"SynopsisThis paper assesses the effectiveness of the Mine Occupational Health and Safety Leading Practice Adoption System (MOSH) and its potential to improve mine health and safety in South African mines. Developed by the Chamber of Mines, which represents the majority of the country's large scale mining employers, MOSH was devised to accelerate progress towards achieving health and safety milestones, which were set by tripartite agreement in 2003. The paper documents and builds on the findings of a study conducted by the Centre for Sustainability in Mining and Industry (CSMI) in 2011 that evaluated MOSH strategy, structures, and process of implementation.The study found that MOSH operated across the mining sector, was directed and dominated by experts and, despite best efforts to include other stakeholders, was led by employers. Statutory worker health and safety representatives and structures were not integrated into the complex change process developed by MOSH. The Mine Health and Safety Inspectorate (MHSI) and organized labour were ambivalent about direct involvement in MOSH and preferred regulatory measures to enforce the participation of mines. MOSH interventions were not targeted at mines with a poor health and safety record, and MOSH lacked a baseline from which to track impacts on sector-wide health and safety performance. The leading practices most widely adopted by mines were designed to improve, rather than fundamentally alter, existing practice. Although the depth of engagement with MOSH among stakeholders and on mine sites varied, mining companies, labour representatives, and the Mine Health and Safety Inspectorate (MHSI) saw the programme as significant.IntroductionIn 2011, the Chamber of Mines commissioned the Centre for Sustainability in Mining and Industry (CSMI) to evaluate the progress and effectiveness of the rollout of the Mine Occupational Health and Safety Leading Practice Adoption System (MOSH). CSMI, based in the School of Mining Engineering at the University of the Witwatersrand, is an independent research centre conducting health and safety research relevant to all major stakeholders in the mining sector. The purpose of the evaluation was to identify the factors that enabled or hampered the adoption of new technologies or practices. The timing of the evaluation, two years before the deadline for the 2013 safety and health milestones, allowed time for adjustments to be made. This paper summarizes the results of the evaluation and includes further analysis and discussion of the nature of the programme and the conditions that act to advance it or it hold back."

The Zelazny Most Tailings Storage Facility (TSF) is the largest reservoir of post–flotation tailings in Europe. The total amount of tailings from the mines in Lubin, Rudna, and Polkowice are stored each year at the disposal facility, which reaches approximately 30 million tons. It is crucial to accurately monitor and maintain such a huge storage facility, for the safety and economics of the entire region. In general, the monitoring network installed at the Zelazny Most TSF includes four groups of components: (a) geotechnical network (VW pore pressure transducers and inclinometers), (b) hydrological network (open piezometers, water level gauges, drainage discharge measurements, (c) geodetic survey network (e.g. surface and in-depth benchmarks, laser measurements, GPS measurements within GEOMOS network and (d) seismic network (e.g. accelerometer stations, cone penetration tests.) Apart from the above, chemical water analyses, tests of soil samples, monitoring of spigotting processes, and monitoring of relief wells’ discharge are also conducted. In total, approximately 2900 monitoring instruments are installed within the area of the Zelazny Most TSF. Such large amounts of data from the various information sources makes manual data analysis by the engineers almost impossible. In this paper we discuss a machine learning driven approach to improve the quality of the monitoring and maintenance of such facilities. We focus on the seismic cone penetration test (SCPT) data analysis. First, we carefully describe the collected data, its quality and availability. Then we discuss possible events that can occur in the TSF that need to be predicted using SCPT. Based on the information obtained in these two steps, the applicability of several machine learning methods is estimated. Some of them are then tested on available historical data. The algorithms described in this article will be further developed in the IlluMINEation project (H2020).

Heap leaching is used extensively for the processing of low-grade copper, gold, and uranium ores. The hydrodynamics is often the most important factor that limits the rate of metal recovery. Over the past decades the author has performed physical and hydraulic testing of a large number of ore samples considered for heap leaching. The data were reviewed to investigate the effect of physical properties such as particle size distribution (PSD) and bulk density on the hydrology. The unsaturated flow through the bed is traditionally modelled with soil science models such as Brooks-Corey (BC) and Van Genuchten-Mualem (VGM), which relate the hydraulic conductivity to the degree of saturation, also known as the hydraulic conductivity function (HCF). However, most authors found a disconnect between the saturated hydraulic conductivity (KS) and the rest of the HCF, which is explained as resulting from a transition from capillary-to gravity-controlled flow. However, the author found no such transition, and found the flow to be governed by capillary flow throughout. Traditional BC or VGM fits were found to be appropriate, however it was necessary to modify the model to include a point of inflection, above which the hydraulic conductivity remains constant while the moisture content keeps on increasing. It was proposed that this is the result of unconnected or poorly connected pores, which fill with solution but do not create additional flow channels. The point of discontinuity was also found to correspond with the air entry point, measured independently from the air conductivity curves. On average, the air entry point corresponds to the experiential rule that the void saturation should remain below 65% for aerated heaps.

