The management of hazardous wastes is important in a society which is increasingly concerned with environmental issues. Incinerators such as the slagging rotary kiln are widely used in the treatment of hazardous wastes. However, in order to assure a smooth operation of the rotary kiln, the melt should have both a low melting point and high fluidity. In this study, the fluidity of various hazardous waste rotary kiln slags was measured in terms of length of flow using the crucible test technique. It was found that the slags have melting points ranging from 1372 to 1424°C while their fluidities varied from 61-102 mm. The effect of addition of oxides on the fluidity of a slag containing 47 wt% SiO2 was also investigated. For this slag, additions of SiO2 (up to 56 wt%), FeO and Na20 increased fluidity, whereas the addition of CaO and A1203 resulted in lower fluidity values.

A research-scale fluidization and magnetization roasting device was developed to evaluate a processing option that might offset the complexity and high cost of the conventional magnetization roasting process on siderite. In this study, the operating parameters of the fluidization and magnetization roasting device for siderite were evaluated through cold-flow tests and magnetization roasting tests. The reaction mechanism functions of the fluidized roasting process are revealed with kinetic studies.

In order to obtain a more suitable separation medium for fine coal, in this paper a pulsed fluidised bed was used to measure the pressure fluctuation, density characteristics, bubble diameter and rising velocity of Geldart A and B particles in the bed by controlling the pulsation frequency and gas velocity, in order to study the fluidisation effect and two-phase distribution of the bed. The results indicated that with the increase of pulsation frequency, the breakthrough point on the fluidisation characteristic curve caused by particle adhesion disappeared, and there was an optimal frequency, which made the minimum fluidisation velocity of particles reach the minimum. In addition, the bubble rising velocity was also simulated. The relationship between them was established using a model, and the error was within 5%. This provides an effective way to predict the bubble velocity, study the distribution of bubble phase, and improve the stability of bed density. In the chloride process for Ti02 pigment production, various titania feedstocks (i.e. rutile, synthetic rutile, slag, and upgraded titania slag (UGS)) are chlorinated in a fluidized bed reactor with petroleum coke at temperatures between 1000°C and 1100°C to yield gaseous metal chlorides. Although feedstock preference is largely based on Ti02 content, feedstock physical properties (i.e. density, sphericity, size distribution, and porosity) differ; these differences will affect fluidization behaviour and can inadvertently affect conversion efficiency. For example, a high carryover from the reactor reduces particle residence time and decreases conversion rates. Owing to dwindling rutile reserves in the world, most chloride producers are forced to feed blends of feedstocks to their chlori¬nators; and so it becomes important to understand whether blends have an effect on the hydrodynamic properties of the bed. This paper describes the physical characterization of different feeds and the determination of the elutriation constants for slag, rutile, synthetic rutile, and a blend (i.e. 50 wt% rutile, 50 wt% slag). A common feature of the tests was that particles finer than 75 Km tended more than any other size to be elutriated. The tested rutile, classified as a Geldart Group B material, had the lowest carryover, whereas the slags had the highest. Interestingly, the elutriation constant (ki) of the blend is lower than those of either of its individual components.

