"The aluminum industry in general and Reynolds Metals Company in particular have continued to support development work for improvement of the Hall cell design and for alternative processes for the reduction of alumina. The evolution of the Hall cell design will continue into the next century as a result of further development of mathematical models, sophisticated control systems and new materials for cell components. This paper discusses the areas in which the new generation cell advances will differ from the present day design. Additionally, Reynolds Metal s has supported work for the development of a carbo thermic process to reduce alumina. Theoretical work has indicated that this process could possibly have economic advantage over the Hall process. Several complicated furnace configurations have been proposed to provide the conditions for successfully reducing alumina. The results of small pilot scale operation and most promising furnace design are discussed. For comparison, projected capital investment costs and operation costs are discussed. IntroductionThe evolution of the Hall-Heroult process will continue into the next century. This evolution will be influenced by economics, more .restrictive environment and worker protection requirements, and technological development. These factors will also cause changes in the competitive position of alternate processes for aluminum production.Several aluminum producers have made major investments in alternate processes for aluminum production in the past three decades and there is continued support in some companies for improvements in the Hall-Heroult process and for alternate processes. The more visible development work in reduction technology, not aimed at significant process changes, is in the areas of higher amperage cells with bus bar designs to reduce harmful magnetic effects, more advanced and automated feed, voltage and electrolyte composition control, improved energy efficiency and sol id waste disposal . Efforts to bring significant change to the reduction process are being made in development of materials that can function as inert anodes and cathodes. These materials could lead to the development of reduction cells with multiple bipolar electrodes operating on oxide feed and fluoride electrolytes. Development work on new processes was reduced in the last decade by several companies because of economic and technological realities. Reynolds Metals supported work on a carbothermic process to reduce alumina and produce commercial pure aluminum. This work progressed through small pilot plant operation, and resulted in development of furnace designs and operation regimes. This paper reviews how this and other technologies could influence the reduction of alumina beyond the year 2000."

