Energy efficiency is a cost-effective way of both bolstering energy security and limiting the harmful effects of energy use on the environment. Mining is an inherently energy-intensive activity, and the 2008 revision of South Africa’s National Energy Efficiency Strategy (NEES) set a target of a 10% reduction in energy consumption by 2015 for the mining sector. In this study, we investigate the effectiveness of the NEES in improving energy efficiency in the South African coal mining sector by surveying energy intensity at a number of operations, and analysing energy efficiency trends and energy use by process and energy carrier at an underground coal mine in Mpumalanga. Most mines surveyed exhibit an increase in energy intensity over time. At the case study mine, the increase was primarily due to increased energy use in the beneficiation and discard reclaiming processes. Trends in energy consumption are a poor reflection of trends in energy intensity, as a decline in energy consumption is most easily achieved by reducing production. A more appropriate metric for energy efficiency at coal mines is energy intensity, defined as energy use per unit of saleable product, relative to a multi-year baseline. The evidence suggests that the NEES has been ineffective in promoting energy efficiency in South African coal mines. We propose that greater success could be achieved by monitoring and reporting on energy intensity at the process level, and by incentivizing energy efficiency gains.

The energy efficiency of reheating furnaces is a continuous challenge, as these equipment consume a representative portion of the total fuel of an integrated steel plant. Therefore, any investigation and implementation which brings improvement in this figure become an important issue for the mill competitiveness. In the case of production delays due to external factors (the condition addressed in this work), whether predicted or unforeseen, the slabs remain inside the furnace with high temperatures in order to avoid production delay during the production restart, elevating the specific consumption and scale formation. This work increased the energy efficiency of the two ArcelorMittal Tubarão’s walking beam reheating furnaces, by reducing the consumption of mixed gas during production delays (either scheduled or not) lasting less than 3 hours. The objectives were achieved through improvements, among them, tuning of Level 2 automation system parameters, automatization of procedures and operational training. The work resulted in a 34.4% fuel gas consumption reduction during the delays.

One of the main energy efficiency opportunities identified from the majority of mine site energy audits is to optimize the comminution circuit to reduce energy consumption through improved throughput and product size distribution. Typical analysis reviews comminution process efficiency/inefficiency i.e. utilization of grinding mills, process bottlenecks and product vs. target size, to identify instances of overgrinding or undergrinding. From this, it is possible to establish the potential improvement that could be gained through formal plant optimization and what the optimization program would entail. It can also sometimes reveal immediate opportunities for process improvement. This paper presents steps that can be taken to optimize the efficiency of comminution circuits.

"Energy efficiency in mining and minerals processing has attracted considerable public and industry attention because of the significant quantities of energy consumption involved. In this context the question of what are worthwhile targets for energy efficiency improvements ought to be of the highest priority. It is however worth taking a step back to avoid falling in the trap of taking preconceived ideas that have been reiterated repeatedly before as gospel. The aim of this paper is to highlight areas where new or alternative approaches could potentially be the better way forward. Some may come as a surprise to conventional industry thinking. Ultimately any such solutions are attractive to practitioners not just in an environmental but also in an economic sense, and hence should be targeted through applied research and development efforts. This paper highlights key aspects of each group of opportunities and some of the individual approaches to provide an overview of the current status quo.MINING INDUSTRY POWER UTILISATION – WHERE IS THE BIGGEST BANG FOR THE BUCK?The question of where is the biggest bang for the buck when trying to determine worthwhile targets for energy efficiency improvements has not always been reported on broadly enough, typically because industry practitioners operate in specific areas of expertise and comfort zone. Looking beyond the familiar doesn’t always come easy. Any technology or methodology consideration to address energy efficiency needs to take into account the context of alternative opportunities of superior value or risks not achieving desired uptake. The following sub-chapters have been ordered by magnitude of improvement potential as best as is possible, starting with the biggest first, and the smallest last. Some may be a surprise relative to conventional mining industry thinking."

