In late 1997 a request was received to assist with determining the powered support unit (shield) load capacities for the planned 2 seam short wall. This project had a number of aspects which made it attractive to utilize numerical modelling in conjunction with other more conventional design tools in the design of the shields. Amongst these were: The 2 seam panels were to be laid out about 25 m below the previously short walled 4 seam, the 4 seam had in turn been over-mined by the 5 seam long wall, the proposed face height of the 2 seam short wall was 5.5 m while the 4 seam had been mined at 4 m. The top seam in the area (5 seam) had been mined at between 1.5 and 2.2 m high, the face conditions with about 95 m of broken material applying dead weight loading to the 2 to 4 seam inter-burden septum were hard to predict and cyclical loading due to the presence of strong sandstone bands in the 2 to 4 seam inter-burden. The basic thrust of the study was to take the known, and successful, situation (4 seam short wall) and carry out comparative modelling to enable prediction of likely 2 seam conditions. Some two dimensional aspects studied were: 5 m goaf hanging up behind shields, stresses in beams to determine likely first goaf roof span, stresses in cantilever beams to asses cyclical loading due to sandstone bands in the interburden being loaded by the overlying goaf and stresses on chain and crush pillars adjacent to the goaf edge. Three dimensional aspects that were investigated included: Load distribution along face for close goafing and 5 m goaf hang-up and load in a 1 m wide rib modelled in the position of the powered support units. From the modelling it was possible to determine the optimal shield leg capacity of the new 2 seam equipment. These outputs were used when drawing up the technical specifications for manufacture of the new equipment. The face was successfully commissioned in August 2002. Parmi ces aspects se trouvaient : Les panneaux de la couche 2 devaient être placés environ 25 m au dessous de la couche 4 courte taille ; la couche 4 avait été remplacée par la couche 5 longue taille ; la hauteur de taille proposée pour la couche 2 courte taille était 5.5 m, tandis que la couche 4 avait été exploitée à 4 m. La couche supérieure de la région (couche 5) avait été exploitée entre 1.5 et 2.2 m de hauteur ; il était difficile de prédire les conditions de taille, avec environ 95m de matériaux cassés ajoutant une charge morte à la plaque de séparation entre les couches 2 et 4 et un chargement cyclique causé par des bandes de grès dans l’entre-fardeau 2-4. L’idée principale de l’étude fut de prendre la situation connue et réussie (couche 4 courte taille) et de faire une modélisation comparative pour prédire les conditions probables de la couche 2. Certains des aspects à double dimension qui furent étudiés étaient : Un accrochage de remblai de 5m derrière les boucliers ; contraintes dans les poutres pour déterminer le premier intervalle probable entre remblai et toit ; contraintes dans les poutres en porte-à-faux pour évaluer le chargement cyclique causé par les bandes de grès dans l’entre-fardeau qui est accablé par le remblai et les contraintes sur les piliers par chaîne et d’écrasement adjacents au bord du remblai. Aspects à trois dimensions qui furent étudiés : Distribution de la charge le long de la taille pour les remblais proches et l’accrochage de remblai de 5 m et la charge dans une nervure de 1 m de large modelée dans la position des unités de soutènement mécanisées. La modélisation a permis de déterminer la capacité de portée optimale du bouclier du dispositif nouveau pour la couche 2. Eutectic freeze crystallisation is a novel separation technique that can be applied to treat brine solutions such as reverse osmosis retentates, which are often a mixture of different inorganic salts. The treatment of calcium sulphate-rich brine solutions through eutectic freeze crystallisation has resulted in gypsum scale formation on the walls of the crystallisers and ancillary equipment. In order to prevent gypsum scaling on equipment surfaces, it is essential to understand the mechanism of gypsum scaling on cold surfaces. This paper focused on the interaction between gypsum crystallisation in the bulk solution and scaling on the crystalliser walls in the presence of gypsum seeds. A cooled, U-shaped stainless-steel tube suspended in the saturated solution was employed as the scaling surface. Preliminary results showed that the scale layer was predominantly composed of needle-type and hexagonal prismatic crystals. The rate of scale deposition was highest during the first 24 hours, thereafter it decreased. A thin scale layer was observed to have coated the tube within the first hour of the experiment. Seeding, using reagent grade gypsum crystals, was effective in reducing scale layer formation through providing a surface for growth. The highest scale reduction, 81%, was realised at a seed loading of 0.50 g/L. At a high seed loading of 4.01 g/L, the seed material adhered to the tube. South Africa depends to a considerable measure on the exploitation of mineral reserves and the processing of these minerals. One of the prime requirements for the mining and metallurgical industry to continue in this vital role is access to sufficient energy in a suitable form. Hence, four important questions are discussed: Does South Africa have sufficient energy for the processing of its minerals and metals! Will the cost of energy allow South Africa's minerals and metals to compete on world markets? Can mining and metallurgical processes become more energy-efficiency Can mining and metallurgical processes be adapted to the various forms of energy that may have to be utilized in the future? It is concluded that about 26 per cent of the extractable reserves of coal would be required in the mining and processing of 50 per cent of South Africa's reserves of gold, platinum-group metals, copper, iron, ferrochromium, and ferromanganese. However, the reducing agents required exceed the extractable reserves but not the total estimates of mineable in situ resources of metallurgical coal and anthracitic coal. Even under the severe constraint that coal could become virtually the sole source of energy, only about three-quarters of the extractable reserves of coal would have been consumed by the year 2025. The reasonably assured resources of uranium metal that can be recovered at less than $80 per kilogram are considerable and, at current conversion efficiencies to electricity, are equivalent to one-fifth of the extractable reserves of coal. The rate of exportation of energy in the form of U30. was about five times that of coal in 1978. It is pointed out that the price of energy has a direct effect on the competitiveness of metals, and, although constituting only a small proportion of the selling price of precious metals, it represents a significant proportion of the selling price of copper and metals recovered from oxide ores. The scope for the conservation of energy appears to be greater in the extraction and conversion of primary energy-carriers to electrical energy than in other mining or metallurgical fields. Provided that alternative sources of energy can be converted to electrical energy, they can be applied to the mining and metallurgical industries. The decision as to which type of energy should be used in specific mining and metallurgical situations is complicated, and is likely to be subjected to closer scrutiny than in the past. The hope is expressed that the tentative conclusions reached will give rise to more-quantitative analyses from those qualified to undertake such an exercise. Inevitably, the questions asked at the outset give rise to more questions, and the more interesting ones are posed in the context of each conclusion.

