The paper sets out the strategic importance of South Africa?s mining and minerals sector to the national economy. It relates how inexorable and accelerating urbanization and industrialization in emerging markets, especially in China and India, will translate into sustained demand for the minerals that South and southern Africa have in abundance. It warns that while countries buying raw materials from South Africa use these inputs as the basis on which to build value-added, employment-creating industries, South Africa is failing to exploit the economic benefits inherent in its mineral wealth, exacerbating its shortage of skills.

This work evaluates the deformation behaviour, at warm working temperatures, of green particle-reinforced aluminium composites produced by powder blending in a high-energy ball mill. The work focuses on metal matrix composites (MMCs) based on the 2124-Al alloy, reinforced with 10 or 15 vol.% SiC and metal matrix nanocomposites (MMNCs) based on the 2124-Al alloy, reinforced with 5 or 10 vol.% Al2O3. Three batches for each powder were blended and powder properties such as particle size distribution (PSD) and shape were consistent after blending. It was observed that a more uniform distribution of the reinforcement phase in the aluminium alloy matrix was achieved in 2124-Al/Al2O3 than in 2124- Al/SiC composites. The powders (unreinforced 2124-Al and blended) were initially over-aged at 350°C for 2 hours to reverse any natural ageing that may have occurred prior to use. The over-ageing was incorporated to improve compressibility of the powders with the aim of achieving green compacts with higher integrity. Uniaxial compression tests performed at ambient temperature on a Gleeble® 3500 thermomechanical simulator were unsuccessful as the green compacts fragmented. Engineering stress-strain curves showed that green compacts of unreinforced 2124-Al, 10%SiC MMC and 5%Al2O3 MMNC deformed in a similar manner at ambient temperature and had the same compressive fracture stress of approximately 170 MPa. When the deformation temperature was increased from ambient to warm working temperatures (170–280°C) it was observed that electrical resistance heating (the heating mode of the Gleeble®) of unreinforced Al alloy, MMC and MMNC green compacts did not occur. This was attributed to the high electrical conductivity of aluminium, which resulted in poor heat generation due to the low electrical resistance in the samples. It was presumed that the small sample size (d=8 mm, h=12 mm) also caused rapid heat loss. After further experimentation, the green compacts were heated successfully by insulating the samples to retain heat. It was found that at 280°C, increasing the soaking time from 6 to 20 minutes decreased flow stress and improved plastic flow in the 2124-Al/10%SiC green compact.

During the processing of iron ores, a large quantity of low-grade tailings containing abundant iron values in fine particle size range is produced. Due to the increasing demand in the high-grade ores for metallurgical operations and the stringent environmental conditions imposed on mining activity, it is essential to utilise the waste tailing pond slimes. Recovery of iron values from these tailing ponds not only enhances the life of the existing operating mines, but also enables achievement of a sustainable process. Iron ore tailing/slime (-150 μm) is produced after scrubbing and wet screening of a low-grade iron ore. Tailing beneficiation of iron ore has been addressed either by flotation or wet high intensity high gradient separation. The present paper aims to recover iron values from discarded slime containing assay ~56% Fe, ~6.5% SiO2, and ~7.0% Al2O3 from the Noamundi processing plant by using a high gradient magnetic separator (HGMS). In this process, tailings are effectively processed with a vertical pulsating high gradient magnetic separator to produce a relatively high-grade iron concentrate. The results of investigation indicate that this novel process is capable of producing an iron concentrate assaying ~ 60% Fe and ~3.25% alumina with a yield of ~55 % on weight basis and recover > 65 % iron bearing particles from the tailings. More importantly, the corresponding tailing contained ~45% Fe. It was concluded that this novel process may be effectively used to recover iron values from low-grade hematite tailings. The mining industry has much potential for automation. A great deal of work has been done on this subject and is still ongoing. With automation comes the possibility for optimization, because more information is available and actions can be repeated with more accuracy. This paper looks at possible solutions to the problem of optimizing the autonomous vehicle dispatch system in an underground mine. Possible optimization strategies are evaluated using a simulated environment. The majority of the results indicate that improvements on current methods are possible. Zimbabwe hosts a varied array of coloured gemstones. With the exception of emerald deposits and several world-class pegmatites, few of the gemstone occurrences have received detailed attention from the scientific or mineral exploration communities. In the present contribution we summarize the status of knowledge of the gemstone deposits and occurrences in Zimbabwe, paying particular attention to the geological settings in which they were formed. Synthesis of this regional geological approach reveals that there may be significant exploration potential for further gemstone occurrences, particularly in the extensive pegmatite fields and in Al-enriched orogenic belts that have undergone greenschist to granulite facies metamorphism. Further socio-economic and developmental initiatives will aid in optimizing the value generation from this important sub-sector.

