Casting, cooling and crushing/sieving of ferroalloys has followed a well-established pattern in the whole ferroalloys industry for many years. Usually liquid metal or alloys are cast into flat open moulds of various shapes and forms, and after solidification the product is removed from such mould to further cool down to a temperature where subsequent handling steps are feasible. Common to all mechanical product fractioning is the generation of dust and fine size material with lower product value. For almost 10 years, Bécancour Silicon has investigated alternative roads to improve technology and/or reduce or solve problems related to those disadvantages. Since 1995 Bécancour Silicon operates a special silicon granulation plant targeted to product for the chemical treatment/conversion of silicon for silicones production. Prior to the development of the granulation process, various systems had been evaluated, among others the vibrating casting bed, now in operation elsewhere but judged inappropriate because of the tapping volumes to be handled at Bécancour Silicon and other disadvantages. After evaluation of all aspects of heat transfer, radiation, and conductivity in relation to transfer media and within the product, a novel system was designed and built.

Keywords: Pyrometallurgy, blast furnace, slag viscosity, slag liquidus temperature, phase equilibria The viscosity of molten slag in blast furnace operations is an important process variable, influencing the rate and location of reactions inside the furnace, as well as the ease with which the final slag could be removed from the furnace. To optimize these processes, it is necessary to estimate the slag viscosity and liquidus temperatures as accurately as possible, and know the target values. Models to predict viscosities and liquidus temperatures, incorporating phase equilibrium calculations, have been developed and validated with measured data. Various diagrams have been developed to illustrate how the properties vary with composition and temperature, including pseudo-ternary diagrams of SiO2-MgO-CaO-Al2O3 for viscosity and liquidus temperature. Models were also applied and methodologies developed to analyse historical blast furnace operations and determine target values.

Seismic monitoring became commonplace in the deep South African gold mines in the early 1990’s. The discipline has, to a large extent, developed beyond the ‘research’ stage, and a ‘Guide to Seismic Monitoring in Mines’ has been accepted by the Department of Minerals and Energy1. Although ongoing research is a requirement for the achievement of all the objectives of seismic monitoring in mines, sufficient knowledge exists to apply seismic monitoring for routine seismic hazard assessment as an aid to risk management. The design and management of seismic monitoring systems can be tested against requirements spelled out in the ‘Guide’. Assuming the seismic monitoring system performs as per requirement, the best practice for routine seismic hazard assessment in mines includes • Long term seismic hazard assessment: through back analysis of seismic data and correlation with numerical modelling output, reasonable tests for planned mine designs are possible. • Medium term seismic hazard assessment: o Spatial analysis through contouring of seismic strain related parameters, with superimposed contours or event plots of stress related parameters allow the delineation of potential instabilities in space. o Quantitative and statistical analyses of seismicity in smaller spatial units (usually encompassing production sites) allow the comparative seismic hazard rating of different areas/sites so that rock engineering input and risk management can be optimised • Short term seismic hazard assessment relies mainly on time history analyses of particular seismicity parameters. The temporal patterns are controlled by a combination of temporal and parameter filters, the optimisation of which determines the success rate.

Keywords: Pyrometallurgy, furnace, open slag bath, Evraz, Highveld In 1963, the full-scale engineering study for the development of an Iron, Steel, and Vanadium plant was initiated. This was the birth of Evraz Highveld and its process flow as it is known today. Highveld started out as a steel works that produced steel and vanadium-bearing slag by using a titaniferous magnetite iron ore mined from its own mine site near Steelpoort. The process utilized co-current rotary kilns for pre-reduction, and submerged-arc furnaces for the production of pig iron with approximately 1.15% vanadium. Because of various technical challenges that the submerged-arc furnaces experienced over the years, a decision was taken in 2004 to convert the furnaces to Open Slag Bath (OSB) operation, in order to enable the maximum production of iron and vanadium while improving the control over operational parameters. The conversion proved to be highly successful and, since 2005, three furnaces have been converted to OSB operation. The fourth furnace will be converted in the first half of 2011. The conversion to OSB furnaces not only yields higher vanadium recovery to the metal at the iron plant, but also improves the overall throughput of the steel plant. This is the result of a higher carbon content of the liquid iron from the OSB furnaces, eliminating the need for anthracite addition to the shaking ladle process. This reduces the blowing time by approximately 60%. The conversion of the furnaces to OSB configuration is seen as an enabling technology change and a prerequisite to the implementation of other plant improvements that are envisaged. The long-term vision of EHSV is to convert five furnaces to OSB mode, and permanently decommission the two remaining submerged-arc furnaces. This will allow EHSV to maintain current steel and vanadium production but at a significantly improved overall efficiency.

