Furnace wall tubes from 600 MW subcritical boilers at three coal-fired power stations were sampled and the fireside deposits examined to determine the mechanism of fireside corrosion. This involved an indepth investigation into the morphology and composition of the fireside deposits and the conditions of the furnace that enable this type of attack. SEM-EDS analysis revealed high concentrations of oxygen, iron, and sulphur, QEMSCAN and XRD analyses identified the presence of Fe3O4, Fe2O3, FeS, and FeS2. Differential thermal analysis showed thermal activities at temperatures of 500–600°C, 900–1100°C, and 1100–1250°C, which are associated, respectively, with FeS2 oxidation to FeS and Fe2O3, at 475–525°C, formation of aluminosilicates at 925–1100°C, and melting of FeS around 1190°C. The absence of sodium and potassium eliminates the contribution of molten alkali sulphates to the corrosion. The consistent coexistence of iron sulphide and iron oxide is indicative of the substoichiometric conditions in the furnace, while the detection of pyrite suggests that the coal is not completely combusted, which points to a poor combustion process. These observations were affirmed by gas analysis at one of the stations, where very high levels of carbon monoxide were measured at the furnace wall (≥ 14 000 ppm) and furnace exit (≥ 3500 ppm). The high CO concentrations are indicative of limited combustion caused by limited O2. These reducing conditions promote the formation of FeS-rich deposit, which is the corrosive species responsible for degradation.

South Africa’s mining and metals industries have an illustrious history dating back to the Late Iron Age. We live in a complex and data-intensive world that has already fundamentally changed how we work and live. The outbreak of the global COVID-19 pandemic in 2020 resulted in immeasurable suffering worldwide, but the crisis also accelerated many technological developments and altered the way we think about, and experience, technology and work. Problem-solving requires new and rapidly changing skills to manage the data tsunami. Whether at the rock face or on the processing plant, the fundamentals have not changed, although how we interact with minerals and their properties has changed dramatically. Sustainable processing and design are non-negotiable if we genuinely want to achieve the aim of the cradle-to-cradle principle. As we venture forth, what can scientists, engineers, technologists, and mathematicians learn from history? History is data presented in a context; sometimes, the context is also important. We exist in an age of data, with most of the world’s data created in only the past two years. History can enhance our understanding of the present and enhance our future outcomes. Lessons from history can help provide insights into making ethical and sustainable choices related to technology or engineering in the mining and metallurgical industry. Shifting the perspective of mining and metallurgy professionals from a narrow focus on complex technical solutions towards a broader context for problem-solving and designs that includes the entire ecosystem is crucial. In other words, using or reflecting on historical process development is, at its core, systems thinking.

In the present study, an innovative comminution technology of high-voltage pulse discharge was proposed for galena to weaken the mechanical property. The results of pre-treatment experiments indicated that the optimal operating conditions of spherical gap spacing 25 mm, pulse numbers 120, and loading voltage 25 kV were obtained, where the relative grindability of pretreated products was improved significantly, although with the prolonging of grinding time, the superiority of high-voltage electric pulses was gradually weakened. The galena ores were subjected to a high-voltage pulse discharge, and then the crack generating along the boundary between galena and gangue was observed under an optical microscope, and the surface burning which appeared in the ores. The scanning electron microscope (SEM) results indicated that the pretreated products were in a state of melting and then condensation, accompanied by some pore formation. Pulsed discharge pre-treatment not only produced more micro-cracks and cracks in the sample but also extended the original crack. "A downward trend in tyre life on haul trucks at an open pit iron ore mine prompted an investigation into the current tyre management strategy in order to improve tyre life. ‘Best practice’ was compared to the current tyre management strategy at the mine to determine aspects that could be improved. Aspects that showed significant room for improvement included employee tyre awareness, tyre pressure maintenance, and road conditions. For each of these aspects a plausible alternative was suggested.A new tyre management strategy was formulated as a step-by-step guide on how to implement the proposed changes. Each step introduces new initiatives but at the same time builds on the previous step’s success. A sensitivity analyses was performed to determine the impact of the proposed changes, with the variables being the reduction in the percentage of premature tyre failure, and the reduction of the site wear rate.The ‘most likely’ scenario showed an increase in tyre life of 41% for the Komatsu 730 trucks and 105% for the CAT 777 trucks if the entire tyre management model is implemented. This would result in a possible annual saving related to tyre usage of R9.2 million. OverviewThe study focused on the tyre life on the main haul fleet at an open pit iron ore mine. The haul fleet consisted of 17 Komatsu 730 (180 t) haul trucks and 12 CAT 777 (90 t) haul trucks.The haulage operation consists entirely of tyre-based haul trucks. Five per cent of the total mining budget is related to tyre costs. Since 2012 there has been a steady decrease in tyre life as measured in operating hours (Figure 1) due to the high percentage of tyres that fail prematurely. In 2014 a total of 41% of all tyres failed prematurely and 61% were classified as ‘worn out’."

