This paper presents results of a feasibility study of recycling manganese furnace dust generated in production of ferromanganese and silicomanganese at Tasmanian Electrometallurgical Company, Australia. Dried manganese furnace dust contains about 20 wt% of carbon, in average 33.4 wt% of manganese and 1.3 wt% of zinc. Manganese in the dust is in the form of MnO, Mn3O4 and MnCO3; zinc is mainly in the form of ZnO andZnSO4. Analysis of the zinc balance with dust recycling showed that to keep zinc intake at the acceptable level, it should be partly removed from the dust. In the reduction laboratory experiments, zinc oxide was reduced to zinc vapour by tar of the dust. Reduction of zinc oxide started at 800°C and zinc removal rate increased with increasing temperature; removal of zinc was close to completion at 1100oC. Optimal conditions for removing zinc from the dust include temperature in the range 1000-1150°C, inert gas atmosphere and furnace dust fraction in the furnace dust-manganese ore mixture above 60%. In the sintering of manganese ore with addition of manganese dust in the sintering pot, zinc was reoxidised and deposited in the sinter bed. Removal of zinc in the sintering pot tests was in the range 4-17%. Up to 30% zinc removal was achieved from the bottom layer of the sinter bed. It can be concluded that zinc removal will be low during the processing of manganese furnace dust in the sinter plant. The zinc removal rate will be the highest when pelletised manganese furnace dust is added to the bottom layer of the sintering bed.

Keywords: Pyrometallurgy, silicon, solar cells Silicon has been the dominant material in the photovoltaic (PV) industry since its application in the space industry in 1958. This review focuses on crystalline silicon solar cells, primarily due to their dominance in the photovoltaic industry, omitting other photovoltaic cell technologies such as second generation (e.g. thin films) and third generation (e.g. nano-structured solar cells). The value chain for the production of crystalline silicon solar cells has been reviewed. The primary processing steps for the production of silicon solar cells from quartz are as follows: bulk production of metallurgical-grade silicon via carbothermic reduction in a submerged furnace, refining of metallurgical-grade silicon via the chemical means to polycrystalline silicon, or through the metallurgical route to solar-grade silicon, wafer manufacturing, and, lastly, silicon solar cell manufacturing. During downstream processing, solar cells are interconnected and encapsulated into solar modules (panels), which can be used individually or incorporated into a photovoltaic system for electricity generation and supply. The cost for crystalline silicon based solar cells is approaching one US dollar per watt peak ($1/Wp), while the most cost-effective solar modules in industry have reported costs below $1/Wp, and are based on CdTe thin films. Solar cell energy conversion efficiencies as high as 22% have been reported in industry for crystalline silicon solar cells.

"Gasification is a process of thermal conversion of solid carbonaceous materials into a gaseous fuel called syngas. Coal gasification is an efficient technology for a range of systems for producing low-emission electricity and other high-value products such as chemicals, synthetic fuels, etc.The paper presents the High-Temperature Winkler (HTW) gasification process, which is designed to utilize low-rank feedstock such as coals with high ash content, lignite, biomass etc. The process is characterized by a bubbling fluidized bed, where coal devolatilization and partial oxidation and gasification of coal char and volatiles take place, and by a freeboard where partial combustion and gasification of coal char take place.The recent development of the high-pressure HTW process is reviewed. Gasification of low-rank, high-ash coals with respect to gasification temperatures, conversion rates, and syngas quality is also discussed. The main HTW design steps required for an industrial-scale design are presented. Special attention is given to the process modelling, including global thermodynamic calculation as well as detailed CFD-based simulation of a reacting fluidized bed. Three-dimensional numerical results of the HTW process are also provided and discussed."

