In bar and wire rod mills, rolling procedures featuring three- and four-roll technologies are state-of-the-art to produce high-quality long products. While a rolling model for the three-roll process including an equivalent pass method was already presented by the author, pass design methods are dealt with in the current work. The geometry of the rolled product and roll grooves are described mathematically using functional contours, allowing geometric-numerical methods to be used for manipulation and deformation simulation of the rolled product. For a given pass, the output section is constructed using these methods. Roll force, torque and rolling power are calculated using the mathematical rolling model presented before. Interstand tensions are discussed as influencing parameters on the force, torque and power demands, as well as on the section shape. A mathematical model for the influence of interstand tensions on lateral spread is incorporated in the model. To complete the pass design model, elastic mill stand feedback is considered in terms of a fixed elastic modulus for each rolling stand, the elastic feedback and therefore cross-sectional variation due to elastic mill spring being calculated iteratively from the roll force by application of the Gagemeter equation. The interaction of section height and width faults due to elastic mill spring and spread variations is analyzed in detail and the consequences for the roll pass design are shown.

In places where Blast Furnaces are usually located, climatic factors may be unfavorable. Raw materials may be exposed to e.g. rain during transport/storage, bringing moisture into the process with consequences for stability and hot metal cost. This paper describes a technology for drying and pre-heating pellets and coke in the stockhouse. It does not require additional handling or logistical equipment and does not introduce extra transfer steps and degradation. Not only can moisture content be reduced, it can be controlled to a stable level by the operator.

We are at the beginning of an era of profound transformation and human progress — a new industrial revolution. This “Automation of Everything” era will be brought about by digital interfaces, data analysis and control of the physical world through networks employing the Nokia Bell Labs Future X1 architecture — networks to support the digitization and connection of everything and everyone with the goal of automating much of life. The interconnection of robots, machines, drones, sensors, processing platforms and people through Future X networks will provide transformative tools for the automation and optimization of factories and warehouses, ports, electric grids, transportation networks, food, healthcare, construction, logistics and supply chain, emergency response, mining, and other physical industries. To date, the level of automation has been modest at best. Automating these physical industries — industries that account for 70 percent of the US Gross Domestic Product, for example — has the potential to drive significant increases in the world’s economic productivity.2 Realizing the potential of this next industrial revolution will require billions of wirelessly connected endpoints for high fidelity physical-to-digital conversion, millisecond response times to tightly control and coordinate machines and robots, and intelligent analysis to optimize real-time decisions — tasks beyond the reach of current networks. Increased levels of automation are already being achieved through the use of 4G advanced wireless access technologies. The untethering of sensors and actuators in industrial environments through the low-latency, high-bandwidth, high-reliability, and massive scale provided by 5G wireless access will complete this evolution, providing an unprecedented ability to digitize, analyze, comprehend and manipulate the physical world at a scale never previously thought possible. These new capabilities will enable us to create digital models of the physical world with ever higher levels of fidelity, further enhancing our ability to improve operational efficiencies and increase productivity and worker safety. Doing this will require a dramatic evolution in network architecture toward massively distributed cloud control and baseband capacity to achieve the required ultra-low latency and ultra-high bandwidth for industrial and infrastructure automation services — the Future X architecture. In early 2019, Nokia Bell Labs will publish a sequel to “The Future X Network: A Bell Labs Perspective”. “Future X for Industries: A Nokia Bell Labs Perspective” will explore how the Future X architecture will automate many of the world’s physical industries, including chapters devoted to electric power, cities, rail, mining, public safety, manufacturing, ports, logistics and supply chain, and an overarching chapter devoted to securing this highly automated world. The steel market is experiencing a difficult conjuncture: on the one hand steel producers minimize their investments while optimizing their over- production, on the other hand suppliers reduce their internal human resources and capacity in order to overcome the instability of the new era. A return to the steel production levels of the past is not expected in the short term. Research, development and plant concept optimization is one recipe to drive the future of the steel business. This article describes a new concept for a VOD plant developed as a result of thorough investigation and assessment of all possible solutions. A joint and tight cooperation with the final customer was necessary to reaching important results. This article consists of the contributions from the plant suppliers in terms of their experience and feedback, as well as the final user’s. The final customer, voestalpine Giesserei Linz GmbH, and the plant supplier, Primetals Technologies, are both worldwide players and highly focused on reaching best quality and innovation.

