Ferromanganese production in electrical furnaces is quite an old process. However, as the furnaces are getting bigger, the requirements of cost, yield, product quality, emissions and security are raised. With the increased expectations, the fundamental knowledge must follow. Within the last 25 years there has been a great effort both in the industry as well as the academic environment to push the limits of this process. This article will show some examples of improvements within fundamental data, reaction mechanisms and emissions over this time period.

Copper in recycling material is accompanied by various groups of metals: 1) Metals which are much more negative than copper, such as Fe, Al, Si, P, Be They are mainly removed by fire refining during the recovery of copper and leave the process in form of slag. 2) Metals which are more positive than copper or difficult to separate by fire refining and which are partly reduced together with the copper. These metals are for example As,. Sb, Ni, Ag, Pb, Zn, Sn. They are enriched in intermediate products and recovered from these or remain for their major part in the fire-refined copper and can be separated by electrolytic refining and recovered from the electrolyte or anode slime. This report describes the process of Hüttenwerke Kayser AG in Germany and illustrates how considerable returns of material are partly required to separate or recover associated metals. They are finally removed in saleable products.

"Life cycle assessment (LCA) is a recognized tool to evaluate various processing routes for metal production. Declining ore grades and higher specific energy requirements for primary metal production put greater emphasis on recycling. Greenhouse gas (GHG) emissions of steel and aluminium metal production were quantified with recycling scenarios using material recovery facility (MRF) data from the database of SimaPro LCA software. The GHG footprint of the MRF is relatively minor compared with that of associated transport during collection (i.e. 10 times more than MRF) of curbside recyclable material. Additionally, if the bulk recyclable material is sent overseas (i.e. Australia to China) from the MRF for further processing, the GHG footprint of shipping can significantly be larger compared with the sum of the collection and MRF (assuming electricity is from same source). Thus opportunities exist for reducing GHG emissions from secondary metal production if it is processed close to the MRF.IntroductionIt is a challenge to recycle metals significantly, although theoretically infinite recycling is possible due to their elemental nature. Leaks from the metal stocks in society occur through corrosion, wear and dispersive uses, or via land filling or similar activities that return metals to the earth. In order to provide a technically sound and transparent assessment of metal recycling, a methodology such as life cycle assessment (LCA) should be used. By taking a life cycle perspective, the beneficial recycling properties of metals can be evaluated in a manner that enables appropriate comparisons with other materials or product systems that do not have recycling loops. In practice, mixtures of primary and secondary metals are often used in new products, and also at the end-of-life various processing methods are used for recycling.The difficulty of introducing recycling into LCA is to set the right boundaries for the different flows ending in different product systems. It is a question of which observed material flow belongs to the first product system and which one to the second or subsequent systems. Recycling can be part of any product LCA. However, it is often a complex issue which requires specific considerations. As pointed out by Yellishetty et al. and Birat et al. [l, 2], LCA practitioners are left with much freedom in allocation of environmental burdens to account for recycling, thus making subjective judgments on recycling and allocation of credits to recycling. This often makes it difficult to compare the results of LCA studies conducted by two different practitioners even on the same processes. As LCA is often used to define policy in government, business and society circles, it should be based on a sound, objective and unbiased description of recycling."

It was investigated the effect of the addition of bentonite on the physical propertiesof pellets produced from fines of manganese ores. Cold-bonded pellets were produced. Pellets bearing up to 1 wt% of bentonite were submitted to strength compression resistance tests, fatigue of pellets to impact and maximum height of fall tests. A correlation of resistance of the pellets and time for curing were stablished. The produced pellets match the conditions for raw materials used in electric smelting hrnaces to produce manganese based ferro-alloys.

Lithium Australia NL (ASX:LIT) and ANSTO Minerals have been working together since 2015 on the development of halide accelerated leaching for the extraction of lithium from lithium-bearing micas, spodumene and clays. This technology has been termed SiLeach® process. The driving force behind development of the SiLeach® process, initially, was to develop a hydrometallurgical process to extract lithium from micas and spodumene without the need for the energy intensive, high temperature processing conventionally applied to lithium extraction. This driving force remains today and continues to hold promise in realising the value of previously under-utilised lithium resources. A comprehensive understanding of the technology and its applicability to the processing of micas and spodumene currently exists, and the flowsheet has been rigorously piloted. In bismuth metallurgy, low-copper high-sodium mattes are by-produced. Different charges containing mixtures- of crude mattes, oxidized matte, and/or copper sulfide concentrate and/or copper silicate ore have been smelted to give a rich matte and a disposable slag, then converted to obtain blister copper with high recovery and a rich slag to be recycled.

