Exxaro installed their first ultra fines treatment plant at Leeuwpan Coal mine. The plant is now fully operational and results already show that the plant has great potential. The plant was designed and installed by DRA. Several challenges were faced during the installation due to the space constraints in the Leeuwpan plant. Efficiency tests were conducted on both modules after commissioning and showed very promising results. A lower ash product with a higher yield can be produced with the fine coal dense medium cyclones compared to the spirals previously employed.

The Upper Group 2 (UG2) chromitite reef is a shallow-dipping stratiform tabular orebody in the South African Bushveld Complex, which strikes for hundreds of kilometres. Mining is extensive, with depths ranging from close-to-surface to 2 500 m. Pillars are widely used to support the open stopes and bords. Little work has been done in the past to determine the strength of pillars on the UG2 Reef and design was done using formulae developed for other hard-rock mines. This has led to oversized pillars with consequent sterilization of ore. In this paper we describe a back-analysis of stable and failed UG2 pillars on the Bushveld platinum mines, and provides a strength formula for UG2 pillars. The formula may be used cautiously on all Bushveld platinum mines with similar geotechnical, geometrical, and geomechanical conditions to the pillars in the database.

Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. Over many decades, numerous feasibility studies have demonstrated, that the production of sulphuric acid remains the most viable option of sulphur recovery from smelter off gas and abatement of SO2 emissions to the atmosphere. This is particularly more pronounced as smaller but more concentrated off-gas flows are to be treated from smelters, and enhanced sulphuric acid processes become available. Off-gas handling systems represent a significant capital and operating cost burden to the metallurgical operation. Modern pyrometallurgical smelter processes for sulphide ores based on the use of oxygen-enriched air, produce relatively small off-gas flows with high SO2 concentrations in the smelter gas of 30?60%-vol. of SO2. This is a prerequisite for substantial cost reductions in the smelter off-gas handling and treatment system. As an alternative to sulphuric acid production, numerous scrubbing concepts with alkali or dual-alkali combinations as well as organic absorbents have been proposed. Also the reduction of the SO2 to elemental sulphur has frequently been studied. Very few of those alternative processes have been built in industrial scale, but all were generally characterized by none-sustainable operation due to cost reasons, problems with issues related to chemicals used and by-products or poor availability. Thus the traditional concept of converting the SO2 to sulphuric acid is most common, although regarded as uneconomic, but is at least a proven, environmentally sustainable and reliable way of sulphur gas processing. With the high acid price levels these days, operating companies are even able to generate significant revenue with their otherwise ?fatal? acid. Even though smelter gas is available at high SO2 concentrations, in a conventional acid plant one would add large amounts of air to dilute the gas down to a suitable concentration of 12?13 (14) %-vol. SO2. Dealing with higher SO2 concentrations in smelter acid plants is not feasible, as the gas exit temperature of the catalytic oxidation step would exceed the allowable limit for the catalyst. Hence those conventional acid plants are characterized by the use of large equipment, i.e. high capital cost, high energy consumption and limited flexibility. The newly developed LUREC® process can handle off-gas with significantly higher gas concentrations, even in excess of 25%-vol. SO2. It is entirely based on well-proven equipment and unit operations. The first industrial application, operating with 16?18%-vol. SO2 will be presented in this paper, along with the fundamentals of the process. It will be demonstrated that the process requires inherently lower capital cost, fewer operating costs, and offers better energy recovery and lower emissions as compared to conventional design. While most existing smelter acid plants would have some built-in spare capacity, any significant increase of smelter capacity, say of 30%, can basically not be accommodated without installing an additional parallel new acid plant unit. An add-on LUREC® module can remove any such restriction, while simultaneously debottlenecking the existing acid plant. The paper also discusses the present status of the add-on technology for smelter acid plant expansions with respect to technical boundary conditions of different process alternatives as well as economic and environmental aspects. Application of the LUREC® process to modern smelter acid plants operating with high SO2 gas concentration, will lead to a substantial reduction of the specific size of the gas processing equipment and equivalent savings in capital and operating cost. High Voltage Pulse (HVP) technology has the potential to transform traditional mineral processing practice in the mining industry. HVP pre-treatment has been shown to enable ore preconcentration, achieve ore pre-weakening and improve mineral liberation. In order to improve the efficiencies of these novel HVP applications, it is essential to understand how HVP operational factors affect ore breakage in HVP pre-treatment. A two-level fractional factorial experiment using two rock samples, a gold-copper ore and a basalt sample, was performed to determine which factors have statistically significant influences on breakage probability, size reduction, and energy efficiency, and which factors have insignificant influences. Operational factors investigated include applied voltage, electrode gap, number of pulse discharges, the number of rocks being processed per batch, and rock size. In total, 1920 batch tests were conducted. For ore breakage characterised in terms of breakage probability and the degree of size reduction during HVP pre-treatment, the dominant factors were identified to be the number of pulse discharges, voltage, and the number of particles present in the processing zone. As all these three factors are related to the specific energy, it is concluded that the specific energy is the most important factor controlling ore breakage in HVP treatment. In terms of the efficiency by which spark energy is transferred from the generator energy, the factors found to have the most dominating influence were the particle size, the number of rock particles present in the processing zone and the voltage. Increasing the values of these factors reduced the loss of HVP energy during the energy transfer process. The factorial experiment using the two ore samples with vastly different mineralisation produced similar results. Labour-intensive narrow reef stoping, as traditionally practised in South African gold and platinum mines, is almost unique in the modern first-world mechanized mining environment. Shortcomings of the system include the ever increasing cost of labour, a cap on achievable productivity and a poor safety record, particularly in the field of rock-related accidents. In the absence of sustainable alternative technologies, the South African mining industry has spent millions of rands improving the present system, focusing on improving workplace safety. This paper details the changes to stope support at Impala Platinum?s Rustenburg operations, and the impact on rock-related safety performance. The BIOX® process was developed for the biological pre-treatment of refractory gold ores and concentrates ahead of conventional cyanide leach gold recovery. Rights to the process are currently with BIOMIN Technologies SA, a subsidiary of Gold Fields Limited. There are currently eight operating installations worldwide employing the process on a commercial scale. EKATO is a company specializing in developing new or optimizing existing mixing applications. EKATO has acquired a vast amount of expertise in agitation over its 75 year history. In a joint research project the reactors of the BIOX® process were characterized from the aspect of their mixing performance. BIOMIN is constantly testing new mixing solutions and reviewing potential vendors to increase the efficiency of the BIOX® process. EKATO?s intention was to qualify as an approved vendor for supplying agitation equipment to the BIOX® process. A two step approach was planned: In phase one of the project EKATO would develop an alternative agitation solution to the established option, exhibiting at least similar performance levels. In phase two potential possibilities to improve the overall design would be developed. This paper focuses on phase one and addresses the systematic approach applied by EKATO in characterizing the mixing processes. Mixing tasks were assessed individually applying basic theory and scale-up and -down rules to the individual tasks. Testing with model systems was done at the EKATO technology center in Schopfheim, Germany, on scales of 50 liters and 1 m³. The results showed that the ISOJET-B impeller design showed promising performance under BIOX® reactor conditions. Scale-up with the ISOJET-B was done in order to apply it in the 21 m³ live volume test reactor at Fairview mine in South Africa. At Fairview tests were performed using model systems and eventually under real plant conditions with BIOX® slurries. The results were a success and confirmed that the scale-up factors determined during the testing at EKATO?s technology center could be substantiated in the ?model scale? 25 m³ reactor. Testing under the actual process conditions showed that all design parameters were within the desired range to be considered an excellent leaching performance. This successful joint development shows the importance of a close cooperation of technology licensors or end-users and equipment suppliers. It is vital for understanding all factors influencing the mixing performance of processes. Exercises such as this will provide equipment suppliers and plant operators more confidence in managing further scale ups at ever larger engineered plants.

