"Gasification is a process of thermal conversion of solid carbonaceous materials into a gaseous fuel called syngas. Coal gasification is an efficient technology for a range of systems for producing low-emission electricity and other high-value products such as chemicals, synthetic fuels, etc.The paper presents the High-Temperature Winkler (HTW) gasification process, which is designed to utilize low-rank feedstock such as coals with high ash content, lignite, biomass etc. The process is characterized by a bubbling fluidized bed, where coal devolatilization and partial oxidation and gasification of coal char and volatiles take place, and by a freeboard where partial combustion and gasification of coal char take place.The recent development of the high-pressure HTW process is reviewed. Gasification of low-rank, high-ash coals with respect to gasification temperatures, conversion rates, and syngas quality is also discussed. The main HTW design steps required for an industrial-scale design are presented. Special attention is given to the process modelling, including global thermodynamic calculation as well as detailed CFD-based simulation of a reacting fluidized bed. Three-dimensional numerical results of the HTW process are also provided and discussed."

"Gold bearing deposits of the Witwatersrand basin are generally less than 2m thick and require conventional narrow-reef mining methods for extraction and employ explosives as a means of rock breaking. Optimal utilization of explosives is dependent on the overall design of the blast. The under-utilization of explosives arises when shot-holes are drilled inconsistently, overcharged, and when tamping is absent. This can be rectified by emphasizing the importance of good drilling practices as part of induction programmes and refresher courses. The project was aimed at determining whether or not explosives are being optimally utilized at project site. This was investigated through a study of the properties of explosives, mine standards, and recommendations for usage. Underground observations were made to determine whether or not mine standards were being adhered to. Historic data was obtained to establish the historic relationship existing between the quantity of explosives used (kg) and the production output (m2). This was then compared to the quantity of explosives the mine expects to use per unit of production. The results obtained were analysed to determine the presence and extent of over- or under-utilization. It was found that explosives are being under-utilized at the mine. More explosives are ordered than expected per unit of production. The explosives’ properties are not thoroughly exploited during blasting, thereby requiring the use of more explosives than prescribed. Automation technologies are increasingly adopted in different mines world-wide. This paper presents the technical aspects of vehicle automation applications at two Noranda operating mines. Teleoperation of 5 LHDs at Noranda?s Bell Allard mine is used in order to meet aggressive mining requirements under difficult conditions. The equipment is performing under high demand for reliability and performance. In order to further increase performance, automated loading has been commissioned on one of the LHDs and is being tested. Results to date indicate improved performance with respect to an operator through better filling of the bucket, fewer passes at the muck pile and shorter cycles. Noranda?s Brunswick mine is currently commissioning an automated haulage zone where two optically guided trucks transport ore from a remotely operated chute to two ore passes. Expected operational advantages include increased system capacity and enhanced safety and comfort for the operator. Monitoring to date indicates that the trucks can operate reliably under the conditions imposed by mine production.

Valuators of mineral properties are faced with a range of valuation methodologies, the most important of which are grouped under the headings of the market approach, the cost approach and the income approach. The way in which value is defined and the detail of the different valuation methodologies is examined here. This paper aims at documenting the variety of valuation procedures and applying each method to a variety of gold projects and comparing the outcomes. Any decision to apply a valuation technique will depend principally on the stage to which the project has been developed. The valuation approach to a greenfield project will be substantially different from that applied to a well-drilled, extensively explored mineral property. Furthermore, a valuation exercise may produce different outcomes for the same gold project depending on which method is applied. In order to investigate the variability in valuation methods and to explore the outcomes of different approaches, a series of five gold projects was analysed. The projects differ in regard to levels of capital application, infrastructural setting, depth below surface, in situ grade, and the stage of development, and were valued using the different methods. The most critical aspect of any valuation is the capacity of the valuer to identify the salient issues and ensure that they are incorporated into the valuation. The danger of simply applying ?black box? solutions to valuation problems without a full understanding of the parameters and the areas of uncertainty is emphasized. The importance of the valuator?s experience, insights into best practice and the ability to recognize and submit to the requirements of compliance within the minerals industry is among the most important characteristics of a valuer.

