During most of its history, the metallurgical industry has been seen as a source of pollution for the environment. However, during the second half of the 20th century, as the world environmental legislation became more protective and the global environmental conscience consolidated, this landscape began to change. Metallurgical activities have become increasingly related to the social and environmental impacts caused by human activities. With the adoption of environmental management in steel plants, there has been a significant change in steel-related activities which have begun to introduce modern plants, managed with environmental, social and productive efficiency. More and more, steel companies search for a decrease in negative impacts of their industrial operations on the environment, fitting them to the current environmental legislation and even increasing productivity and profitability. The steel industry has started to become a clean and more efficient industry. This work presents a case study of a sustainable steel plant project, located in an environmental preservation area. The project includes treatment and reuse of industrial liquid effluents, air emissions control, noise control, recycling, recovery and adequate waste management. It also incorporates production processes using clean technologies, capable of coproducing energy resources which may be used in the plant showing how is it possible to produce steel with environmental and social responsibility and even increase the enterpriseÆs profitability.

"The IsaMill™ was originally developed to address liberation issues at Mount Isa Mines (now Glencore) operations, McArthur River and Mount Isa in the early 1990s. Following on from the industrial success at those operations, the IsaMill™ was commercialised. In the year 2000, Kalgoorlie Consolidated Gold Mines (KCGM) became the first external user of the technology with a 1.1 MW M3000 IsaMill™ installed to supplement the roaster capacity at its Gidji Processing Plant. The IsaMill™ was used to ultra-fine grind about 10 t/h of pyrite flotation concentrate to 10–12 µm prior to gold cyanide leaching. Based on the success of the Gidji installation, another was installed at the processing plant at KCGM’s Fimiston operation in 2002 in a similar duty.In 2014, a 3 MW M10 000 IsaMill™ was selected to replace the roasters at Gidji as part of the A$98 M emissions reduction project. The mill was commissioned in April 2015 at the design 30 t/h, allowing the immediate shutdown of the two roasters. Replacement of roasting with ultra-fine grinding completely eliminated air emissions at Gidji while maintaining overall plant production rates.This paper details the history of the IsaMill™ at KCGM from the original M3000 to the latest M10 000. The Ambuklao hydroelectric dam was originally constructed in the 1950s in the remote and mountainous region of the northern Philippines. Following its construction the dam has suffered heavily due to siltation and a partial collapse of the intake structure due to a 7.8 magnitude earthquake that struck the region in 1990. Between the years 1990 and 1999 the power station progressively lost its capacity to generate power. In 1999 the owner took the power station out of commission. The power station remained idle over the next 12 years. In 2008 the power station was sold to a new owner who commissioned the rehabilitation works.The rehabilitation project restored the operating status of the power station in June 2011 and increased its capacity from 75 MW to 105 MW. The civil contract of the rehabilitation project required the construction of a new intake structure behind an in situ rock coffer dam on the edge of the existing reservoir, new 6.2?m diameter × 124?m deep blind sunk shaft behind the intake structure, which connects to a new 6.8?m horseshoe profile headrace tunnel that ultimately connected onto the existing vertical penstocks which feed three No 35 MW Horizontal Turbines rated at 155?m head.The unique challenge in rehabilitating this existing hydropower station involved finding solutions that would conclusively deal with the challenging geological and hydrogeological conditions associated with excavating new tunnels and a drop shaft beneath a live dam.McConnell Dowell was awarded the civil works package for the rehabilitation works in August 2008. The Ambuklao rehabilitation program took 33 months to complete.Over 600?m of tunnels were excavated in highly weathered and often challenging geotechnical conditions via drill and blast with the extensive use of high-pressure fissure grouting to control groundwater ingress that was surcharged by the dam.This paper focuses on the use of high-pressure fissure grouting that took place to enable the excavation of the new waterway system and intake structure.CITATION:Bowskill, A and Harrison, C, 2014. Fire safety requirements inside tunnels have become more demanding as tunnel designers consider the impact of potentially larger fires. Tunnel ventilation equipment is required to clear hot gases in the event of a fire. This is vital to maintain smoke free escape routes for people trapped in the tunnel and to facilitate safe access for emergency services. As the fire becomes larger, the temperature of clearing hot gases increases. Traditionally, engineers have taken into consideration gas temperatures of 250°C when designing tunnels. Because of larger fires, engineers must now design equipment to clear hot gas up to 400°C.Increasing the temperature of hot gases to 400°C requires tunnel ventilation equipment that goes beyond historic limits. As temperature rises, material strength reduces, consequently mechanically constraining fan aerodynamic performance. Developing tunnel ventilation equipment suitable for clearing hot gases at 400°C requires a fan technology that is more typical of industrial turbomachinery. The standards EN 12101-3:2002 and ISO 21927-3:2006 defi ne the necessary design criteria and testing methodologies to verify that a range of tunnel ventilation equipment is capable of extracting hot gases.This paper describes the process by which the authors certified in accordance with EN 12101-3 and International Organization for Standardization (ISO) 21927-3 a range of powered ventilators suitable for clearing smoke and hot gases at 400°C for two hours. Proving the high temperature capability of the new range provided a challenge as a consequence of the large physical sizes and high motor powers involved. Additionally, the need to install vertically, as well as horizontally, imposed high thrust loads on motor bearings, further complicating both mechanical design and testing. The paper presents the methods by which the authors overcame these challenges.

