In this paper, the pretreatment of concentrates by roller press was present to improve the granulation of blends comprising some 30 per cent iron ore concentrates and enhance the sintering performance. It is shown that by pretreatment of fine concentrates through roller press, the content of +3 mm fractions of granulation mixture and sinter mixture permeability are elevated by ten per cent and 35 per cent. In the meantime, a sinter productivity increase from 1.51 - 1.62 t.m-2.h-1 is attainted in pot tests with similar sinter tumble index and at lower coke rate. The mechanism of the pretreatment of concentrates process to improve sintering performance of fine iron ore concentrates was demonstrated by mineralogy that better permeability help form more calcium ferrite and good microstructure of sinter, further proven by the better metallurgical performance of sinter.

The rediscovery and recognition of the magnetite potential of the iron mineralisation at the Hawsons Project area 60 km south of Broken Hill has the potential for the development of a new series of magnetite iron-ore operations across the Braemar Iron Formation in New South Wales and South Australia. Despite the low-grade of 16 per cent magnetite, the Hawsons project feasibility studies are indicating a positive business case for a large-scale 20 Mt/a of magnetite project for the following reasons:• The mineralisation is on a huge scale, with a major potential for increases beyond the already very large established resource of 1.4 Bt.• The mineralisation is particularly soft for crushing and grinding, with a Bond work index of 6.3 and an overall comminution power requirement of 6.7 kWh/t of ore. This equates to 39 kWh/t of concentrate which is significantly less than for similar projects.• The mineralisation fractures easily, preferentially along grain boundaries.• Location is close to mining infrastructure and a skilled workforce at Broken Hill, 60 km to the northeast.• It is close to road and rail infrastructure for access to the resource.• A high-grade, clean magnetic concentrate can be produced, with the only contaminant being silica.The deposit is a sedimentary siltstone which is considerably different to other known magnetite deposits. This caused significant differences in Davis Tube Recovery (DTR) results between laboratories so that the softness of the ore has required a close focus on, and changes to the laboratory procedures. A DTR procedure has been developed to provide consistent results across the deposit.Crushing and grinding test work has established a clear advantage in the use of the high-pressure grinding rolls (HPGR) crushing and grinding circuit for this particular ore. The power required for comminution using the HPGR crushing circuit is about half the power required for the Autogenous milling circuit.Therefore, despite the low magnetite grades, the Braemar Iron Formation in New South Wales and South Australia has the potential be a new magnetite iron ore province.

Increases in mining and production capacities can have a major impact on the productivity of a mining and production facility during the construction and commissioning period. With minimised production loss in mind, a multi-phase modular plant design was implemented on the Khumani Mine in the Northern Cape, South Africa. The first phase involved a run-of-mine (ROM) crushing facility and the subsequent modular processing facility with capacity for 8.4 million tons per annum (Mt/a) product. An interim phase comprising modular additions to the processing facility increased capacity to 10 Mt/a product, with tie-ins occurring during maintenance periods. The second phase involves a second ROM crushing facility and modular additions to the processing facility, increasing capacity to 16 Mt/a product. This paper outlines the design considerations and limitations with modular design that need to be considered and shows how effectively construction and commissioning were implemented within shut-down and maintenance periods.

In-field sampling programs generally take time, equating to money, and unless you have an onsite laboratory, you have the issue of having to wait long periods for your data. Until recently, field portable X-ray fl uorescence (FPXRF) analysers, which can help provide instant indicative results, were not able to detect penalty elements, such as Al and Si, or do so reliably enough to act upon.The purpose then of this field test then was to show that the latest FPXRF devices are capable of producing reliable readings on field samples of variable grain size, in particular for Al and Si, such that the readings still correlate well with the assay for those samples and thus be reliable for an iron ore grade control application.We tested RC chip samples on-site in the Pilbara, Western Australia, with the Niton, analysing for a range of elements including Fe, Mn, Al and Si and then compared the results for those elements against assay data for the same. A strong correlation would tell us that the FPXRF results were reliable. Furthermore, to show the effect of simple sample preparation, we also analysed pulps of the same samples in the same way.The correlations were good for the all of the four elements of interest for the RC chip samples (R2 values between 0.82 and 0.9), and excellent for the pulps (R2 values between 0.89 and 0.998).The results also showed a direct correlation between sample preparation and improved quality of results with the FPXRF.The data showed allowed for two conclusions:1. the FPXRF can produce data from unprepared RC chips for Al and Si that, when compared with assay, is reliable for a fi eld application in drilling and grade control; and2. the greatest limitation to data quality is sample preparation.

