The copper tankhouse at Rustenburg Base Metals Refinery is an essential component of the Anglo American Platinum value chain. The tankhouse uses starter-sheet technology that was adopted in the 1980s, so dependence on manually intensive labour and overall operational excellence has a significant impact on process performance. An efficient, stable, and sustainable electrowinning process contributes to minimising energy consumption and reducing operational costs, and enables improved product quality and increased throughput. Historic performance of this tankhouse has often been suboptimum over prolonged periods. An in-depth operational review of performance from 2018–2024 was carried out to understand challenges, risks, and high-impact factors that contribute to poor performance. Implementation of adherence to fundamental operational basics identified from global best practice, such as the frequency and quality of cell cleaning and maintenance, preventing backlogged harvesting or maintenance, preserving cell-top furniture conditions and integrity of electrodes, preventing short circuits and poor current distribution, and maintaining a high level of operational discipline, has since contributed to an era of exceptional performance. Root-cause analysis fault trees pertaining to poor current efficiency and high scrap rate are summarised. Current efficiency has significantly improved since 2021, now consistently exceeding 88%. The copper scrap rate, previously believed to be limited to a minimum of 4%, achieved a historic monthly low record of 2.06% in 2023. Chemical and physical quality has considerably improved, and cathodes exhibit minimal morphological defects.

We present a discrete event simulator, TSJSim (Truck-Shovel JaamSim Simulator), for evaluating the stochastic and dynamic operational variables in a truck-shovel system. TSJSim offers four truck allocation strategies: Fixed truck assignment (FTA), Minimizing shovel production requirement (MSPR), Minimizing truck waiting time (MTWT), and Minimizing truck semi-cycle time (MTSCT) including the genetic algorithm (GA) optimization and the frozen dispatching algorithm (FDA) optimization rules. Multiple decision points along the haul routes for all the trucks close to the decision points were included in the model. The simulation results indicate that the trends associated with production tons and queuing time utilizing the four truck allocation strategies (MSPR, MTWT, FDA, and GA) all demonstrated similar patterns as the fleet size varied. As the system fleet size increased, the system production tons under these strategies at first increased significantly and then remained relatively constant; the queuing time relating to these strategies showed a positive relationship with the system fleet size. The bunching time decreased when the truck allocation strategies were applied in the model. In the simulated truck-shovel network system with multiple traffic intersections, by assigning the trucks at the intersections, both productivity and fleet utilization increased.

Keywords: Pyrometallurgy, blast furnace, slag viscosity, slag liquidus temperature, phase equilibria The viscosity of molten slag in blast furnace operations is an important process variable, influencing the rate and location of reactions inside the furnace, as well as the ease with which the final slag could be removed from the furnace. To optimize these processes, it is necessary to estimate the slag viscosity and liquidus temperatures as accurately as possible, and know the target values. Models to predict viscosities and liquidus temperatures, incorporating phase equilibrium calculations, have been developed and validated with measured data. Various diagrams have been developed to illustrate how the properties vary with composition and temperature, including pseudo-ternary diagrams of SiO2-MgO-CaO-Al2O3 for viscosity and liquidus temperature. Models were also applied and methodologies developed to analyse historical blast furnace operations and determine target values.

The two methods for calibrating the parameters K and (alpha) for use in Gy’s equation for the Fundamental Sampling Error (FSE)–, Duplicate Sampling Analysis (DSA) and Segregation Free Analysis (SFA)–, are described in detail. A case study using identical broken reef material from a Witwatersrand-type orebody was calibrated using the DSA and SFA methods and the results compared. Classically, the form of Gy’s equation for the FSE raises the nominal size of fragments given by dN to the power of 3. A later modification of Gy’s formula raises dN to the power (alpha), the latter term being calibrated with the coefficient K in the DSA and SFA methods. The preferred value of for low-grade gold ores used by sampling practitioners in the mining industry is 1.5. A review of calibration experiments for low-grade gold ores using the DSA and SFA methods has produced values of K that vary between 70 and 170 and values of in the range 0.97 to 1.30. The average value for is shown to be 1, rather than 3 as originally proposed in the classic form of Gy’s equation or the industry-preferred 1.5. It is suggested that for low-grade gold-bearing ores the equation for the FSE should raise dN to a power of 1. Such an equation for the variance of the FSE greatly simplifies the characterization of gold ores, now requiring only the calibration of K for a given mass and established fragment size. The implications of the simplified equation for the heterogeneity test are that, provided the fragments have been screened to within a narrow size range, any particular size will return a value for K that is acceptable for use in the sampling nomogram.

