More than half of global cobalt reserves are located in the Southern African Copperbelt, stretching over the northern tip of Zambia and southern area of the Democratic Republic of Congo. In these areas, cobalt is not typically produced as a primary product but as a byproduct of copper production. Ores from this region often contain uranium, which is readily leached under typical copper leach conditions and enters the process. Uranium does not pose a challenge to copper production, but it becomes a significant problem when it follows cobalt to the cobalt precipitation process and results in unacceptably high levels of U in the final Co product. This paper evaluates the existing process technologies that can be used to remove uranium from cobalt-bearing process streams, including phosphate precipitation and ion exchange. Advantages and disadvantages of the uranium removal processes are discussed, and important design considerations are highlighted.

The paper describes work undertaken to identify the influence of the matrix structure on the metal dusting rate of stainless steel alloys. Specifically, the difference in metal dusting rate between austenitic and ferritic stainless steels of similar chromium contents was investigated. The alloys were exposed to metal dusting conditions and their performance compared by weight loss, optical microscopy, scanning electron microscopy, transmission electron microscopy, X-ray diffraction, and Raman spectroscopy. The specific gas mixture used for all the tests were 18.9% CO-79.1% H2-2% H2O at 650°C. For austenitic stainless steels, Types 304, 321, 316, and 316Ti were compared to two ferritic grades, namely Types 430 and 441. The resistance of the ferritic grades was found to be significantly better than that of the austenitic grades. This was attributed to greater permeability of chromium through the matrix structure to maintain the protective oxide scale. The results will be used in the development of novel alloys to combat metal dusting.

In this study, sulfide-type inclusion morphologies of a Ca-treated hot-rolled wheel steel, Grade-X, were investigated. The specimens taken from the hot-rolled products of Grade-X heats were studied. The size and distribution of elongated sulfide inclusions were examined for the heats of different S levels. Elongated sulfide inclusions were either not observed or rarely encountered when ladle analysis S content was below 50 ppm. The size and relative abundance of sulfide inclusions were reported to increase markedly when the S composition was greater than or equal to 70 ppm and the Ca/S ratio was less than 0.50. The effect of Ti addition (0.010?0.020% Ti) on sulfide-type inclusion morphologies was then investigated for heats having a sulfur content higher than 50 ppm. Addition of Ti was found to have a partial effect on decreasing the size of sulfide-type inclusions under real steelmaking conditions. Keywords Sulfide inclusions, Ca-treatment, titanium.

Deciding on plant-scale reagent dosage regimes and air rates is a topic of ongoing investigation and high importance. The current work explains some techniques that have proven useful in deciding on plant-scale flotation operating regimes. Specific focus has been placed on the reagents: frother and depressant, as well as some discussion around the control of air rate and froth depth. Air rate has been selected based on its effects on the froth phase. Froth velocity and froth height above the cell lip are the two variables measured and used to select the operating air rate. Pulp level is then adjusted to increase or decrease mass pull. A technique has been developed using the Anglo Platinum Bubble Sizer on an industrial flotation cell to determine the relationship between bubble size and frother concentration. This technique has been extended to measure the equivalent frother concentration or frothabilities of various streams on a rougher bank. A mass balance for frother was performed successfully, and this provided a better understanding of the way frother moved in the rougher bank. With this knowledge, more informed decisions can be made about frother addition required in subsequent flotation stages. For depressant, a new protocol for deciding on dosage rate has been developed. The depressant dosage should be based on the amount of fresh feed material reporting to a bank. Currently 400 g/t of fresh feed has been assumed a reasonable starting point with promising results. Improved froth stability and grades were observed. There is scope for more accurately defining the optimal dosage rate. Importantly, the combined effect of changing the chemistry and the hydrodynamics together has been demonstrated. A significant upward shift in the grade-recovery relationship for a cleaner bank was observed.

