The target of the current metallurgical industry is to recycle and utilize all their by-products, so as to close the sustainable production loop. Slags are the important wastes and by-products of metallurgical industry, which have been treated, recycled and used worldwide. The present paper summarizes the current status of utilization of the various slags from ferrous and non-ferrous metal production, as well as waste incineration, and recycling of salt fluxes in secondary metal production. In addition, the environmental issues of the metallurgical slags are addressed. The metallurgical oxide slags have stone-like properties and, thus, their major applications are in civil engineering field. The slags should be recycled, modified and processed in a proper way, by taking the environmental impact into consideration. With the treatment of salt slags for melting aluminium scraps, as an example, the recycling and elution properties of the salt slags are discussed. Our research indicates that the viscosity of the salt flux is increased with addition of non-metallic components, that a certain percentage of fines remain in suspension, which determines the viscosity, affecting the settling of heavier materials. High slag viscosity will lead to more fine aluminium metal entrapped in the salt slag (may also be seen as a high temperature slurry), and thus increase the load of salt slag recycling. PNEUFLOT® technology has been applied for the past 20 years in coal, ore and other minerals processing plants. During the last two years this technology has achieved a breakthrough with some 42 units being sold signifying a rising trend. »Humboldt Wedag Coal & Minerals Technology« has performed extensive research and development work over the last five years. The results of which were used to design a new fourth generation aerator. Humboldt Wedag, through its association with EKOF, can offer a holistic solution encompassing both flotation equipment and reagents. It is the only company in the world able to offer such a package. The association with EKOF strengthens the Humboldt Wedag product offering, especially as the company in-troduced pneumatic flotation cells to the South African market in the form of the PNEUFLOT®. Before starting pilot scale test work, a mineralogical analysis has to be carried out to determine the mineral com-position as well as the liberation grade. HW-CMT works together with independent institutes. Different reagent regimes can be tested in laboratory scale. Pilot machines, each packed in a 20? container, are available to carry out extensive test work at customers? processing plants. A group of engineers from HW-CMT is involved in the pilot test work. The flexible pilot machines are designed to cater for coal, ores and other minerals. The small feed rates of 7 ? 12 m³/h only means the pilot machines do not disturb the operation of process plants. Batch tests have to be carried out to determine the numbers of PNEU-FLOT® stages. New applications in iron ore, copper ore, platinum group minerals, rock phosphate and potash were suc-cessfully tested in the last three years. In applications where the feed material is very fine, PNEUFLOT® technology is able to achieve high recoveries with particle sizes where conventional technology failed.

It should be possible to use an oxygen probe to follow iron removal during converting, if local equilibrium is established between iron in the matte and the iron oxides in the fayalitic slag. The oxygen activity is expected to increase strongly as the iron content of the matte decreases (and the iron activity in the matte drops) while the iron oxide activity in the slag remains constant. To test this idea, oxygen activities were measured in synthetic mattes (made up of mixtures of Cu2S, FeS and Ni3S2) when in contact with silica saturated SiO2-FeO slags, and silica and (initially) magnetite saturated SiO2-FeO-Fe3O4slags. The measurements were performed on laboratory scale at 1250°C, using an oxygen probe consisting of an MgO-stabilized zirconia electrolyte and Fe/FeO reference, and containing the sample in a silica crucible. Electrical contact to the matte was by means of a platinum wire. The measured oxygen activity was sensitive to the iron content of the matte, and insensitive to the composition of the gas atmosphere over the melt. The measured oxygen activity was generally close to that predicted by Fact Sage calculations. This indicates that such oxygen activity measurements could be useful to monitor iron removal during converting of nickel-copper-iron mattes.

