Extraction of minerals can be achieved by a variety of technologies; one of them is ion exchange. There are several ion exchange configurations and mechanical set-ups available, but only one technology will provide more process performance and flexibility compared to the other. The multiple column Continuous Countercurrent Ion Exchange (CCIX) technology provides the highest form of process flexibility with also the highest mineral recovery feasible through ion exchange. In comparison with a fixed bed system, the PuriTech CCIX system offers the benefits of continuous counter-current contact mode. This way the resin capacity is fully exploited leading to reduction in resin inventory and, at the same time, in chemicals and water consumption, and product dilution. For any set of operating conditions the mass transfer zone has a characteristic length (MTZL). The MTZL can be expressed in duration, column length, or volume, but is the measure of the quantity of resin in the system that is doing "work" at any given moment in the process. The objective of continuous ion exchange processing is to eliminate all resin volume from the process equipment that is not within a mass transfer zone. In most commercial ion exchange processes for the recovery of metals, CCIX engineering can eliminate as much as 20 - 80 % of the ion exchange resin inventory. Consumptions of water and chemicals are typically brought down around 40% or more. For each type of resin the selectivity/affinity towards a particular metal depends on the basic process conditions such as pH, concentrations of other competing metals in solution. By changing the pH in the ion exchange process phase, the selectivity of the resin can be changed. By doing this, a split elution, or extraction of metals separately can be achieved and the effect of other competing metals (cross-contamination) can be reduced. For example the DOW resin XUS43578 is commonly used for the recovery of copper or nickel/cobalt separation.

OSIRIS is a continuous monitoring system for respirable dust which has been specifically designed for mining and related industries. By using the latest microprocessor technology, OSIRIS provides a sophisticated dust measuring system which is a cost effective alternative to regular gravimetric sampling. The system is certified intrinsically safe for use underground. Up to eight underground OSIRIS sensors can be controlled and monitored by a single IBM PC computer located at the mine surface. This computer provides continuous and instantaneous information about the dust concentrations at the sites being monitored. Information is available in tabular and graphical form. The paper gives details of proving trials of the OSIRIS system in some UK coal mines. During these trials, adjacent OSIRIS sensors placed on the same underground roadway cross-section gave virtually identical results. Throughout a good correlation was obtained with conventional gravimetric dust samples. The OSIRIS equipment proved both reliable and easy to operate. A 1 t/d continuous elution pilot plan is being operated by General Mining at their Grootvlei Gold Mine using the technology developed at the Anglo American Research Laboratories. Flowsheet design and plant erection was carried out by Van Eck & Lurie and completed in December 1989. Following the conclusion of six test runs designed to optimise reagent additions, it was shown that elution efficiencies of 98-99% could be achieved using reagent additions as· low as 16 kg/ton of carbon NaCN and 28 kg/ton NaOH while consistently producing eluted carbon containing less than 50 g/t gold. Significant savings were indicated when compared and power were indicated when com­pared with the traditional batch AARL, Zadra and Micron alcohol elution procedures.

Since milling began in 1909, the PJV Dome mill has been expanded several times, to the current throughput of 11,500 tonnes per day. PJV recovers free gold using crushing and grinding followed by gravity concentration. The remaining gold in the gravity tails is recovered by cyanide leaching followed by Carbon-In -Pulp processing. Prior to 1993, cyanide tailings were impounded in the tailings pond where cyanide was allowed to degrade naturally. Effluent was discharged seasonally during the summer and early autumn to maintain the water balance. In 1993, an Effluent Treatment Plant (ETP) was designed and constructed for the purpose of removing dissolved metals and suspended solids. In 1997, an INCO SO2/Air cyanide destruction process was added to the ETP. Even though the ETP was successful in meeting the cyanide, metals and total suspended solids (TSS) discharge limits, often the treated effluent failed to pass toxicity tests. Following successful laboratory and plant scale testing, the addition of the chelant EDTA (ethylene diamine-tetra-acetic-acid) was commenced in the 1999 operating season. To date, discharged effluent has passed all toxicity tests. This paper describes the evolution of the ETP from its early conception to the various phases of upgrade needed to meet the MISA discharge limits.

The Bureau of Mines demonstrated ferric chloride leaching of galena concentrate on a continuous bench-scale basis. Leaching was performed at 95° C and with a contact time of 15 min. The ferric chloride leaching solution was continuously fed to a leaching tank at a constant rate for periods up to 45 h. In each test a constant redox potential was maintained in the slurry exiting the leaching tank by controlling the concentrate feed rate. In the 45-h test, lead extraction exceeded 99.5 pct, and the lead chloride produced was 99.97 pct pure.

