Metso Minerals Process Technology Asia-Pacific and South America (MMPT) has been working with operations around the world to increase their efficiency through æMine-to-MillÆ or Process Integration and Optimisation (PIO) projects. These projects have delivered significant improvements in mine efficiency, mill throughput and reduced operating costs at mines around the world. The MMPT methodology involves rock characterisation, site auditing, data collection, modelling/simulation and implementation of integrated operating and control strategies on site. This results in significant benefits to the operations û for example, 5 to 20 per cent increases in concentrator throughput have been measured. MMPTÆs rock characterisation utilises simple and inexpensive measurements that can be performed by trained site personnel. The advantage of these measurements is that a large amount of data can be collected in a very short timeframe, as the samples do not require shipping to an outside laboratory. Typically, a PIO project starts with a site visit to perform blasting and process audits, collect high quality data including measurements of run-of-mine fragmentation and survey data around all crushing and grinding circuits. These measurements are combined with rock characterisation and the definition of strength and structure domains to model the complete production chain. Site-specific models of the blast fragmentation, crushing, grinding and flotation processes can then be developed. This proven methodology has applications ranging from greenfield projects to long-standing operations with AG/SAG or conventional grinding circuits. Process improvements can be higher mining productivity, higher mill throughput, decreased overall operating costs and higher flotation or leach recovery. This paper discusses a recent application of PIO conducted at a large open pit operation in South America and emphasises the potential that every operation has to ædo more with what they haveÆ.

The CO2 footprints in the production of Mn-ferroalloys and silicon/ferrosilicon are correlated with the fossil carbon consumption. The CO2 emissions may be reduced in the Mn-ferroalloy process by increasing the degree of prereduction and reduction of carbonate materials, while the silicon/ferrosilicon process is optimised based on silicon yield. By changing the fossil reductant into biogenic reductants, the global warming potential will be decreased even more. Even if the reductants are biogenic reductants, there will still be a global warming potential (GWP) in eg the electrode consumption and the CH4 emissions in the charcoal production. To reduce the use of fossil reductants there are also more disruptive technologies like the use of H2 that at least for the silicon production is on a very low technology readiness level (TRL). Using metallothermic processes will reduce the use of carbon but requires carbon neutral metal reductants. Electrowinning can have low CO2 emissions, and the electrowinning of pure Mn is a technology of high TRL. Salt and oxide electrolysis is under investigation for both Mn and Si production however the research is still on a low TRL. The use of CCS/CCU (carbon capture storage/utilisation) is a part of obtaining carbon neutral processes. Last, the energy mix used for these energy demanding processes is discussed.

The smelting of concentrates and secondary materials has been subject to increasing challenges in recent years due to declining grades of feed materials, increasing impurity levels and ever more stringent environmental regulations. In addition there has been a growing focus on maximising the efficiency of energy usage and recovery of values. New opportunities have been created with rising metals prices and improved systems for the collection of secondary materials, giving rise to a need for more flexible process solutions.This paper focuses on a number of specific cases where a process solution has been developed using the Outotec« Ausmelt Process to meet particular feed material challenges and overcome limitations inherent when employing traditional pyrometallurgical processes.The first case involves the development and commercial implementation of a smelting process to recover values from zinc smelting residues typically deposited into dams as a waste product. The second case describes the application of the Ausmelt process for the smelting and converting of secondary copper feed materials, including e-waste. These materials contain a wide range of metals and plastics and need to be processed appropriately to maximise the recovery of values whilst avoiding environmental problems. The third case study covers the smelting of nickel concentrates containing elevated magnesia levels as well as nickel bearing catalysts with high alumina content, neither of which can be readily processed when employing traditional pyrometallurgical technologies. The paper briefly describes the mining system employed on Western Deep Levels for the past 20 years. The negative aspects which gave rise to a new mechanized method of mining are discussed. The sequence of events leading from the Mine's first attempt at trackless mining in 1980 to the present day in-stope project is presented. The original justification for this project and the in-stope trackless mining method is described in detail. The results to date are evaluated and the original rationale for going in-stope trackless mining questioned. A totally new mining philosophy for Western Deep Levels, whereby major geological disturbances are left in situ and longwalls re-established and mined using trackless mining machinery is described. The economics of this mining method are discussed. Trackless mining machinery can also be put to good use within the conventional longwalls in a new method of mining using Load Haul Dumpers (LHD) in reef drives. When the instope trackless mining project commenced in 1983, it was stated that expansion to any significant degree with diesel powered vehicles could be ruled out and electrically driven alternatives would have to be developed. This issue is discussed and the Mine's decision to expand with diesel powered vehicles explained. Finally, the extent to which trackless mining is likely to be seen in the 1990 s at Western Deep Levels is discussed.

