The year 2019 marks the 70th anniversary of Flash Smelting. The technology was operated on industrial scale for the first time at the Outokumpu Harjavalta copper smelter in Finland in 1949. Since then Flash Smelting technology, now owned and developed by Outotec Oyj and the first plant, now owned by Boliden Harjavalta Oy, have been evolving throughout history by optimizing the process for various feeds and raw-materials, as well as through developing the equipment and operating practices. Even though sustainability was not a popular theme during the first days of Flash Smelting, it has still been the key principle in guiding the development. This is well proven by the wide adoption of Flash Smelting for the processing of copper and nickel concentrates, mostly due to its ability to fulfil the economic and resource efficiency criteria demanded by its operators. This paper describes the history and improvements of the Outotec® Flash Smelting process by looking into the early days of operation and how the development of the process and equipment has taken place over time as a joint effort between the technology provider and the users of the technology. INTRODUCTION In the 1940s, Outokumpu Oy refined the concentrate produced in the Outokumpu mine into metallic copper initially in Imatra, and later from 1945 to 1949 in Harjavalta, based on the most modern electrical melting process of the world at that time. After the war, Finland lost a significant part of its hydropower production, and due to the increasing use of electricity, the availability of electricity weakened, and the price rose. To maintain Outokumpu's profitability, it was forced to look for a melting solution that was not based on electricity.

"Coal mining is a thriving industry and 53% of the coal mined in South Africa is used for electricity generation. Mechanization has made coal mining more efficient, but fines generation has subsequently increased. Up to 6% of the run of mine material can report to the -200 µm fraction. Common problems associated with fines handling include dust formation, storage problems, and high moisture levels. A method to turn this material into a saleable product instead of stockpiling it can add value to a company.Briquetting is a pressure agglomeration method where loose material is compacted into a dense mass (FEECO International, 2014). The briquettes must be able to withstand rigorous handling and transport operations without disintegrating. This study aims to investigate the optimum binder and moisture conditions required to produce a mechanically strong briquette using two different binders - a PVA powder (binder A) and a starch powder (binder B).It was found that for binder A the optimum moisture level was 12% to 14%. At this moisture level the greatest compression strength gains were observed, and low amounts of fines produced in impact and abrasion tests. The minimum amount of binder added while still obtaining a strong briquette was 0.5% binder A. For binder B the optimum moisture level was also 12% and the minimum amount of Binder B to be added was found to be 1%. Briquettes that were dried outside reached their peak strength after about four days, whereas the briquettes that dried inside took about 20 days to reach their strength plateau. Hardly any degradation took place on the surface of the binder A film after exposure of 300 hours of artificial weathering. Thermogravimetric analysis confirmed that neither binder A nor binder B will add to the ash content of the coal fines, as both binders totally decompose above 530°C.Binder B yielded stronger briquettes after 15 days and also generated less fines. A study was carried out to determine the effects of adding CaCO3, Fe, Al and CaSi2 to the ladle, rather than to the raw materials, in order to increase the concentration of Ca, Fe and Al in the final product to meet customer specifications at Simcoa's Kemerton plant in Western Australia. LA-ICP-MS, SEM-EDXRA and ICP-AES analysis of samples and controls showed that the technique is suitable for controlling minor element concentrations. The thickener consists of a conical chamber into which the fluid is injected through a tangential nozzle at the periphery of the large end. The solids of the slurry are concentrated and removed from the apex of the cone while the "thinner" portion is discharged from a central tube in a flat head at the large end, fig. 1. The advantages of the cyclone thickener are that large volumes of slurry may be treated with small space requirements and that the underflow concentration may be controlled easily and readily to meet varying feed conditions. ABSTRACTRock stresses can be modified by physicochemical processes.If rock pores allow the ingress of water and oxygen, but are not large enough to permit the exit of larger molecules of weathering products, anomalous rock pressures develop. Rock masses may also be subjected to osmotic pressures developed as water diffuses into pores and joints filled with saline water. Anomalous rock pressures may also develop as gels filling pores undergo syneresis and as salts crystallize from pore solutions.

