Traditionally, the term `total system' design applied to comminution conjures images of a design that addresses the usual business and operational drivers, including health, safety and environment (HSE), capital cost, operating cost, throughput and product size. In terms of the physical process, the mine to customer type studies also exemplifies an approach that satisfies a normal `total systems' approach. As an industry there are drivers that are forcing a re-consideration of what we regard as our total system. This modification of drivers will require changes in approach and implementation to provide the best solutions. Some of the major changes that impact the drivers are shortage of skilled personnel, changing social attitudes to remote mine site work, greenhouse gas emissions (GHGE), quality of available orebodies and geographical location of new mine sites. One approach to the challenges presented by the changing business environment is to expand the system envelope around comminution to ensure that comminution, in its widest sense, helps to meet the new realities. Background to the new drivers and constraints is provided and some of the appropriate responses are examined in relation to the impact on the total system.

"The solid-state reduction of ilmenite concentrate with graphite was studied under argon atmosphere at temperatures between 1050°C and 1350°C. The rate of reduction increased with increasing temperature and decreasing particle size, with the maximum extent of reduction found to be 80% at 1350oC with a particle size in the range of -106 +90 µm. The activation energy for the reduction reaction was calculated to be 257 kJ/mole. The trivalent iron oxide was reduced first to divalent iron oxide and then to metallic iron. An annular ring of a partially reduced oxide phase containing metallic nuclei was formed around the core of ilmenite, which grew in size as the original ilmenite core shrank with progressive reduction. The reduction of titanium dioxide also took place during this stage, which produced the Magneli oxides in the form of TinO2n-1. The metallic phase had very high Fe and low Ti contents throughout the reduction, whereas the partially reduced oxide phase adjacent to the metallic phase was high in Ti and depleted in Fe. The metallic phase globules formed during this stage were small and are considered suitable only for leaching and not for other concentration processes. The core of the particle generally retained the composition of the original ilmenite. The purpose of this work was to remove iron and increase the titanium oxide content of the ilmenite to produce a high-titanium containing charge for subsequent smelting.IntroductionThe titanium-bearing minerals ilmenite (FeTiO3) and rutile (TiO2) are the primary natural raw materials used in industry to produce titanium metal and titanium-based products. The common titanium-bearing minerals are ilmenite, rutile, anatase, brookite, leucoxene, arizonite, and perovskite. Although the formula of ilmenite is commonly expressed as FeTiO3, the mineral can accommodate Mn and Mg, which are chemically bound in the form of (Fe,Mn,Mg)TiO3. Ilmenite concentrate can also contain Fe2O3 and Al2O3 in addition to the physically separable oxides such as SiO2 and CaO. The crystal structure of ilmenite is an ordered derivative of the corundum structure with a trigonal-rhombohedral symmetry. Fe2+ and Ti4+ ions occupy the octahedral sites, leaving the tetrahedral sites unoccupied. In each FeTiO3 unit, there are three O2- ions creating three octahedral sites, two of which are occupied by Fe2+ and Ti4+ (Wilson et al., 2005)."

The interactions between apatite and hematite were studied through zeta potential and stability experiments, for this paper. The zeta potential measurements were conducted in both background electrolyte and mineral supernatants. The difference in electrokinetic properties of minerals in the presence and absence of supernatant was explained in terms of the dissolution of minerals and the subsequent readsorption of dissolved species at the mineral-water interface. The stability measurements in individual and mixed mineral systems were also performed to identify the extent of interaction between apatite and hematite upon their direct contact. The results from stability measurements in individual and mixed mineral systems indicate that there is an interaction between apatite and hematite. Diesel particulate matter (DPM) is the particulate component of diesel exhaust, which includes diesel soot and aerosols. When released into the atmosphere, DPM can take the form of individual particles or chain aggregates, with most in the invisible sub-micrometer range of 100 nanometres. The main particulate fraction of diesel exhaust consists of fine particles and because of their small size, inhaled particles may easily penetrate deep into the lungs. The rough surfaces of these particles make it easy for them to bind with other toxins in the environment, thus increasing the hazards of particle inhalation. DPM is a significant health hazard in underground mining operations, where the use of dieselpowered equipment in confined spaces can lead to high levels of exposure among people working in these environments. Classified as a carcinogen by the International Agency for Research on Cancer (IARC), DPM has been linked to severe health effects, including respiratory and cardiovascular diseases, as well as an increased risk of lung cancer. Effective management of DPM is essential not only for protecting people’s health but also for ensuring regulatory compliance, maintaining operational efficiency, and safeguarding the long-term viability of mining companies.

