"The last time I spoke to you the potash industry was at a low point. Markets were bad and the industry depressed. Many people had left and there was very little being done in terms of development. The current situation is very much changed. The oversupply conditions have given way to a very tight supply capability. All of the firms in the business are expanding in one way or another. These expansions will run from simple debottlenecking through to complete new projects.In New Brunswick, the Potash Corporation of America is proceeding with a new project and the Dennison - Potacan Project is in progress. In Saskatchewan, the Potash Corporation of Saskatchewan has an ambitious 2.5 billion dollar expansion program underway while those in the private sector are taking a somewhat less ambitious but equally significant approach to obtain further tonnage out of existing facilities.The significance of these expansions to mineral processors is that we can expect to see expanded employment opportunities and through necessity a surge in innovation and development in an industry that has been traditionally very conservative. This presentation will review potash processing with a view towards highlighting some of the more recent developments."

"Potassium is one of the three basic plant nutrients along with nitrogen and phosphorus. There is no substitute for potassium compounds in agriculture; they are essential to maintain and expand food production.Potash is extracted from buried ancient evaporites by underground or solution mining. This accounts for most of the potassium produced. Another important source is brine from landlocked water bodies, such as the Dead Sea, Salar de Atacama or Great Salt Lake.About 95% of potash produced worldwide is used in agriculture. The rest is found in several other industrial uses, including glass manufacturing, soaps, plastics and pharmaceuticals.Currently, three producers: IMC, PCS and Agrium operate 8 conventional and two solution mines in Saskatchewan, five of which run froth flotation circuits, two heavy media-flotation, two run forced crystallization and one natural crystallization.Potash in SaskatchewanPotash was discovered in Saskatchewan in the early 1940’s while drilling for oil. The deposits lie diagonally across the southern plains of Saskatchewan sloping southerly from a 1,000m depth at Saskatoon to more than 1,600 m depth at Belle Plaine and up to 3,000 m in depth in North Dakota. The known deposits are massive, accounting for more than 40% of the world’s known reserves."

"Potash processing has much in common in terms of unit operations and plant operating strategy with other mineral processing plants. As it is a rather large topic the processes will be broad brushed to give you some background and then I will go into a little detail on the things we do in the Cominco plant that may be of interest to the group as a whole. In particular the centrallized computer control system and associated instrumentation and the operator training programs will be covered as well as the mill fire, something that could happen in any plant. THE ORE AND PRODUCTSThere are differences in potash ores as you would expect. It is my intention to deal with the ores processed in the Saskatoon area. These are mined from the beds in the Patience Lake Member and have a mineralogical description as follows:Sylvite (Potassium Chloride) 40%Halite (Sodium Chloride) 55%Insolubles (Slimes) 5%A number of products are made from this ore. It is characteristic of a potash plant that you put as much effort into grading and converting the sylvite to meet market requirements as you do in recovering it."

"Potash processing in Canada commenced on a commercial scale in 1962. Over the last 25 years it has grown into a world-class industry with many advances in processing technology. As it is a relatively young industry, many more advances can be expected. Unlike much of the mineral production in Canada, potash is sold as a range of finished products. The processing involves potash recovery and finishing in about equal amounts in terms of the effort of processing. Environmental concerns are not insignificant and are being treated uniquely in some areas. Research and development efforts, while not carried out on a large scale, are attacking industry problems on a wide front.THE INDUSTRYThe Canadian potash industry has 12 producing mines, 10 in Saskatchewan and 2 in New Brunswick. The total productive capacity of the industry is 18,300,000 tonnes of products per year. At capacity, the industry 1•ill process the equivalent of about 53,000,000 tonnes of ore per year. Plants range in size from 8,000 tonnes to 24,000 tonnes of feed per operating day. In product terms this is from 2,500 to 3,500 tonnes of products per day.Of the 12 mines, 11 are conventional underground mining operations with potash recovery principally by flotation supplemented by crystallization and one is a solution mine where mining is achieved by dissolving the potash and salt in underground caverns and then treating the solution in an evaporator/ crystallizer circuit. In all plants there is commonality of unit operation in the product screening and compaction sections. There are three principal ores being treated in the conventional plants. These may be characterized in general terms as follows:"