Irrigation of agricultural crops may be a cost-effective option for the utilization of gypsiferous minewater as it may also create an opportunity to produce crops during the dry winter season on farm sin South Africa, such as in Mpumalanga. In this study, intensive field monitoring systems were developed and implemented to assess the feasibility and sustainability of irrigation with gypsiferous mine water. Soil water and salt balance components, as well as crop yields, were monitored in field trials carried out at Kleinkopjé and New Vaal Collieries (Anglo Coal), and at Syferfontein (Sasol). Field measurements indicated that high crop and pasture yields can be obtained, provided fertilization and irrigation water management are appropriate. Soil water and salt balances indicated that considerable amounts of minewater can be used and considerable masses of salts can be removed through precipitation of gypsum in the soil profile. With appropriate management, water and salt runoff and salt leaching can be intercepted, thereby minimizing the impact on groundwater. The SWB model is being validated through on-going monitoring. This will allow the use of the SWB model at other sites to predict the long-term impact of irrigation with mine water on soil and groundwater, as well as to run scenario simulations in order to recommend sustainable management of irrigation with minewater.

Anglo American Platinum has adopted a strategy of best practice principles (BPP) for sampling, mass measurement, analysis, and metal accounting for more than a decade now. When new plants are designed, the most suitable sampling equipment and sampling protocols are implemented and material flows and plant layouts are designed around sampling strategies. A few years ago, a crushing plant for a high-grade matte stream was commissioned. The design called for the high-grade material to be crushed to 95% passing 2 mm, and the design allowed for a single-cutter primary Vezin sampler taking increments from a gravity flowing stream at regular intervals while filling a tanker for pneumatic offload at the base metal refinery. This was a single point of sampling and analysis that would measure the wanted output from the smelting complex and the input to the refineries. In addition, the design incorporated the functionality to collect increments in an ?interleaved? fashion from the Vezin sampler for internal precision checks. The metal accounting strategy for Anglo Platinum involves the ongoing measurement of all inputs, outputs, and stock levels for all operations for platinum group metal (PGM) and base metal (BM) content. Included are yearly stocktakes, usually done on 1 February, across the smelters and refineries (at least the base metal refinery). In the accounting period immediately following the introduction of the new crushing and sampling facility, a trend was developing whereby the absolute difference between the physical stock and theoretical stock (PGMs predominantly) increased for the two respective sites on an ongoing basis. The smelter showed an increase in physical stock compared to the theoretical stock (sender) and the base metal refinery showed an increase in theoretical stock against physical stock. Because of this anomaly, an additional stocktake was held in September for the period in question, and it was confirmed through the physical stock measurement results that the PGM accounting problem was indeed pointing towards the evaluation of the high-grade matte stream. This paper showcases parts of the process that took place to explain the poor accountabilities for the two sites. Previous results from the sampler ratification process (of the interleaved sampling design) were reanalysed, a physical inspection was carried out on the sampling system again, and the sampler performance was monitored (quality control parameters) for the period. From these investigations, it was found that airflows inside the Vezin introduced the sampling bias. A change in sampling protocol was introduced, as well as certain physical changes to the sampling equipment, to eliminate the airflow and thus the bias conditions significantly. The accounting period that followed the phased upgrading process showed that the accounting between the smelter and base metal refinery had been restored to within statistical limits (difference between physical and theoretical stock below 5% relative to theoretical stock). The demand for rare earth elements (REE) is increasing rapidly owing to the emergence of new cleanenergy and defense-related technologies. China’s dominates the world production of REE. In this paper, we review the ore characteristics of four typical REE deposits in China and discuss the conventional beneficiation techniques, including gravity and magnetic separation, flotation, and hydrometallurgical processing of these ores. Some of the latest laboratory findings and industrial applications, as well as the development of novel reagents for REE processing in China are presented. The REE beneficiation technologies developed and employed in China could constitute a good case study for many other emerging projects being explored around the world.

