OneSteel Whyalla’s grate-kiln-cooler pelletising plant was commissioned in 1968 processing haematite feed from the local South Middleback Ranges mining area. The existence of a magnetite resource beneath the haematite ore at Iron Duke had been known for some time. In 2004, a decision was made to covert the primary iron source for the Whyalla steelworks from haematite to magnetite – known as project magnet. The intent of the project was to convert the feed to the steelworks from haematite to magnetite and to free up the remaining haematite resource for export. The pelletising plant was cut over to a magnetite feed in 2007.The thermochemical differences of magnetite compared to haematite are threefold:1. the introduction of an exothermic reaction during conversion of magnetite to haematite,2. the absence of bound water which existed within the haematite, and3. lower gangue content requiring lower fluxing levels and therefore lower calcination energy demand.The combination of these differences results in a significantly different induration requirement for magnetite as compared to haematite. The change therefore required extensive research and test work to design modifications to the furnace and to ensure appropriate risk mitigation for the Whyalla steelworks.Preliminary pot-grate test work was performed to define the pellet chemistry and confirm the suitability of the magnetite to produce pellets suitable for the OneSteel blast furnace. A heating curve was developed by use of computer-based heat and mass balance modelling. Extensive pilot scale grate-kiln-cooler test work was then performed to confirm the heating curve and to verify and fine-tune the pellet properties. Computation fluid dynamics was used to design the physical changes to the furnace required to achieve the proposed heating curve.Following installation of an additional preheat zone, including a wall and dilution air fans, into the preheating furnace, and installation of an additional wall into the cooler, the modified furnace was commissioning in December 2007. The plant performed as expected during commissioning with the actual heating curve matching the proposed curve and the produced pellets within blast furnace specifications.

In this paper, the technology of producing fluxed pellets by using hydrated lime as binder instead of bentonite was carried out. The properties of the two types green balls (0.8 per cent bentonite and 2.0 per cent hydrated lime) were as follows: drop numbers of 4.8 - 5.0 times/0.5 m, compressive strength of 19.7 - 24.2 N/pellet and thermal shock temperature of 280° - 385°, respectively, under the same conditions of 1.5 per cent coke, 1.45 basicity and balling at 8.5 per cent moisture for 13 min in disc pelletiser. Comparing with bentonite as binder, the compressive strength of fired pellets with hydrated lime is elevated by 13.8 per cent and climbs up to 3113 N/pellet under the following conditions: preheating at 1050°C for ten minutes and fi ring at 1300°C for 15 min. In the mean time, the hydrated lime also improves the metallurgical performance of fired pellets. The reduction index was enhanced from 68.6 - 70.6 per cent, RDI+3.15+ increased from 90.1 to 98.8 per cent and reduction swelling index dropped from 22.4 - 7.4 per cent, respectively. The mineral compositions and microstructure of fi red pellets shows that the fired pellets containing 2.0 per cent possess more calcium ferrite and magnesium ferrite and compact microstructure, leading to the higher compressive strength.