Mineral Resource Throughput Management is based on the extraction of the maximum potential value from an ore reserve with the emphasis to generate maximum ROI and ROR (return on reserve). A steel producing company in India implemented MRTM to significantly improve their ROI and ROR. The value chain of this company consists of their own iron ore and coal mines, ore washing plants, sinter plants, steel plants, and sales and marketing division. The target for the mines was to produce at a stable and predictable rate and at specific quality requirements. These requirements were set to improve productivity and ROI of the steel plant. The implementation constituted the alignment of the reserve potential, total production chain, human resources and management culture at the mines with the requirements of the steel plant. Many typical mining practices were challenged and changed. Production targets regarding lump vs. fines ratio, consistent product tons, quality targets such as Fe, Al content and moist, and standard deviation on the quality targets were not achieved. A reverse distribution model with release mechanisms to satisfy the demand were developed and implemented at the mines. A stable and predictable flow of mine product with quality standards well within the required standard deviation targets were achieved. The contribution from the mines to significantly improve the Net Profit, ROI and ROR of the company were reached.

"SynopsisThe separation of zirconium and hafnium is essential in the nuclear industry, since zirconium alloys for this application require hafnium concentrations of less than 100 ppm. The separation is, however, very difficult due to the numerous similarities in the chemical and physical properties of these two elements.Traditional methods for separation of zirconium and hafnium rely predominantly on wet chemical techniques, e.g. solvent extraction. In contrast to the traditional aqueous chloride systems, the AMI zirconium metal process developed by Necsa focuses on dry fluoride-based processes. Dry processes have the advantage of producing much less hazardous chemical waste.In the proposed AMI process, separation is effected by selective sublimation of the two tetrafluorides in an inert atmosphere under controlled conditions, and subsequent selective desublimation. Estimates are made for the sublimation rates of the two tetrafluorides based on the equilibrium vapour pressures. A sublimation model, based on the sublimation rates, was developed to determine if the concept of separation by sublimation and subsequent desublimation is theoretically possible.IntroductionZirconium requires several purification steps to conform to nuclear-grade specifications. Little information is available on the sublimation separation of Zr and Hf compounds, especially in the fluoride form, the majority of which deals with sublimation under vacuum conditions. On the industrial scale, only vacuum sublimation of ZrF4 has been reported. No records were found for the sublimation of ZrF4 in an inert atmosphere. Information on the sublimation rate of ZrF4 or HfF4 in an inert atmosphere is also limited. The rate is assumed to be dependent on several factors, of which temperature, area, and composition are considered the most important."

Wet concentrate is received from various concentrators along the Eastern Bushveld Complex, with 60% of the total concentrate received being from UG2 reef and 40% from Merensky reef. The concentrate grade differs from 35 g/t to 110 g/t, and from this a PGM-rich nickel-copper matte is produced. The furnace matte produced is sent to the ACP converter in Rustenburg. The Anglo Platinum concentrators, from which concentrate is received, are Lebowa, Potgietersrus, Amandelbult, and Union, as well as the joint venture Modikwa. The concentrate is fed to two flash dryers that utilise coal-fired, fluidized-bed hot-gas generators to produce the hot gas that will drive off the moisture, leaving a fine bone-dry concentrate to feed to the furnace. The dry concentrate is pneumatically transferred to a storage silo before being transferred to the feed bins situated above the furnace. Lime, if required as a flux, may be transferred separately to the furnace feed bin by a pneumatic system. The concentrate and lime is fed from the feed bins onto airslides and into the furnace. The feed rate is automatically controlled, and the system is set up to optimize the power to feed ratio. The electric furnace is nominally rated at 68 MW and the power is transferred into the furnace using six 1.6 m diameter Söderberg electrodes. Concentrate is melted by energy generated when electric current passes through the electrodes and resistive slag layer. On melting, two immiscible phases form: slag and matte. Furnace matte, containing the bulk of the base metal sulphides and PGMs, is denser than slag and collects naturally at the bottom of the furnace. The furnace is constructed of a combination of refractory brick and water-cooled copper coolers. The furnace sidewalls and hearth are cooled by air drawn through the area by cooling fans. The hearth and matte zone are constructed from refractory bricks. The copper coolers reside only in the slag zone of the furnace along the entire perimeter of the furnace. One staggered row of plate coolers is installed above the waffle coolers along the perimeter of the furnace. Matte is tapped periodically through one of the two matte tapholes into 35-ton refractory-lined ladles, and cast into matte ingots on a casting machine. The cooled matte is discharged onto a concrete slab for cooling and then transferred by front-end loaders to the crushing plant. The matte is first crushed in a jaw crusher and then a Rhodax cone crusher to a size of 2 mm before it is loaded into tankers and sent to the ACP. The low-grade slag is tapped from the furnace through a water-cooled copper insert into a short water-cooled copper ?hot launder? which discharges into a granulation cold launder. The granulated slag slurry flows to three rake classifiers, from which the coarse slag is discharged onto a conveyor to dewatering silos. The dewatered slag from the silos is dumped. The water overflow from the classifiers reports to two thickeners where the water is clarified, and the thickener underflow is returned to the rake classifiers. The smelter is a zero-effluent plant and all the water from the slag silos where the slag is dewatered, as well as the storm water, is pumped to the process water dam from where it is pumped back into the plant for process water use. The off-gas from the furnace is drawn through a forced draught cooler and into a high temperature baghouse. The dust collected in the baghouse is pneumatically transferred into bins above the furnace and is fed via the concentrate airslides. The cleaned off-gas is then vented through the main stack.

