Although the De Beers group has a long history of placer mining on land, the group only became actively involved in deep water marine diamond exploration and mining in 1983 with the formation of DeBeers Marine. Full-scale commercial mining commenced around1991. Since then, the group marine mining capability has grown into a formidable fleet of 8 large deep water (>70 m) mining vessels, as well as other special purpose geosurvey platforms. Marine diamond production by the group is expected to be just short of 1 million carats in 2006. De Beers operates across the entire value-chain spectrum from geology and geosurvey, through sampling to mining, and finally ore processing into high value concentrate. Supporting these operations involves significant service activities such as maintenance, security, logistics and environmental management. Specific challenges exist in terms of developing or acquiring appropriate technology for marine mining. These challenges have resulted in De Beers operating extensive in-house R&D and projects departments, as well as drawing extensively from technology partners. An array of computational and test facilities is also available to support R&D and projects activities. Hydrotransport in various guises is key to the current approaches to marine mining and ore processing. Use is made of airlift and centrifugal pumping for hydraulic hoisting of very coarse gravel, while splitters, launders, dewatering, elutriators, jet pumps, centrifugal pumps, dense medium circuits, pipeline systems, and instrumentation for coarse abrasive particles are used extensively in the ore processing plant.

Sishen Iron Ore Mine is situated 280 km north-west of Kimberley in the Northern Cape Province of South Africa. The mine produces and sells high quality iron ore of various specifications to various national and international clients. The saleable product is derived from the blending and beneficiation of different types and qualities of hematite iron ore. This paper documents the new developments which were implemented (or are in the process of being implemented) on the mine in the long-term planning, medium-term planning, grade control and material tracking in the beneficiation plant with special attention being paid to the quality of the final, saleable product. The process starts with the long-term planning where the pit shell and pit optimization is determined by Whittle 4X. New developments include the introduction of a linear programming based scheduling system to enhance the long-term schedule generated by Whittle 4X. The LP route was decided on in order to take into account all the constraining factors of the final product that could not be configured in Whittle. To complement this the XPAC Auto Scheduler scheduling package was introduced to do the medium-term mine scheduling. This 18-month rolling plan includes cost parameters to enable the planner to extract a detailed operational budget from the scheduling while ensuring that production standards are maintained and grade constraints are met. The existing grade control system was enhanced with GPS capabilities and a computer system to do material tracking. The high precision GPS system introduced on the shovels allows for the accurate control of the loading procedures at the mining face. Because of the complicated geology and grade composition of blasting blocks it is imperative to accurately differentiate between different materials in the same blasting block and being able to excavate that with the loading equipment. The GPS system on the trucks allows for accurate location monitoring of dumping in order to keep track of specific material types. The state-of-the-art material tracking system developed for Sishen will enable the grade control officer to keep track and record various parameters of the material from its in situ position in the blasting blocks, through the crusher and onto different stockpiles, in various stages of the beneficiation process and onto the blending beds, into the dispatching trains and eventually into the ships for international distribution. These developments elevate the Sishen planning and grade control systems to a new level of service excellence from which management can obtain accurate and timely information on product status. It also enables Sishen to maximize resource utilization while still complying with the tough market constraints.

Like it or not, CPD is upon us. As from 1 January 2006, all registered engineering professionals, i.e. professional engineers, professional engineering technologists, professional certificated engineers and professional engineering technicians, were required to undertake CPD in order to keep their professional registration current. The rules regarding CPD have been gazetted under Government Gazette No. 28328, Board Notice 131 on 23 December 2005, and they also appear on the ECSA website?www.ecsa.co.za. For the convenience of our members they are reproduced in full in this issue of the SAIMM Journal.