Operators were motivated to capitalize on this increased demand, new mines were proposed while existing mines were planning upgrades. Potash Corporation of Saskatchewan (PCS) was one of the major producers planning upgrades to their production facilities quickly, including modifying the existing headframe and shaft at the PCS Cory Site to accommodate a new 1500 tonne per hour hoisting plant. Upon completion of the project, the innovative operations group continuously reviewed methods to increase production and reduce operating costs, allowing PCS to continue being competitive on the world market. This paper will describe the design challenges encountered during the development of the infrastructure around an operating facility whilst minimizing down time, schedule, capital and construction costs. This paper will also explore the strategy to increase capacity of the newly commissioned hoisting plant. BACKGROUND Potash production is a major Saskatchewan industry, and has played a significant role in the economy for over 40 years. Production commenced in 1962 when water problems were overcome at the International Minerals and Chemical (IMC) mine near Esterhazy, Saskatchewan. A surge of development by other companies resulted in twelve companies opening ten mines by 1970. In 1975 Potash Corporation of Saskatchewan was created by the government of Saskatchewan and shortly thereafter purchased several mines in Saskatchewan, including the Cory Mine (Cory), near Saskatoon. Cory has been in operation since 1968 and is located 12 km (7.5 mi) west of Saskatoon in central Saskatchewan. The mine is located in the center of the world’s largest potash deposit, 1,000 m (3300 feet) below surface. PCS has embarked on sizable capital expansions of more than CDN $7 billion. The Cory CDN $1.6 billion expansion was expected to raise operational capability of the site to 2.7 million tonnes per year, an increase of 1.9 million tonnes per year (MTPY). To achieve 2.7 MTPY of finished product and considering the 22.6% average production recovery1, 12 MTPY of ore must be hoisted to surface for processing. To deliver this rate required upgrading of the hoisting plant to 1500 tonne per hour (TPH). To accomplish this ambitious challenge, creative thinking, careful planning and a cohesive team was needed to work together to ensure the schedule, budget and most importantly the work was completed safely"

The Santa Fe Railway serves the dominant U. S. potash producing region which is centered at Carlsbad, NM. This rail system extends over 12,000 miles stretching from Chicago to the Texas Gulf Coast to the state of California. (see Figure 1) Since Carlsbad mining operations began in the 1930?s, Santa Fe has been transporting potash to many of the important grain producing areas of the country and to the major ports in Texas and California. Santa Fe has maintained a close relationship with the potash companies and has adopted a marketing philosophy of attempting to maximize opportunities for the Carlsbad producers where it is mutually beneficial. Potash has been an important commodity for the Santa Fe. It accounted for 8% of our revenue in 1965 and 3% in 1984. In the 1950?s, Carlsbad became the second largest revenue producing point on the Santa Fe. But this prominent position has diminished as ore reserves became depleted, imports flooded the U. S. market, and truck transportation developed.

The Bureau of Mines, U.S. Department of the Interior, investigated methods of recovering potash values from process and waste brines. Laboratory pan evaporation of four chloride brines produced crude salts containing predominantly sylvite, halite and carnallite. Six sulfate- chloride brines produced crude salts containing primarily schoenite, kainite, leonite, sylvite, carnallite, and halite. Potash grades ranged from 7.2% to 22.2% K20, and recoveries by crystallization ranged from 85% to 99%. Sylvite flotation from chloride evaporites with amine collector, recovered 90% to 97% of the potash in a concentrate containing 54.3% to 60.3% K20. Fatty acid flotation of the high sulfate evaporite recovered 78% of the sulfate minerals in a 28%-K20 concentrate. Flotation of the remaining chloride minerals with amine collector recovered 80% of the potash in a 59.7%-K20 concentrate. Solar evaporation of 37 854 L (10,000 gal.) of brine recovered 99% of the potash in a crude evaporite containing 24.5% schoenite and 20% sylvite. Flotation in a 45-kglh (100-lblh) continuous flotation unit recovered over 95% of the potash in schoenite and sylvite concentrates, containing 28% and 62.3% K20, respectively. An economic evaluation is included.