Base metals and platinum group metals can be collected in metallic alloy form, via a wide variety of smelting processes. The recovery, or degree of collection, of the valuable metals is a function of the extent of reduction in the furnace, which, in turn, is indicated by the fraction of iron present in the feed materials that report to the alloy. An equation has been developed that relates the recovery of various metals (such as Ni, Co, Cr, and PGMs) to the recovery of Fe. This recovery equation (for each metal) is characterized by a single parameter (K?) that can either be empirically fitted to the data, or expressed in terms of the equilibrium constant and the ratios of the activity coefficients involved. Data from a number of varied DC arc furnace campaigns are presented to illustrate this behaviour.

The aim of the project was to experimentally determine the coefficient of restitution, and static and rolling friction of Eskom-grade coal for discrete element modelling (DEM). These parameters will be used in further DEM studies to simulate the flow and behaviour of coal during conveyance. For the simulation to yield realistic results, the parameters for the different coal shapes identified in the samples were determined. DEM uses spherical particles, and it was found that the difference between the DEM default parameters and those measured is significantly different, by as much as 97%, which illustrates the importance of experimentally determining these parameters. The spherical particles in DEM can be used to construct the various coal shapes identified, and the parameters measured can be used to simulate realistic results. The conveyance system can then be optimized accordingly.

The formation of bainite in steel is dependent on the size of the casting, the heat treatment, and the alloying elements. It is difficult to obtain a fully bainitic microstructure in steels during heat treatment because of its close proximity to the martensite (a?) reaction. The ferrite (a) and pearlite reactions in steels are also rapid and shield the bainite reaction. Alloying elements therefore need to be added to separate the bainite reaction. Boron (B) and molybdenum (Mo) are key elements added to bainitic steels because of their ability to retard the a reaction. Other elements used in the production of bainitic steels are silicon (Si), chromium (Cr), manganese (Mn), and titanium (Ti). In this paper we investigate the effect of alloying elements on the bainite reaction through the use of dilatometry. Dilatometry is a technique that determines phase transformations in the steel and through which continuous cooling transformation (CCT) curves can then be developed. Some initial results are presented of an ongoing study on the development of bainitic steels for railway wheel applications.

The Outokumpu steel belt sintering technology is used for manufacturing chromite pellets that are charged into smelting furnace for ferrochromium production. Hot air is blown through the moving bed of raw pellets. Direct temperature and flow measurements are difficult to do in the bed of a real scale belt sintering process. Therefore, a tested and reliable mathematical model would be a valuable help for optimising operational parameters of the process and designing new constructional improvements. The aim of this work is to present a mathematical model that calculates the gas flow and temperature distribution in the bed of pellets and the atmosphere. Computational fluid dynamics program FLUENT is used to calculate the gas flow, composition and temperature of the gas in the sintering bed during processing. Energy equation for the bed, containing the effects of evaporation of water and oxidation of carbon and iron oxide, will be added to the model to obtain the temperature of the pellets. The porous media model used for pressure drop calculations in the bed is shortly discussed. A comparison between CFD-calculations and experiments with a pilot scale batch-sintering reactor are also presented. The final model can be used as an engineering tool when developing the process and the equipment further. Different designs can be easily tested with the model and the effects of the changes to the flow pattern and temperature distribution can be studied.

"SynopsisThe separation of zirconium and hafnium is essential in the nuclear industry, since zirconium alloys for this application require hafnium concentrations of less than 100 ppm. The separation is, however, very difficult due to the numerous similarities in the chemical and physical properties of these two elements.Traditional methods for separation of zirconium and hafnium rely predominantly on wet chemical techniques, e.g. solvent extraction. In contrast to the traditional aqueous chloride systems, the AMI zirconium metal process developed by Necsa focuses on dry fluoride-based processes. Dry processes have the advantage of producing much less hazardous chemical waste.In the proposed AMI process, separation is effected by selective sublimation of the two tetrafluorides in an inert atmosphere under controlled conditions, and subsequent selective desublimation. Estimates are made for the sublimation rates of the two tetrafluorides based on the equilibrium vapour pressures. A sublimation model, based on the sublimation rates, was developed to determine if the concept of separation by sublimation and subsequent desublimation is theoretically possible.IntroductionZirconium requires several purification steps to conform to nuclear-grade specifications. Little information is available on the sublimation separation of Zr and Hf compounds, especially in the fluoride form, the majority of which deals with sublimation under vacuum conditions. On the industrial scale, only vacuum sublimation of ZrF4 has been reported. No records were found for the sublimation of ZrF4 in an inert atmosphere. Information on the sublimation rate of ZrF4 or HfF4 in an inert atmosphere is also limited. The rate is assumed to be dependent on several factors, of which temperature, area, and composition are considered the most important."