Fracture initiation and propagation, being one of the most intensive subjects in rock mechanics; contribute significantly to the deformation of jointed rock masses. An experimental study on fractured granitic rock was carried out to determine the peak strength of specimen under triaxial loading conditions. The commonly observed failure mode for rock specimens in this study was found to be the shearing of the plane of weakness. The minimum peak strength of fractured rock is observed when the joint orientation is approximately 70° to the horizontal axis. Based on experimental test data, an empirical expression was developed to accommodate the effect of joint orientation and joint trace length in estimating the peak strength of fractured rocks. The predicted values of peak strength using the proposed equation well agree with the experimental results carried out on singly fractured specimens under triaxial loading conditions. The threshold stress values of crack initiation and propagation depend on joint geometrical parameters, their degree of interconnectivity, as well as surrounding stresses on the fracture plane.

Efficient drill-and-blast performance is pivotal to the profitability of deep-level mines, where high operating costs and declining grades demand maximum throughput. This study investigated persistent fragmentation problems at a longhole stoping operation that suffered from simultaneous oversized rock blockages in 300 mm × 300 mm grizzlies and excessive fines. Fifty-one muckpile images from five blasted stopes were analysed with Split-Desktop. Although the overall F₈₀ was 287 mm, nominally suitable for the grizzly aperture, the Rosin- Rammler uniformity index of 0.80 revealed a highly inconsistent size distribution containing both boulders and fines. Existing drill patterns were then evaluated with the Aegis underground software, which showed negligible crack overlap at the toe owing to inadequate spacing and burden. Insufficient energy overlap between blastholes, particularly at the toe, was found to contribute to the coarse fragmentation, while excessive fines were attributed to the crushing and severely fractured zones of blastholes. Optimisation simulations demonstrated that an 89 mm blasthole diameter on a 2 m × 2 m pattern would overlap, aligning with Aegis requirements of balancing powder factor, break angle, and energy distribution. Implementing this revised pattern is expected to reduce secondary breaking, prevent ore-pass blockages, lower fines, and ultimately improve overall production efficiency. The methodology illustrates how integrated image analysis and modelling software can effectively diagnose and address fragmentation issues, particularly in underground longhole mining, where challenging blasting conditions require a balance between achieving optimal fragmentation and maintaining stope stability. This approach offers a cost-effective pathway to improving comminution performance in deeplevel mines.

Selective flotation to separate copper minerals from, for example, Mo- and/or As-bearing minerals is a continuing problem because the selectivity of current systems is imperfect. Selective Cu-As flotation is currently difficult, and the most common Cu-Mo selective flotation method uses NaHS; this must be done in an enclosed system because, under acidic conditions, this method produces hydrogen sulfide. In this paper, some novel alternative flotation processes that use redox reactions are discussed; these methods have a much lower environmental impact. Oxidation and reduction reactions can be used to make copper minerals more hydrophilic and Mo-bearing minerals more hydrophobic. X-ray photoelectron spectroscopy (XPS) analyses indicated that the copper minerals became hydrophilic because hydrophilic iron precipitated and several hydroxides covered the copper minerals’ surfaces, whereas the molybdenum minerals remained hydrophobic because their sulfide surfaces were not covered. Flotation experiments on these minerals after redox treatments indicated that excellent separation of Cu-minerals from Mo-minerals can be achieved. Possible mechanisms for this separation were investigated using detailed surface analyses and thermodynamic calculations. The additives used to initiate the redox reactions are easy to handle and make these new flotation procedures better than current processes because the new methods do not emit effluent gas and because they are