Compressed air is widely used on South African gold mines. However, due to recent and proposed future electricity tariff increases it is quickly becoming too expensive to produce and use. Boxfront chute systems at ore passes were focused on during this study, and a number of alternative power sources were examined. After comparing primarily costs, and secondarily safety and practicality, of a number of systems based on water and hydraulic oil, a system making use of either air or water was determined to be the most cost effective. A payback time of 8 years was calculated, which will be significantly less taking into account the avoidance of failures due to electricity and water shortages, which would not affect this system due to its ability to swap between either air or water. It was recommended that this system be installed at all boxfront chutes as soon as possible so that the company can begin to benefit from the cost savings.

Based on many years experience, the well proven Swiss Tunnel Seismic Prediction System TSP has been substantially augmented for online geological prognosis in underground construction. In its latest version, the Integrated Seismic Imaging System ISIS provides high resolution seismic images of the rock mass around a tunnel face via an array of standard anchor rods. These rods contain 3D-geophones at their tips and can be readily installed during excavation work. A further innovative component of the system is the newly developed high-power repetitive source for application in hard rock: a pneumatic hammer with laser triggering to be mounted on construction machinery. A user-friendly software package permits online data acquisition and processing, 3D-visualization, and a first geological interpretation. Tomographic images of compressional and shear wave velocity fields at fault zones in metamorphic rock of the Gotthard Base Tunnel in the Central Alps are presented. Das langjährig bewährte Schweizer Tunnelseismische Vorauserkundungssystem TSP wurde inzwischen wesentlich weiterentwickelt. In seiner neuen Version, dem Integrierten Seismischen Imaging System ISIS, ermöglicht es hochauflösende seismische Abbildungen des Gebirges im Vorfeld und Umfeld einer Tunnelauffahrung mit Hilfe einer Anordnung von Felsankern, die an ihren Spitzen 3-Komponenten-Geophone enthalten. Eine weitere Neuerung von ISIS ist die pneumatische Hochleistungs-Impulsquelle mit Laser-Triggering. Eine benutzerfreundliche, interaktive Software ermöglicht die online Datenerfassung und -auswertung, 3D-Visualisierung und eine erste geologische Interpretation. Water-cooled copper tap-hole blocks provide an effective means of extending the life of tap-hole refractories, as the lower temperature of the refractory material inhibits wear and other damage and promotes the formation of a protective frozen slag layer. This is particularly beneficial during prolonged tapping cycles. The copper block forms an integral part of the lining, and provides mechanical support to the refractory, facilitating rapid replacement of tapping channel bricks without disturbing the surrounding lining. Safety considerations are an important design factor, and the positioning of the water channels is optimized to prevent leaks although the copper is not in direct contact with the molten fluids during normal operation. Water-cooled copper blocks designed by Tenova Pyromet have successfully been utilized on metal, matte, and slag tap-holes for a number of processes, including nickel, platinum group metals, and mineral wool.

"The purpose of this study was to establish the impact of discount rates on cut-off grades for narrow tabular gold deposits as characterized by the goldfields of the Witwatersrand Basin in South Africa. There are various methods available for determining the cut-off grade, from simple breakeven calculations to sophisticated software packages that consider a variety of inputs to optimize the cut-off grade. For this study a simple financial model was created in Microsoft Excel® that links the ore flow, block listing, and the cash flow. This allows the cut-off grade to be optimized considering how the cost of capital and chosen discount rate affect the cash flow.The discounted cash flow (DCF) and resultant net present value (NPV) are a widely used valuation method for production properties according to the South African Code for the Reporting of Mineral Asset Valuation (SAMVAL Code). The financial model in this study utilizes the Solver function, as well as simple Microsoft Excel spreadsheet formulae to optimize the NPV. Solver was chosen as it is a standard feature in Excel and thus no additional software costs are incurred beyond the basic Microsoft Office suite. For the purpose of this study, just narrow tabular gold deposits of the Witwatersrand Basin were considered. An example of a typical ore block listing, as well as the costing figures, was obtained from an operating gold mine. The results obtained from the study financial model were compared to the current cut-off grades obtained from the mine using their proprietary optimizer program, and were found to be comparable. The methodology utilized for this study thus appears valid.The cut-off grade was optimized considering the cash flow, which includes the variable mineral resource royalty tax, the variable gold income tax, as well as the discount rate. By comparing the resultant NPVs using discount rates of zero, 9%, and 12%, the impact of the discount rate on cut-off grades, resultant life of mine, and average mining grades (AMG) could be compared for the example ore block listing. The South African Code for Reporting of Exploration Results, Mineral Resources and Mineral Reserves (SAMREC Code) does not require operations to state if a discount rate was considered in determining mineable reserves. Mining companies approach the question of applying discount rates in determining their cut-off grades, and thus mine planning strategy, in different ways. Due to the negative impact that optimizing purely on NPV has on the life of mine, some choose to optimize only on profit. Other companies have reverted to utilizing pay limits as their primary grade planning strategy. The calculated cut-off grade is then considered to be another planning indicator rather than a hard determination of mineable reserves."