Since the startup in 2002, the Hot Strip Mill at ArcelorMittal Tubarão has increased gradually the coil output as the customers demand new and more resistant dimensionally challenging (thinner and/or wider) steel grades. As a critical feature for customer applications, improvements have been carried out aiming a higher thickness performance and reduction of internal losses while still meeting the more restrict tolerances booked by the customers. This paper presents the recent thickness performance evolution since 2017 and the main actions deployed to improve it.

The implementation of the Gas Treatment Plant (GTP) for CSPECEM, Ceara-Brazil is a result of the closed partnership between Paul Wurth Italia S.p.A. and DMT, the German leading company in Coke Oven Gas Treatment Plants. In addition to technical issues reducing emissions, avoiding of waste and saving environment and energy were technical challenges during the engineering phase. Below mentioned three descriptions of technical solutions represents examples of a number other innovations based on DMT’s know-how and experience in the field of by-product plants. Generally the design of the complete GTP is based on the consideration of modern features and design upgrading, with the aim of a safe operation with stable conditions and a long-living cycle of the whole of the plant.

The Tandem Cold Mill is composed by stands with rolls positioned so that the rolling force can be transmitted to the strip being processed. Due to the mechanical stresses inherent in the process, the roll bearings are heated and are equipped with lubrication and cooling systems. Nevertheless, there is the challenge of continuously monitoring the temperature of the bearings, which would allow preventive intervention in case of overheating. This paper presents an in-house solution to temperature measuring system applied to the backup roll bearings of a continuous Tandem Cold Mill. The system uses Zigbee technology and is integrated with the main control system, allowing early diagnosis of bearing heating and proper intervention. Results and features of the system are discussed.

Silat, Siderúrgica Latino-americana, selected Russula as the main engineering contractor for their 700,000 tpy Greenfield steel plant dedicated to long and flat steel production. The project is currently under construction in the district Guararu in Caucaia in the metropolitan region of Fortaleza. The project will be developed in two phases. First phase: 600,000 tons per year rebar mill and 60,000 tpy steel mesh line; Second phase: 700,000 tpy melt shop (90 ton/hr EAF and 4 strand continuous caster for billets up to 180 mm x 180 mm).

Each year, approximately 400 million tons of blast furnace slag is produced worldwide with a tapping temperature of around 1,500°C. It is normally used as a substitute for cement clinker or as an aggregate material in road construction. Currently, the slag is granulated in wet-granulation plants using large volumes of water and to date, it has not been possible to utilise the remnant heat energy of the molten slag, which amounts to approximately 1.8 GJ of energy per ton. However, in an R&D project currently underway led by Primetals Technolgies and industrial partners, a new dry atomising technology is being investigated to use air to cool molten slag and recover the lost heat energy. The resultant pelletised slag fulfils the same criteria as wet-granulated slag for use in the cement industry. Phase 1 of the project has now been completed where a technical plant was set up at the University of Leoben in 2012. A series of dry-slag granulation campaigns were carried out using remelted blast furnace slag. The elevated offgas temperatures and the quality of the slag product as verified by the FEhS Building Material Institute have shown the process suitability as an industrial application and the decision was taken to escalate the project from large laboratory scale to a full size pilot plant. The phase 2 development of this plant is now underway and is scheduled for installation at the site of an industrial partner in early 2016 where full slag flow will be fed directly to the plant from Blast Furnace ‘slag runners. This paper will show the development path taken to date and the planned route to our goal in 2016 of being the first to industrialise the ‘game changing’ process of dry Slag Granulation with Heat Recovery from the slag.

