Recently the operating philosophy at concentrators processing platinum bearing ores has started to move from a recovery dominated system to one in which the production of high grade concentrates at the expense of some recovery would provide greater benefits in the further upgrading of the platinum group minerals (PGM). The low grades usually obtained are associated with the presence of naturally floatable talcaceous gangue minerals in all PGM ores. Polysaccharide depressants such as guar gum and carboxymethyl cellulose (CMC) are used to improve the grades of the concentrates. Recent testwork has shown that the use of high depressant concentrations can prevent any naturally floatable gangue from reporting to the concentrate. The only gangue present in the concentrates would be due to its entrainment in the froth. Under these conditions much higher grades can be achieved. The sulphide minerals themselves, however, become susceptible to depression at high depressant concentrations. This work examines how the recovery of sulphide minerals in two Merensky ores was affected by the type and concentration of the collector in the presence of high depressant concentration (500 g/t) and that the response of the sulphide minerals was also dependent on the type of depressant used (guar or CMC).

Hindustan Zinc Limited has successfully installed an In-Stream Analysis and Process Control System in the flotation section of the Balaria Lead-Zinc concentrator at Zawar Mines. The system comprises In-Stream Analysis to continuously monitor lead and zinc levels in feed, concentrates and tailings streams, field instrumentation for reagent distribution and flotation cell level control linked to a central Distributed Control System for supervisory control functions. An intensive training scheme was conducted by the system supplier for concentrator metallurgical and instrumentation engineers. Since commissioning of the system in April 1989, Hindustan Zinc has enjoyed the benefits of improved lead, zinc and silver recoveries, improved concentrate grade control and reduced reagent costs.

"Anglogold’s Mponeng Mine is situated in South Africa’s North West Province approximately 80km from Johannesburg. The reefs being mined in this area are among the deepest deep level mining operations in the world. These shafts often exceed several thousand meters making these operations complex and expensive.The gold plant is fed with run-of-mine ore which is stored in mill silos. Feedrate to the mills is controlled by a variable speed belt. Three parallel SAG mills (4.85 x 9m) treat 80-100tph, operating in closed circuit. Hydrocyclones classify the mill discharge, returning the oversize to the mill feed. Cyclone feed density and pressure are measured and are used with typical control loops to determine water addition rates to the mill. Control loops at PLC/SCADA level were historically used with limited success in the control of the milling circuits. Mill control for an installation of this type used mill mass (measured by load cells) and feedrate to control throughput. An online particle size analyser (PSI) was installed to assist grind control in tandem with pressure/density control on the cyclones. Although the accuracy of the measured grind was reliable, long term consistency of the PSI could not be guaranteed. Economic pressure from the business sector requires consistent mill throughput at optimum grind conditions. Fluctuations in production targets can manifest due to inconsistent control and the lack of real-time information from the process.This sensitivity to process movements may vary between shifts and also with changes in ore competency.Whilst tools are available to improve control, few have the sensitivity to process movements to provide real-time information for optimal grind control. For this reason an Advanced Control solution was sought. Advanced Control is often described as the supervision of basic PLC/SCADA control. Advanced control systems have to seamlessly compliment the existing control strategy and bridge the gap that exists between basic control and optimised control. A solution was found in the Metso Minerals CISA’s OCS (Optimising Control System). This French designed system makes changes to process setpoints to achieve peak performance and is distinguished from others by its soft sensor capabilities. The soft sensor is an embedded module in the OCS package that can be configured to estimate values normally obtained from field instruments. Advanced control using a Fuzzy Expert System assisted by Statistical tools (such as moving averages and a Soft Sensor using Phenomenological Models) would serve to bridge that gap. Metso Minerals CISA’s OCS is a modular system with various capabilities.It was successfully used to provide on-time process information via Soft Sensors. Circuit stability was achieved using Rule Based Expert Control in complete synergy with Fuzzy Logic. Two rule-based strategies were developed for this circuit. The first uses the online product size analyser as a primary control variable. The second uses a calculated kWh/t value and a modelled mill discharge density as primary control variables. The latter had more availability than the particle analyser and is currently in use."