The process uses sodium hydroxide and sodium nitrate reagents as in conventional Harris refining plants, selectively removing the arsenic to the caustic phase at an operating temperature of 420-450¦C. A novel feature of the process concept is continuous treatment of loaded caustic slag for recovery of arsenic as a sandy crystal product suitable for further processing to arsenic trioxide. A large pilot plant was constructed and operated over a period of 3 years to develop materials handling techniques and equipment components and to prove the concept. Stable operations were achieved at equivalent capacities of 200 tonne/yr arsenic removal. The process is being considered in plans for expansion of bullion softening capacity at Port Pirie.

Light metals have great potential for application in the automotive and aerospace industries because of their excellent physical properties. The usage of aluminium, titanium and magnesium is limited by relatively high costs of production, associated energy costs and large ecological footprint. In the case of aluminium, significant improvement to the Hall-HTroult process is still achievable through advances in cell design, materials and process control. Alternative production processes, including carbothermic reduction and low temperature routes are also possible. Magnesium and titanium production are currently dominated by batch metallothermic processes and new process routes are required to develop these industries. Research at CSIRO, through the Light Metals Flagship, is currently focused on step change improvements in the production of light metals, aimed at lowering energy usage, increasing productivity and reducing the overall environmental impact. In this paper, the overall status of the existing technologies will be described, highlighting areas that are being developed around the world and at CSIRO.

The efficiency of operation for each cell is,discussed in terms of the electrochemistry of (a) gold deposition, and (b) packed bed electrodes. The advantages and problems associated with each cell design are presented and recommendations are made as to the best method of gold recovery.

The gas bubble energy generated by an explosive plays a major part. in the fragmentation, muckpile movement and damage produced. Previously, the interaction between gas pressure and the rock has been interpreted from a theoretical basis or a qualitative study of breakage mechanisms. A method to measure the fluctuations in gas pressure in rock adjacent to the blast has been developed. This peak pressure will vary with structure, as well as with distance and explosive type. The technique is simple to apply and can be used to observe the flow rate of gas at. varying distances. The apparent velocity of penetration is an indication of whether gas has travelled through pre-existing or blast induced cracks. The technique provides a ?n:eans of determining the suitability of an explosive for a given rock type, depending on the amount of displacement desired. The technique has application in optimir.irig throw blasting and predicting and controlling damage, particularly in highly structured rock masses.

Concentrating lower and more variable grade ore resources to meet acceptable concentrate quality criteria requires removal of significant amount of gangue minerals. Monitoring plant feed mineralogy and concentrate by on-stream analysis has significant economic benefits in concentrate quality and recovery optimisation. There is a need to develop a sensitive slurry on-line analyser for silica, aluminium, magnesium and other light elements.On-line XRF elemental analysis technology, which is a routine practice in base metal concentrators is not able to measure lighter elements than calcium from slurry. Too much of the X-ray fluorescence signal from lighter elements is absorbed by water. The limitations in the direct measurement of silica and other light elements have restricted its use in some applications. Some light element slurry analysers have been developed based on prompt gamma neutron activation (PGNAA) method but they have not performed up to the expectations. A programme of hydraulic fracture stress measurements conducted in surface drill holes along the alignment of the King River Power Tunnel has provided information of importance to the assessment of the extent of steel lining requirements for the tunnel. A significant horizontal stress field has been detected at a location remote from the power station site, with a corresponding absolute minimum stress magnitude approximating the overburden pressure based on depth of cover. Measurements made closer to the power station site (located toward the bottom of a valley) have revealed an apparently relatively destressed region with minimum stress magnitude less than overburden pressure. The implications of these results are discussed.

