Material handling is an essential part of the aggregate and mining industries. Mixing and blending of granular material can affect the grading and particle size distribution of the material leaving the system. Segregation and variability can cause problems in the downstream process while insufficient capacity will disturb upstream processes. Process plants utilize surge bins for handling recycle streams of material and act as a buffer for the process. The flow through the surge bin is usually controlled by a simple PID controller or PID controller in combinations with a plant-wide controller. Even though the surge bins play an important role of smoothening out the plant and creating a steady operating condition they are seldom included in plant simulations. This can lead to a number of problems in the form of decreased plant capacity, plant lockdown, and even operation units malfunctioning. The main objective of this study is to investigate the dynamic behavior in surge bins and develop a model more suitable for representing this behavior, which can occur during operation, for dynamic simulations. The proposed model adopts vertical layers which allow for flows between segments depending on the level of neighboring segments. This enables both the representing of segregation within the system and gives an indication on the effects from different inlet- and outlet placements. The proposed model was developed in MATLAB/Simulink and validated against an actual bin with the total capacity of 660 m3 in platinum ore application. With the new bin model significantly higher fidelity and more accurate dynamic, simulation results were achieved. The criteria for designing a crushing chamber are presented and a program for designing the shape of the chamber is proposed. During the chamber shape design, major design parameters are analyzed first, optimized parameters are determined next and the basic shape of chamber is figured out finally. In the basic chamber design program, the influence of abrasion of basic chamber shape and material characteristic are not accounted for usually. Here, based on the minimum abrasion of chamber shape and uniform particle size theory, the equation for chamber surface curve and the transcending function were formulated and a low-abrasion chamber was designed. Since the chamber shape designed based on experience and experiments is not necessarily the best, optimal design of the crushing chamber shape was carried out. Cubic spline function was used to represent the chamber shape curve and a mathematical model was formulated. The optimal shape solution was obtained using a complex method. Finally, the optimal chamber shape was determined by matching the moving cone stroke S, moving cone speed N and the moving cone bottom angle Thus, superior technical performance of the cone chamber was achieved.

Froth flotation is a selective separation process and rarely used for beneficiation of limestone in the world as compared to other minerals and also mostly known conventional methods of up gradation of ROM including wobbling, selective mining, sorting, preblending etc. Limestone is mainly used in the manufacture of cement, steel and chemical industries. High grade limestone deposits are depleting day by day and the requirement of the industries have to be met by beneficiating the low grade limestone deposits in the world. And because of marginal quality of limestone, it cannot be directly used in cement industry. At ACC Madukkarai cement works, Coimbatore, Tamilnadu, full fledged mineral beneficiation process is adopted to enhance the quality of low grade lime stone from 38-42 % CaO to 45-47 % CaO and silica reduced from 19-22 % to 11-13 % by use of oleic acid (commercial grade and vegetable origin) 0.38 kg/ton of limestone and caustic soda 0.05 kg/ton of limestone. Particle characteristics such as size, density, liberation and magnetic susceptibility play vital role in magnetic separation technique. To understand the performance of magnetic separation process for chromite beneficiation industry, particle characteristics need to be analysed. However, to date, this has been an expensive and time consuming task, thus only minimal amounts of this type of data are available in the literature. Several new methods are being developed, that will produce the required mineralogical and liberation data to provide processing information rapidly and inexpensively. Among these, QEMSCAN is a unique and advanced characterisation equipment used for liberation analysis for different ore whereas S.G. Franz Isodynamic Separator for determining the magnetic susceptibility. In Indian chromite deposits, the content of iron bearing minerals in the ore is typical which controls the Cr:Fe ratio in the product while treating in gravity based beneficiation plant. In the present investigation, detailed characterisation of two distinct chromite ore samples from Sukinda chromite deposit, India, was investigated which includes advanced mineral characterisation using QEMSCANand magnetic susceptibility measurement by using Frantz Isodynamic separator, etc.. Presence of haematite and gibbsite along with chromite mineral were identified