Bulk-solids handling systems are often the most over-looked component and thereby weakest links in a processing plant’s value chain. Since their performance can dictate that of the entire operation, they actually deserve special attention. When designing a liquid handling plant, density and viscosity are well known and commonly used as design parameters. Bulk solids however, differ. While the design process is similar, the relevant parameters in handling bulk solids are instead friction, cohesive strength, compressibility, and permeability. These then vary depending on the mineralogy, particle size distribution and shape, moisture content, storage time-at-rest, temperature, and consolidation pressure. With so many variables, it becomes important to characterize each individual bulk solid across the full range of representative process conditions within the handling system, plant wide – or if you are not very lucky, suffer the consequences of poor material flow. Measuring flow properties and applying them correctly in bulk solid handling system design reduces project risk, saves significant capital, and drastically increases throughput, especially when done in the early stages of a project. As part of a broader digital technology-enabled transformation programme, a major mining company is systematically implementing Advanced Process Control (APC) solutions and associated instrumentation throughout their operations. This paper highlights the approach and benefits of this holistic approach for a specific instrumentation installation, and APC installation at a South African coal processing plant. For the coal processing plant under consideration, a systematic approach was followed. Process sections/units are considered from upstream to downstream processing. APC solutions are designed for each process section and each process section is interrogated in terms of availability of sufficient process measurements to ensure stable, capable, and ultimately, optimised performance. Where insufficient process measurements are available, instrumentation upgrades are implemented. Finally, APC solutions are implemented, and evaluated in terms of productivity, safety, health, and environmental benefits. For the flotation section, an opportunity was identified to install froth sensors. The installed froth sensors provide measurements on froth velocity, bubble size, height, colour, and stability. The improved visibility that the froth sensors provided on the flotation process resulted in quick gains in terms of productivity: for example, instability in the feed to the flotation section could be quantified. This resulted in targeted process troubleshooting in an upstream thickener, and subsequent improvement of process stability, and reduced feed variance. The measurements from the froth sensors were further integrated in an APC solution. Proportional mass pull contributions per cell and per line can be inferred from the froth sensors, serving as controlled variables, while pulp level set points serve as the manipulated variables. On-off tests indicated that the advanced process control solution provided increases in yield and product quality.

In my view, the establishment of the level at which South African gold output is at some kind of optimum is an interesting though somewhat academic exercise. Contribution by D. M. Hawkins* The thesis of the paper is a very interesting one, but, before it is used as the basis of any firm proposals to restructure the mining industry, which changes may be irreversible, one should be very sure that the basis of the calculations is sound. Niewenhuizen* The hypothesis advanced by Mr Monro that the demonetization of gold in August 1971 introduced a major new policy variable, namely the supply-pricejdemand-price relationships, into the decision making process touches on a matter that has never really been given serious thought by the industry. South Africa is one of the leading producers and exporters of coal globally. A significant amount of the country’s production is obtained from previously mined underground bord and pillar workings. This coal is in the form of pillars and remnants on the roof and floor of the old workings. The good quality coal pillars were left behind as primary support during underground bord and pillar mining operations. Due to the depletion of virgin coal reserves, the pillars and remnant coal are now removed using opencast mining rather than underground methods. However, the secondary extraction of pillars and remnant coal from the old workings using opencast methods entails some serious challenges that have a negative impact on the safety and productivity of the operations, affecting both personnel and machinery. If these risk factors and challenges are managed properly, then the opencast mining operations could remove the pillars safely at recoveries competitive with those of virgin coal operations. In this study we review the recurring challenges affecting opencast pillar mining by means of field investigations and consultations with experts at five opencast pillar mining operations, and evaluate the best practices used to combat these challenges. It was found that each mine has its own unique conditions and challenges.

The mining industry has yet to fully accept and embrace the strategic role of technology and innovation in successful business planning and execution. In this study, we empirically determine the factors that influence acceptance of technology solutions in the mining industry in South Africa, assess critical success factors influencing adoption of advanced technology in the South African mining industry, and explore challenges faced by the mining industry in South Africa in adopting advanced technology in its operations. Thematic content analysis is employed in the data analysis. Results show that critical success factors to the adoption of mining technology include learning culture, knowledge sharing, high labour costs, and behaviour of other firms in the industry; commonly identified challenges include inadequate engagement with external stakeholders, uncertainties, the cyclical nature of the sector, and high risk related to the adoption of unproven technology and performance systems focused on volumetric production. The study encourages mining companies to implement usage of technology. This can be properly done through regular engagement with the Minerals Council South Africa.