The investment decision making process in the insurance and finance industries is affected by new advances such as simulation techniques. These advances have improved the discounted cash flow method (DCF). In DCF, a dynamic and flexible model construction is not possible because it does not consider uncertain conditions. Each project should be evaluated taking into account the related uncertainties because the related uncertainties determine the characterization of the project. Related uncertainties can be processed in dynamic DCF, which is applicable to both financial and non-financial industries with different kind of uncertainties, such as power generation and petroleum projects. The dynamic DCF method can estimate net present value (NPV) while managing related project uncertainties with a simulation method like Monte Carlo Simulation. The simulation method is preferred because its output is unbiased. Therefore, a more realistic financial evaluation of the project can be concluded. In spite of the improvement of dynamic DCF, this project evaluation method is not used frequently in mining industry. However, the mining industry is ideally suited to this concept because it is highly dependent on estimations such as orebody size and ore grade. During the project evaluation stage, these uncertainties can be included with the dynamic DCF method. This study aims to contribute to increasing the usage of this method in mining projects. A copper reserve in Turkey is selected as a case study to apply uncertainty assessment for the evaluation of NPV.

The Limpopo Metamorphic Belt is a complex geological terrane with at least three major deformational events. Tectonically juxtaposed lithology, open to isoclinal folding, crosscutting and re-activated shear zones and metamorphic gneisses and schists make pit slope design and maintenance a risky business. Venetia diamond mine?s Cut 3 is planned to reach 360 m by 2011. The difficult rockmass created problems in the original pit and a new more comprehensive slope design was necessary. Nearly 9 km of geotechnical drilling were undertaken to produce a new geological model and provide geotechnical information near the final Cut 3 face. All existing data from the pit were brought together into a database. SRK Consulting were brought into the project to audit the process and provide most of the manpower for the data analysis. Existing failures were back-analysed and the geotechnical domains identified. Analyses of only the southern domains are discussed in this paper. Geotechnical engineers can design slopes at any angle, but it is up to the managers at the mine to decide what risk they are willing to accept in a slope design. Once the issue of risk was discussed and settled in respect of the consequences of failure, each of the main geotechnical domains were analysed to produce a slope design at5% probability of failure with 15% above the first ramp. A risk assessment of the design was then undertaken to determine what risk the design placed on the equipment, personnel and the profitability of the overall mining operation. The risk assessment indicated minimal risk to the operation. One of the main assumptions of the final design is that the pit slopes will be dewatered. A project was immediately put in place to determine a groundwater model for the mine and to thereby determine the best dewatering procedure. However, it should be obvious that it is practically impossible to prevent benches from getting briefly saturated with water during storm conditions. It was therefore necessary to look specifically at supporting the crests of the ramps in the problematic southern domains to guard against the possibility of crest failure during heavy rains. The data available were re-analysed toward this objective. Spiles were recommended as the most cost-effective support system, and a probabilistic approach was used in the design. The final design has a 5% probability of failure, and the analyses indicate a strong sensitivity of the required spile spacing to the strength of the reinforcement material that will eventually be used. The pit slope parameters derived as per the discussion in this paper have just begun to be implemented at Venetia Mine.

The modulus of elasticity of rock material (Ei) is an important rock property that is used as an input parameter in the design stage of engineering projects such as dam and tunnel constructions, mining excavations, and so forth. However, determination of the modulus of elasticity is sometimes difficult to obtain by laboratory tests because high-quality cores are required. For this reason, empirical methods for predicting the modulus of elasticity of rock material have been popular research topics in recently published literature. In this study, the relationships between the uniaxial compressive strength (UCS), unit weight (?) and modulus of elasticity for different types of rocks were analysed by using 177 data obtained from laboratory tests carried out on cores obtained from drill holes within the area of the Kadiköy-Kartal Metro line (Istanbul, Turkey). When one looks back and does assessments of what has been the key ingredient in achieving success in our safety efforts, there are many issues that spring to mind and cover a wide array of elements. One does not know which has the ultimate maximum effect. In his presentation yesterday, Alan Peers, our SHEQ leader, covered a lot of detail with the way we are managing safety at Modikwa. I have attempted to identify some of the key essentials in making the mine safe. Passion Safety is addressed with a passion that is unbelievable at times. When I get phoned because an incident has occurred and in reporting the incident, there are already action plans being put in place to prevent re-occurrences, you understand the commitment to put employees? safety first. You hear the disappointment in your subordinates? voices when they have to share the fact that an incident or accident has occurred.