The principal advantages of fibre optics as compared to copper wire are well known and include almost perfect electromagnetic isolation, light weight, small size, excellent transmission security and substantially better bandwidth/distance performance. The decreasing cost of the optical fibre technology (both fibre cable and equipment) has led to another generation of private networks, which provide much larger bandwidths, very high reliability and an increase of the maximum geographical coverage. The larger bandwidth allows to transport all types of information on a single network. Typical communication requirements are speech (audio), computer data, LAN info, control information, video, etc. OTN or ‘Open Transport Network’ is a transmission system based on the latest available technology in fibre optics. It is characterized by the dual ring approach, resulting in high network availability, and the integration of different types of services in one network. As such, it can fulfil almost all transmission requirements for voice, data, LAN, video and any special service required.

"The hydrofluoric acid (HF) industry in South Africa uses normalized mild steel (SA 516 Gr 70) for the storage and distribution of its technical-grade product (70% HF). The technical-grade acid is split from the anhydrous hydrogen fluoride (AHF) product during distillation just after HF is produced, in a stainless-steel-lined kiln, from the reaction of calcium fluoride (CaF2) with sulphuric acid (H2SO4). Uniform corrosion of the storage tanks is mitigated during commissioning by contacting the steel with 70% HF. A corrosive reaction takes place (2H+ + 2F- + Fe - H2 + FeF2) to form scale inside the tank which diminishes the attack of the steel by fresh HF, thus prolonging the service life expectancy of the vessels. This iron fluoride scale in the vessel grows continually, resulting in corrosion of the vessels continuing at a predictable rate (approx.0.5 mm/a) since the first commissioning of the tanks at Necsa in 1993. In early 2012, an increase in the average corrosion rate of the tanks to 3 mm/a measured at and below the liquid band in the storage vessels was noted. Three months later the corrosion rate had increased to 30 mm/a, just before the first leak from the tank was detected. The tanks were decommissioned shortly afterwards and an investigation revealed that the rapid corrosion was due to the presence of increased levels (>50 ppm) of nitric acid (HNO3) in the tanks, which attacked the fluoride layer protecting the steel.The oxidation characteristics of high concentrations of HNO3 with low concentrations of HF on stainless steel surface treatment are well documented. The effects of low levels of nitric acid on the corrosion of steels in sulphuric acid are also known, but no suitable published data currently exists on corrosion by high HF concentrations with low HNO3 concentrations. Establishing the rate and mechanism of corrosion by HNO3 (0.1 to 1%) in 70% HF is currently a high priority for the HF industry in South Africa and will become increasingly important in the near future due to depleting fluorite reserves and cheaper, but less efficient, processes producing H2SO4 with higher impurity levels, which were not anticipated in the original plant design. The aim of this study is to simulate the corrosion conditions in the plant on a laboratory scale in order to establish the corrosion characteristics of the steels used in the HF plant, which are increasingly exposed to the HNO3 impurities that tend to concentrate in the final technical-grade HF acid product."

Spontaneous combustion during coal mining operations is a major problem that affects the health and safety of workers and causes environmental problems. The phenomenon is associated with the presence of coal, coal shale, and pyrite. In 2020, a premature detonation incident occurred at an iron ore mine where the waste material contains black carbonaceous shale units known to be associated with pyrite. The spontaneous combustion propensity and properties of samples of the black carbonaceous shales from the mine were examined and compared with samples from the Witbank Coalfield. The spontaneous combustion liability indexes of these samples were correlated with X-ray fluorescence (XRF) and proximate and ultimate analyses using linear regression. The Wits-Ehac Index classification results show that the samples were between medium and high risk. The linear regression analysis showed very poor correlations between the Wits-Ehac Index results and the XRF and proximate and ultimate results. The most valuable relationship found is between the presence of relatively high sulphur (greater than 3%) and ground reactivity with nitrate-bearing explosive emulsion.

