All metals producers are on an unending search for a competitive advantage. They need to produce in the most cost effective way. Sometimes a new mill might be considered but in this paper we present examples of how this might not always be necessary. A detailed investigation by an equipment vendor who can consider the mill and or plant as a complete entity: mechanics, automation and process control can often find solutions that are both lower cost and can be implemented in shorter time frames.

A new plant for special steel long products was commissioned in recent years at Dangjin, South Korea, for Hyundai Steel. Two multi-line rolling mills can produce yearly 1 million tons of billets, straight and coiled bars, with dimensions from 5.5 to 350 millimeters. The products are used for manufacturing engine and transmission components used by Hyundai Kia Automotive Group. The processed grades include carbon, special alloy, spring, bearing and free-cutting steel. The first mill rolls blooms into finished large round and square products, as well as into intermediate billets. A 2-high reversing breakdown stand is followed by a finishing and sizing train with CGA stands equipped with an under-load roll parting system for automatic gap control. The second mill combines lines of small bars, rods and bars-in-coil. Billets are rolled in a continuous rolling mill with original RedRing Series 5 stands. The rod outlet features Morgan No-Twist and Rod Reducing/Sizing mills, Morgan High-Speed Laying Head and Stelmor conveyor. Advanced sensors and electronics integrate with mechatronic packages, thus equipping the mill for Industry 4.0 applications. Hyundai can meet the demanding requirements posed by the automotive industry and benefit from optimized conversion costs, the flexibility to meet market changes, achieve high product quality, and reduce floor personnel.

Access to information is a key component for making improvements to any process. This is particularly true for all aspects of the iron mining and steelmaking process. The ability to make rapid control decisions can significantly influence process outcomes, including ensuring product specification, mining quality, transportation limits, upgrade factors, waste bypass and direct shipping, among many others. While traditional laboratory methods provide feedback for such processes, having access to analysis results in real-time can lead to positive reactive and predictive control decisions to be made rapidly, leading to significant improvements throughout the process. Scantech has been designing, manufacturing and supplying technological products to the minerals industry since 2002 to enable the availability of such realtime information to a mine or plant, with the benefits being enjoyed by a wide range of operators. This paper provides a summary of the available technologies used in the iron ore and steel industries, as well as providing a case study of their use at an Australian site, and a description of the potential benefits of a range of analysis equipment.

Aperam is a global player in producing of stainless, electrical and special steel qualities. The steelmaking plant in Timoteo Brasil is equipped with one AODconverter for stainless steel and one MRPL-converter for special steel production. After almost 20 years of operation Aperam decided to exchange the existing 80 t MRP-L converter by a new one including a new trunnion ring and a state of the art suspension system. Due to an optimized design the inner volume of the new converter could be increased which comes along with improved production. A special feature is a flange connection in the barrel section of the converter. This allowed to avoid any critical site welding and the time between shut down of the old and cold commissioning of the new converter could be done with 17 days only.

Till date, coke has been produced mainly from coals with a content of volatile matters in the range of 20% to 28% and good coking properties. If such so-called "selfcoking" coals are available, blast furnace coke or foundry coke with the required quality characteristics can be produced in top-charged horizontal ovens. In this case, the possibility of using high-volatile coals and in particular coals with low-caking properties is very restricted. Even if high-volatile coking coals have good coking properties, coke produced from such coal alone will not meet the requirements in terms of coke strength. The mechanical coke properties are influenced by the charge coal blend and the coking conditions. In this context, the bulk density of the oven charge is a decisive factor. Research and development in the field of coke production in horizontal chamber ovens aims at improving the specific oven throughput, increasing the raw material basis and introducing environmental protection technologies. The key factor, however, is to guarantee and further improve the rentability of the coke production. It is very important to reduce the cost of the charge coal to a minimum at the same time maintaining or even improving the coke quality.

A avaliação das propriedades de mecânica da fratura dos materiais é uma necessidade crescente, sobretudo no setor de óleo e gás. Esse cenário exige a garantia da qualidade na execução de ensaios de tenacidade à fratura. Esse trabalho tem como objetivo realizar uma comparação intralaboratorial para o ensaio de tenacidade à fratura KIC variando o executante do ensaio, visando atender ao requisito de garantia da qualidade da norma NBR ISO/IEC 17025. Os resultados foram comparados através de análise de variância. As diferenças entre os operadores não foram significativas frente ao erro residual a um nível de confiança de 95%, sendo tal resultado considerado satisfatório.