In mineral processing plants ore extracted from mines is processed to obtain a concentrate with the highest possible concentration of this valuable product. It is a complicated multi-stage process. Usually, the first step is sieving the ore, which is typically done using vibrating mining screens. There is often only a limited number of these machines in the technological chain, which is why their continuous operation, and proper maintenance is crucial for the whole process. Predictive maintenance is the best strategy in this case because it allows for minimising the number and duration of unexpected stoppages. It consists of the prediction of future failures based on available real-time data, and predictive models built upon this data using, for example, machine learning techniques. In this paper we concentrate on feature generation for future predictive maintenance model development for a vibrating screen, based on an example of a KGHM ore processing facility in Polkowice-Sieroszowice. We focus on two types of measurements: bearings temperature and vibrational data. Based on the raw data, the process of more advanced feature engineering is described. By transforming the temperature data we calculate characteristics of bearing cooling and heating dynamics, while based on vibrational data, the aggregated characteristics of the vibrations are derived. Such features are calculated on a long-term basis, and then they are compared to the data related to vibrating screen maintenance to estimate their significance for the prediction of particular failures of the machine.

This manuscript focuses on the design and development of steels for the railroad industry and methods of testing them. Here are summarized the results of research focusing on alloy development and design, with particular focus on advanced rails and wheels. The high-performance steels are characterized for their mechanical and service characteristics. The relationship between properties and cleanliness is discussed and compared to the regular railroad steel. Some of the tests presented are standard tests that are complemented with the nonstandard test recommended by the Association of American Railroads (AAR) and recommended modifications of this. The paper presents the results of metallurgical analysis, mechanical, and residual stress tests. The laboratory methods include microstructure, residual stresses, tensile, hardness, fracture toughness, and microcleanliness tests.

Tin plating operations are of a complex nature due to the many operational variables that need to be controlled in order to create a product of required quality. The work in this report lays the basics for the control of a halogen plating operation based on the DuPont tinplating set-up with regard to the chemical make-up of the plating solution, as well as operational variables such as temperature and current density. To evaluate these aspects of the process, a rotating cathode Hull-cell set-up was used. This allowed for a laboratory scale plating arrangement that simulates industry closely with regard to chemical and hydro-dynamic considerations. Typical industry accepted standards were obtained for the values of operational variables and a ?baseline? test was conducted employing these standards. All subsequent tests conducted were benchmarked against this baseline result. A large suite of results was obtained in which it was found that changes could be made to the industry accepted norm which would improve on the stability of the operation and therefore the quality of the final tin-plated product. Examples of these results are: an increase in stannous tin concentration, an increase in sodium chloride concentration and a slightly elevated plating temperature. In addition, conditions were found that must be avoided to prevent instability and poor product quality.