Most coal plants must run under conditions of varying feed conditions or are asked to produce qualities different from that used in the design. This can cause overloaded conditions as the ?bottlenecks? within the plant, depending on plant operation or as the feed changes. During plant design, geological information can be used to determine washability envelopes and blends that may be expected. Historical data can also be used to develop a size distribution envelope as well as to assign reasonable models for each of the unit processes. In operation, a plant can be sampled to determine changes and to refine process models. The information obtained can then be used in an accurate simulation to define how the plant can deal with the changing environment. This paper uses Limn: The Flowsheet Processor to simulate the coal plant in detail and will produce an accurate model, in terms of equipment sizing as well as water, medium, and solids balance, for each change in feed condition. It will show examples of running the simulation through complete density and size ranges and will determine the equipment required to address each part of the performance envelope.

Finsch Mine is a Kimberlite diamond mine located at Lime Acres in the Northern Cape of South Africa. The mine was founded in 1961 and started surface-mining in 1964. Underground production commenced in 1990 using a Modified Blast Hole Open Stoping method for the mining of Blocks 1,2 and 3. Block 4 is currently being mined as a Block Cave. The process of identifying and optimizing a mining method to mine the Block 5 ore body started in 1991 and in 2006 Inclined Caving was identified as being a technically feasible method. This report aims to document the process employed in developing this method by the Block 5 Pre-Feasibility Team as well as discussing the technical challenges encountered during this process.