The Saskatchewan ore zone strikes slightly south of East, from the Alberta border to Manitoba; and dips to the South. The conventional mines are located along a broad strike line from Saskatoon to Esterhazy-Rocanville. Nine conventional mines have developed ore bodies at a nominal depth of 915 metres (3000 ft.). One mine had developed an ore body at 1525 metres (5000 ft.) by solution mining. Mining reserves of 100 years are not unusual in this vast ore body. Most of the mines were brought on stream during the 1960s. All the conventional mines were influenced by practices developed at Carlsbad, N.M. By 1970, the industry was faced with serious over-capacity resulting in the cancellation of some projects and the introduction, by the provincial government, of the Potash Pro-rationing Regulations designed to share the available market amongst all the producers. This resulted in production rates as low as 40% of capacity. As a result, the 1970s were characterized by attempts to reduce cost, rather than improve production or processing techniques. In recent years, the plants have all been brought to full capacity, and are currently involved in a massive program of expansion, which promises a period of advancing technology.

In its infancy, the potash refining industry in Saskatchewan was heavily influenced by practices developed in Carlsbad, NM, resulting in modern, highly productive plants. The first 15 years has been a period of reduced production, due to excessive capacity, when improvements tended to be emphasized in the mining rather than the refining functions. However, some innovations have been developed and applied in Saskatchewan and the industry is entering a period of massive expansion which will produce further advances. This paper discusses, in general terms, some of the different approaches and recent trends.

THE search for potash salts in the great "Red Beds? region of the Southwest, conducted for several years by the U. S. Geological Survey, the work being carried on for a part of the time in coöperation with the Bureau of Economic Geology and Technology of the University of Texas, has resulted in the discovery, within shafting depth, of potash salts, apparently of workable thickness and commercial quality, and prob-ably of great extent. Definite information is lacking as to the exact thickness of the potash beds, the size and boundaries of the areas underlain by workable strata, and the locations of the deposits richest and most favorably situated for exploitation. Briefly to review the salient features, of the general situation: We have in the great Red Beds region of the southwestern United States, embracing portions of central Kansas, western Oklahoma, eastern New Mexico, and northern and western Texas, .a series of sandstones. shales, anhydrite beds, clays and limestones, which; through an interval of 1000 ft., more or less, carry beds of salt, estimated by Darton1 to contain over 30,000 billions of tons of rock salt. It is the greatest known salt field of the world. At some points the intercalated beds of rock salt, one of which is reported by the driller to exceed 300 ft. in thickness, aggregate, accord-ing to the drillers' records, over 1000 ft. The sedi-mentary strata are similar in composition to those carrying the potash deposits of western Europe, and they were laid down at the same time and under condi-tions which, in many respects at least, were similar The stratigraphy and character of the beds are des-cribed by Darton2 and a, part of the area and the reported aggregate thicknesses of salt are shown, with some revision after Darton, in the accompanying map Fig. 1. The assumption that in the great areas of shallow evaporation basins spread over -the vast base-level region of saline deposition in the Southwest during Permo-Triassic time, potash salts were in some places, and at different stages, thrown down in crystalline deposits associated with the beds of rock salt, anhydrite, and gypsum, is, geologically speaking, more than reason-able. They are to be expected, and the conviction that they are probably present has long been held both in the Texas Bureau of Economic Geology and Tech-nology, under Dr. J. A. Udden, and in the- U. S. Geological Survey. Accordingly, for many years, efforts to determine whether potash deposits are present in this region have been made, though under very great difficulties, such as insufficient funds for boring, hack of drilling on private initiative in the more promising regions, hack of interest at first on the part of the drillers and companies, and, hater, inadequacy both of the methods of boring and of the sampling, to reveal in definite terms the thickness-of any saline stratum of given composition.