The gas-solid dense-phase fluidised bed includes a complex multiphase fluid-particle system; different complex exchanges significantly affect the stability of the fluidised bed. To elucidate the characteristics of fluidisation in a gas-solid dense-phase fluidised bed, this study used experimental performance tests to obtain the static density characteristics, and the attachment and flow characteristic of the dense medium. The results indicate that the bulk density of the dense medium increases first and then decreases with the increase of particle size. The airflow rate difference is used to quantify the wall attachment characteristics of dense medium and the average pressure gradient in the axial direction of the bed is approximately 20 Pa/mm under the fluidisation results. At the same settlement location, with the decrease of fluidisation number, the settlement velocity of large and small particles becomes slower, the boundaries of settlement displacement and location probability are gradually disrupted, and the falling velocity of particles with a radius of 20 mm is faster than that of materials with a radius of 15 mm. This work also established a theoretical basis for regulating the stability and separation characteristics of gas-solid dense-phase fluidised bed. "Fluidized bed reactor systems in the minerals industry have been progressively developed and widely implemented over a period of more than sixty years for a multitude of process applications. Their versatility is manifested in calcining, roasting and combustion treatment of minerals including solid fuels. Experiences from metallurgical processes have expanded to new applications in the oil shale processing, biomass combustion and renewable energy sector. This paper focuses on the most important aspects of fluidized bed technology for a variety of Outotec processes. Energy recovery is a major topic for all applications and will be addressed, as well as environmental aspects, particularly regarding the off-gas treatment. Outotec is one of the pioneers of roasting and the fluidized bed process including gas cleaning and sulphuric acid production where applicable. Process development is strongly supported by significant investment in R&D, thus enabling process adaptation and scale-up to meet specific customer/market requirements.Introduction to Fluidized Bed TechnologyThe early days of fluidized bed technology were characterized by the use of bubbling fluidized bed reactors (BFB). This technology was popular for roasting zinc and copper ores. The introduction of circulating fluidized bed technology led to increased plant capacities and improved process control for the traditional processes. Furthermore, the technology has been applied in many other industries, including the renewable energy industry, which will be part of this design and process comparison. The paper starts out with the fundamentals on particle fluidization as the main common design parameter, leading to the importance of heat recovery and offgas treatment.In fluidized reactor systems, the particle concentrations can reach several hundred kilograms per cubic meter of fluidization gas. This high solid concentration leads to large surface areas and enables direct contact of gas molecules with particle surface molecules. Excellent conditions for enhanced heat and mass transfer thus provide nearly ""ideal"" heat exchange conditions and better reaction kinetics. The bubbling bed exhibits a better heat transfer coefficient within the bed in comparison to the circulating fluidized bed (CFB). The different conditions of gas velocities and solid concentrations allowing the classification of fluidization reaction regimes are shown in the Reh diagram in Figure 1."

Starting with rutile, containing more than 55% TiO2 and of the proper particle size, the commercial production of titanium tetrachloride via fluidized bed chlorination is relatively very simple and economical. As compared to shaft chlorination, it operates at a much higher capacity for given sizing of equipment, and appears more foolproof, requiring less attention. Operating data were obtained on a 53" diameter fluidized bed chlorinator using Australian rutile and petroleum coke of controlled particle size. Production rates varied from 20 to 50 tons of crude TIC14 per day for a campaign extending over one month. Close to theoretical yields and efficiencies were obtained from the viewpoint of chlorine and/or rutile consumption. Details of important equipment design, critical operating conditions and pertinent results are described.

A coal-fired fluidized bed steam generator rated at 12.6 kg/s has demonstrated the industrial and institutional application of fluidized bed combustion by burning high sulfur coal in an environmentally acceptable manner within a populated area. Designed to provide steam for heating and cooling, the unit was placed into service at Georgetown University in Washington, DC, and has already logged 5275 hours.* The unit has consistently operated well within Washington's strict regulations governing emissions of sulfur dioxide (SO2), nitrogen oxides (NOx), and particulates. The Georgetown program, cofunded by the university and the US Department of Energy, has shown that fluidized bed combustion is a promising way to realize the full potential of coal, the nation's most abundant energy resource. In a fluidized bed steam generator, a layer of granular limestone is placed on top of a grid designed to prevent particles from falling through. Air is passed upward through the bed with sufficient force to lift and float the particles. At this point the bed material resembles a boiling liquid. Crushed coal is then introduced into the bed and ignited. When high sulfur coal is burned, limestone absorbs the SO2 produced. The operating temperature of a fluidized bed steam generator is relatively low (approximately 871°C). As a result, NO, formation is minimal. Another potential problem encountered in burning coal is fly ash, a form of particulate. A feature of the fluidized bed design, developed by Foster Wheeler Energy Corp., is a fly ash reinjection system. Fly ash is reintroduced into the bed where it is burned again, thereby enhancing fuel efficiency. Nearly all remaining fly ash is captured by a baghouse dust collector. At Georgetown, the fluidized bed steam generator and all auxiliary equipment are enclosed in a structure aesthetically compatible with the surrounding university complex. The steam generator has two separate beds that can be fired independently, and operation to date has been with one and two beds in service, based on steam load demand. During several operating periods, when the fluidized bed unit was the only boiler in service, it supplied all the steam required by the 18.5 hm2 of buildings on campus. Initially fired with low sulfur coal, the unit was quickly switched over to higher sulfur fuel which will be used most of the time.

