In the mining and metals industry, business strategy demands that leaders extract more from any set of capital assets. This improvement is achieved through a combination of continuous improvement and upgrading of the assets. Continuous Improvement involves a series of incremental changes in the workplace to stabilize the process, remove waste, and test the limits of process capability. Enhanced Technology involves the replacement of an existing as set with a different process or equipment, to achieve a similar function in a more efficient and effective manner. The paper compares and contrasts the two methodologies and outlines the key business considerations which dictate how and when to select one or other improvement method. The paper also addresses the implications for these two improvement methods for those undertaking R&D in support of the mining and metals business.

D. Savile Davis* (Member): The members of the Chamber of Mines Research Laboratories, headed by Dr Cook, indeed deserve all the plaudits that have been given for the original conception of the rock-cutter, and for the research work that has gone into designing the equipment now being tested. Underground trials with the rock-cutting machines at the Doornfontein Gold Mining Company Limited have been encouraging to the extent that 29 square fathoms of rock have been cut in the past three months with two modified prototype machines. Both the hangingwalI condition of the stope and the control of stoping width have been excellent. So far, however, the rate of production has been too slow and does not compare with conventional stoping methods, due firstly to the time-consuming operation of moving the machine forward and resetting it in its next cutting section and secondly to mechanical defects. Although great strides have been made in improving the tungsten carbide cutting tool, further progress is dependent upon engineering development in the design of a more reliable and versatile machine within economic limits. Commenting briefly on the experiments that have been carried out on the Gold Fields mines, the rock-cutter, when used at the Luipaards Vlei mine, some 600 ft below surface, cut very nearly perfect slots above and below the reef on a stope face but was unable to cut slots in the reef itself. At the Doornfontein mine, however, where the tests are currently being carried out at a depth of 8,000 ft below surface and where there is a much greater pressure acting on the rock face, vertical fracture planes can be clearly seen in the hangingwall running parallel to the face. Owing to the presence of these fracture planes it has been found impossible to cut slots of any depth and the action of the machine is more one of spalling than of cutting, resulting in slabs of combined reef and waste falling from the face as the cutting tool advances. This is accentuated by the existence of a well-defined hangingwall parting plane. Most of the slabbing takes place from the slot cut below the reef to the hangingwalI of the stope. Since waste sorting in narrow conditions and poor lighting is not an efficient operation, the reef together with a proportion of waste rock, has to be removed from the stope. The ripping action of the machine as opposed to slot cutting under these particular conditions may not be a great disadvantage, as the volume of waste which can be packed depends on the ratio of reef width to stope width and with a narrow reef body some waste has to be removed to the surface. In these circumstances mining at depth with this type of machine should not be viewed as selective mining but more correctly mining without explosives. Another type of rock-cutter is being tested by the Gold Fields Group, consisting of a diamond studded rotating disc, which has, to date, cut slots 10 ft in length and averaging 7 1/2 in. in depth. It is, however, too early to comment on the practicability and economics of such a cutter. The great interest that is at present being shown in breaking rock without the use of explosives warrants comment on the Robins raise-borer, recently introduced into South Africa, and used for the first time with great success at the Doornfontein mine.

Past work on the ignition of methane-air mixtures by coal-cutting picks is reviewed, with special reference to the factors that contribute to ignitions and ways of reducing them. The main conclusions obtained from this review are outlined for the following aspects: mechanisms of ignition, methane concentrations, and the roles of rock types, cutting parameters, cutting tools, and water. However, many of these factors have been investigated on a qualitative, rather than on a quantitative, basis. A considerable amount of effort over a long period has been expended in this area of research. It is shown that a number of the factors influencing ignitions by machine picks have been researched adequately, but that there is still work to be done. Research is continuing in this area, being concentrated primarily upon the ignition potential of the coal-cutting pick.