Magnetite ore blending has yielded signifi cant performance improvements in OneSteel’s magnetite concentrator. The magnetite concentrator beneficiates magnetite ore from the Iron Magnet Deposit and produces concentrate, which is pelletised, then fed to the OneSteel Whyalla blast furnace. Concentrator feed variability severely detracts from the concentrator’s performance, affecting both concentrate yield and grade, which impacts on all downstream processing costs.A coordinated approach has integrated mine planning, geological modelling and grade control, to minimise concentrator feed variability, through effective ore blending throughout the mining and stockpiling process.Mine planning personnel design shots that extend the full width of the orebody and hence across the stratigraphic profi le. Based on geological information contained in block-outs and in consultation with Geology, the Grade Control team allocates material to each primary stockpile, potentially from every stratigraphic domane in the orebody. This ensures primary stockpiles are designed with maximum practical homogeneity and consistency.Using only primary movement, the allocated ore is stockpiled in a layer-cake fashion. The ore is pimple dumped across the width of the stockpile footprint and on completion of a layer, it is dozed flat with an access ramp that allows dumping to commence on the next lift. The primary stockpiles are reclaimed normal to build direction and the magnetite is crushed, all in, to a concentrator feed stockpile.The ore is sampled at the crusher from a falling stream cut. These assay data, are used for benchmarking and control charting the grade and variability of concentrator feed stockpiles. The concentrator feed stockpiles have demonstrated a statistically signifi cant reduction of within pile variation, between pile variation and pile to pile variation, primarily attributable to the development of ore blending. The concentrator has seen sustained, improved performance as a direct result, which translates into lower concentrate cost per tonne and improved yield and quality.

The mining district of the Quadrilátero Ferrífero (QF) in southeastern Brazil contributes to 70 per cent of the Brazilian iron ore production, which reached 370 Mt in 2010. Traditionally, four iron ore types were mined in the QF region:1. soft haematite,2. hard haematite,3. friable ‘itabirite’ (the Brazilian name for metamorphosed banded iron formation), and4. canga (an indurated iron-rich crust).With the exception of the hard haematite, these categories derive from supergene enrichment of the Paleoproterozoic Cauê Itabirite. High current iron ore demand means that the QF high grade supergene ores will be depleted in a few decades. Consequently, several mining projects are being developed to exploit unenriched, fresh itabirite. Among them, the Mineração Usiminas Serra Azul project in northwestern QF is one of the most advanced. Four major itabirite types occur in the QF region:1. siliceous (or standard),2. dolomitic,3. amphibolitic, and4. magnetitic.The dominant type in Serra Azul region is a fresh siliceous itabirite, composed essentially of haematite, martite and quartz that averages 36 per cent Fe (51.5 per cent Fe2O3) and 47 per cent SiO2. The second type, the magnetitic itabirite, consisting of magnetite, martite, gruneritecummingtonite, quartz, dolomite, stilpnomelane, and subordinate haematite, is typically a strongly magnetic greenish banded iron formation with the iron grade varying between 25 and 35 per cent. Chemically, it differs from the siliceous itabirite due to the relatively high CaO, MgO and, consequently, high LOI contents. Together with supergene ores, fresh itabirites have been included in the ore reserves of the Serra Azul project. We anticipate that all the four types of fresh itabirite will be incorporated as ore in the QF region, causing a huge increase on the iron ore resources of the district, and representing enormous environmental and technological challenges for the local iron ore industry.