"Sensor based automatic ore sorting technologies are used in the minerals industries to efficiently remove waste and submarginal grade material from crushed and screened run-of-mine (ROM) ore, producing a coarse (typically >10 mm) upgraded preconcentrate at an early stage in the mineral processing circuit. This avoids additional energy intensive downstream processing of this rejected component of the ROM feed, leading to lower unit operating costs and reduced tailings disposal volumes.Test work on bulk low-grade gold ore stockpile samples from Central Norseman Gold Proprietary Limited has been conducted, indicating high gold recoveries as well as high material rejection rates. A financial model, based on these results, evaluates grade sensitivity and identifies a minimum stockpile grade for adequate financial returns. The base case modelling estimates that the ex-stockpile grade (including the fines bypassed fraction) can be more than doubled through ore sorting and that the project will be highly viable with strong cash flow generation at stockpile grades as low as 0.7 g/t gold. In a tailings storage facility, the chemistry of pore water is a function of oxidation and dissolution of sulfide minerals, containing metals and metalloids, the neutralising effect of gangue minerals and the geochemical processes controlling solute equilibria such as pH, redox potential, precipitation, ion exchange and adsorption. On the other hand, the changes in geochemical composition of tailings feed over time is a function of spatial variability within the orebody and modifications in processing method. Tailings properties such as pyrite content, pH, concentration of deleterious elements, surface chemistry, pore water chemistry and particle size are already shaped in the dynamic environment of a process plant.To engineer desired environmental outcomes, a new research framework is needed. The new approach should follow the physical and geochemical processes of tailings feed and construct models that can be used for the prediction of seepage water quality and dust propagation and evaluate the potential re-processing of tailings or production of tailings with desirable surface chemistry, particle size and internal structure. The challenge of developing tailings engineering model is not in laboratory techniques, but more of the overall communication of results and establishing the link between disciplines. It requires investigating geochemistry across mining and processing for improved environmental outcomes at tailings storage facilities.The paper reviews the current tailings management practices by comparing the geochemistry and mineralogy of tailings and the chemistry of seepage water from three Australian case studies in the context of geology, mineral processing and climate. A central aim of rehabilitation is to ensure that disturbed land is returned to a post-mine condition that is safe, stable and self-sustaining. This paper describes initial results from a grazing trial at the New Acland open-cut coal mine in southern Queensland (-27.27 lat, 151.72 long) that aims to assess the sustainability and viability of cattle production from rehabilitated mined land compared to production from surrounding unmined lands (Newsome 2014). The grazing trial was established in 2013 by the Acland Pastoral Company, a subsidiary of New Hope Coal, on lands previously used for dairying, beef and crops before open cut coal mining of the Walloon coal measures began in 2002. The area has a mean annual rainfall of 640 mm. In open pit mining, it is common that the bottleneck to productivity and profit lies in the truck-shovel mining operation, especially as strip ratios and mining intensity have increased with resource depletion and advances in mining equipment capabilities. This paper outlines a study of truck-shovel productivity using a new proprietary discrete event simulation platform for truck-shovel operations called MineDES. The study will specifically address the issue of whether truck queuing at shovels should be considered productive or not, and how mining engineers can determine the optimal truck fleet size for specific operational configurations.The MineDES simulation platform will be described and illustrated, highlighting the features that make it an appropriate tool for conducting the experiments at the heart of this study. The study encompasses a set of experiments, consisting of a number of simple truck-shovel operational scenarios for a benchmark open pit mining operation, which are simulated using MineDES. Each experiment is designed to highlight different factors, which are most important in calculating the ideal truck fleet size and for understanding the marginal productive impact of each additional truck added to the fleet. The scenarios will principally address the issues of how different types and levels of unscheduled equipment downtime and process variation, combined with the traffic delays/congestion arising in more intense mining operations, will affect productivity. The results of the experiments are interpreted using a simple fit-for-purpose cost and revenue model in order to highlight the indicative cost of over- or under-trucked configurations.The study has found that the optimal fleet size that maximises productivity and value will, in the presence of even small process variation, lead to non-zero trucks queuing at shovels on average. As process variations and unscheduled downtime events increase in the truck-shovel system, the required fleet size to optimise productivity and value increases. "Several mine scheduling tools exist for use in optimising and scheduling the reserve according to in situ value. These tools generally value the ore on a per block basis according to regressed recovery models based on ore grade and type. It is then the task of the plant metallurgist to ensure that these ore blocks are fed to the plant in a manner that satisfies the prevailing plant constraints. This task is often completed in complex Excel® spreadsheets that are modified over time with factors applied to account for plant modifications or limitations.It is the authors’ experience that this approach is difficult to audit and replicate in a consistent manner. Furthermore, operational decisions, such as primary grind size or autoclave oxidation are made on the metallurgist or managements’ perceived optimum value and does not necessarily represent a cash flow based optimum.Many processing plants contain multiple internal constraints. As ore feed grades and properties change over the life-of-mine (LOM), processing-bottlenecks shift from one unit process to another and different operating strategies need to be adopted to maximise cash generation from the process.This paper presents a unified optimisation approach to scheduling ore based on a circuit mass balance to describe the process plant with individual models for each significant unit operation. The approach allows for optimisation over multiple input variables and the inclusion of linear and non-linear constraints.This optimisation process has been applied to different complex gold operations. The end result is an automated scheduler that selects the optimum blend of ores as well as plant operating conditions that satisfy all internal plant and shutdown constraints while maximising the objective of choice (metal production or cash flow). The models are also valuable for evaluating expansion or debottlenecking opportunities of individual processing units. Between, 1980 and 1984, the demand for non- ferrous metals in the free world grew annually by 1.5 per cent for copper, 0.4 per cent for lead, 1.4 per cent for zinc, and 2.5 per cent for nickel. The growth rate decreased substantially compared to the rate experienced before 1980, and was far lower than the GNP growth during the corresponding period. The main reasons for this are considered to be 1. resource-saving efforts by industrialized countries resulting from the first and the second oil crises, 2. saturated demand for durable consumer goods, and 3. substitution of non-ferrous metals by new materials such as optical fibers.