When advanced high strength steel (AHSS) is rolled at a high reduction ratio, the forward slip ratio in cold rolling tends to be lower than that of the other softer strips such as low-carbon steels, and the work roll sometimes skids the strip. To identify why forward slip ratio of AHSS at a high reduction ratio becomes smaller than that of low-carbon steel, the relationship between the reduction ratio and forward slip ratio was investigated by a rolling experiment. For this trial, a 4Hi laboratory cold mill was used. AHSS and low-carbon steel coils were rolled by two different rolls that were set to 0.3 and 0.6 μmRa to create two types of friction conditions. Furthermore, the rolling conditions were numerically analyzed to determine the influence of friction coefficient and flow stress on the relationship between forward slip ratio and reduction ratio. The experimental investigation and numerical analysis revealed that the forward slip ratio reduced with increasing rolling reduction ratio in a low friction state; contrarily, it increased with increasing rolling reduction ratio in a high friction state. This feature was clearly visible when harder materials were rolled.

Rogesa is operating two medium sized Blast Furnaces, No. 4 and No. 5 at Dillinger integrated steel works plant. The history of the results of the cooling concepts of the intersection between tuyère belt and bosh shows failures at both furnaces. At the 3rd reline of No. 5 Blast Furnace in 2010 changes were made to improve the cooling efficiency of the mentioned area. Two rows of copper cooling plates were installed. After commissioning and a short operating time hot spots occurred in the area of the cooling plates. The decision was taken to develop a new cooling concept together with Paul Wurth Umwelttechnik GmbH, Essen-Germany by replacing the cooling plates by one row of a short copper stave. The duration of the shutdown to perform the work was only 17 days including salamander casting. The operational results after the commissioning are very satisfying with outstanding performance of the new bosh cooling system.

The essential pre-requisite for attaining the high quality of product required from high-speed continuous production processes is the use of new measurement and control technologies. High availability and reproducible measuring results ensure the high level of process stability necessary for full continuous operation. The requirements for the optimisation of quality across the complete production process and for quality analysis systems will be discussed. This report will present examples of basic and new measurement technologies in Cold Rolling Mills and Processing Lines. The following gauging systems will be discussed in detail: Strip tension meter, roll force measurements, weighing systems and shapemeter rolls. The measuring and control systems in this presentation must be seen as high-tech solutions in the field of processing technology. The measuring methods and technologies described are, together with optimised process models and precision control loops and actuators, the main pre-requisites for achieving the quality of product required from high-speed continuous production processes. Interconnected quality management systems enable optimisation across the complete production process.

Control of true steel level in the tundish during casting is desired in order to maintain the correct pressure head and thus provide a stable flow to the mold. Also the control of tundish draining prevents slag carryover and can increase yield at each end of cast sequence. At Steel of West Virginia (part of the SDI Group), it was understood that to be able to measure the true steel running level and control the drain level at the end of casting would be a great benefit during production at their three strand billet caster. This paper sets out to show how an evaluation process was started to find the best method to determine steel level in the tundish and to prevent the steel level dropping low enough to allow slag to enter the mold. Also how the decision was taken and a real time molten steel measurement system was installed and by utilizing the resulting data in the process, how slag in the mold was removed as an issue, how lost production was reduced and how consistent steel level has provided constant casting speeds and improved stream integrity, all leading to realized quality improvements. Other areas discussed within the paper will be the training of operational staff, the difficulties to be overcome when first installing new equipment and how these teething problems were cured by close co-operation between the steel plant and the equipment suppliers. In conclusion the paper will discuss the production improvements achieved, production cost savings at the plant and how the generated data was integrated into the plants process control system.

One of the main issues regarding the use of charcoal in metallurgical processes is its mechanical strength, which is much lower than coke. There is no defined standard to determine charcoal compression strength, and the methods described in the literature consist in using a prepared specimen and applying compressing load in the same direction of the charcoal fibres. As charcoal is highly anisotropic, it is proposed a procedure that does not use a specimen and with load applied on a specific direction. Instead, it intends to simulate industrial conditions by randomly dumping charcoal inside a tube, without preferential directional arrangement. This is an attempt to determine charcoal mechanical strength and predict the behaviour of bulk charcoal under a static load, as in a blast furnace. Experiments with controlled loads have been carried out on randomly distributed bulk charcoal with controlled initial size and their effect on the size distribution has been analysed. After compression, charcoal is screened and each size is weighed, determining the particle size distribution of the experiment. This method can therefore be used to evaluate charcoal mechanical strength.