Reliable particle size analysis in minerals processing plants is a critical factor to the economic return of a plant. As recovery of valuable minerals is compromised for particles outside the optimal size range, effective and reliable particle size analysis is more crucial than ever, particularly in the current upswing of the global commodities market. Inefficient particle size analysis can lead to excessive over-grinding, thereby significantly increasing energy consumption and reagent costs, whilst negatively affecting process operation, thickening capacity, water recovery and tailings disposal.Australia’s first installation of a particle size analyser in Iron Ore has been monitored with great interest by the industry. Previously, manual size sampling at Rio Tinto’s Paraburdoo fines processing plant involved off-site sample analysis, with a turnaround measured in days. The Outotec PSI® 500 particle size indicator, commissioned in July 2009, takes approximately three minutes per line at site.The paper will include details on the following:• plant description,• sampling design,• PSI® 500 analyser functionality description, and• key learnings from site.

The benefits of fine size separation in magnetite concentration are detailed focusing on published research from various iron ore producers. Basic principles of fine sizing and advancements in screening technology are addressed. A chronological review of research is used to show the evolution of fine sizing applications in the industry, starting with studies that demonstrated the benefit of using fine screens to produce consistent lower silica concentrates, followed by improvements in fine sizing equipment that have made effi cient screen classification in ball mill circuits practical. Case studies are used to demonstrate how positive sizing with screens can be used to significantly shift concentrate ‘grind/grade’ relationships.

The growing demand for iron ore from Western Australia has led to an increased focus on the development of magnetite and lower grade iron ore deposits. The need to process and beneficiate the ore from these projects can result in the generation of significant quantities of iron ore tailings over the life of a project. Over the coming decades, the management of iron ore tailings will become a significant aspect of the mining landscape in Western Australia.The tailings generated from iron ore projects differ signifi cantly from other mineral tailings currently produced in Western Australia. Iron ore tailings are generated on a scale not matched by any other mineral process and can often contain asbestiform or potentially acid forming components. New iron ore projects are coming under increased environmental scrutiny because of their large scale operations and the sensitive environments in which they occur. This combination of factors creates some unique challenges for the management of tailings generated by iron ore mining in Western Australia.This paper presents the fi ndings of two studies conducted in recent years to overcome the challenges posed by iron ore tailings. The paper discusses the role of laboratory testing in the development of management strategies for asbestiform minerals in tailings. It also presents a numerical modelling approach for evaluating the rates of rise in the storage of magnetite tailings. The paper concludes by outlining how the findings of these studies can be applied to reduce tailings management costs, lower risks and improve environmental outcomes for the management of tailings from iron ore mining.

The Eyre Peninsula (EP) has been known for its iron ore for more than a century. Edward John Eyre noted the ironstone outcrop at what is now Iron Knob in the 19th century. Sir Douglas Mawson visited and reported on the geology of the lower EP in 1906, noting the widespread presence of iron stone and the likelihood of copper being associated with the iron stone. Despite this knowledge there has been only one successful iron ore mining region developed on the EP and that is Iron Knob and the Middleback Ranges which have been mined continuously since 1899. The Middleback Ranges can justly lay claim to be birth place of the Australian iron ore and steel industries.The discovery of large scale haematite resources in Western Australia meant that there was no need to seek out iron ore that needed benefi ciation. The low price of iron ore precluded further development of the EP and many other areas in Australia and overseas. This situation changed rapidly in the mid-2000s with the emergence of China as the world’s industrial power house and the soaring demand and price for many resources including iron ore. This triggered a flurry of activity across Australia and led to the rapid exploration and drives to develop the EP iron ore. A brief examination of the magnetic maps of the EP shows the wide spread presence of magnetite and associated smaller haematite deposits. A closer look reveals the magnetite deposits to vary in formation style and host rock lithology as well as being significantly altered by regional metamorphism. *This is an abstract only. Mineral processing is characterised by a constant adaptation to changing raw materials and market conditions. It is the link between the mined raw material and a marketable product. As a lot of high-grade reserves are exploited, a steady deterioration of raw material quality can be observed. At the same time, the customer’s requirement for product purity and consistent quality increases.Over recent years beneficiation techniques for iron ore fines have become more important in order to achieve a maximised utilisation of ore resources and to produce competitive products according to international standards.Many high capacity iron ore beneficiation plants that target the production of fines focus on gravity separation processes using fluidised bed classifiers and spirals or wet high intensity magnetic separators as an alternative. This paper demonstrates the suitability of utilising the allflux® two-stage fluidised bed classifiers to treat iron ore particles up to 2 mm in size as well as showing how the high capacity gaustec® wet high intensity magnetic separation (WHIMS) technology offers several advantages compared to other WHIMS technology.The combination of the allflux® and gaustec® technologies offer the following benefits:The two-stage fluidised bed classification extracts a significant amount of concentrate from the feed. This in turn reduces the feed capacity required for the gaustec® WHIMS located downstream.The second classification stage produces a -0.5 + 0.1 mm product and a -0.1 mm product. The efficiency of the magnetic separation on these classifi ed products is high due to optimised settings for each size fraction.