ABSTRACT: In June 2001, a fatal rockburst affected a longwall face in the Houillères du Bassin de Lorraine (HBL), France. Subsequently, a large operation of in situ stress measurements by overcoring was carried out with two main objectives: providing input data for the back analysis of the dynamic event and characterising the stress field in the next panels to be mined for identifying other potential high-risk zones. This paper makes a synthesis of the results of the overcoring tests performed and discusses those results in connection with the mining context, numerical model predictions, laboratory rock test results and microseismic activity. ZUSAMMENFASSUNG: Im Juni 2001 hat ein Bergschlag eine Kohlengrube des Houillères du Bassin de Lorraine (HBL, Lothringen, Frankreich) schwer beschädigt. Nach diesem Unfall sind Spannungsmessugen durch Überborung durchegeführt worden, mit zwei Hauptziele : 1/ Daten zu liefern für die Retro-analyse des dynamischen Gebirgsschlag und 2/ die Spannungen in den zukünftigen Ausbauen so gut wie möglich zu charakterisieren, um eventuele andere Risikozonen festzustellen. Dieser Artikel stellt eine Synthese der erzielten Ergebnisse vor. Er diskutiert diese Ergebnisse in Verbindung mit dem gesamten Kohlengruben Zusammenhang, mit den Ergebnissen von numerischen Modellierungen, mit der Labor-Charakterisierung und mit der microsismische Überwachung. All industrial processes are economically driven, resulting in the ever increasing need for process optimization in order to stay competitive and profitable. Numerous models has been published depicting the optimization of the raw material usage in an arc furnace, as well as the thermal and electrical efficiency; however, to obtain a holistic view of the cost-effectiveness of the process one needs to expand the model to include the cost of all the operational variables. This project therefore aimed to not only include the raw material feeds and power consumption as input variables, but also the labour, maintenance, and environmental costs to generate an all-inclusive financial balance. In the end, the model was able to mathematically optimize the ferrochrome (FeCr) production process through evaluating the effect of a specified combination of input parameters. It could therefore be used as a tool to aid in managerial decision-making; to appraise and correspondingly adjust certain operational variables in order to achieve a maximum return on investment. This paper fully describes the reasoning behind the choice of the essential model components, the assumptions made during the models development, the calculation approach, as well as the advantages, limitations, possible applications, and areas for expansion of the final model. Through running simulations with plant data, it was found that the accuracy of final model remained fairly constant when applied to stable furnace conditions, but was met with a number of limitations when applied to more complex situations. These limitations could, however, be overcome through further development and expansion of the existing model to include a larger number of process variables.