This paper gives an overview of the difficulties associated with determining the strength of hard-rock pillars. Although a number of pillar design tools are available, pillar collapses still occur. Recent examples of large-scale pillar collapses in South Africa suggest that these were caused by weak partings that traversed the pillars. Currently two different methods are used to determine the strength of pillars, namely, empirical equations derived from back analyses of failed and stable cases, and numerical modelling tools using appropriate failure criteria. The paper illustrates that both techniques have their limitations and additional work is required to obtain a better understanding of pillar strength. Empirical methods based on observations of pillar behaviour in a given geotechnical setting are popular and easy to use, but care should be exercised that the results are not inappropriately extrapolated beyond the environment in which they are established. An example is the Hedley and Grant formula (derived for the Canadian uranium mines), which has been used for many years in the South African platinum and chrome mines (albeit with some adaptation of the K-value). Very few collapses have been reported in South Africa for layouts designed using this formula, suggesting that in some cases it might yield estimates of pillar strength that are too conservative. As an alternative, some engineers strongly advocate the use of numerical techniques to determine pillar strength. A close examination unfortunately reveals that these techniques also rely on many assumptions. An area where numerical modelling is invaluable, however, is in determining pillar stresses accurately and for studying specific pillar failure mechanisms, such as the influence of weak partings on pillar strength. In conclusion, it appears that neither empirical techniques nor numerical modelling can be used solely to provide a solid basis for conducting pillar design. It is therefore recommended that both these techniques should be utilized to obtain the best possible insight into a given design problem. Owing to the uncertainties regarding pillar strength and loading stiffness, monitoring in trial mining sections and in established mining areas is also an essential tool to test the stability of pillar layouts in particular geotechnical areas.

Specially designed X-ray machines are used extensively on diamond mines for the recovery of diamonds from ores. These machines are extremely expensive and, at present, there are no reliable methods of determining if the equipment is performing efficiently. The objective of this work was to manufacture translucent X-ray diamond simulants, which would emit varying but known luminescence signals when exposed to X-rays. These X-ray diamond simulants could then be used to determine the efficiency of diamond recovery operations.

Literature indicates that the crystal content of a slag has a significant influence on its thermal conductivity. Industrial, rich, manganese-bearing slag was cooled at different rates to create samples with different microstructures. The coefficients of thermal conductivity of these samples were measured in a nitrogen atmosphere from room temperature to 990°C at 100°C intervals. The laser-flash measurement technique was used for this purpose. Follow-up investigations included XRF and XRD and modelling in FACTSage.

Geostatistics was initially developed in the mining sector, but has been extended to other geoscience applications, including forestry, environmental science, soil science, and petroleum science and engineering. This paper presents methods, workflows, and pitfalls in using geostatistics for hydrocarbon resource modelling and evaluation. Examples are presented of indicator variogram analysis of categorical variables, lithofacies modelling by sequential indicator simulation and hierarchical workflow, porosity modelling by kriging and stochastic simulation, collocated cokriging for integrating seismic data, and collocated cosimulation for modelling porosity and permeability relationships. These methods together form a systematic approach that can be effectively used for modelling natural resources.