ABSTRACT: When considering the rock stress component of rock mechanics design, the basic procedure is to consider the pre-existing stress-state in the rock mass and then estimate the disturbance to this stress state as a result of engineering excavation. Failure criteria are applied to the final stress state to establish whether failure will occur. However, during the evolution of the stress state, the failure locus may be reached before the anticipated failure state and, in this case, failure will occur unexpectedly. This indicates that the complete stress path (defined as the variations in magnitudes and orientations of the stress tensor components resulting from engineering-induced or natural changes) must be considered. We list a set of stress path principles with their corollaries and then introduce a new and powerful method for simultaneously illustrating changes in the six independent components of the stress tensor. This method plots the magnitudes of the principal stresses above their orientational paths on the hemispherical projection, to provide a three-dimensional stress path locus for each of the three principal stress components. In connection with this presentational device, we illustrate a number of concepts associated with the stress path in rock engineering. For example, we show how the minor principal stress approaches zero at an unsupported excavation face, the interchange of the trajectories of two principal stresses when their magnitudes become equal, and the influence of the bounds on the principal stresses given by strength criteria. RESUME: Si on s’interesse à la composante “contrainte” lors d’un dimensionnement en mécanique des roches, la méthode de base consiste à considérer l’état de contrainte pré-existant dans le massif rocheux, puis d’estimer la perturbation à cet état générée par l’excavation projetée. Des critères de rupture sont appliqués à l’état de contrainte final pour établir si une rupture va se produire. Cependant, lors de l’évolution de l’état de contrainte, la surface critique peut être atteinte ce qui provoquera une rupture anticipée et, dans ce cas, cette dernière sera inattendue. Cela indique que le chemin de contrainte complet (défini par les variations de l’intensité et de l’orientation des composantes du tenseur des contraintes liées à des causes anthropiques ou naturelles) doit être pris en compte. Nous présentons un ensemble de règles pour les chemins de contraintes ainsi que leurs corollaires et, ensuite, nous introduisons une méthode, nouvelle et puissante, pour présenter simultannement les changements des six composantes du tenseur des contraintes. Cette méthode consiste à tracer l’intensité des contraintes principales sur le chemin d’orientation des contraintes à l’aide d’une projection hémisphérique afin d’obtenir le lieu, en trois dimensions, de chaque contrainte principale. En relation avec cet outil de représentation, nous illustrons certains concepts associés au chemin de contrainte en ingénierie au rocher. Par exemple, nous montrons comment la contrainte mineure tend vers zero à la surface d’une excavation sans soutenement, le changement de direction des deux contraintes principales quand leur intensité deviennent égales, et l’influence des conditions aux limites sur les contraintes fournies par un critère de rupture. ZUSAMMENFASSUNG: Bei ingenieurmassigen Taetigkeiten in Felsgesteinen ist es noetig die ungestoerten Gesteins Stress Componenten, die vor einem anthropogen Eingriff im Gestein vorhanden waren, zu kennen und erst dann Vorhersagen ueber Stoerung des Stress Zustandes, der durch einen ingenieurmaessigen Eingriff hervorgerufen wird, herzuleiten. Kriterien fuer das Versagen werden im letzten Stadium, des Stress Zustandes angewendet, um zu erfahren ob ein Versagen wohl eintreten wird. Es ist jedoch zu beachten, dass waehrend des Stress Aufbaus ein oertliches Versagen eintreten kann, welches vor dem eigentlichen, erwarteten Versagens Zustand auftritt. Diese Moeglichkeit weist darauf hin, dass der gesammte “Stress Path” (definiert durch die Variationen der Stress Tensor Komponenten in Richtung und Groesse, hervorgerufen durch ingenieurmaessig hervorgerufene oder natuerlich Vorgaenge) betrachtet werden muss. Wir fuehren eine Liste der “Stress Path” Prinzipien auf und stellen dann eine neue und wirksame Methode zur gleichzeitigen Darstellung der sechs unabhaegigen Komponenten des Stress Tensors vor. Diese Methode stellt die Groesse der “Principal Stresses” in Abhaengigkeit von ihrem rauemlichen Weg auf einer hemispherischen Projektion dar und erlaubt hiermit eine drei dimensionale Darstellung fuer jeden Ort des “Stress Path’s” in die drei Haupt Stress Komponenten. Im Zusammenhang mit der hier gegebenen Darstellungsart, verdeutlichen wir eine Reihe von Konzepten in der Felsmechanik. Wir zeigen zum Beispiel, wie der “Minor Principal Stress” Null zustrebt an einer Wand von einer nicht abgestuetzten Ausschachtung, den Austausch von Trajektorien zweier “Principal Stresses” wenn ihre Groessen sich gleichen, und den Einfluss der Groesse von “Principal Stresses” bei gegebenen Kriterien des Festgkeits Versagens.