Unexpected equipment failures lead to financial losses due to production disruption. Time-based maintenance, based on checks over regular time periods, has been employed to minimise disruption. However, the improvements it can offer are limited as it may lead to unnecessary service of healthy equipment or missed failures occurring between service intervals. Condition-based maintenance (CBM) provides a further improvement to equipment reliability by detecting faults and predicting remaining useful life (RUL) based on equipment health monitoring. Its application in the mineral processing industry is hindered due to the high cost of health monitoring equipment. In this study, two stochastic process models, the adaptive auto-regressive model and the gamma process, are compared in their ability to forecast the degradation state and to provide RUL prediction. The gamma process model was found to be effective in both tasks. Due to its simplicity and minimum hyperparameters requirements, it is proposed to use the gamma process as a baseline for comparison with other models. This paper focuses on developing a comprehensive and pragmatic information technology (IT) strategy for low-margin construction activities. This forms part of the realignment of the general business strategy, and refocusing the operational model. The main elements of the IT strategy formation are analysis of the current IT environment in terms of software and hardware, carrying out a gap analysis, and developing individual functional digitalisation strategies in construction execution based on Building Information Modelling (BIM), business administration processes, communication, business intelligence (BI) and reporting, and data security. Further, substantial emphasis is given to the sustainable strategy implementation in terms of hardware and software readjustments, their integration, user training, and defining the way forward.

Present day capital costs are analysed for a 2 000 metric tonne per day (MTPD) pyrite burning plant and compared with a sulphur burning plant of the same capacity. Power, raw material and steam production rates are then compared for the two facility types. A sensitivity analysis is conducted to highlight the impact changing sulphur, pyrite, capital and operating costs have on the relative economics of these feeds. Technological improvement effects on capital cost and energy recovery are also discussed. Besides the steam produced from the burning of pure sulphur or pyrite, plants using an advanced form of heat recovery can produce up to 10 bar steam using heat from acid formation. The quantity depends on the overall water balance which is influenced by such factors as gas strength and product acid concentration. Modern materials and innovative process design also improve the ability to increase the high pressure steam from the roaster boiler in pyrite plants above the traditional 1.25 kg of superheated steam per kg of acid produced.

The mechanical behaviour of schistose sedimentary rocks such as slate show a great amount of anisotropy. Hence, the schistocity plane is essential when investigating the mechanical behaviour of such rocks. The presence of such rocks in civil projects causes non-symmetric deformation and their behaviour is unpredictable. In this research, the anisotropic strength behaviour of slates is studied. Uniaxial and triaxial tests were conducted on specimens having orientation angles (ß) of 0, 30, 45, 60, 75 and 90 degrees. The triaxial tests were done at confining pressures of 3, 5 and 10 MPa. The effect of anisotropy on uniaxial and triaxial strength, cohesion, angle of internal friction and Hoek and Brown's m and s constants were investigated. The results indicate that the strength of slates in uniaxial and triaxial compression exhibit a U-shaped anisotropic behaviour. In-order to evaluate the most suitable criterion for predicting the anisotropic strength of rocks in uniaxial and triaxial compression, an investigation was carried out on various criteria. In uniaxial compression, the Liao and Huong and Ramamurthy criteria had good agreements with the test results. In triaxial compression the Hoek and Brown and Mc Lamore criteria had better agreements with the test results. It should be noted that in-order to utilize these criteria, a large number of tests must be carried out. However, as the Ramamurthy criterion needs fewer test results, it can be the most suitable for investigating the behaviour of anisotropic rocks in triaxial compression. The study was intent on assessing the socio-economic impact of a zinc mine in South Africa through the application of people-centric digital tools using a case study research methodology. The global mining industry is undergoing significant technological shifts to modernize, improve operational sustainability, and align with the environmental, social, and governance (ESG) agenda. While the case study mine is a more modernized mine, continuous improvement around the ‘social’ pillar becomes critical, and to this end application of people-centered digital tools presented as the vehicle to understand community needs and impacts. Despite considerable annual corporate social investment by mines annually, the overall impact or social return on investment is marginally understood. Towards contributing to addressing this gap, digital ESG ‘social-related’ data gathering tools for mines decision-making were developed, including the training-needs assessment tool, community-social needs assessment, small, micro, and medium enterprise (SMME) communications and engagement tool, digital leadership competencies gap assessment tool, and change management blueprint, which further allowed for customization to the mining context. Hence, the novelty of this paper relates to applying digital tools to provide real-time information of the needs of a community, both socially and economically. The findings suggested that these digital tools enabled gathering of information for the establishment of regional and operational baselines towards enabling of social investment returns in relation to socio-economic transformation development interventions. These tools have been applied to a zinc mine context, with lessons and experiences obtained through this study, invaluable to the application of these digital tool in other mines in South Africa. The study was conducted in September 2023 across five host communities, surrounding the zinc mine, in the Northern Cape region, with 120 participants involved in the application of three relevant community-related digital tools, which included the training needs, community-social needs, and SMME communications and engagement tools. It was evident that the digital ESG tools could be used for data gathering for the mine’s informed decision-making and allowed for securing of insights on community needs in near real-time, and further proved practical for community use.