Potash is a generic term that includes potassium chloride, potassium magnesium sulfate, potassium sulfate, potassium nitrate, and sodium-potassium nitrate mixtures. In the ceramics industry, potash is also used to refer to potassium oxide. Potash, primarily in the form of potassium carbonate, was the first industrial mineral produced in the United States, and the first US patent issued was for an apparatus and process developed in 1790 for its production (Paynter, 1990). Prior to the 1860s, potash was primarily sold as an impure form of potassium carbonate produced by burning hard- wood trees and leaching the potassium salts from the ashes. The major early uses of potash include soap and glass making, dyeing fabrics, baking, and saltpeter for gunpowder. In 1859, the development of a purification process to remove the sodium and magnesium chlorides was developed for the carnallite found at Stassfurt, Germany, and mined potash became available. With the appearance of mined potash and the earlier (1840) discovery in Germany by Justus von Liebig that potash was a nutrient for crops, potash started to be used for high valued crops such as cotton and vegetables. The German potash companies quickly developed a manufacturing process for producing potassium sulfate for tobacco fertilization. German potash supplied nearly all American needs until the embargo of the First World War when imports from Germany were interrupted (Bateman, 1918). With the discovery of potash deposits in New Mexico in 1931, the United States became self-sufficient in potash. In 1962, the United States began importing potash from Canada, and two years later domestic apparent consumption began to exceed domestic production. Along with nitrogen and phosphorus, potassium is one of the three essential plant nutrients, the "K" of NPK terminology. As a result, 95% of potash production is used as plant fertilizer. In all plants, inadequate potassium diminishes growth, causes increased disease, stalk and stem breakage, and susceptibility to other stress conditions. Plants take up large quantities of potassium from the soil, and potash fertilization replaces this loss so that each new crop can be grown with the same vigor and productivity as the previous year's crop. The potassium depletion of the soil from growing repeated cotton and tobacco crops is well known in the history of southern agriculture in America. George Washington was known to have studied alternative crops that could be grown on soil that had been depleted by repeated tobacco crops. Most of the remaining 5% of potash consumption is by the chemical industry, as potassium hydroxide to produce soaps and detergents, glass and ceramic products, dyes, explosives, alkaline batteries, and medicines. Potash as chemical is used in oil field drilling mud, the aluminum recycling industry, and the electroplating industry. Additional minor uses for potassium chloride include water softener regeneration, sidewalk deicing, and salt substitution for human consumption. Potash is used in the food industry as potassium phosphate, and in production of glass products as potassium carbonate or nitrate. GEOLOGY Potassium is the seventh most abundant element in the earth's crust and the sixth most abundant element in seawater. It is found in silicate minerals of igneous, metamorphic, and sedimentary rocks and is also a major constituent of many surface and subsurface brines. The majority of world potash resources are found in subsurface bedded salt deposits which yield high grade, large tonnage ore bodies and are amenable to low cost mining and beneficiation. Because of the relatively high solubility of potassium minerals, potash from salt deposits is ideal for use as fertilizers. Some potash production is from evaporation of naturally occurring brines, but the vast majority of current domestic and international production is from bedded salt deposits. Sylvite, carnallite, kainite, and langbeinite are some of the more important potassium minerals (Table 1). Sylvinite, a mixture of KC1 and NaCl is the highest grade potash ore. Carnallite can be considered a potash ore when removal of magnesium chloride is included in the beneficiation, but it can also be considered a contaminant when mining for sylvite. Potassium sulfate and potassium nitrate are typically manufactured products. Potassium sulfate is produced from mined minerals through conversion processes in Italy, Germany, and Carlsbad, NM, and from brines in southern California and at the Great Salt Lake in Utah. Natural deposits of potassium nitrate occur only in small amounts in Chile. The majority of potash-bearing bedded salt deposits are believed to have originated from the evaporation of seawater or mixtures of seawater and other brines in restricted marine basins (Schmalz, 1969). The reflux depositional model for evaporite deposition was first described in the literature in 1888 by Ochsenius. A shallow bar, or sill, across the mouth of a basin lets in a restricted flow of seawater which evaporates into a salt-precipitating brine (Fig. 1). The density of the brine at the distal end increases with increased salinity, sinks to the bottom, and sets up a reflux current of higher density brine back toward the ocean. The sill, which restricts the inflow of seawater, allows inhibited flow of evaporation-concentrated brines back to the ocean. The least soluble salts are precipitated nearer the sill, and the most soluble components come out of solution in the deeper parts of the basin. The result is a lateral facies change in a tabular-shaped deposit that is due to the salinity gradients in the brine (Fig. 2A). The asymmetrical facies distribution of the Paradox Formation (Middle Pennsylvanian) Utah (Hite, 1970), the Prairie Formation (Middle Devonian) in Saskatchewan (Holter, 1972), and the Salado Formation (Upper Permian) in New Mexico (Lowenstein, 1988), might prompt explanation by such a model. Other deposits, such as the Salina Formation (Upper Silurian) in Michigan (Matthews and Egleson, 1974), show a facies distribution that could be described as a bull's eye pattern. Although some small subbasins of high grade sylvite are found near the margins, the potash is generally located in a central part of the basin surrounded by successively less soluble facies (Fig. 2B). New Mexico produced 83% of domestic potash and 27% of domestic consumption in 1992. The potash industry of New Mexico produces sylvite (KCI), langbeinite (K2SO4-2Mg(SO4)2), and artificial K2SO4. Average sylvite grade in New Mexico today is about 14%. The average grade of langbeinite is 8-10% Kp. Commercial potash occurs in the middle or McNutt Member of the Salado Formation (Upper Permian Ochoan Series). The 120-m-thick McNutt Member dips about 1° east and contains 11 of 12 potential ore zones in the Salado. The mineralogy and proportion of clay minerals, up to 7% of the ore, influence optimum milling procedures and ore grade cutoff.