A mineralogical study was conducted on the feed (3.51 g/t Au and ~90 g/t Ag) and four leach residue samples (assaying 0.09 to 0.19 g/t Au and 30.0 to 61.5 g/t Ag) from the Pinos Altos silver-gold deposit in Mexico to determine the cause for gold and silver losses. A comprehensive mineralogical and analytical approach including fire assay, gravity pre-concentration, ore microscopy, mineral liberation analyser (MLA) and electron microprobe was used for the current study. Results showed that gold and silver lost in the leach residues occurred mainly as inclusions in quartz and silicates (accounting for over 80% for Au and 92% for Ag of the head assays, respectively), with a minor amount in iron oxide and other minerals. The amount of liberated gold and silver is negligible. Results also showed that gold and silver particles in leach residues are mainly ranged from 1 µm to 5 µm in size, which implies that ultrafine grinding is required to improve the recoveries of these two metals. Quality control interventions emanate from process upsets and trends that move product quality beyond the natural variation expected in a stable process. The ability to detect upset conditions and react in an effective manner protects both resource utilisation and compliance to specifications. Product quality control on coal processing plants traditionally relies on the reference (combined sampler and laboratory) system to measure product qualities. The introduction of online analyser (OA) technology, applied in different configurations, creates a second source of measurement information for control decision making. The case study was done on the primary sample stream of the final product stream at Exxaro’s GG7 and 8 plants, part of the Grootegeluk complex. It explores the OLA system’s ability to meet the OEM performance guarantee, perform equally to the reference system without analytical delay time, and assesses the effort to achieve this performance in a by-line analyser (BLA) configuration. In the paper, a conceptual comparison of the two measurement systems is done and the theoretical and practical comparison of measurement performance is discussed. Results demonstrate that the OA outperformed the OEM’s performance guarantee and achieved similar levels of performance to the reference system without the response delay. In the face of dwindling Merensky ore reserves in the early 1990s, Mintek developed the MF2 flotation circuit to economically recover platinum group metals from the shallow upper group-2 chromitite reef. By aligning the primary and secondary grind to the platinum group metal liberation kinetics, excessive fine chromite generation was avoided, and thus one could consistently produce high-grade concentrates (>200 g/t platinum group metals) with low chrome content (<3% Cr2O₃), well within smelter tolerances. This, coupled with upper group- 2's low-cost open-pit mining, made it particularly attractive to investors and mining houses alike. As a result, deeper lying reefs like middle group and lower group with lower platinum group metals grades and complex mineralogy, were primarily mined only for chromite using density-based separation processes (like spirals), of which the waste tailings are best classified as secondary platinum group metals resources. Today, with global platinum group metal demand rising and high grade upper ground-2 reserves rapidly diminishing, the industry must revisit these middle group and lower group tailings. Mineralogical analysis reveals several challenges: Middle group tailings feature platinum group metals locked within silicate matrices, while lower group tailings contain fine chromitite fragments, and are hosted within non-floating laurite grains, each presenting liberation and gangue issues. Smelter constraints still demand concentrates below 3% Cr₂O₃, requiring solutions that consider both platinum group metals recovery and chrome entrainment. To develop a solution, two lower group chrome spiral tailings samples were obtained from a large chrome mine: Sample A (+425 μm – 106 μm) and Sample B (−106 μm). Initial assays showed Sample B contained higher platinum group metal grades but also higher Cr₂O₃. As such, different blends of flotation feeds were evaluated using ratios of 90:10 (C1) and 80:20 (C2) of Sample A to Sample B, targeting the coarse fraction's lower chrome content while recovering valuable platinum group metals from the fines. This work proposes a practical route for mining houses to unlock additional platinum group metal value from lower group ore spiral tailings. By optimising blending ratios and reagent suites, it is possible to meet smelter chrome and platinum group metal grade thresholds, whilst still obtaining economically viable PGM recoveries.