The potential benefits of implementing the Last Planner System (LPS) on mining infrastructure projects were explored through two case studies in the South African mining industry. The first part of the study involved measurement of the impact of LPS through earned value techniques on secondary project data. The second part sought to establish the lean construction success factors leading to improvements in construction performance. This was done by means of a research questionnaire distributed to the project owner’s teams, contracted parties, and the LPS facilitators. The results revealed a positive correlation between LPS application and planned percentage complete. However, the performance achieved during the LPS pilot was not sustained. The success factors and benefits considered most evident in the case study pilot differed among the three stakeholder groups. The findings are expected to guide construction stakeholders to better define performance measures and focus on factors required to make LPS implementation more effective in the South African mining sector.

INFACON 7, the seventh International Ferro Alloys Congress, took place in Trondheim, Norway, in June 1995. The main aim of the Congress, which was held under the auspices of Euroalliages and the Norwegian Ferroalloy Research Organization, was to present the challenges facing the ferro-alloys industry on the road to the 21st century. Halyard Tveit, Chairman of the Technical Committee, summarized these as: ? the transition to a single global market economy ? new demands with regards to quality arising from customer needs, and ? increased awareness of the global environment. In the Plenary Sessions Kouichi Nakamura (Nippon Steel) outlined, from the steel industry's point of view, the relationship between technical advances in the products and more demanding ferro-alloy specifications. Advances in steel manufacturing technology and higher product quality have been supported in the past by raising the quality standards of ferro-alloys. Future requirements are bound to bring about more severe standards, and these need to be established by common agreement between both industries.

Unexpected equipment failures lead to financial losses due to production disruption. Time-based maintenance, based on checks over regular time periods, has been employed to minimise disruption. However, the improvements it can offer are limited as it may lead to unnecessary service of healthy equipment or missed failures occurring between service intervals. Condition-based maintenance (CBM) provides a further improvement to equipment reliability by detecting faults and predicting remaining useful life (RUL) based on equipment health monitoring. Its application in the mineral processing industry is hindered due to the high cost of health monitoring equipment. In this study, two stochastic process models, the adaptive auto-regressive model and the gamma process, are compared in their ability to forecast the degradation state and to provide RUL prediction. The gamma process model was found to be effective in both tasks. Due to its simplicity and minimum hyperparameters requirements, it is proposed to use the gamma process as a baseline for comparison with other models. Electrowinning is the final step in the hydrometallurgical production of high purity copper, involving the passage of electric current through an electrolyte and consequent plating of solid copper to form cathode sheets. Key electrowinning performance indicators are the current efficiency, specific energy consumption, yield, and quality of the metal. The high energy demand and associated cost mean that determination of performance indicators is critical during operation, but ‘online’ measurement is impractical due to the nature of the measurements and corrosive environment brought about by acid mist. This research considered the development of a predictive electrowinning model as a shift towards a pre-emptive approach to attaining plant performance data. A steady-state model was created from input variables available in the industry, using a first-principles approach combining mass balances, electrochemical and thermodynamic equations, and property correlations. A circuit diagram equivalent of an electrowinning cell, containing multiple pairs of electrodes, was used as the backbone of the model. The kinetics of each electrochemical reaction were modelled including iron as a major impurity. Losses in current efficiency due to ineffective electrode contact, short circuits, and stray currents were also incorporated. The model was used to predict the current efficiencies for tests performed at varying conditions in a bench-scale electrowinning cell; the average absolute error between the measured and predicted current efficiencies was 3.2%. The model requires a unique parameter fitting approach for each industrial operation; if parameters are customised for specific plants, the model will be a useful tool to predict performance and can aid the development of effective process control systems in copper electrowinning tank houses. "Underground coal gasification (UCG) is recognized as an efficient mining technique capable of chemically converting the coal from deep coal seams into synthesis gas. Depending on the main constituents of the synthesis gas, chemicals, electricity, or heat can be produced at the surface. This paper provides a high-level graphical method to assist practitioners in developing preliminary gasification processes and experimental programmes prior to detailed designs or field trials. The graphical method identifies theoretical limits of operation for sensible gasification within a thermally balanced region, based primarily on the basic coal chemistry. The analyses of the theoretical outputs are compared to actual field trials from sites in the USA and Australia, with very favourable results. A South African coal is studied to determine the possible synthesis gas outputs achievable using various UCG techniques: controlled retractable injection point (CRIP) and linked vertical wells (LVW). For CRIP techniques, an important result suggests that pyrolysis, and subsequent char production, are important intermediate phenomena allowing for increased thermal efficiencies of UCG. The conclusion is that South African coals need to be studied for pyrolysis-char behaviour as part of any future UCG programme. The results also suggest that UCG with CRIP would be a preferred technology choice for Bosjesspruit coal where pyrolysis dynamics are important. Lastly, the use of CO2 as oxidant in the gasification process is shown to produce syngas with significant higher heating value. Introduction and literature surveyCoal is a commonly utilized fossil fuel, providing over 40% of global electricity demand and about 90% of South Africa’s primary energy needs. However, less than 20% of the known world resources are suitable for possible extraction using conventional surface and underground mining techniques (Andrianopolous,, Korre, and Durucan, 2015). Underground coal gasification (UCG) has the potential to recover the energy stored in coal in an environmentally responsible manner by exploiting seams that are deemed unmineable by traditional methods. The UCG process, if successfully developed, can increase coal reserves substantially. For example, in the Limpopo region of South Africa alone, the estimated potential for UCG gas, based on existing geological records, is over 400 trillion cubic feet (TCF) natural gas equivalent – this is about a hundred times more gas than the existing 4-TCF Pande-Temane natural gas field reserve in Mozambique (de Pontes, Mocumbi, and Sangweni, 2014)."