A large casino complex in Cherokee, North Carolina recently underwent a $633 million expansion that involved substantial foundation challenges. The site is located in a valley on the southern edge of the Great Smoky Mountains National Park, where subsurface conditions typically consist of varying thicknesses of fill overlying alluvium, residuum, partially weathered rock and rock. The fill and alluvium contain cobbles and boulders as large as several feet in diameter. The residuum and partially weathered rock are very thick in some areas, and the depth at which consistently high quality rock is encountered is highly variable. To reduce the foundation costs for the expansion, continuous flight auger (CFA) piles were proposed in lieu of micropiles. CFA piles are not generally used in this geologic environment and concerns regarding their selection included: (1) an uncertainty that CFA piles could be successfully constructed given the difficult conditions and (2) a lack of regional data regarding unit resistance values and load transfer characteristics. To address these concerns, a design-phase test program was undertaken to evaluate pile constructability, develop an understanding of the load transfer behavior, and establish the required pile lengths. The program included soil test borings, shear wave velocity measurements, timed auger probes, instrumented pile load tests and observation of exhumed piles. It was demonstrated that CFA piles could be advanced through the fill, cobble/boulder-laden alluvium, residuum and into the partially weathered rock, albeit with some limitations. Under axial loading, the pile response was very stiff and relatively high unit resistance values were measured. Pile instrumentation allowed for the evaluation and use of design pile lengths shorter than that tested, and the overall reduction in pile lengths yielded a 40 percent reduction in foundation cost. In general, CFA piles were determined to be a suitable, economical foundation alternative.

"The slag fuming process has operated for close to 70 years to recover zinc from lead blast furnace slag. The process is normally carried out through the batch treatment of slag by submerged injection of coal and air. Within the bath the coal acts as both a reductant, to reduce Zno to zinc vapour, and a fuel, to maintain bath temperature during the endothermic reduction process. The partition of coal between the slag, combustion and bypass is dependent on factors such as bath depth and injection pressure. The option of continuous fuming has been pursued at the D. Blagoev smelter in Bulgaria using heavy fuel oil as reductant/fuel. There has, however, been little attempt at commercial continuous fuming with coal. This paper presents an analysis of a coal-based continuous slag fuming furnace. The data on the Plovdiv fumer is used as a reference point. Critical design criteria for continuous fuming include the slag feed rate, degree of coal combustion and furnace size. Mathematical modelling analysis suggests that continuous fuming with coal can achieve respectable zinc/coal ratios.IntroductionThe slag fuming process was developed in the early part of this century to recover zinc from non-ferrous smelting slags [1-3]. The majority of installed furnaces were put in place to fume zinc from lead blast furnace slag on a batch basis. In most cases coal is used to effect reduction of zinc oxide, but one furnace uses natural gas [4] and, in a curious twist, a continuous fumer was developed based on fuel oil [5].Given the general nature of blast furnace lead smelting, it is not surprising that slag fuming has remained a batch process, in spite of the advantages that could be gained by moving to continuous fuming. Blast furnaces are usually operated as relatively independent units, and tapping has traditionally been done into ladles. The presence of a crane aisle makes direct coupling of the blast furnace to a slag fumer difficult, especially in a retrofit situation. Furthermore, steady-state blast furnace operation is not easy to achieve. The size of these furnaces and the nature of their feed make it difficult to guarantee constant operation."

Real-time optimization of flotation circuits demands for accurate and reliable measurements to support the decision making process. The collection zone gas holdup is an important variable in this context as integrates the effect of machine and chemical factors on the bubble size and velocity distributions. It has been demonstrated that gas holdup not only correlates with bubble surface area flux, which defines the particle collection rate and recovery in the collection zone, but also with water overflow, a variable which has been related to the froth zone recovery. Therefore, on-line gas holdup measurements provide a reliable alternative to judge efforts leading to the optimization of flotation cells and columns. Estimation of gas holdup in flotation from electrical conductivity measurements has been proposed and extensively used in lab and industrial installations. The approach is based on the application of Maxwell's model, which relates the concentration of a dispersed phase in a continuous medium to measurements of the conductivity of the liquid medium and of the mineral pulp with and without air bubbles included. These measurements require a conductivity cell which covers a representative volume of the flotation cell, and creates a homogeneous electric field throughout this volume that ideally is not affected by the conductivity of the medium. The development of such a cell in the limiting space and geometry of a laboratory flotation cell has been problematic, but a multi-electrode arrangement offers a promising alternative. Electrodes were installed in the flotation cell of a Denver unit; the results of preliminary testing are discussed with a focus on its performance in the measurement of two- and three-phase dispersion conductivity.