In order to meet society’s ever-increasing demand for metals and address the numerous technical, economic and environmental challenges within the current mining context, a holistic approach to process design, which is grounded in mineralogy, is needed. This would ensure that the impact of varying process mineralogy (and associated chemistry) on technical considerations and the associated economic implications and environmental consequences are taken into account upfront. This investigation focuses on the commodity zinc due to its strategic value coupled with limited resource availability and the wide variety of substantially different process technologies in existence. As the most commonly processed zinc ores contain zinc sulphides, the mineralogy/chemistry of these ores and their associated process routes will be discussed. The findings have been generated through the analysis of two case studies, Teck’s Trail Operations (British Columbia, Canada) and Hudbay Minerals’ Flin Flon Operations (Manitoba, Canada). The flotation of zinc sulphide ores to produce concentrates with varying mineralogy, represents the starting point for both case studies. The hydrometallurgical process routes for the further refining of zinc and other valuable metals include roast-leach-electrowinning (RLE), and zinc pressure leaching (ZPL). The effect of process route choices on primary metal recovery (Zn), coproduction of other base metals (Cu, Pb), potential for other valuable metal production (Ag, Au) including less well known, but increasingly important trace elements (In, Ge), and the production of other by-products (H2SO4, S0) are discussed. The economic and environmental implications of these aspects will also be considered. It is concluded that a quantitative modelling approach must be taken where waste management is integrated into process system design and simulation as a key unit operation. A. Continuous miners, and their operation at Bosjesspruit Colliery J. D. INCH*, B.Sc. (Min.), M. I. Min. E. (Visitor) A brief description is given of the main types of continuous miner and their incidence of application in South Africa. Definitions and descriptions of the design parameters and components of the main cutting head are given. together with an outline of the modifications carried out to improve machine cutting performance. An account is given of experience with the application of water infusion to suppress airborne dust during continuous-miner operations. B. The selection and performance of continuous miners at Matla Coal by J. D. STONE, B.Sc. Eng. (Min.,) M.B.L. (Graduate) The reasons for the choice of continuous miners for the development of accesses and the winning of coal in a modern underground coal mine are discussed. It is shown that, at relatively low depths, the extraction rate as well as the costs are more favourable than those of proved total extraction methods. The selection of a continuous miner is largely dictated by factors such as production rate, capital and running costs, imported content and the extent to which local content and manufacturing are to be increased, manpower requirements, seam thickness, expected floor and roof conditions, and maximum cutting height. The present inherent shortcomings of continuous miners, such as inefficient continuous transportation of coal away from the miner and the lack of an infinitely variable traction to match the sumping speed with the feasible penetration speed, are pointed out. Specific problems encountered and the methods of solving them, as well as a planned trial with a heavy-duty continuous miner, are discussed. C. Continuous mining within the Tavistock Group of collieries I. D. BRUMBY.Dip. Min. (Visitor) The Tavistock Group of collieries is situated some 25 km south of Witbank. The three collieries comprising the Group are Tavistock Colliery, Phoenix Colliery, and South Witbank Coal Mines. Continuous mining is practised to some degree at all three collieries. This system of mining was introduced at Phoenix during 1976, South Witbank during 1978, and Tavistock during 1979. For the twelve months ended June 1979, continuous mining accounted for 1,7 Mt of the 4,5 Mt hauled from underground. All the continuous miners introduced to date have been of the rotary-drum type. D. Pillar extraction at Usutu Collieries using continuous miners by c. J. BEUKES(Visitor) In 1969 Usutu Collieries began pillar extraction with conventional mechanized equipment. This was very successful, but certain disadvantages could be eliminated if continuous miners were used instead. In 1976 the first continuous miner was introduced for this purpose; this proved so successful that a second unit was introduced in 1977, and pillar extraction by conventional equipment was discontinued. By the end of 1978, 1,3 Mt had been mined from pillar extraction by continuous miners. This paper describes the method in some detail, and indicates that the operational costs are lower than for conventional bord-and-pillar mining. Discus¬sion during this session was thus largely concerned, directly or indirectly, with communication between computing and mining personnel, and as such was relevant to the symposium as a whole.Mr A. Weiss set the tone of this discussion by referring to `user-orientated systems&apos;. He congratulated Mr Burne in this regard, pointing out that his long-term production scheduling program, as a computer system, was similar in approach to the manual system it replaced, and was therefore easily understood by planning engineers. He asked whether the schedule engineer had his &apos;hands on&apos; the system, to which Mr Burne replied that the engineer did in fact spend several days running alternative schemes through the computer. Mr Weiss commented on the advantage of having terminals on site for this sort of engineer-computer interaction. He also commented on the flexibility of Mr Burne&apos;s approach to scheduling and how preferable this was to a one-step optimization package. This was brought home by a question from Mr H. D. Small: Mr Burne&apos;s program sometimes found it necessary to temporarily halt an advancing face, and he asked whether the logic of the program could be altered to avoid this (e.g. by suitably slowing down the rate of face advance). Mr Burne replied that it was in fact easier for the planning engineer to sort this problem out manually. The way in which the computer results were presented made it particularly simple for the production engineer to see how to avoid or remedy a stopped face.On the technical side, both Mr Weiss and Mr H. M. Wells questioned Mr Burne on the handling of grade control by his program. From answers by Mr Burne and his colleague Mr K. H. Thomson it emerged that a spot-check on grade every now and then was all that was necessary at Mufulira, and that the idea of actual grade control was more a question of short-term than of long-term planning."