as major gangue minerals in the high grade ore from XRD pattern whereas Goethite, Quartz, Haematite, Kaolinite, Ringwoodite identified in the low grade ore. The mass magnetic susceptibility of low grade ore is very high 5.2 cm3/g compared to 2.7 cm3/g for high grade ore, due to the presence of abundant quantity of iron bearing minerals. Subsequently, these two types of ore were subjected for magnetic separation for improving Cr:Fe ratio by using different magnetic separators viz. induced roll magnetic separator, wet high intensity magnetic separator, rare earth roll magnetic separator, rare earth drum magnetic separator. The results of magnetic separation studies indicated that, Cr: Fe ratio of the chromite ores can be improved to 3.99 and 1.97 from the feed assaying 3.09 and 1.29 respectively. Studies on rare earth roll magnetic separator indicated that both the ores were upgraded to a maximum Cr:Fe ratio level at optimised condition. In view of the state of the long time use of sodium cyanide in lead-zinc-sulfur-silver multimetallic ore production, we propose alternative reagents system through experimental research. The experiment first used TJ, sodium sulfide to adjust the flotation pulp, after that, zinc sulfate, sodium sulfite was added to low alkaline pulp to inhibiting zinc sulfur mineral and adapted MB, 25# aerofloat and diethyl dithiocarbamate combination collectors to float lead minerals. The obtained test index is as follows: lead concentrate recovery rate of small scale test was increased by 5 to 10%, the recovery rates of gold and silver in lead concentrate were increased by 7% and 11% respectively; the industrial test is conducted under the condition that the total grade of lead and zinc content in raw ore decreased by 4.81%, the total recovery rate of lead and zinc increased by 7%, recovery rates of gold and silver in lead concentrate were increased by 7.62% and 9.65% respectively. So it successfully realizes the target to replace the sodium cyanide, using low-alkaline non-toxic reagents system in mineral processing practice of three kinds of complex lead-zinc-sulfur ore of this mine. The treatment of placer gold with fine gold, associated with gold-bearing sulfide minerals, heavy minerals and oxidized minerals such as manganowolframite (gubnerite) is not an easy task. In this case, this complex material cannot be treated using physical separation methods such as deep concentration and finishing, magnetic separation and solvent extraction. This technology is usually employed in gold washings finishing plant. The easiest way to recover precious metals in the form of an easy-to-sample saleable product is metallurgical treatment. This paper describes the application of pyrometallurgical processes with oxidative roasting, re-cleaning of cinders (if required) and ore-thermal smelting for producing gold bullion. Hydrometallurgical treatment of slags as an additional operation is recommended in order to maximize recovery of valuable metals. After this treatment, a barren leaching cake rich in PGM can be sold in the market. PGM can be collected as gold-silver alloy during smelting which allows the phase formation of polymetallic matte due to specific composition of fluxes. The PGM are then in the form of saleable gold bullions in the refinery.

A complex polymetallic sulfide ore in Yunnan, China, has various valuable minerals, which are Chalcopyrite, Galena, Pyrite, Gold, Silver, and Magnetite. A reasonable new flowsheet with a bulk flotation and a flotation separation of sulfide minerals that are Chalcopyrite, Galena, and Pyrite was carried out at first stage. After that tailings were treated by low intensity magnetic separation to achieve magnetite concentrate. A high Pb concentrate assaying 60.00 percent Pb at total recovery of 75.71 percent with 40.50 g/t Au and 1390.00 g/t Ag, a final high Cu concentrate assaying 24.45 percent Cu at high recovery of 92.03 percent and a magnetite concentrate assaying 60.78 percent Fe at recovery of 33.61 percent with 18.45g/t Au and 234.99 g/t Ag, are obtained. The total recovery of Gold and Silver in Pb concentrate and Cu concentrate reached 71.63 percent and 67.32 percent, respectively. It is shown, that this new flowsheet could realize efficient recovery for all of the valuable minerals in the ore and is easy to be industrialized. The paper is focused on the optimal selection of grinding medium for a drum mill. The decision-making is based on the fuzzy multiple attribute approach. One way to optimize the grinding process in a tumbling mill is associated with the development and testing a new shape of grinding body. Family of new grinding bodies ? spheroidal tetrahedrons (tetraballpebs) has been manufactured. Two types of spheroidal tetrahedrons and a classical ball (sphere) with one and the same weight are compared. A fuzzy entropy method to calculate the weight of the attributes is suggested. Mineral processing is characterized by a constant adaptation to changing raw materials and market conditions. It is the link between the mined raw material and a marketable product. As a lot of high grade reserves are exploited, a steady deterioration of raw material quality