Faced with an increasingly demanding and selective market, a thorough analysis of each step of the processes is required in order to achieve high levels of performance. In addition to a major factor of importance in the rolling process, due to its high price, the rolls represent one of the main items in the cost of hot coils production. Using the 6 sigma methodology, there were opportunities for improvement in the grinding process, fatigue analysis, improvement in NDT in rolls, as well as means to guarantee operational stability, which allowed the reduction of roll’s consumption and consequently the cost of production.

SMS calculates and improves tooth and flank profiles individually to realise a homogeneous pressure distribution over the complete load flank. With a tooth profile and flank profile according to AGMA, ISO or DIN standard the contact pressure varies along the load flank. To realize a homogeneous distribution of the contact pressure and to avoid a premature mesh, SMS improves the tooth profile and flank profile in three steps. First SMS is doing a preliminary calculation and design according ISO, DIN or AGMA standard, with safety factors based on more than 125 years of experience. Second SMS calculates and checks the local contact pressure at the load flank under consideration of shaft, gearing and housing deformation, as well as the bearing behaviour. Finally SMS calculates and designs an improved tooth profile and flank profile to receive a homogeneous contact pressure at the load flank. The result is an increase of the torque transmitting capacity of up to 30% of the SMS advanced gears with the same outer dimensions than traditional gears.

Three techniques for ferrite quantification were applied in a duplex stainless steel UNS S31803 solution treated at three different temperatures, 1000, 1100 and 1200°C, in order to verify their compliance with the results from ThermoCalc® prediction. It is verified that only austenite and ferrite phases are present in the samples and that an increasing in solution treatment temperature led to the increase of the volume fraction of ferrite. It is also observed that quantitative stereology technique shows absolute values closer to ThermoCalc® predictions. On the other hand, measurements by ferritoscope and XRD show significant deviations, probably due to texturing effect imposed by the rolling process.

Some of the most significant Danieli innovations in the field of long products are the: i) The EWR® system, through automatic continuous head-to-tail flash welding of billets at reheating furnace exit side, enables uninterrupted production of the mill for endless rolling of straight bars, wire rod and bar in coils. The process is particularly beneficial to wire rod and bar-in-coil mills as it enables production of “customized-size coils” (any coil weight according to specific Customer request) and with extra-high final coil weight, even starting from low-weight billets; ii) The Spooler process is based on twistfree winding of hot-rolled rebars into highly-compact/ultra-heavy coils featuring a unique cobble-free un-coiling capability. This enables high-speed feeding of the downstream cold-processing lines with hot-rolled spooled coils coming directly from the rolling mill without the need of any traditional off-line operation (such as de-coiling, stretching & re-winding). The system results highly beneficial both to bar-in-coil producers and to the downstream lines operators. Light meter is an ArcelorMittal innovation that uses off-gas light intensity to predict bath carbon, which is akin to the visual cues that the operators employ to finish a blow. Light meter enables the prediction of end point that is independent of any operator’s judgment. The results have been in general consistent with the actual carbon content at BOF end point at Tubarão. Besides some outliers that occurred due to strange intensity curves, the system implemented in Tubarão BOF 3 reported a carbon prediction error statistic that is very similar to dissolved oxygen–carbon end point statistics. Preliminary trials using light meter without any filter improved carbon hit ratio significantly.

This article introduces the Danieli Total Asset Management System, which involves 360 degrees service methods and equipment. Danieli Condition Monitoring System and Danieli Torque Monitoring System are fundamental to evaluate the conditions of the working components in heavy duty transmissions. The first one monitors the vibrations and the lubrication fluid conditions with the purpose to identify the presence of malfunctions, by detecting any variation of the signals from the standard values. The second one monitors the transmitted torque for each spindle and gearbox, with the aim of detecting any anomaly in torque distribution and magnitude, and evaluating the residual life of the mechanical parts, on the base of a dedicated fatigue damage algorithm. All these features are useful in avoiding serious damages to machines, facilities and people, but allow also planning the maintenance and overhaul activities with efficiency, in order to achieve the best plant availability and reliability. The data analysis is made by the IntelliCMS software, which interfaces with plant and Danieli operators and includes the possibility to cooperate by remote connections, simplifying service activities and support. All these features allow providing new full service programs, where the client is totally supported in maintenance, overhauls and substitutions. This is the best way to ensure the most efficient, high quality and reliable after sales assistance.