Most of the Au and PGM ores in Russia are characterised by a thin mineral impregnation of noble metals in sulfide minerals, and a large variety of mineral forms that lead to high loss of precious metals with fine fractions during flotation. In modern flotation technology, the rational choice of reagents is one of the main trends for selective separation of minerals and effective metals recovery. New data on the selectivity of the thermo-sensitive polymer with specific functional groups (TMPPh) as a flocculant and collector of Au and Pt fine fractions are available. The selective modified collector (DEDTCm) for the recovery of Au and Pt from complex ores is discussed in this paper. Scanning electronic microscopy (SEAM), laser SIM and AFM microscopy, UV and IR spectroscopy were applied to study the adsorbed layer of new reagents on the mineral surface. Flotation tests of TMPPh on the gold-bearing ore of the Olimpiada deposit showed an increase in Au extraction and Au content in the concentrate of the rougher flotation. Using a combination of reagents TMPPh and ButX, the quality of the Au and Pt concentrates increased in 1.7 time with an increase in recovery up to 15 % compared with the traditional reagent mode. Testing of TMPPh polymers in flotation of Pt-Cu-Ni ore at Norilsk Nickel has shown the ability to obtain a concentrate with a higher Pt content. Recovery of platinum is 17% higher than recovery in an experiment without polymer. Application of DEDTCm helped to achieve higher technological parameters in flotation of lowgrade Rt-Cu-Ni ore. Compared to the basic mode Pt recovery was plus 13%, Pd recovery was plus 9% and the content of precious metals in the rougher flotation concentrate increased in 2,5 - 4 times. Open pit slope stability analyses for large scale instabilities are often carried out using limit equilibrium, finite element or finite difference computer programs. All of these require empirical estimates of rock mass shear strength when calibrated values are not available, which is a common occurrence. A common method of estimating rock mass shear strength is the Hoek-Brown failure criterion, which often over- or underestimates rock mass shear strength when used in limit equilibrium or elastic linearly plastic slope stability analyses, resulting in published alternative estimates for the coefficients of the Hoek-Brown failure criterion. This paper investigates the differences between limit equilibrium and elastic linearly plastic slope stability analysis based on the Hoek-Brown failure criterion. The investigation consisted of a comparison of 3840 RS2 finite element analysis models completed with strain softening, and 216 Slide2 limit equilibrium models. The models were used to evaluate a methodology to determine equivalent limit equilibrium and elastic linearly plastic shear strength parameters that provide the same stable slope angles and instability back break distances as the more representative strain softening stress analysis methods. This paper presents the methodology and compiles the results into design charts and equations for equivalent limit equilibrium Mohr-Coulomb shear strength parameters, that simplify calibration against actual case studies. The results compare well with older empirical shear strength estimates, however, a detailed calibration of the results against case studies will need to be carried out. The analysis also did not consider pore pressure effects; this is left for future publication.