In order to predict the composition of inclusions and to ascertain a method to prevent inclusions from forming in liquid Fe-16 mass Cr alloy, a thermodynamic database was developed through a quantitative determination of thermodynamic relationships of Cr-Al-Si-Mn systems in the liquid Fe alloys. Applications of the databases to the prediction of Mn/Si complex deoxidation with Alin Fe-16 mass Cr alloy were demonstrated in succession. The electromagnetic levitation technique using a cold crucible was employed to separate inclusions from liquid metallic alloys completely and to prevent any contamination from surroundings. Various interaction parameters in the liquid Fe-16 mass per cent Cr alloy system were determined; these are: [eAl(Fe)Cr= 0.19/T, rAl(Fe)O,Cr= -0.01, rAl(Fe)O,Cr= -0.00013, eS1Cr(Fe)= -0.38/T,rSi(Fe)O,Cr= 0.007, rO(Fe)Si,Cr= 0.0044, rA1(Fe)Si,Cr= -0.0075, rSi(Fe)A1,Cr= -0.0078, rSi(Fe)Mn,Cr= 0.005, and rMn(Fe)Si,Cr=0.01.] An improved database, utilizing interaction parameters for molten metal determined in this study, and the Fact Sage slag database of the MnO-SiO2-Al2O3-CrOx-MgO system were used for thermodynamic calculations. These were carried out under various thermodynamic conditions, and results were compared with experimental data of Si/Al, Mn/Si, and Mn/Si/Al deoxidation equilibria. With the abovementioned results, together with experimentally obtained data, thermodynamic conditions were determined, in particular Mn and Si contents, under which liquid inclusions form in liquid Fe-16 mass per cent Cr alloy. The critical Al content in liquid Fe-16 per cent Cr alloy, above which solid inclusion of corundum phase ((Al,Cr)2O3) formed, was as low as 10 ppm. This indicates that extreme care must be taken in controlling the Al content in the metal to avoid formation of solid corundum phase ((Al,Cr)2O3) inclusion. The compositional change prediction of inclusions, which originate from slag entrapment and by Ca addition, was demonstrated by use of the alloy database optimized through this study, and the Fact Sage oxide database. For Si-deoxidized Fe-16 per cent Cr alloy, high Si and low basicity of slag are effective to obtain liquid inclusions. For Al-deoxidized Fe-16 per cent Cr alloy, it is important to keep the Si content lower than 0.1 per cent and it is required to add Ca. Over the last 60 years many different processes were conceived to reduce the cost of titanium produced by the Kroll process. However, success eluded all previous efforts, which were consequently terminated in periods of economic downturn. Recently, the grow thin demand for titanium and the high cost of producing the metal again sparked renewed attempts in various parts of the world to replace the antiquated Kroll process with a more efficient route. The different options to produce titanium are reviewed, classified and evaluated in terms of the fundamentals underlying the technologies, and it is shown that the options considered to be the most likely to replace the Kroll process, are continuous processes to reduce TiCl4 metallo-thermically to titanium powder. Of these, continuous magnesio-thermic reduction of TiCl4 would conceptually result in the lowest-cost and highest-value product. However, when considering by-product salt removal from the titanium product and recycling of the salt as well, sodio-thermic reduction of TiCl4 is better.

Spiral concentration forms a crucial part of gravity separation circuits. The application of process models in the operation of gravity separation circuits offers significant benefits in recoveries and grade control. Significant strides in the modelling of spiral concentrators have been made during the last couple of decades. Despite these advances in modelling techniques and models, application in industrial processes is not fully optimized. The adjustment of splitter positions to accommodate changes in the feed parameters is impractical and difficult, resulting in losses. In this work an optical method is employed to detect the concentrate band position as a function of operating variables. As expected, the results indicate a strong influence of the solids content and total heavy mineral (THM) feed grade on the predicted gangue-mineral interface. Viscosity modifiers indicated the band position to be sensitive to viscosity and therefore the slimes content. Validation on an industrial sample indicated the possibility of using this model in feed-forward control application.