This report is t e second of s series on roof movement in coal mines. The first (R. I. 3355)4/ dealt with convergence of roof and floor and movement of the surface accompanying and following extraction in a mechanized mine in which retreat of rib lines was rapid. The studies reported herein were made in a mine in which all the coal is loaded by hand, and movement of the rib lines was much slower in consequence. In choosing a site for this work, it was decided that the mine selected should have natural conditions akin to those of the first study and entirely different methods of working. To this end a cooperative agreement was made with the Crucible Fuel Co. through W. J. Whitaker, secretary, for conducting the work in the company?s Crucible mine, operating in the Pittsburgh bed in Greene County, Pa, This paper gives an account of the methods used in the investigation, excerpts from the data obtained, and such generalizations as can be made.

The resolution with which the different categories of resources are forecast for Witwatersrand gold reefs should ideally tie in with block sizes that are optimal in terms of the variability structures of the reefs. A tool, called the ?variancegram?, is proposed as a basis for block size choice. A variancegram is intrinsic to the particular reef and mine concerned. A further requirement is the ability to attach global confidence limits to weighted average estimates built up from combinations of local kriged estimates. Approximations to derive global kriging variances based on variables derived from local kriging deliver hugely inflated results if ordinary kriging is used, and markedly better, but not accurate, values if simple kriging is used. These approximations improve as the number of samples used in kriging each block is increased. It is shown that the behaviour of the different components of the global kriging variance with increasing number of samples, all differs, but they all link to the variancegram for the particular reef. The variancegram can thus be used to correct the different components to the values they would have had if all samples were used in kriging each block, and so deliver the ?correct? global kriging variance, even though only a limited number of samples were used in kriging each block. The desirability of having very stable solutions implemented in production systems is taken into account in the proposals. It is anticipated that the same variancegram findings will also hold for other densely sampled deposits, but this remains to be investigated.

Many mines in Canada, the US and S. Africa are reaching the hoisting limit. Very little payload will be possible without compromising safety due the excessive weight. It has been suggested (DeLorme, 2000), that one of the most attractive concepts to enable deeper hoisting is to reduce the allowable factor of safety in the wire rope. Researchers at the Spokane Research Lab are developing new technology to improve hoisting safety and productivity by providing new monitoring and analytical tools. A Shaft Conveyance Monitoring System (SCMS) has been developed which determines hoist rope end load, true conveyance position and acceleration, and rope safety factor, as well as other hoist operating parameters. This information is transmitted to the hoist operator display 20 times per second. Recent field measurements on 45 mm(1 ¾ in.) diameter hoist rope indicate that dynamic forces during loading of a 9000 kg(10 ton) skip may exceed the safety factor of the rope. To improve on the current understanding of the mechanical behavior of hoist ropes, and to help interpret the results from field-testing of the SCMS, a new approach to computer modeling of stranded wire rope is also being developed. Particle Flow Code, PFC3D (Itasca 1995b) is used to simulate the structural behavior of wire rope and the interaction between individual strands when the rope is subjected to static and dynamic end loading. Details of the SCMS, field results from the measured rope loads, and the results of numerical modeling on the wire rope will be discussed.

Background information, formulae and a systematic set of procedures for estimating capital and operating costs for open pit mining equipment are presented in this paper. Firstly, equipment capital costs are required. These can be obtained from either suppliers, contractors or from first principles. The equipment is then divided into cost elements. Typically these are fuel and power requirements, spare parts consumption, wear items such as tyres, teeth and drill bits and finally repair and operating labour requirements. By consideration of the cost and life of each element a base cost can be derived. The base cost is then adjusted to suit specific site conditions such as the proximity to spare parts suppliers, the duty or ground conditions and the management and operator skills specific to the site. Hence, the same item of equipment can be costed to reflect different operations. Included are tables and data for typical plant items. Several examples are also given to illustrate the methodology being presented. The intention is to provide a set of procedures to allow costs to be built up from base level in a systematic and repeatable way. Applications for these costs include feasibility studies, budgetting and data for economic analyses.