Geochemical and mineralogical datasets from Tropicana Gold Mine, Australia, have been used to define ore fingerprints. VNIR/SWIR spectral data were represented by four normalised wavelength regions and were clustered to form spectral classes. Sequentially, these spectral class proportions within a block and collocated XRF data were clustered to form material types (fingerprints). The material types were related to an Equotip-BWi correlation. These correlations can be used to extrapolate a hardness signature and generate a BWi proxy for different blocks. The combined fingerprints and BWi proxy can assist as a tool for enhancing the prediction of comminution behaviour. They can explain specific domain-related hardness variations. For example, one material type could be separated into a softer (~15-18 kWh/t), and harder (>20 kWh/t) material blend. This was accomplished using the commonly overlooked VNIR region at 605 nm. This outcome has significance for blending strategies.

Spontaneous combustion (SC) is a cold oxidation reaction that generates heat, causing a temperature rise of the reactant and leading, with limited heat dissipation, to self-ignition of the reactant, which occurs without an external heat source. Although not limited to coal, the most significant hazard of SC are the fires that occur in coal mining operations around the world. These fires pose a serious risk to the safety of workers in the mines as well as adverse effects on the environment, and can affect the quality of life for current and future generations. We investigated the occurrence of SC in raw coal storage bunkers with the purpose of compiling a decision analyser for engineers designing or working with coal storage bunkers. Specific experts were interviewed from different backgrounds and companies, followed by field research at a coal mine. The important factors affecting the possibility of SC occurring were the type of coal supplied to the bunker, the mining practice, and physical conditions around the bunker. The information presented here will assist in reducing the SC risk in raw coal storage bunkers. These findings, together with the systematic decision analyser developed, will assist design engineers and mine personnel to take early preventative steps in managing SC. The decision analyser was tested for many different scenarios and gave good guidance on how to minimize and prevent SC in bunkers

The application of the Monte Carlo technique to production planning and everyday economic decisionmaking in mine production management is demonstrated. The logic is detailed using an example of underground production with continuous miners (CMs) and truck haulage. It is argued that availability of equipment and personnel are the predominant variables influencing mine output and productivity and that those availabilities may be well represented by binomial probability distributions. The probabilistic model is implemented in a standard Excel® spreadsheet with Palisade’s @Risk add-on to facilitate simulations. Starting from model calibration against data obtained from a mine’s annual reports, some general interdependencies of availability, utilization, productivity, and costs of production processes are outlined. Finally, several possible options and their consequences as regards production improvements are explored.

