Bougainville Copper Limited (BCL) operates a 50 Mtpy copper/gold/silver mine and concentrator on Bougainville Island, Papua New Guinea. BCL has installed an in-house developed data logging and supervisory process control system using a DEC PDP 11/73 mini-computer in the mill and has recently installed a similar system in the crushing plant. Together with the central DEC VAX 11/780 computer, they form part of a high speed, fibre optic, local area network in the concentrator. The in-house developed software, known as BIAS (Bougainville Copper Information and Automation System), was developed as a low cost option to interface to a number of different existing plant input/output systems while providing the capability to make maximum use of computer networking facilities. The package includes the more usual control system colour displays and data logging features, but also makes provision for two novel features: (a) Any user connected to the computer network can access the system displays. This allows metallurgists and management to monitor (but not control) plant operation from their offices. (b) Specialized application programs for performing advisory and supervisory control, dynamic simulation, and data analysis are easily incorporated into the system. The mill process system currently runs rougher/scavenger flotation stabilizing control and general data logging. The crushing plant system currently performs data logging only; however it will soon be augmented with the facility to run dynamic crushing plant simulations. Future developments will concentrate on making greater use of the detailed information available from the mine's fully automatic truck dispatch system which runs on a VAX 11/780 computer. Milling process control will be expanded to examine possible economic control of the operation of regrind and cleaner flotation circuits. An advisory water management system to optimize water supply within powerhouse generating capacity constraint will also be investigated.

Preg-robbing activity of the carbonaceous matter negatively impacts the process of precious metals recovery from gold-bearing ores and concentrates. In this paper, ore heap leaching (HL) using a blinding agent which inhibits ‘preg-robbing’ is a promising method. A carbonaceous ‘preg-robbing’ gold ore with head gold grade of 1.92 g/t from a Russian deposit was studied. Corg was 1.12%. In accordance with the Irgiredmet technique, preg-robbing activity was 65.3%. Surfactant reagent DN was used as the blinding agent. Column tests on the ore HL were conducted using two options. They were: a conventional flow sheet (Column 1) and a flow sheet with the reagent addition (Column 2). Gold recovery in Column 1 was 55.39% while gold recovery in Column 2 was 68.48%. Whiten outlined the basic concepts on which the control model was based and emphasized the fact that empirical models based as much as possible on theory were used to simulate each unit of the crushing plant. The final parameters of each model were computed using data collected from the plant. Unfortunately, the system did not permit accurate extrapolation but was successful when operating in the region from which the parameters were calculated.He concluded from the results of the test work that the crusher amperage was a critical parameter and that the utilization of the model gave a 15 per cent increase in the plant output. This was because the model predicted that a marginally fine grind would provide a significant increase in throughput. Dr Whiten elaborated on what constituted the multiple spline regression, explaining that it was a least-squares curve-fitting technique in one or more dimensions, where the calculation of coefficients in analytic expressions was replaced by the calculation of typical points on a very smooth curve called a spline function. The emphasis was placed on the shape and value of the curve or curves instead of on the coefficients as in analytic regression. A spline function was the line drawn between all points constituting the data set.Dr B. K. Loveday commented that the simulation was unusual in that the optimum throughput was considered to be the maximum throughput, which, surely, was limited by the crusher size. He also emphasized the importance of the interaction between both crushing and grinding circuits and added that in practice the optimum operating conditions were inter-dependent. Dr Whiten replied that in the case of the plant under consideration, the crushing process was not, in fact, the limiting operation.Mr C. E. Clifford indicated that the model was being used to simulate a number of crushing and grinding circuits at Mount Isa Mines. He reported that the model simulated the circuit satisfactorily for primary and secondary gap settings of 0,625 in. to 0,375 in., but that adjustment had to be made to the model parameters for gap settings of 0,250 in. to 0,125 in.In reply to a question from Dr D. M. Hawkins, Dr Whiten said that he preferred to use low-order splines with smaller segments rather than high-order spline functions with large segments."

The fracturing and movement of rock that occurs in the vicinity of a stemmed borehole charge in open pit mining operations are described by examining the effects of the emitted stress waves – shock and elastic – and the expansion of high-pressure detonation product gases. Three principal modes of momentum transfer to fractured rock are identified, all linked to gas expansion work. This work can be delivered radially (burden), axially (stemming), and in the collar zone (cratering). Flyrock is generated under unusual combinations of blast parameters and rock properties. Although infrequent and seldom predictable, the generation of flyrock can nonetheless be interpreted and modelled in terms of the principal mechanisms of rock projection described in this study. The physical processes underlying these principal mechanisms are identified and will permit the development of predictive models for flyrock velocities.