Multiphase flow in the widely used Vanyukov furnace was numerically studied. An unsteady three-dimensional and three-phase flow model was firstly built using the computational fluid dynamics (CFD) software ANSYS FLUENT®, and then solved with the volume of fluid (VOF) and k - ??model. The results showed that the proposed model could be used to predict the multiphase movement, the slag/air fluctuation, the vortex formation, and effects of structural and operational parameters. By fast Fourier transform (FFT), the dominant frequency of density with time signal was calculated as 0.29 Hz. The analysis of different injection flow rates of enriched air indicated that this variable has a major effect on the mean slag velocity. The peak mean velocity increased from 2.17 to 4.99 m/s while the flow rate of enriched air varied from 70 to 160 m/s. The proposed model provides a method to optimize the furnace structure and operating conditions for the best furnace performance and lowest energy consumption.

The potential application of fluidized beds in several sectors of the ferroalloy industry is promising. They can be used in the direct reduction of iron ores to produce a feed for steelmaking, in the reduction of manganese dioxide to produce a lesser oxide for feeding to smelters, in the preheating of chromite for the production of ferrochrome, and in the calcining and pre-reduction of nickel laterites for the production of ferronickel. This paper discusses the potential of fluidized beds in theses processes and highlights the advantages of the technology over other technologies, such as rotary kilns. Two primary advantages?(1) that fluidized beds can treat fine materials and (2) that fluidized beds can be integrated with smelters in a way that allows for more efficient use of energy?may well see the technology gain prominence as more deposits of lower grade are mined and industries strive to use their resources more efficiently. In discussing the potential of the technology in the ferroalloy industry, this paper focuses on the application of fluidized beds in the smelting of chromite, nickel laterites, and manganese ores. Central to the successful operation of this technology is a knowledge of how particle properties influence the behaviour and design of fluidized beds.

"Direct cobalt electrowinning was developed to produce unrefined cobalt metal as an alternative to producing a mixed hydroxide product (MHP), which is the common cobalt intermediate product in African Copperbelt operations. MHP is preferred due to the high cost of producing high-grade cobalt cathode. Direct cobalt electrowinning test work results have shown that the purity of the unrefined cobalt metal produced from a low-grade copper solvent-extraction raffinate stream was ~97% (w/w), which is significantly higher than the MHP purity (up to 45% (w/w) Co). The current study investigates whether direct cobalt electrowinning would increase the profitability of African Copperbelt copper–cobalt oxide operations, when compared with the MHP flowsheet. An order-of-magnitude economic evaluation was conducted using dynamic differential discounted cash flow models on a “bare-bones” basis, using a 10% discount rate. Three variables were evaluated, namely; reagent utilisation extents, precipitation extents and filter-press wash efficiency. Multivariable risk analysis was also conducted using the Monte Carlo simulation technique to understand the impact of key project drivers. The financial study results indicated that a direct cobalt electrowinning flowsheet could potentially result in a higher mean net present value (NPV) compared with the MHP flowsheet. Cobalt recovery was found to have the most significant impact on the NPV. In addition to increased profitability of African Copperbelt operations, direct cobalt electrowinning has the potential to reduce the environmental footprint of operations as well as addressing the Democratic Republic of Congo government’s drive towards export of higher value metal products instead of low-grade intermediates."