Hydrometallurgical processing of complex ores and concentrates is becoming increasingly important as the mining and metallurgical industry seeks to exploit mineral deposits that are difficult to treat using conventional mineral processing and pyrometallurgical technologies. Mineral processing is often challenged by the difficulty or inability to separate valuable minerals into marketable concentrates. Hydrometallurgical processing, using selective leaching technology, can often ?chemically beneficiate? such difficult deposits. Pyrometallurgical treatment of base metal concentrates is capital intensive and subject to ever more stringent environmental control. Hydrometallurgical processing is generally lower in capital cost for an equivalent metal production rate and avoids the gas and dust issues associated with pyrometallurgical processing. The possibility of by-product recovery may also increase with hydrometallurgical treatment. Two examples of new technology or flowsheet development for treatment of complex ores and concentrates are used as illustration. These include the El Boleo process of Baja Mining for recovery of copper, cobalt, zinc and manganese from a complex clayey ore and the PLATSOL? process for recovery of copper, nickel, cobalt, platinum, palladium and gold from a bulk sulphide concentrate.

Modelling and scheduling for Grootegeluk coal mine, situated in the north- western Transvaal, is by means of a series of modular systems. Modelling of the multilayered body, which is part of the Waterberg coalfield, was based on a detailed study of the behaviour of coal and waste qualities and the sub- sequent use of standard geostatistical techniques. A notable improvement on previous methods was attained. Scheduling procedures and systems were developed to model a multibench pit producing coal for several metallurgical plants as well as a power-station. Scheduling was done by producing a series of longitudinal cuts, the cuts being subdivided into increments. By allocating cuts to certain periods, the resulting calculated product tonnages were com- pared with production targets, and by iteration a final scheduling sequence was determined.

Considerable practical knowledge and effective use of empirical evidence is required in the design of tunnel support systems. In many instances, it is unclear how individual support elements interact with fractured rock and which elements of the support system are critical in controlling and containing the movement of material proximate to the excavation. The present paper outlines a displacement discontinuity approach that allows the coupling of surface constraints, in the form of liner or mesh material, to an explicit representation of time-dependent rock discontinuity creep movements. The method is illustrated for a simple square-shaped tunnel profile in which the fracture zone is mobilized by an imposed stress field. A crucial aspect of the model is the computational treatment of the coupling between the liner material and there presentation of the fractured rock mass. This allows the response of the liner material to be assessed quantitatively in terms of the possible reduction of movement in the rock mass. The importance of installing the liner timeously after the excavation is formed is illustrated in a specific example. A number of computational difficulties in simulating liner-rock interaction mechanisms are identified.

Drying, calcination, prereduction, and smelting are the main steps in conventional crude ferronickel production. Industrially, these steps are conducted using the rotary kiln-electric arc furnace (RKEF) process. In this paper, calcination characteristics of Sivrihisar laterite ores from the Central Anatolia region are investigated. The extent of elimination of chemically bound water and other volatiles was studied by experiments conducted at various temperatures in the 250?800°C range. Phase changes were examined using X-ray diffractometry. For the particle size used in the study, 300°C was determined to be almost sufficient for complete transformation of goethite to haematite, and 700°C was required for effective elimination of all volatiles in the ore.

The key driver for choosing a circulating fluidized bed (CFB) boiler is the ability to burn a wide range of fuels with highly efficient combustion while meeting low emission requirements. Reduced sorbent and water consumption compared with pulverized coal (PC) plants and the ability to deal with corrosive fuel constituents while still meeting local regulations make a CFB boiler-based power plant particularly attractive. CFB-based power generation is particularly relevant in coal mining areas. During mining, a portion of the roof and floor material may be extracted along with the coal seam in order to create adequate working height for the equipment and miners. Therefore, run-of-mine coal which comes directly from the mine contains impurities. The raw coal can undergo a washing or screening process in order to improve its quality by reducing the ash content in the fuel in order to sell it on the export market or to comply with domestic customer requirements. The coal discarded from the washing process usually has a high ash content and difficult mechanical properties resulting from the initial properties, the mining, and the coal cleaning processes. It can contain a large volume of stones or can be very fine as a result of the washing treatment. To create value from burning this discarded coal, the boiler supplier has to meet several technical challenges in developing the appropriate design. This paper highlights the performance achieved with Alstom's CFB boilers developed for power generation over the last two decades to extract value from discarded coals. Emile Huchet Power Plant is the first 125 MWe CFB unit developed for burning coal slurries (called schlamms in France). The Emile Huchet discarded coal fuel is a very fine high-ash residue with an average particle diameter by mass (d50) of around 80 µm as received from the washing plant. The paper describes the performances and the basic design of the CFB boiler to manage such a fine fuel. The performances of two other CFBs of approximately 300 MWe output in operation in the USA and PR China are also mentioned to demonstrate the capability of this technology to burn either low-volatile bituminous or anthracite waste coals. The significant issues experienced during commissioning are reported, and the conceptual choices for burning such fuels are mentioned.

