Alabama probably has the most extensive deposits of high-grade flake graphite in the United States and was the largest producer during World War I. Therefore, with the outbreak of World War II, users of flake graphite turned again to Alabama to supply their requirements. Flake graphite is the most important ingredient contained in graphite crucibles used in melting crucible steel and special alloys essential for war purposes. Early in World War II the Army and Navy placed flake graphite on the list of critical war materials. During World War I, when the supply of Ceylon graphite (then in demand) was cut off, large quantities of flake graphite were produced in Alabama, and about 40 mills were built. Most of these were abandoned after the war when imports of the cheaper Madagascar flake (which gradually replaced Ceylon graphite) began to reach this country. With the beginning of World War II, the Madagascar supply was cut off', and consumers were again compelled to look to domestic sources for their supplies. They found only one small mill in operation, that of the Ceylon Graphite Co. in Coosa County, Ala. The Bureau of Mines made a preliminary examination of the Alabama flake graphite deposits in 1940. Samples were taken and tested at the Southern Experiment Station at Tuscaloosa.

A review of technical literature of the last quarter century discloses that much experimental work has been carried on in an effort to develop commercial processes for making sponge iron. In addition to the work that has been recorded, other work has been done the results of which have not been published. The degree of success or failure of these investigators does not detract from the fact that the problem has its challenging aspects and practical possibilities that encourage further investigation. The purpose of this report is to record information derived from recent experimental work that .had its 'objective the development and demonstration of one method of producing sponge iron. Work of other investigators was studied and applied wherever possible.

The need for lightweight aggregate for use in concrete products ,and structures has caused the Bureau of Mines to undertake an investigation to determine the availability of suitable raw materials and to study methods, procedures, and equipment to supply that need. Evidence is at hand to prove that the shortage of lightweight aggregate is nationwide. A survey recently covered in a report (13)5/ by the Construction Branch of the National Housing Agency has pointed out the locations in which lightweight aggregates are produced. A study of this information discloses that the producing centers are widespread, and that certain areas, notably the region east of the Mississippi River, and especially the sections along the Atlantic coast line and the Southeastern States, have only a few such plants. Certainly, many localities are badly in need of installations equipped to provide an ample supply of high-grade lightweight aggregate. The work undertaken by the Bureau of Mines includes investigation of the use of clays, shales, slate wastes, coal-mine wastes, diatomite-clay combinations, and various other 'mineral mixtures as possible raw materials. Likewise, special consideration has been given to the development' of equipment and techniques to produce the lightweight products.

The Mining Division of the Bureau of Mines has been making development and power-requirement studios for the Interior Department Missouri Basin Field. Committee. The studies by the Bureau of Mines have as their purpose, the summarizing of potential future power requirements in the mineral industry within the Missouri Basin, special emphasis being placed on possible expansion of these requirements through construction of new mining enterprises by private capital. In preparing a proposal for the production of phosphoric acid from phosphate rock near Lander, Wyo., it was found that the basic information on the physical and chemical characteristics of the phosphate beds to determine costs of mining and treatment was lacking.

The State Division of Geology Arkansas Resources and Development Commission, and the Arkansas-Oklahoma Coal, Operators Association requested assistance from the Bureau of Mines in a study of coal-mining methods and practices in .Arkansas coal mines with the objective of reducing production costs. On October 7, 1946, a joint meeting was held by representatives of the Arkansas Resources and Development Commission, approximately 30 coal-mine Operators of the Arkansas -Oklahoma Coal Operaters Association, and representatives of the Bureau of Mines. The many problems confronting the coal industry in Arkansas, including mechanical mining in thin beds, costs, labor, and working time were discussed. Following this Meeting, a joint letter from Harold B. Foxhall, State geologist, and -P. R. Stewart, commissioner, Arkansas-Oklahoma Coal Operators Association, was addressed to Dr. R. R. Sayers; former ,Director of the Bureau of Mines, requesting that mining conditions in Arkansas be studied.

Marquette's first reported the existence of iron In Missouri in 1673. Recorded production wan begun in 1815, increasing in size and importance until 1888, when the low price of iron resulting from Minnesota's production of high-grade ore caused most of the operators to close down. Missouri's iron production came from three types of ore: (l) Brown ores, including the deposits of primary and secondary limonites in southeast and southwest Missouri, (2) hematites of the filled sinks, including the ores of Central Ozark district, and (3) specular ores in porphyry, including the deposits of the St. Francois Mountains.

