Online analysis of continuous and batch processes has seen a dramatic increase in recent years, with examples ranging from petrochemicals to pharmaceuticals, to industrial biotechnology and food and drink. The particularly challenging environment of alumina processing has meant that instrumentation needs specific features and characteristics to be truly suitable, features such as: robustness, resistance to caustic conditions both in the analyte and the ambient environment, and reliability for long-term continuous use. Here we present the development of a novel FTIR spectrometer that achieves these requirements through the use of a static optics arrangement of mirrors, and stable diamond-tipped light-pipe probe. Firstly we give a very brief explanation of spectroscopic analysis, and the difference between FTIR and other infrared methodologies. Next we outline the novel arrangement of mirrors required to produce an interferogram without moving mirrors, and compare the benefits and drawbacks of this approach instead of conventional designs. We then share the results of laboratory analysis of synthetic Bayer liquors, with detection limits for aluminium hydroxide, sodium hydroxide, sodium carbonate and various sodium salts of organic acids. We then share the results of analysis on production samples, both in idealised laboratory conditions and then online in the process itself. Lastly we present work on in situ ultrasonic descaling solutions to avoid scale build-up and provide continuous cleaning of the probe – preventing the need for probe removal and manual cleaning.

Occasionally additives are used in the wet processing of iron ore tailings and slurries, for examples, in the thickening of tailings with flocculant to recover process water, and in the smooth pumping of concentrated slurries. They can mitigate slurry behavioural issues that could significantly affect the plant operation and production. The nature of iron ore business requiring the plant to have a high throughput to be economical, large amounts of slurries are therefore processed every day. The quantity of additives needed will correspondingly be large and so are the associated costs. This could have a significant impact on the plant profitability. If additives are used they must be very costeffective. NaOH is among the lowest cost chemicals available, at ~US$400 per ton. In this paper we will look at use of composite additives involving phosphate compounds with NaOH added to reduce the cost, for the control of iron ore slurries rheology. The NaOH worked synergistically with the phosphate compounds. The effectiveness of these composite additives in viscosity reduction can be neutralised by another cheap additive such as lime or a Ca(II)-based salt turning the slurries back to being a paste. Tailings paste is an ideal material for safe storage in the dam. These composite additives can also be used to facilitate the recovery of iron ore at commercial grade from tailings (Leong, 2020a, 2021a).

This paper details the implementation of a new type of grade control system at the Black Star open cut mine in Mount Isa, Queensland. It explores the site requirements for grade control, what as previously in place and what the site required moving forward. It also details some of the features of the system installed and why it was chosen over other grade control systems available. Black Star open cut mine has been in operation since late 2004, and was developed to extract the surface extents of the Ag-Pb-Zn mineralisation previously mined in the Isa Lead Mine. Black Star is currently mining seven distinct orebodies in and around active void hazard zones and hence, its grade control requirements are very detailed and complex. The implementation of a new system to manage the model update and block out processes was, therefore, of critical importance to the site and required a detailed understanding of the requirements of the entire mining team from drilling through to geology, survey and production. Having previously run the grade control process using site specific æblack boxÆ scripts and macros, Black Star needed to implement a more open, auditable and flexible system, which allowed the geologists to control the process and make strategic changes as the situation demanded. MineSightÆs Axis Grade Control, with its flexible, generic framework for managing the process, met these demands. "Even with the cyclic nature of mining, when it comes down to it, the bottom line is that whatever direction the commodity market is going there is always a desire to improve the economics of an operation in order to deliver a greater return to investors. Adapting to market pressures by introduction of an operational process change can often have a downstream impact. What may be less obvious is that reconciliation can play an important part in measuring the effectiveness of many operational changes. Through the adoption of best practice reconciliation and related comparisons, it is possible to measure the impact of changes across the mine value chain and identify variability that may have been introduced. Using analytical business improvement tools, examining and monitoring planned changes can be crucial in understanding whether the introduced changes have been effective and whether they have provided the expected result. "Sustainable development has become an issue of ever increasing importance to the mining industry. The Ernst & Young (EY) mining industry risk radar regularly shows several sustainability elements in the top ten risks, with social license the number three risk in the 2014/15 survey. This is supported by the Fraser Institute survey results of 2013 showing that 36 per cent of responding companies indicated public opposition had affected their permitting and approvals process.Addressing these issues in a strategic way across a mining business that is then translatable to actions at operational level has remained an elusive goal in the industry. In addition the environment and community issues are commonly viewed as somewhat separate from financial and production issues and as a compliance cost rather than a value add. In their Harvard Business Review paper of 2011, ‘Creating Shared Value’, Porter and Kramer outline changes in thinking required for companies to improve their business sustainably through considering the societal issues impacted by their operations and products. Along the lines of ‘doing more with less’ companies’ value chains can be redefined to reduce energy, transport, water or other resource usage leaving additional resource for societal usage and/or reducing environmental impacts. This paper explores the linking of the holistic Five Capitals-based approach with the creating shared value (CSV) concept to help businesses unleash the benefits of innovation. Previous papers have demonstrated the potential for Five Capitals approach to create strategic value through sustainable development. Building on previous work, this paper provides an overview of the current status of holistic approaches to mine management and presents the application of the CSV concept on an African mine currently undertaking capitals-based strategic planning. In order to meet export sales requirements from 1983 onwards, Amcoal developed a new underground mine in the Witbank area of the Transvaal. The mine was required to produce 5 million tons of run of mine coal per annum giving rise to 4 million tons of saleable products. A description of the coal processing plant is given with comments on design philosophy and design parameters. Main features of the coal processing plant are the raw coal handling facilities, centralised control and data capture and the loadout station. The management systems applied during the commissioning period are described. The difficulties experienced and their solutions are discussed. Commissioning was concluded with an independent plant performance test.

