Lack of success in attempts to develop viable large-scale continuous mining techniques (previously reported by MP o?Hare in 2004) led the team at Kopanang to explore alternative solutions to their ongoing need for improved profitability. By calling into question the basic assumptions around the stoping of narrow tabular deposits of gold, fragmentation and more particularly, the range of sizes of blasted rocks eventually became the focus of serious study. This background is briefly covered before the sequence of the investigations is described. So far, some of the ?rules of thumb? derived over the years have been confirmed, albeit for totally different reasons than those from which they arose; some persistent theories on gold loss have been debunked, and some new ones have been developed. Blast optimisation (the means by which desired fragmentation is achieved) has been based on tailoring energy to rock characteristics in an innovative packaging design for explosive charges. Other beneficial consequences arising from the work include increased production volume and gold output, a decrease in milling consumables, and the Mine Call Factor is being maintained at a level previously thought to be unachievable. This is very much a ?work in progress?, and it is empirical in its approach. The authors are the first to recognise that they have yet to determine in absolute measures why some of the innovations have had the effect that has been observed. Also that there other factors which may contribute to the result, but which have not yet been examined. Nevertheless, publication of the work completed so far is felt to be justified; firstly on the basis of the achievements themselves, and secondly for the benefit of others in the industry for whom similar problems exist. Statistical reports of the effects on the business are included at the end of the report. Detailed laboratory test results have been separated into an appendix, leaving salient graph and tabulated data in the main text. For ease of reading, units of measurement for particle sizes below 1mm are described in microns, but millimetres have been retained for those at that size or greater.

Environmental impact assessment (EIA) in South Africa is administered by the Department of Minerals and Energy (DME) for the mining industry, and the Department of Environmental Affairs and Tourism (DEAT) for all other sectors. Thus far, EIA research has focused on the process under the auspices of DEAT but none has focused on the EIA process that has been mandatory in the South African mining industry since 2004. Using the Lee and Colley(Lee et al.13) review package as a basis, a review model specifically tailored to the needs of the mining industry was applied to review the quality of a sample of 20 environmental impact reports (EIRs)approved by the DME. Results reveal that 85% of the EIRs are of a satisfactory quality. Presentational and descriptive components generally achieved higher quality grades than the analytical components such as impact magnitude and alternatives. The results show that in spite of some areas of weakness, and in spite of being conducted in terms of different legislation, EIR quality in the mining sectors appears to conform to the overall standard of quality of EIRs in other sectors in South Africa, and is also on a par with quality abroad. Hence, despite the criticism that DME is usurping the role of DEAT, it is concluded that EIRs of comparable standard are being produced, and that the quality of EIRs in the mining sector do not provide supporting evidence for this criticism. However, EIR quality is only a single aspect of EIA effectiveness, others including action and implementation of EIA proposals and mitigation measures.

The paper describes the design options available for the simultaneous production of liquid sulphur dioxide, via cryogenic condensation, and sulphuric acid in a sulphur-burning sulphuric acid plant. The impact of the operating conditions of the cryogenic condensation on plant capital and operating costs are discussed, with the main focus on the optimization of the most important economic and operative drivers of the non-ferrous mining industry, such as energy efficiency, reliability, and availability. A case history relevant to an integrated sulphurburning plant producing liquid sulphur dioxide and sulphuric acid, recently started up in the Democratic Republic of Congo, is described. The Objana Cement Plant is located in central Nigeria, approximately 200km south of capital city Abuja (figure 1). It is the second largest cement plant in Africa, and the fifth largest in the world [1]. The selected mining location is unique as it has all the major raw materials (except gypsum) in close proximity. This includes limestone, clay, marl, laterite soil, and laterite iron. [ ] The plant has a capacity of 5 million metric tones per year (~15,000 tones per day). A 135 megawatt gas-fired power plant, with 90 km of natural gas pipeline, was constructed to power the plant. The total project cost is approximately 1.2 billion US dollars. The lifeline of the plant is two overland conveys totalling 7.7km in length. The first 800m conveyor is relatively mundane. The second conveyor however, is unlike any other troughed belt conveyor in the world. It 6.9km length transports 2,400 T/H and operates at 5.0 m/s. Its ?snake? profile consists of 11 vertical cuvees, and four horizontal curves. The last of which is 2,000m in radius, has a length of 2.2km, and is located at the high tension head end of the conveyor. Although these specifications are noteworthy, the unique feature of this system is that it is entirely elevated from head to tail using a triangulated truss gantry structure (figure 2).