A reliable method to locate microseismic evets is an important objective for routine mine seismic monitoring. We developed an algorithm that can automatically and reliably locate an event from a single uniaxial trace. Signals created by microseismic events are recorded as seismograms that consist of direct P- and S-waves as well as the waves reflected off the underground excavations. We take advantage of the extra complexity these reflections introduce as they make the signal more unique. In our investigation we cross-correlated unaltered synthetic seismograms against trial waveforms created from a linear combination of appropriate waveforms from a library of numerically calculated strain Green’s tensors. We use a single uniaxial synthetic seismogram to invert for the source location, six moment tensor components, and frequency. The resulting cost functions are constructed as maximal correlations at each node in the mine grid through the true source x-planes. This function is maximized by differential evolution to simultaneously yield the source parameters. Sensitivity tests such as shifting the mine plans and altering the background velocities of the media are investigated to test the robustness of the method. We contaminate the data with 40% white noise to test the resolution against simulated real recorded seismograms. The method is demonstrated using synthetic data calculated with a realistic underground 3D velocity model.

This paper outlines an investigation into the recovery of saleable fractions of coal from ?as-arising? South Export Plant effluent streams, using Baleen microscreening technology. South Export Plant, a subdivision of BHP Billiton Energy Coal SA (BECSA) Coal Processing, is a two-module plant treating 2000 t/h. The nominally -150 µm coal is untreated and is therefore passed from classifying cyclones to the thickeners for process water recovery. The thickened underflow is pumped into a series of slurry cells for further settling and recovery of supernatant water. The marginal quality, moisture content, and handlebility of this settled material renders it unsuitable for inclusion into saleable products and it is thus stockpiled and trucked to designated pits for disposal. Over the years, stockpiling and trucking has become an overly expensive exercise. In an effort to recover some of this cost, a task team was assigned to investigate less costly options to process slurry across BECSA plants. Various technologies such as froth flotation, sieve bends, and Reflux Classifier were considered, although the results were generally not beneficial ? this could be attributed to weathered/oxidized coal. A decision was made to pursue an alternative approach by testing the suitability of the new ?Baleen Filter?. The concept is to screen out the higher-grade fraction (+50 µm) as saleable product and reject the finer fractions to the slurry ponds. The Baleen Filter was found to effectively screen at an acceptable efficiency between 94% and 99.99%, with a very sharp cut-point (d50 and Ep). The actual yields from the screening results were better than the predicted yields in terms of both mass and energy as predicted from feedstock analysis.

Provisions of adequate thrust Conclusions INTRODUCTION In South African gold mines some 100 million tons of rock are broken each year by drilling and blasting. Only minor improvements to this method of rockbreaking have been made since the general introduction of pneumatic rockdrills for stoping 50 years ago and, more recently, of drillsteels tipped with tungsten carbide. The combined total cost of drilling and blasting amounts to almost R0,50 per ton of rock broken, which is just short of one quarter of the direct cost of stoping or development. Rockdrilling accounts for about R0,25 of the total cost of rockbreaking, of which RO,12 represents labour costs and R0,13 the cost of drillsteels, rockdrill spares and power. Mine air compressors use over 7 X 108 kWh of electric energy a year, amounting to 7 percent of the total electric power used by the gold mining industry. The efficiency of percussive rockdrilling is, therefore, of considerable significance to mining costs. Over the past four years the Mining Research Laboratory of the Chamber of Mines of S.A. has been engaged in experimental studies of percussive drilling. These experiments were conducted at test sites on Robinson Deep Gold Mine and Vlakfontein Gold Mine, made available by Gold Fields of South Africa, Limited. Three rockdrills, designated types A, Band C, of different manufacture, were used in the experiments which involved the measurement of the following operating characteristics: 1. Throttle air pressure 2. Applied thrust 3. Penetration rate 4. Air consumption 5. Blows per minute 6. Drill steel revolutions per minute. The results of these investigations are presented in three parts. Part I, "The theory of percussive rockdrill operation" which provides a concise, mathematical description of the performance of a percussive rockdrill in terms of its principal mechanical dimensions and operating conditions, and an analysis of the bit and gauge wear of drillsteels. Part II, "Measurements of percussive rockdrill performance" in which the experimental results are presented in terms of thrust-penetration rate curves at different throttle air pressures and throttle pressure-air consumption curves, which are shown to agree well with the predictions of theory. In addition, data relating gauge wear on the drillsteel and penetration rate to the distance drilled are discussed. Part III, "Practical implications" in which an analysis of the status of thrusting devices is made and the benefits that would derive from using uptimum thrusts are discussed.