Background The CSIR Division of Mining Technology assumed responsibility for the operations of the Hoist Rope and Mechanical Test Laboratories at Cottesloe in April 1999. The laboratories were previously the responsibility of the CSIR’s Division of Manufacturing and Materials Technology, before which they fell under the National Mechanical Engineering Research Institute (also of CSIR). As the focus of this conference is on safety in mines research institutes, it was thought appropriate that this paper should review some of the activities at Cottesloe and its role in supporting mine safety strategies.

Kamoto Copper Company is a copper cobalt mining company established in Lualaba Province of Democratic Republic of Congo under a Joint Venture between Glencore PLC and Gecamines (the state-owned mining company). Operations consist of underground and open pit mines, a concentrator producing sulfide concentrate and oxide ores milled slurry, and a hydrometallurgy plant producing copper cathode and cobalt hydroxides from concentrate and ores. The production capacity is 300 k/a of copper cathode and 35 kt/a of cobalt hydroxide. Since Q4 2020, the Luilu hydrometallurgy plant has experienced operational instabilities due to increase in proportion of dolomite in the ore mined and fed to the plant. This was diagnosed by the significant increase in calcium grade in ore and acid consumption, continuous foaming, and overflow of tanks with subsequent adverse impact on equipment availability due to corrosion caused by acidic spills, structure integrity, and safety concerns around the acidic slurry spills. Production was adversely impact due above equipment availability and often throughput restriction to mitigate the foaming and overflows. A high gangue-acid-consuming ore management programme was developed with the aim of mitigating these impacts. The programme included: (i) use of defoamer agent in leach to stop foaming and overflow, (ii) design of a mechanical solution to leach foaming and overflow, and (iii) froth flotation for copper and cobalt minerals separation from dolomite. Only option (i) is presented in this paper. Through laboratory testwork, pilot-plant testing, plant trial, and full plant implementation, Kamoto Copper successfully implemented a defoamer agent (Kemfoam X9980) dosing at leach, resulting in significant reduction in foaming and overflow of leach reactors and countercurrent decantation thickeners. The optimum defoamer dose rate obtained was 20 mg/L. Since then, the Luilu recovered its operational stability, the corrosion of critical equipment ceased, and availability improved as the acidic leach slurry spills ceased. The constraint on throughput due to leach foaming was addressed and the frequency of sliming events in the thickeners was significantly reduced as the foaming on the supernatant surface ceased, with subsequent significant reduction in interfacial crud in solvent extraction.

For the more economical excavation of tunnels in underground mining activities, the selection of mechanised excavation machines (such as roadheaders, electro-hydraulic drills, etc.) and the analysis of performance prediction that can be used in estimating machine energy consumption have been subjects of research from past to present. One of the parameters to be considered in studies examining these methods, is the grinding process. The success of increasing efficiency in grinding is expressed by a reduction in energy consumption. The goal of a grinding process is to maximise the grinding amount at the appropriate grinding size while minimising the energy consumption per tonne of the fragmented material. Today, the depletion of high-grade ore deposits has largely directed the mining industry towards low-grade but large reserve ore deposits. This shift has particularly increased the importance of the grinding process, as it is dependent on particle liberation. Grinding is a critical step in reducing the mineral to the appropriate size, and energy consumption poses a significant challenge in this process. As a result, researchers have conducted various studies focusing on energy efficiency and cost optimisation in this field. In this study, the grindability of 7 different coal environment rocks (sandstone, siltstone) from the Zonguldak Basin, Uzulmez Region was investigated. For this, Hardgrove Grindability Index and Bond Work Index tests were conducted. While determining the relationships between grindability and other parameters, the results obtained from the Hardgrove Grindability Index (HGI) test were used. The energy values found in the Bond Work Index (BWI) test were used to evaluate the excavatability of the rocks. Additionally, tests for strength, hardness, drillability, and abrasiveness were conducted to observe the impact of other parameters on grindability. Considering the results obtained from the experiments, significant relationships were found between the grindability of the rocks and other parameters.