Tungsten carbide is a fine grey powder. It can be formed into shapes by compacting with the addition of a binder. Spherical particles are generally preferred in additive manufacturing as they pack together more efficiently than non-spherical particles, promoting a uniform powder bed density, better flowability, and elimination of internal cavities and fractures, resulting in a better quality of final product. The particle shape of powders can be transformed into spherical through the process of spheroidization. However, due to its high melting point, tungsten carbide could be difficult to spheroidize. Tungsten carbide was spheroidized using an inductively coupled radio frequency plasma at various plate powers between 9 and 15 kW. The influence of additional H2 in the sheath gas on the chemical composition of the tungsten carbide product was also investigated by means of XRD, which indicated that WC is converted to W2C at higher H2 concentrations. Optical analysis of SEM micrographs indicated that the spheroidization ratio increased with increased plasma energy.

Turbulence in mechanical flotation cells, achieved via an impeller, plays a key role in keeping particles in suspension, dispersing air bubbles, and promoting particle-bubble collision. However, studying the hydrodynamics of a flotation cell is not a simple task, due to the complex nature of flotation systems which are opaque, turbulent, multiphase and polydisperse in terms of particle and bubble sizes. In this paper we study the impact of impeller design modifications on the hydrodynamics of a continuously overflowing bench-scale flotation tank. To this end, two different impeller designs, with and without a stator, were assessed using Positron Emission Particle Tracking (PEPT). This allowed the authors to determine, for the first time, the effect of an impeller design on the behaviour of both hydrophobic and hydrophilic particle tracers. It was experimentally observed that the use of a stator modifies the hydrodynamics within the flotation cell, distorting the lower mixing loop that is characteristic of axial impellers. The role of the stator in dissipating turbulence results in reduced particle velocities outside of the impeller-stator region. These results have important implications for flotation cell design and are discussed in the context of the impact that different designs have on particle movement, flotation hydrodynamics and, ultimately, flotation performance. The utilization of software is now inherent to virtually every activity along the mining value chain. However, apart from the software survey done by Gibbs in the 1990s and work on the extent of diffusion of information and communication technology (ICT) in the South African platinum sector by Mugodi and Fleming in 2003, the nature and extent of software utilization in the South African mining industry has never been evaluated. The Mine Planning, Optimisation and Valuation (MPOV) Research Group in the School of Mining Engineering, University of Witwatersrand, therefore initiated a project to collate and analyse the current utilization of software in the South African mining industry. This was done through the development of a web-based database of the relevant software. Snowball sampling was used to collect the data because the South African mining industry is diverse and software utilization is fragmented across and within the sectors of the industry. The data was then organized into distinct categories so that the information from a variety of sources could be evaluated on the same basis. A beta version of the database can be accessed online through a user-friendly front-end platform at http://db.mining.wits.ac.za. The database is expected to help at least 13 educational institutions with decisions on facilities and training that are vital to the education of mining and mining-related professionals. Exploration, mining, and consulting companies will also benefit from information in the database relating to availability and useful combinations of software solutions. The database is also strategic to software providers by providing a better understanding of their respective relative market share along the mining value chain. An analysis of the data collated in this research shows that about 77% of the software users are mining companies, 17% are consulting companies, 3% are mineral exploration companies, and the rest are software providers and educational institutions. The software used in the South African mining industry is largely provided by Gemcom Software International, MineRP Solutions, and MRM Mining Services. CAE Mining, who in 2010 acquired the Datamine Group providing Datamine software, is also widely acknowledged as a major software supplier in South Africa, but data from them had not been obtained at the time of producing the beta version of the database due to proprietary constraints. The work reported in this paper is part of an MSc research study in the School of Mining Engineering at the University of the Witwatersrand. Uranium in the tetravalent state has very low solubility in acid and alkaline solutions and needs to be oxidized to the hexavalent state to become soluble. In acid leaching of uranium the uranium is oxidized by ferric iron, which in turn is reduced to ferrous iron. The reduced iron needs to be oxidized to the ferric form to allow the uranium dissolution reaction to proceed. This paper considers the known and proven oxidants used in acid leaching of uranium. These include manganese dioxide, sodium chlorate, hydrogen peroxide, ferric iron, oxygen and sulphur dioxide/air (oxygen). The reaction chemistry of each oxidant as well as the practical applications are considered and discussed. All the oxidants discussed work adequately in acid leaching of uranium and it is possible to engineer solutions for the use of the oxidants in acid leaching on plant scale. The availability and supply of the oxidant as well as the cost and environmental impact of the oxidant plays a major role in the selection of a suitable oxidant. The location of the plant will also have an impact on these issues.