Ferrochrome (FeCr) is a vital ingredient in stainless steel production and is commonly produced by smelting chromite ores in submerged arc furnaces. Silicon (Si) is a componrnt of the FeCr alloy from the smelting process. Being both a contaminant and an indicator of the state of the process, its content needs to be kept within a narrow range. The complex chemistry of the smelting process and interactions between various factors make Si prediction by fundamental models infeasible. A data-driven approach offers an alternative by formulating the model based on historical data. This paper presents a systematic development of a data-driven model for predicting Si content. The model includes dimensionality reduction, regularized linear regression, and a boosting method to reduce the variability of the linear model residuals. It shows a good performance on testing data (R2 = 0.63). The most significant predictors, as determined by linear model analysis and permutation testing, are previous Si content, carbon and titanium in the alloy, calcium oxide in the slag, resistance between electrodes, and electrode slips. Further analysis using thermodynamic data and models, links these predictors to electrode control and slag chemistry. This analysis lays the foundation for implementing Si content control on a ferrochrome smelter.

"Reliable and accurate metal transfer information during silicon tapping from an EAF is invaluable for decision-making and process optimization, while obtaining such information safely is a necessity.Elkem Thamshavn Norway, a producer of metallurgical-grade silicon, identified inherent safety problems with gauging fill levels in ladles using dip bars while molten metal was continuously pouring from a rotating EAF. Operator safety was a paramount concern, and an alternative automatic method of controlling the tapped fill level needed to be found.It was also considered that further benefits could be achieved such as monitoring the tapping flow from the EAF in order to identify any clogging, as well as the potential to use the live feed from such a system to assist decision-making regarding work around the taphole area.Agellis Group AB, Sweden, a company with over 30 years of experience in gauging molten metal levels in the metals industry, was able to design a solution for Elkem Thamshavn that would provide the required real-time process data while enhancing operator safety.This paper shows how the Agellis AB EMLI-L system was successfully installed at Elkem Thamshavn’s EAF continuous tapping area, how ladle fill levels were constantly monitored, and how full ladles were replaced by empty ones without the need for operators to be in the tapping area to take level readings. The results were used to compare the accuracy and reliability of Elkem Thamshavn’s current measuring methods with that of the EMLI-L system. The paper also covers how problems such as how to connect, run, and protect cables in and around the EAF tapping area, as well as connector and cabling survivability during the three day refractory pre-bake period, were solved. Finally, the paper discusses the potential production improvements, maintenance requirements, and data integration attainable through the installation of the system, as well as the major safety improvements that have been achieved."

Development of new technologies and procedures for managing mineral residues and wastes may benefit from a clear understanding of existing tailing management practices. There is a considerable variability in tailing management techniques used in the Australian copper and gold operations, with associated differences and flow-on effects for the mine site water balance. A database was created, capturing a total of 41 copper and gold processing operations in Australia. The database provides information on tailing generation rates, tailing properties (solids contents and particle size distributions) and tailing storage facility (TSF) types and configurations (e.g. total TSF surface area and wetted surface area). Significant variability was found for the above-mentioned parameters. The solid tailing generation rates ranged from 0.5-37 Mt per annum in 2015. Furthermore, both the solids contents and particle size ranges of the tailing were highly site-specific, and largely dependent on the processing flowsheets. Solids contents of tailings ranged from 45-74% by weight whilst P80 sizes of the concentrator (flotation) feed varied from 75-185 μm. The estimated pumping distance was up to 15 km. The presented data can potentially be used to better tailing management strategies by estimating the potential recoverable water and recycling it, thereby thus reducing tailing footprints. Information on rock stress is important for safe mining in seismically active ground. On a major gold mine, a few tens of crews are continuously conducting geological drilling with small pneumatic machines. However, stress measurements are not often carried out in South African deep-level gold mines. One of the reasons is the drilling diameter that overcoring requires, which is much larger than the diameters used in regular geological drilling, e.g. Boart Longyear Metre Eater, which drills AQ or BQ holes. Larger diameter holes result in slower drilling advance, more load in transportation and handling at sites, and higher cost. In order to enable overcoring in BX size (60 mm diameter), we modified the compact conical-ended borehole overcoring (CCBO) technique that has been suggested by International Society for Rock Mechanics (ISRM) and was originally designed for NX drilling (76 mm diameter). With a single overcoring, the 3-D stress tensor can be determined. We tested this modified method at a depth of about 3 km at Moab Khotsong mine in South Africa. We worked with drilling crew who usually work at geological drilling with the Metre Eater. In January 2011, we tried using regular geological drilling tools (a sequence of a normal BX bit, reamer, and rod) without success. In August and September 2011, introducing stabilizers and thin BX bits, we succeeded. We could complete a cycle of procedures necessary for an overcoring, including shaping the borehole-end conically, glueing a 16-element strain cell, and overcoring, within 2.5 hours. Only 10 cm overcoring is needed, which increases the chance of successful overcoring in heavily fractured conditions. This modified method is suitable for up-dip holes to depths of 10-15 m from tunnels, and has the potential to be widely used at the initial stage of geological exploration drilling at many localities.