This paper describes a new computer program which can significantly increase the Net Present Value of either an open cut or underground mine by optimising the cut-offs used during the operating life of the mine. It was developed over a period of about three years by Whittle Programming Pty Ltd of Melbourne, Australia. Several authors have contributed to the theory behind this work, but the ideas were further developed, consolidated, and clearly explained by Lane (1988). It was this book that triggered the development of the new program. The paper starts with an explanation of the theory behind this type of optimisation, and then goes on to describe the computer methods used to optimise the different parts of the problem.

Optimising flotation designs and innovations is a complex process involving many parameters, one of which is ensuring sufficient testwork is carried out at plant level before these innovations are launched in the marketplace. This paper will describe how modern design tools are utilized, what are testwork phases at various plants and how results and observations have helped to validate and optimise flotation design innovations. Scale-up of equipment has long been the prevalent trend, but how long can it continue? Are there other means for pushing the boundaries of present technology? Some present challenges and future directions are given in the light of theoretical criteria for scale-up and how it has been applied in practice. Very large flotation cells of 300 m3 size have been installed in New Zealand, and relevant results from the metallurgical and mechanical aspects are presented and discussed. Utilization of the cell volume is also important. New innovations in the hydrodynamic domain are presented and discussed. Means to enhance flotation of coarse and fine particles are shown with results from plant testwork. Accurate control of large flotation cells is vital to optimize yields and grades. Froth image analysis and intelligent level control are presented ? again - with relevant plant results.

The operation of copper flotation circuit is a challenging task for the site metallurgists and plant operators. To optimise the performance requires meeting both grade and recovery objectives. These plants have numerous pieces of equipment that are monitored by hundreds of sensors. The challenge is to review these sensors and adjust the numerous control inputs to maintain peak operational efficiency for extended periods. There is also a need to respond to equipment failure. These challenges lead to in operational inefficiencies and can result in a reduction in revenue.This paper details an overview of an operational assistance tool implemented at Newcrest's Telfer plant’s copper flotation circuit. This tool is based on a digital twin of the plant. A digital twin is a model of the plant that is simulated in parallel to the normal plant operation. It is fed with the plant data in real time to provide a prediction of plant operation. The model outputs directly generate the metrics that are used to assess the plant performance, and these are compared with the metrics calculated from the actual plant’s operation. Deviations between the model estimate and the plant’s actual performance are used to gather insight into plant health and alert the operator to poor performance. The operators gather more information regarding the root cause by reviewing the model’s inputs that have deviated outside their normal operating range. An evaluation of the plant performance, following the commissioning of the digital twin, showed an overall reduction of acid soluble copper in the tails.This paper discusses the implementation of a digital twin of the plant to monitor plant performance during live operation. It will include details on data collection and cleansing, data reduction techniques, model development, and real-time implementation. External and internal challenges in mining are increasing the difficulty and complexity of operating mines. The external mining environment has a big impact on mining operations and is driving the focus on safety, sustainable mining, green issues, profitability and productivity. There is a very high emphasis on ‘reducing cost to improve’, lower mining and beneficiation costs by eliminating waste/inefficiencies (reduce people, use less consumables, multiskilling, etc). The internal mining environment is getting tougher to operate in, with the deposits being more difficult to mine, more difficult to manage due to external pressure along with issues associated with maintaining quality, etc.Technological and environmental developments too numerous to mention, mean that cost control models, reduction in human resource numbers, as well as other drastic measures to curtail expenditure and increase profitability have become part of everyday business. The capability to manage the mining environment in a systemic manner has been lacking and this increases the pressure for performance on those individuals operating and managing mines.Working smarter has become crucial to ensure that businesses optimise the use of their resources, become more safety conscious, more productive and remain cost-effective, while recognising the importance of sustainable mining now and in the future. The logic of determining and managing to the capability of the mining value chain will be examined and the underlying assumptions or beliefs guiding behaviour and decision-making will be highlighted.In order to identify the obstacles in the mining value chain that hinder achievement of its full potential, the following questions have to be asked:What are the factors that influence the performance of a mining value chain?What is the design capacity of the mine?How can the inherent flow and value capacity of a mine be determined?What types of solutions will allow a mine to operate at its inherent flow and value capacity?This article will discuss the way we plan, measure, assess and manage the mine value chain, by addressing the following factors:balanced capacity versus flow and value capacity designthe use of averagingoptimising individual components in a value chain versus optimising the whole value chain.Optimising flow and value through the mining value chain is one of the three pillars of Mineral Resource Throughput Management (MR™). "Linking results from laboratory scale experiments to industrial flotation behaviour is challenging. Typically, such experiments involve batch tests in which the system does not operate at steady-state, making it difficult to infer the effects that operating conditions have on flotation performance. In order to overcome this limitation a 4-litre recirculating tank was previously developed at Imperial College London. This tank is capable of reaching, and operating at, steady-state by recycling overflowing concentrate back into the feed. As well as instruments to control operating conditions, it is fitted with a system of sensors that allow the surface of the froth to be dynamically monitored. From this information, it is possible to measure the air recovery—a proxy for froth stability. Thus, this bench-scale tank can be used to understand the effect of differing operating conditions on flotation performance at steady state. However, so far, this cell has only been used to investigate idealised systems with only one or two species.Reprocessing of tailings dams is not only environmentally desirable but also increasingly economically feasible due to the declining head grades of primary deposits. There is also the added benefit of no further milling being required prior to flotation. However, the effects of fine and ultrafine particles on froth stability are not yet fully understood. In this work, the bench-scale continuous tank has been used for the first time to determine the flotation response of a complex feed, consisting of samples from a copper tailings dam, to changes in operating conditions. It was shown that the froth stability in the system is comparable to that of previous work and industrial tests, with a peak in air recovery being found at a superficial gas velocity of 1.13 cm/s. There is scope to optimize the froth stability of tailings flotation for enhanced metallurgical performance."