The Kupol mill facility processed a high grade free milling gold/silver ore containing 28.2 g/t Au, 324.8 g/t Ag and approximately 0.5% pyrite during 2008 operation. Gold predominantly occurs a selectrum in the ore and silver is predominantly present in the forms of acanthite, stephanite, pyrargyrite and proustite. Mill start-up was in mid-May 2008 and the mill reached the design throughput of 3 000 tpd in October. The ore was ground to approximately 70%?53 microns. A Knelson Concentrator recovered 9.8% gold and 0.5% silver. The gravity tails reported to a cyanidation circuit that has 14 hours pretreatment and 116 hours leaching. The slurry from cyanidation was then processed by counter current decantation (CCD) thickening to wash and separate the leach residue from the pregnant leach solution. Precious metals are recovered fromthe pregnant solution using the Merrill-Crowe process. The washed CCD leach residue slurry is treated with calcium hypochlorite to destroy cyanide and then sent to the tailings impoundment. Leaching is performed with a new technology called ?CELP? (CANMET Enhanced Leach Process). The Kupol mill overall gold and silver recoveries for 2008 were 95.4% and 85.6% respectively, which were 2.8% and 7.5% higher than targets. Gold and silver extractions in the leach circuit were 94.2% and 84.5% respectively. Leach profiles indicated that gold extraction reached a plateau in the 4th tank while minor silver dissolution occurred in the 5th tank. With the CCD circuit included, total gold and silver extractions increased to 95.4% and 86.6%, respectively. Optimization of the leaching strategy made it possible to reduce sodium cyanide concentration to as low as 410 ppm without compromising precious metals extractions. Silver was effectively leached from the refractory silver minerals because CELP produced more oxidized mineral surface relative to the conventional cyanidation leached mineral surfaces. The average cyanide consumption for 2008 was 1.3 kg/t. The new leaching technology proved to be very robust and performed efficiently even with changes in feed grade and ore mineralogy. Laboratory experiments produced results that were indicative of plant performance. The robustness of the technology and the laboratory test work contributed to the success of the Kupol mill start-up.

The difference in the magnetic properties of minerals is the basis for magnetic separation. All minerals can be generally classified as ferromagnetic (strongly magnetic), paramagnetic (weakly magnetic) or diamagnetic (non-magnetic). Magnetic separation can be conducted dry or wet. The majority of the applications of wet magnetic separation in the mining industry are based on the wet drum magnetic separator. The wet drum magnetic separator has been in use for over 50 years and its design is based on a rotating drum installed inside a tank. Inside the drum are stationary, permanent magnets arranged in an arc to provide the magnetic field. These magnets can be of the ceramic ferrite type providing a low intensity magnetic field or of the rare earth type providing a high intensity magnetic field.

This paper takes a personal look, through the author?s own experiences, at the implementation of innovations in the narrow-seam, hard-rock mining environment of South Africa?s mining industry over the past 40 years. A number of examples are used to illustrate some of the successes and failures over this period. More importantly, the examples are used to illustrate that the bulk of the investment for these projects should have been applied in a manner that could have achieved more sustainable results. The use of the word ?technology? in this context is also examined, as it is the author?s contention that only measuring the performance of machinery fails to encapsulate the potential of the entire system describing the scope of the innovation being implemented. These experiences and observations are projected onto the current backdrop of upheaval in the relationship between key industry stakeholders and the sustainability challenges facing areas of the mining sector in the South African economy. The paper concludes with some opinions on where attention can be focused in order to develop new thinking that can be applied for the safe and economic extraction of the nation?s mineral wealth.