Ventilation and air-conditioning are some of the most energy-consuming processes in deep underground mining. Additionally, the energy consumption of these processes systematically increases along with the expansion of the mine. Therefore, proper energy efficiency assessment and consumption forecasts of these systems are particularly important in modern mines for ongoing tracking and planning of the likely costs. In the article, a short-term prediction model for surface air–conditioning stations is described. This model takes into account dependencies that were identified, based on the data from the supervisory control and data acquisition (SCADA) systems. These dependencies between the response value and the external conditions are then incorporated into the model. This way, for example, the ambient temperature or the total number of specific days of the week (with sometimes significantly lower or higher than the weekly average energy consumption levels) are included. Taking into account these dependencies, and e.g. forecasted average monthly temperatures allow us to include the seasonality of energy consumption in the presented model. In the article, a sample energy efficiency analysis of the A/C system based on an example of the KGHM Polish Copper Polkowice-Sieroszowice mine is performed. The results of the solution proposed in the article are then evaluated, and compared to the currently functioning, more basic forecasting methods. However, given the general nature of the dependencies used in the model, similar solutions could be used in other case studies.

The ball mill in closed circuit with hydrocyclones is an industry standard, and well known methodologies exist for equipment sizing, selection and design. However, the potential to improve the capacity of ball mill circuits by replacing cyclones with screens has been recognised for many years and recently has been successfully realised, thanks to developments in fine screening technology. Proper methodology for equipment sizing and selection is required to capitalise on this opportunity, but there is currently insufficient information and few guidelines available on how to design such a circuit. This paper discusses the differences between ball mill circuits closed with cyclones and with screens. A methodology is described for equipment sizing and selection for a circuit closed with screens, and the laboratory testing requirements are described for low grade base metal ores and magnetite ores. An economic evaluation is also presented for a case study demonstrating the potential benefits of closing a ball mill circuit with screens.CITATION:Jankovic, A and Valery, W, 2013. "Fluidized beds are utilized in a wide range of high-temperature applications throughout the metals and materials industry. Their main advantage is the fast and uniform heat and mass transfer between the hot combustion gases and the particulate solid feed. A further benefit can be the lowering of the processing plant's energy consumption, through heat recovery from the fluid bed processes used for solids heating. Here, the enhanced energy efficiency of fluidized systems is investigated and the modeling results are discussed for three configurations: the flash tube, the single bubbling bed and the multi-stage fluid bed. Key thermal design aspects of each system are identified based on results from process simulations, in order to benchmark their main operating features and overall energy efficiency. Suitability and applicability of each configuration is also discussed based on a number of process and material property considerations.IntroductionCombustion based heating of particulate solids is commonly done using three different types of fluidized beds. The flash tube (FT) is similar to a hot pneumatic transport system. The single-stage fluidized bed (FB) typically uses in-bed combustion. The multi-stage fluidized bed (MSFB) can have two or more stages stacked into a tower.Flash tube (FT) suspends the incoming solid charge in a high-velocity stream of hot combustion gases. To maintain the solids suspension in the FT, two parameters are required: high velocity for elutriation of the particles and adequate solid-to-gas ratio for avoiding high pressure drops and solids drop-out [l].The fluid bed (FB) works at much lower velocities than the flash tube. Therefore, most of the solids are not conveyed in the gas stream, but are only suspended in a liquid-like manner. At minimum fluidization velocity (Umr), the gas flow exerts just enough force on the solids to keep them suspended in place [2].Multi-stage fluid bed (MSFB) heats up the solids as they are transferred from an upper bed level to a lower one, counter-current to the rising flow of hot gases generated at the lowest stage. As the temperature and volumetric flow of the gases decrease from bottom to the top stage, smaller bed diameters can be used in the energy recovery stages [3]."