The world mineral industry has over the years experienced growth in the production of nickel (Ni) due to its use not only in the catalytic industry but mainly also to its demand in the stainless steel production industry. Hence there is a need to produce more pure and marketable grades of Ni through the use of efficient purification routes such as solvent extraction. The V10-LIX®84-IC system resulted in nickel (Ni) extraction isotherm shifting to lower pH levels. The pH window of opportunity for the extraction of Ni subsequently increased in solution containing magnesium (Mg) and calcium (Ca) even though the system also resulted in slight shifts to less positive pH values for Mg and Ca curves. Results showed a synergistic effect of LIX®84-IC when added to V10 for all elements, Ni, Mg and Ca. The pH50 values for elements Ni, Mg and Ca in the V10-LIX®84-IC system were 2.95, 8.10 and 7.70 respectively. Comparing results obtained when using V10 alone produced ?pH50 for Ni, Mg and Ca being 3.35, 0.15 and 0.70 respectively, which was a confirmation of the synergistic shifts for all the elements. The ?pH50 (Mg-Ni)value was 1.95 with no synergism and 5.15 with synergism and that for ?pH50 (Ca-Ni)was 2.10 with no synergism and 4.75 with synergism. This showed that the Ni-Mg separation factor was relatively larger than the Ni-Ca. Improved loading and stripping kinetics were also observed. Titanium is an exciting structural material that can offer significant strength-to-weight advantages over currently used alloys. However, its Achilles? heel is its costly, energy-intensive production process that effectively eliminates it from competing with aluminium and high-strength steels, apart from critical applications where titanium forms only a small component of the total cost. Current attempts are being made to reduce the cost of titanium products and these recognize the importance of minimizing the costs over the total production chain. Powder metallurgy (PM) technologies play a crucial role within this, as the output of the existing and potential primary metal production methods is in the form of sponge or powder. By using PM, costly remelting and forming operations can then be avoided, except in the manufacture of large components. Metal injection moulding (MIM) is an effective process for producing complex net-shape components in large volumes from metal powders. Nevertheless, the commercial use of titanium powders in this process is still in its infancy. The only major supplier of feedstock utilizes a polyacetal-based binder. This gives good green strength but requires a catalytic nitric acid process to remove most of the binder prior to thermal treatment. As this involves additional and expensive equipment and is a potentially hazardous process, there is interest in finding an alternative binder system that can be debound either purely thermally or that involves a less hazardous, more environmentally friendly solvent. This paper describes the use of capillary rheometry to characterize the influence of temperature and shear rates on the flow behaviour of potential binder systems for titanium MIM feedstock. The Kell Process has been developed for the extraction of platinum group metals (PGMs) and base metals from sulphide flotation concentrates. The process has been successfully tested on several different sulphide flotation concentrates, including those from the UG2 chromitite horizon and the Platreef mafic/ultramafic layer. It has been shown to provide high (>95 per cent) and selective extraction efficiencies for the key valuable metals, i.e. Pt, Pd, Rh, Au, Ni, Co, and Cu. The Kell Process consists of several commercially proven unit operations. S, Ni, Co, and Cu are first selectively removed by use of a pressure oxidation step during which the dissolution of PGMs is minimized. The residue from pressure oxidation is subjected to a thermal treatment to ensure efficient PGM recovery by subsequent chlorination. All the core steps are very similar to well-proven conventional unit operations in common use, as are the subsequent metal recovery steps to provide marketable end products. Typical metallurgical responses of flotation concentrates from UG2 and Platreef to the Kell Process are provided, and key outcomes of an energy comparison study with smelting are summarized in this paper. Kell presents a potentially substantial improvement in PGM concentrate processing technology, in terms of economics via much-reduced power costs, ease of processing, and various environmental benefits. It allows for the treatment of high-chromium low-grade 'dirty' concentrates, such as secondary concentrates from the platinum industry's 'mill-float-mill-float' (MF2) flotation circuits and concentrates from retreatment of tailings. It allows greater concentrate mass pulls, has higher tolerance to gangue intergrowths in concentrates, and its use can provide substantial increases in overall PGM recovery. Its adoption would be a step change in the platinum industry, and given the commercially proven unit operations embodied in the Kell Process, at much-reduced risk compared with other more experimental technologies. Since the initial process development work, significant improvements and refinements have been introduced as a result of further compre¬hensive testing and process modelling. Pilot-scale testing and engineering study work is in progress for several selected sites.

Keywords: Furnace, decommissioning, care and maintenance, re-start, funding, nickel Bindura Nickel Corporation (BNC) operates two nickel mines, and treats concentrates from these mines as well as toll concentrates from the region around its Bindura Smelter and Refinery (BSR) complex. At the smelter, concentrates of at least 5% nickel content are blended and dried to 4% moisture in a coal-fired rotary kiln. Matte smelting of concentrate is carried out in a six-in-line electric arc furnace, where the furnace slag is granulated and discarded. Furnace matte is transferred via ladles into Peirce-Smith converters, where, after granulation, a leach alloy containing 68%Ni, 20%Cu, and 6%S is produced. Converter slag is recycled via the matte-smelting furnace. The onset of the global economic recession towards the end of 2008 resulted in a collapse of metal prices, worsening the local situation that was already marred by unfavourable macro-economic conditions in Zimbabwe. As a result, BNC mines were put on care and maintenance in November 2008, followed by Bindura Smelter and Refinery in February and March 2009 respectively. The business environment has since changed, and BNC is getting ready to re-start the plant. This paper describes the decommissioning of the Bindura furnace, asset preservation during the care and maintenance programme in the past two years, and preparation for starting up of the Bindura smelter in the near future.