Introduction The US has the largest total (364 Gt, or 401 billion st) and recoverable (182 Gt, or 201 billion st) coal reserves in the world (Steam/Its Generation and Use, 1978). However, progressive coal use in this country has been hampered by environmental constraints, such as restrictions on sulfur dioxide, nitrogen oxides, and particulate emissions. Since the promulgation of the Environmental Protection Agency (EPA) New Source Performance Standards (NSPS), it has become apparent that all US coals will require sulfur removal to comply with the new sulfur dioxide emission levels. If more stringent emission standards are imposed, through pending acid rain legislation or amendments to the Clean Air Act, it is likely that the coal industry, and the industrial and utility sectors will look increasingly toward the development of new and advanced coal cleaning technologies to continue and promote the use of coal. Table 1 summarizes the EPA NSPS for sulfur dioxide emissions. Fortunately, the basis for determining sulfur dioxide removal is the Btu and total sulfur content of the run-of-mine coal. Thus, credit is given for any sulfur removed before combustion, e.g., through physical coal cleaning. Unfortunately, physical coal cleaning alone may be unable to produce a compliance coal with respect to the EPA NSPS. Therefore, all industrial and utility coal-fired boilers will require post combustion gas cleanup, e.g., flue gas desulfurization (FGD), to comply with the new regulations. Of these, chemical coal cleaning offers the advantages of providing (1) high quality fuel for combustion (low sulfur and ash, high Btu, and attenuated product variability); (2) a solid fuel product for use in retrofitted gas and oil boilers; and (3) a solid fuel product with multiple end uses, e.g., internal combustion engines, carbon electrodes, coke, or chemical feedstock. Gravimelt process In the Gravimelt process, 1.4 mm x 0 (14 mesh x 0), physically beneficiated coal of about 5% moisture is fed into a 3401 to 3901 C (644 ° to 734 ° F) molten bath of sodium hydroxide and potassium hydroxide. Organic and pyritic sulfur and most of the mineral matter in coal react with and are dissolved in a molten mixture of potassium hydroxide and sodium hydroxide. The reacted coal sulfur is converted to alkali sulfides and polysulfides, whereas the mineral matter is apparently converted to alkali-aluminum silicates and other byproducts that are water and acid soluble. Coal residence time is 60 to 240 minutes. The sodium hydroxide to potassium hydroxide ratio is about 9:1. The total hydroxide-to-coal ratio is no less than 10:1. The specific gravity of the caustic melt is about 1.8 g/cm3 . Thus, coal is buoyant in the bath, and insoluble mineral matter with density greater than 1.8 g/cm3 would sink. Reacted coal is first water-washed with an equal weight volume of water in a countercurrent mode of operation. The coal is filtered and the filtrate sent for regeneration. The coal is then acid-washed in 10% sulfuric acid. The acid-water/coal mixture is filtered to recover the final coal product, and the filtrate treated with lime to precipitate dissolved mineral matter. The precipitate is filtered from the mixture and discarded. The water is recycled to the plant. Filtrate from water-washing is treated to remove sodium sulfide. The sodium sulfide is chemically treated to produce hydrogen sulfide, calcium car¬bonate, sodium hydroxide, and other products. The hydrogen sulfide is treated to produce sulfuric acid for the acid-washing step. The calcium carbonate is treated further or discarded, and the sodium hydroxide is concentrated by evaporation and recycled to the reactor. The Gravimelt process is currently at the bench-scale stage of development. A 0.9-kg (2-lb) continuous reactor is in operation with a continuous water- and acid-washing section adjacent. The regeneration section is not developed to a meaningful extent, although key reactions have been tested in the laboratory. Process conditions, product recovery efficiencies, etc., however, have not been determined adequately and continuous regeneration operation has not been attempted. Work is now in progress to develop each section to a continuous bench-scale operation in processing coal at 9.1 kg/h (20 lb per hr). Microwave process The carbon and hydrogen in coal are relatively transparent to microwave radiation. However, water, caustic, pyrite, and other mineral matter components are strong conductors of microwave radiation energy at the proper frequency. As a result, selective heating of the noncarbonaceous materials occurs that enables the chemical reaction of sulfur and ash with caustic. Although very high temperatures may result from

At the turn of the century, iron and coal were the keys to industrial prosperity. At that time, Pennsylvania was the leading mineral producer in the Country, producing 200,000,000 tons of coal in a typical post-World War I year. Close to 90% of the Nation's energy was generated by coal. Today, coal accounts for but 22% of the energy generated, leading to a drastic reduction in Pennsylvania coal output. In contrast with the post-World War I days, 1964 figures showed a drop in production to 93,846,480 net tons. This huge decrease has created a serious economic problem in a state so much dependent on the coal industry. Along with the reduction in coal production, employment has dropped considerably through these years (the number of miners alone has gone from 280,011 to 43,149), thus causing a heavy burden of supporting the unemployed on the taxpayers. As far back as 1939, coal operators and economists saw the problems on the horizon and the need for improvement. Realizing that research was a way to improve and stabilize the industry they demanded legislative action. The Legislature reciprocated with a small grant to The Pennsylvania State University with the provision that each State research dollar be backed with one from the industry. This initial grant laid the foundation for the further growth in coal research.