A chlorination pilot plant having capacity to produce 5?10 kg/hr of titanium tetrachloride is in operation at the chlorination facility in Mintek. The bubbling fluid bed chlorination plant can be operated in batch and/or continuous process to study the chlorination kinetics of various feedstocks. The chlorination of titaniferrous ores to produce titanium tetrachloride (TiCl4) was carried out during the commissioning of the pilot plant and also as part of the titanium programme carried out at Mintek. TiCl4 is a basic raw material for producing commercial titanium dioxide pigment and titanium metal. This paper discusses the challenges faced during the commissioning and operation of the chlorination pilot plant. It also discusses the effect on the auxiliary facilities and instrumentation as a result of the harsh operating conditions of +1000°C and use of corrosive gases like chlorine and titanium tetrachloride. It discusses the effect of physico-chemical properties of the titanium tetrachloride and iron chlorides. The effect on the chlorinator refractory lining due to heating and cooling of the chlorinator is also discussed. Besides the special provisions made during the design of the chlorinator, this paper also discusses the operational experience and possible solutions to be implemented in future. South Africa?s Northern Cape Province houses a variety of gemstone minerals. Diamonds remain the primary gemstone in the province, but there are also tiger?s eye, sugilite, rose quartz, jasper, amethyst, amazonite, tourmaline, and topaz deposits. This paper gives an overview of the tiger?s eye (TE) mining sector in the Northern Cape, with the objective of assessing the potential of TE to contribute to job creation and poverty alleviation in the province. Mining of TE started in 1803, but gained momentum during the 1960s. Mining is conducted on a small-scale basis, and in most cases without any legal framework. The majority of the residents are not benefiting from TE. It has been reported that an estimated R700 000 to R800 000 worth of TE is leaving the country every week through illegal trading. The potential for TE mining to contribute to socioeconomic development is hindered by illegal operations, lack of technical skills and knowledge, exploitation by dealers, lack of market information, community rivalries, and absence of value addition. A multi-stakeholder approach is needed to formalize the sector and reap the benefits. Mintek is spearheading a TE project in the Prieska area of the Northern Cape, which aims to establish a gemmological centre where TE can be beneficiated into saleable and high-value products..

A pilot plant paste thickening campaign was conducted at the Anglo Platinum Limited Mogalakwena South Concentrator plant in South Africa in order to determine the water saving capability of P&TT technology. In the process a simple water consumption model was developed for estimating the overall water consumption of the mine. The model indicates that for the Mogalakwena tailings, significant water savings are achieved by discharging thickened tailing directly to the TSF but only at densities where free water release at the TSF is close to zero. The formation of bainite in steel is dependent on the size of the casting, the heat treatment, and the alloying elements. It is difficult to obtain a fully bainitic microstructure in steels during heat treatment because of its close proximity to the martensite (a?) reaction. The ferrite (a) and pearlite reactions in steels are also rapid and shield the bainite reaction. Alloying elements therefore need to be added to separate the bainite reaction. Boron (B) and molybdenum (Mo) are key elements added to bainitic steels because of their ability to retard the a reaction. Other elements used in the production of bainitic steels are silicon (Si), chromium (Cr), manganese (Mn), and titanium (Ti). In this paper we investigate the effect of alloying elements on the bainite reaction through the use of dilatometry. Dilatometry is a technique that determines phase transformations in the steel and through which continuous cooling transformation (CCT) curves can then be developed. Some initial results are presented of an ongoing study on the development of bainitic steels for railway wheel applications.