"SynopsisThe process of joining materials by friction is based on generating the heat necessary to create a solid-state mechanical bond between two faying surfaces to be joined. In simple terms, the components to be joined are subjected to frictional heating between rubbing surfaces, causing an increase in interface temperature and leading to localized softening of interface material, creating what is described as a ’third body’ plasticized layer. This plasticized zone reduces the energy input rate from frictional heating and hence prevents macroscopic melting. The plasticized layer can no longer transmit sufficient stress as it effectively behaves as a lubricant (Boldyrev and Voinov, 1980; Godet, 1984; Singer, 1998; Suery, Blandin, and Dendievel, 1994). The potential for this solid-state frictional joining process to create high-performance joints between, for example, dissimilar materials with limited detrimental metallurgical impact, and reduced defect population and residual stress level, has had a very significant impact on fabrication and repair in industrial sectors such as transport. This paper presents a brief overview of the advances made within the family of friction processing technologies that could potentially be exploited in the nuclear industry as alternative joining and repair techniques to fusion welding.Modern friction processing technologies can be placed into two main categories: those that make use of a consumable tool to achieve the intended repair or joint (friction stud and friction hydro-pillar processing) and those making use of a non-consumable tool (friction stir welding). The most mature friction joining technology is friction rotary welding, where a joint is formed between original parent materials only. A new addition in this category is linear friction welding, which opens the potential for joining complex near-net-shape geometries by friction heating. The continuous innovation in friction processing over the last 25 years has led to the development of a number of unique processes and applications, highlighting the adaptability of friction processes for specialized applications for high-value engineering components.IntroductionAssessing the potential for using alternative joining and repair techniques for specific applications in a given industrial sector is informed by an appreciation of the current size and potential growth in that sector. Power generation by nuclear fission has been out of favour over the past few years, due to several high-profile nuclear incidents, e.g. the Fukushima Daiichi nuclear disaster, as well as concerns over disposal of nuclear waste and spent fuel rods. However, due to rapid increases in the demand for electricity, coupled with many fossil-fuel fired plants reaching end-of-life, there is renewed interest in installing additional nuclear capacity."

A methodology for building pragmatic physics-based models is here adapted to predict the erosion of ladle linings in the steel industry, in order to support operators when deciding whether the lining can be used safely for another heat. A defective lining may allow 140 t of molten steel to spill, with disastrous consequences for workers and plant. The adopted work flow for the development, challenges faced, and some model results are presented. One key learning outcome is that model development should allow time for maturing the process understanding, as well as for many iterations by ‘questions-responses and actions’ at various stages in the model development. Good interaction between the development team and industry case owner is an important success factor. Combining or extending the model with the use of machine learning and cognition-related methods, such as knowledge graphs and self-adaptive algorithms, is discussed.

The study was intent on assessing the socio-economic impact of a zinc mine in South Africa through the application of people-centric digital tools using a case study research methodology. The global mining industry is undergoing significant technological shifts to modernize, improve operational sustainability, and align with the environmental, social, and governance (ESG) agenda. While the case study mine is a more modernized mine, continuous improvement around the ‘social’ pillar becomes critical, and to this end application of people-centered digital tools presented as the vehicle to understand community needs and impacts. Despite considerable annual corporate social investment by mines annually, the overall impact or social return on investment is marginally understood. Towards contributing to addressing this gap, digital ESG ‘social-related’ data gathering tools for mines decision-making were developed, including the training-needs assessment tool, community-social needs assessment, small, micro, and medium enterprise (SMME) communications and engagement tool, digital leadership competencies gap assessment tool, and change management blueprint, which further allowed for customization to the mining context. Hence, the novelty of this paper relates to applying digital tools to provide real-time information of the needs of a community, both socially and economically. The findings suggested that these digital tools enabled gathering of information for the establishment of regional and operational baselines towards enabling of social investment returns in relation to socio-economic transformation development interventions. These tools have been applied to a zinc mine context, with lessons and experiences obtained through this study, invaluable to the application of these digital tool in other mines in South Africa. The study was conducted in September 2023 across five host communities, surrounding the zinc mine, in the Northern Cape region, with 120 participants involved in the application of three relevant community-related digital tools, which included the training needs, community-social needs, and SMME communications and engagement tools. It was evident that the digital ESG tools could be used for data gathering for the mine’s informed decision-making and allowed for securing of insights on community needs in near real-time, and further proved practical for community use.