Iron Road Limited (Iron Road) is currently evaluating the feasibility of producing 21.5 Mt/a of high-grade (>66 per cent Fe) magnetite concentrate from a 3.7 Bt resource (JORC) located at Warramboo on the central Eyre Peninsula in South Australia. Bulk concentrate can be produced via a conventional grind and low-intensity magnetic separation flow sheet. Due to the comparatively coarse magnetite liberation size (106 µm), consideration was given to enhancing both the grind economics and coarser product sizing via gravity separation.This paper outlines the test work, flow sheet design and engineering design of a gravity beneficiation circuit (GBC) conducted by Mineral Technologies for Iron Road. The resulting circuit optimisation necessitated mass balance simulation by Iron Road’s SysCAD model to quantify the resulting changes in mill recirculation load. This included the determination of project-critical grinding power and energy requirements with and without the GBC installed into the primary ball mill classification circuit. The outcome of this work was the design of a GBC, including spirals and up-current classification, which led to a substantial reduction (33 per cent) in ball mill recirculating load and power requirements, together with a favourable coarsening of final product size due to the relatively coarser gravity concentrate. This has led to a significant reduction in project design capital and operating costs. A further benefit of this approach is increased recovery of (paramagnetic) hematite and lesser titano-hematite via gravity separation compared to an all-magnetic separation approach.CITATION:Hunt, A G, Showers, G J and Botman, P, 2015. The Overall Slope Angle (OSA) of pitwalls plays a crucial role in the financial return of an open pit mine. In current practice, pitwall profiles are designed to be planar in cross-section within each rock layer, ie the profile inclination across each layer tends to be constant. A new slope design software, OptimalSlope, has been recently proposed to determine the geotechnically optimal profile shapes for the pitwalls of mines. OptimalSlope seeks the solution of a mathematical optimisation problem where the overall steepness of the pitwall to be designed is maximised for an assigned stratigraphy, rock properties (unit weight and strength) and Factor of Safety. The geometry of the benches is provided as input to OptimalSlope. The results obtained so far on three mine case studies in isotropic rock masses (Utili et al, 2022; Agosti et al, 2021a, 2021b) show that optimal profiles are up to 5° steeper than their planar counterparts – ie the planar profiles exhibiting the same FoS – leading to realising significant saving on waste rock and as a consequence Net Present Value increments and carbon footprint reductions. OptimalSlope algorithms have been modified to deal with anisotropic rock masses characterised by direction dependent shear strength. In the paper, the case of rock masses in banded iron formations (BIF) is tackled. A data set of anisotropic rock shear strengths typical of Western Australia is considered. The Snowden modified nonlinear model was employed to characterise the anisotropy of the rock mass shear strength. From the OptimalSlope simulations performed emerges that optimal pitwall profiles can increase significantly the Overall Slope Angle in comparison with planar profiles featured by the same Factor of Safety. LEM stability analyses of all the profiles were also performed by Rocscience Slide 2 to independently verify the FoSs of the optimal profiles obtained.