This Bureau of Mines report describes the deployment, 5-month operation, and lessons gained from a continuous gas monitoring system using sampling-tube bundles at an underground mine fire in West Virginia. Research information gained indicates the utility of relating certain gas concentration ratios to events during fire development, mine reventilation, and mine recovery. In addition to monitoring the quality of remote fly ash seals, the system provided timely warning of dangerous gas concentrations which developed during surface and underground recovery activities. An evaluation of system components is supplemented by recommendations for improvements.

Sheet pile walls can be sealed watertightly using various methods. The objective of this paper is to introduce a new innovation comprising the use of continuous cement grouting during embedding. The method has been tested on a field test site and installation and permeability features have been observed and analyzed. Installation can be carried out using traditional sheet piling machinery, merely some additional grouting equipment is needed. Installation speed of grouted sheet piles corresponds to that of conventional embedding. The permeability of the tested method is satisfactory in applications where e.g. polluted soil or water has to be isolated from the surrounding environment. In addition, this method can be used for conventional retaining walls where very low permeability is required or for reduction of soil vibration, e.g. close to a railway embankment. The new method to grout simultaneously and continuously during embedding has been developed based on respective innovations on impact driven steel piles.

The conventional cyclic system of deep-level mining by drilling and blasting gives rise to an inadequate degree of stope sorting when mining thin reefs. This results in poor utilization of the capital facilities of a mine in the form of shafts, haulages, airways and associated equipment. Continuous and controlled removal of the thin gold-bearing portion of the reefs would permit better stope sorting and hence greater utilization of capital facilities. Results of experiments to develop hard rock cutting machines for mining are reported and the benefits which could be derived from their use are discussed.

The systems include flexible conveyor train, mobile conveyor, multiple- unit continuous haulage, extensible and belt turning systems. Strengths and weaknesses of the systems are assessed in light of their operating under remote control and their application to the computer-assisted continuous mining machine being developed by the US Bureau of Mines. Through mining scenarios, candidate haulage systems are conceptualized to be consistent with the capabilities of the mining machine.

In an attempt to increase underground productivity Coal and Allied has introduced a continuous haulage unit into it's Moonee colliery. A second unit is planned for Nallarah colliery in the near future. Both systems will be roof mounted or monorail type and manufactured by Joy Manufacturing Pty Ltd. The introduction of these machines is seen as a logical step in improving the efficiency of mining with continuous miners. This could be in conjunction with longwall mining in the rapid development of gate roads or, as in the case with these machines, as conventional development and extraction units. The advantages of the continuous haulage system are; Relatively low cost. 2 Ability to obtain high productivity in irregular or disturbed coal reserves not suitable for longwall mining. 3 Increased worker safety with the elimination of shuttle cars and the majority of trailing cables. 4 Increased productivity independent of soft or difficult floor conditions. At the time of writing the Moonee installation is 6 months old. The Nallarah machine is due for delivery March 1988.

The U.S. Department of Energy continued this effort as of October 1977. This paper represents an update of an article previously published in Mining Engineering magazine (Mayercheck, 1979). Development progress is summarized for a variety of prototype systems or components now being built, surface tested, or tried underground.

SALA MAGNETICS, INC. is now operating a 15 tph continuous high gradient magnetic separator, the SALA-HGMS® Mark III Carousel, as part of a complete mineral processing pilot plant installed at Sala's Cambridge headquarters. The Mark III can generate a maximum magnetic field of 18 kG making it possible to process even weakly magnetic, finely ground ores and ore tailings on a continuous basis at the performance level achieved in Sala's cyclic high gradient magnetic separators. Test results on iron ores, clay, and decoppering of molybdenum concentrate will be discussed. Bench scale tests have been performed on all of these materials using the SALA-HGMS® Model 10-15-20 Cyclic Magnetic Separator. A direct correlation may be made between cyclic and carousel results. Sala's Mark III Carousel high gradient magnetic separator is designed to permit scale-up to machines capable of processing two hundred (200) tons of ore per hour and more.

The paper describes a new process for filtration which combines the continuous operation of conventional vacuum filters with the low final moisture contents hitherto only achievable with plate and frame presses. The increasingly high portion of fine particles causes several problems in the filtration of copper concentrates. One drawback is that remarkable quantities of liquid are attached to the very fine particles because of their specific surface area. Furthermore, fine particles also reduce the size of the capillaries in the filter cake, thus increasing the critical pressure which any filtration system has to exceed to achieve the desired final cake moisture. The maximum filtration pressure of conventional vacuum filters is limited by nature itself and by practical aspects to approximately 0.75 bar. The hyperbaric filter combines the continuous operating principle with an increase in filtration pressure of up to 6 bar simply by placing the entire disc or drum filter inside a pressure vessel. The major machine components and process features are explained in the details of the paper. After extensive research and field testing, 23 ANDRITZ hyperbaric filters, with a total filtration area of 1968 m2 have now been sold. Seventeen of these units (1440 m2) are in commercial use and more units are, on order. Performance data on copper concentrates from plants in Australia, South America, Poland, Africa and North America are outlined in detail. Compared to vacuum filters, generally hyperbaric filters will reduce the final cake moisture of concentrates with 75 per cent