Ensuring that all the head ropes on a multi-rope friction winder share the load equally has been a design and maintenance issue since they were first developed. Accurate machining of the rope grooves is necessary to meet this objective. Early analysis of the change of rope loads for ropes in grooves that are mismatched in depth treated the grooves as rigid. Groove depth tolerances deduced from this analysis are stringent and difficult to achieve in practice. Test work indicated that the inherent flexibility of groove lining materials alleviates the load-sharing problem. However, no analysis of rope load changes due to mismatched flexible grooves has been published. In this paper we develop new equations for the rope load variation for flexible grooves. By allowing flexibility to reduce to zero, the corresponding rigid rope groove equations are obtained. New criteria for tolerable groove depth variations are developed from this analysis, which depend on the flexibility of the groove lining material.

High carbon ferrochrome production process is energy intensive, consumes approximately 3300-3400 kWh per ton of metal produced. This amounts to ~ 34% of the total ferrochrome production cost. The power costs in India are almost 4 times greater than the leading ferrochrome producing countries like South Africa. Hence there is a need to look for alternative sources of energy. In ferrochrome making process large volumes of high concentration CO gas (~ 85%V) is developed at ~400-5000C, which if combusted within furnace represents high potential for significant electrical energy savings. In a typical heat in the state-of-the-art submerged arc furnace, about 34 kmol of CO gas is generated per ton of ferrochrome metal, which, if post combusted to CO2, represents 7620 MJ of energy. Post combustion of the evolving CO (and H2) gas to CO2 can be achieved by providing additional oxygen before the generated CO gas leaves the furnace. In this paper, a concept of post combustion in submerged arc furnace as potential source of significant electrical energy saving in ferro-chrome making process has been explored. The prospects and limitations of the same are discussed. The value of this paper lies in its attempt to explore the post combustion application to submerged arc furnace with an objective of significant reduction in electrical energy consumption in ferrochrome production process.

Underground coal gasification (UCG) is becoming more popular as the reserves of good quality, mineable coal are starting to diminish, and yet the global energy demand from coal is still increasing. The purpose of this research project was to investigate cavity formation within a coal block due to the combustion reactions in the context of UCG. The cavity plays a pivotal role in the UCG process, as it is essentially the gasification reactor. Cavity formation in an in situ gasification process using the forward combustion linking method (FCL) had been investigated, and a laboratory model was created to simulate the process. The experiment was performed by drilling a U-shaped tunnel into a coal block, which was then combusted internally with air that was fed through an injection hole. A heating element (at approximately 500°C) was used to supply the required heat for combustion at the base of the injection well. The coal blocks were analysed using micro-focus X-ray tomography. The tomography results showed that the coal tended to crack along the bedding plane after a short duration of combustion, due to either the formation of clinker or the expansion of swelling vitrinite along the horizontal tunnel. The deposit was thicker at the base of the injection well compared to the base of the production well; this may have been caused by the turbulence of the air flow and the relatively high oxygen concentration at the base of the injection well. A comparison of the results with work by Daggupati et al. (2010) showed the same trend, despite the slightly different methodology applied.