This paper presents the design and construction approach adopted for the widening and stabilisation of the existing decline tunnel forming part of the Scenic Railway Upgrade project at Katoomba in the Blue Mountains of New South Wales (NSW), Australia. The overall upgrade project included new trains and track, rebuilding of the top and bottom station and installation of a new winch and control system. All the works were undertaken over an eight-month period between August 2012 and April 2013 as part of a $30 M upgrade of the railway.The railway is the steepest cable-driven line in the world at a maximum of 52° extending over 350 m and descending from the escarpment into the Jamison Valley. The track was built in the 1880s for coal haulage and is recognised as a remarkable engineering achievement for its time. The tunnel section extends for about 120 m at the start of the decline and is about 3.5 m wide and 3.5 m high. The tunnel was excavated principally within medium to high strength Banks Wall sandstone and given that the widening only involved about 200 mm of trimming of the crown and sidewall this aspect of the work was not a critical support issue, except at the upslope portal. The tunnel crown however is entirely intersected by a major near vertical shear zone which presented significant challenges for the tunnel stabilisation works.Three-dimensional laser survey scanning was used for definition of the tunnel clearance envelope for the widening, and also to subdivide the tunnel into various geotechnical sections to assist in support design. Specifically oriented rock bolts extending beyond the shear zone into stable rock were used together with mesh, shotcrete and extensive strip drains and flushing points for drainage of the shear zone.Unique aspects of this project were included into the specifications and work methods. This included construction of a mobile working platform for tunnel works, the use of dry shotcrete application, difficult access for rock bolting and limiting vibration during the tunnel trimming works due to the risks associated with crown instability. The works also took into consideration particular safety constraints/work exclusion areas to address the risk of detachment of rock which could mobilise downslope to the track area below. Mining Engineering Degree programs have traditionally had a practical emphasis and have been highly vocational in nature. However, over the years, there has been an increasing attention to the more scientific aspects of the discipline. More recently, the professional institutions, the industry and the community at large have placed increasing emphasis on the broader aspects of the professions: management, finance, humanity, environment and social issues. Notwithstanding this, there has been a continuing emphasis on the practicalities, and most Mining Engineering programs are still strongly vocational in nature. But employers of new graduates complain about the graduatesÆ lack of practicality and readiness for employment æat the sharp endÆ on the mine site.This paper briefly describes some of the more recent developments in the Mining Engineering Degree program at the University of Queensland that attempt to address the problem. Particular attention is paid to alternative learning programs, including applications of virtual reality, practical experience at the University Experimental Mine (UQEM), and the Undergraduate Site Learning Program (USLP).

The effect of sodium sulfite (Na2SO3) on the flotation behaviour of bornite and tennantite is reported in this work. Flotation tests were performed using pure minerals of bornite and tennantite under various concentrations of sodium sulfite at pH 9. The flotation results indicated that sodium sulfite exhibited a depressing effect on the floatability of bornite in the presence of 0.1 mM PAX. However, tennantite remained floatable after the addition of sodium sulfite in the presence of 0.1 mM PAX. The flotation tests using mixed bornite and tennantite confirmed the flotation results of single minerals. Surface characterisation using X-ray photoelectron spectroscopy (XPS) was performed to explain the flotation results. A mechanism is proposed based on the XPS analysis results.

"Dwindling commodity prices are forcing today’s mining operations to increase output. Sometimes the solution is to upgrade the existing infrastructure; however, in most cases it has to be achieved with the same or reduced workforce and with the same equipment capacity through improved process efficiency and higher uptime.Measure, Manage and Improveis the mantra for this years’ Mill Operators’ Conference and while this in most cases relates to the above process efficiency, Siemens has set its focus on the availability and uptime aspect since unscheduled downtime is one of the biggest threats to any grinding operation. Pinion misalignments, resonance, unbalance and bearing and gear meshing faults in geared trains, as well as long-term changes in the condition of the mechanical components or structures and auxiliary systems in gearless systems are the main reasons for unscheduled downtimes in today’s mill drive trains. Our paper outlines the efforts that have gone into adapting conventional condition monitoring methods in conventional, pinion driven mill drive trains as well as gearless systems to capture the gradual deterioration of wearing parts or structural changes in the drive train not only on fixed speed application but also on variable speed applications with multiple operating points. The paper further explores the use of condition monitoring systems as a tool to assess spare thermal motor capacity to potentially push equipment beyond its nameplate rating, along with the process that was followed to correlate measured frequency spectra and envelopes to ambient and load data to understand the kinematics of the drive train.Citation:Neurohr, M, Stratton, S and Roesch, T, 2016. Newmont Australia is the operator of the Mt Leyshon mine near Charters Towers, Queensland. Mt Leyshon is an open cut gold mine, which processed on average 5.0 Mt of ore and produced up to 250 000 ounces of gold per year. Mining was completed in early-2001, followed by treatment of low-grade ore stockpiles for a further 12 months. Approximately 250 ha of waste rock dumps have been rehabilitated. Rehabilitation of two of the three tailings storage facilities (TSF) has been completed and the third is in progress. A field performance monitoring system that includes an automated meteorological station, large-scale lysimeters (measurement of net percolation), and in situ moisture content sensors (measurement of moisture storage changes in the cover material) were installed to monitoring performance of the cover systems placed on the waste storage facilities. This paper focuses on the installation and calibration of the in situ moisture monitoring system. The moisture monitoring system provides automated detailed in situ volumetric water content data above and within the large-scale lysimeters. A portable unit that provides spatial in situ moisture content measurements at additional locations on the cover system is also utilised. The paper will focus on installation and calibration of the in situ water content monitoring instrument in the waste rock, coarse cover material, and fine textured cover materials of the tailings facility and waste rock dump cover systems.