In 1948 the United States became a net importer of oil. Coupled with an unprecedented domestic production of 5,900,000 barrels daily, imports approximating 500,000 barrels made available a total supply of 6,400,000 barrels a day. Thus, by a herculean effort, the oil industry was able to meet an extraordinary demand at home and, in addition, to ship abroad almost 460,000 barrels daily of petroleum and products. The country’s oil position now differs greatly from that prevailing at the beginning of World War II. Then, actual oil production averaged about 4 million barrels a day, and productive capacity probably was greater than 5 million barrels a day. As the demand of the military and industrial machine grew with the rising tempo of the drive toward victory, the United States not only met its own needs but produced about two-thirds of the total oil requirements of the Allied Nations, excluding Russia. As a people, we can be deeply grateful that the Nation’s petroleum resources were adequate and sufficiently developed to support such a tremendous effort. Even in those critical hours when immediate needs were the paramount issues, a prudent Congress paused to contemplate the importance of an assured long-term supply of liquid fuels. From these deliberations came the Synthetic Liquid Fuels Act of 1944, which authorized research and development work on new sources of oil – coal, oil shale, and agricultural and forestry products. Since World War II, a civilian demand for 6 million barrels of petroleum products has become the order of the day. By drilling as many as 39,000 new wells a year, the production rate has increased enough to meet domestic requirements by a bare margin. Some imports were necessary, however, to fill both domestic and foreign demands, and these doubtless will increase. Is this policy of exploration within the United States and the development of oil in foreign countries adequate insurance for the fulfillment of our future national needs? This question has two aspects – one purely civilian and economic in character and the other significant from the standpoint of our national defense. There are now approximately 4,000 producing oil fields in this country. At first thought, it would appear that production could decline in a considerable number of these fields without materially affecting the overall daily output. However, 48 percent of the oil comes from only 111 major fields which contain 60 percent of the total proved domestic reserves. It is apparent, then, that the flow from large fields – having proved reserves of 100 million barrels or more each – must be sustained if daily production is to be kept at the present levels. Essentially, this means that new major fields must be discovered about as rapidly, or perhaps more rapidly, than the older ones lose productive capacity. From 1940 through 1947, only eight major fields with estimated reserves of more than 100 million barrels each were discovered and proved – an average of one such field a year. The total estimated reserve of these eight fields was less than 1 year’s supply at the present rate of use. As drilling continues, some existing fields ultimately will prove reserves larger than those now known. Without a pronounced increase in the number of major discoveries, however, the prospects for increasing our present productive level are not encouraging. Any gap that appears between domestic productive capacity and demand could be filled with supplies from proved oil resources abroad. The Federal Bureau of Mines has pioneered the work of preparing ductile titanium on a large scale and has also determined the basic properties of this new and most interesting metal. A number of reports (1, 2, 3: 4, 5) have al-ready been published, and considerable interest has been aroused in a number of industrial and research laboratories. Some of these laboratories have also published results of their work on the pure metal. Although the properties of titanium itself are quite promising, it is apparent that considerable improvement may be expected by alloying titanium with other metals. That is, pure metals in general have shown relatively large improvements in properties when alloyed with other metals and titanium is not considered to be an exception to the rule. Therefore, the emphasis of the investigations now under way in the Federal Bureau of Mines Laboratories has been placed on the study of the alloys of titanium, particularly the titanium-rich alloys. While the main interest is in the properties of such alloys, proper direction and evaluation of the work require at least a rough outline of the phase boundaries of the alloy systems involved.

Completion of 18 churn-drill holes totaling 2,218 feet and 3 diamond-drill holes aggregating 421.5 feet of drilling in the M.C. mine area, near Truman, Wis., provided information indicating the existence and trend of a zone of zinc mineralization extending for 1,000 feet west of the old M. C. shaft.