The Palabora Mining Company has successfully extended the life of its operation by developing a 30,000tpd block cave underground mine below the now closed open pit. The process of transitioning from surface to underground mining has been technically, operationally and managerially challenging. This has been due to a number of factors; in particular, the development of a block cave in a very competent rock mass. The competence of the rock mass is clearly demonstrated in the open pit that preceded the block cave, one of the steepest deep open pit excavations in the world. With cave breakthrough, however, the pit was ?instantaneously? deepened by 400m causing a major failure of the northwest wall involving close to 100Mt of waste material.

The application of high pressure grinding rolls (HPGR) has been growing in the mining industry for the last 10 to 15 years. The major benefits supporting this trend are better energy efficiency, improved grinding capacity, and higher metal recovery in downstream processes such as heap leaching and flotation. In general there is limited quantitative knowledge on the true benefits of HPGRs relative to SAG mills in comminution, and about which situations one deals with better than the other. This paper will present a structure for comparison of the energy requirements for HPGR versus SAG mill considering complete circuits for comminution of precious and base metals hard ores. The work presented is from the design of four complete circuits based on ore data from two sites.

Draglines are massive machines extensively utilized in opencast mines for overburden stripping. The demanding working environment induces fractures, wear and tear, and fatigue failures in dragline components and eventuates in extended maintenance, lengthy downtimes, and loss of production. The bucket is the main source of external loads on the machinery, since interactions with ground materials take place in this region. This study aims to develop a generic finite element model of the stress on an operating bucket. This entails (i) three-dimensional modelling of a dragline bucket, (ii) analytical estimation of resistive forces in the bucket movement, (iii) three-dimensional simulation of the moving bucket using finite element analysis (FEA), and (iv) sensitivity analysis to examine the effect of formation characteristics on stress variation. Simulation results imply that the drag hitch and digging teeth are the elements of the bucket that are most prone to failure. In addition, sensitivity analysis indicates that internal friction angle of the formation is the dominant parameter leading fluctuations in stress values. Changes in stress level are least influenced by formation density.

Over the last decade significant development and use has been made of a simulation model that describes the HCFeMn smelting operations in Assmang Ltd. This spreadsheet based, semi-empirical, predictive model is derived from data from the submerged arc furnaces at Assmang?s Cato Ridge, KwaZulu-Natal smelter site. Departures from the empirical base case mass balance due to changes in the ores, reductant feeds and operating parameters are accounted for by use of fundamental relationships and heuristic type ratios which are applied in an iterative manner in the model. The model performs a sequential set of calculations to iteratively converge on a fully consistent mass and energy balance solution, which predicts Mn alloy and slag output masses and compositions for a given set of feeds. 440 MWh per operating day is used as the basis of energy input. The paper describes the key model components, assumptions made and calculation approach. Added to the mass and energy balance is a cost and revenue balance, which allows prediction of the economic performance for each simulation. Substantial use of the model has been made in simulating the performance of the current Assmang HCFeMn furnaces for both smelter investigations and future production planning. The model has also been a valuable tool in the strategic analysis of the use of future Mn ores and has formed the vital link between mine ore grades (metal and slag elements) and the expected alloy output, grade and profitability. Additionally, the model has been used in benchmarking exercises to predict other Mn smelting operations with remarkable accuracy. The paper highlights some aspects of the approaches taken in using the model to benchmark Assmang?s own furnace performance and cost competitiveness with other producers. For Assmang the development and application of this modelling technology has led to transformation in understanding of the Assmang HCFeMn furnace operations and increased awareness of the potential of its Mn ore bodies.