High-grade iron ore may be derived from banded iron formation (BIF) through four fundamentally different processes:1. syngenetic precipitation of chert free BIF,2. residual enrichment by removal of gangue minerals from BIF to form bedded (residual) ironore,3. mechanical erosion of iron oxide and chert from bedded iron ore or BIF and re-deposition andupgrading as detrital iron ore, and4. chemical removal of iron from BIF and precipitation elsewhere as a secondary (channel) irondeposit.Finally, the BIF itself may constitute iron ore if a high-grade concentrate utilised for pellets or sinters can be derived from it through mechanical (industrial) separation of iron oxide by means of crushing/milling and mineral separation.Historically, exploration for high-grade BIF hosted iron ores was focused on the residual (bedded) deposits and driven by supergene concepts. Exploration for detrital and channel type iron ores was mostly secondary to exploration for bedded deposits, but recently, a more focused exploration effort has led to the discovery of enormous moderate to low iron grade deposits in the Pilbara region of Western Australia. Exploration for high-grade iron ores using syngenetic concepts has been limited,but together with exploration using hypogene concepts offers the best hope of fi nding concealed deposits. Exploration for BIF sources suitable for concentrate ores commenced in the ‘old’ iron ore provinces after the high-grade resources were depleted and has only recently gained importance in Australian BIF provinces, mainly as a result of high iron ore prices in the last decade.

Hibbing Taconite is a Lake Superior-type granular magnetite taconite deposit occurring within the Biwabik Iron Formation along Minnesota’s central Mesabi Iron Range. The deposit is situated on the northern margin of the Proterozoic Animikie Basin. The deposit strikes northeast, dips gently southeast, and occupies 10 km of strike length. Mining focuses on 50 m of granular cherty and laminated slaty taconite within the Lower Cherty member.Ores generally consist of a quartz, magnetite, siderite, ankerite, minnesotaite, stilpnomelane, and haematite mineral assemblage. Processing is optimised by exploiting the physical and chemical variations that exist between three major ore types. Taconite ore averages 20 per cent magnetic iron (MagFe), 27 per cent weight recovery (WtRec) and produces a final concentrate with 4.5 per cent silica (SiO2). Since 1976, production has totalled approximately 237 million long tons (Mlt) of pellets (8 Mlt per year rated capacity).Ore processing uses a simple fl ow sheet of autogenous grinding (<0.044 mm) followed by two phases of wet magnetic separation, fi ltering, limestone/bentonite addition, balling, and firing to create pellets averaging 66 per cent total iron. A Liberation Index (LIS) is used as a primary guide for ore grading and metallurgical control. Grind requirements, magnetite liberation and silica grade are closely monitored to ensure plant optimisation and product quality.A recent program of benefi ciation of low-grade ores by in-pit crushing and dry magnetic cobbing has demonstrated that low-grade ores (<17 per cent MagFe, <25 per cent WtRec) can achieve a signifi cant metallurgical upgrade (up to 25 per cent MagFe and 40 per cent WtRec). This operation recovers 60 per cent of the total crushed volume, and has a calculated effi ciency factor (magnetic iron recovery) of 79 per cent. This paper discusses the benefi ts of this upgrading and its effects on ore blending and processing.