can be observed. At the same time, the customers´ requirements for product purity and consistent quality increase. Indian iron ores are characteristically friable in nature that results in generation of sizeable quantity of fines (0-10mm) every year during various stages of mining and processing in the country with grade varying from 50-60% Fe(T) and are high in silica/alumina (Al2O3 5-8%). The fines generated cannot be directly used for iron making (blast furnace/DRI units) in the country due its physical and chemical properties; therefore, large portion of it gets exported or dumped. Value addition to iron ore fines through various activities such as beneficiation & palletization is the need of the hour, which will not only be economically beneficial to the mining sector in the long run but also generate value addition & employment opportunities. Incentives may be given for adopting latest technologies for direct use of fines in iron making by agglomeration of fines in the form of Pellets and Sinters, as fines forms considerable part of iron ore resources. Due to selective mining, although the iron content of the ore is high but the alumina(Al2O3) content in iron ore is also significantly high which demands for beneficiation as high alumina will create problem during iron making like higher fuel consumption, poor quality of slag produced, reduced productivity of B.F. all mineral has been engaged in hematite iron ore beneficiation with its gravity and magnetic separators since the mid-nineties. The delivery of jigs started for the upgrading of iron ore for its utilization in a Direct Reduction Plant in Australia. Since then, various other installations with jigs for lumps and fines as well as upstream separators for fines are in operation in Brazil, Australia, India and South Africa. Low grade run of mine and/or dump ores are being processed with alljig®-, allflux®- and gaustec®-WHIMS as the core equipment. The article describes the technology in use, the characteristics of various iron ores and the product qualities achieved. The data presented shows the specific advantages of jig application on iron ore upgrading due to the possible high gravity cuts and the easy and low cost operation. The allflux®- technology provides the big advantage of high capacities and a two-step process, both in a single unit. The gaustec®-wet high intensity magnetic separators offer high capacity in combination with unsurpassed process flexibility. Gross calorific value (GCV) of coals was estimated using artificial neural networks, linear and non-linear regression techniques. Proximate and ultimate analysis results were collected for 187 different coal samples. Different input data sets were compared, such as both proximate and ultimate analysis data, and only proximate analysis data and only ultimate analysis data. It was observed that the best results were obtained when both proximate analysis and ultimate analysis results were used for estimating the gross calorific value. When the performance of artificial neural networks and regression analysis techniques were compared, it was observed that both artificial neural networks and regression techniques were promisingly accurate in estimating gross calorific values. In general, most of the models estimated the gross calorific value within ±3% of the expected value.

Automated mineralogy methods and tools, such as the Mineral Liberation Analyzer (MLA) and the QEMSCAN, are now widely used for ore characterization, process design and optimization. Several case studies published recently demonstrate that large gains can be obtained through grinding and flotation optimization guided by automated mineralogy data. However, since automated mineralogy can only provide the information pointing to where the process gains can be made, it does not directly impact the production gain. Thus, a question is often asked: how to value the contribution of automated mineralogy to process improvement of a particular plant. This appears to be a difficult question. On close examination however, it is found that this is essentially a question of the value of information and it is reasonably well documented in various other industries. Hubbard (2010), in chapter 7 ?Measuring the Value of Information?, dealt with exactly this type of problem. The value of information is the reduced risk of an investment and opportunity loss. The methods Hubbard developed can be applied to estimate the value of automated mineralogy, as well as metallurgical test work, which also produces information that reduces the risk of investment. This paper first introduces Hubbard?s theory on the value of information and how to measure it. It then applies his methods to estimate the value of automated mineralogy, using Anglo Platinum?s fine grinding project as an example. In this case, the value of automated mineralogy includes the reduction in investment risk worth US$ 62.5million, in project rejection worth US$197 million and in opportunity loss worth US$320 million. In the end, a general model is developed to allow the simulation of the value of automated mineralogy in different mining operations constrained by different parameters.