Of the three chemical elements most vitally essential for plant growth the United States, before World War I, had developed ample domestic supplies of but one-phosphorus. During and shortly after the war period, the fixation of nitrogen was greatly expanded in this country, as in many others, insuring a supply adequate for agriculture as well as for munitions. However, in spite of a search for sources of the third element, potassium, which began years before the war, attained almost frantic intensity between 1914 and 1919, and continued for 10 years thereafter, it was not until 1921 that the American Trona Corporation put its Searles Lake operations into continuous production. This company in 1926 became The American Potash & Chemical Co. but has never supplied much more than 15 percent of the potash consumed in the American market. Likewise, though discovered in 1921 in drill cuttings from oil wells, it was not until 1926 that domestic deposits of potassium salts adequate to render the United States independent of foreign sources of supply were proved to occur in the Permian Basin of Texas and New Mexico.

The potash review arrived too late to appear in the June issue. Potash is a general term that includes several water soluble potassium salts: potassium chloride (muriate of potash), potassium sulfate (sulfate of potash), potassium magnesium sulfate (sulfate of potash-magnesia), potassium nitrate (niter) and sometimes potassium carbonate. Potassium carbonate was the original potash when it was leached from wood ashes and dried in large, cast iron pots to black-to-gray crystals (ash) to form "pot ash." "Pearlash" was potash roasted to white crystals. In modern terminology, the great preponderance of "potash" is the mined forms. It is estimated that 95% of the potash mined around the world is used as fertilizer. In 1840, Justus von Liebig demonstrated to the scientific community the importance of potassium to the growth of plants. But there was no low-priced source of potash available at that time. Consistent increase has been the mark of North American potassium (K) consumption. In 23 of the last 25 years there was upward progress The pace of usage has quickened in the past three or four years This, together with a predicted accelerated future demand, has created unprecedented interest -and activity in the potash industry. Potassium enjoyed a ninefold increase in consumption from 1940 to the present time in North America (Figure 1). Since 1950, it increased from just over a million tons of potash (K20) annually to nearly three million tons in 1964. World-wide usage exclusive of mainland China is now about 10 million metric tons. Some predictions call for another doubling in consumption in the next 10 to 15 years, About 20 percent of the four million tons of K20 produced in North America is now exported overseas and this percentage is likely to increase in the years ahead. Ten years ago, exports represented only 3-1/2 percent of total K2O production from this continent.