Typically, large volumes of data are collected during geotechnical investigations for mining projects but rarely is this done in a comprehensive manner that enables all aspects of the geotechnical environment to be evaluated. A geotechnical core logging process has been developed to record mechanical and structural properties of the rock mass. The method enables data for a wide range of rock properties and geotechnically significant major structures to be collected including rock strength, joint surface condition, fracture frequency and fracture orientation. The logging method is unique in that sufficient data is collected to enable the independent determination of all the major rock mass classification systems including rock mass rating (RMR), (Bieniawski 1976, 1989; Laubscher, 1990) Norwegian Geotechnical Institute (NGI) tunnelling quality index (Q) (Barton, Lien and Lunde, 1974) and geological strength index (GSI) (Hoek, Kaiser and Bawden, 1995). The logging system has been specifically developed to allow better and more precise appreciation of rock mass and structural conditions across the project area thereby optimising the use and application of the available geotechnical data and improving confidence in the outcomes of geotechnical investigations. This paper describes the core logging process with case examples showing how the logged data can be used for underground and open pit mine design.

A scientific approach to analysing grade control has been applied at a number of mining operations. By dividing the grade control process into the various stages of data collection and interpretation, errors can be identified using reconciliations of production against predictions. The merits of different mining styles in large and small open pit mines are examined.One factor in successful grade control is estimation of the expected ore loss and dilution. Empirical methods developed in two dimensions have been refined to enable 3D modelling of the effects on mineable grade and tonnage of varying the bench height, sampling orientation, and sampling Resolution.

Many minerals processing plants need to have greater efficiency in current times and optimise their process performance in order to maintain high profitability. This is even more so in the current economic climate. In the case of large flotation cells, such as TankCell«-300 with over 300 m3 active capacity, ensuring consistent operation and optimal flotation conditions is particularly critical, given the high impact on overall process and throughput of such cells. As there are fewer cells to control and monitor, there is also a lower initial capital cost for instrumentation - the requirements, however, are higher. Despite such compelling reasons, instrumentation and basic control in flotation cells has not changed much in recent years. The standard is still to use traditional feedback (PI algorithm) controls for slurry level and flotation air. A new advanced instrumentation and control package for large flotation cells has recently been developed by Outotec and has been installed at Macraes.In addition to the standard basic instrumentation and control, the new system at Macraes consists of a froth image analysis system, a froth velocity control, and a level control system which utilises adaptive feedforward compensation. There are three TankCell«-300 cells in operation at Macraes since November 2007 and the new control system was commissioned in December 2007.The paper will include comparative data from pre- and postsystem installation and discusses benefits including optimised recovery, improved performance, as well as ease of operation.