The current methods for predicting pillar strengths are reviewed. A two-dimensional model, based on the Mohr-Coulomb failure criterion, is proposed for determining the compressive strength across the width of a long pillar. The model can be used to determine pillar strength and the depth of the crushed (ie yielding) zone from the pillar edges. The values of the parameters in the model, namely the cohesion and internal friction angle of the coal seam, friction angles at the contact of the coal seam with the roof and floor are determined by matching the strengths predicted by this model with the Bieniawski pillar strength formula for pillar width to height ratios up to 5. It is found that the derived values of these parameters are quite close to the results from laboratory tests. Based on the model, a preliminary analysis of pillar stability is made.

To learn more about the fundamental roof behaviour in South African coal mines, accurate underground measurements of roof deflection were conducted in bord and pillar panels during development and pillar extraction. To conduct these measurements a survey levelling technique was adapted. The overall system reading accuracy was established as being within 0,4 mm on a 15 m sighting distance. The underground sites were modelled and, for a roadway development, similar symmetrical curvatures were calculated by a linear elastic model, as were measured underground. In a pillar extraction panel, a significant amount of bed separation was measured and the roof underwent an a-symmetric movement due to the close presence of the mined out area at one side of the roadway.

An increase in pig iron output by 50 per cent was aimed at after re-lining No.2 blast furnace of NAKAYAMA STEEL WORKS. This had to be achieved by increasing both the furnace volume (from 673 to 757 m3) and its productivity, Without equipment for high top pressure operation, high productivity was mainly attained by the following three measures; (1) improving the gas flow characteristics by maintaining a high ratio of agglomerated ores, increasing the strength of sinter and coke, and optimizing the charge distribution, (2) decreasing the fuel ratio by low Si operation and the use of hot blast, and (3) oxygen enrichment. In addition, the tapping controls for pig iron and slag were intensified. As a result of the above measures an excellent hot metal output of 2.7 tonne/m3/day was attained in April 1979 (monthly average).

Industrial processes involving multi-phase flows such as flotation require understanding of the relationships between bubbles, solid particles and the flow. Modern experimental tools are employed in this effort to measure with great accuracy the basic features of the motion of all three phases in turbulent flow. We employed a unique digital particle image velocimeter (DPIV) that can record with great accuracy and kHz temporal resolution, velocity vectors of all three phases, namely the fluid, the solid particles and the air bubbles. The interaction of these three phases was studied in homogeneous isotropic turbulence generated by cylindrical grids. Particles and bubbles were released into the turbulence and the motions of the three phases were monitored. The experimental results obtained in the present work were compared with the predictions of the models published in the literature.

Comalco Limited has recently completed construction of a $50 million kaolin plant at the site of its bauxite mining and industrial minerals operation at Weipa. The plant will produce 100,000 tonnes per annum of coating grade kaolin for the paper industry. Comalco produced the first coating kaolin from the deposit in 1979 on a trial basis. Since then a variety of quality coating grades with specific particle size distributions and brightness values have been prepared. Extensive drilling and bulk sampling of the deposit over eight years has shown that the ore body is large and of a high grade suitable for the production of premium quality coating kaolins. The processing plant technology was developed by Comalco in association with the European kaolin and equipment producer Amberger Kaolinwerke GmbH (AKW). The Weipa kaolin plant is the first of this size to be built in the Pacific Basin region and it will offer the region's paper-coating mills a stable and reliable source of high-quality kaolin, shipped from an established bulk loading port. Metallurgical slag, such as refining slag, is essential to enhance or promote steel cleanliness. The CaO–MgO–Al2O3–SiO2 system is the primary source of oxides-based inclusions. It plays a vital role in applications in various pyrometallurgical processes. Numerous thermodynamic databases and physicochemical properties of slag studies mainly focus on quenched samples and measurements at room temperature. Consequently, the present study explored the physicochemical, structural properties and crystallisation evolution for CaO–MgO–Al2O3–SiO2 glassy slags via in situ hightemperature Raman spectroscopy and synchrotron X-ray diffraction. The study was carried out by synthesising CaO–MgO–Al2O3–SiO2 slag with varying Al2O3/SiO2 ratios. The results from the in situ high-temperature measurement demonstrated a pattern showing a transformation of a broad peak from the glassy matrix to crystalline peaks. The study showed crystallisation of dominant phases such as Ca2SiO4, Ca2Al2SiO7 and CaAl2O4 that correspond and are attributable to changes of structural units during in situ high-temperature measurements. The results further showed a correlation between an increase and transformation in crystalline phases observed from the spectra obtained from non-isothermal heating of the samples.