An existing 1 800 m long pipeline, which carried waste mica slurry from kaolin processing, is to be recommissioned. The mica solids throughput is to be substantially increased from 5.2 t/h up to a maximum of9.53 t/h, but with a typical throughput of around 7.5 t/h. Because of this throughput increase, it was unclear whether the existing 80 mm diameter pipe would be adequate. In addition, the pipe route is to be extended by 250 m to 2 050m, and its elevation at discharge to settling lagoons increased from 66.2 m to 80 m. The pipeline hydraulics of waste mica slurry were investigated for the 80 mm diameter pipe using the Saskatchewan Research Council?s (SRC) Two-Layer Flow Model, for the maximum mica solids throughput of 9.53t/h. The pipe operating velocity was compared with the predicted deposit velocity for several mica concentrations, ranging from 20% to 50% by weight. Estimates were made of the total differential pressure across the proposed2 050 m long pipeline, as well as the power imparted to the slurry by the pump, and the specific energy consumption (SEC). Two pipe diameters were assumed: 80 mm when no mica wall deposit is present, and 70 mm when there is a 5mm mica wall deposit. This parameter has a significant effect on the determination of the appropriate pipe operating conditions. For the pipe operating velocity to remain adequately above the deposit velocity (and therefore for the heterogeneous flow pattern to prevail in either horizontal or inclined pipe), it was concluded that if the newly commissioned pipeline contains no mica wall deposit, the pipe should initially be operated at a mica concentration of between 20% and 25% by weight, probably with a target mica concentration of about 23%. This paper describes the development of large-scale thermal-plasma systems, which was motivated, in general, by the potential cost savings that could be achieved by their use as a replacement for the more conventional methods used in the generation of thermal energy. The anticipated cost savings arise not only from the use of plasma-generating devices but from the manner in which they have been interfaced with a furnace to process particular materials, mostly as fines. Thermal-plasma systems fall into two categories: non-transferred-arc and transferred-arc devices. In general, transferred-arc devices have been interfaced with open-bath furnaces in which melting or smelting processes carried out, while non-transferred-arc devices have normally been applied to shaft furnaces. Water-cooled transferred-arc devices are somewhat limited in power (about 5 MW) because of the relatively voltages (300 to 500 V) that can be attained in open-bath furnaces, where very long arcs are undesirable, and because only relatively low levels of current can be carried. Graphite electrodes can overcome the restriction current, and power levels of 30 to 50 MW seem feasible, even with one electrode, if direct current is used. Multiple water-cooled devices are capable of attaining similar power levels, but the capital costs are much higher. Costs due to electrode wear are lower for water-cooled systems, but expensive gases are needed for transferred-arc devices. Mintek conducted extensive pilot-plant work in which water-cooled devices were used initially but graphite electrodes were used subsequently to produce ferochromium from fines. Transferred-arc open-bath configurations were used. This work led to a decision by Middelburg Steel & Alloys (MS&A) to install a 16 MVA furnace of semindustrial scale to produce ferochromium aloys based on the ASEA d.c. arc furnace developed for the Elred process. Non-transferred-arc devices have atained reasonable scale-up to the 6 to8 MW power level, and high-voltage operation, which is inherent in such devices, has enabled lower currents to be used. Nevertheless, multiple systems are still necessary to accommodate large-scale applications, and this can be costly from a capital point of view. The cooling requirements are large, and can represent a considerable loss of electric energy. Shaft furnaces equipped with non-transferred-arc devices are suitable for the processing of materials that have volatile species, e.g. silica or manganese, or where the shaft is used to prereduce oxides that are amenable to gas-solid reactions. It is probably in the treatment of light and refractory metals that plasma technology will achieve its greatest development in the years to come. The energy requirements for the production of these metals are high, and very low oxygen potentials are necessary. These are factors that favour thermal plasma. Much developmental work is still needed in this interesting field. It should be remembered that electrically generated thermal energy is a unique temperature source that, in many instances, cannot be replaced technically or economically by the combustion of a fuel.

From the perspective of management control, most mining operations can be represented by a hierarchy comprising four layers. The base of this hierarchy consists of the individual pieces of equipment that are used to break and transport rock. The next level comprises the coordinated interaction between different pieces of equipment, termed a process. An operation results from the bringing together of different processes within a common discipline, such as mining or hydrometallurgy. Finally, an enterprise is formed when the separate mining, concentrating and smelting business units are combined. To date, much of the literature written on the topic of mining automation has focused on the equipment level, specifically on removing the operator from production mining equipment. This focus should not, however, overshadow advances registered in automation at both the process and enterprise levels. Only at the operations level of the hierarchy has little progress been made. While automated equipment, process management and enterprise resource planning are a current reality; it is argued that the benefits from automation have, to date, been largely elusive. It is further argued that full benefits of automating other levels will only be fully achieved when this ‘gap’ in the mining automation hierarchy has been addressed and an uninterrupted, process-wide information flow across the entire operation is achieved. Furthermore, it will be reasoned that so-called vertical integration can only be achieved with an automated operational level in place. It is believed that all the necessary building blocks are in place and that the industry is ready for this development. The paper concludes by presenting a vision for what operational level automation would achieve.