"An investigation into pillar cutting was carried out at a platinum mine on the western limb of the Bushveld Complex. The focus was on crush pillar design and implementation in order to ultimately improve the compliance percentage for pillar cutting. The major findings from the investigation suggest that the pillar cutting problem lies with the implementation of the design rather than the design itself. Observations of the practical issues underground that prevent good pillar cutting were made. After these issues had been identified, recommendations to rectify these problems and a few other issues identified during the investigation were provided. The recommendations are aimed at improving the pillar cutting compliance and reducing the likelihood of pillar bursts or pillar runs, which will ultimately create a safer mining environment. To estimate three dimensional in-situ stress at great depth, Downward Compact Conical-ended Borehole Overcoring (DCCBO) technique, which is one of stress relief methods, was developed. DCCBO technique can be applied to a water-filled vertical/sub-vertical borehole. In in-situ tests, the bonding device and the cleaning system were verified to work well in a water-filled borehole with cuttings on the bottom. Um dreidimensionale in-situ Beanspruchungen in großen Tiefen abzuschätzen, wurde das Downward Compact Conical-ended Borhole Overcoring (DCCBO) Verfahren entwickelt, wobei es sich um ein diese Beanspruchungen entlastendes Verfahren handelt. Die DCCBO Technik kann auf wassergefüllte vertikale und subvertikale Bohrlöcher angewandt werden. Bei den in-situ Tests wurde die Einsatzfähigkeit der Verbindungsvorrichtung und des Reinigungssystems für wassergefüllte Bohrlöcher mit Einschnitten am Boden bestätigt. La technique de Downward Compact Conical-ended Borehole Overcoring (DCCBO) ou ‘Surcarottage par sondage à extrémité conique compact dirigé vers le bas’, qui est une méthode de détente des tensions, a été développée pour calculer les tensions in-situ à trois dimensions à grande profondeur. Cette technique peut s’appliquer à des sondages verticaux/sub-verticaux remplis d’eau. Au cours des essais in-situ il a pu être vérifié que le dispositif de liaison et le système de nettoyage fonctionnaient bien dans un trou de forage rempli d’eau avec saignées au fond.

Over the last few years Lonmin Platinum and Sandvik have embarked on a unique partnership of collaboration through a systematic approach to developing equipment to mechanize and automate narrow reef platinum mining. After the initial design and manufacture of the equipment the key aspect is the integrating equipment, people and method into a mining system. Another key a spec of mechanization is the optimization of equipment utilization and this philosophy has ensured continual evolvement of mining methods. This paper describes the trials and development that have resulted in the mining method described as Lonmin mechanized breast.

Support system design for tunnels and underground excavations has for many years relied heavily on the use of rock mass classification systems and the Hoek-Brown failure criterion as a means for characterizing rock mass behaviour. Because of their development, both the GSI system and the Hoek-Brown criterion admirably characterize most ?normal? rockmasses from the viewpoint of their behaviour for rock excavations. They, however, run into difficulties when applied at the two ends of the rock competence scale. This is largely because block size and incipient strength are such that rockmass behaviour in these domains tends not to be controlled by interblock shear strength but rather by material strength. At the low end of the rock competence scale (UCSi <<15 MPa and GSI generally <30) discontinuities play less of a role and rock mass strength tends to matrix strength. Similarly, at the high end of the scale (GSI >>65, mi>>15), because discontinuities are now widely spaced, block size becomes so significant that again, intact material behaviour rather than the fracturing becomes the dominant factor controlling rock mass strength. In this paper several case examples are presented to illustrate the application of the high-end (spalling) and low-end (weak ground) transition Hoek-Brown relationships proposed by Carter, Diederichs and Carvalho (2007) as a basis for better defining rockmass behaviour at the extreme ends of the rock competence scale.