This paper shows, through a case study, the impact of multivariate grade modelling upon mine design and mine planning. A deposit explored by drill holes is considered, in which the grades of five elements (copper, silver, molybdenum, arsenic, and antimony) are of interest. Forty alternative models of the deposit are constructed by fitting the joint correlation structure of the grade variables and using conditional cosimulation. In addition, a reference model, obtained by averaging the alternative models, is also considered. The study shows that the resulting mine design (final pit characteristics and production schedules) is sensitive to the grade model under consideration, and that the design based on the reference model may not be optimal when compared to the alternative models based on cosimulation. However, when assuming a given long-term plan and extraction sequence, the grades and net present value (NPV) calculated on the reference model are unbiased with respect to those calculated on the alternative models with the same extraction sequence. The latter allow assessing the possible dispersion of the actual grades and NPV around their expected values, and are useful for the planner in order to determine the probability of meeting given production targets and of exceeding or falling short of given threshold grades. Additionally, unlike cosimulation, the separate simulation of each grade variable leads to unrealistic resource models and to biased results in mine design and mine planning. This approach should therefore be avoided, unless the grade variables are spatially uncorrelated.

The purpose of this article is to show how a representative overall equipment effectiveness (OEE) measurement can be calculated for an underground coal mining bord and pillar batch process. The calculation method, the typical losses (which include planned and unplanned availability losses, coal quality losses, and process rate losses) and the underlying logic are presented and discussed. It is argued that the current traditional underground bord and pillar mining process can currently provide a maximum theoretical OEE of only 49 per cent, while a realistic benchmark target should be in the order of 37 per cent, which relates to an average of 2400 t per shift or 1.2 Mt/a. In addition, it is argued that the current bord and pillar process is the current bottleneck to further improvement past the 2400 t per shift benchmark, and that fundamental process changes will be required to eliminate this bottleneck.

The Western Cape Mineral Processing Facility (WCMPF) is a collaborative educational initiative between the Department of Process Engineering at the University of Stellenbosch and the Chemical Engineering Departments at the University of Cape Town and the Cape Peninsula University of Technology. The primary objective of the WCMPF is to facilitate the education, development and graduation of suitably qualified engineering graduates and diplomats for the mining and mineral processing industries. In recent years the WCMPF has embarked on a number of initiatives aimed at improving the quality of mineral processing education which include, more importantly the introduction of novel ?end to end? or ?integrated? practicals. The practicals are developed around a specific mineral theme or route, which more than often includes the development of several new pilot plant practicals demonstrating key unit operations or processes in the selected mineral theme or route. The most recent mineral processing pilot plant practical programme is developed around the beneficiation of heavy mineral sands. The programme consist of the following developed pilotplant practicals: the online electrostatic separation of free flowing mineral sands using a Roche Mining Carrara high tension roll separator incorporating a Blue Cube Systems MQi in-line mineral quantifier; the production of titania-rich slag and pig iron from the smelting of ilmenite and anthracite in a 60 kW direct current (DC) plasma arc furnace as well as the mineralogical characterization of the feed and products; the continuous closed-circuit ball milling and screen classification of titania-rich slag. This paper illustrates the important role of a well-designed heavy mineral sands beneficiation pilot plant practical programme in facilitating the education and development of suitably qualified personnel for the mining and mineral process industries.

"In atomic emission and atomic absorption spectrophotometry, the sample is heated to a high temperature and thereby decomposed into atoms and ions that absorb or emit visible or ultraviolet electromagnetic radiation at energies characteristic of the elements involved. The flame test is a very simple form of this technique. The yellowing of a flame by the addition of salt, for example, occurs because the sodium in salt emits strongly in the yellow portion of the visible spectrum. These methods are especially useful for low concentrations of metallic elements in both qualitative and quantitative analysis.Interference on Iep-OES has not always been considered a serious problem, especially in the beginning, when compared with Atomic Absorption Spectroscopy. This was due to the euphoria created by the new technique. It meant that criticism was subdued. The Iep was vastly superior to the Atomic Absorption technique, that the interferences suffered by the Atomic Absorption technique dwarfed the little interferences suffered by the rep-OES technique. This is how rep-OES has had a reputation as an interference free technique."