This report concerns cooperative milling investigations of the Central mill of the Eagle-Picher Mining &. Smelting Co, The work carried on at the Central mill and the Rolla, Station shows that: It is possible to reduce the Central mill heavy-medium plant tailings by 0.05 to .15 percent zinc; the 3/16-inch to 10-mesh fraction of the jig feed can be treated by sink-float to obtain a tailing containing only half as much zinc as the jig tailing; Humphreys spiral concentration of the flotation tailing does not recover enough zinc to be economically attractive; and crushing and wet grinding of ferrosilicon for heavy medium are commercially feasible. The Eagle-Picher Co. operates extensive mines in the Tri-State area of Missouri, Kansas, and Oklahoma. The ore is milled at its Central hill, which also accepts custom ores. During the recent war the mill handled about 12,-000 tong- of low-grade ore per day. The company milled about 50 percent of the district tonnage and purchased nearly 90 percent of the custom ore. About 50 percent of the mill feed was from company mines. Zinc is the chief value in the Tri-State ores,-with Varying quantities of lead and cadmium minerals, as well as small amounts of germanium and gallium.

Investigation of an extensive deposit of chromite-bearing actinolite-talc schist situated on the summit of Casper Mountain, 10 miles south of Casper, Wyo., was one of the first projects Undertaken by the Bureau of Mines under the Strategic Materials Act (Public 117, 76th Cong., Ch. 190, 1st sess.), for which an appropriation became available August 9, 1939. During the previous summer; the Geological Survey? made? a magnetometrical survey of the area in which the schist occurred. It was exposed in several small lenses and two larger ones aggregating about 19?acres in area. Although the occurrence of chromite here had been known for many years, the only work done on the deposit was the digging of? a few shallow pits on some of the more promising outcrops. From August 23 to December 3, 1939, the Bureau of Mines investigated the larger of the two main schist bodies. Twenty-four trenches having a total length of 8,073 feet were dug across the deposit, and its subsurface extension was explored by 3,623 feet of diamond drilling. Over 32 tons of samples were shipped to the Metallurgical Division of the Bureau of Mines at Reno, Nev., for reduction, analysis, and ore testing. In all, there were 853 individual samples. Geological maps, based upon examination of outcrops, trenches, and drill cores, as well as a contour map of the area were made by the Geological Survey.

Although known since 1902, the Capitan iron deposits have not been tined, mainly because of the low grade of the ore. Only a small amount of exploratory work has been done since the discovery. C. H. Johnson, district engineer of the Bureau of Mines in New Mexico in 1942-4, visited the property; as a result, preliminary sampling of the property was done in 1943.2/ Owing to the results of this preliminary work, an extensive development program by wagon drilling was planned and executed early in 1944. Equipment available at that time was limited in the depths that could be reached; and as geologic studies indicated the possibility that other limestone beds below the surface might have been replaced by iron minerals, a supplementary development program by churn drilling to reach greater depths was prosecuted in late 1947 and early 1948, with the author as project engineer.

Property and ownership are outlined, the history and production of the property stated briefly, and the ore deposits are described. The work done by the Bureau of Mines is explained and supported with maps, sections, and assay logs.From March 1, 1944, to June 1, 1944, 179 wagon-drill holes totaling 3,490 feet and 4 test pits totaling 75 feet were completed, and from November 1947 to February 1948 seven churn-drill holes totaling 2,488 feet were drilled and sampled. Metallurgical tests are summarized and referenced.With respect to this report, special acknowledgment is due to J. H. Hedges, chief, Tuscon, Ariz., Branch, Mining Division, and to W. R. Storms, engineer in-charge of the Silver City, N. Mex., field office. Acknowledgment also is due to J. Bruce Clemmer, chief, Tuscon Branch, Metallurgical Division, for analyses done in the last phase of this project, and to Dr. Vincent Kelley of the Federal Geological Survey for his cooperation during this work.The Capitan iron deposits are in secs. 10, 11, 13, 14, and 15, T. 8 S., R. 14 E., central Lincoln County, N. Mex., as shown on figures 1 and 2. The only known large deposit upon which the Bureau did development work lies around the common corner of secs. 10, 11, 14, and 15, as shown in figures 2 and 3, and just southwest of and in the foothills of the Capitan Mountains. This range of mountains trends east and west. The elevation of the highest peak is 10,205 feet.The deposits are reached by traveling on State Highway 48 from Capitan north for 4 miles, to a point just inside the Lincoln National Forest fence and thence due east over a poor dirt road for 1.2 miles. Just over a small wooden bridge, the left-fork is taken, and the poor road is followed to the deposits, a further distance of 1.1 miles (see fig. 1). This road follows the fence to and through the Davis ranch. All the roads from Capitan to the deposits are dirt roads but are impassable only for short periods during and after heavy rain or snow."