From the point of view of the environmental impact created, dimension stone mining is a relatively benign industry. There are no emissions besides those of the diesel powered earthmoving equipment utilised in its extraction and a small amount of blasting gases. Contamination of water resources is only likely in the event of petrochemical spillages from storage facilities and equipment, and these can largely be either prevented or cleaned up effectively. The major environmental impacts are of a visual nature, while in sensitive areas, habitat destruction and the destruction of archaeological heritage may become significant impacts. The dimension stone industry has grown at an average rate of over 7% per annum since 1986, and is forecast to continue growing at this rate for the foreseeable future. The cumulative environmental impact of the industry will thus become more significant over time. This paper discusses the environmental impacts of dimension stone mining and recommends effective means for dealing with the practical aspects of reclamation and mine closure in dimension stone mining within the context of environmentally responsible business practices. The discussion focuses mainly on the operations of the Finstone Group in Southern Africa, which are considered to be world leaders in the application of environmental management within the dimension stone mining industry, although reference is also made to other situations which the authors have encountered at dimension stone quarries around the world.

Pressure leach autoclave circuits are employed in the leaching of ores, concentrates, mattes, alloys and intermediates for the recovery of metals into solution. Once the metals are extracted into solution, the value metals can be recovered by hydrometallurgical means such as by purification followed by electrowinning, hydrogen reduction, pyrohydrolysis, crystallization and other unit operations. In many of these integrated flowsheets the pressure leach step is pivotal to the recovery of the value metals from the host material. Furthermore, the autoclave circuit invariably is a high capital cost component of the plant and an area that is carefully scrutinized when debottlenecking and capacity increases are being considered. This paper identifies a unique proven way of increasing the capacity of existing or new exothermic pressure oxidative leach autoclave circuits by as much as two or three times.

Underground observations in a coal mine have indicated failure oft he immediate roof above the bords. Careful observations and photographic recording of occurrences of these roof failures, termed ?roof guttering?, have been made. The occurrence of guttering results directly in roof instability, and indirectly, due to the interaction of the guttering with natural planes of weaknesses in the immediate roof rock. In this paper, relevant observations of roof guttering, possible mechanisms of formation of roof gutters, laboratory testing for determination of material strength and deformation properties, and numerical analyses to explain underground observations are described. Mapping of roof failures showed that these took place mainly towards the centre of the roadways. Roof guttering was observed often to occur violently and with little warning. Occurrence of roof guttering has a negative impact on production?some panels are abandoned, production times are increased and safety of workers is compromised. The numerical stress analyses showed that, although none of the constitutive behaviour criteria used predicted the observed underground failures correctly, the extension strain criterion gave the best agreement.

The compilation of the sampling nomogram is an essential tool in the optimization of a sampling protocol and allows the operator to track the change in relative variance of the sampling error (the Fundamental Sampling Error) during steps of comminution and mass reduction in the process of recovery of the aliquot for analysis. The data required for the compilation of the nomogram are centered on the sampling constant K and the exponent, alpha (a), of the nominal fragment size. Five methods for establishing K have been identified, but two of them, the duplicate sampling analysis (DSA) method and the heterogeneity test (HT) method purport to provide such a constant. The step by step procedure for each of these two methods was examined using broken ores from three mines, Mponeng mine, Kloof mine and Lily mine. Two of these mines (Mponengand Kloof) are typical Witwatersrand-type gold mines, while the third is an Archaean-type, shear related gold deposit situated in the Barberton Greenstone belt. The results suggest that the factor K derived using the heterogeneity test is very accurate, but applies only to a single size fraction in the spectrum of comminuted materials. The calculation of gold grain sizes using this method appears to be too small and does not conform with the results from detailed mineralogical studies. The factors K and alpha derived using the duplicate series analysis, are appropriate for use across a wide spectrum of comminution sizes and also provide realistic gold grain sizes, comparable with the equivalent circular diameter of gold grains identified in mineralogical studies of the ores.

Production caving started for Lift 2 at Northparkes in August 2004. In a period of less than 3 months, more than 10 000 seismic events were recorded. Events up to local magnitude +2.9 were induced near the mine during caving, with event rates of up to 500 per day. This paper documents the seismicity related to cave initiation and cave propagation during the initial production of Lift 2. The seismogenic zone of events initially moved at a rate of about 0.5 metres per day, accelerating to 2 to 3 metres per day after a few months of cave production. Seismic data analysis infers that the crown pillar between Lift 1 and Lift 2 was destressed over a vertical height of about 100 metres. As the seismogenic zone approached the crown pillar, a macroseismic episode occurred, with more than 20 events of at least local magnitude +1 occurring in a two-week period. Based on the seismicity recorded for Lift 2 at Northparkes Mines, a caving mechanics model is proposed. Comments and suggestions are made for seismic data analysis and design of seismic monitoring systems in block caving mines.