ABSTRACT: In the south of the Island of Gran Canaria (Spain) there appear layers of swelling clays inside volcanic formations of a fonolitic type, down to depths as low as 500 m, with thicknesses of 1 to 3 m. Two tunnels (each of length 1,500 m) have been built in these zones (ignimbrites and swelling clays), work on which started in the ‘70s. The construction has been influenced by phenomena of expansivity and decompression. Presented below are the problems that arose, the field and indoor studies conducted and the numerical optimisation of the lining. ZUSAMMENFASSUNG: Im Süden der Insel Gran Canaria (Spanien) kommen im Inneren vulkanischer Formationen phonolithischen Typs in Tiefen von bis zu 500 Metern 1 bis 3 Meter dicke Blähtonschichten vor. In diesem Gelände aus Schmelztuff und Blähton begann man zu Beginn der siebziger Jahre, zwei Tunnel von jeweils 1.500 Metern Länge anzulegen. Die Bauarbeiten standen unter dem Einfluss von Dehnungs- und Dekompressionserscheinungen. Der folgende Text enthält eine Darstellung der aufgetretenen Probleme, der durchgeführten Feld- und Laborstudien und der numerischen Optimierung der Tunnelauskleidung. RESUME: Dans le sud de l’Ille du Gran Canaria (Espagne) on a détecté des couches d’argile gonflante dans l’intérieur des formations de roches volcaniques fonolitiques, à la profondeur autom des 500 m, avec épaisseur de 1 à 3 m. On a perforé deux tunnels (de longueur 1.500 m chaque un) dans cettes zones (igniumbrités et argiles gonflantes), chantier qui comenza pendant les 70’. WeissThe reasons for failure of computer applications in the mineral industry and the direction of future developments.The Chairman opened the discussion by elaborating on the disappointment felt by some authorities with the lack of progress in the application of computers in the mineral industry during the last ten years, and posed the question to the panel : 'Do you agree that the computer age has not come up to expectations?'Mr Langton said that although there seemed to be a tremendous amount of brainpower applied to the theoretical side, he thought that the production men had not got all the help from computers that could have been given to them. The computer, said Prof Griffiths, is as yet a new tool which should not be used to do old things in old ways. To learn to use the computer will take time. After all, he said, it had taken 400 years after the introduction of the printing press to achieve general literacy, and perhaps it will take 40 years after the introduction of the computer to achieve `numeracy'.In Mr Weiss' view, the reason for the feeling of disappoint¬ment lay in the focussing of attention on the computer. The blame, if any, lay with the people surrounding the computer, that is, the analysts and programmers, to whom the emphasis should be shifted.Prof Hawkins said that he thought that some applications of the computer in the mineral industry had been successful, such as, for example, the compilation of payrolls. Reasons for failures in other areas were to be sought in the fact that the people connected with computers had failed to realise that they were merely part of a system. They had not understood the power structure of the organization which their work tended to change, and were therefore not prepared for the inevitable conflict with the production men.In Mr Splaine's view the production man had not received the assistance he could have had from the computer people because he may possibly not have allowed this to happen.Prof Bleksley concluded from these opinions that the promise which computers had ton years ago had not been fulfilled and added that the opinions expressed by the panel had intruded on his next question which was: 'Is the reason for this that people are involved?Prof Hawkins elaborated on his previous theme, namely, that of computer people in relation to management. Com-puter people, he said, were trying to impose change on management but were not prepared to share the responsibility for these changes. In fact, they wanted their work to be distinct and separate, and, as far as management was concerned, changes would be made when management believed that these would be less agonizing than no change at all."

PorterIn introducing his paper, Mr Roman said that whereas in manufacturing plants the yearly production levels were usually chosen to produce the largest annual cash flow, in a mining operation, the raw materials (ore) were exhaustible so that the production had to be scheduled to maximize the total net present worth of the operation. This optimum production schedule could be determined by using dynamic programming. The required information was readily available to management at most mines. The 'possible operating range' of production rates lay between the rate with the highest profit per ton. and that with the highest profit per year. The optimum production rate started typically at the top of this range and decreased slowly as the deposit was depleted.Dynamic programming was used to determine several production schedules for a hypothetical mine-mill complex. The effects of changes in the ore grade estimates, size of deposit and acceptable rate of interest on the production schedule were taken into account. Apart from the fact that the net present worth of the overall profits was larger than that obtained by conventional methods, it appeared from the cases studied that the amount of metal recovered was also greater.Dr it P. King commented that this was a very interesting application of dynamic programming. He pointed out, however, that the market price of the metal was likely to vary significantly and randomly during the life of the mine, and he suggested that the problem should, therefore, be reformulated as a stochastic dynamic programming problem.If the price of the metal rose to abnormally high levels, a much higher than normal production rate could be expected. The results of analyses given in Table 5 showed that the production rate was a function of market price. In his view the stochastic problem could be solved just as easily as the deterministic problem.In reply to a question by Dr King as to whether the function relating recovery to production rate (Table I) was based on real data, the author replied that it was based on the results of an analysis conducted at the Union Carbide Corporation's Pine Creek tungsten mine in California.Dr D. M. Hawkins stated that costs were incurred when the production rate was altered, for example, in appointing or laying off staff, and that in practice it may be necessary to take these costs into account in finding the optimum production rate. Mr Roman replied that, while normal administrative costs were accounted for, the additional costs incurred in appointing and laying off staff were not taken into account."

The thermal properties of manganese raw materials such as ores, sinters, and briquettes, are among the many factors that determine the amount of energy needed for processing. Thermal expansion, thermal diffusivity, conductivity, and apparent specific heat capacity of solid samples and compacted powder samples of manganese ores were examined from room temperature to 1000 °C. The effect of porosity (of the materials used) on the thermal properties was also investigated. The laser flash method and a pushrod dilatometer were used.