"The advantages of using Nb and Ti-Nb coatings for improving the hardness and corrosion resistance of Ti6Al4V were investigated. It has been reported that Ti6Al4V used in orthopaedic implants tends to release toxic Al and V ions into the surrounding tissue. Thin layers of Nb and Ti-Nb were deposited on Ti6Al4V substrates using a laser metal deposition technique. The deposited material was analysed using optical microscopy, scanning electron microscopy coupled with energy dispersive spectroscopy, and X-ray diffraction. The corrosion behaviour of the deposited layers was investigated using a Metrohm Autolab PG Stat101 compact potentiostat at 25°C in simulated body fluid. A Vickers hardness system was used to study the mechanical properties. Both Nb and Ti-Nb coatings exhibited good metallurgical bonding with the substrate. The microstructure and the XRD analyses for the Nb system showed that the ??-Nb phase was most dominant, while the Ti-Nb system comprised a mixture of the ?? and ?? phases. The average hardness of the Ti6Al4V substrate was 350 HV0.3, with a slight increase for the Nb coating (363 HV0.3) and a much higher hardness from the Ti-Nb coating at 423 HV0.3. The corrosion results show that the deposited Nb was more corrosion-resistant in the solution than either the Ti6Al4V substrate or the Ti-Nb coating. IntroductionMetals such as CoCrMo, 316L stainless steel, and NiTi alloy are used for manufacturing biomedical implants because of their distinct properties, including low Young’s modulus and resistance to corrosion (Ryan, Pandit, and Apatsidis, 2006). These implants are required to remain in the body of the patient for many years. Due to a favourable combination of mechanical and corrosion properties, titanium (Ti) and its alloys have emerged as the material of choice for biomedical implants. Nevertheless, their use is not entirely without challenges. For example, in total hip replacement, surface degradation and release of metal debris from metal erosion caused by friction limit the service life of the implant (Oldani and Dominguez, 2012; Manivasagam, Dhinasekaran, and Rajamanickam, 2010). Ti6Al4V is generally regarded as the material of choice, but it has been found that over extended periods of time, the combination of surface corrosion and erosion releases toxic aluminium (Al) and vanadium (V) ions into the body (Khan, Williams, and Williams, 1996). This has led to the investigation of titanium alloys containing niobium (Nb), zirconium (Zr), tantalum (Ta), and molybdenum (Mo) as substitutes for the aluminium- and vanadium-containing Ti6Al4V (Okazaki et al., 1997)."

High Pressure Grinding Rolls (HPGR) are mostly used prior to pelletising processes to increase the specific surface area (SSA) of iron ore concentrate. For expressing SSA, the Blaine index is utilised as one of the most important dimensional properties of iron ore pellet feed. ISO 21283 is a standard test method that explains the manual of Blaine air-permeability apparatus for determination of this parameter. In this standard, the disaggregation method is based on passing the minus of 1 mm samples from the 0.150 mm sieve. The disaggregation process has an effective role on the results of Blaine airpermeability test especially for regrinding HPGR products. In this research, firstly the Blaine index of samples was measured without disaggregation. Following this, disaggregation was done by passing the minus of 1 mm samples through three sieves with different dimensions, 0.150, 0.090 and 0.045 mm, separately, and the Blaine index was calculated for each one. Finally, lab-mill with rubber balls, called Jar mill, was investigated as another option. Screen analysis and image analysis with SEM were performed to evaluate the effects of the sample's disaggregation on the size distribution and agglomeration of samples. The results showed that the disaggregation method with sieve size 0.150 mm, according to ISO 21283, was not applicable for HPGR products because the particles were still stuck together. In addition, the disaggregation method with the sieve size 0.045 mm or with Jar mill offered reasonable results.