Investigations over the application of hybrid comminution circuits with the High-Pressure Grinding Rolls (HPGR), on the main comminution stage on the basis of the lime and cement industry, were presented in the paper. Two crushing circuits were investigated, the first HPGR-based and the other one, with conventional jaw crusher. The results presented in the article confirm that hybrid comminution circuits with the application of HPGR are innovative ones, and they assure achieving the technological and economic competitiveness in the mineral raw materials processing industry. They are much more favorable in terms of the final product fineness and capacity but insignificantly less effective about the unit energy consumption. Technological performance of conventional crushing circuit and HPGR-based one were also compared in lab scale. The circuit with HPGR application gives finer products both on crushing and grinding stages. The average particle size reduction obtained in HPGR-based circuit is as much as twice greater, comparing to the conventional crushing devices. Keywords: comminution, HPGR technology

Vanadium-beard bone coal is one of important vanadium resources in China.To extract vanadium tailings from Stone coal is produced after extracted vanadium from stone coal through the roasting, leaching and other processes. About 120-150 tons of tailings will be produced in extracting 1 ton of vanadium pentoxide. A lot of tailings that are willfully piled up have caused serious environmental pollution and wasting of resources; it is therefore necessary to realize its resource utilization. This study increases the activity of vanadium tailings by means of alkali fusion, and then uses different alkali activators to react with vanadium tailings so that geopolymer with high value added is produced. Sample of geopolymer is acquired from a mixture containing vanadium tailings, alkali activators, water and a little sodium aluminate through compression-molding process under 20MPa pressure. After cured in room temperature for three days, the maximum compressive strength of the sample can reach 36.2MPa. XRD analysis indicates quartz, the major crystal phase in vanadium tailings is decomposed,and the activity of vanadium tailings is heightened. FTIR and SEM analyses show: structural change having an important impact on the mechanical strength of geopolymer occurred during the process of vanadium tailings generating geopolymer.

A drop weight tester (DWT) is designed and fabricated for the purpose of analyzing single particle impact breakage characteristics of different ores. The test results were evaluated through the breakage distributions of different size fractions at five different input energy levels. The breakage parameter, t10 (Narayanan, 1986) is used to represent the degree of size reduction, which is assumed to be representative of the breakage product size distribution obtained from single particle breakage. Representation of breakage distribution with this method consist one more breakage dependent parameter (a). To evaluate the impact breakage characteristic of different ores, a mathematical relationship was established to analyze the dependency of breakage parameters, t10 and a on specific input energy (EIS) or fracture energy (Tavares et al, 1998, Fandrich, 1998), specimen size (?) and Bond?s operating work index (WI0). Mathematical results developed gives adequate model for all ball mill modeling. It can be concluded that the drop weight test method is a useful and practical way of evaluating the impact strengths of various ores and results of which can be used in modeling mills.