Lightning has been observed in dust clouds following open-pit blasting. It is proposed that the occurrence of this phenomenon is related to the physical composition and characterization of the mineral fines that comprise the bulk of the dust cloud. Silicate minerals, which are susceptible to fine fracturing during blasting, generate the initial charge. This is further enhanced by collisions and friction during the turbulent upcast in the post-blast dust cloud. Varying size fractions result in different rates at which these particles drop out of suspension and create a secondary temperature gradient. This results in the creation of two charged zones and increases the potential of developing a discharge in the form of lightning. The ideal prevailing meteorological conditions need to be windless to minimize the effect of particle dissipation and have sufficient moisture toenhance the potential of generating lightning.

Resin bolting in South Africa has been developed and refined in underground coal mines (i.e., soft rock) since the late 1940s. The extension of resin bolting to hard rock mines started in 2003 and has required significant adaptations, challenging the status quo from both a supplier and applicator perspective. As far as resin bolting is concerned, the most affected aspect in coal mining and hard rock mining environments, is the rock drills or machinery used for installation. Hard rock mines mostly use hand-held airlegs with limited thrust, low torque, and rotation speed, relative to coal mine mechanised bolters. Resin bolt development for hard rock mines was, and still is today, predominantly focussed on compensating for the ‘shortfalls’ of using hand-held airlegs. At face value, hydro-powered rock drills, which are more powerful than traditional handheld equipment, provided hard rock mines with a means to attain more consistent and reliable resin bolt installations. This paper assesses the quality and performance of hydro-powered resin bolting at an intermediate to deep level platinum mine in South Africa and its potential contribution to rock-related instabilities when applied erroneously. The findings of this paper necessitate a revision of current quality control and quality assurance measures related to resin bolting for underground support.

Spontaneous combustion during coal mining operations is a major problem that affects the health and safety of workers and causes environmental problems. The phenomenon is associated with the presence of coal, coal shale, and pyrite. In 2020, a premature detonation incident occurred at an iron ore mine where the waste material contains black carbonaceous shale units known to be associated with pyrite. The spontaneous combustion propensity and properties of samples of the black carbonaceous shales from the mine were examined and compared with samples from the Witbank Coalfield. The spontaneous combustion liability indexes of these samples were correlated with X-ray fluorescence (XRF) and proximate and ultimate analyses using linear regression. The Wits-Ehac Index classification results show that the samples were between medium and high risk. The linear regression analysis showed very poor correlations between the Wits-Ehac Index results and the XRF and proximate and ultimate results. The most valuable relationship found is between the presence of relatively high sulphur (greater than 3%) and ground reactivity with nitrate-bearing explosive emulsion.

The sulphide flotation circuit at First Quantum Minerals’ Kansanshi mine in Zambia produced over 100,000 t of copper in 2019. For this circuit, mineralogical analysis has shown that the majority of the copper lost is hosted in fine liberated chalcopyrite, which is a paramagnetic mineral. The objective of this work was therefore to improve fine chalcopyrite recovery in the sulphide flotation circuit at Kansanshi, using a magnetic conditioning technology to agglomerate fine paramagnetic minerals. This theoretically increases the probability of attachment during collision and therefore improves recovery. A four-month paired ‘t’ test plant trial was carried out and comprised of consecutive ON-OFF periods with and without magnetic conditioning in the rougher flotation bank of the sulphide circuit. The experimental design involved assessment of recovery by size based on daily and weekly composite samples of feed and tails, sized using both wet-screening and cyclosizer. Both the daily plant data and the sized samples showed an increase in Cu recovery with magnetic conditioning ON. A 0.56% copper recovery improvement was measured with magnetic conditioning at a 99.4% confidence level. Keywords: Flotation, fine mineral, chalcopyrite, magnetic aggregation