Since 2012, Ghana has been implementing local procurement regulations in the mining sector to broaden and deepen linkages between mining and other sectors of the economy. The regulations have been implemented in collaboration with the mining industry. This paper offers an in-depth analysis of how the local procurement regulations and related initiatives have been implemented so far. Primary data gathered with semi-structured interviews and secondary sources of data indicate a steady improvement in both in-country procurement and local manufacturing of inputs for the mining industry. There are, however, some challenges relating to tariff structure and support (financial and technical) for local suppliers and manufacturers to meet high standards and demands of the mining industry. This calls for a well-thought-out strategy and programme of activities to sustain and improve on progress made.

The UCAR® CHILL-KOTE? freeze lining concept combines wall cooling with carbon and graphite refractories of higher thermal conductivities to ?chill? the refractory lining by transferring heat from the refractory lining. Effective sidewall water cooling, together with the efficiency of the heat dissipating conductive refractories, lowers the temperature of the lining to below that of the molten process materials. This causes a layer of slag and process metal to solidify or ?freeze? and form a protective ?skull? which completely coats the refractory hot face. Once formed, the slag skull insulates the refractories, reducing heat loss and protect the lining from erosion, chemical attack, thermal shock, and other stresses. The result: extended life and greatly improved refractory performance. The Ilmenite smelting process depends on the presence of a solidified slag skull to protect sidewall refractory material from chemical attach by molten slag. No known refractory material is able to withstand this corrosive material. To date, UCAR has not applied their Chill Kote ? technology in the ilmenite smelting industry. This paper revolves around the results obtained from conducting an ilmenite smelting campaign on a 500kW DC open-arc furnace with a UCAR designed refractory system. The purpose of this test was to establish the effects such a lining has on refractory wear and the reduction-smelting process. Proper thermo-couple management enabled the authors to monitor lining wear for the duration of the campaign. Prior to the pilot-scale campaign, modeling work was completed to evaluate the feasibility of applying UCAR® CHILL-KOTE? technology to ilmenite smelting furnaces. The successful operation of a pilot-scale furnace equipped with the UCAR® CHILL-KOTE? lining as well as concise modeling suggest that it should be a viable option to consider for an industrial-scale furnace.

Today’s mining operations require fast reporting and rapid rescheduling based on updated information. An automatic mine scheduling system could not only quickly reschedule but also propose alternative solutions. To avoid the financial and physical risks associated with testing such a system directly in operation, it could be first evaluated via discrete event simulation models. This would offer a safe environment to evaluate different operating rules and algorithms. In this study, this is achieved by integrating automatic scheduling software with a discrete event simulation model.

Due to the ultrafine particle size required for effective processing of chromite ores, dewatering of the concentrates presents a challenge. It is not uncommon for the ore to have elevated moisture contents even after dewatering, which must be reduced to required levels of between 8% and 10% by mass for further processing. Contact sorption drying has shown promise in test work on fine coal. This method was used to study the dewatering of chromite on a laboratory scale using 3 mm spherical activated alumina ceramic beads as a sorbent. Three different sorbent-to-chromite mass ratios, namely 0.5:1, 1:1, and 2:1, were tested with different process conditions, including dewatering in a stationary and a rotatingl bed. The experimental work showed that it was possible to achieve the target moistures in less than 10 minutes, irrespective of the sorbent-to-chromite ratio used. Ratios of 1:1 or higher, however, proved to be the best. The sorbent reusability at mass ratios of 1:1 and 2:1 were therefore tested. With a 1:1 mass ratio, the sorbents could be reused for three cycles, while with 2:1 ratio, the number of cycles increased to six. The sorbent-to-chromite mass ratio used had a significant influence on the required contact time and the reusability of the sorbents.