A major challenge in managing coal seam gas (CSG) water is predicting how much water will be produced as the industry develops. Klohn Crippen Berger Ltd (KCB) was commissioned by the Queensland Department of Natural Resources and Mines (DNRM) to develop a tool to forecast where, when and how much CSG water will be produced in the Surat and Southern Bowen Basins under various industry expansion scenarios.The water production tool (WPT) uses the Theis equation, a non-equilibrium groundwater flow equation that accounts for the effect of pumping time on well yield in confined aquifers, to predict water production volumes. Where multiple pumping wells are in close proximity, the required pumping rates for coal seam depressurisation are reduced. Therefore, pumping effects are projected spatially to assess interference effects between wells. Water production is then upscaled to the projected scale of the CSG industry within the Surat and Southern Bowen Basins.Two modifications were made to address the dual phase nature of CSG extraction (a transmissivity reduction factor) and the impact of weathering at the eastern margin of the Surat Basin (a ænear edge effectÆ factor). These factors modify relevant hydrogeological parameters in a consistent and defensible manner to more closely match observed water production.The WPT was verified by comparing results to equivalent Theis equation calculations and to type curves provided by CSG proponents. Calibration was achieved by varying the spatial distribution and intensity of the near edge effect factor in conjunction with a chi-squared analysis of residuals.The tool, which is now being maintained and further developed by the Centre for Water in the Minerals Industry (CWiMI), was built to balance numerical complexity against relative flexibility and simulation speed. As the global demand for metal values expands, it becomes increasingly important to create more sustainable mining operations. Consequently, considerable research and technology development is required to produce processes which are both more energy efficient and have a minimal environmental impact. One potential technology is the utilisation of microwave pre-treatment to reduce the energy requirements in comminution. Microwaves can preferentially heat the valuable mineral phases in an ore and the resulting differential thermal expansion leads to the formation of microfractures along the grain boundaries. As a result of the preferential heating, ore competency is reduced, mineral liberation is enhanced, a coarser grind size can be employed, and plant throughput can be increased. Furthermore, microwave pre-treatment can be combined with advanced ore sorting, to decrease the quantity of gangue material processed downstream and hence reduce tailings production. Previous studies on the microwave treatment of ores over the last 30 years have mainly been limited to low power bench-scale studies and there is a paucity of information on pilot and/or commercial scale studies. In the present research, the microwave heating behaviours of over 40 ores have been studied at the bench-scale. These results were used to generate a database, from which a unique classification system was developed. This system was used to rank the amenability of any given ore for microwave pre-treatment. This knowledge can be employed to predict the performance of the ores in the high-power pilot scale tests and thus can be used as a pre-screening tool. The effects of high-power microwave pre-treatment on grindability and liberation were reported. Additionally, the ore sorting potential was evaluated using a combination of X-ray transmission (XRT) and microwave infrared (MW/IR).

Fresh air intake in an underground coal mine is of critical importance to the occupational health and safety of workers due to the dynamic, confined and dangerous nature of the mining environment. In most coal mines in South Africa, belt road is not separated from the fresh air intake to the sections. Intake air to coal production faces generally contains dust generated by conveyor belts, transfer points and travelling roads. Long roadways (up to a few kilometres in some of the existing mines) to the coal sections are involved in the ventilation circuits of individual sections. This leads to a progressive increase in the dust levels in the intake fresh air and thus high dust levels in the air delivered to the working sections downstream. In the process of reducing worker exposure to dust in the face area, attention to the monitoring of fresh intake air is generally given a low priority. This paper summarises the intake dust levels measured in selected South African underground coal mining sections over the past five years and its use as a parameter in assessing worker exposure to dust through a newly developed model called the Dust Exposure Level Index (DELI). Based on the measured data of the South African coal mines, the average section intake dust level was 0.78 mg/m3. Approximately 60 per cent of the samples collected for the study have exceeded the 0.5 mg/m3. The intake dust level measured at a longwall face was much higher than in the CM headings. The measured section intake dust levels furnish the South African coal mining industry with the latest depiction of the level of face area dust contamination due to the intake air. Further, this paper demonstrates the use of intake dust level as a parameter in estimating exposure levels of workers, as it clearly plays as a corner stone in effective control of exposure to face area respirable dust. It must be borne in mind that intake dust is a base level to the mine worker exposed to dust without carrying out any additional work in the section. If the intake air is seriously contaminated by airborne respirable dust; then the exposure of the workforce in the section will constantly be elevated by that background dust level.