The eddy current system is universally recognized as a most suitable method to point out discontinuities or modifications on the roll surface. The automation of the controls through the implementation of sophisticated equipments on the grinding machine has favoured its employment in the roll shop. A big effort is still going on to clarify the best way to promptly identify situations that could be really unsafe for the roll life. The results presented in this paper have been obtained through an intensive activity conducted in field by Innse Cilindri on work rolls of finishing stands of hot strip mills. The correct interpretation of the eddy current signals and a good calibration of the automatic system have allowed, in many cases, a substantial optimisation of regrinding practices.

Rolling stand 12 (LTx) of long steel, installed in the company A, Piracicaba - SP unit, had presented high levels of vibration, which affected its internal components, such as: shaft, gears and bearings, generating downtime. To evaluate this equipment a study was proposed by the following engineering techniques: Conventional Vibration Analysis, Operational Deflection Shape (ODS) and numerical simulation by the Finite Element Method (FEM). In the Conventional Vibration Analysis, high levels of vibration were observed during manufacturing process, especially when the material reaches the equipment. Impacts generate high values in acceleration, on average 80 m/s² peak to peak. In the moment of impact, misalignment of internal components was observed by ODS. Field results were correlated to those obtained by the Finite Element Method, which allowed to calibrate FEM model. Thus, the most effective structural modification already numerically evaluated was implemented in the system. Afterwards, new measurements by vibration and ODS techniques were performed, and attenuation of vibrational levels and operational mode, which overloaded the internal components rolling stand, were verified.

The highly dynamic economic climate of recent years has tightened the operating envelope for steel producers world-wide. Steel producers continue to experience immense pressure to respond quickly to changing circumstances and the focus has shifted towards efficiency improvement and maximizing flexibility in operations. The ability to safely stop, restart and ramp-up production facilities has become essential. Establishing this level of flexibility, without sacrificing efficiency, requires sound process control, fit-for-purpose process management practices and solid know-how and experience regarding special situations in blast furnace ironmaking operations. The same business environment that demands this increased flexibility has made it increasingly difficult for steel producers to sustain sufficient knowledge about these situations. While many experienced, senior operational staff have retired, a new generation of ironmaking specialists has acquired its hands-on experience over more recent decades, during which these process situations have been much less frequent than before. Over the past 10-15 years, the requirement in the industry for external operational support during e.g. blast furnace blow–downs, salamander tapping and restarts after planned and especially unplanned stops, has become increasingly frequent. This article presents a number of these cases from a process management perspective as well as with regard to project organization and optimized cooperation between internal and external teams of experts.

The characterisation of iron ore from a materials handling point of view is paramount in order to provide the best possible design for the desired application and maximise equipment uptime at the lowest possible capital and operational expenditure. Problematic issues in materials handling applications often arise in the iron ore industry due to the high density of the ore as well as the abrasive nature of the product. One of the key issues encountered during the handling of iron ore is excessive wear due to either impact or sliding abrasion. The applications and equipment typically affected by accelerated wear issues are mass flow hoppers, transfer chutes and conveyor belts. These wear issues often result in unplanned down times and loss in production which can lead to a considerable loss in revenue. This paper provides an overview of the best practises in the materials handling characterisation of iron ore and discusses available techniques for the modelling of iron ore in applications where accelerated wear is experienced. The application is illustrated through a number of industry relevant case studies for which engineering design work was undertaken to successfully reduce the wear rates of different materials handling equipment.