The development of automatic image analysers brought the application of image analysis into process mineralogy because the analysers can measure parameters more easily, quickly and accurately than by manual grain counting techniques, and can also collect data unobtainable by manual grain counting. Data from ore specimens and mill products are used to predict and to define the behaviour of minerals during processing. The analyses are generally performed on the basis of either surface areas or linear intercepts of grains in polished or thin sections, and the data are computer processed to give mineral quantities, liberations, size distributions, and characteristics of middling particles. For analysis, the minerals must be detectable and discriminatable from each other. An image editor is usually used when minerals are not easily discriminated. In addition BSE-8EM photographs have been used where the silicate minerals could not be discriminated from the mounting media. Methods of analysis, typical results, and their applications are discussed.

Building on work completed in earlier papers, the current paper presents a techno-economic evaluation of two recently demonstrated technologies for treatment of arsenic containing refractory gold concentrates. Using defined project parameters and inputs, the authors compare capital and operating cost estimates for pressure oxidation (POx), and the Albion Process™. The paper incorporates data now publicly available from the Albion Process™ plant, which has operated at the GeoProMining Gold (GPM Gold) project in Armenia since 2014, as well as recent POx circuits.

This paper discusses sustainability considerations in primary copper smelting using selected examples of practices at ASARCO LLC, an integrated U.S. primary copper producer. Using the classic Brundtland Commission definition of sustainable development, i.e., “development that meets the needs of the present without compromising the ability of future generations to meet their own needs,” the paper discusses how copper mining and smelting practices can be made sustainable. The examples used to illustrate sustainability considerations include: (1) adoption of flash smelting; (2) emission reduction and process improvement associated with anode refining of blister copper and the converter retrofit project, and (3) preliminary research findings on alkali treatment of copper smelting slags and copper mine tailings.

Current methods for producing low-carbon manganese alloying materials for the steel industry are energy intensive and costly. To enable wider implementation of high Mn steel alloys, a novel solid-state Mn ore reduction strategy is therefore being investigated. This solid-state process, modelled on existing Direct Reduced Iron technology, employs a methane-containing atmosphere to reduce Mn ore pellets to a metal carbide. These pellets may then be smelted, yielding a Mn-rich master alloy. It is well established that CH4 is a suitable reductant for Mn ore powders; however, the reduction behaviour of industrially relevant Mn ore pellets by CH4 is poorly understood. The present work reports the results of an investigation undertaken to address this knowledge gap. The results of this study highlight the significantly different reduction behaviour exhibited by the Mn ore pellets relative to the ore powder under similar conditions and suggest that the diffusion of CH4 into the pellet interior is the limiting factor in achieving complete reduction.

Phase equilibria and activities of the components in the liquid lead-antimony-oxygen temary system, which is of fundamental importance for discussing the recovery of lead and antimony from a used lead-battery, have been investigated at 1173 and 1223 K. The two liquid phases of metal and oxide were observed at the temperatures studied, and the tie lines indicating isoactivities were determined. The activities of PbO, Sb015 and Sb203 in the PbO-SbOu and PbO-Sb203 pseudo-binary systems were then obtained by applying the Gibbs-Duhem equation to the phase relation of metal-oxide equilibrium. Both in the pseudo-binary systems the activities exhibit negative deviations from Raoult's law. The vapor pressures of lead, antimony and lead oxide, antimony oxide were calculated by using the activities of the components in the lead-antimony-oxygen ternary system. As a result, an oxidation of antimony concentrated in an anode slime followed by evaporation as antimony oxide Sb406 was found to be considerably effective for the recovery of lead and antimony from a used lead-battery.

"Mechanical alloying is an effective way to finely distribute inert dispersoids in AI-TM (TM is a transition metal element) systems. It is considered that high melting point aluminides are formed by precipitation from the supersaturated aluminum matrix. The analysis is based on the fact that much higher content of TM than the solubility limit can be dissolved in alpha aluminum during the high energy ball milling. Nonetheless, the role of undissolved TM particles affecting the formation of aluminides is not suitably considered. In this paper, authors present experimental observation on the formation of Ab3Ti particles from mechanically alloyed AI-Ti alloys in the hyper-peritectic region. This study showed that, in the mechanically alloyed AI-20wt%Ti specimen, intermediate phase of cubic Ab3Ti and tetragonal AIz4Tis formed at 300 - 400°C and 400 - 500°C, respectively, before the MA-state reaches to the global equilibrium at higher temperatures. The formation behavior of Lh- Ab3Ti is interpreted by interdiffusion of Al and Ti in solid state based on the fact that large amount of nano-sized Ti particles exist in the milled powder. Present analysis indicated undissolved Ti particles of nanosize should have played an important role initiating the formation of Ab3Ti phase during annealing.IntroductionInterest in the hyper-peritectic AI-Ti alloys is based on industrial demand for high-modulus and high-temperature aluminum alloys. Earlier works on hyper-peritectic AI-Ti alloys with 4 to 12wt%Ti show that these alloys are strong at ambient temperature and maintain high strength above 300°C when titanium-trialuminide (e.g., Ab3Ti) is finely distributed in the aluminum matrix [1,2]. High melting point and high stiffness with low density of AbTi make the AI-Ti alloys strong with greater thermal stability while keeping weight savings as much as possible. Titanium in aluminum shares other merits of transition metal additions because Ti solubility in Al is low (i.e., 1.l5wt%Ti at 665°C and virtually zero below 400°C), and fine dispersion of Ab3Ti particles is readily accomplished and resists grain coarsening effectively."