The Boston & Montana Reduction Works at Great Falls, Mont., was formerly the reduction works of the Boston & Montana Consolidated Copper & Silver Mining Co., and continued as the reduction plant for the independent company until June 1, 1910, when the consolidation of a large number of the operating companies of Butte was effected. It then became merged in the Anaconda Copper Mining Co. as the Boston & Montana Reduction Department of the Anaconda Copper Mining Co. The history of copper converting at this plant, while not covering the entire period of the commercial use of the process in this country, does cover by far the larger part of it, and as the operation of and appliances for the process have undergone many changes during the time, it may, perhaps, be of some interest to put the record of these changes into permanent form. The plan followed in the preparation of this paper has been to give first a brief chronological record of the principal events and changes and then, even at the risk of some repetitions, to give more detaild accounts of some of these changes under separate headings. IT is a pleasure to realize even at that day the dignity of the engineer's calling was upheld. May I also add my firm belief that today there be many engineers who will qualify to the specifications of our interesting author. Since that time, the development of the world has been chiefly due to the engineer, and so far as human brain can foresee, the material tasks of the future will continue to follow the directions of his judgment. Popular opinion says this is the age of the engineer; literature, which in the long run, voices public sentiment, shows it in the number of engineers who figure as characters of fiction. The engineer has been doing the big things necessary to increase the comfort and efficiency of mankind, but while a certain amount of fame and repute falls to him, too often he figures as the hired man of the entrepreneur, using that term not in the offensive sense of a mere promoter, but to mean the great visioned master of enterprise who has seen ahead of other men, recognized the coming needs of the world, and through ability to inspire others and to hire capital for his use has also been able to hire engineers as needed. Justly enough, therefore, to such men comes the fame as well as the prize of the game.

EARLIER the authors and coworkers had pre sented data on isothermal temper embrittlement of an SAE 3140 steel?' In that work, however, attention was concentrated on embrittlement at 575°C and below. Preliminary measurements showed that embrittlement at 675 °C was much mote rapid than would be expected from the data at the lower temperatures: and indicated the need for further work above 575°C. The possibility of an upper nose in the time-temperature embrittlement diagram above 575°C was pointed out. Procedure The same heat of SAE 3140 steel was used as in the previous work, and experimental methods were the same. All blanks were austenitized 1 hr at 900°C and water, quenched. Groups were then tempered 1 hr at 675"C, water quenched, and given embrittling treatments for times of 5 min to 240 hr at 675" to 600 °C, as shown in Table I. Other groups, after the temper and quench, were embrittled 48 to 1440 hr at 550°C. Another series was tempered 240 hr at 675"C, quenched, and held for various times at 650" to 375°C (Table 11). For comparison, a series was tempered for these same times at 700°, 675", and 650°C (Table 111). The Ae, temperature for this heat of steel had been determined as approximately 690°C;1*a the treatments at 700°C were introduced to determine the effects of tempering in a range where a little austenite would fonn. A large number of other treatments, involving holding at two temperatures in succession after the temper, and occasionally slow cooling or heating, were also studied. These treatments are listed in the tables. Austenitizing was done in air; all subsequent treatments were in salt. Blanks were always water quenched after the last treatment. The heat-treated blanks were machined to standard V-notch Charpy specimens. A transition curve for each group was obtained by breaking the specimens at various temperatures on a 217 ft-lb impact machine having a striking velocity of 16.8 fps, and plotting the observed percentage of fibrous fracture vs the test temperature. From this plot, the transition temperature was taken as the lowest temperature at which the fracture appeared 100 pct fibrous; its accuracy is estimated as +5"C. Generally, hardness was measured on every bar. Since a decrease in hardness itself seems to decrease the transition temperature somewhat, a correctiona of —0.28"C per Bhn was applied to permit comparison of the transition temperatures on a uniform basis of 24 Rc. The transition temperature and hardness results are given in Tables I through VI. Where overlap of earlier work1.' occurred, data were combined.