CaF2is often used as a fluoride addition to the chloride salt flux in the melting of aluminium scrap. The solubility of CaF2in the chloride salt system is limited. Dissolved CaF2is considered to improve the properties of salt fluxes. Experimental investigations indicated that the solubility ofCaF2in 70 wt % NaCl/30 wt % KCl, German salt flux used in aluminium scrap melting, might be lower than expected according to literature data. The pseudo binary section CaF2-(70 wt % NaCl-30 wt % KCl) was investigated by differential thermal analysis (DTA). The determined solubility of CaF2appeared to be considerably lower than presented in the literature. The pseudo binary section calculated using thermodynamic data partially confirmed the results. DTA allowed us alsoto determine the crystallization temperature interval of the two phase eutectic consisting of the solid solution NaCl-KCl and CaF2. Driefontein Consolidated Limited has a proud history in the South African gold mining industry dating back to March 1945 with the formation of the West Driefontein Gold Mining Company. The reclamation gold plant at West Driefontein was originally built as a uranium recovery plant in 1970. With the collapse of the uranium oxide yellow cake market, the uranium plant was closed in 1988and successfully converted into a gold plant, recovering gold from repulped tailings dams1. The West Driefontein Reclaim plant utilized milling, leaching, conventional rotary vacuum filtration and cementation to recover the gold at a rate of 200,000 dry tons per month. The No. 1 tailings dam (at a head grade of 0.8 Au g/t) began to near the end of its life during 1996, and the next slimes dams to be treated, the No. 2tailings dam (at a lower head grade of 0.56 Au g/t) was found too marginal for reprocessing using the filtration technology. Alternate technologies were investigated, particularly the carbon-in-pulp (CIP) plant based on the Anglo-American Corporation (AAC) pump-cell technology at the Vaal Reefs Exploration and Mining Company?s East gold plant which was operating profitably at lower head grades2. The AAC pump-cell technology is based on the carousel mode of operation2. The suitability of CIP technology for the West Driefontein Reclaim plant was investigated using a pilot plant pump-cell supplied by Kemix The data gathered were utilized in sizing a full scale AAC pump-cell plant. This plant was motivated, built and commissioned on the 22nd of November 1996. Incorporating 6 eighty cubic metre AAC pump-cells. The West Driefontein Reclaim plant initially treated repulped slimes dam material. A subsequent change of feed material to current arisings (from the main gold plant) occurred in1997 in order to convert mills for waste rock treatment. Currently the reclaim plant treats a combination of current arisings and waste rock (milled at the reclaim site). The new CIP plant replaced twenty-seven rotary vacuum filters. A comparison between the filters and CIP in terms of operating costs was undertaken, as well as a performance analysis of the CIP plant to determine its flexibility in terms of variation of the throughput, pulp density, gold input, leaching efficiency prior to CIP, and the rate of carbon movement.

Extensive field studies have been carried out to investigate the pillar fire problems in one coal mine in India. A Thermal IR gun and a Thermovision camera have been employed for thermal scanning to assess the state of heating in selected pillars. Special sampling set-ups have been designed to collect gas samples from the holes drilled into the selected pillars and the multigas detector is used to analyse the composition of samples in situ. In order to predict the spontaneous heating in coal pillars, different gas ratios have been calculated and it has been observed that some of the established gas ratios, viz. Graham?s ratio, Young?s ratio etc. have resulted in negative values in samples containing high amounts of methane. The modified gas ratios have been proposed which will be useful for predicting the pillar fires. These ratios may also be used for assessing the condition of fires in sealed-off areas.

"The purpose of the study was to investigate the feasibility of SiC reduction of low-grade concentrates from Lonmin’s Rowland and Easterns operations with respect to metal fall and PGM recovery. These concentrates are rich in SiO2 and MgO with low concentrations of chalcopyrite and Cr2O3. Pd is the most abundant of the PGMs. SiC reduction of samples was conducted at 1600? with 2.5-3.5 kg SiC per 100 kg concentrate.PGM recoveries for Easterns concentrate were better than for Rowland. More than 85% of the Ir and Pd and almost 60% of the Pt were recovered with 3.5 kg SiC per 100 kg concentrate. SEM of slag samples showed little entrainment of metallic prills compared to Rowland samples. This was attributed to the relatively higher melt viscosities of the Rowland concentrate. In order to decrease slag viscosity and to enhance PGM recovery, the FeO content of the Easterns concentrate was increased with the addition of 10 kg converter slag per 100 kg concentrate. Ir and Pd recoveries were increased to about 95%, while Pt recovery was around 70%. On the basis of these results an optimum feed ratio between Easterns and Rowland concentrates and converter slag is proposed. Carbothermic reduction of the optimum charge was also compared to SiC reduction. Carbothermic reduction yielded a marginally higher metal fall; however, the calculated gas emissions and energy requirements were higher than for SiC reduction."