The distribution of chrome spinels in a magnetically fractionated ilmenite concentrate sourced from the Murray Basin was characterized by XRF assaying, quantitative electron microprobeanalysis, grain mapping, automated mineral phase clustering, and modal analysis. At least 14 distinct chrome spinel types were present in the concentrate. There is considerable variation in the amount of each chrome spinel type present, although a high-Mg, high-Al phase makes up close to 45 per cent of the total spinel population. Magnetic fractionation results showed significant variation in the composition and relative abundance of spinels reporting to each fraction. Low magnetic field strength fractions (ie. high susceptibility grains) were dominated by chrome spinels that are mid-range in Al and Cr. These spinels have the highest magnetite, ulvospinel and Fe(Al,Cr)2O4components. In comparison, the high field strength fractions (i.e. low susceptibility grains) have the majority of the grains with high-Al contents indicating a higher proportion of Mg(Al,Cr)2O4component. Spinels high in a (Al,Cr)2.67O4non-stoichiometriccomponent are absent at low field strengths but tend to be concentrated in the high field strength, non-magnetic fractions. Intermediate field strength fractions tend to exhibit a broad spread in spinel compositional types. A mild roast treatment of the sample had no clear effect on the distribution of chrome spinels between different magnetic fractions, but it did cause a change in the magnetic properties of the accompanying ilmenite grains. The effect of more extreme roasting conditions on the magnetic properties of the chrome spinels is to be determined.

Rare earth elements (REEs) and their compounds are essential in a multitude of mundane and sophisticated applications such as renewable energy technologies, catalysts, medicine, and defense applications. The global supply deficit could be attributed to the destabilization of REE market that has, as a result, incentivized indigenous production of REEs. Cost-effective and environmentally benign opportunities are being explored for the production of REEs from non-conventional mineral sources including coal and coal by-products to stabilize the supply chain. Coal from Healy coal mine and Wishbone Hill deposits in Alaska have been quantified for REEs and were found to possess elevated total REE concentrations as compared to world average levels (60– 70 ppm). The objective of the study was to concentrate the REEs in the froth phase by froth-flotation of the fine size fraction (< 75 μm). A Box-Behnken design of experiment was employed to ascertain the main and interaction effects of operational parameters on response variable by analyzing 3D response surfaces. Experiments were carried out to maximize REE recovery and concentration by modeling and optimization of three operating variables (frother dosage, pulp density (% solids), and collector dosage). Based on the results, the optimum flotation conditions for maximum recovery at an elevated concentration of REEs in the froth fraction was obtained at 4.2% solids and 32.7 ppm of frother dosage for Healy sample and 10% solids and 37.9 ppm of frother dosage for Wishbone Hill coal sample. The quadratic relationship between the input and response variable was found to be independent of collector dosage suggesting good surface hydrophobicity and floatability of the two coal samples.

In his 1978 monograph ‘Lognormal-de Wijsian Geostatistics for Ore Evaluation’, Professor Danie Krige emphasized the scale-independence of gold and uranium determinations in the Witwatersrand goldfields. It was later established in nonlinear process theory that the original model of de Wijs used by Krige was the earliest example of a multifractal generated by a multiplicative cascade process. Its end product is an assemblage of chemical element concentration values for blocks that are both lognormally distributed and spatially correlated. Variants of de Wijsian geostatistics had already been used by Professor Georges Matheron to explain Krige’s original formula for the relationship between the block variances as well as permanence of frequency distributions for element concentration in blocks of different sizes. Further extensions of this basic approach are concerned with modelling the three-parameter lognormal distribution, the ‘sampling error’, as well as the ‘nugget effect’ and ‘range’ in variogram modelling. This paper is mainly a review of recent multifractal theory, which throws new light on the original findings by Professor Krige on self-similarity of gold and uranium patterns at different scales for blocks of ore by (a) generalizing the original model of de Wijs to account for random cuts; (b) using an accelerated dispersion model to explain the appearance of a third parameter in the lognormal distribution of Witwatersrand gold determinations; and (c) considering that Krige’s sampling error is caused by shape differences between single ore sections and reef areas.