This paper deals with the influence from blast induced stress waves on the performance of shotcrete support in the Kiirunavaara mine. Time histories of stress waves from blasting were obtained from measurements during production blasts in the mine, followed by failure mapping. A finite element model, consisting of beam and spring elements, was used to calculate the shotcrete response to vibrations from blasting. The modelling approach was similar to that of a building during an earthquake, with accelerations measured in-situ used as loads. The analysis showed that the calculated adhesive stresses exceeded the strength in the interface between rock and shotcrete near to the blasted ring. It also indicated that tensile rock failure did occur. These types of failure will presumably result in ejection of joint defined rock blocks or rock slabs and will require a ductile support, such as fibre reinforced shotcrete. The predicted failure was confirmed by the mapping, which also showed that the zone of failed shotcrete was much larger in areas with plain shotcrete compared to areas with reinforced shotcrete. L’influence de l’onde de pression générée par les sautages à la mine de fer de Kiruna sur la performance du béton projeté est étudiée dans le présent article. Les ondes créées par les sautages ont été enregistrées et les domages résultants ont été cartographiés. La réponse du béton projeté aux vibrations de sautage est étudiée à l’aide d’un modèle d’éléments finis, constitué de poutres et de ressorts. L’approche est similaire à celle d’un immeuble subissant un tremblement de terre, avec les accélérations internes utilisées comme charges. L’analyse montre qu’à proximité des sautages, la contrainte adhésive dépasse la résistance de l’interface roche-béton. L’analyse confirme aussi l’existence de ruptures en tension. Ces types de rupture induisent probablement l’éjection des blocks définis par les structures du massif rocheux et requierent un support ductil, comme du béton projeté renforcé par exemple. Le type de rupture est confirmé par les observations de terrain, qui montrent aussi une extension plus importante des domages lorsque le béton projeté n’est pas renforcé. In diesem Konferenzbeitrag geht es um den Einfluss, der aus einer Sprengung hervorgerufenen Schwingungswellen auf die Ausführung der Spritzbetonverstärkung in dem Kiirunavaara Bergwerk. Die Aufzeichnungen der Schwingungswellen von Sprengungen gemäß einer Fehlerkartierung beziehen sich auf Messungen, die während der Sprengungen durchgeführt wurden. Ein Finite Elemente Modell, bestehend aus Stab- und Federelementen, wurde für die Berechnung der Spritzbetondeformation in Bezug auf die Schwingungen aus Sprengungen angewendet. Die Modellierungsmethode war ähnlich der eines Gebäudes während eines Erdbebens anhand der gemessenen Beschleunigungen vor Ort, die als Lasten benutzt wurden. Die Untersuchung hat gezeigt, dass die berechnete Haftspannung größer war als die Festigkeit in der Verbindung zwischen Gestein und Spritzbeton in der Nähe des Sprengungscentrums. Die Analyse hat gezeigt, dass die Zugfestigkeit des Gesteins versagte. Diese Arten von Versagen werden als Folge der Herausnahme von Gesteinsbrocken oder Gesteinsplatten erklärt und benötigen eine faserverstärkte Spritzbeton. Das vorausgesagte Versagen bestätigte sich beim Kartieren, welches auch zeigte, dass die Zone des versagenden Spritzbetons in Bereichen mit unverstärktem Spritzbeton viel größer war als in Bereichen mit armierten Spritzbeton.

The minerals Industry carries out over US$ 2 billion of R&D annually. The R&D is performed at three levels ? in house research facilities; on a one-on-one basis with a research provider; as syndicated (collaborative) research. The key to a successful R&D programme is project selection. It is suggested that at this time of ?bounty? for the minerals industry the research portfolio should contain some ?blue sky? but potentially long term significantly beneficial projects. This said, the projects should align the technical concepts with the business imperatives. AMIRA has found the ?Road Map? concept has assisted in defining areas for R&D. Examples of this methodology using a Copper Road Map developed by AMIRA for the copper producers operating in South America is presented. The benefits derived from syndicated research are also discussed.

Owing to decreasing high-grade ore reserves, there is a need for better understanding of the jigging process to improve the recovery efficiency of finer, lower grade material. The use of positron emission particle tracking (PEPT) was examined as a technique to study the motion of iron ore particles inside a laboratory batch jig. PEPT is a non-invasive method that can provide three-dimensional kinetic data on a particle in laboratory-scale processing units and has been successfully used to study mills, hydrocyclones, and flotation. Experiments were conducted to determine whether PEPT would be a viable technique to study iron ore jigging and what valuable information could be obtained. The results indicated that detailed information on the stratification rate of a particle could be obtained, with adequate resolution to track the particle?s movement through an individual jig pulse.