The objective of this work is to quantify the effect of the rock mass surrounding a stope or a tunnel on the seismic signal so that the rockburst damage on the excavation can be derived. It has been shown that the transfer function of rock mass surrounding an excavation can be modelled using a damped oscillator. The method of estimating the transfer function is extended in this paper. The parameters of a damped oscillator are estimated using inversion techniques and the transfer function is modelled as a time-varying system. The technique is tested on data acquired at three different sites in two deep gold mines. Employment of a modal model of the transfer function was suitable in two cases. Application of this technique is essential to track the time variation of the natural frequency during ground motion caused by a seismic event.

One of the most important factors leading to the success of a cement plant is its location. A multicriteria decision-making method is used to rank alternative plant locations. The set of criteria is established and corresponding criteria should be established for each case study, although this multicriteria decision-making approach has broader applicability. In this paper, the analytic hierarchy process (AHP) with 5 criteria is used to develop a location evaluation hierarchy for an alumina?cement plant in East Azerbaijan province of Iran. Five alternatives for the plant location are evaluated. The main criteria are transportation, water supply, power supply, fuel supply and land. Other criteria have the same importance as these five alternatives. The alternatives are ranked by a multicriteria method and the best site is proposed. The introduction of extra low profile (XLP) mechanized equipment within Anglo Platinum is aligned with the overall New Mining Technologies strategy to focus on continuing modernization of our mining operations` incorporating injury-free production and cost-effective mining technologies. The method allows for the introduction of a suite of ultra-low profile equipment in narrow reef (1.2 m) stoping operations. For the first time it is now possible to achieve total trackless mechanization at these widths and indications are that XLP mining has the potential to add more value when benchmarked with conventional mining and low profile (1.8 m) room and pillar methods. Various mine layouts were tested at different sites within Anglo Platinum and the XLP breast mining layout proved to be the most effective. This paper describes the results of the trials at Waterval Shaft and concludes with recommendations on our future strategy on implementation of XLP technology within Anglo Platinum.

Over the last decade significant development and use has been made of a simulation model that describes the HCFeMn smelting operations in Assmang Ltd. This spreadsheet based, semi-empirical, predictive model is derived from data from the submerged arc furnaces at Assmang?s Cato Ridge, KwaZulu-Natal smelter site. Departures from the empirical base case mass balance due to changes in the ores, reductant feeds and operating parameters are accounted for by use of fundamental relationships and heuristic type ratios which are applied in an iterative manner in the model. The model performs a sequential set of calculations to iteratively converge on a fully consistent mass and energy balance solution, which predicts Mn alloy and slag output masses and compositions for a given set of feeds. 440 MWh per operating day is used as the basis of energy input. The paper describes the key model components, assumptions made and calculation approach. Added to the mass and energy balance is a cost and revenue balance, which allows prediction of the economic performance for each simulation. Substantial use of the model has been made in simulating the performance of the current Assmang HCFeMn furnaces for both smelter investigations and future production planning. The model has also been a valuable tool in the strategic analysis of the use of future Mn ores and has formed the vital link between mine ore grades (metal and slag elements) and the expected alloy output, grade and profitability. Additionally, the model has been used in benchmarking exercises to predict other Mn smelting operations with remarkable accuracy. The paper highlights some aspects of the approaches taken in using the model to benchmark Assmang?s own furnace performance and cost competitiveness with other producers. For Assmang the development and application of this modelling technology has led to transformation in understanding of the Assmang HCFeMn furnace operations and increased awareness of the potential of its Mn ore bodies.