The measurement of error in assays collected as part of a mineral exploration program or mining operation, including errors introduced during sampling, sample preparation, or geochemical analysis, historically has been undertaken in a variety of ways. Different parameters have been used to describe the magnitude of relative error and each of these parameters is related to the standard measure of relative error, the coefficient of variation. Calculation of the coefficient of variation can be undertaken in a variety of ways; however, only one produces unbiased estimates of measurement error: the root mean square coefficient of variation calculated from the individual coefficients of variation. Planning for a circular economy allows for previously untapped market opportunities to be explored, resulting in new, innovative revenue generating opportunities, while also reducing environmental impacts. In particular, rare earth elements (REE) are in rising demand as they are key components of over 200 products across a wide range of applications (Xie et al, 2023) including renewable energy technologies. There is a geographical disparity in deposits, with China being the top producer, generating 70 per cent of global production in 2022 (Laboure, 2023). This single dominating source has created supply chain concentration and hence supply risks for other nations, providing a driver for finding alternative sources, such as mine-influenced water (MIW) and tailings. In this study, Isle presents a robust due diligence methodology for undertaking a global horizon scan into REE recovery technology, for a large mining company, from tailings decant water on a specific site. Previous studies of the tailings decant water at this site had shown potentially significant concentrations of both heavy and light REE, but challenges such as high flow, very low pH and high concentrations of iron had previously made recovery unfeasible. Due to these challenges, the horizon scan focused on technologies that had the potential for selective recovery, despite the challenges with water quality, and considered a range of Technology Readiness Levels (TRLs). This included an adsorption-based process that has the potential to selectively separate individual REE, and a polymer based selective flocculation technology.

Over the 40 years that the author has been engaged in the Australian underground coal mining industry, there has been a continuous improvement in safety performance as the sector has grown in size and productivity. The underground environment hosts many hazards with significant risk profiles that are kept in check by effective health and safety management systems that have evolved largely following major underground disasters. Observations are made on the changes observed for specific aspects of the underground coal sector, with particular reference to ventilation issues, and predications are made as to the needs of the future.CITATION:Robertson, B, 2013. The largest oil sand deposit in the world is located in Alberta, Canada, with a total proven reserve of 2.5 trillion barrels of oil. The water based extraction process is currently being used in commercial operations to recover bitumen by flotation from oil sand ores. A recognised challenge in bitumen extraction is the reduced bitumen recovery when processing ores containing high fines content or æweatheredÆ oil sand ores, collectively known as poor processing ores. Inspired by demonstrated success of using kerosene as collectors in coal flotation, an innovative idea of using oily bubbles (air bubbles coated with a thin layer of oil or solvent) was tested to improve bitumen flotation recovery from poor processing ores. In this study, dynamic contact angle of air bubbles or oily bubbles on bitumen and induction time of bitumen-oily bubble attachment in water were measured to justify the use of oily bubbles in bitumen recovery from poor processing ores. The type of oil or solvents, including kerosene, toluene and naphtha, used in generating oily bubbles showed a marginal effect on the contact angle values, similar to the values measured with air bubbles. However, the spreading of an air bubble was found to be much slower than that of oily bubbles on a bitumen surface. The induction time for oily bubble-bitumen attachment was found to be much shorter than that for corresponding air bubble-bitumen attachment in the process water from poor processing ores. The reduced induction time for kerosene-coated air bubble-bitumen attachment correlates well with the improved bitumen recovery from poor processing ores using kerosene-coated oily bubble flotation technology.