"Water evaluation and management during mining exploration and operational activities is crucial to minimise direct and indirect operational costs and also in delivering mining companies the less tangible, but equally critical æsocial license to operateÆ.Mining is often carried out in remote areas, where the mine will be the most significant and visible user and potential contaminator of water resources. However, wherever it is located, a mineÆs use of water must be managed in the context of two key aspects: the natural parameters of the resource; its abundance, its temporal variability and its chemical and physical qualities other users of the resource; other industry, potable water supplies and ecological requirements of local habitats.It is vital, therefore, that this commodity be assessed to an appropriate degree to help establish the viability and sustainability of the mining project and identify those other stakeholders who may be affected by the mining companyÆs activities.This paper outlines the background to catchment-scale model and presents a cost-effective method for establishing a robust water baseline and creating a water management tool to be used throughout whole mine life cycle. Numerical surface and groundwater modelling has long been established as a tool for reactive management, following collation of yearsÆ worth of data. Now, using freely available remote sensing data and desk study information, analytical modelling techniques can be used cost effectively to provide mining companies with a tool for assessing and managing their water consumption requirements at the outset of a new project venture.The paper includes a selection of case studies to show how the use of analytical modelling can be used as an evaluation and management tool to help not only assess general watershed parameters and water availability but also how it can be used as a tool to provide decision makers with the information to complete æwhat if?Æ scenario assessments. Longwall Strata Control and Maintenance System (LoSCoMS) is a software and data communication system developed at the University of Alabama. This system integrates real-time shield monitoring, data presentation, analysis and forecasting of forthcoming events. The main objective of this system is to provide stability information on longwall panels including excessive shield load, low setting pressure, leg leakage and poor shield performance, eminent maintenance problems, etc. Analyses of various mining and geological parameters were also performed to determine past and present roof characteristics and to forecast roof loading patterns for the following mining cycles, next periodic weighting, etc. A local coal mine in the Warrior Coal Basin has adopted this system to provide daily evaluation of ground stability and maintenance problems of their longwall panels. Two years of experience with this system is covered in this paper.

[A column float beneficiation plant using 9, 8.5 foot diameter, cells was constructed by the Simplot Company and the Smoky Canyon Facility in the fall of 1986 and has been in operation since May of 1987. The float beneficiation process was developed jointly by the Simplot Company and the Bureau of Mines (Salt Lake City, Utah) which incorporates the Bureau's bubble generator design and chemistry system based around the reverse float technology, (Albany Bureau of Mines, Application of Carbonate-Silica Flotation Techniques to Western Phosphate Materials, Rule, Dallenbach , Larsen, RI8728, 1982) . This chemistry has been modified by Simplot in both patented and unpatented improvements. The objective of the beneficiation process was to reducethe A1203 content in the overall pipeline concentrate by 0.2 wt z. Therefore, a process stream was identified in the mill circuit which provided an opportunity to isolate and treat 1100 tons per day of poor quality phosphate concentrates The process allows recovery of approximately 15% of the mill concentrates, otherwise unsuitable for fertilizer production. The alternative would have been to waste this ore. Wasting would have resulted in considerable ore loss, increased mining costs and required additional products grinding. ]

1. INTRODUCTION The Bond method(1.2) for sizing tumbling ball mills has been used successfully for many years. The primary purpose of the Bond calculation is to predict the mill size and mill power to give a desired capacity (Q tph) from a wet overflow ball mill in normal closed circuit operated with a circulation ratio of 2.5. The input to the calculation is the make-up feed size characterized by the 80%-passing size in micrometers (xG), the desired circuit product size characterized by the 80%-passing size (xQ), and an empirical grindability number (the standard Bond Work Index) determined by a standard test. A series of empirical correcting factors(2) are used to convert the results to open-circuit or dry grinding in grate discharge mills. The Bond method has two major engineering advantages: (i) it is very simple; (ii) experience has shown that it works for many circumstances, as a reasonable approximation, because it is based on direct conversion of test data to results measured on industrial mills. There are four main disadvantages of the Bond method. First, there will be a range of error for any specific mill and material and set of operating conditions because the method does not explicitly include several variables which are obviously important: (i) recycle ratio and classifier efficiency (ii) mixture of ball sizes in the mill (iii) variations of residence time distributions with mill geometry and slurry density (iv) lifter design (v) slurry rheology (vi) different underfilling or overfilling of the mill as flow rate is changed. Second, the Bond method explicitly assumes that specific grinding energy E is not a function of ball load, whereas industrial practice and laboratory tests(3) show that the specific grinding energy (to go from a specified feed to a specified product) is less for lower ball loadings than the ball loading for maximum mill capacity. Third, the method uses only the 80% passing size of circuit feed and product to characterize the size distributions, whereas mill capacity in general must depend on the shape of the feed size distribution and the product size distribution. For more than a decade, Hatch has used process and logistics models to assist Rio Tinto Fer et Titane (RTFT) with capacity planning, debottlenecking, and optimization to help ensure design capability, capital effectiveness, and operational efficiency of the integrated production chain. Process models are used to optimize the physics-based aspects of the system, such as mass and energy balances, flow rates, yields, and equipment specifications. Dynamic logistics models are used to optimize how the various plant areas work together to achieve the desired ends and deal with such things as plant scheduling and synchronization strategies, sizing of buffers between processes, defining the required number of process and material handling units, and designing a plant layout that minimizes plant interferences and inefficiencies. The combined use of process models and logistics models enables the overall plant to be optimized from both a productivity and quality point of view, with each plant area working in harmony with one another to achieve targeted capacities and efficiencies. This paper describes the many benefits derived from such modeling efforts over the past 15 years for each of the major plant areas at RTFT: Beneficiation Plant, Smelter Plant, Steel Plant, UGS Plant, and Powder Plant (RTMP).