commercially viable. The DC arc plasma gasifier concept is currently under development at Mintek for testing the feasibility of producing syngas from waste coal fines and dry steam. The technology is intended for the valorisation of low-grade discard coals into market-quality syngas, which may then be used for largescale electrical power generation to address current grid supply challenges in South Africa. Other potential applications include feedstock for petro-chemical plants, fuel for transportation vehicles, domestic and industrial heating, and others. The proposed concept of a DC arc plasma gasifier was developed based on a plasma torch, metallurgical-based and entrained flow coal gasifiers. The principles of design and operation of the proposed gasifier are based on the concept of the Westinghouse Plasma Corporation (WPC) gasifier where the torches are substituted by graphite electrodes from which electric arc plasmas are generated. The DC section of the gasifier will be designed considering Mintek’s experience in the sealing of the furnace as carried out in the Mintek Thermal Magnesium Process. As part of the building blocks of a full conceptual design, the feasibility of the DC arc plasma gasifier was investigated through testing and modelling of its critical elements as proof of concept. The main activities of this work included pilot scale evaluation of the arc behaviour in the presence of dry steam, modelling of the temperature distribution within the reactor and explosibility studies on three different coal dust samples. The kinetic and thermodynamic efficiencies of chromium recovery from the slag in an AOD process during the slag de-oxidation period with ferrosilicon is a complex process affected by slag basicity, temperature, the dissolution kinetics of the reducing agents, and intermixing of the slag/metal/alloy addition phases within the vessel. The present work focused on a study and simulation of the fluid dynamics and mixing behaviour of ferrosilicon additions in the AOD process for the production of stainless steel. In order to visualize the mixing behaviour, a two dimensional slice model of an AOD vessel was first built and filled with ZnCl2solution and then covered with silicone oil in order to represent the bulk liquid steel and slag phases, respectively. The injection of argon/oxygen process gases was simulated using air or helium. Particle trajectories and intermixing of the phases was monitored with a high-speed camera. To simulate the 75FeSi additions, glass spheres were used. A three-dimensional version of the AOD model was then constructed in order to confirm the adequacy of the slice model. Similar particle mixing behaviour was observed. Both models demonstrated that the ascending gas/liquid plume created two asymmetric mixing zones: a smaller rapidly re-circulating mixing zone adjacent to the side-wall locating the tuyere(s), and a larger mixing zone in the main part of the vessel. The process efficiency during the reduction period is governed by the thermal behaviour of ferroalloy as well as the mixing efficiency in the main large mixing zone. To enhance the recovery efficiency for chromium, small Fe-Si particles are suggested, given their wide distribution within the slag phase, and their large interfacial areas and rapid melting times for Cr2O3reduction from the slag. KCM made a major modification to the Nchanga Tailings Leach Plant (TLP) changing the circuit from feeding post leach thickeners in parallel with leach discharge for solid ?liquid separation to a Counter Current Decantation (CCD) configuration utilising most of the existing equipment. The new circuit is aimed at improving copper recovery from approximately 70% to 79% through enhanced wash efficiency. The re-introduction of CCD circuit at elevated throughput of 46 000-tpd design was made possible due to the EIMCO E-Duc technology design which is an auto-dilution system that enhances solids settling rate. Commissioning (manual operation) which accommodated on-going operational requirements was phased and completed in January 2004. The circuit stabilised in subsequent months and in March alone an all time record copper recovery of 81.8% was achieved which contributed an extra 779 tonnes copper above the plant?s projected production plans. 100% of the project cost was paid back by end of April 2004 This paper discusses the work involved and the challenges faced during the re-commission