In the 10 years from 1998 to 2008 the annual number of fatalities in the Australian mining industry has plateaued (MCA, 2007-08 and abc.net.au website). Despite significant efforts to eliminate fatalities, this is not a comfortable statistic in this very public performance indicator.GHD has been working with the mining and minerals processing industry to identify the key risks that lead to fatalities utilising a semi quantitative risk assessment technique (SQRA®), initially developed to assist Major Hazards Facilities prepare Safety Cases (OH&S, 2007-08) in response to the Longford Incident in 1998 (Dawson and Brooks, 1999).Workshop cross functional teams are assembled from the sites and led by the GHD facilitators to identify the incident types that can have fatal consequences, the causes of those incidents and the controls that are utilised (or could be utilised) to reduce the risk. The risks for each incident type are quantified to produce a risk profile for the facility and the critical controls – the controls that have the greatest impact at reducing the risk of fatality – are selected. These controls are assessed for their adequacy and improvement actions are identified. Prioritisation of the actions is achieved by re-estimating the incident risk profiles.A review has been undertaken using a small sample from the more than 100 individual studies that GHD has completed at mining and minerals processing sites. The five most significant risks reported by sites are:1. Fall from Heights,2. Vehicle/ Vehicle and Vehicle/Pedestrian interactions,3. Entanglement,4. Molten Metals and Materials, and5. Electricity.The most significant reductions in risk identified were found to be by implementing engineering controls. Examples include:1. Chutes to contain splashes and spills of molten materials,2. Redesigning instrument and equipment layouts to take personnel away form high risk areas,3. Designing remotely operated equipment to remove personnel away from high risk areas,4. Proper fire fighting equipment provisions such as deluges around flammable materials, and5. Adequate risk assessment to ensure equipment is designed to handle the real situations and not a design case to meet an arbitrary specification.All of these cases and many of the actions identified in the studies could have been handled through better design and construction early in the life of a project rather than retrospectively fitted after operations have begun.

The material properties and hence performance of saturated alluvial sediments slope can be incorrectly forecast if the water content is not preserved, and materials properties not correctly determined. The occurrence of saturated sediments in the Western Australia (WA) Goldfields, while not common, should be a significant investigation focus. Geotechnical engineers new to the area may be unaware of this and hence the importance of correct testing and determination of the material strength. Application of appropriate analysis to determine stable pit slopes to an acceptable level of risk, is not possible unless the appropriate strength and hydrogeological parameters have been established at the outset. A back analysis is presented of a pit that had extensive slope failures in alluvial clay-rich sediments with discussion on the approach adopted by the original design engineers to assess pit wall stability and consequent poor slope performance. Learnings from a full pit 3D back analysis are presented, with an approach to geotechnical and hydrogeological investigations and analysis for slopes in similar materials.

At present we are witnessing large investments in the iron ore industry, fuelled by demand from Asia. At the same time, there is a changing landscape in pricing of iron ores, with the recent demise of the benchmark system and the evolution of market based index pricing systems. From a customer perspective, it is the behaviour of iron ores in downstream processing that gives them their value; their impact on the sintering or pelletising process and subsequently blast furnace ironmaking. It is therefore important to consider this value when developing projects, making mine planning/cut-off grade decisions, and in setting quality price differentials.This paper describes the use of the Marx value in use (VIU) model to quantify the downstream value of iron ores. The Marx model consists of heat and mass balance modules for sintering, pelletising and a rigorous two-stage heat and mass balance model of blast furnace ironmaking. Mass balance and cost models are applied for steelmaking, casting and rolling. The use of a heat and mass balance allows accurate comparison of the impact of raw material properties on blast furnace operation. The impact of minor elements, such as alumina, silica and phosphorus, and metallurgical properties on ironmaking is described, and examples given for the relative value of haematite, Marra Mamba, and channel iron deposit (CID) ores.