THE national interest prompts consideration of any new source of mineral wealth even though the immediate need may be of minor importance. A critical shortage of potash in the United States during the World War of I9I4-I8 stimulated broad development, which established an American potash industry on a basis so sound that this commodity is not even listed as urgent in the present war program. However, this should not minimize its importance, and the need remains, not only for adequate supplies of the usual potash salts (the chloride and the sulphate) but of all potash chemicals. Potassium carbonate (known commercially as pearl ash) has been a high-cost commodity; in consequence, the quantity used by industry has been relatively small. By a combination of fortuitous geographical circumstances, there is opportunity to produce a low-cost potassium carbonate with the possibility that this might become an important source of chemical potash. The following paper considers a recently developed process1 taking advantage of these conditions. WYOMINGITE DEPOSIT For many years it has been known that a deposit of potash-bearing igneous rock known as wyomingite occurs in the southwestern part of Wyoming at Zirkel Mesa, which is 44 miles northeast of the town of Green River (Fig. I). The western escarpment of this deposit is about 3 miles east of the Superior Branch of the Union Pacific Railroad. This mesa alone covers approximately 3300 acres, and the average thickness of the wyomingite flow is 75 ft. It has been estimated2 that about one billion tons of wyomingite occur in this one deposit, all of which can be mined by open quarrying without overburden. In addition, there are several smaller deposits within 10 miles, so that the aggregate wyomingite in the area approaches two billion tons. This is one of the world's largest sources of leucite, and the only known deposit of its kind in the United States. The wyomingite (which is in the form of a lava flow and numerous small craters), with the mineral leucite as its most important component, has a mineral composition3 of: leucite, 50 per cent; phlogopite, 15; diopside, I2; kataphorite, 15; glass and apatite, 8. The phlogopite is present in visible phenocrysts 1/8 to 1/2 in. in diameter, but the leucite usually is almost microcrystalline and not capable of liberation by grinding. Chemically, the wyomingite has a potash content averaging slightly higher than eleven per cent K20. Most of the quantity of the water soluble xanthates, used in mineral flotation, is consumed in the process. However, the residue amounts are water contaminants downstream the mineral processing operations and can be toxic to aquatic biota at concentrations of 1 mg/L. In order to be able to discharge water from tailing ponds to natural water bodies the concentration of xanthates has to be decreased. The present paper studies the uptake of potassium ethyl xanthate by directly modified with copper and lead ions natural zeolitic rock, without passing through zeolite transformation into homoionic form. Modified zeolite exhibits high, comparable with powdered activated carbon of chemical purity grade, capacity to remove potassium ethyl xanthate from model wastewater, with pH in the range of 7?9 and pollutant concentration in the range of 10-150 mg/L. The pollutant immobilization is fast. Both Cu and Pb modified zeolite behave as selective with respect to xanthate in the model wastewater, and Cu-modified zeolite possesses higher selectivity. The potassium demand for agriculture purposes has increased in Brazil, which has great deficit of internal demands. Potassium-rich rocks have been used as fertilizers as technological alternatives for agriculture aimed to reduce the amount of chemicals and the sector dependence for such products. Vermiculite tailings from União Brasileira de Mineração - UBM, at Santa Luzia - PB, was studied aiming their application in agriculture by potassium release. The sample was analyzed by XRF and XRD; studies on release kinetic with particles smaller than 2 mm added of organic acids (citric and oxalic) at 10-2 mol/L concentration; samples were analyzed by XRD after kinetic assays. The work was conducted using a shaker incubator at 300-rpm agitation and time variation to better understand the potassium availability in the ground. Results show the presence of K2O at 3.46% concentration. Citric and oxalic acids increased the release speed to almost the same level with speed coefficients (k) of 2.61x10-2 h-1/2 and 2.55x10-2 h-1/2 respectively. In statistical terms for both acids, the linear equation represents more than 99.0% of the experimental assays. Stonemeal was applied to banana seedlings in experiment conducted in a greenhouse. The use of vermiculite tailings in banana seedlings promoted potassium absorption, which influenced its growth. The amount of potassium liberated from vermiculite tailings could be used as a long-term alternative to fertilizers in agriculture cultures.

The U.S. Bureau of Mines and Great Salt Lake Minerals and Chemical Corp. developed a froth flotation process for concentrating potassium salts from Great Salt Lake solar evaporites containing about 5 percent K. The crude evaporites, which were predominately halite (NaCl) with smaller amounts of kainite (KCl.MgSO4.2.7H20) and schoenite (K2SO4MgSO4.6H20), were conditioned in a saturated brine solution, thus converting nonfloatable kainite to the floatable mineral schoenite. Schoenite was then selectively floated with a medium-molecular weight fatty acid. Continuous small-scale pilot plant testing indicated that 80 percent of the potassium could be recovered from the crude evaporites in flotation concentrates assaying about 11 percent K.