South African coal discards derived from feed coal for thermoprocesses pose human health and environmental problems and incur high disposal costs. These issues need to be resolved. Coal fines and a coal fines/ K2CO3 blend were combusted at 700°C in a laboratory rotary kiln to produce ashes containing metakaolinite (Al2O3.2SiO2) and illite/muscovite/orthoclase amorphous materials. The blend ash and coal fines ash, containing 18% K2O and <1% K2O respectively, were leached with water and with 1 M and 8 M NaOH at 80°C for 4 hours using a solid to liquid ratio of 1:5. The 8 M NaOH leach yielded 17% sodalite (Na8Si6Al6O24(OH)2) formation through SiO32-, Al(OH)4-, and Na+ precipitation in the leached ashes. The 1 M NaOH leach yielded no sodalite. X-ray fluorescence analysis of the original ashes and leached ashes showed low Al and Si dissolution efficiencies due to the sodalite formation. Sequential NaOH leaching resulted in the highest potassium dissolution efficiency of 89% for the ashes of fines/K2CO3 blend and 59% for the fines. It may be possible to increase the ash-derived zeolite concentration by using even higher NaOH concentrations (12–20 M NaOH) during leaching. Sodalite derived from coal ash could possibly be utilized for water purification in industrial applications, or as molecule separators. The potassium-containing liquid could be used in fertilizer manufacture.

A crossed pick and shovel occupied the lower half, and an alembic (distilling vessel) and a flaming crucible occupied the top half.

The quality of Pregnant Leach Solution (PLS) at Skorpion Zinc is of utmost importance for efficient operation of the Solvent Extraction (SX) Plant. Suspended solids in the PLS forms CRUD in the settlers, resulting in reduced zinc transfer capacity and increased impurity carry over to Electrowinning. The Ishigaki Fibre-Wakishimizu filter (fibre media rapid filtration equipment) has been identified as polishing filter that potentially could remove solids from the PLS of Skorpion Zinc. A pilot unit with 20m³/h capacity was tested on site over a period of 9 months under plant operating conditions in the refinery. The FW filter produces a clear filtrate, acceptable for the Solvent Extraction. Turbidity is improved by 72%. Gravimetric analysis indicates a 47% removal of solids. However, the gravimetric method is biased by a co-precipitation of saturated salts during the analysis. Filter media is blinded by the Skorpion Zinc PLS solution, as result of suspended solids and process chemistry. The media could not be regenerated to acceptable conditions. Further testwork to investigate the impact of process solution chemistry modification on blinding is undertaken. Based on the outcome of this investigation a final decision on the FW filter can be taken.