Multotec Process Equipment and Dominique Frantois-Bongarton have a patent for a mineral sampling device, which they call a æTrue-Belt SamplerÆ. This uses a plough, which is rotated about an axis parallel to a conveyor belt to throw material off the belt. A fixed sample cutter takes a sample from the material thrown off the belt.Discrete element modelling has been used to consider a range of plough designs, plough speeds, positions for the cutter relative to the plough, cutter apertures, cutter designs and frictional properties, prior to the building of a physical prototype. The PT Kaltim Prima Coal (KPC) operation is a large scale coalmine operating on the east coast of Kalimantan (Borneo), Indonesia. Originally developed under a coal contract of work (CCOW) with the Indonesian Government, new legislation has led to uncertainty as to the actual life of the mine, the size of the operating lease or mining area, the rehabilitation compliance requirements and other areas of concern. The actual life-of-mine (LOM) plan is therefore in a constant state of flux and must be updated and modified with every new piece of information.Under the CCOW system, the mine life ran from the first year of production (1992) for 30 years (2021), with the potential to extend for a further two ten-year periods. KPC has always intended to run until at least 2041. Under the new legislation, the potential term of the CCOW (to be replaced by a mining license) is open to interpretation, resulting in KPC having to prepare plans allowing for a LOM that may end in 2021, 2031, 2041 or a range of other possible periods of time.Uncertainty about legislation (and hence the mine life) possible production rates and available work areas; variable coal prices and costs; varying management contexts; the substantial reserves available; difficulty sourcing dump space; potential rehabilitation costs and the dependence of a community of over 100 000 people on a single operation sees the LOM and mine closure teams preparing dynamic yet thoroughly robust plans that are updated on multiple occasions per year.This paper will describe the procedure followed by KPC and the potentially show stopping issues that must be dealt with.CITATION:Bennett, S M and Manege, I, ?2014. Globalisation and consolidation is resulting in the mining industry coming to be dominated by a small number of very large companies seeking to lever assets and knowledge to create wealth. As an important service provider to the mining industry, the minerals tertiary education sector needs to understand these global drivers and respond to them. However, it is under-resourced and its sustainability is under challenge in all Western countries. Through the establishment and funding of the Minerals Tertiary Education Council (MTEC), the Minerals Council of Australia (MCA) has provided a unique opportunity to build a national, world-class minerals tertiary education environment in Australia that can be sustained in the long-term. This paper reviews how the global changes occurring in the mining industry provide the model for what needs to occur in the minerals education sector and how MTEC is the logical vehicle to facilitate these changes. It concludes by suggesting that the time has come to integrate the minerals tertiary education providers into one business. Furthermore, the vision should be for a global mining education academy based around a virtual university capable of servicing the cultural diversity and continuing education needs of the global minerals industry.

Remote sensing techniques can be used to map joint sets in a rock mass for the estimation of in situ block size distribution and improved optimisation of blasting. This paper reviews remote sensing using photogrammetry and laser mapping for mapping rock masses and presents elements of the analyses applied to data acquired with these mapping technologies. These techniques enable a user to map areas of hundreds of square metres rapidly with high precision. Using this data computer programs such as Sirojoint can provide estimates of joint position and orientation with orientation measurement accuracies better than one degree. The paper describes the use of remote mapping and provides potential users with a description of some of the advantages and limitations of the mapping techniques and the data they produce. Mapping of lithology and structure of rock masses is an important task required in many areas of mining and construction. It is a complex task routinely performed using established techniques developed to provide consistent results under a wide range of conditions. The techniques for data acquisition and analysis described in this paper enable more accurate mapping to be performed rapidly and enable mapping of inaccessible sections of a rock mass. These techniques will provide geologists and geotechnical engineers with more detailed, accurate data than previously available.