Many open pit mining operations seek to control blasting-related movement of ore and waste to minimise loss and dilution. Tracking the movement of ore boundaries can result in the maximisation of ore recovery and minimisation of waste sent to the mill, thereby optimising the economic performance of the operation.A novel solution for tracking the ore–waste boundary location before and after a blast uses subsurface markers placed along the boundary with all measurements and scans conducted remotely from the blast block. Upon system activation, user-operated equipment on the surface determines the three-dimensional (3D) location of the subsurface markers.The patented system concept combines two electromagnetic mechanisms, magnetic positioning and radio frequency through-rock communications to enable remote battery-powered markers, buried within the rock to be accurately located in 3D space.Field trials at a quarry have demonstrated the system can comfortably handle over 100 subsurface markers with a complete scan, including set-up, taking less than an hour. Location accuracy for each marker in 3D space is better than 0.5 m at a range up to 50 m from the magnetic source, and the system has an overall operational range in excess of 75 m.CITATION:Blay, K R, Spathis, A T and Leslie, K E, 2015. FerrAus Ltd's Robertson Range and Davidson Creek Projects are located in the Hamersley Province about 100 km east of Newman, Western Australia. Significant iron mineralisation defined by an aggressive exploration program within the Marra Mamba Iron Formation is shallowly north dipping at Davidson Creek, and mainly shallowly east dipping at Robertson Range, forming part of a regional scale anticline with the granitic and greenstone basement of the Sylvania Inlier as its core. With minor exceptions, the stratigraphy is comparable with that seen in the main Hamersley Basin. Granite and greenstone basement rocks of the Sylvania Inlier are unconformably overlain by shales and volcanic rocks of the Fortescue Group. The overlying Hamersley Group is locally represented by interbedded chert, banded iron-formation (BIF) and shales of the Marra Mamba Iron Formation (Nammuldi, MacLeod and Mount Newman Members), and dolomites, cherts, BIF and shales of the Wittenoom Formation. Iron enrichment occurs predominantly in the Mount Newman Member, and to a lesser extent in the West Angela Member of the Wittenoom Formation. Enrichment varies from 20 - 30 m in thickness in elongate bodies up to 3 km in strike length, and generally thins down dip. At Davidson Creek iron mineralisation is a haematite-goethite-ochreous goethite assemblage, while at Robertson Range this assemblage is consistently overprinted by a later, goethitic alteration related to 'hardcap' weathering. Near surface hardcap alteration in both project areas comprises more siliceous, aluminous and vitreous goethite. Initial exploration completed by Rio Tinto Exploration between 1999 and 2001 indicated the potential for about 20 Mt of iron mineralisation at Robertson Range. Since 2005 a detailed exploration program undertaken by Australian Manganese Pty Ltd (a wholly owned subsidiary of FerrAus Ltd) has defined a global indicated and inferred resource totaling 164.4 Mt at 58.6 per cent Fe (ASX: FRS 17 April 2009).