Traditionally it has commonly been believed that the only problem with inductive reactance in a submerged-arc furnace is that it leads to difficulties with the electricity supply as a result of the Iow power factor. This paper sets out to show that inductive reactance can also give rise to the following problems in the metallurgical operation of a furnace: (i) dead and live phases (fairly well known in openarc furnaces), (ii) lack of sensitivity to electrode movement, (iii) interactions between electrodes. These problems increase with increasing inductive reactance relative to resistance, and thus they increase with furnace size. Each of these effects is discussed in detail, and suggestions are made for their alleviation.

This paper reviews the theoretical methods used in South Africa for the prediction of heat pick-up and air-temperature gradients along main haulages. These methods include those of Starfield, Ramsden, McPherson, and Goch and Patterson. The differences in predictions based on typical airway conditions are explained as being due to differences in the mathematical models on which the predictions are based. The largest discrepancies were found for dry airways and for airways with bulk air coolers. The errors in predictions of the effect of machines and coolers that have been running for only a few months are calculated, and the limitations of various simplified methods are discussed.

The spontaneous combustion of coal and the explosion of coal dust are two phenomena that were identified by the South African mining industry as requiring investigation. Research contracts were awarded to the G.P. Badenhorst Research Facility of the CSIR and the Department of Mining Engineering of the university of the Witwatersrand by the now defunct National Energy Council. Both projects entailed tests on numerous coal samples in specially designed apparatus. Since the completion of the project, attempts have been made to predict experimental results without incurring the cost of performing experiments. This paper describes predictive indices, based on routine laboratory tests, that were developed by the different research teams for their particular projects. A comparison of the results obtained by applying the spontaneous combustion liability index and the explosibility index to common coal samples indicates that, in general, propensity to spontaneous combustion and explosibility exhibit an inverse relationship. A brief overview is given of some major South African coal-mine disasters.

Computer control of flotation at the Ecstall concentrator By M. P. AMSDEN, C. CHAPMAN, and M. G. READING Ecstall Mining Limited, a subsidiary of Texas Gulf Sulphur Company, operates the Kidd Creek Mine, a 10000 tons per day base metal producer, near Timmins, Ontario. Two different types of ore are mined and milled: copper-zinc and silver-lead-zinc. At the highly automated Ecstall concentrator the ores are processed by selective flotation in three individual circuits. One of the most important metallurgical tools for process control is a sample system incorporating continuous on-stream X-ray analysis. Recently this system was automated further by the addition of computer control of reagents for two copper-zinc flotation circuits. The computer programs, utilizing optimum seeking methods and smelter contract terms, have increased copper recovery by 1,1 per cent, zinc recovery by 1,4 per cent, and have reduced reagent costs by 16 per cent. Although not expected, copper and zinc concentrate grades were improved slightly as well.

Occurrences of hazardous events (explosions of methane or coal dust, fires, outbursts) have been investigated and presented as a flow of events in time. It has been shown that flows of hazardous events in a long time span are homogeneous, stationary and no-after effect flows and can be considered as stationary Poisson flows. A flow of CH4/coal dust explosions that had happened for the last 27 years in Ukraine was analyzed. The explosions have been statistically processed. Practicability of agreement of statistical and theoretical data on mathematical expectation and mean square deviation of time interval between explosion and the explosion intensity has been stated. Probability of an emergency event in time is expressed through an exponential function, while mathematical expectation of an accident and mean square deviation of time interval between successive explosions are in inverse proportion to the accident intensity. Accident probability for practical purposes can be determined as a product of accident intensity by calculated time interval.

Secunda Collieries forms part of Sasol Coal, the coal division of the Sasol Group of companies, and already produces 29 Mt of coal per annum from its four collieries: Twistdraai, Brandspruit, Bosjesspruit, and Middelbult. The successful establishment of this mining complex was achieved only through a unique team spirit in which the central services and the decentralized teams under the leadership of the mine management of each of the four mines played an important role. The Secunda mining complex has now reached the optimization phase, during which the mining cost, productivity, safety, and quality of work become as important as production. The setting of priorities and problem solving over the long, medium, and short term are essential for improving the performance of the four collieries. Management had to adapt to the fast-changing environment during the enormously fast build-up of production. The major challenges in the environment were posed by the frequent dolerite intrusions, the extremely hard cutting conditions caused by carbonated nodules and thin sandstone intrusions in the coal seam, and excessive roof and face pressure in some areas due to semi-massive sandstone formations in the rock strata.

