 years of regulation. Most categories of illnesses and injuries associated with mining have improved, with the exception of hearing loss. The drilling of rock in a confined work environment contributes to high levels of noise exposure in mining. The National Institute for Occupational Safety and Health (NIOSH) is conducting research to reduce the noise exposures of jackleg drill operators and to prevent additional cases of noise induced hearing loss (NIHL) by developing and evaluating low-cost retrofit noise controls for equipment. This report describes the procedure for the measurement and reporting of noise from portable pneumatic tools such as jackleg drills. The technique used in this research allows for the determination of the source A-weighted sound power levels and the radiation patterns in octave and 1/3 octave bands. Overall sound power level is also determined. This paper also reports the results obtained by using this procedure to evaluate a SECO S215 standard production drill and a CSIR Miningtek prototype rock drill incorporating engineering noise control measures. It was found that by using the manufacture?s recommended operating pressure of 496 kPa (72 psi) that the CSIR prototype?s sound power was 10 dB(A) less then that of the SECO S215.

The quantitative evaluation of the performance of fill materials placed in gold mine stopes is achieved by (i) measurement of the in-situ load- displacement, or stress-strain, characteristics of the materials; (ii) an objective comparison between the observed fill performance and that predicted from suitable computer modelling techniques; and (iii) objectively comparing conditions in backfilled and conventional stopes. Considerable problems have been experienced with the development of sufficiently robust instrumentation which can be installed within filled pad- docks and give reliable information over a long period of time. However, at most mines where backfill performance is being monitored, it has been possible to correlate stress measurements within the filled paddocks with strain measurements adjacent to the paddocks. The resultant stress-strain curves agree relatively well with those determined in the laboratory. Measurements in the hangingwall strata of filled and unfilled stopes indicate that the placement of fill does reduce the amount of inelastic convergence due to bed separation. Moreover, in some stopes, the rate of convergence with respect to face advance does reduce to that of the theoretical elastic convergence. Quantification of changes in the conditions at the stope face due to placement of fill has proved difficult. Observations indicate that, provided the fill is placed close to the face (- 5 m), and adequate temporary face support is used, conditions in filled panels are superior. In addition, in filled panels the damage caused by a rockburst in the stope and, particularly, in gullies is generally much less than would be expected in an unfilled stope. To quantify these improvements, parameters such as stope height, face advance and the frequency of falls of ground are being monitored.

"Accurate delineation of the contact between a kimberlite pipe and country rock at production level depths is a challenge due to limited geological data. Geological information is obtained from widely spaced diamond core boreholes which are drilled either from surface or from higher mining levels within the pipe. Kimberlite pipe/country rock contacts are notoriously irregular and variable, further reducing the confidence in contact positions defined by the drill-holes. At Finsch Diamond Mine (FDM), the opportunity arose to further improve the confidence in the contact positions relative to the planned slot (end) positions of each sublevel cave tunnel during the development stage of these tunnels. As a result, the accuracy of the 3D geological model has improved.The use of diamond drill core for this purpose is expensive due to site establishment requirements. The lengthy time taken during site establishment also delays the development of tunnels and support cycles, thereby extending the completion dates. FDM has reduced delays during development by adopting percussion drilling, in conjunction with gamma ray logging. The S36 drill rig is mounted on a moveable platform and does not require a costly and lengthy site establishment. The holes are generally drilled (0°/flat) on grade elevation, and these holes could also be drilled from the rim tunnels (developed in waste) into the kimberlite pipe. A single-boom production drill rig is normally used to drill holes about 20 m in length.On completion of the contact delineation drilling, gamma logging of the holes is conducted using the GeoVista geophysical sonde (or probe) to log the natural gamma signature of the dolomite/ kimberlite contact. The advantage of this tool is that the readings are continuous within centimetre intervals, and due to contrasting characteristics between kimberlite (rich in clay minerals) and dolomite, the contact position can be determined accurately. The better definition of contact positions also adds value to tunnel stopping distance in terms of developing the tunnel’s slot at the optimum distance from the contact (easier blasting of longhole rings, avoidance of contact overbreak and premature waste ingress, and other matters relating to extraction of ore from these tunnels). This method is highly successful and has reduced development costs (on-time completion), improved definition of the pipe’s contact position for geological modelling, improved blast design, and mitigated early waste ingress by maintaining the contact’s integrity."

The dual-electrode DC arc furnace, an alternative design using an anode and cathode electrode instead of a hearth anode, was studied at small scale using computational modelling methods. Particular attention was paid to the effect of two key design variables, the arc length and the electrode separation, on the furnace behaviour. It was found that reducing the arc length to brush arc conditions was a valid means of overcoming several of the limitations of the dual-electrode design, namely high voltages and arc deflection.