The German Kupferschiefer (copper shale) mining history reaches back over 800 years with its last active mines being shut down in 1990. Increasing metal demands and potential thread of future supply shortages led to the initiation of new exploration programs including feasibility studies for the Spremberg deposit as well as Federal Ministry of Education and Research (BMBF) funded research investigations of Kupferschiefer Waste Dump treatment in the Mansfelder region. This article describes the sensor based sorting results of coarse Kupferschiefer via Near Infrared (NIR) Sorting, being conducted by the department of mineral processing (AMR) in Aachen, Germany. It provides information about the necessity of presorting of the different ore types prior to flotation and puts the NIR Sorting results into context with conventional Kupferschiefer processing. The jigging of ferrous ore to produce higher-grade products has been practiced for many decades. This is due to easy separation, a beneficial trade- off between operating cost and reduced yield relative to Dense Media Separation (DMS). Jigging becomes prominent for beneficiation of iron ores in the coarser size range. At present drive is towards the use of under bed air pulsed jigs for the beneficiation of ferrous ores. The main advantage is that the under bed air pulsed jigs are capable of generating the large pulse of amplitudes required to fluidize a deep bed of heavy ores particularly lump iron ore up to 40mm size. The major jig parameters effecting the jigging operation are bed height, shape of the pulse, residence time, operating pressure, valve cycle time and water flow rate. With the pulse shape set correctly for optimum stratification rate, even it is still necessary to provide enough residence time, to ensure the difficult material will take time to migrate to the expected layer in the bed. In order to find the Jig Stratification Index (JIS) parameters like bed height, operating pressure, water flow rate, cycle valve time and shape of the pulse were optimized first by conducting various tests. Typical Iron ore samples from Odisha (both lump and fines) were subjected to stratification studies at residence time of 1, 5 and 15 minutes. Jig Stratification Index (JSI) for both lump (0.30) and fines (0.20) were determined by using APIC Jig. The maximum possible JSI was calculated by using heavy liquid separation test (0.42 for lump and 0.24 for fines). It is found that the jig bed JSI is less than the Heavy liquid JSI for both lump and fines. The ratio of Jig bed JSI to the heavy liquid JSI is 0.83 for lump and 0.71 for fines. The JSI and ratio of Jig bed JSI to Heavy liquid JSI are low for fines due to fluid turbulences causing some degree of remixing in the jig bed. The fluid turbulences are more for fines than lump, hence jigging of fines is difficult and challenging. The present study investigates the nature of gold mineralogical distribution and association in a Cu-Au flotation circuit (1.6 g/t Au, feed head grade). The approach used in this study involves a combination of bulk gold assay and quantitative X-ray diffraction (QXRD), on a size-by-size basis, followed by QEMSCAN analysis on the -75+53 µm, -53+38 µm and -38+20 µm size fractions. The QXRD and QEMSCAN analysis showed that gold mineralogy is complex and fine-grained in the flotation feed, particularly in the -38+20 µm size fraction. Gold and pyrite concentration follow each other closely, suggesting gold-pyrite association. Quartz as the major gangue mineral shows a bi-modal distribution with respect to particle size. The identified gold particles were completely locked (~94 %) in pyrite as fine inclusions and 6 % locked as complex aggregates (-75+53 µm size fraction) whereas in the -38+20 µm size fraction, the identified gold grains occur as fine inclusions (~1-3 µm) within pyrite and silicates. However, in the intermediate size fraction (-53+38 µm), 75 % of the identified gold grains (10-22 µm) were over 90 % liberated and 25 % associated and locked in pyrite and complex aggregates (~2-4 µm). The identified gold grains in the -53+38 µm size fraction occurred as native and electrum with varying silver concentration between 8 and 20 % by weight. In the -38+20 µm size fraction, a gold telluride was also identified. Based on the mineralogical analysis of the feed, possible flotation strategies are discussed. Mining of low grade deposits along with the necessity to design and operate flotation plants with high throughput presents unique metallurgical and environmental challenges that need to be addressed to reduce project risks, improve project economics and to sustain the profitability of operations over the life of a mine. Some of the key challenges include poor recovery of valuables and concentrate quality issues due to complex mineralogy, the need to use poor quality water such as brackish or sea water, reduce environmental impact from the process, integrate flotation with hydrometallurgy to maximize precious metals recovery, escalation of capital and operating costs, use of unproven technology and constant use of larger equipment, high ore variability, worldwide constraints on resource availability and an ever increasing need for reliable metallurgical input to financial models to evaluate economic viability of projects. The need to develop effective solutions to these problems in a short time frame is becoming a key to the success of any new project and for sustaining the profitability of a mining operation. An integrated multi-disciplinary approach to problem solving is crucial with the need for a more lateral thinking along with strategic partnerships and collaboration involving the right players. Multotec Process Equipment and Dominique Frantois-Bongarton have a patent for a mineral sampling device, which they call a æTrue-Belt SamplerÆ. This uses a plough, which is rotated about an axis parallel to a conveyor belt to throw material off the belt. A fixed sample cutter takes a sample from the material thrown off the belt.Discrete element modelling has been used to consider a range of plough designs, plough speeds, positions for the cutter relative to the plough, cutter apertures, cutter designs and frictional properties, prior to the building of a physical prototype.