The Zinifex Century Mine employs a large number of Detritor mills for fine and ultra-fine grinding to liberate silica and sphalerite at 80 per cent passing 7.5 microns before final zinc flotation. A joint project between CSIRO Minerals and the Zinifex Century Mine was carried out to evaluate the Detritor mill performance. Plant surveys were conducted around the Detritors in conjunction with laboratory tests. The survey data showed that the Detritors in the ultra-fine milling circuit performed well. They reduced a feed F80 sizing of 46 microns to a product P80 sizing of 7.5 microns at a gross energy consumption of 37.2 kWh/t. Scale-up of ultra-fine milling Detritors was studied using a 0.55 kW laboratory batch unit and a 355 kW full-scale Detritor by processing Century zinc concentrate with 1 mm sand media. The results indicated that the 0.55 kW laboratory mill underestimated the energy consumption of the full-scale Detritor by about 20 per cent for a product P80 of seven microns. The performances of a horizontal IsaMill and a vertical Detritor were compared as ultra-fine milling devices for processing Century zinc concentrate. The experimental data demonstrated that, when using the same grinding media, the energy efficiency of the two mills is similar despite the difference in mill designs. The Detritors used for regrind duty at the Century Mine performed poorly when processing feed at 80 per cent passing 88 micron. The energy consumption was high and the product size distribution was broad with particles above 100 microns in the feed unbroken and particles below ten microns overground. A coarser ceramic media of 3 mm was therefore tested in a laboratory Detritor to process the regrind Detritor feed as an alternative to the 1 mm Colorado sand used at the Century Mine. The ceramic media reduced the energy consumption significantly and produced a narrower product size distribution, which is more desirable for the downstream flotation process.

The aspect of sustainability of ferroalloy processes has long been a serious matter for consideration in many of the world?s industrialized countries. A number of countries can be named where ferroalloy plants that were once flourishing, have all but disappeared. One of the most important factors playing a role in this type of occurrence is the cost and availability of quality raw materials. Given that all natural resources will be depleted with time, users are compelled to develop new processes that are sustainable in the changing environment. The DC arc smelting furnace is one such process that has proved itself, and has gained increasing popularity over the past two decades. This process, amongst other benefits, directly addresses the use of more readily available and more affordable raw materials in ferroalloy production. Since early in the new millennium, GLPS has been involved in various studies for different clients of furnaces for the production of ferroalloys. Two of these recent studies have culminated in the design, construction and commissioning of DC arc furnaces for the production of ferrochrome. One of these furnaces is a 10 MW unit at Mogale Alloys, and the other a 60 MW unit at the Middelburg plant of Samancor Chrome. This paper discusses the approach taken in the design and construction of these two furnaces, which, although varying significantly in size and capacity, are very similar in many other aspects of their design. Horizontal rotating mills are being used all over the world in different mineral and power generation industries. David Brown South Africa, with over 140 years of experience in gear manufacture and design, has been supplying these industries with innovative designs at exceptional quality. The gearing systems associated with these industries are challenged daily with operating conditions that are not always fully understood. Failures are therefore experienced, over time in the industry, which cannot always be fully explained. David Brown South Africa has developed a gear monitoring system, the Intelligent Gearing System, in association with Transmission Dynamics (UK), in order to monitor and analyse these operating conditions in real time. The system has been designed on the principles of Six Sigma, incorporating Design for Six Sigma. The purpose with this system design is to monitor the operating conditions on the pinion, record the information and analyse the data in relation to the rate of fatigue damage to the girth gear and pinion. This is done in real time and unattended. The output from the Intelligent Gearing System can be fed back into the operating system of the mill user, in order to display an alarm for operating conditions exceeding the design criteria as well as information on the rate of fatigue damage due to these operating conditions. When the mill operating and the effect on the fatigue life of the mill gearing components, conditions are better understood, mill users can forecast critical spare holding levels with an increased accuracy. The Intelligent Gearing System also allows early actions to remove reasons for system overloads.

Grains are subject to contamination by mycotoxins which are metabolic by-products of various fungi. The fungal infestations produce local concentrations of the mycotoxins thousands of times higher than the average. These facts make the sampling of the grain for assessment of the mean mycotoxin levels potentially very difficult. In the context of sampling theory, this morphology of the infestations creates a very high distributional and intrinsic heterogeneity of the grain shipment. The distributions of mycotoxin concentrations in seaborne shipments that exist at loading and the number and intensity of infestations that develop under shipping conditions are unknown. All grain shipments carry spores that may give rise to mycotoxin-producing colonies; moisture and temperature determine the final extent of the problem. This paper develops the value of the sampling constant with respect to intrinsic heterogeneity based on data on observed Ochratoxin A (OTA) concentrations in individual wheat kernels. A useful relationship between the distribution of mycotoxin concentrations on a kernel to kernel basis and the distribution of concentration over subsamples is developed.