The paper describes the methodology and results from a study carried out by Telfer Gold Mine to optimise the materials and costs involved in construction of the pad for their dump leach operations. The investigation involved large-scale field testing of five different types of liner and a number of different cushion and drainage layer configurations. The aim was to identify the most cost effective construction methods to allow the final dump height to be increased from 45 in to 60 in without causing significant damage to the liner. The effects of dump height on permeability were also investigated. These methods are described and results presented. The findings indicated that modifications to the existing liner/cushion layer/drainage layer configuration used previously at Telfer would actually reduce overall construction costs rather than increase them despite an increase in overall dump height. Relative construction costs are presented.

"Currently mine process studies and geochemical waste characterisation are considered as two interdependent studies, necessary for the development of the mine and inclusion in the environmental impact statement (EIS). Geochemical waste characterisation will utilise the simulated tailings produced by the mine process studies team to understand the behaviour of the tailings, but the two teams rarely integrate these to develop a coherent and agreed final design.Thorough mine waste geochemical assessments can develop processes to minimise environmental harm, resulting in substantial savings in the decommissioning, closure and rehabilitation phases, and may also be able to address changes in mineral processing methods that can result in substantial savings in process inputs, or even recovery of metal concentrates.Based on geochemical waste characterisation, the full cost of waste management can be calculated and incorporated into the costing of milling.  This allows for a more effective evaluation of the metallurgy.  A number of examples are presented in which substantial improvements have been made from the collaboration of both the metallurgical and geochemical teams during planning and the metallurgical team and environmental team during operations.*This paper is only available for individual download. CANMET-MMSL and Penguin Automation Systems Inc have been exploring how process simulation and ventilation modelling software, when combined, can be used to optimise hard-rock/metal mine ventilation systems. In combination, it is anticipated that this methodology will facilitate the exploration of mine design options that affect ventilation requirements and ultimately cost. Such integrated mine design could limit, and possibly reverse, the drivers that under current practices would generally dictate increased ventilation, power consumption, cost and greenhouse gas emissions. It is believed that the mining industry needs such process models to develop better business cases. For example, the implementation of optimised ventilation systems will undoubtedly require significant investment and mines are often reluctant to try such conservational measures unless they can be proven cost-effective. In general, Canadian hard-rock mines know their ventilation systems are providing too much air and consuming power unnecessarily. This is because their systems are designed to provide maximum production flexibility, based upon peak demand, which may be at some future time, and operated continuously at that level regardless of actual need. Simplistic analyses have shown electrical energy savings can range from 30 per cent through to 90 per cent (Hardcastle, Gangal and Leung, 1998). These savings depend upon such factors as the intensity and continuity of the production schedule as opposed to non-productive time. Where these savings occur is also important, if limited to either the primary or auxiliary ventilation systems, they could be negligible in a mineÆs total energy consumption. The problem these mines face is determining what level of ventilation is required in real-time and then the relative benefits. Such parameters as varying electricity costs, heating fuel options, different design criteria and their complex inter-relationship can effect the selection of an optimal system, depending on whether energy, environment or cost is the prime driver. The use of process simulators in underground mining is in its infancy; to date they have been used to show the benefits over the life of a mine under different mining methods, such as a comparison of tele-remote mining from surface against conventional manned operation (Baiden, 2000). This ongoing development advances the use of such simulators into a new and potentially important area, namely modelling the life-cycle ventilation requirements of a mine. This paper shows how such a life-cycle analysis as opposed to peak demand can provide the basis for optimising the design of ventilation systems and their control.