The established crown pillar extraction method at Gold Fields Australia Ltd.’s Crusader Mine, leads to the significant dilution and poor recovery of ore due to caving of the overlying loose rockfill. The application of selectively injecting specifically developed ‘FB200’ ettringite (calcium sulphoaluminate hydrate) type cement grout into loose rockfill to form a stabilised rockfill material, enables an artificial crown pillar to stabilise the surrounding rock mass and prevent caving of the overlying loose rockfill during crown pillar extraction. Investigation of the geomechanical criteria for crown pillar extraction beneath stabilised rockfill has enabled the safe and efficient extraction of two crown pillars at the Crusader Mine. La méthode actuelle d'extraction des piliers horizontaux à la mine Crusader dont la propriétaire est le Goldfields Australia Ltd amène à une dilution sensible du minerai, à cause de l'effondrement du remblai peu compacté qui se trouve au-dessus. Par moyen d'injection sélective du coulis de ciment FB200 ettringite (sulfoaluminate de calcium hydraté) qui a été développé spécifiquement pour cette application, un pilier artificiel est crée et celui-ci empêche l'effondrement du remblai pendant l'extraction du pilier de minerai au-dessous. Keywords: Pyrometallurgy, Wits University, research Wits Metallurgy celebrated its centenary in 2004. The department has been at the forefront of education and research and has contributed greatly to the metals and minerals industry, both in South Africa and abroad, in terms of human resources and knowledge generation. A significant number of industry and academic leaders worldwide are Wits Metallurgy graduates. Since its early beginnings, pyrometallurgy has always been part of the curricula and research offered by the department. Pyrometallurgical activities started to expand tremendously from the middle of the 1960s, especially by the formation - together with Mintek - of the Pyrometallurgy Research Group, which continues its internationally recognised research activities today. The research efforts have been concentrated on problems associated particularly with ferroalloy, steel, stainless steel production, and PGM/Cu-Ni sulphide smelting. In recent years, research has been further expanded to physical modelling of pyrometallurgical reactors. Almost all of the specific research projects were handled from a fundamental point of view, and hence a large number of MSc(Eng) and PhD degrees were achieved by candidates under the supervision of the Pyrometallurgy Research Leaders. Moreover, a significant portion of the research results were published in internationally recognized journals and conference proceedings. Among these, Infacon and the Molten Slags, Fluxes and Salts Conference series are worth mentioning. The studies from a fundamental point of view include thermodynamics, phase equilibria, transport phenomena, kinetics, and process dynamic aspects of high temperature processes and systems, both in the solid and liquid states.

The status of sampling practices in the gold mining industry in Africa was determined as an initial step in a process to standardize sampling practices in the mining industry. Twenty-one gold mines, twenty metallurgical plants, and thirteen laboratories were rated for the potential influence of the relevant sampling errors on each component of the particular sampling system. The findings of the study on the status of equipment, standards, procedures, and management principles were presented in a dissertation (Spangenberg, 20121) and are now used by AngloGold Ashanti?s mines in the quest for correct sampling practices. The information is also used to compile a guideline on leading practice procedures for sampling methods in gold mining. Keywords: Pyrometallurgy, steel, hearth, blast furnace The Mittal Steel Company operates about 36 blast furnaces on four continents. Furnaces range from 1100 m3 to 4800 m3 inner volume. The focus of the group is to push for increasing productivity and increasing campaign life. This has been especially challenging, as many of these furnaces were not equipped for long campaigns during their prior rebuilds. Monitoring and operating practices have to be modified to match the new philosophy. Mid-campaign hearth repair strategies and hearth design philosophies have had to be reconsidered. The paper describes experiences with the current hearth designs and measures taken for hearth life extension. Additionally, the philosophy of recent hearth re-designs is discussed.

For many decades control strategies have been based upon samples taken from liquid steel, molten slag and gas phase as well as from solid products. Because of recent developments in the areas of dynamic control models, artificial intelligence and expert systems, there is an increasing incentive to develop diagnostic sensors, which permit in-situ rapid determinations of concentrations of various elements in molten steel. In this paper, an overview is given on recent developments in the areas of sensors for use in ferroalloy and steel production. Particular emphasis will be given on (i) innovative application of sensors for on-line determinations of dissolved elements, Si, P, N, H and Cr in molten iron and ferroalloys, (ii) evaluation of inclusions in liquid metal and (iii) rapid determinations of slag compositions.

