A two-dimensional multi-scale solidification model was developed to study the heat transfer, fluid flow, and grain growth occurring in the molten pool during the laser engineered net shaping (LENS) process. This model coupled the finite element method to calculate mass, energy and momentum transport in the macroscale with the cellular automaton technique to calculate liquid/solid phase change at the microscale. The validation of the model was performed by comparing the simulation results with experimental data from previously published works, showing good agreement in temperature distribution and the dendrite morphology (size and shape). The simulation results showed that Marangoni convection, caused by the temperature gradient along the pool surface, played a critical role in determining the flow pattern in the molten pool and exerted influence on the pool size and shape. It was also found that columnar dendrites can be formed, with dendrite arm spacings as fine as a few microns due to the high cooling rate during the LENS process. In addition, the influence of fluid flow on the dendrite growth in the pool was discussed.

A super-conducting high gradient magnetic separator with matrix vibration in dry separation mode is a powder purification device, which has been used to remove weakly magnetic impure particles from fine calcite powders below 53 µm in this study. A fundamental question concerned is the evolution of the matrix clogging under gas-solids loads. This paper presents the improvement of the separation selectivity using a method of mechanically based vibration on the matrix in the separator. The functions of the matrix vibration are discussed. The results indicated that the mechanically based vibration on the matrix within a high intensity magnetic field while a feed was introduced in an air stream, was found to be effective for the dry purification of fine powder materials.

An industry ? university consortium was set up to develop advanced tools necessary to understanding of the various phenomena occurring in the hearth of the modern iron making blast furnace. The major driver for this work was to provide the technological support required to extend campaign life of blast furnaces, which, by current agreement is tied to the life of the furnace hearth. The hearth wear is significantly affected by the hot metal velocity, temperature distribution and refractory temperatures. Due to the difficulty in making measurements inside the hearth, novel approaches to gain a fundamental understanding of the detailed physical and chemical processes in the hearth must be developed. The approach used in this project was to develop a 3-D CFD (Computational Fluid Dynamics) model coupled with extensive validation efforts. The CFD model is being utilized (1) to understand the phenomena in the hearth, (2) to understand the impact of changes in the internal conditions of the hearth on wear patterns; and (3) to design a monitoring/controlling system for prolonging campaign. In this paper, the results will be reviewed.

The development of the potential supply analytic system has advanced to the point that quantitative estimates of economically recoverable resources can be made as the final step of the traditional regional mineral resource assessment process. In 1983, the BOM and the ADGGS jointly developed a methodology to quantitatively assess the potential for undiscovered yet economically recoverable minerals within a designated geographic area. This methodology was first applied in the assessment of the undiscovered mineral potential of the Kantishna Hills, Alaska (White et al., 1987). At that time the assessment procedure combined a series of technical judgements regarding the major geologic, engineering and economic factors that influenced the occurrence and exploitation of mineral resources in the Kantishna Hills area. Since then the methodology has been further developed and enhanced, particularly with respect to the engineering and economic analysis components. The resulting Potential Supply Analysis System (PSAS) was recently used to evaluate the economic potential of selected types of undiscovered precious-metal deposits in the Tonopah quadrangle of Nevada (Gunther, et al., 1988) and, with some enhancements, has been used to estimate the' economic value of the undiscovered mineral potential of the WMNRA/SNCA study area. The PSAS has been designed to address five basic questions about the mineral potential of an area: 1) What alternative states of geologic nature are possible in the area of interest (e.g. How many and what types of undiscovered deposits could be present and what might be their grade, tonnage and depth attributes?) ?;

The use of soil nailing technology as a cost effective alternative for excavation support and slope stabilization has substantially increased in the United States during the last decade. For example, in the past thirteen years, more than 185,800 square meters of soil nail walls have been constructed in California alone. The conventional soil nail systems pose difficulties when ground conditions are subject to caving, for instance for silty sand (sugar sand) or cobbles and boulders. The construction industry has developed self drilling hollow bar systems (or pressure injected bored, IBO) that combine both drilling, placing and grouting in a single operation as a solution to speed up construction. While the system is extensively used for temporary applications, nevertheless, some concerns, particularly about corrosion, has limited the use of this technology as a permanent system in North America. This study presents several issues related to self drilling soil nail systems, the results of a field investigation and a summary of the research project.