Specifically. advances in the understanding of rock fracture around stope faces. in rockbreaking techniques, in rockhandling techniques, and in engineering are described. The state of development reached with mining systems based on cutting, impacting. and blasting is also described.

An evaluation was made of the wear and performance characteristics of liter bars, and the cost-life effectiveness of backing materials for rotary-mil liners. In a large run-of-mine mil in which the liter bars were mounted on grid liners of austenitic manganese steel (AMS), the liners had an average life that was five to six times that of equivalent unprotected liners. For a single mil, this is equivalent to annual savings in the cost of materials of up to R320 000, and to a downtime of 100 hours. Of the five materials tested in a large pebble mil grinding quartzitic ore, AMS grids and 'white iron' blocks performed best on a cost-life basis, with possibly improved performance from a real white cast iron. (The 'white iron' was shown by microstructural analysis to contain flake raphite and pearlite, being in reality a grey cast iron.) The high-chromium white iron had by far the longest predicted life, with mild steel a surprising second. Rubber was shown to last well in this type of mil. The wear rates of liners change during their lifetimes. The protective effect of liter bars was clearly illustrated by the reduction of over 40 per cent in the wear rates of the liners when the lifter bars were renewed to a height of 80 mm from a fully worn height of 35 mm.

Gas samples were taken from a wide range of target areas on dumps arising from coal mining activities. Some of the dumps had largely burned out, some were still burning, some were in the process of rehabilitation, and on others rehabilitation was essentially complete. It was found that rehabilitation was very effective in reducing emissions to tolerable levels. Even incomplete rehabilitation reduced the CO2 emissions to less than about 1 kg/m2/a, whereas some unrehabilitated areas showed emissions of over 100 kg/m2/a. Some areas where there was active combustion taking place were also sampled, and they showed as much as 7 000 kg/m2/a, but the areas concerned were very small and their total contribution accordingly low. Analyses were also made for SOx, NOx, NH3, and CH4, but these were generally (and unexpectedly) at very low levels. The mines sampled represented 53 per cent of all surface coal mining activity. Accordingly the estimated total emissions were scaled up, to arrive at estimates of 1950 000 ± 350 000 t/a C02, 2040 ± 580 t/a SOx, 306 ± 85t/a NOx, and 31 ± 9 t/a NH3 for all surface mines. Methane was detected only from burning coal, and due to the difficulty in sampling, no reliable estimate could be made of these methane emissions.

Another very successful evening meeting was organized by the Johannesburg Branch of The South African Institute of Mining and Metallurgy on 20th November, 1990, when Mr R.D. MacPherson, General Manager of Richards Bay Minerals, gave a presentation on the Richards Bay operations. The function was held in the Ballroom of the Johannesburg Country Club, and the very high attendance (some 250 people) was indeed a reflection of the high profile of the subject mater. It was also a fitting reward for the efforts of Mr MacPherson and his team, who spent a considerable amount of time and effort traveling the country to present 'the other side of the story'.

For the past thirteen years, the Universities of Cape Town and Stellenbosch have hosted an annual symposium to discuss topics relevant to mineral processing. Since 1987, this Symposium has been held under the auspices of the Western Cape Branch of the South African Institute of Mining and Metallurgy, and has become one of the main events on the national conference calendar. In 1989 and 1993, the symposia took the shape of international conferences. This year the 13th Annual Mineral Processing Symposium was organized by the two universities, the Cape Technikon, and the local branch of the South African Institute of Mining and Metallurgy, and was held at the Van Riebeeck Hotel in Gordon's Bay.

This paper reviews the current mining taxes in South Africa, discussing the recommendations of the Mantis Technical Committee, the measures already implemented, and the future outlook. It is concluded that the tax burden imposed on individuals and on the corporate sector should be reduced, and that the taxation of al economic sectors should be neutral. The reforms implemented in 1989 and 1990 are expected to continue, and it is thought that, if the State commits itself to tax neutrality and reduces the ordinary rate of company tax to 40 per cent, the rate of mining taxes will also be lower. Ring-fencing is expected to be reduced further and the rules for capital safe-havens to be refined.