Apparatus for the analytical distillation of crude oils under an artificial pressure of 760 mm. of mercury has been designed and constructed. This apparatus enables laboratories at high altitudes to make Bureau of Mines routine analyses of crude oils with results similar to those obtained by laboratories at sea level. This is especially important for laboratories in the Rocky Mountain region, where barometric pressures of approximately 600 mm of mercury are encountered. During the past 30 years, the ?Bureau of Mines has made several thousand analyses of crude oils from various parts of the United States and from foreign countries. The first part (stage 1) of the distillation for the analysis is made at atmospheric pressure, and as most petroleum laboratories are near sea level, comparable results are obtained ordinarily. However, the increased use of the method by .laboratories at high altitudes has caused difficulty, as the analyses cannot be accurately compared with analyses from laboratories at sea level. For instance, laboratories at 7,200 feet generally report 2 to' 4 percent (based upon the crude oil) more gasoline than sea level laboratories. The use of the pressurized apparatus developed by the writers makes it possible for these high-altitude laboratories to duplicate analyses made at sea level.

The investigation of mine shafts and underground workings at Leadville, Colo., was started in May 1946 and recessed in November 3, 1946. Thirty-eight shafts and connecting accessible underground workings, comprising about a third of the accessible shafts in the district, were investigated. The Leadville district, a former important producer of lead and zinc, was considered by the Bureau of Mines to be capable of bolstering 'the waning domestic output of .these important metal. Accordingly, the investigation was initiated for the purpose of. .obtaining more definite data on sulfide and oxide reserves, evidence to justify completion of the Leadville drainage tunnel, representative large samples of the complex oxidized and mixed ores for testing to determine methods, beneficiation factual data to be supplied to property owners in order to stimulate production, and to determine the more favorable areas for development by the Bureau.

"This paper gives an account of the production of ductile-grade titanium powder in 100-pound batches by reduction of purified titanic chloride with magnesium, followed by grinding, leaching, and magnetic separation of the reaction product. Apparatus, technique, and methods of controlling product quality are described, and some data on operating costs are given.Although man has been aware of the existence of the element titanium for over 150 years, only recently has the metal itself been available in a form pure enough, particularly with reference to absorbed gases, to allow an estimate of its physical properties. In comparison with mild steel, the tensile strength of titanium is about the same, the resistance to atmospheric corrosion greater, and the specific gravity much less.These properties suggest the usefulness of titanium as a structural material for applications requiring resistance to atmospheric attack and a good strength-weight ratio. Although known reserves of titanium, high-grade enough to be useful at present are not sufficiently extensive to predicate that titanium might supplant iron, aluminum, and magnesium for structural purposes, the reserves are large enough to make its use as a structural material quite feasible in certain fields in which its unique properties are required.As a result of these considerations, the Bureau of Mines station at Tucson initiated an, investigation into the technology of titanium in 1938. First, a critical survey and small-scale trial of virtually all suggested methods7/ for producing the metal was made. The method devised by Kroll8/ seemed best adapted as a source of metallic titanium for, although the purity of the product was not as high as that of products from some other processes, it seemed that modifications in technique necessary for larger-scale production could be made more easily.Essentially, in applying the Kroll process, titanium tetrachloride was reduced to metallic titanium by adding the chloride slowly to molten magnesium contained in a molybdenum-lined iron reaction chamber filled with a protective atmosphere of argon. After reduction to the state of completion desired, the reduction mass and chamber were allowed to cool. Then the chamber was opened, and the reaction mass, consisting of titanium, magnesium chloride, and some unused magnesium, was removed by suitable means. Most of the magnesium chloride and metallic magnesium were removed by leaching in dilute hydrochloric acid. The leached sponge was then ground wet in a ball mill, releached in strong acid, and dried Removal of free iron by magnetic separation completed the production process.Development of the Kroll process by the Bureau was undertaken first at the station at Salt Lake City, in 1942 and the amount formed per run was increased in several steps from a few grams to pounds.9/ In addition to increasing the size of batch over that used by Kroll, the technique was simplified somewhat by the use of unlined reaction vessels."