Recent studies and limited tests indicate favorable results utilizing high accuracy electronic detonator technology over conventional non-electric pyrotechnic systems. This study discusses the application of this technology using the Daveytronic programmable system in an on-going production basis. The study quantifies the performance as it relates to fragmentation, excavation, vibration and productivity in an eastern U.S. aggregate mining operation. In order to insure accurate data, tight field controls were adhered to during the drilling and blasting process as they related to blast design, bench preparation, pattern layout, drilling and blasthole loading. Following the blast the excavation and crushing procedures were studied to quantify any down stream advantages due to improvements in fragmentation. This study will help provide the industry with information as to the advantages of high accuracy electronic blasting systems over conventional pyrotechnic systems and show the results of an operation utilizing electronic detonator technology through their production season.

The kinetics of copper cementation during atmosphere leaching of a Ni-Cu matte in CuSO4-H2SO4 solution was studied as a function of initial copper ion concentration, initial acid concentration, temperature, stirring rate, particle size distribution and pulp density. It was found that all these process variables influenced the rate of cementation. A two-stage rate of reaction was observed inmost of the experiments, with the rate of cementation in the initial stage being slower than that of the subsequent second stage. The increased rate of cementation in the second stage was attributed to the enhancing effect of the surface deposit. The cementation process was found to take place by two different rate-controlling mechanisms. At a temperature range of 50?70°C, an activation energy of 74.6 kJ/mol was obtained, indicating a surface reaction controlled process. At higher temperatures (70?80°C) a lower value of activation energy was observed (18.2 kJ/mol), indicative of a process controlled by diffusion through surface layers. The structural characteristics of the cemented deposit could not be determined in the investigated system where the deposit was mixed with the leach solid residue.

Copper oxide ores deposits in the Katanga province of the Democratic Republic of Congo (DRC) contain at variable level cobalt oxide minerals. In contrast to copper oxide minerals which readily dissolve in the sulphuric acid solution, the cobalt oxide bearings are difficult to dissolve, especially if cobalt is present in the third oxidation state (Co2O3). This species become soluble after reduction of Co+3in Co+2. In practice, the use of reducing agent is therefore necessary in order to transform the insoluble minerals into soluble cobalt sulphate species. The following reducing agents are currently used at the Shituru plant: ferrous ions, which are present in leach solutions, pulverised copper or sodium meta bisulphite (MBS). Due to the high consumption of reducing agents (0,8 t MBS/t of solubilized Co; 1,2 t Cu/t-Co), cobalt production is expensive. The use of sulphur dioxide as reducing agent was then investigated in order to reduce operating cost. This reagent also presents the advantage of sulphuric acid production during the leaching process. It has been added in the leaching vessel (tank). From the laboratory and industrial tests, selective leaching of cobalt (78%) has been performed. The cobalt leaching kinetic depend on sulphur dioxide dosage. Dissolution of copper, iron and manganese remained very low. No emanation of SO2 gas was observed during the process.

In this study, a self-propagating high-temperature synthesis (SHS) and following acid leaching techniques were carried out to produce boron carbide (B4C) powder. First, B2O3 was obtained through calcinations of H3BO3 at 1073 K for 2 hours. Then, the glassy B2O3 obtained was crushed and sieved. In the SHS experiments, different amounts of B2O3, Mg and C black were used. The SHS product was obtained in the form of black, spongy solid. In the leaching step, the SHS product was leached in a HCl solution to eliminate the MgO and Mg3B2O6. The effect of acid concentration on the selective leaching was studied at different concentration range, solid/liquid (S/L) ratio, and temperature. The products obtained were characterized by using X-ray diffraction, chemical analysis and SEM techniques.