A brief overview is given of the issues regarding the processing of waste electrical and electronic equipment (WEEE). The printed circuit board component of WEEE is an exceptionally complex feed to possible recycling processes. Scrap printed circuit boards were selectively smelted at 1 200°C to produce a metallic alloy. Iron and aluminium were found not to be part of the alloy. The alloy was characterized by SEM-EDS, and three phases were identified: alpha and delta bronzes, and a lead-rich phase. Calculations show that about 56 mass per cent of the alloy is the alpha phase, 35 per cent delta phase and 9 per cent lead phase. A simplified approach using appropriate binary phase diagrams was used to derive a phase composition for the alloy. This was further backed by FactSage calculations, which showed that the simplified approach was appropriate for this alloy. The experimental findings and theory were found to agree well.

The kinetics of adsorption of gold di-cyanide onto activated carbon has been investigated extensively over the past two decades. These studies have demonstrated that both film and intra-particle mass transfer affect the kinetics. The dominant mechanism of intra-particle mass transfer has not yet been identified. In the work described, surface diffusion and pore diffusion are considered as possible rate-determining mechanisms of intra-particle mass transfer. Mathematical models are described that incorporate film mass transfer and the respective intra-particle mass transfer mechanism with equilibrium described by a Freundlich isotherm. Rate constants of film mass transfer and pore or surface diffusivities were estimated by the fitting of the respective models to experimental carbon adsorption data. The estimated pore diffusivities, after they had been corrected for the porosity and tortuosity of the carbon, were found in most instances to be higher than the molecular diffusivity of dilute gold di-cyanide in aqueous solution. This situation is not physically viable. The surface diffusion mechanism acting in parallel with the pore-diffusion mechanism is thus responsible for the intra-particle transportation of most of the gold.

Underground mining and particularly dipping narrow tabular orebodies are difficult to mechanize appropriately, given the low gold price and other external factors. Particularly in the deep level mines in South Africa, there is little choice left but to mechanize if the industry is to remain competitive and a significant global player. This paper presents a design philosophy for appropriate mechanization intended to generate solutions that can be implemented using the people currently employed in South Africa mines. The design philosophy is based on the ability of high-pressure water (hydropower technology) to deliver enhanced performance to users and on simplicity in the eyes of the user. Four examples of systems and equipment are described to illustrate the approach to Appropriate Mechanization. These include: • The Development End System, • The Monorail Raise Climber, • Automatic Pump Control Valves, and • The Energy Recovery Pump. The equipment is presented with the following critical issues foremost in mind: Safety, Working Environment, Performance, Cost effectiveness and Implementation. Although the appropriate mechanization approach is described in the context of the South African underground mining industry, much of the Appropriate Mechanization equipment has worldwide applications. Wet end components of centrifugal slurry pumps used in the hydraulic transport of solids are subject to substantial erosive wear. Accurate prediction of the casing wear rate and location for a particular duty is beneficial for correct pump selection and design, maintenance planning, and elimination of emergency shutdowns. CFD multiphase simulation using the Eulerian-Eulerian approach is being applied successfully to determine the velocity fields and solids concentration in the centrifugal pump, allowing for accurate predictions of casing wear patterns resulting from sliding abrasive wear. Simulation results for various single domain and multi-domain (multistage) multiphase simulations are discussed. Emphasis is placed on results from a 3-dimensional, multi-stage transient, multiphase simulation and comparison to field data.

Project managers must juggle many aspects to bring their project in on time, on budget, and in accordance with the aims of the project owner. Whether the project is a mining feasibility study, a technology implementation or a construction project, it falls to the project manager and his or her team to deal with risk from two standpoints, which may be at odds with one another. First, a project team must deal with risks to the project itself - that is, risks to on-time, on-spec and on-budget delivery against the value promise made to the customer. Second, there is the management of risks within the subject matter of the project, undertaken on behalf of the customer. The project manager cannot dodge this responsibility; yet there is a tendency (particularly in smaller, in-house studies) to avoid digging too deep, possibly for fear of what may be uncovered! This paper investigates the responsibilities of project teams in regard to risk management and reporting. It examines ownership of project risk; the nature of risk management activities undertaken by the team during the course of a project; and outlines some controls to ensure that the two opposing arms of project risk are reconciled for the benefit of both the project team and the project owner.