In 2003, Anglo Platinum, in a joint development with Xstrata Technology, installed the world’s first 10 000 litre IsaMillTM in a concentrate regrind duty at the Western Limb Tailings Re-treatment Plant. The success of that installation was the enabling event for Anglo Platinum to proceed with a substantial investment in horizontal stirred milling technology. Since 2006 an additional three IsaMillsTM in concentrate regrind duties and a further 18 IsaMillsTM in the more technically challenging coarse grinding mainstream applications, have been commissioned in group Concentrator operations - bringing the total number of IsaMillsTM installed in Anglo Platinum plants to 22.A collaborative approach between Anglo Platinum and Xstrata Technology towards improving milling efficiency and reducing operating costs, through internal mill component wear optimization and operating recipe development, has resulted in further improvements in the overall success of IsaMillsTM in the flow sheets of many Anglo Platinum operations. The addition of IsaMillsTM in the Anglo Platinum flow sheets has improved plant PGM recoveries by as much as 5%.This paper explores the improvements made to the IsaMillsTM flow sheet and mill internal design and shares some of the operating experience with IsaMillsTM technology in Anglo Platinum

Efficient blasting requires constant vigilance with respect to the actual layout being used in the field. Objective measurement techniques are required in laying out a pattern as the 'by eye' or 'thumb suck' methods cannot guarantee consistent results in layout. Erratic blast results are the consequence of such an approach. In a case study at Sons of Gwalia mine, it was demonstrated that incorrect front burdens had a snowballing effect on otherwise carefully laid out blasts, resulting in both excessive amounts of boulders caused by preconditioning of bench fronts and tops, and tight digging. Both problems caused lower excavator productivity and excessive excavator damage, as well as making it difficult to set out subsequent blasts correctly. Several field measurement methods are available to aid in determining correct blast layouts and one is described in this paper.

PasmincoÆs Century Concentrator in North West Queensland commenced operations in November 1999. The nameplate production capacity of 500 000 tpa of zinc metal production in concentrate was achieved in August 2002. Completion of the production ramp up was successful due to the culmination of a number of initiatives throughout 2001 and 2002. Mine to mill interaction to understand and eliminate head grade related bottlenecks affecting Concentrator production and reduce feed variation. Grinding circuit process development û operating and process control strategies to improve stability and reduce grind size to support zinc recovery. Pumping upgrades to control spillage in ultrafine zinc flotation Low density zinc flotation strategy û to improve silica-sphalerite separation to improve zinc recovery while maintaining acceptable silica in final concentrate. Flotation circuit process development û froth crowders, froth cameras and reagent control strategies to improve primary zinc flotation performance. Review and implementation of longer campaigns between planned shutdowns to improve availability. Team reorganisation û to improve setting and implementation of metallurgical strategies. This paper describes these initiatives and their contribution in achieving the production target. It also notes the ball mill motor failures that delayed the successful achievement of the ramp up, and CenturyÆs response to minimise the production impact. The paper also outlines the capital improvement program that was implemented to improve zinc recovery to design 82.5 per cent recovery once the production rate had been achieved.

The importance of crushers in the mining industry declined with the introduction and resultant dominance of AG and SAG based circuits, but the recent move to consider more energy efficient circuits has caused the industry to re-consider the role of crushers.Different types of comminution equipment have different efficiency in the way the energy is applied in the size reduction process. Because of the general trend towards more sustainable production processes and emission of carbon dioxide, energy use has become more important. To fully understand how crushers can contribute to optimising the energy application in comminution circuits, detailed models of process performance are required. Such models need to take into account the mechanical design factors and how the crusher performance changes in response to feed conditions, the control strategy utilised and the wear of the crusher liners.It is also critical to analyse the total circuit, not just the individual crushers. To fully understand the performance of the entire circuit, dynamic simulation should be applied. Without the holistic understanding of the total circuit and the incorporation of transient effects, the full circuit performance cannot be adequately determined and the true energy picture will not be quantified.Based on detailed mechanistic modelling of crushers by the authors and the application of dynamic simulation, the opportunities to optimise the use of crushers for energy efficiency are examined.

This paper reviews recent advances in geophysical tools for mineral exploration. It does not restrict comments to methods which are usually applied in the tectonically active belt surrounding the Pacific Ocean, where geophysics has often been secondary to geological prospecting (eg visual recognition of surface alteration) and drainage geochemistry; but considers geophysical tools applied to a broader range of both deposits and terrains. For example, the subdued topography of much of Australia and Canada has lent itself to the development and extensive application of airborne methods. In Australia, deep weathering and transported cover have necessitated the use of geophysical methods to not only detect anomalies but also to map and understand basement geology. This same weathering has caused specific problems, particularly for electrical methods, but recent improvements in instrumentation, processing and visualisation have largely overcome them. A great deal of geophysical data is now being collected by government agencies, often from the air, and made readily available to explorers. In several Australian states it is free, often on line, and in almost all cases it is relatively cheap. These regional data sets are often augmented by more detailed local surveys in areas of interest. Although æanomaliesÆ are still important much more is being done with the high quality data which is now available The results are used for geological mapping, to test geological hypotheses, to construct detailed 3D geological models and, together with fluid flow modeling, to predict optimum locations for mineralisation.