The mining industry in South Africa faces real challenges with regard to the reduction of safety-related incidents. The purpose of this paper is to highlight the need for alternative interventions in addition to other safety improvement strategies already employed on mines. It furthermore supports an existing paradigm: incident investigations. An investigation into fatalities in the South African mining industry shows that although great progress has been achieved through the reduction in fatalities in all sectors of the industry over the last few years, more can and should be done to achieve status of ?zero harm?. Fatalities and lost time injuries on mines result not only in large financial losses, but also in disruptions of mining operations in general through Section 54 stoppages to resolve the situation. The approach of the paper is therefore not to try and prove whether there is high fatality rate and/or lost time injuries, but in what way incident reconstruction simulations (IRS) can have an impact in the future prevention of such incidents. The challenge therefore lies in the utilization of pro-active systems that would show employees the possible outcomes of being exposed to certain hazards. In real life, these incidents cannot be re-enacted and in most cases we can only learn through the previous mistakes of others. A virtual reality (VR) education and training system will enable employees to be ?exposed? to different hazards in a safe environment, and simulation, in a ?forgiving? environment, of the possible consequences of unsafe acts. According to the Occupational Safety and Health Act (OSHA), unsafe acts and unsafe conditions are indirect causes of safety-related incidents, but there are also direct causes; for example, unplanned release of energy and/or hazardous material, and basic causes, for example, management safety policies, personal factors, and environmental factors. The administrative workload associated with any incident investigation places a large burden on the investigation team, and in most cases other employees are informed through vague administrative processes what the ?real cause? for the incident/accident was. New preventative strategies are often put in place without showing the employees what the real causes of the incident/accident were. This can be mitigated through the use of interactive VR simulations/animations of the hazards that they are exposed to and how to deal with them. If VR interventions are not used as proposed by this paper, the real causes and consequences of almost all fatalities and lost time injuries may never be fully understood. This paper also emphasizes what potential impact IRS could have on the prevention of future mine incidents as part and parcel of a pro-active risk prevention strategy. The intention is therefore not to replace any other risk prevention strategies, but to visually enhance the reality of the incident. The Tellnes open pit mine in Southwestern Norway has been operating since 1960. The maximum height of pit walls is currently about 150 meters with the current mine plan extending this distance to 400 meters with slope stability being a major controlling factor. As a result of unfavorable combinations of directions of major joints and faults, local stability problems have occurred several places in the pits walls. Stability problems have affected the reliability of main transport roads on several occasions. Most of such incidents have occurred during heavy rainstorms and during periods of repeated freezing/thawing. This paper reviews some of the stability problems and the measures taken to deal with such stability problems.

The Namakwa Sands heavy mineral deposit is located along the West Coast of South Africa and the mine is a world class producer of high quality zircon, ilmenite and rutile concentrates from essentially unconsolidated marine and aeolian sands of Cainozoic age. The objective of this study was to characterize rutile with respect to distribution, grain size, textures, colour and mineral chemistry within the Namakwa Sands orebody with the aim to explain its overall poor recovery. A representative suite of heavy mineral concentrates from various sections of the orebody and stages in the recovery circuit has been investigated microscopically and by means of SEM-EDS and LA-ICP-MS. The rutile grain size distribution displays a wide range and is directly related to its variable chemistry and consequently density. In placer deposits such as Namakwa Sands, mineral sorting is a function of hydraulic equivalence, and high density grains are smaller than the lighter grains when deposited under similar conditions. Grain size is also a function of sediment maturity, and the highly mature red aeolians and (RAS) component of the deposit has a coarser grain size than the less mature orange feldspathic marine sands (OFS). The above primary characteristics of rutile are responsible for the loss of the coarse-grained fraction during screening and, given the empirically determined relationship that increased substitution elements reduce conductivity, also during electrostatic separation. Provenance studies using geothermometry have shown that the heavy mineral suite has been sourced mainly by the proximal medium-to high-grade Namaqualand Metamorphic Complex. The positive relationship between substitution elements and temperature of formation explains their high concentration in rutile of this deposit. The heterogeneity of rutile, produced by the combination of a high temperature primary source and the typical marine-aeolian placer genesis is deposit specific and unfortunately not conducive to high recovery levels in the current Namakwa Sands beneficiation circuit.