A blast was engineered close to a tunnel in a deep-level mine with the purpose of studying the wave interaction with the tunnel. Numerical modelling of seismic wave propagation was used in both the forward planning and the back-analysis of this experiment. This paper presents the forward analysis. A likely model for a propagating blast was investigated and developed. This model predicts the influence of the velocity of detonation of the blast and the rise-time of the blast on the radiation pattern, and hence on the expected positions of maximum velocity at the tunnel surface. An attempt was made to quantify the parameters of the blast model, using waveform data from two other blast experiments. The blast model caused particle velocities which were an order of magnitude lower than these measured velocities. Large values for blast pressure were required to match the amplitudes of the recorded velocities. An alternative ?effective? source with a similar mechanism but increased diameter was proposed to account for the higher velocities. It was established that distant velocities scale with the square of the borehole diameter. A calibration blast at the experimental site was also modelled. Agreement in the waveforms was not sufficient for conclusive statements to be made about the validity of the source model. However, the modelled waveforms show an encouraging correspondence with some measured waveforms. This gave confidence that the model could be used to examine wave propagation around the tunnel, and allowed a scaled source to be developed for forward analysis of the main experiment.

Through the application of the Rietveld method, X-ray diffraction analysis has developed into a fully quantitative method for phase analysis. The Rietveld method itself has progressed from an unstable method that required constant operator intervention to a stable and robust method suited even for routine analysis. The method, however, requires a good initial calibration and periodic checks on its precision and accuracy. Several examples from minerals processing, pyrometallurgy, and materials science show the strengths and applicability of the method. The limitations and sources of error are also discussed.

[ ] South Africa, by a wide margin, is blessed with the largest known world reserves of platinum. The optimal use of these resources for the benefit of all South Africa?s peoples is a goal shared by industry, government and all South Africans. The challenge is to grow the industry in accordance with demand growth and thus to manage a long-term stable growth pattern for PGM usage world-wide. Amplats and the South African producers are well able to meet this challenge [ ] South Africa plays a critical role in the provision of Platinum Group Metals for world markets. In fact no other country has the productive capacity nor the geological reserves to supply the world?s platinum needs. The world required some 5 million ounces of Platinum in 1997 and South Africa supplied a full 74% thereof. The second major supplier, Russia provided a further 18% of world demand, primarily as a by-product of nickel production. Amplats satisfied about 37% of total world demand followed by Impala 20% and Lonhro at 12%.

The research project reported on represents the first comprehensive attempt to measure the vibration levels of a variety of tools and equipment in the South African mining industry to determine the effect thereof on the health of workers and operators. Although human vibration has been studied extensively internationally only one reference pertaining to the South African mining industry could be found. From studies conducted in Canada and elsewhere it was evident that rock drills do have potentially hazardous levels of vibration. The scope of the research included measurements on a broad spectrum of tools, machines and vehicles used in the South African mining industry. Both hand-arm vibration, where the majority of the vibration enter the body through the hands, and whole body vibration, where the whole body is exposed to vibration through contact by the buttocks or feet, were investigated and measured. More than 700 sets of vibration data measured on 70 machines at 15 mines and workshops were obtained. Data were obtained for at least 24 different types of equipment and machines that were previously judged to have medium to high levels of vibration. All measurements were conducted in accordance with the international standards: ISO 5349, on hand-arm vibration, and ISO 2631-1, for whole body vibration. The equipment with the highest vibration levels in the hand-arm category was: rock drills, both pneumatic and hydraulic; pavement breakers and jackhammers; hand-held compactors; pneumatic wrenches and electrical hammer drills. Of these the rock drills had weighted vibration levels in excess of 20 m/s2. As far as whole body vibration was concerned the highest values were measured on earth-moving equipment. The major conclusion from this study is that the measured vibration levels are sufficiently high to create an enhanced level of risk of vibration-induced disorders in a significant proportion of the operators of hand-held equipment. The most notable examples are hand-held rock drills, pavement breakers, jackhammers and certain selected workshop tools. The results of the study indicate that a comprehensive epidemiological study should be undertaken on present and past workers to determine the prevalence of vibration-induced disorders.