"As an adjunct to its minerals-investigation program, the Bureau of Mines has developed a number of operating devices and techniques worthy of note. This paper, prepared under the supervision of J. H. Hedges, chief, Tucson Branch Mining Division, and under the general supervision of Lowell B. Moon, chief, Mining Division, reports upon certain methods devised to overcome difficulties encountered in cementing of diamond-drill holes at a Bureau of Mines project at Christmas, Gila County, Ariz.Pressure grouting was employed to recondition a caved hole it was desired to reopen and deepen. The hole, which had boon stopped 7 months previously at a depth of 488 feet, was caved below 449 feet in a contact zone of claylike, altered diorite and crumbly metamorphosed limestone. As other means of obtaining moderate pressure were not available, carbon dioxide gas, drawn from tank of liquid carbon dioxide through a pressure reducing and regulating valve, was used. The hole was reopened successfully with 12 grouting jobs.Another hole, where cawing from several water-bearing fractures between 202 and 232 feet gave trouble, was successfully cemented by the use of a grouting plug. An attempt to cement through the rods had failed, owing probably to agitation caused by water currents. Pressure grouting through the caning set above the cave could not be need, because water was forced up outside the casing when pressure was applied. The problem was solved by using a wooden plug 1-13/16 inches in diameter, which, when soaked in water, expanded to a tight fit in an AX hole. A hole was drilled through the plug, and a rubber flap valve was nailed to the lower end. In the upper end of the plug the hole was enlarged to fit loosely over an EX rod coupling finished smooth. The plug was lowered on the end of the drill rods to a point about 10 feet above the cave, where it was allowed to expand tightly to the hole. Cement grout was then pumped through the rods, and the rods were removed from the hole. After allowing time for the cement to set, the wooden plug was chopped out and drilling van resumed.Over 300 tests were made to determine the type of cement most suitable for use on the Christmas job, and the effect of cement-water ratio, temperature, and various admixtures on workability, setting time, and strength. The results of these tests, described in detail in the body of this report, indicate the desirability of thoroughly testing available cements when it is necessary to drill holes under difficult conditions that may cause failure.When it became desirable to reopen and deepen a caved drill hole, it was considered easiest to recondition the hole by pressure grouting, As other mans for obtaining moderate pressure were not available, a method utilizing carbon dioxide gas was employed. The hole was reconditioned successfully with 12 grouting jobs."

In the first Report of Investigations of the present series?(No. 4562) the usual course of progress ill reducing the minerals of low-grade ores to their valuable metallic components had been noted as advancing along two lines to concentrate a usually diminishing percentage of these minerals to a smaller bulk of richer product, and then to smelt the smaller bulk more cheaply per pound of metal produced. Fundamental properties of lead compounds made it difficult to treat much richer lead products than are treated at present in several steps of conventional lead smelting, unless ?marked modifications were made. No limits to the richness of the feed itself' were set by the ore (Scotch) hearth; on the contrary, the richer the feed, the better the results given by the hearth. The natural field of operation of the hearth, as determined by the ores available, was seen to lie in the Central United States, with their lead concentrates containing negligible quantities of precious metals and. with few ores of such metals available for use as fluxes. It was noted) however, that even in its chosen field, the Scotch hearth, or "ore" hearths developed from them, was not always used; the usual smelting practice was followed, at times, of sintering followed by blast-furnace smelting for even rich ores.

In 1944, the 78th congress of the United States enacted Public Law 290, which directed the Secretary of the Interior, acting through the Bureau of Mines, to furnish industry with basic information and cost data for the development of a synthetic liquid fuels industry. Recently published information with respect to the cost of synthetic liquid fuels processes indicates a wide variation in estimated results. To clarify the results and inconsistencies for the hydrogenation of coal, the Bureau of Mines has prepared preliminary designs and calculated detailed investment costs from which the operating costs to produce 30,000 barrels per day of liquid products, mainly gasoline, by coal hydrogenation were obtained.