Mining engineers frequently encounter complex design problems for which the critical components of the design are difficult to quantify or compare. Teams of people typically work on these designs and human perceptions and judgments play a strong role. To assist with this process, the analytical hierarchical process (AHP) as a decisionmaking tool is described in this paper. Although the technique is used in many other disciplines, it is currently not widely used in mining engineering in South Africa. To use the AHP process, the problem should be treated as a hierarchy that defines the goal, the alternatives to reach it, and the criteria for evaluation of these alternatives. Pair wise comparisons are conducted on the criteria of the hierarchy to establish priorities. The value of the technique is that it is simple to test for consistency amongst the pair wise comparisons to ensure that the answer obtained is better than that provided by a random selection. To illustrate the technique, the use of a backfill support system in a platinum mining project was investigated. Ten design parameters, which will be impacted by the use of backfill, were identified and weighted according to their relative importance. The result of the AHP evaluation was that the use of a backfill support system should be preferred to a conventional support system at the mine.

Xstrata has modified and improved on the solid state reduction of chromite (SRC) process that was pioneered by Showa Denko in Japan and previously used at Xstrata?s Lydenburg plant. The history of pre-reduction is a long one, with the SRC process being the first and only commercially successful one prior to Premus. Krupp developed the chromite direct reduction and the rotary hearth for the pre-reduction of chromite. However, these processes have not been successfully commercialised. The are a number of significant differences between Xstrata?s patented Premus and the original Consolidated Metallurgical Industries (CMI) process. These include, the use of lower cost anthracite fines as the reductant source together with the use of unactivated bentonite as the binding agent. In addition the use of oxygen as an energy source is used in Premus but not in the original CMI process. There was a fundamental change in the operational philosophy of the process in that while the original CMI process aimed to maximize metallization of the pellets, the Premus process seeks to maximize the energy output from the kiln while still achieving the required efficiencies and hence increasing furnace output. Premus is designed to reduce electrical energy consumption, provide high recoveries of metallic oxides, and utilizes low cost reductant and energy sources such as anthracite and oxygen respectively. Due to the fact that Premus is one of the most technologically advanced and competitive processes used today in the production of ferrochrome it was the process selected for Xstrata?s new ferrochrome facility, Project Lion, that is due to be commissioned in the third quarter of 2006 in the Steelpoort Valley in Mpumulanga, South Africa.

The Ashanti mine is located within the Lower Proterozoic Birimian of Ghana, and covers a concession of 474 square kilometres at its Obuasi operations which comprise large scale underground, surface and tailings treatment facilities. The mine had operated for a century at the end of 1997 and had produced nearly 25 million ounces of gold, a significant proportion of which came from the underground operations. This paper covers the strategy under which exploration for both surface and underground mineral resources was instrumental in enabling the expansion programme to go ahead together with the methodologies and results that have developed in the exploration area over the last five years. Within capital expenditure constraints, the objective on surface is to replace oxide depletion with a secondary objective of discovering new sulphides in areas other than the main trend. In the underground, the exploration strategy is directed at replacement of both underground and surface sulphide depletion, minimising finding costs and assisting the development of long lead time infrastructure. The exploration application describes the methodologies in use for both surface and underground exploration that have been developed in recent years in conjunction with a description of a major review conducted in 1995/96 of the exploration database using an integrated approach, geochemistry, geophysics, remote sensing and structural geology. A revisit of soil geochemical data in particular, and modification of exploration methodology led to the success in finding relatively significant new oxides in 1997.

The era of Hatch in Africa has seen the doubling of furnace power in retrofit projects using existing crucibles to developing the highest intensity immersed electrode operations in the world. This has resulted in minimized OPEX and CAPEX per unit of production. Through the continued development of its cooling, binding and furnace power supply technologies and working with the experienced and knowledgeable personnel at the smelting facilities in Africa, Hatch has managed to meet the challenges of ever increasing furnace process requirements associated with increased power density and superheats prevalent in the operations. In addition to developing furnace crucible designs, Hatch has also intensified its ?after sales service and support? with the construction, commissioning and start-up technical assistance and operational readiness and operational support for ramp-up to nameplate capacity and beyond. The key areas of furnace risk associated with high superheat molten material tapping has also seen the development of diagnostic systems to mitigate risks and produce early warning signals for the operators.