The reaction sequences involved in the formation of iron ore sinter phases were determined using in situ synchrotron-based X-ray diffraction. Experiments were carried out using a synthetic sinter mixture containing 77.36 per cent Fe2O314.08 per cent CaO, 3.56 per cent Si.O2 and 5.00 per cent Al2O3 corresponding to a basicity of ~4. The alumina content represents the upper level of alumina concentrations measured in phases formed in industrially produced plant sinter. Data were collected during heating of the sample to 1350°C under an atmosphere of 0.5 per cent O2 in N2, equivalent to an oxygen partial pressure of 5 × 10-3 atm. This temperature was sufficientto ensure melting. Data were also collected on cooling of the sample back to room temperature to examine recrystallisation of phases from the melt.Results showed the sequence of reactions initially involved the formation of calcium ferrite phases C2F and CF. These subsequently reacted with the silica and haematite leading to the solid state formation of SFCA and SFCA-1. SFCA and SFCA-1 were the last phases to form in the system and were both stable up to ~1260°C. Above ~1260°C, melting of the SFCA phases and reduction of the remaining haematite occurred producing the assemblage magnetite + melt.During cooling, both SFCA phase types recrystallised from the melt initially coexisting with magnetite until secondary haematite formed. This is the fi rst study to demonstrate that both SFCA and SFCA-1 are precipitated from the melt during cooling of iron ore sinter. Future work will extend the range of compositions studied to examine the effect of basicity and alumina concentration on the phase assemblages as a function of temperature and oxygen partial pressure.

BHP Billiton’s Area C iron ore operation has been in production since 2003. During 2010, below water table mining in the Marra Mamba formation commenced and dewatered ore has been successfully processed through the plant.The ability to mine below water table material increases reserves. Pits can be dewatered using a combination of ex-pit and in-pit bores. Critically it is important to allow suffi cient lead time to dewater. For Area C, in-pit bores yield the most water which presents challenges in every day operations when mining around bores. Operationally there are steep learning curves in obtaining equipment, training personnel and setting up infrastructure. Core risks include lifting, refuelling and maintaining gensets. The pipework, extraction and re-establishment work can be very manual.The challenges include blasting, mining, stockpiling, processing, water balance and disposal. Maximising up time on bores whilst minimising impacts to blast practices have evolved. Blast practices now align bores to the edge of patterns. Protecting bores have evolved from stemming bores with rock and re-drilling to using gas bags which require no drills. Based on moisture and material properties, mining of dewatered material can be categorised into three groups:1. normal,2. sheeting, and3. sheeting and top loading.Ore can go straight to the plant ore to drying pads where it takes between one and three months to drain.Stock management of these piles is important to ensure efficiency of the plant. Rules have been established for blending wet material to maintain feed capacity and some modifications to plants have been made. Dewatering of pits poses a challenge for water use. Initially turkey’s nests were established to capture water and use for dust suppression. As water abstraction has increased methods of management include using exhausted pits for storage and evaporators. Managed Aquifer recharge and use in potable water are being considered. An over arching coordination of the capacity and use are required.Important elements in dewatering include:• capacity models,• capital,• long to short planning,• day to day coordination, and • water level monitoring and balances. Flinders Mines is an ASX300 iron ore explorer and developer with a tenement package located in the Hamersley Ranges region of Western Australia, approximately 70 km north of Tom Price. Exploration over the past three years has identified a Global Resource in excess of 740 Mt at a grade of 55.4 per cent Fe (+50 per cent Fe cut-off). This resource is spread across multiple deposits and has been divided into a number of mineralisation type domains based on geometallurgical and geochemical boundaries. These domains are comprised of transported haematite rich detrital iron deposits (DID) and goethite dominant Channel iron deposits (CID) as well as in situ bedded Brockman iron deposits (BID). On the basis of differences in physical and chemical characteristics, the DID have been divided into four discrete units. The four DID units form a stratigraphic sequence with the iron grade increasing and the contaminant concentrations decreasing with depth. The upper DID unit is lower grade and currently unlikely to provide a marketable product, without signifi cant beneficiation. The lower three DID units, together with the CID and BID, are of a higher quality and have the potential to yield marketable ore. The ability to define and recognise these different units has resulted in a more reliable and robust geological interpretation and hence greater confidence in the resulting resource model. This has been evident in the excellent conversion of inferred to indicated resources.