A novel separation process for detoxifying cadmium-containing residues arising from zinc hydrometallurgical processes has been developed. An initial investigation indicated that a high concentration of zinc in the sulfate solution can be effectively separated from cadmium by solvent extraction with P204 (di(2-ethylhexly)phosphoric acid, D2EHPA). The mixture of sulfuric acid and ammonium citrate ((NH4)3C6H5O7) is thus used to extract metals from the residue at room temperature. Copper in the leachate is recovered by solvent extraction (SX) with LIX 973. Cobalt in the raffinate from the copper SX process is recovered by precipitation with a-nitroso-ß-naphthol. The results show that more than 50% of the copper and virtually all the zinc, cadmium and cobalt in the residue can be leached under the experimental conditions used here. Virtually all dissolved copper and cobalt can be recovered in the subsequent solvent extraction and precipitation processes. The presence of (NH4)3C6H5O7 could significantly facilitate the extraction of zinc by D2EHPA in the subsequent separation of zinc and cadmium. More than 97% of the dissolved zinc can be recovered through a two-stage counter current solvent extraction process. After separating copper, cobalt and zinc, cadmium can easily be recovered from the solution either by cementation with zinc powder or by electrowinning, while the purified solution can be recycled back to the leaching process.

This Bureau of Mines publication presents an overview of mine electrical power systems research currently being conducted by the Bureau. The papers, given at a Technology Transfer Seminar, emphasize the increasing importance of research related to the safety considerations of underground coal mine electrical systems. Selected topics are included that summarize results of research in the areas of electrical shock prevention, explosion-proof enclosures and load centers, discriminating circuit breakers, and trailing cables. Other topics discussed at the seminar are published as separate sections of the Bureau of Mines Hand- book "Application Notes--Mine Electrical Power Systems."

"Many ores are upgraded to produce auriferous sulphide concentrates (principally pyrite) which are not amenable to direct cyanidation. Often these refractory gold-bearing concentrates contain undesirable elements such as arsenic, antimony, etc., which present environmental and/or processing problems. The pretreatment techniques most often considered for processing these concentrates prior to cyanidation include roasting, pressure oxidation, chemical oxidation, pre-aeration, and recently, bacterial oxidation. In this paper, the technical performance and economics of bacterial pre-oxidation vs the classical roasting approach for treating a specific auriferous pyrite concentrate are compared. The results provide flow sheets, preliminary operating and capital cost estimates, and rates of return for the two processes and demonstrate the potential advantages of bacterial pre-oxidation. IntroductionThe increased attention that gold has received in the last ten years has prompted mining companies to look for lower grade orebodies. Many of these low-grade ores do not respond well to conventional direct cyanidation recovery techniques. As free-milling ores decline, gold is sought in refractory environments which, ultimately, drive up the treatment costs.There are a number of reasons for a gold ore to be termed refractory, most of which can be identified by thorough mineralogical examination. The mineralogical occurrence of gold can, to a great extent, impact the method by which the ore is treated and, consequently, the capital and operating costs. Gold in a refractory ore can often occur as discrete particles locked in a host of silicate or carbonate gangue, or associated with sulphides or sulphosalts. Depending on its particle size, gold can be liberated and recovered by mechanical size reduction such as regrinding. This approach is most effective for gold in the 10 - 50 micron range. Gold can also be associated with clay, iron hydroxides, or other minerals which tend to coat the gold surface and inhibit the penetration of the cyanide solution, resulting in poor plant recovery. Because of their resistance to cyanide dissolution, gold tellurides and other refractory gold minerals are also responsible for losses to the tailings. For these reasons, it is paramount that the mineralogical occurrence of the gold be thoroughly and accurately determined before selecting a final process flowsheet."