Slags and fluxes used in metallurgical processes are typically made up of oxides (especially silicates), with additions of fluoride and carbonaceous matter. Despite the efforts made towards understanding the role of slags in various processes, little information is available on the structure of these slags. Tools such as X-ray diffraction, spectroscopy, and electron microscopy could be used for this purpose. This paper is based on an ongoing spectroscopic and structural investigation of slags and related materials. Spectroscopic studies of various commercial slags (predominantly ferrous), ores, glass and related materials, covering a wide range of compositions, have been carried out to understand the structure. The infrared spectra were recorded, predominantly, using FTIR spectrometer (Bruker IFS 66U) spanning 4000 to 100 cm-1using the KBr pellet method. The resolution was typically 4 cm-1. The spectral outputs have been compiled in terms of bands present (corresponding to different bonds) and then compared with the typical bands expected for such bonds. Efforts are in progress to identify the trends with respect to the chemical composition?for example, the effects of SiO2, Al2O3, and non-bridging oxygens. Data obtained so far indicate some trends such as (i) a shift in the Si-O band (969 to 1099 cm-1) towards a higher wave number with increasing silica content (almost 2 to 92 weight percentage) and (ii) further strong shifts as a function of the alumina content. First, I want to thank my co-author, Leon del Valle for his help and collaboration in the preparation of this paper, and also ORICA S.S. our explosive supplier and contractor at the Refugio mine site for their collaboration. The Southern Andes Mountains present a number of challenges for mining operations, and associated blasting operations. This region of the world, in Peru, Bolivis, Chile and Argentina is an area of rapid growth in precious and base metal mining, and will continue to be a large growth area for explosives products and services. This paper will attemp to discuss some of the special considerations encountered in operating a safe and effective blasting program at high elevation and under extreme weather conditions, as well as outlining a recent improvement in blasting techniques at the Refugio gold mine in northern Chile. This paper is presented from a mine operator's perspective, which may be a bit of a disappointment for some of you interested in a detailed technical review of our program. It willl, however, provide an insight in how in-pit blasting techniques tie into the metallurgical processes at a modern precious metal mine and thereby become a key elemnet in its success.

The platinum mining industry has experienced a significant increase in fatal accidents. Mine accidents are in principle preventable, and there is enormous pressure on employers to reverse this trend. This paper reviews safety management systems (SMS) as well as behaviour-based safety (BBS). Based on the review, SWOT analyses are performed on the SMS and BBS processes and a model of an integrated safety management system (ISMS) is introduced. A number of fatal accidents is analysed to identify factors that contributed to accidents in the mining industry. Thereafter the potential weaknesses of an SMS of a platinum mine are exposed and the potential benefits of implementing the ISMS for this case study are demonstrated.

"The pursuit of concentrator surveying for purposes of metal accounting or process optimization has not yet connected with the well-published realm of geostatistics. The reality of lognormality in time has seldom been discussed. One publication by Krige, 1962, examined such effects for a gold concentrator in South Africa, towards an information system that would provide feedback to the mining and surveying teams on grade control of ore mined.During present studies which are designing and testing a new survey model, called statistical benchmark surveying, it was found that the distributions of feed, concentrate and tailings bear significant residual signs of the parent lognormality in space. The multiple hosting of paymetals in different mineral species complicates the understanding of these distributions. These features have to be recognized and treated in order to perform appropriate quality control on the diagnostic sampling performed in the pursuit of statistical benchmark surveying.It is shown in this paper that the above two features can actually be used to advantage in the diagnosis of continuous periods of operations data ahead of such surveying, including the estimation of recoverable paymetals in flotation tailings from a graphical method.INTRODUCTIONAssessment of Concentrator PerformanceMilling and flotation, sometimes accompanied by gravity separation, are well-established unit processes, which have traditionally been used to treat ore that has been mined. This is because these processes liberate, then separate, the valuable minerals, which contain paymetals, from host gangue. This is often done by a combination of crushing and grinding processes, or autogenous grinding, to liberate the paymetal minerals, followed by gravity separation and/or flotation, to separate these valuable minerals into a concentrate, or several concentrates. These concentrate(s) have a lower bulk than the parent ore from which they are derived. Further, they contain a high percentage of the valuable minerals. Accordingly, they are more economically treated in subsequent beneficiation processes than the ore from which they were produced."