This Bureau of Mines report discusses how pull-test data can help establish polyester resin column length criteria for roof bolts in evaporite minerals. The study evaluates the effectiveness of partial to full columns of resin in anchoring 4-ft, No.6, grade 40 rebar roof bolts in potash, salt, trona, gypsum, and borate mine roofs. Pull tests were performed on over 600 roof bolts in 11 evaporite mines. Column lengths ranging from 6 to 48 in (fully grouted) were evaluated for each test site. In general, comparative results among all test sites indicate that pull-out loads in excess of 10 tons (force) were attained with resin-grouted bolts having 13 to 75 pet less than a full column of polyester resin. Ten tons (force) of load-carrying capability compared favorably, in terms of strength, with the calculated yield strength of the rebar used in the tests, which was 8.8 tons (force). The site-specific nature of each test site, due to the unique combinations of geology, mine-induced stresses, and other unknown parameters, prevented the establishment of valid generic column-length criteria. For these reasons, data to evaluate resin-column-length effectiveness are best obtained on a mine-specific basis.

Newmont Australia is the operator of the Mt Leyshon mine near Charters Towers, Queensland. Mt Leyshon is an open cut gold mine, which processed on average 5.0 Mt of ore and produced up to 250 000 ounces of gold per year. Mining was completed in early-2001, followed by treatment of low-grade ore stockpiles for a further 12 months. Approximately 250 ha of waste rock dumps have been rehabilitated. Rehabilitation of two of the three tailings storage facilities (TSF) has been completed and the third is in progress. A field performance monitoring system that includes an automated meteorological station, large-scale lysimeters (measurement of net percolation), and in situ moisture content sensors (measurement of moisture storage changes in the cover material) were installed to monitoring performance of the cover systems placed on the waste storage facilities. This paper focuses on the installation and calibration of the in situ moisture monitoring system. The moisture monitoring system provides automated detailed in situ volumetric water content data above and within the large-scale lysimeters. A portable unit that provides spatial in situ moisture content measurements at additional locations on the cover system is also utilised. The paper will focus on installation and calibration of the in situ water content monitoring instrument in the waste rock, coarse cover material, and fine textured cover materials of the tailings facility and waste rock dump cover systems.