A laboratory scale cell (approximately 50 amps current) equipped with a fluidized bed cathode was used in a study of the electrodeposition of cobalt from acidified aqueous sulfate solutions The effect of current density (in the range 0.1 to 1 amp/cm2 of diaphragm), cobalt concentration (4 8 to 100 glliter) and catholyte pH (1 35 to 6 2) on current efficiency and energy consumption were determined. An investigation was undertaken to ascertain the suitability of four selected low grade, South African coals for gasification in a bubbling fluidized bed for production of synthesis gas and for the development of integrated gasification combined cycles (IGCC). This study consisted of the characterization of the coals, laboratory evaluation of intrinsic reactivity, and experimentation with a pilot-plant fluidized bed gasifier. Results of the characterization experiments show that the selected coals are high in ash, rich in inertinites, very dense (low porosity), with low caking indices and high ash fusion temperatures. Reactivity measurements with a thermogravimetric analyser (TGA), under reaction rate controlling conditions with carbon dioxide, showed that the reactivity of the coal chars decreases with increase in rank of the coal, as expressed by the vitrinite random reflectance and carbon content of the parent coals. The fixed carbon conversion achieved in the fluidized bed gasifier also correlates well with the rank parameter of the coal, with higher conversions being obtained with the lower rank coals. Thermal shattering and attrition of the coal particles produce significant amounts of fines, which correlate with the grindability indices, and no agglomeration (non-caking) was observed. It is concluded that fluidized bed gasifiers are able to utilize typical low grade, high ash South African coals for synthesis gas production and for inclusion in integrated gasification combined cycles for power generation.

"In 2005, after nearly a decade of process development and feasibility work, the commercialization of the Falconbridge Nickel Smelting Technology (NST) began in earnest with the design and construction of a grassroots ferronickel plant at Koniambo Nickel in New Caledonia. The NST process was developed as an alternative to the conventional Rotary Kiln-Electric Furnace (RKEF) process for production of ferronickel from saprolitic nickel laterite ores. The NST process promised environmental and energy efficiency advantages over the conventional route. A key step of the NST process involves fluidized bed pre-reduction of calcined laterite ore using direct injection of pulverized coal as the reductant. Two parallel fluidized bed reduction roasters (FBRs) were installed at Koniambo Nickel, each designed for a maximum capacity of 4,200 MTPD of calcined nickel laterite ore. This paper describes the process development and scale-up of the fluidized bed pre-reduction process, the design challenges associated with the prototype commercial units, and the current status of the FBR operation at Konaimbo.INTRODUCTION In the mid-1990s, Falconbridge began to develop a new flowsheet for production of ferronickel from nickel laterite ores. The process that developed came to be known as the Falconbridge Nickel Smelting Technology (NST). The flowsheet, which is particularly appropriate for saprolitic ores, involves several major unit operations, including: drying in a hammer mill-flash dryer, calcination and preheating in a flash calciner, pre-reduction in a fluidized bed reactor, and smelting in a DC arc furnace to produce the ferronickel product. This paper focuses on the fluidized bed pre-reduction step of the process and provides an overview of the process chemistry, laboratory and pilot plant development work, scale-up and commercialization of the pre-reduction step, and the results obtained in the prototype commercial units."