This paper describes a simple finite element (FE) modelling approach which leads to the computation of seismic energy release rate (ERR) and strain energy storage rate (ESR) which result from mining. The concept of critical strain energy is introduced as a means to help evaluate the strainburst potential in mine structures. A new, energy-based, burst potential index (BPI) is proposed. The use of ERR, ESR and BPI is demonstrated by a cut-and-fill stope case study. The merits of using such energy parameters in the interpretation and analysis of strainburst phenomena are discussed. While the study gives promising results, site-specific back analyses would be required to first calibrate the model and fit it with the local mine conditions, before it can be adopted as a routine design tool.

"Mine planning software continues to be an important factor when it comes to the development of the South African mining industry. To contribute to this development, a new methodology to define and measure mine planning software utilization in the South African coal mining sector within an evolving data-set framework was developed. An initial data-set showing the mine planning software providers, their corresponding software solutions, as well as the software capabilities and information on the number of licences was collected and compiled in 2012 in an online database for software utilized in the South African mining industry. Details of the database development and implementation were published in the Journal of the Southern African Institute of Mining and Metallurgy in 2013. In 2014 the data-set was updated with additional and new information.In this paper, using the 2012 and 2014 time-stamps, a methodology for estimating the software utilization is developed. In this methodology, three variables: commodity, functionality, and time factor are used to define and measure the software utilization in order to ultimately inform decision making strategies for software utilization. Utilization in the coal sector was measured according to six different functionalities, namely Geological Data Management, Geological Modelling and Resource Estimation, Design and Layout, Scheduling, Financial Valuation and Optimization. The methodology is useful for stakeholders reviewing existing software combinations or intending to purchase new software in the near future and wanting to estimate the comparative attractiveness of a certain software package. These stakeholders include mining companies, consulting companies, educational institutions, and software providers. The work presented in this paper is part of a PhD research study in the School of Mining Engineering at the University of the Witwatersrand."

Silver tarnishes readily in common atmospheres and is accelerated in humid atmospheres. Tarnish is the formation of silver sulphide on the surface of silver when it is exposed to a wide range of sulphur-containing atmospheres. Tarnish is unattractive and highly undesirable, and can be removed either with a silver polish or a chemical dip. Dips are generally only recommended when heavy black tarnish cannot be removed with a polish, and care must be taken during cleaning because these can contain aggressive chemicals and give off hazardous and unpleasant smelling fumes. Polishes work best for large areas of plain undecorated silver, and form part of a regular cleaning programme. Some polishes contain chemicals that inhibit tarnishing, but these generally only have a short life. Several methods have been developed to reduce tarnish formation on Silver; these include alloying, surface treatment, and coatings. The authors evaluated a range of self-assembled monolayer (SAM) surface treatments and coatings in earlier research. Four treatments/coatings increased the time to noticeable tarnish by more than ten fold, and the results were reported at the International Corrosion Congress (ICC) in 2005, and at the Mint Directors Conference (MDC) in 2006. SAM treatment using 95% 1-hexadecanethiol (C16H34S) was found to give good anti-tarnish performance and showed potential for the commercial treatment of Sterling silver. Therefore research was performed to optimise the methods of application of this type of coating to provide an easier, faster, and more-user friendly technique to provide an anti-tarnish treatment. Estimates for South Africa?s coal recoverable reserves made in 1999range from nine to 59 billion tons; latest estimates by the Minerals Bureau suggest that 33 billion tons is a more likely figure. As much as 70% of that coal is located in the Waterberg, Witbank, and Highveld coalfields, as well as lesser amounts in the Ermelo, Free State and Springbok Flats coalfields. However, the Witbank and Highveld coalfields are approaching exhaustion (estimated 9 billion tons of recoverable coal remaining in each), while the coal quality or mining conditions in the Waterberg, Free State and Springbok Flats coalfields are significant barriers to immediate, conventional exploitation. New extraction technologies, technologies exploiting the energy content of the coal in situ, as well as suitable uses and markets for low-grade, high-ash coal are required before the country can utilize its admittedly vast coal resources. Major challenges for exploiting some Limpopo province coalfields are severe water shortages, insufficiently developed infrastructure, fragile environments and poor roof conditions due to the depth and complex geology. In the Central Basin (Witbank, Highveld and Ermelo coalfields) technical innovations for thin seam extraction, economic mining of both pillar coal and intrusion-fragmented resource blocks and the utilization of lower-grade coals are required. The success of the fluidized bed combustion technology is necessary to utilize the low-grade coals of the Free State and Molteno coalfields, while environmental exemption for past problems, together with strategies for mining small, disjointed thin-seam resource blocks, is required in KwaZulu-Natal. Clean coal technologies, coal cost and quality, environmental considerations, sustainable development, the growth of the South African economy and Government?s regulation of the electricity industry are the main challenges to the continued use of coal as South Africa?s primary energy source.