Advanced process and equipment analytics have been around for a while. However, with accessible IT infrastructure and site maturity, it is possible to analyse, monitor, and control processing plants and equipment easily. These various disparate systems provide different reports requiring the involvement of various personnel and attention to different reporting platforms. For efficient harnessing of the systems? capabilities, as well as effective improvement and monitoring of process and equipment, a single point of entry is required. A process and equipment optimization solution was required at a concentrator in South Africa, focussing on the product stream of platinum group metal (PGM) concentrate from the UG2 Reef. The investigation of data to identify strategies for optimization was required to allow visibility into plant operations to guide operators, an easier method to identify process loop problems, identification of imminent equipment failures, and advanced process control to optimize throughput and stability. A collaborative effort between the client and General Electric Intelligent Platforms (GEIP) investigated data-driven solutions to each of the problems. With the focus on process optimization and asset monitoring, as well as equipment monitoring, a combination of approaches was utilized to address the various problem areas that were identified. Each was implemented separately in the control layer of the plant IT infrastructure. The integration was done in a centralized web-based reporting tool that integrated the detailed results from the various solutions. On the process control side, monitoring of control loops was included by calculating performance statistics that were reported daily to identify sub-optimally performing control loops and indicating potential problems. The advanced process control solution for this site includes a surge tank controller, stabilizing flow through the flotation banks, and preventing the surge tank from overflowing or running empty. Equipment monitoring was investigated, for preventative maintenance, by making use of statistical data models to indicate imminent equipment failure. These predicted alarm events included the cause for failure, drilling down, and allowing focus on a specific variable for preventative action. The results included a more stable flow through the mill, with fewer stoppages due to surge tank overflows or running empty. The causes for process drift could be identified and operators could react early. Alarms warning of equipment failure 2½ and 4 months in advance were identified in an offline analysis.

Buying centres are the first point of contact that determines whether ore will be considered as having sufficient provenance to be considered ethically sourced. The information that needs to be captured on the blockchain platform ranges from reports on in-loco inspections and audits of mining and purchase sites. This will guide passive and active monitoring of mining activities, trade-offs for identification systems, including biometrics for the registration of artisanal sellers, scrutiny on the selection of security measures and companies for buyer centres and stockpiling warehouses, evaluation of active and passive infrastructure security, and remote monitoring applications. Assistance with selection and training in geochemical testing instruments to determine the grade of ore material or concentrates and sorting, on-the-ground investigations, guidance on monitoring methods from stockpile and packing area along the transport route to the final destination are required.

In order to meet society’s ever-increasing demand for metals and address the numerous technical, economic and environmental challenges within the current mining context, a holistic approach to process design, which is grounded in mineralogy, is needed. This would ensure that the impact of varying process mineralogy (and associated chemistry) on technical considerations and the associated economic implications and environmental consequences are taken into account upfront. This investigation focuses on the commodity zinc due to its strategic value coupled with limited resource availability and the wide variety of substantially different process technologies in existence. As the most commonly processed zinc ores contain zinc sulphides, the mineralogy/chemistry of these ores and their associated process routes will be discussed. The findings have been generated through the analysis of two case studies, Teck’s Trail Operations (British Columbia, Canada) and Hudbay Minerals’ Flin Flon Operations (Manitoba, Canada). The flotation of zinc sulphide ores to produce concentrates with varying mineralogy, represents the starting point for both case studies. The hydrometallurgical process routes for the further refining of zinc and other valuable metals include roast-leach-electrowinning (RLE), and zinc pressure leaching (ZPL). The effect of process route choices on primary metal recovery (Zn), coproduction of other base metals (Cu, Pb), potential for other valuable metal production (Ag, Au) including less well known, but increasingly important trace elements (In, Ge), and the production of other by-products (H2SO4, S0) are discussed. The economic and environmental implications of these aspects will also be considered. It is concluded that a quantitative modelling approach must be taken where waste management is integrated into process system design and simulation as a key unit operation. Although additive manufacturing is fast gaining traction in the industrial world as a reputable manufacturing technique to complement traditional mechanical machining, it still has problems such as porosity and residual stresses in components that give rise to cracking, distortion, and delamination, which are important issues to resolve in structural load-bearing applications. This research project focused on the characterization of the evolution of residual stresses in Ti-6Al-4V extra-low interstitial (ELI) additive-manufactured test samples. Four square thin-walled tubular samples were deposited on the same baseplate, using the direct energy deposition laser printing process, to different build heights. The residual stresses were analysed in the as-printed condition by the neutron diffraction technique and correlated to qualitative predictions obtained using the ANSYS software suite. Good qualitative agreement between the stress measurements and predictions were observed. Both approaches revealed the existence of large tensile stresses along the laser track direction at the sections that were built last, i.e., centre of the top layers of the samples. This in addition leads to large tensile stresses at the outer edges (corners) which would have the effect of separating the samples from the baseplate should the stresses exceed the yield strength of the material. Such extreme conditions did not occur in this study, but the stresses did lead to significant distortion of the baseplate. In general, the microstructures and spatial elemental mapping revealed a strong correlation between the macro-segregation of elemental V and the distribution of the β-phase in the printed parts.