Recovery of zinc, copper and nickel from electroplating waste solutions was achieved 'by using a Pulsated Percolated Porous Electrode "3PE" reactor on a pilot plant scale. Intensity - potential curves were used to study the possibility of metal removal and to define the working potential range. The present study describes the use of the 3PE reactors in several electroplating industrial units for the decontamination of their effluents. These effluents were issued from different industrial solutions such as cyanide, sulfate, chloride and Watts baths. Using the stripping curves, deposition rates and electrical efficiencies were determined as function of the metal concentrations in these effluents. Their decontamination could be achieved to the level of few ppm of metals with reasonable current efficiencies. The recovery rates of zinc and copper were about 93 and 99 %, respectively. The. treated effluents contained less than 7 and 1 % of the initial contents of Zn and Cu, respec¬tively. This process allows the recycling of the recovered metals and leads to water saving.

Cia. Vale do Rio Doce is currently developing Niquel do Vermelho Project. The laterite deposit is located at Carajas Mineral Province at less than 15 km from Sossego Copper Project, scheduled for start-up in 2004. The available infrastructure, includes paved roads, large capacity railroad and port complex owned by CVRD, power supply and good quality water. The project was evaluated in the past for ferronickel production. In the late 1990s, CVRD switched its attention to investigating the usage of pressure acid leaching. The combination of good metallurgical behaviour for pressure acid leach (PAL) process route with reasonable mineable grades, and existing infrastructure justified the start of engineering studies in 2002. The project approach at the engineering phase is based on the dual objective of minimizing risks while maximizing project profitability and value. CVRD is currently completing the Niquel do Vermelho prefeasibility study. This paper outlines the main outcomes of the study and future perspectives for the project.

"A model is developed for prediction of fatigue stress life S-N diagrams for Ti-6Al-4V alloy at different conditions, using Artificial Neural Network (ANN). Different factors which have influence on the S-N diagram are involved as input parameters of the NN, namely microstructure, environment, texture, test/work temperature, surface treatment and stress amplitude. As the output the S-N fatigue diagram is simulated and plotted.The model is based on standard multilayer feedforward neural network. The NN is trained with a comprehensive data set collected from the literature, using Levenberg-Marquardt training algorithm in combination with Bayesian regularisation. A very good performance of the trained Neural Network is achieved. Good correspondence between ANN"" prediction and experimental S-N diagrams is observed. Using the model S-N diagrams for different conditions are predicted and analysed. Graphical User Interface is developed for use of the model. We believe that the model will be important for practical applications in solving various problems on fatigue behaviour of the titanium alloy.IntroductionTitanium and its alloys have an increasing range of applications due to their very good combination of mechanical properties, corrosion and erosion resistance. They are currently finding widespread applications in many industries due to their desirable and versatile properties. Most important among the alloys is Ti-6AI-4Y. Jet aircraft manufacturers are the principal 'consumers of Ti-6Al-4V and it is often specified for critical parts, the failure of which could result in the loss of an entire system. A generic class of Ti-6AI-4V has been developed over the past years and it has become the best understood of all the titanium alloys. The advantages of titanium alloys include: (i) low densities, giving very attractive strength to weight ratios allowing lighter and stronger structures; (ii) superior corrosion and erosion resistance in many environments; (iii) high temperature capability. Although the titanium materials are still considered as expensive materials, for many applications the cost of titanium alloys can be justified on the basis of their desirable properties."

The identification of crystal phases and crystal chemistry can be critical to understanding the mechanisms of waste material interaction with native soils. Understanding these mechanisms can suggest correct methods for remediation and treatment. A program is outlined and examples are given of the development of effective techniques for rapid phase identification of environmental samples using electron microscopy. The program concentrates on the development of integrated object oriented software to aid rapid searching of online databases and rapid simulation of potential crystal diffraction patterns. Examples come from dried sludge taken from a former hard-chrome plating facility.