Hibbing Taconite is a Lake Superior-type granular magnetite taconite deposit occurring within the Biwabik Iron Formation along Minnesota’s central Mesabi Iron Range. The deposit is situated on the northern margin of the Proterozoic Animikie Basin. The deposit strikes northeast, dips gently southeast, and occupies 10 km of strike length. Mining focuses on 50 m of granular cherty and laminated slaty taconite within the Lower Cherty member.Ores generally consist of a quartz, magnetite, siderite, ankerite, minnesotaite, stilpnomelane, and haematite mineral assemblage. Processing is optimised by exploiting the physical and chemical variations that exist between three major ore types. Taconite ore averages 20 per cent magnetic iron (MagFe), 27 per cent weight recovery (WtRec) and produces a final concentrate with 4.5 per cent silica (SiO2). Since 1976, production has totalled approximately 237 million long tons (Mlt) of pellets (8 Mlt per year rated capacity).Ore processing uses a simple fl ow sheet of autogenous grinding (<0.044 mm) followed by two phases of wet magnetic separation, fi ltering, limestone/bentonite addition, balling, and firing to create pellets averaging 66 per cent total iron. A Liberation Index (LIS) is used as a primary guide for ore grading and metallurgical control. Grind requirements, magnetite liberation and silica grade are closely monitored to ensure plant optimisation and product quality.A recent program of benefi ciation of low-grade ores by in-pit crushing and dry magnetic cobbing has demonstrated that low-grade ores (<17 per cent MagFe, <25 per cent WtRec) can achieve a signifi cant metallurgical upgrade (up to 25 per cent MagFe and 40 per cent WtRec). This operation recovers 60 per cent of the total crushed volume, and has a calculated effi ciency factor (magnetic iron recovery) of 79 per cent. This paper discusses the benefi ts of this upgrading and its effects on ore blending and processing.

The Globe-Progress Mine is an open pit gold mine that is part of the larger Reefton Goldfields deposit located on the West Coast of New Zealand. The regional geology comprises a series of north to south oriented fold structures that have undergone post-deformation mineralisation. The structural geology within the mine itself is more complex, with major shears hosting numerous high-grade mineralised quartz shoots and splays that have been historically mined.The selective mining of ore within the pit is challenging due to the orientations of the hanging wall and footwall areas of the main Globe shear zone, the lithologies of these areas which range from highly brecciated and sheared material to competent mineralised host rock, and in the hazards presented by the numerous old historic underground workings. The coordination of drilling, modelling and excavation of the ore requires careful planning to maximise recovery whilst operating with the pit design boundaries.Grade control packages are custom designed to reflect the orientation of the footwall and hanging wall mineralisation. The shear material in the footwall zone dips between 60° and 70° and requires angled drilling whereas the footwall mineralisation is contained in shallow dipping quartz veins sub parallel to bedding and can be vertically drilled to best intercept the mineralisation. Ore excavation is directed so that the contact between the footwall and hanging wall is mined in the correct direction so that any non-visual ore contacts can be safely mined and that the ore-waste dilution is reduced.The ongoing grade control and selective mining of the Globe Progress deposit continues to deliver high grade ore for processing by ensuring that waste and dilution of ore is reduced and that recovery is maximised.

After a short presentation of the Division of Mining at the Royal Insti- tute of Technology, Stockholm, Sweden, the author presents some of-the fill research carried out at the Division. Literature surveys and testing methods and equipment are described. The use of flocculants' in hydraulic filling has been tested both in laboratory and in mines and the results are very promi- sing. Finally compressibility investi- gations and some finite element calcu- lations are presented.

Blast furnace slags which fall into the quaternary system SiO2 - A1203 - MgO - CaO have latent hydraulic properties which depend on the degree of vitrification. When the oxides com- bine to form Calcium Silicate Hydrates and other products of hydration the bonds between elements are at a lower energy level than those which exist in the glassy state. Transition from the glassy state to the crystalline state is thermo- dynamically favoured and, in the context of this paper, such slags possess internal energy. Manufacture of Portland cement is respon- sible for about 3.6 per cent of total industrial energy consumption in Canada. Pyroprocessing accounts for about 83 per cent of this figure or 3 per cent of the total. The processing of blast furnace slag to a condition in which it can be used as a partial substitute for Portland cement requires no pyroprocessing and, on average, only about 11 per cent of the energy needed for Portland cement. In North America the benefits of slag as a cementitious materials have been obscured by other considerations, the most important being commercial strategy. This situation has under- gone radical change as a result of the rising cost of energy, and government pressures to conserve energy.