"Polycom, a new approach to ore processing based on pressure comminution, is obviously a very attractive alternative to conventional processing methods.Since a full-scale pilot plant was commissioned in 1986, more than 125 commercial installations, with capacities up to 1000 t/hr, have gone ahead.Already successfully used in processing cement clinker, limestone, coal, and other minerals, Polycom high pressure grinding results in:o Significantly reduced capital costs, because smaller units can be used m new installations;o Capacity increases of up to 100% in existing facilities; and o Operating economies that include energy savings of 20% or more, and reduced wear parts consumption.1. IntroductionAutogenous or semi-autogenous mills in conjunction with rod or ball mills are used with preference for ore processing. Most ball mills are of closed-circuit design and operate with mechanical classifiers (spiral or rake classifiers) or hydrocyclones. In other words, the ores undergo wet primary grinding, since slurries are required for the downstream separation stages anyway. This paper presents a new grinding system based on high pressure comminution of ores. This grinding process allows:- Energy savings of up to 20 % or more- Capacity increases of up to 100 % and more- Reduction of wear costs- Smaller units for new installation and thus- Reduced investment costsThese advantages are highly interesting for both new installations and conversion projects, particulary in cases where an increasing hardeness of the ore, i.e. rising Bond Work Index, reduces the output of the plants or where the metal assay of the ore decreases and the capacity of the existing systems has to be increased. POLYCOM high-pressure grinding rolls have established themselves with great success already for grinding cement clinker, granulated blast furnace slag, limestone, cement raw materials, coal and other materials.Meanwhile more than 250 high pressure grinding rolls have been installed worldwide. "The aluminum industry is the 5th largest consumer of energy and the largest consumer of energy on a per-weight basis. Process heating accounts for 25% of the energy consumed to manufacture aluminum. Consequently, the generation of this energy results in the production of a significant amount of CO2 (over 3.75 million metric tons in 2003)1. As a result, the Aluminum Industry Technology Roadmap of 2003 listed the development of improved refractory materials as a goal to reduce energy use and decrease greenhouse gas creation. The result of a R&D effort addressing this desire is the development of patented microporous refractory materials for metal contact applications in all furnace areas including the belly band. It has been demonstrated that this material can reduce energy consumption up to 38% in furnaces and significantly reduce heat loss in launder and trough systems. Furthermore the material developed is non-wetting and remains un-penetrated by metal throughout its lifetime. The material does not contribute to the formation of corundum. As a result, the energy efficiency of an older lining remains intact compared to standard refractory materials which may have an initial high insulating value (such as lightweights and board) or standard dense refractory (even with penetration inhibitors) both of which show a rapid increase in thermal conductivity as the refractory is penetrated with aluminum and formed corundumIntroductionThe aluminum industry is the second largest producer of metal in the United States, behind the iron and steel industry. It is the 5th largest consumer of energy and the largest consumer of energy on a per-weight basis. Process heating is required to melt, hold, purify, alloy, and heat treat the metal and accounts for 25% of the energy consumed to manufacture aluminum. As such, process heating is the second largest energy consuming operation. Smelting, which utilizes an electrolytic reduction process is the largest energy consuming operation1.Most process heating is accomplished through the use of fossil fuels, either directly or indirectly. The choice of fuel is dependent on a plant’s location and fossil fuel availability. Table I shows the processes impacted by refractories and the calculated BTU’s generated by usage of the respective fuels as well as the Metric Tons (MT) of metal passed through each process in 20001."

Indian limestone mines which are highly mechanized in operation and supply limestone to the cement plants have been quite successful in devising ways and means to optimize blasting parameters, so as to have best fragmentation, powder factor, and cost of excavation. In primary blasting mechanized or manually mixed ammonium nitrate Fuel Oil is quite popular in dry holes, and in case of watery holes conventional packaged slurry/emulsions are being used. In order to avail the low density characteristics of the ANFO, some limestone mines have also used Saw Dust and Rice Husk along with ANFO. A number of field trials have been undertaken to explore the suitability of mixing rice-husk and saw dust with ANFO. Presently, about 10% of rice husk/saw dust is being used only to expand the explosive column. The main technical consideration for the use of saw dust/rice husk, has been to reduce the final density and increase the occupancy of explosive in the blast-hole. This not only lowers the detonation pressure in the blast holes, but also reduces cost of explosive without compromising on the fragmentation quality. Besides, with sleeping of the charge there is no substantial fall in the blast quality.