High wear resistant HSS rolls are being successfully used in the first stands of HSM finishing trains since the early 1990´s. The strong demand of mill administrators to make them applicable also in the last stands of the finishing rolling mill is a major influence factor of R&D efforts at respective roll suppliers. Looking back to the successful replacement of ICDP and HiCr rolls by more economic HSS rolls in F1-4 in regard to the TCO, rolling mill managers wish to repeat such scale gain also at F5-7 stands. Actually used enhanced ICDP rolls wear faster, being the HSM stoppage factor. F1-4 HSS rolls can be used for example 3 times longer. There is an obstacle to be overcome by roll suppliers and end users to replace F5-7 rolls by HSS rolls. Stick and crack resistance properties of HSS need to be improved. As a worldwide known leading producer of cast rolls for steel mills since 1820, the traditional German family owned foundry and machine shop IRLE, existing since 1693, accepted to face also this additional challenge. IRLE´s long year experience and prior researches have shown possible development directions to improve mentioned stick and crack resistance properties of its HSS grade, called SST. A new material of the HSS family is in the development pipe line and is discussed: SST/G. Choice criteria of the development direction, steps to control and guarantee respective sections of an industrial scale production as well as observations and results are described.

No mercado de arames galvanizados destinados a indústria é exigida a uniformidade da camada de zinco sobre o arame. Neste trabalho, foram estudados os efeitos da velocidade de galvanização na uniformidade e espessura da camada de Zinco total, bem como a morfologia das fases de Zn e Ferro-Zinco sobre o substrato metálico. Verificou-se também o efeito do aquecimento após o processo de galvanização, observando o crescimento da camada intermetálica. Finalmente, serão mostradas as principais características de processo obtidas para garantir o atendimento aos ensaios de qualificação, em um estudo de caso de arames galvanizados produzidos em unidade industrial da Gerdau.

State of the art sinter coolers are working based on the cross flow cooling principle. Thus, only a part of the thermal energy can be used for heat recovery application. The other part of the cooling air is brought unused to the environment. Furthermore, environmental regulation regarding dust emission and intelligent usage of exergy are getting stronger. Therefore, Primetals Technologies developed sinter coolers based on the counter flow principle. The cooling air passes the sinter bed in counter-flow direction enabling a direct heat transfer from the hot sinter to the air. The exhaust gas temperature can be maximized by using the total heat of the hot sinter. Due to the possible usage of the total exhaust gas amount, diffusive dust emission is reduced to zero. Two types of counter flow coolers are in the portfolio of Primetals Technologies. One type is based on a stationary shaft, in which the hot sinter is charged. The flow of the hot sinter is in vertical direction from top to bottom, in counter direction than the cooling air. The second type is a circular hopper cooler. The hot sinter is charged on top of a moving bed. At the bottom of the bed the sinter is discharged. The cooling air flows also from the bottom to the top, following the counter flow principle. Depending on the requirements, one of the two counter flow cooler types can be chosen for optimized and efficient cooling of hot sinter..

A lot of galvalume/aluzinc steel sheet was furnished to a metallic roof manufacturer intended for tile fabrication. But, according with the roof manufacturer, that coils develops a different superficial aspect during processing. The purpose of this work was to provide an explanation for the appearance of the observed surface on one side of the coils. In order to find out the origin of the problem, mechanical and microstructural characterization tests were done at INSPEBRAS with the support of a partner laboratory. The results are described in this paper with their analysis and conclusions.

It has been shown before that liquids can slip at a solid boundary, which prompted the idea that parallel-surface bearings can be obtained by the use of alternating slip and non-slip regions in the direction of fluid flow. The amount of slip at the wall depends upon the surface tension at the liquid - solid interface, which in turn depends on the chemical composition of the surface and its roughness. In the present study a heterogeneous surface was created by coating half of a circular glass disc with a coating repellent to glycerol. A rotating glass disc was placed at a known distance above the coated stationary surface and the gap was filled with glycerol. With the top surface moving in the direction of slip to non-slip region, a pressure build up can be theoretically predicted. The pressure gradient in the two regions is constant, similar to that in a Rayleigh step bearing, with the maximum pressure at the boundary. In order to accurately measure the force generated by the pressure increase, a load cell was attached to the heterogeneous disc. Experiments were conducted by varying both sliding speed and distance, and the resultant load carrying capacity was measured and compared with theoretical calculations. This allowed the slip coefficient of the coated surface to be evaluated.