Iron and steel production is responsible for approximately 6.3 per cent of global anthropogenic CO2 emissions. Direct reduction of iron with hydrogen is a potential route for decarbonising the iron and steel industry. Extensive small-scale laboratory experiments have been performed to test the feasibility of hydrogen-direct reduction of iron ores sourced from diverse geographical locations. However, test results from the batch reduction of small-sample do not necessarily translate to continuous commercial-scale processes. Establishing a small-scale continuous test reactor for H2- DRI process is challenging, requiring substantial resources and investment. The limited availability of small-scale reactors that enable testing under relevant conditions has become a major obstacle for H2-DRI development, leaving a big gap between laboratory success and proof of commercial feasibility. Here, we report on the recent commissioning of a continuous counter-flow vertical shaft reactor, which has a processing capacity of 6 kg/hr iron ore pellets at up to 100 NL/min H2 flow. We believe this to currently be the largest H2-DRI facility in the Southern Hemisphere. In this talk, we will discuss the design and construction journey for this reactor, starting from the initial system design to the initial demonstration of H2 reduction of titanomagnetite ironsand pellets. This reactor now enables a range of research capacities, including the validation of laboratory results on a larger scale with practical operational variables, feasibility assessment of hydrogen direct reduction of different iron ores on a commercial scale; identification of scalability, sticking, and other potential issues before building a full-scale plant; and a viable solution for producing small-quantity DRIs for downstream melting investigations. Overall, this new research facility offers significant benefits for assisting the transformation of iron and steel production to a more sustainable and green industry.

From many years practical industrial experience the author has drawn together a list of the key points to consider when embarking on a large-scale geometallurgical project. Fundamental aspects which must be considered include (but are not limited to):understanding the variability of the orebody both laterally and with depth;comminution properties and variability;flotation properties, requirements and variability – differing ore zones may have substantially different requirements for optimal performance;the role of texture – the consequences of both grain size and distribution and how the circuit will handle these;realistic expectation in terms of the financial requirements and time frame results are required within; andintegration of, and communication between key personnel within the various departments of the site (mining, geology and processing) is a fundamental aspect of any geometallurgically based processing system. An example of a highly complex nickel sulfide ore will be used as the basis of discussion.

In cut-and-break rock excavation use is made of the fact that breaking rock in tension towards a free face requires a specific energy of excavation which is small in comparison with that required for rock excavation using conventional tools operating by a process of indentation of the rock.The process of cut-and-break excavation comprises firstly a cutting step in which a groove is cut into the rock surface, followed by a breaking phase in which a tool is inserted into the cut in order to break the rock adjacent to the cut.

Australia has seen unprecedented demand for coal exports in the last ten years and this demand is set to expand further still according to many analysts. This rapid increase in demand has placed pressure on multi-user coal chains to guarantee the capability to meet the required demand, in terms of both current operations and capacity expansion.The projects required to deliver these forecast tonnages take place in an increasingly complex commercial and technical environment. These challenges include brownfield and greenfield projects, multiple rail and terminal service providers as well as a myriad of mine operators, all needing to operate in an increasingly integrated manner to get the most out of expensive shared assets.Increasing complexity and integration drives the need for more holistic and sophisticated analysis tools. The capacity of coal chain subsystems, such as mine, rail and port, can no longer be determined effectively in isolation. Understanding the nature of the interactions between these subsystems and the resultant capacity of the integrated system is the key to maximising value. TSG advocates the use of a total integrated system approach to understand the behaviour and performance of complex coal chains.Recently, TSG has worked in conjunction with the Integrated Logistics Company and a number of stakeholders in the Dalrymple Bay Coal Chain to deliver the first independent system master plan. This master plan has provided a quantitative and rational assessment of coal chain capacity in its current state and a prediction of its capacity once a pipeline of committed capacity improvements is in place. It is underpinned by a highly detailed discrete-event simulation model of the complete coal chain as an integrated system, including mine load-outs, rail, terminal and port operations.This paper provides an overview of the study and describes the differences between subsystem and total integrated system model performance.