The two candidates in the upcoming presidential election in the United States each say that they have their own solution to the nation?s energy problems - solutions that will increase the amount of energy available, lessen the nation?s dependence on foreign sources and reduce the amount of pollution released to the atmosphere. Democratic nominee Sen. Barack Obama and Republican candidate Sen. John McCain both advocate research funding for coal-to-liquids and clean coal technologies. McCain also supports increased oil and gas drilling offshore. And Obama has even made some noises in that direction, although his plan leans heavily on the increased use of renewable energy sources. The energy debate is not new to this election. Congress and whichever party is in the White House has for years been trying to craft a comprehensive energy policy. One difference in this latest debate is that the increased use of nuclear energy has gained more attention. Current President George W. Bush has said he favors the increased use of nuclear power as part of the nation?s energy package. And McCain said he supports the building of more nuclear power plants. Obama has not said much about that. The American public is also showing signs of changing its stance on nuclear energy. To be sure, images of Three Mile Island and Chernobyl are still alive in some minds. However, the American public has said it wants cheaper energy and they want it produced more cleanly. With nuclear, the nation can have both. In the United States, nuclear accounts for slightly less than 20 percent of the electrical power used (see interview with Gary Steele of Energy Fuels on page 27). Globally, that figure is about 15 percent. And there are several nations that derive better than half of their power from nuclear sources. Add to that the world?s increasing need for more energy and the future of nuclear is bright.

"Energy geostructures are becoming an increasingly popular solution around the world for Developers looking to reduce CO2 and system running costs. Energy geostructures are geotechnical structures that provide both the important role of structural stability while also acting as a heat exchanger with the ground, enabling the supported buildings and or infrastructure to be heated and cooled using the principle of low enthalpy geothermal systems. The main advantage of this innovative technology with respect to standard geothermal plant is the reduction of the initial installation costs and construction schedule benefits, compared to installing conventional geothermal solutions, largely due to the additional use of structures which would be constructed in any case. However, it is important with respect to energy geostructures that additional aspects need careful consideration. For this very reason, several research studies have been carried out over the last decade on this subject and a number of real case studies have been monitored and analysed. The key difference with respect to conventional shallow geothermal systems are mainly related to the geometry, which is imposed by the geotechnical project, and the need to ensure that the primary structural role is always guaranteed. Special boundary conditions, the reduced depth, the influence of atmospheric external temperature can also play an important role for energy geostructures. They can affect, both energy efficiency and, the geotechnical behaviour because of the possible thermal induced mechanical effects. This paper presents a picture of the current situation regarding energy geostructures and their peculiar features, and collects available data to provide a reference framework. Data has been collected from literature and personal communications and then processed to provide easy-to-read charts useful for practical consultation at a glance. This paper provides, an indication of the distribution of such systems worldwide, their spread in time, and a global view of their actual efficiency from the structural, energy, economic and environmental point of view.1. IntroductionEnergy geostructures are becoming an increasingly popular consideration around the world. Energy geostructures are geotechnical structures with a dual role of providing structural stability and the ability to exchange heat with the ground, to provide low carbon heat and coolth to supporting and or adjacent buildings and infrastructure, using the principle of low enthalpy geothermal systems (Barla and Di Donna, 2016; Laloui and Di Donna, 2013). A closed circuit of high density polyethylene (HDPE) pipes is embedded in the concrete, and a heat carrier fluid circulates through them exchanging heat with the ground. The HDPE pipework circuit inside the geostructure is linked to one of the above buildings or infrastructure through a heat pump, which adapts the temperature of the circulating fluid to the heating (winter mode) and cooling (summer mode) needs. In this way, heat can be injected into the ground during summer and extracted from it during winter. In principle, all structures in contact with the ground can be used as energy geostructures. The first examples of energy geostructures date back to the eighties in Austria and were mainly piles and shallow foundations. A decade later, Henderson et al. (1999) reported on what would appear to be the first successful use of geothermal energy piles in the US, with loops incorporated into the foundation for a hotel in Geneva, New York. As was their use in this New York case history, the typical geothermal energy pile application is used in conjunction with additional closed loop boreholes to provide the required energy capacity for a structure. Interestingly the report concludes that the geothermal energy piles had a better heat transfer performance than the borehole field. The coal mining industry in the western United States is seeing the same boom as the rest of the country and the world. Most coal mines in the West are operating flat out as the nation’s appetite for energy continues to grow. And many of the coal mines have either increased their production capacities or are in the process of doing so. However, transportation issues along with environmental restrictions are keeping many mines from expanding even further. Some coal companies held off on further expansion plans until Congress and President Bush could agree on a national energy policy, one that recognizes coal as the nation’s leading source of electricity. In August, Congress passed and the president signed into law such a measure (see Washington Survey, page 7). The legislation includes research funding for clean coal technologies. So western and eastern coal could become even more important in the national energy picture. This is particularly true as supplies of natural gas diminish and the price of oil continues to increase.