A number of impending and actual pit wall failures have been observed and documented, which have been interpreted to initiate on newly generated structural features. This infers failure through intact rock. Failure mechanisms have been postulated resulting from circumferential stress, extensional strain and brittle flexure. These will be discussed in the context of the failures and the associated monitoring. The implications of failure initiating on ?unknown? features has a significant impact for deep open pit mines where designs are based on the expected structural regime. Being able to anticipate such failures is important for design. Equally important is management of such changes as they arise. In this context, monitoring using high resolution microseismic techniques will be discussed as a means of providing early warning of such failures.

"The critical importance of tap-hole design and management for furnace performance and longevity is explored through examining some of the specific matte, metal, and slag tapping requirements of non-ferrous copper blister and matte converting and smelting, ferroalloy smelting, and ironmaking systems. Process conditions and productivity requirements and their influence on tapping are reviewed for these different pyrometallurgical systems. Some critical aspects of the evolution of tap-hole design to meet the diverging process and tapping duties are examined. Differences and similarities in tapping practices and tap-hole management are reviewed. Finally, core aspects of tap-hole equipment and maintenance are identified – aspects that are considered important for securing improved tap-hole performance and life, so pivotal to superior furnace smelting performance. IntroductionThe sheer diversity of tapping configurations used on industrial pyrometallurgical operations is at first bewildering. They range from historical tilting furnaces without tapholes to modern eccentric bottom tapping (EBT) tilting and/or bottom slide-gate electric arc furnaces; to classical single tap-hole multiphase tapping (e.g. metal/matte and slag); to dedicated phase tap-holes (e.g. dedicated metal/matte-only and slag-only); to dedicated phase multiple tap-hole configurations (up to eight metal/matte-only tap-holes and six slag-only tap-holes); to more esoteric metal/matte-only siphons and slag overflow skimming, e.g. Mitsubishi Continuous Process (Matsutani, n.d.). This can be further complicated by periodic batch tapping; consecutive tapping on a given taphole; alternating tap-hole tapping practice; near-continuous slag-only tapping, with discrete batch matte/metal tapping on higher productivity, but low metal/matte fall (<20% by mass feed) Co and Ni ferroalloy and platinum group metal (PGM) matte furnaces; near-continuous tapping through batch tapping of individual tap-holes that are opened consecutively (Tanzil et al., 2001; Post et al., 2003); to fully continuous tapping on coupled multi-furnace cascades (Matsutani, n.d.)."

In the HC FeMn production, better utilisation of coke and electric power is vital for reducing the production costs. The higher manganese oxides in the charge are reduced to MnO in the prereduction zone, where also the Boudouard reaction is active. These gas-solid reactions are to a large extent decisive for the total consumption of both coke and electrical power in ferromanganese production. In the present work formulas for calculating the Degree of prereduction have been developed for industrial practice. It shows that the typical Degree of prereduction is between 10-40%, but it may in good periods be as high as 60%. Statistical analysis has been done in order to find how various operational parameters influence the Degree of prereduction. A few parameters were observed to have an effect on the prereduction. Comilog ore definitely had a positiveinfluence on the prereduction, Comilog sinter and Mamatwan ore probably had a positive influence on the prereduction, all in relation to the average prereduction in the selected periods. Meanwhile, As man ore definitely, % H2O in raw materials and increasing Hd probably, had a negative influence on the prereduction. The findings for these raw materials were very much in coherence with the results of laboratory scale experiments performed, where the CO-reactivity of different ore materials was studied.