This paper discusses pilot and laboratory-scale metallurgical test work conducted on bulk samples from a low grade heavy mineral deposit and provides an overview of basic practical metallurgical techniques applied to ascertain the suitability of existing production plants to process material from this orebody. Previous investigations have shown this specific orebody to be more challenging in terms of mineral beneficiation as it has a high gangue mineral content. Test work was conducted on targeted stratigraphic units based on lithology and assay results to enable identification of the stratigraphic units portraying quality issues. Unit specific metallurgical pilot work has never been conducted on any of the RBM orebodies and is a new field currently being explored. During this investigation focus was placed on potential quality and yield issues for ilmenite product, with particular reference to CaO quality. A basic evaluation of zircon and rutile separability was also conducted. The test work was conducted using a comparative baseline methodology with metallurgical test work methods specifically aiming at mimicking the existing production plant as closely as possible. This enabled not only the likely metallurgical performance to be assessed but also indicated whether current plant design would be suitable to process the low grade ore types into products of acceptable quality at acceptable yields. The methods and findings discussed in this paper indicate that although there is considerable variation between different units, a blended feed can be successfully processed. With unit specific metallurgical data applied to the existing geological block model, expected yields and recoveries using current plant designs could be predicted.

The MRMR Classification System was developed specifically for mining applications, namely caving operations, and is one of three rock mass classification systems used in the South African mining industry today. Increased usage of the MRMR Classification System has raised concerns that it does not adequately address the role played by discontinuities, veins and cemented joints in a jointed rock mass. To address these concerns, Laubscher and Jakubec introduced the In-Situ Rock Mass Classification System (IRMR) in the year 2000. Although the IRMR System is more applicable to a jointed rock mass than the MRMR System, a quantitative comparison of the MRMR and IRMR Classification Systems indicates that there is not a significant difference between the resultant rock mass rating values derived from the two Classification Systems.

In the chlorination process for TiO2 pigment production, blends of titania feedstocks such as ilmenite, synthetic rutile (SR), natural rutile, upgraded slag, and chloride-grade slag are reacted with coke and chlorine at a temperature of around 1000°C to form TiCl4, which is the main product, and other waste metal chlorides. TiCl4 is the main feed material for the TiO2 pigment-making process. Feeding different titania materials to the chlorinator affects the amounts of coke and chlorine required for the process, the amount of waste generated, waste disposal costs, the amount of TiCl4 produced, and bed build-up rates. These factors influence the value of the feedstock. Generally, a higher TiO2 feedstock is more valued since less waste is generated and less reagents are consumed. To quantify the impact of different feedstocks on the chlorinator, a techno-economic model was developed to describe the chlorination process and estimate process variables at steady state. This paper describes the development of the model and studies in which the model has been used to quantify the effects of using different feedstocks.

No regular monitoring of methane is required in areas of gassy coal mines outby the mining face. Methane ignitions that have occurred in mine outby areas indicate the need to provide better protection to workers. Handheld methane monitors are now used by some miners to make periodic measurements of methane at the working face. The IYONI II gas detector which is incorporated into a miner’s cap lamp and worn on a miner’s helmet can continuously provide an alarm signal whenever methane levels exceed a set level. Tests were conducted to evaluate the performance characteristics of this methane detector by measuring response times with methane gas supplied through a calibration fixture or adaptor. Other response time tests were performed with the detector in an environmental test box. Performance was also evaluated in a full scale test gallery where face methane emission and underground ventilation were simulated. Procedures for calibration by response time measurement of the IYONI II detector have been developed. In limited testing, the IYONI II detector was found to reliably detect the presence of 1 percent by volume methane.

Metal inventories are usually reported in financial statements of mining companies. However, the value of these inventories can be reliable only if the metals in stock are measured within acceptable tolerances. Reliable metal balancing requires accurate mass measurement, sampling, and chemical analysis. Many mining companies are usually unable to validate the accuracy of metals in inventories at the end of their financial year. This is mainly due to poor mass measurement, sampling, and chemical analysis practices. This has an adverse impact on metallurgical accounting and metal valuation. In addition, it puts a lot of stress on external auditors, who have the duty to recommend the approval of the financial statements to the board of directors. Although a full value chain of metal reconciliation includes the accuracy of Mineral Reserve definition and grade control at the mine, this paper discusses the implementation of best practices for mass measurement, sampling, and chemical analysis at processing plants. This is an important aspect of sampling and reconciliation that is required in order to improve the reporting of inventories in the financial statements of public mining companies.