Zincor operates four Lurgi fluidized-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Roaster 3 was the first to be rebuilt in 2006 because its condition had deteriorated the most. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled owing to the combined effects of excessively high operating temperatures and corrosion. These were caused by the following two main factors: ?Thicker external insulation was installed during a previous maintenance shut, which resulted in an increased steel shell temperature and exacerbated the normal metal fatigue ?SO2/SO3 containing gas that had permeated the brick lining passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but when it was dismantled more damage was found, and the roaster was rebuilding from the tuyeres upwards. During there building the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

The conversion of carbon-containing feedstock into liquid fuels can proceed via the Fischer-Tropsch synthesis, which is catalysed using supported cobalt catalysts. These catalysts contain noble metals to facilitate the reduction of oxidic cobalt species in the catalyst precursor to metallic cobalt, which is the catalytically active species for the Fischer-Tropsch synthesis. This is thought to occur via hydrogen spillover, i.e. the diffusion of atomic hydrogen over the support from the noble metal to the oxidic cobalt moieties. Noble metals may also affectthe dispersion of cobalt in the active Fischer-Tropsch catalyst. The economic aspect of the addition of noble metals to the Fischer-Tropsch catalyst is discussed.

"To be able to responsibly develop a multiphysics model of the steel belt sintering (SBS) process used to sinter chromite fines, it is important to have a comprehensive understanding of the process. This understanding was gained through a site visit, observation of the process in operation, and interaction with the operators. Material characterization will also reveal much about the process that is not yet fully understood. A well-defined and representative mass and energy balance will also give valuable insight into the process. The plan for the multiphysics model aims to combine a computational fluid dynamics (CFD) model with a discrete element method (DEM) model.To obtain a more accurate mass and energy balance representation of the SBS process, it was decided to develop a dynamic distributed parameter model of the mass and energy balance. This model will be used to gain better understanding of the SBS process so that a more complicated multiphysics model can be developed later. The reason for this is because the SBS process is very dynamic, with a large temperature distribution throughout the length of the process. In its current state, the mass and energy balance model is capable of handling solid and gas material packages and exchanging heat between these packages where they are mixed, and is able to model the heating of the gas by burning CO gas. The next step in the development of the model will involve enabling it to handle evaporatoin of liquid water, burning of solid carbon in the pellets, reduction of iron oxide in the pellets with the CO gas formed from carbon combustion, and then oxidation of the reduced iron in the oxygen-rich cooling zones."

Zincor uses O2 enrichment (up to 26% O2 in the fluidizing air) to increase the processing rate of zinc concentrates in the fluidized bed roasters. The aim of this study is to determine whether O2 enrichment can be reduced by introducing micro-pelletized concentrate into the feed blend, while maintaining current roaster feed rates and calcine quality. It was found that, with a load of 20% micro-pellets introduced into the feed blend, that O2 enrichment could be reduced by 60%. It was determined that entrained particles spend on average between 0.46 hour and 2.44 hour in the roaster, compared to particles remaining between 3.93 hour and 4.00 hour in the bed overflow. This compares well with a radioactive tracer test performed by Spira. The required reaction time for micro-pellets was found to be less than the residence time inside a Zincor roaster. The result achieved indicated that the average particle residence time inside the roaster was increased successfully in order to compensate for the longer reaction time required to roast micro-pellets at lower levels of O2 in the fluidizing air.

Tapping a blast furnace is necessary not only to deliver the product, but is also essential for the safety of the furnace and workers in the cast-house. This paper will highlight the practices at ArcelorMittal’s blast furnaces in the Vanderbijlpark Works, with specific focus on tap-hole design and monitoring as well as casting practice. Extension of the tap-hole life and hearth campaign will be illustrated with reference to the methods of maintenance of the tap-holes, troughs, runners, and cast-house equipment. The importance of proper cooling, good thermocouple installation, and temperature monitoring will be explained.