Mining and metallurgical industries need to minimize their greenhouse gas (GHG) emissions; Hatch specializes in conducting mining and metallurgical energy management assessments and optimizing productivity. Projects executed have demonstrated that there is a wealth of energy management, waste reduction, and process efficiency improvements that require no or low capital investment. Typical energy cost savings are on the order of 5% to 12%, with similar reductions in GHG emissions. Hatch generates Marginal Abatement Cost Curves to optimize the implementation pathway, maximizing carbon abatement and minimizing cost. The findings of a practical case study from Cameco are presented.

Inco Limited is an integrated mining, smelting, refining and manufacturing company with operations located worldwide. The Ontario Division operations consist of 13 mines and 10 processing facilities located in Sudbury, Port Colborne and Shebandowan. The scope of our utilization of energy in the Ontario Division in 1976 included in excess of 2.2 billion kilowatt hours of electric power, 12 billion cubic feet of natural gas, 60 million Imperial gallons of residual oil and smaller quantities of other fuels. In addition to the primary energy consumption, waste-heat energy is recovered in various operations throughout the Division, thereby reducing our primary energy requirements. Total expenditures for primary energy alone in 1976 exceeded 60 million dollars. Energy management studies were initiated by Inco's Utilities Department in late 1972, and resulted initially in a program of electric power cost reduction. This program produced significant results by improving the use of the water available for our hydraulic generation facilities and by a comprehensive peak reduction program. Our experience showed that a program of peak power control creates an awareness of both peak and energy costs, and thereby encourages a general reduction in the electric energy consumption as well as lowering the peak demand. Energy management is a continuing program at Inco and, recently, a formal energy management policy and program was instituted. Energy management committees were formed in each plant or mine area to identify the major areas for energy; consumption, thereby isolating areas with large potential energy losses, and determining immediate action which will improve the energy efficiency or reduce the energy waste within their respective areas. A decentralized program with good cross-communication between all committees was felt to be the best method of providing an on-going effective energy management program. In the future, the projections of dwindling fossil-fuel supplies in Canada and the resultant spiralling energy costs will further emphasize the need of sound energy management practices for all Canadian industry.

The first step in energy conservation in any industrial plant involves implementing many of the day-to-day "house-keeping" items such as fixing leaks, turning out lights, etc. When this step has been accomplished, additional opportunities require a detailed analysis of the energy systems, evaluation of risks and costs, and assignment of priorities. Examples of conservation schemes drawn from the experience of Du pont's Energy Management Consulting Services will be discussed. The utility of heat balances for kilns and dryers in minerals processing will be outlined. The inputs needed from Management for the success of conservation efforts will be discussed.

THE MINERALS INDUSTRY has always been a heavy user of energy in most of its unit operations: power in the mining, comminution, flotation and electro-winning processes; fuel in its smelting and other metallurgical processes; and, of course, fuel in the on-site generation of power and steam. Many of the techniques for using computers to perform energy management and conservation tasks have been known for some time, but they have not been widely implemented because the return on investment has hitherto been insufficient. Recent trends, however, have not only caused the dollar return to rise due to higher purchased energy costs, but the cost of the investment to fall. One trend has been the generally lower cost of computer control systems themselves, due to vendors having adopted the newer, lower-cost and more reliable electronic component technologies now becoming universally available. The second trend is the development of low-cost, but high-speed, remote multiplexing devices, which have reduced considerably the expense of bringing data from points scattered over a wide area, which is typically the case when applying energy management systems to a minerals processing plant. By taking advantage of these and related developments, computer control systems can now have a rewarding impact on plant energy management and conservation practices, and recent advances in application technology have opened up new and additional opportunities for energy cost reduction and control.