"Geochemical characterisation is done based upon the geology and metallurgical batch testing prior to commencement of the operation of the plant.  Tailings repository design is based upon geochemical assessment of the waste material, as well as the geomechanical issues associated with storing the waste. The resultant conceptual and detailed design is incorporated into the environmental impact statement (EIS), upon which mine approval is based. The entire environmental monitoring and harm mitigation program, which is usually a condition of the Mine Lease approval, is based upon the applicability of the original characterisation.Tacit to this process is that there is no change in the geochemistry of the tailings, i.e. no change in the implications for acid & metalliferous or saline/neutral mine drainage (AMD/SNMD) generation. But any changes in milling and processing can have a substantive impact on the geochemical behaviour of the tailings metallurgy, and potentially render an operation non-compliant within the conditions of the mine license.Environmental and statutory approval implications for continuous improvements of metallurgy need to be understood because unintended consequences could cost more than the benefits of the improvement, and in some cases cost more than all the profit made from the mine.  Examples uncovered during audit and consultant practice will be presented together with a process to ensure implications for adverse environmental harm and license conditions are fully considered.*This paper is only available for individual download. The formation in Newmont Mining?s Phoenix Mine near Battle Mountain, NV contains high levels of abrasive quartzite as well as gold, copper and silver. Newmont started mining operations at Phoenix (formerly Battle Mountain Gold) three years ago and the planners knew they were working with a challenging geological formation. But as it turned out, it was more challenging than anticipated. Mine manager Mark Evatz said, ?Anything that touches Phoenix rock wears fast. The rock fights back here.? To contend with the hard conditions, Newmont uses Atlas Copco?s Pit Viper 271 (PV-271) blasthole drill. Because of the hardness of the rock, drilling at Phoenix requires hammer drilling and the mine uses Atlas Copco TD65 hammers with 171 mm (6.75 in.) bits. The mine?s PV-271?s are outfitted with a single 41 m3/min (1450 cfm), 2.4 MPa (350 psi), oil-flooded air compressor. Phoenix has six Atlas Copco PV-271 drill rigs plus an Atlas Copco DML and a DM45 midrange blasthole rig. The mine?s goal is to keep 3.6 Mt (4 million st) of muck in inventory to stay ahead of the shovels and support needed operational flexibility (ore control related). Drilling efficiency has been a continuous point of improvement since operations began at the mine. The single-pass depth capability of 16.5 m (55 ft) on the PV-271 helped with that. Originally, the plans called for 6-m (20-ft) bench heights, supported by 7-m (23-ft) drill depths, and time spent moving from hole to hole was eating up productivity. Drilling on that plan resulted in drilling an average of 14 m/h (47 ft/hour). When depths were changed to 13-m (44-ft) drill depth, supporting blasting of 12-m (40-ft) benches, they were able to use the single pass capacity of the PV-271. Performance increased to more than 18 m/h (60-ft/hour) an hour. Although the drill depth change largely supported the improvement, other aspects of continuous improvement associated with improved knowledge of the Pit Viper drills helped as well.

The history of world nickel production has been affected significantly by the supply and demand situation and fluctuation of LME price of nickel metal. In the beginning of the 1980s, the decline of price and demand lead to the withdrawal of un-competitive producers and the shrinkage of the production capacity. During the same period, Sumitomo Metal Mining maintained the production level with continuous improvement of the traditional matte electrorefining process. However, Sumitomo has recognised that the continuous improvement alone does not promise us the ability to catch up with rapid changes in the world. In the meantime, Sumitomo intensively researched chloride hydrometallurgy and has developed the chloride process for the nickel refining. This includes the solvent extraction and chloride electrowinning in the mixed sulphide process and the chlorine leach of the anode slime arising from matte electrorefining. In the late-1980s, Sumitomo Metal Mining decided to develop a new nickel refining technology based on chloride hydrometallurgy. The new process was designed from the comprehensive aspects involving safety and the environment. Construction of the plant for the matte chlorine leach electrowinning (MCLE) process was commenced in 1991. The MCLE plant with a capacity to 2000 tonnes per month has been commissioned at Niihama since 1992. The process has provided high productivity, overall good economics and high quality of electrolytic nickel produced. After the establishment of the process, Sumitomo has maintained continuous improvement of the new process and has attained the best practice of the work classification.