Despite this, at local level mining and quarrying are associated with both irreversible environmental damage and several visual alterations affecting the natural landscape. In this sense, SIA (Social Impact Assessment) has become a strategic tool that can not only improve the prediction but also the assessment of the social impact by involving the local communities in a participatory process. Taking into account the SIA experience, together with the examination of some relevant international case studies, it is possible to draw up a list of good practices for mining project management, from exploration through to closure and beyond, with quarry restoration. Such good practices will complement the existing studies, focusing on environmental issues, with the social issues arisen considered in SIA application."

Premier Mine is a large underground diamond mine, situated at Cullinan in the Gauteng Province of South Africa. The mine hoists over 3 millions tons of diamond bearing kimberlite per year, from a modern, mechanized panel retreat block cave mining operation. Troughs sited at the base of the cave are developed into the overlying caved ore, allowing loading access to the ore through draw points. Trough opening is therefore a vital aspect of the mining operation. Most of the production is dependent on fast, reliable and safe trough opening. Successful trough openings are achieved under difficult mining conditions due to restricted void, long up-holes and the inherent properties of kimberlite?soft, elastic rock with a high swell factor. Early in 1998, Premier Mine undertook a joint development project (with an electronic initiation system supplier) to determine whether the use of a fully programmable electronic detonator system would enhance the mining cycle in the trough opening process. Blasting commenced in February 1998, initially with blasts of a similar size and duration to those that had been previously blasted with shock-tube systems, to confirm the operational capabilities of the blasting system. The accuracy, reliability and flexibility of the electronic delay detonators (EDDs) minimized associated risks for re-engineering of the trough opening process. Further, as blast timing was optimized, larger blasts were successfully initiated. To date over 20 troughs have been opened successfully with the use of EDDs. Not only did it take less time to open troughs, but also drilling and blasting operations have been optimized, as well as an overall improvement in safety. This paper details the benefits that EDDs have delivered to Premier Mine in this area. Phelps Dodge’s Morenci copper mine has had six drills, six track-dozers, 16 shovels, two loaders, and 90 haul trucks equipped with either Caterpillar, Aquila, or Modular GPS systems for nearly three years. The Caterpillar Computer-Aided Earthmoving System is an open-architecture system, which allows for inputs to enhance orientation solutions and system functionality. This system has begun a new phase that leads to an intelligent mining system. Optimization techniques of the current system and inputs are reviewed. In addition, some practical issues of implementing new technology in a mining environment have been identified to aid in this new phase.

In 1994, Nkana smelter commissioned a multimillion US Dollar Chilean Teniente converter (CT) in its operations in order to improve its smelting technological base. The main objective was to reduce the overall smelting energy costs and increase the sulphur capture for sulphuric acid production to support the company?s leaching operations at Nchanga tailings leach plant. A decade of CT operations have since ensued following its installation and start-up. This paper provides a technical and operational audit of the performance of the CT in the first 10 years of its operations at Nkana smelter.

The major proportion of South African coal is extracted by the bord-and-pillar mining method which requires that the overlying strata be supported by pillars of coal. The stability of the pillars is a major safety concern. One of the factors which affects the strength of coal pillars is the intensity and nature of discontinuities in the coal seams. Current design methods for pillars assume that al the coal seams have equal strength and are equally disturbed by natural discontinuities, resulting in over-designed pillars in some cases and potentially unstable pillars in others. Research was carried out to determine the nature of discontinuities in coal seams and to assess their potential effect on pillar strength. It was found that large variations exist in the intensity of discontinuities in the different coal seams being mined. In addition, numerical model studies showed that the discontinuities could significantly reduce pillar strength if the width-to-height ratio of the pillars is small, but the effect decreases as the width-to-height ratio increases.

Ticor SA began with a detailed feasibility study in 1995. The Hillendale mine (situated between Richards Bay and Empangeni) and mineral separation plant were approved in 2000. The smelter, just outside Empangeni, consists of two 36 MW DC arc furnaces that were commissioned in 2003. Experiences gained during the initial commissioning of the furnaces proved valuable in later commissioning work, as shown by the increase in ramp-up rates. The capacity of the plant is 250 kt/a TiO2slag and 145 kt/a of pig iron.