A method of evaluating the possible effect of an industry on the environment is presented, and the method is illustrated by its application to a hypothetical problem. An analysis is offered based on an actual survey of four industrial sites in the Lydenburg area of the eastern Transvaal. The survey showed that there is a high incidence of potentially unfavourable conditions, and there is a distinct possibility that a topographically induced eddying motion will extend over the town and the industrial sites. This moving air could entrap air pollutants, resulting in high concentrations of pollutants over the town. It is concluded that none of the sites is suitable for industries that pollute the atmosphere.

In this paper the authors present their views on the actual and potential role of commodity analysis in mining industry. Owing to the dominant influence of the economy on all commodity markets, it is essential that individual commodities are studied not only in depth but within the broader context of economic influences. A commodity unit, which monitors market developments in a wide range of commodities, is well placed to provide the broader perspective in the study of commodity markets. This paper describes some of the specific functions of such a unit. Some of the methods used for price forecasting are described, and the results of price forecasts by different forecasting methods are compared.

SYNOPSIS The effect of conditioning energy on the flotation of gold, U308, and pyrite was investigated in the range 0,1 to 100 kWh per tonne of dry ore for various combinations of conditioning time and impeller speed in a cylindrical con¬ditioning tank. It was found that, when the conditioning energy was increased to between 5 and 10 kWh per tonne of dry ore, the total recovery and flotation rate of the valuable minerals (expressed as Klimpel parameters) increas¬ed substantially. The Klimpel parameters are dependent on conditioning energy, but are independent of condition¬ing time or impeller speed (at constant conditioning energy). The Klimpel parameters of the gangue are indepen¬dent of conditioning energy.

Results are presented on the elution of gold cyanide and base-metal cyanide complexes from strongand weakbase resins. It is shown that thiocyanate anions, zinc cyanide anions, and thiourea in acid solution are effective eluants of strong-base resins, but that it is generally necessary for electrowinning to be incorporated in the elution cycle if fast rates of elution are to be achieved. Weakbase resins are eluted with sodium hydroxide solution, which is shown to be far simpler and far more effective than the elution of strong-base resins. The effects of parameters such as concentration of the eluant, temperature, and electrowinning efficiency on the rate of elution of the resins are examined.

The paper describes the design options available for the simultaneous production of liquid sulphur dioxide, via cryogenic condensation, and sulphuric acid in a sulphur-burning sulphuric acid plant. The impact of the operating conditions of the cryogenic condensation on plant capital and operating costs are discussed, with the main focus on the optimization of the most important economic and operative drivers of the non-ferrous mining industry, such as energy efficiency, reliability, and availability. A case history relevant to an integrated sulphurburning plant producing liquid sulphur dioxide and sulphuric acid, recently started up in the Democratic Republic of Congo, is described. This study has investigated the efficacy of the gravity beneficiation method based on gravitation and centrifugal forces for manganese ore. Powdered samples of manganese ores from the Unagad deposit in Mongolia were analysed for their element and mineralogical composition using ICP-MS and X-ray powder diffraction (XRD). The analysis presented the mineralogical compositions of the ores as hydro goethite, manganese minerals and magnetite, gangue minerals as quartz, albite, orthoclase and microcline of manganese ore. Manganese minerals are white in colour and have micro-veinlet, fine grained-aggregates associated with gangue minerals. The most important manganese minerals are hausmannite, pyrolusite, rhodochrosite, and manganosite. The composite of feed containing 17.31 % Mn and 36.3 % SiO2 was processed in a shaking table. In the experiment, a concentrate assaying 41.37% Mn was obtained from this composite with 65% recovery. In another experiment, f80=0.074 mm particle size ore was used in the MGS concentration test. A concentrate containing 38.34 % Mn with 75.2% recovery was produced in this experiment. The results showed that it is possible to obtain concentrate through gravity processing of manganese ore, which is an economically beneficial process for producing a product of a standard requirement. While the refractory lining contains the process on a steady-state basis, the tap-hole must provide a channel for transport of molten materials at discreet intervals, with thermal cycling as routine. The tap-hole introduces a discontinuity in any lining, and this fact can lead to failure in the region around the tap-hole before general lining failure occurs. Hence there is a need for a rapid and reliable tap-hole repair technique that can be readily implemented in conjunction with all types of linings. The UCAR®V Repair supplied by GrafTech is a durable solution capable of repairing all types of lining designs and has been extensively utilized in the ferroalloy industry. More than 20 UCAR®V Repairs have been successfully performed in South Africa alone. This paper describes the system in general and reviews recent repairs and their unique challenges.