The fluidized bed is an effective method for investigating retorting phenomena and possibly a commercial means of retorting oil shale. Both were examined by Sinclair Oil Corp. (now part of Atlantic Richfield Co.) in the period 1.965 to 1968. The results of the work show that presence of an oxidizing environment during retorting results in loss of oil yield which indicates that vapor phase oil burns in preference to combustion of coke on spent shale. This has implications for several types of retorts. Correlation of the results of this work with that of other investigators shows that the partial pressure of retorting products in contact with oil shale during retorting has an effect on yield. Consideration of hardware indicates that there are several possibilities for commercial embodiment. As a companion to shaft-type retorts the fluidized bed could have good potential. Realistic assessment of costs suggests that further development may have to await commercialization of another process. The existence of a plant in which to test prototype size would markedly reduce such development costs. Results Preliminary development work with the apparatus was carried out using a fluidized bed of sand, as explained later, with the entire system brought up to temperature and flows stabilized. The shale was injected rapidly in a slug (batch) which had small mass compared to that of the high temperature system to make the reaction approach isothermality with reasonable approximation of instantaneous preheating. Typically, the temperature in the center of the bed dropped from 900°F to 600°F one minute after batch addition. It returned to 750' within three minutes and 900° within seven minutes. Obviously, the bed was quenched but it recovered rapidly. Average bed temperatures of 700' to 1020°F were examined to compare the effect of temperature with published results. Yields In the 700°F range were only 10 to 15%, of Fischer Assay (FA). Above about 950'F, oil yields decreased and gas yields increased. Nitrogen was used first as the fluidizing gas to provide a chemically inert medium. Incept for an insignificant dip at 895"F, Figure 1, oil yield was not affected by retorting temperature in the 800° to 900' range as long as residence time was adequate (16 minutes). At 925°F, the oil yield was some 103% FA. With further increase in temperature, the yield decreased to 86% FA at 1015°F. There is no increase in carbon on spent shale, the lost oil goes to Increased gas make.

Fluidized bed roasting of copper concentrates from Mt. Morgan, Mt. Lyell, Mt. Isa, and Peko was performed in a 3 ft 6 in diameter, slurry fed, pilot plant roaster operated under autogenous conditions to produce calcines with desirable leaching properties. A 12 in. diameter, externally heated roaster, provided with a dry feed system, was also used.An account is given of important factors which influence roaster behaviour and performance, and the effects of operating variables on calcine composition and leaching properties are described. Due to copper ferrite formation, a maximum of approximately 50 per cent of the copper in the calcines may be in the form of CuO before the copper leach efficiency falls significantly below lOO' per cent. Recovery of gold by cyanidation of leach residues was consistently high and independent of roasting conditions.INTRODUCTIONIn traditional practice copper is produced by pyrometallurgical techniques when the ,copper minerals in the ore or concentrate are predominantly sulphides, and by hydrometallurgy when the minerals are oxidized. Copper smelting is most suited to large scale operations, and for many years small to medium size mines with sulphide orebodies have been interested ill; alternative processes.Since hydrometallurgical plants (ie. leaching and electrowinning plants) are essentially unitized, they may be scaled down in output without much loss in efficiency or increase in processing cost, and many proposals have been made for the application of this type of process following roasting of the sulphides to render the copper soluble. However, until the advent of fluidized roasting, it was not possible to control the roasting operations sufficiently precisely to produce calcines consistently of the required leaching characteristics.

Zinc or, a zinc refinery in South Africa, uses oxygen enrichment of up to 26% O2 in its fluidizing air to increase concentrate-throughput in its fluidized bed roasters. The aim of the study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining concentrate throughput rates and calcine quality. A laboratory scale fluidized roaster was used to determine the strength and oxidation kinetics of suitable micro-pellets. The strength of the pellets was determined by the extent of attrition during roasting. It was found that micro-pelletization decreases the fines in the feed to the roasters; the ?500 µm fraction decreased from 87% to 10%. The micro-pelletized particles do break down during roasting, which increases the -500 µm fraction to 31%. The general morphologies of the roasted particles are similar to those found by previous workers. Micro-pelletized concentrate particles require more time than non-pelletized concentrate particles to oxidize in the roasting step, although this is less than the mean residence time of the Zincor roasters. Roasting micro-pellets in O2-enriched fluidizing air increased the reaction rate.