Since 1952, Bond’s equation has been used as a standard to predict the specific energy of grinding for a given duty. The Bond’s equation considers that the exponent is constant for all conditions. Hukki, in 1961, pointed out that the exponent is a function of the particle size, and concluded that the Bond’s equation applies successfully for an intermediate range of sizes; out of this range the Bond’s equation leads to high error as demonstrated in this paper. More recently, in 2004, S. Morrell presented a new formula in which the exponents vary with the feed and product size. This paper is based on Hukki’s approach and presents a new general formula, in which the exponent varies only with the feed particle size. This new equation has been proven in 82 observable cases in Peru and other countries around the world, involving ball mills and vertimills in different configurations over a wide range of feed and product sizes, work indices and mill diameters; in most cases, the predicted value has an error less than 10% with regards to the observed value and no need for any correction factor. This paper presents computations of the electric field inside a furnace. We first look at the effect of contact between two coke particles from an electrical point of view. We give values for the amount of contact resistance in the total resistance of the system formed by the two coke particles. We show that the effect of contact resistance decreases rapidly with increasing contact area. We then look at the complete electric field inside a full scale furnace. The aim is to evaluate the amount of current that short-cuts the metal bath for different vertical positions of the electrodes. We show that electrodes high above the metal bath are undesirable since they offer a larger surface of conductive charge materials where current can flow through. On the other hand, deeper electrodes force the current to go the whole way down to the metal bath. Ohmic heating along this path ensures a high temperature of coke and slag that are beneficial for metal recovery.

High Voltage Pulse (HVP) technology has the potential to transform traditional mineral processing practice in the mining industry. HVP pre-treatment has been shown to enable ore preconcentration, achieve ore pre-weakening and improve mineral liberation. In order to improve the efficiencies of these novel HVP applications, it is essential to understand how HVP operational factors affect ore breakage in HVP pre-treatment. A two-level fractional factorial experiment using two rock samples, a gold-copper ore and a basalt sample, was performed to determine which factors have statistically significant influences on breakage probability, size reduction, and energy efficiency, and which factors have insignificant influences. Operational factors investigated include applied voltage, electrode gap, number of pulse discharges, the number of rocks being processed per batch, and rock size. In total, 1920 batch tests were conducted. For ore breakage characterised in terms of breakage probability and the degree of size reduction during HVP pre-treatment, the dominant factors were identified to be the number of pulse discharges, voltage, and the number of particles present in the processing zone. As all these three factors are related to the specific energy, it is concluded that the specific energy is the most important factor controlling ore breakage in HVP treatment. In terms of the efficiency by which spark energy is transferred from the generator energy, the factors found to have the most dominating influence were the particle size, the number of rock particles present in the processing zone and the voltage. Increasing the values of these factors reduced the loss of HVP energy during the energy transfer process. The factorial experiment using the two ore samples with vastly different mineralisation produced similar results. This proves that the dominant factors affecting HVP breakage are generally applicable to different ores types. Keywords: High voltage pulse, ore breakage, factorial experiment, specific energy

In this paper, a methodology for a computerised recognition of joint sets on 3D point cloud models of rock masses is presented. The process starts with classifying joints on a 3D rock mass surface through training a deep network architecture and validated using manually labeled datasets. Then, individual joint surfaces are identified using the Density-Based Scan with Noise (DBSCAN) clustering algorithm. Subsequently, the orientations of the identified joint surfaces are computed by fitting least-square planes using the Random Sample Consensus (RANSAC). Finally, the joint planes are classified into different joint sets, and the dip direction and dip angle for each set are calculated. The performance of the proposed methodology has been evaluated using a case study. The results show that the presented procedure is fast, accurate, and robust.