Mine-groundwater interaction at the Pasminco Rosebery Mine (PRM), western Tasmania, deserves special attention due to the unique climate and mining environment present. High rainfall and low evapotranspiration result in an excess of water, an uncommon problem at Australian sulfide bearing mines. Research is being undertaken to delineate current subsurface fluid flows and predict future fluid flows in order to improve management after mine closure. Acid mine drainage generation is well developed in abandoned mines throughout the area. If acid mine drainage is not controlled after mine closure, significant environmental degradation could occur in the receiving waters of the Pieman River system. The study area encompasses the heavily forested Mount Black, and underlying PRM workings. Groundwater flows beneath Mount Black through a crystalline fractured rock aquifer with faults and underground mine workings observed to act as the major hydraulic conduits. Recharge is controlled by local precipitation, and the ultimate discharge is thought to be the Pieman River system, which forms the topographic low in the area. Slug tests have been used in conjunction with the mineÆs extensive geotechnical database to spatially evaluate variation in hydraulic conductivity. In fractured rock terrain associated with mining, rock quality designation data can be a useful tool in delineating areas of similar hydraulic conductivity when combined with conventional hydrogeological methods. A GIS, mine planning software, an environmental and a geological database are linked to form the input for groundwater modelling.

Prior to exploitation, the feasibility of mining and recovering ore can usually be determined to a satisfactory level of uncertainty by the consideration of conceptual scenarios, using a range of reasonable parameter values. Such values are selected on experience, knowledge of other mining operations, and the characteristics of the particular deposit being considered. Having established such feasibility, it is usually considerably more demanding to determine what the optimum set of parameters might be. Yet many decisions taken at the feasibility stage represent commitments extending at least into the medium term.

Mobile mining equipment presents only a small portion (ten per cent mining project costs but the selected technology will determine to a large extent the mining performance and mine profitability. The actual performance of the selected mobile equipment technology will rely on the support functions, infrastructure, user interface and user acceptance. Optimising the technology to match the circumstances is an increasingly important phase in a mine feasibility study. Smartly done feasibility studies include the possible future needs of changing or building-up of the selected technology. In massive mining applications the machinery faces quite different challenges than in selective or small-scale mining applications. In massive mining applications the efficient and continuous move of large amounts of material has led to the use of increasing degree of automation. This higher degree of automation in a mining application, on the other hand, will be best applied to a smooth and streamlined mining process and operation. Mining methods like block caving support automated operation. Automated mobile equipment needs supportive infrastructure, monitoring and information transfer systems as well as well established working procedures. Too often the user interface and human factor is disregarded during the consideration of automation. Through the available supplier programming tools it is possible to see how much the selected technology provides flexibility in changing production or economical situations, when major rebuilds or replacements are necessary, and view the effects of all these on the mine economy. When adequate technology is available from various sources, the difference becomes from preparing for the future, managing costs and combining the best layout with the most suitable technological solutions.

Sintering of lead-zinc concentrates is practised by Sulphide Corporation to provide both desulfurised lump sinter feed, for simultaneous reduction to zinc and lead in the Imperial Smelting Process blast furnace, and sulfur dioxide gas for sulfuric acid manufacture.Moisture control of feed mixes is of paramount importance in the sintering operation and improvements in this area have realised increases in overall plant performance.

Variographic analysis, a classical tool from the Theory of Sampling (TOS), can address practical situations with multiple variables; however, its application has very often been limited to one variable at a time. Recent developments have shown the benefits of using multivariate approaches for variographic characterisation of a set of variables instead of considering individual variables sequentially. Among these approaches, the multivariogram has been revealed itself to be a powerful tool when the overall time-variability of a process must be summarised in terms of a large set of properties (variables) to assess its true global variability. However, even when choosing the properties of interest carefully, the resulting global variance obtained with this approach may be very high. In particular, some variables that contribute to a major proportion of the global (multivariate) variability could be less important for the process performance than others having a lower variability. To address this issue, a new approach is proposed, combining the multivariogram with process modelling and multivariate data analysis methods such as partial least squares (PLS) regression from chemometrics. An example from the mineral processing industry is presented, for which the process performance could be linked to key process variables (sensor data) using the PLS regression. Once introduced in the multivariogram equation, PLS model parameters (loading-weights or regression coefficients) can be used to weigh the variables according to their relevance for the process. In addition, this also permits characterisation of process performance variability with time using only the process input variables and a weighted metric according to the PLS regression model. Ultimately, this method helps to find an optimised sampling procedure in terms of frequency, sampling mode and number of increments according to the actual overall process performance. The authors give a corrected form of the Korobov algorithm of optimal open pit determination and describe a method of optimising the mining sequence within a preliminary pit design. A method of automatically including roadways is also given.