Zincor uses O2 enrichment (up to 26% O2 in the fluidizing air) to increase the processing rate of zinc concentrates in the fluidized bed roasters. The aim of this study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining current roaster feed rates and calcine quality. It was found that, with a load of 20% micro-pellets introduced into the feed blend, that O2 enrichment could be reduced by 60%. It was determined that entrained particles spend on average between 0.46 hour and 2.44 hour in the roaster, compared to particles remaining between 3.93 hour and 4.00 hour in the bed overflow. This compares well with a radioactive tracer test performed by Spira. The required reaction time for micro-pellets was found to be less than the residence time inside a Zincor roaster. The result achieved indicated that the average particle residence time inside the roaster was increased successfully in order to compensate for the longer reaction time required to roast micro-pellets at lower levels of O2 in the fluidizing air.

The demand for nickel is continuing to exceed inventories, and producers are working vigorously to increase capacity. Many nickel processes utilize the fluidized bed technology for its fast heat and mass transfer, excellent temperature control and low maintenance. The following four nickel applications of the fluidized bed technology have been commercialized: I) Sulfide ore roasting; II) Nickel sulfide (matte) roasting; III) Nickel oxide reduction; IV) Nickel chloride pyrohydrolysis. This paper examines the issues surrounding the application of fluidization technology to the above processes, from the stand point of the engineer modeling the process and designing the key equipment, based on the historical success stories and the fundamental principles of flow sheet synthesis. Using the available data in open literature, typical flow diagrams (with convenient bases of 1 t/h feed or product) are developed to illustrate the relative flow rates and to highlight the key features of each application. In addition, some historical background information is provided for each process with supplemental notes with regards to our company's involvements.

A significant portion of Outotec's business relates to the application of fluidized bed for processing a wide range of industrial materials, including gold ore and gold concentrate. As part of the former Lurgi and Boliden organization, our division constructed the first industrial reactor for roasting sulphur-bearing materials in 1950, based on the principles of fluidized bed technology. This process, when combined with efficient heat recovery and off-gas treatment and its conversion to sulphuric acid, became the standard for processing sulphur-bearing ores. In the last 60 years we have delivered more than 265 plants and developed (in addition to the standard fluidized bed solution) variants of the fluidization technology, such as the circulating fluidized bed and the bubbling fluidized bed. This paper describes the different options of the fluidized bed technology for gold roasting reflecting on main process design criteria.

THE basic problem in the generation of water gas from carbonaceous fuels and steam is the supply of the heat of reaction, and in general the source of this heat is the combustion of a further quantity of carbon with oxygen. Existing and proposed processes for complete gasification differ in the methods employed for transferring this heat to the fuel, and involve one or other of the following alternatives: 1. Use of a steam-oxygen mixture as the gasifying medium, so that the combustion and gasification reactions are combined. 2. Alternate passage of air and steam through a fixed bed, as in conventional water-gas production. 3. Cyclic passage of fluidized fuel through combustion and gasification zones. 4. Intense preheating of steam and of a portion of the gas made, and recirculation of this mixture through the fuel bed. 5. Supply of heat to the fuel bed through an externally heated wall. Except for the conventional water-gas process using large coke or low- volatile coal, only processes in the first group, operating with steam and oxygen, have proved practicable with fuels other than brown coals and lignites. A possible exception, which has not so far reached a commercial scale, is the moving-burden process developed by Imperial Chemical Indus- tries, Ltd. The cost of industrial oxygen is so high that its use can probably be justified only if it is attended by substantial savings in other directions; for instance, the use of cheap fuel. In the United Kingdom, no very cheap solid fuels are available, and it is unlikely that an oxygen-gasification process could compete economically with conventional production of blue water gas from coke. Hence particular interest attaches to all possibilities of making water gas without using oxygen, if any possible saving in fuel or other costs is involved. The cheapest and most abundant coals in the United Kingdom are the low-rank noncaking bituminous coals in small and ungraded sizes, typically those from the East Midlands coal field, and-fines of high ash content produced in coal-cleaning operations.