By its nature, seismology has been a data intensive field since the first digital computers were introduced in the 1950s. The first empirical models were developed in the same period and are still widely used today, for instance, the Gutenberg-Richter frequency-magnitude relationship (Gutenberg and Richter, 1956). Machine learning (ML) methods make it possible to redefine these empirical models using large datasets and examining considerably more parameters, where their significance to the problem being addressed is methodically and repeatably evaluated using robust statistical methods. In this paper we develop a simple logistic model for the short-term prediction of seismic events above a threshold magnitude from a mine’s event catalogue comprising more than a million events with 14 basic parameters from which a pool of over 830 derived parameters was developed, covering a series of 11 precursory time windows. The logistic model was fitted stepwise using SAS with α = 0.025 for both entry and acceptance. 25 variables from the pool met the acceptance criterion. The findings were surprising in that parameters a rock engineer or seismologist might have expected to be the most significant in the logistic model were not; instead, it was an increase in standard deviation of the immediately-prior seismic magnitudes that carried the most weight, followed by the average maximum source displacement and median apparent volume change. These findings make intuitive sense because the increasing scatter of the magnitude shows an increasing number of large events being recorded that could be indicative of instability in the system that could lead to large events. The model is rudimentary and enormous scope exists for more exploration in terms of data pre-processing, model types, and response variable definitions.

DURING the early development of blasting with liquid oxygen explosives the trend of experimentation was towards increasing the effectiveness of the explosive. Its characteristic of becoming inert after evaporation of the oxygen content made a strong appeal from the standpoint of safety, especially with missed holes. It later became apparent, however, with practical use of this explosive, that LOX lacked certain other safety characteristics. As its effectiveness was increased, it became more subject to detonation by impact. The object of this paper is to show the steps taken by one operating company to achieve greater safety in the large-scale handling of liquid oxygen explosives.

In this investigation, different mixtures of realgar and orpiment particles were floated in a laboratory batch flotation cell and multivariate image analysis was used to estimate the arsenic content in the froths. The analysis was based on the froth colour, as well as extraction of three groups of textural features, namely those based on grey level co-occurrence matrices (GLCMs), wavelets and local binary patterns (LBPs). Collectively, these features provided better information on the arsenic content of the froths than any one of the individual groups of features. Partial least squares models could explain approximately 78% of the variance in the arsenic by using all the features combined. The colour content, particularly the green component in the red-green-blue (RGB) features, provided almost as much information as each of the three sets of texture-base features individually.

"Neill and Gunter Limited (NGL) has prepared a preliminary design and a cost estimate for a ferric chloride leach plant to recover copper, lead, zinc, and silver from a typical complex sulphide ore. This plant design is specifically intended to treat unconcentrated ground ore (flotation feed), but can be readily adapted to treat bulk concentrates. Samples of ground ore and bulk concentrate were obtained from Heath Steele Mines, Miramichi, New Brunswick, laboratory testing, and preliminary process flow sheet preparation was carried out by the Research and Productivity Council in Fredericton, New Brunswick. Approximately thirty drawings have been produced, including process and equipment flowsheets, process piping and instrumentation drawings, and preliminary general arrangements. Preliminary capital and operating cost estimates were prepared for a plant that would treat 1000 t/d of crushed and ground ore to produce about 30 000 tpy of zinc. Capital and operating cost estimates were also projected for plants up to 4000 t/d of processed ore. Recoveries of 99% for zinc, 98% for lead, and 96% for copper were achieved in laboratory tests on unconcentrated ore. These recoveries were higher than the overall recoveries obtained from bulk concentrate, yielding approximately 10% more revenue.A 1000 tonne per day plant was determined to have a low return on investment, however, depending on the size and type of mining operations employed and the FCL plant throughput. DCF-ROI projections of 20% to over 30% were calculated for 100% equity financed “green field” mine, mill and FCL plant operations of 2000 t/d and higher"

The Grasberg copper-gold deposit was discovered in Spring 1988, just one year prior to the planned closure of Freeport Indonesia's original Ertsberg open pit copper mine. In spite of Grasberg's remote location, 600m above the Ertsberg, atop a hitherto inaccessible mountain, Freeport-McMoRan brought their latest open pit mine into production in the last week of 1989, less than two years after discovery. This paper describes the start-up of the operation, highlighting synergies drawn from both the original Ertsberg experiences and the current Freeport Indonesia underground mines.