"One of the contributing factors to the extreme cost escalation in the first decade of the 21st century was the increase in the amount and cost of engineering work that went into studies and projects. Various reasons for this were identified, including unsatisfactory productivity due to a shortage of experienced/qualified engineers, the increased complexity and infrastructure requirements of many projects due to location, metallurgy that is more challenging and increasing environmental and social requirements. These conditions often led to unsatisfactory project results in terms of cost and schedule blowouts and created a loss of confidence – both internally and externally – in the industry’s ability to complete projects on time and on budget.Technical fundamentals aside, the experience and effectiveness of project teams has had, and continues to have, a major impact on project cost, schedule and ramp-up to nameplate capacity and operating parameters. There are unfortunately too many examples of where project teams have not been as effective as they could or should have been, all to the ultimate detriment of the project.Using the authors’ extensive experience on both owner’s and engineer’s teams, this paper discusses some of the main reasons for suboptimal team, and hence project, performance and offers thoughts on how best to build and maintain project teams. The analysis and conclusions drawn are built around the Tuckman model of group development known as ‘forming-storming-norming-performing’, which was first proposed some 50 years ago. Springvale Colliery is an underground longwall mine situated approximately 10 km north-west of Lithgow in the western coalfields of New South Wales. Following a full-scale review of the mineÆs ventilation system in mid-2010, it was clear that the mine by early 2013 would become ventilation constrained as a result of the increasing size of the mine workings, the predicted worsening tailgate conditions and plans to introduce a fourth continuous miner unit. This realisation led Springvale to embark on a major upgrade of the mine ventilation system that would meet short-term and life-of-mine (LOM) requirements.Included in the upgrade project was the installation of a new high pressure centrifugal main exhaust fan that is capable of overcoming the high resistances imposed frequently on the circuit by restrictions in the tailgate airway. The new fan featuring a 2.5 MW motor is designed to be capable of operating at a quantity of 250 m3/s at a pressure of 7.9 kPa, a substantial improvement over the previous system, which had an operating duty of approximately 145 m3/s at 1.9 kPa. The new fan is of a centre hung design and features a backup diesel motor to maintain ventilation in the event of a power outage.Structural engineering analysis determined that under the operation of the new main fan the existing standard of ventilation control devices (VCDs) at Springvale would not be adequate to withstand the increase in differential pressures. As such, an upgrade of critical VCDs was undertaken utilising a novel high flexural strength (9 MPa) shotcrete and thin spray-on liner, which help serve to safeguard the structural integrity of the appliances and prevent increased leakage as roadway conditions at VCD sites deteriorate over time (a serious problem in many areas of the workings at Springvale).In addition to the main ventilation system upgrade, a separate upgrade focusing on improving development face ventilation was also undertaken. This upgrade included the purchase of two high capacity (22 m3/s) variable inlet vane (VIV) auxiliary fans to facilitate comfortable development face ventilation.The upgrade of the mine ventilation system at Springvale has been three years in the making, but has removed a major business risk in that it has afforded mine planning and operational flexibility (a fourth unit can now be introduced) for the LOM, and importantly provided unprecedented levels of comfort to operators at the working faces where previously ventilation and heat issues were frequently reported. Traditional in situ fan flow test methods under accepted standards require determinations to be made of both static pressures and total pressures during testing. This is to determine the resultant velocity pressures, which are vital in the accurate determination of the final fan airflow. These crucial velocity pressure (Vp) determinations are normally determined using simple manometric instrumentation such as an electronic manometer or an inclined liquid filled manometer. There is relatively little noise or fluctuation in the static pressure determinations and they can be quite easily and accurately recorded. There is almost always considerable fluctuation in the velocity pressure determinations though due to the highly turbulent and irregular velocity profile normally found in such in situ installations. This velocity turbulence means that the recording of such data is subject to random human error as the observer tries to average such fluctuations mentally during the observation period. Worse than this, and in the extreme, the recording of such velocity pressure data could actually easily be misreported if, for some reason, persons chose to do so.The author has devised a field method using highly accurate quartz crystal logging barometers to objectively record these velocity pressures. The method eliminates the ability to either mistakenly or intentionally misreport these crucial velocity pressures and is carried out in parallel with the recognised methodology, so result comparisons can be drawn. As such, a far greater level of confidence can be achieved in the final flow performance results than using the traditional more subjective method. Further to this it is difficult and almost impossible to refute the results using this ancillary substantiation method.The accurate determination of fan flows due to the impost of the carbon tax has taken on much more significance given the financial impacts in Australia at this time. The methodology detailed herein can be applied equally for both fan flow compliance testing and the verification of mine airflow data for greenhouse gas emission evaluations.The paper utilises the results of one 24-point pitot traverse to demonstrate the various findings. These include the very wide range of velocity pressures, which were logged at most of the measuring stations.