Fine coal refuse is often pumped, as slurry, into surface impoundments as a means of permanent disposal. As the available volume is filled, the height of the embankments are frequently increased. Many times the additional embankment material is placed upon consolidated fine coal refuse. There has been some concern about the long-term effect of consolidation of this material at or above the liquid limit upon its shear strength. A laboratory investigation was performed using three different types of fine coal sluny taken from Central Appalachian coal preparation plants. The refuse was consolidated in 10-foot plexiglass columns under incremental amounts of surcharge loading. The incremental loads were designed to simulate the effect of increasing the height of a refuse embankment on top of the consolidating coal slurry. After the refuse in the columns had consolidated for several months, the columns were cut apart and triaxial tests were performed on both the consolidated material and unconsolidated material for comparison of their shear strength parameters.

The principal function of the Bell limestone mine, of the American Lime & Stone Co., at Bellefonte, Pa., is to supply raw material to the company&apos;s modern rotary kiln plant at Bellefonte. Because mining costs are naturally higher than many open quarries with more favorably lying strata, it cannot compete, except to a limited extent, in the markets for road material and fluxing stone. In the broad sense, mining does have an advantage over the average open quarry when the end products are designed for and controlled by process and final inspection for the exacting demands of the industrial and chemical markets. Approximately 80 per cent of the output of the Bell mine is sold in the industrial and chemical markets. And as higher standards are set each year for construction and agricultural work, the remainder of the mine output goes to these two classes. Mining produces more fines than open quarries, and these fines are difficult to market; on the other hand, owing to absence of contaminating clay and impure rock, a greater percentage of the output of a mine is marketable. Because of the great production of fines, rotary kilns for lime burning are necessary when the stone must be mined. In 1921 the American Lime & Stone Co. operated 19 quarries and 72 lime shaft kilns spread over an area of 40 miles between Bellefonte and Altoona, Pa. At that time the lime-production capacity of the 72 kilns amounted to approximately 700 tons per day. After 15 years the company operates three rotary kilns and six shaft kilns, with a combined output of approximately 500 tons of lime per day, concentrated in its single Bellefonte plant (Fig. 1). Its only stone-producing plants are now the limestone mine at Bellefonte and a construction-stone open quarry at Union Furnace, near Tyrone, Pennsylvania. Since the middle of 1922, the management of the American Lime R. Stone Co. has been under the direction and ownership of the Warner Company, of Philadelphia. This circular is part 5 of the third paper (entitled "Excavation") of a series summarizing the technical problems involved in the production and preparation of sand and gravel. Part 1 discussed the use of power shovels, draglines, and excavator cranes; part 2, power scrapers, slackline cable-way excavators, and hydraulic monitors; part 3, hydraulic, clamshell, ladder, and dipper dredges; and part 4, haulage systems in general, with particular reference to locomotive and car, hoist and car, and remote-control systems. This circular discusses the use of motor trucks, conveyor belts, pumps end pipe lines, barges and towboats, and aerial trams. MOTOR-TRUCK HAULAGE During recent years motor trucks have gained considerable ground as a successful competitor of locomotive haulage for quarries and gravel pits. Often where trucks have displaced locomotives and cars the operators readily admit an increase in both labor and total haulage operating costs but point to some other advantage as offsetting the extra expense. In other instances haulage costs have beep reduced by the use of trucks. In still others operators, having replaced locomotive haul with trucks, have again returned to the earlier method. Obviously gasoline-driven motor trucks cannot successfully compete with other types of haulage under all conditions. The apparent&apos; growth in the number of advocates of truck haulage, however, indicates that it has passed the experimental stage and become a permanent competitor to other tyres.