Practically all the world's lead is produced by sintering and blast furnace smelting, or the Imperial Smelting Process which is a variant of the blast furnace process. Increased coke and labour costs and strict lead emission limits have, however, made blast furnace smelting undesirable in most countries. A change-over to other lead smelting processes providing better working conditions and lower emissions is, therefore,. expected to occur once economic conditions improve and the necessary capital expenditures can be justified. The need for new lead smelting processes has long been evident and a number of new processes have been proposed 'and advanced to various stages of development. One of the new processes is already proven on commercial scale, while several others are still being tested on pilot plant scale.

"A diffuse interface model is derived for the direct simulation of two-phase flows with surface tension, density differences between the phases, and phase change. The derivation starts from the balance equations for a sharp interface and uses a formal averaging procedure on an atomic scale to obtain diffuse interface versions of the equations. Two approaches are considered: (i) the two phases have different velocities inside the interface and separate conservation equations are solved for each phase, and (ii) the two phases have the same velocity inside the diffuse interfuce and mixture conservation equations are solved. Based on a superposition of microscopic (atomic-scale) and macroscopic interface morphologies, an expression for the interfacial momentum source term is introduced that models surface tension effects and accounts for immiscibility between the phases.IntroductionDiffuse interface methods have been a popular tool in the direct simulation of two-phase flows [I]. In diffuse interface approaches, the interface between the two phases is characterized by a rapid but smooth transition in the properties, such as density and viscosity. Usually, a phase function ? is introduced to represent this transition, and the evolution of ? in the domain is computed from a separate equation or recipe. A unique set of conservation equations (e.g., mass and momentum) is solved on the entire domain, irrespective of the phase present, by accounting for the transition in the properties and introducing terms that account for interfacial sources. The continuum surface force (CSF) model of Brackbill et al. [2], which accounts for surface tension, is an example of the latter. The volume-of-fluid (VOF), level set, and phase-field methods are all examples of diffuse interface approaches. The major advantage of diffuse interface methods is that explicit tracking of the interface and the application of traditional sharp interface conditions are avoided. A disadvantage can arise from the artificial smearing of what is in reality an interface of atomic-scale width; however, techniques have been developed to overcome this problem."

"This paper presents an analysis technique for the solidification of metal castings. This method, based on a modified finite difference scheme with an irregular mesh, is capable of dealing with the complex geometries of castings. The nonlinearities in material properties of specific heat and thermal conductivity, arising from the phase change during solidification, are accounted for in the step-by-step calculations. Two solidification problems are solved with this analysis technique and the calculated results compare satisfactorily with experimental data. IntroductionCasting process design engineers are often faced with the difficult problem of designing castings to be produced porosity-free. Since the solidification of metal is affected by many interacting variables such as the thermal conductivity, density, and specific heat of both the molten metal and the mold, it is easily seen why this is a difficult task.Typically, casting tooling design is an intuitive process which builds on past successful methods. After processing equipment is constructed, trial castings are made and examined for dimensions and integrity. Changes in the tooling are generally required to improve casting soundness or to reduce cycle time. In the permanent mold process, tooling is complex and difficult to alter after initial construction. The water-cooled steel molds are part of the complete automated system. Associated holding furnaces, pouring ladles, casting conveyers, and utility connections all make other than minor adjustments a costly and time consuming task. An analytical method for using the principles of heat transfer for predicting solidification patterns would be of great value in the permanent mold process by minimizing costly changes."

Nanofiltration is very efficient in separating heavy metals from water solutions, even if they contain strong acids. Desalination System, Inc., has many years of experience in this area, and this paper deals with three different such cases. The first case deals with concentrating the heavy metals in the pregnant leach solution from a copper dump leaching site with a surplus water problem. The increased copper concentration in the pregnant leach solution increases the capacity of the following copper extraction stage. The nanofIltration permeate is polished with a biomass adsorption column to remove the small amounts of remaining heavy metals, before being discharged. This method eliminates sludge handling and disposal, which are quite costly with the alternative precipitation process. In the second case, a complicated precipitation method was used to remove heavy metals from the waste stream of a specialty metals manufacturer. Nanofiltration was installed to increase the metals concentration four times, which greatly simplified the precipitation process. The chemical consumption and sludge production decreased by more than 80 percent, and the labor cost decreased by 66 percent. In the third case, nanofiltration was used to purify waste sulfuric acid solutions containing heavy metals, to meet the specifications for technical grade acid. Sulfuric acid concentrations above 30 weight percent were successfully purified in a multiple pass membrane system.