Iron ore oxide and oxyhydroxide minerals such as haematite (eg various types of martite and microplaty haematite), different forms of goethite, magnetite, hydrohaematite and kenomagnetite were analysed using optical microscopy, scanning electron microscopy (SEM) and electron probe microanalysis (EPMA) techniques, to determine the type and proportion of deleterious elements present and the chemistry of associated gangue minerals. The aim was to characterise elements potentially deleterious for agglomeration and steelmaking, eg sulfur, phosphorus, aluminium and silicon and correlate their distribution with mineral texture and association, to provide feedback on downstream processing performance and product quality.Examples of characteristic mineral associations are shown from various genetic styles of iron ores, including magnetite banded iron formation (BIF), BIF-derived martite-goethite and skarn-type magnetite ores.A number of examples are presented demonstrating the benefits of the use of combined techniques of reflected optical microscopy, SEM and EPMA data to reliably identify ore and gangue minerals and their associations in different types of iron ores.

Following civil war in Sierra Leone, London Mining Plc obtained the mining license in 2006 and commenced activity to redevelop the Marampa mining and processing operations. The Sierra Leone Marampa mine is a brownfield development effort, having been operated by a few companies since the 1930s until low iron ore prices forced closure. Peak production of the preceding operations was approximately 2.5 Mt/a in the 1960s. There are two virgin ore deposits of interest for development as well as a resource comprised of tailings accumulated from previous operations. The Marampa tailings operation (Phase 1a) is being implemented first with a 1.8 Mt/a plant producing 66 per cent Fe sinter feed, expandable to 3.6 Mt/a in a Phase 1b. The first phase is currently under construction with start-up expected in the third quarter of 2011. Further expansion (Phase 2) that includes the development of the virgin deposits is currently under prefeasibility study and targets a final 16 Mt/a concentrate production. Outotec partnered with London Mining to develop the magnetic separation flow sheet using SLon VPHGMS machines to process the Marampa tailings (haematite) material. The flow sheet development process started with sample characterisation and detailed parametric investigations to evaluate SLon performance. The final flow sheet configuration, including expected circuit recoveries and concentrate quality, demonstrates the performance of the SLon VPHGMS circuit for iron ore tailings.

In this study, aimed at two kinds of ore (lump ore and iron ore fines) and four types of Australian iron ore resources (haematite iron ore, Mara Mamba iron ore, limonite iron ore, and mixed iron ore, such as Newman, MAC, Yandi and Pilbara iron ore), the physical and chemical properties and high-temperature properties were investigated in detail, to master their behaviour and effects in sintering, blast furnace, and non-blast furnace processes. Then, according to the individual properties of Australian iron ores, Chinese domestic iron ores and Brazilian iron ores, etc, the optimisation of ore-proportioning for sintering, blast furnace, and non-blast furnace processes was studied based on the interaction of the individual iron ores and their complementary properties, and the corresponding tests were carried out. The test work results indicated that this method not only improved the technical and economic indexes of sintering, blast furnace, and non-blast furnace processes, but also increased the addition of Australian iron ore. All of these provide the theoretical basis and technical support for highly effective use of Australian iron ore resources in iron and steel enterprises in China.