The Julius Kruttschnitt Mineral Research Centre has conducted an intensive VertiMill® (VTM) survey program at the Cannington mine concentrator as part of the ‘collaborative research in stirred milling technology’ program funded by Metso Minerals. Since 2003, Cannington has progressively added grinding capacity into the circuit through VTMs operating in secondary and regrinding duties. Cannington was one of the first mines to adopt this technology in secondary duty by installing two VTM-1500-WBs as part of a capacity expansion to produce sub-100 µm rougher feed. Subsequently, an additional VTM-800-WB was installed in the lead regrind circuit to prepare sub-20 µm cleaner stage feed.Several surveys were carried out to evaluate the VTM performance over a range of changed conditions. Among the key changes in operating variables were circuit power draw, feed rate and water addition to the bottom of the mill. The average specific energy for secondary duty was 3.7?kWh/t. The lead and zinc regrind mills consume 8.1 and 15.3 kWh/t respectively. Generally, the VTM installations have successfully prepared feed for rougher and cleaner circuits by reducing the top size into the floatable regime with steeper particle size distribution, which has led to enhanced recovery. No new goldfields have been found in the Witwatersrand Basin for over 60 years, and one consequence of this is a long-term decline in gold production. Exploration throughout this period has been based on the placer model that infers alluvial transport of gold grains and then sedimentary sorting in the basin; however, there is no viable source for so much alluvial gold and no single sedimentary setting that hosts the gold.An alternative genetic model can now provide a quantified explanation for the source of the gold, and it does not rely on alluvial gold processes. The hydrothermal model can easily explain the source of the Witwatersrand gold as being derived from the background gold at parts per billion (ppb) level throughout the Kaapvaal craton of South Africa. This gold is involved in metamorphic processes, available for solution in metamorphic fluids, and hence may be transported whilst dissolved in fluid into the Witwatersrand Basin. The hydrothermal model warrants consideration as it can explain the source of gold, the large alteration halo in the goldfields, the mineralogy, and especially the gold-carbon association.Working on the premise that if one model (placer) is not giving the desired results (discovery of new goldfields), then it may be prudent to consider alternatives. Application of a hydrothermal model to guide exploration would place importance on large and small early structures in and around the Witwatersrand Basin; it would also emphasise the geochemical nature of potential host rocks (especially C and Fe) rather than their sedimentary origin.CITATION:Phillips, G N, 2013. Al2O3 in natural iron ores generally occurs in goethite, kaolinite, gibbsite, hematite and iron carbonate. When the content of alumina in sinter increases from 1.11 per cent to 3.50 per cent, the reducibility of sinter decreases with the addition of four different types of alumina. When gibbsite and kaolinite are added, the low temperature reduction disintegration (RDI+3.15 mm) of sinter increases with the increase of Al2O3 content in the range of 1.5 per cent to 3.5 per cent. Furthermore, when adding pure reagent alumina, the increase of Al2O3 content in the range of 1.5 per cent to 3.0 per cent will increase the RDI+3.15 mm of sinter. The addition of ferric oxide–alumina spinel with the Al2O3 content in the range of 1.5 per cent to 2.5 per cent, also increases the RDI+ 3.15 mm of sinter. The influence difference is results from the change of the mineral composition and microstructure of sinter because of the occurrence state of Al2O3. Under the condition that Al2O3 content of sinter is 2 per cent, the porosity of sinter with kaolinite is 37.26 per cent, and the shape is irregular. When gibbsite and ferric oxide–alumina spinel are added, the porosity of sinter is about 16 per cent, and the pores are round. When pure reagent alumina is added, the porosity of sinter is 17.49 per cent, and the pores are regular and small. When kaolinite, gibbsite and ferric oxide–alumina spinel are added, platy calcium ferrite is mainly formed in the sinter, and some of it is columnar calcium ferrite. On the other hand, when pure reagent alumina is added, in addition to platy columnar calcium ferrite, acicular calcium ferrite is also formed in the sinter.