Working thick coal seams in Poland is a very serious problem. Nearly 40 per cent of all coal is extracted from seams more than 3 m. thick. In absolute figures this represents about 70 million tons of coal per year. Working seams with thicknesses up to 3.5 m. does not present, at present, major difficul- ties. Working thicker seams calls for a steady improvement in order to increase the degree of utilization of the deposit and to enlarge the concentration of output. The problem is sometimes more difficult because, in many cases, the seams are worked under protected surface structures which compels the mines to use hydraulic stowing with all its advantages and disadvantages. Rock burst hazard, the control of which is the basic problem hindering the mining, is a further problem. The mining systems used in Poland are adapted to these natural and technical conditions.

Water reuse is becoming an integral component of the water management strategy on mine sites. This practise is being driven by corporate sustainability goals, community and societal pressures to demonstrate improved water stewardship, as well as climate and regulatory pressures. However, water reuse often results in water quality compromise which can then result in decreased recovery through problems in processing circuits, product quality, and an increased likelihood of discharge of water that cannot meet environmental regulatory requirements. On most mine sites, there is usually a disjuncture between water quantity management and water quality management with the latter being managed solely as an environmental problem. It is becoming increasingly clear that water quality and quantity must be managed as an integrated system. In order to integrate water quality and quantity management to achieve multiple objectives the dynamics of water and constituents must be understood. Using examples from a study being conducted at a coal mine in the Bowen Basin, this paper will outline the dynamics of water and salts on the site.

The purpose of the Lower Lea Valley Cable Tunnel project is to relocate the overhead power lines circuits, which currently cross the proposed site for the 2012 London Olympics in East London. This was the first contract to be awarded as an Olympic project and is on the critical path for the proposed Olympic Park as the construction of the Olympic village, stadium and other venues cannot begin until the tunnels are complete, the cables installed and the overhead power lines removed. The tunnelling works for the scheme include two parallel tunnels between Hackney and West Ham. Each tunnel is approximately 6 km in length. One tunnel is 4.15 m ID and connects the National Grid substations. The other is 2.82 m ID and connects the EDF Energy substations. The tunnels were constructed through mixed ground using four earth pressure balance tunnel boring machines. These were driven simultaneously from two drive shafts within a single site. The 12 km of main tunnels were constructed within a year from start to finish, with completion in June 2007. The shafts range between 6 m and 15 m ID. These were constructed using a combination of caisson sinking and underpinning techniques. Dewatering was adopted to suit the groundwater conditions.Other works include the design and construction of the head house buildings, cable and ventilation culverts, mechanical and electrical (M&E) installations and all associated works. In addition to the above, a further 1 km of tunnel and two shafts were added to the project scope connecting the EDF Energy tunnel to the substation at Bow. These additional works provided further challenges to the project to ensure that these works were constructed within the program constraints for the 2012 London Olympics. This involved refurbishing one of the tunnel boring machines from the main EDF Energy tunnel drives and relaunching the machine to construct the Bow tunnel. The Bow tunnel was constructed within two and a half months, with the tunnel boring machine breaking through in August, ahead of schedule. The main challenge presented by this project is the program constraints. This project outlines the requirement for team work between the client, stakeholders, contractor and designer in order to provide program certainty. A close working relationship between the contractor and the designer is required to provide value engineered, time-saving solutions to mitigate the risks associated with the design and construction program.