Recent developments in survey techniques and measuring equipment now allow for an accurate assessment of external coating condition and cathodic protection performance. These developments build on 20 years of experience of using Direct Current Voltage Gradient (DCVG) and Close Interval Potential Survey (CIPS) methods. The techniques use the latest advances in measurement systems coupled to a bespoke data processing system. The paper describes tests and trial surveys carried out on a hydrocarbon transmission pipeline in West Africa during 2005. The survey works described and conclusions drawn are from the data collected. Of particular interest are the apparent capacitance effects which are thought to occur under disbonded coating and the characteristics that these may show on the integrated CIPS and recorded DCVG profiles. This paper was originally presented at the Cefracor conference in Aix, France, in June 2006 The pipeline was originally installed on a phased basis between 1989 and 1994. The external coatings were three layer polyethylene factory coating and shrink sleeve field joint coating. An impressed current cathodic protection system was installed. The pipeline has subsequently been affected by disbondment of the coatings. It was a primary objective of the trials to attempt to identify such affected areas. In addition to a technically detailed account of the survey works undertaken and the results obtained the authors will consider the practical and commercial aspects of these surveys with input that provides a perspective from the specifier, pipeline surveyor, pipeline operations personnel and the pipeline owner. It is intended that the data presented will provide greater awareness of the benefits and limitations of the techniques used and their role for both stand-alone interpretation and the integration of the survey information with other inspection methods used for external corrosion assessment. The application of the described techniques is well developed and proven to locate and characterise through?coating defects and to provide a full audit of cathodic protection status. However, the possibility of the techniques being able to indicate disbonded coating is unproven and further tests and trials are planned which may allow a greater understanding of the electrical characteristics which are believed to be associated with disbonded coatings which may or may not be filled with an electrolyte. Further work is currently planned in West Africa, South Africa and Scotland in order to improve the understanding of this technique and to determine if the reported indications do actually represent a method of locating disbonded coatings. The Bafokeng Rasimone Platinum Mine (BRPM) is a joint venture between Rustenburg Platinum Mines Limited and Royal Bafokeng Resources (Pty) Ltd (Bafokeng). The mining lease has been granted over Boschkoppie 104JQ and is located approximately 10km south of the Pilanesberg Alkaline Complex. The Merensky Reef, which constitutes the principal ore body, is geologically complex. A relationship between its geological variability and the associated mineralisation has been established by defining a number of facies types. The Merensky Reef has been sub-divided into seven distinct facies types: the pegmatoidal facies, contact facies, FW1 pothole facies, FW3pothole facies, FW6 pothole facies, and FW7 pothole facies. The Merensky Reef, which does not form part of the potholed reef, has a large component of footwall mineralisation. The pothole facies, in contrast, has mineralisation located in the hangingwall. Statistical analysis of the facies types indicates that they are unique populations and hence need to be evaluated independently. The mining lease has distinct structural domains that have added additional complications to evaluation of the Merensky Reef. The Merensky facies on BRPM exhibit unique geological and statistical characteristics within well-defined structural blocks. Due to the extreme variability of the Merensky Reef on BRPM a unique approach has been developed, within Anglo Platinum, to evaluate the deposit. Mining cuts are defined and composited for the individual facies types, and then modelled individually by applying known geological controls. The resultant grade models are weighted based on statistical and local geological knowledge. The object of weighting the facies is to replicate the variability observed in the ore body. The introduction of stringent geological controls to the evaluation process has resulted in increased confidence in the in situgrades estimated as an input to the mine planning process

Previously, the grade of ore at the shaft head was taken to be equivalent to the grade measured in the faces by means of chip sampling. The tonnage mined from the stopes is determined from survey volumetric measurements. Estimates of shaft head grade and tons include the grades and tons of waste, development ore, sweepings from old areas, and other sources, not all of which are sampled. The tonnage of ore delivered at the shaft is often estimated using skip factors. These factors are subject to manipulation and not all the skips are filled to the same level. Consequently, both the grade and tonnage of ore delivered at shaft head are subject to a measure of uncertainty. For many years, these uncertainties have led to disputes between shaft managers and metallurgists over the reconciliation between shaft tons and grade and plant tons and grade. These problems are compounded when several shafts feed a central processing plant. Shaft bonuses and a shaft?s profitability are affected by poor gold allocation methods. Without measurement of the grade and tonnage from all shafts, a poorly performing shaft could benefit at the expense of the other shafts. In order to improve the measurement of grades and tonnage at the shaft head, which is the custody transfer point between the mine and surface operations, South African mining companies have developed a methodology to measure the mass of ore from each shaft using rail weighing equipment, and the run-of-mine grades delivered from each shaft using cross-stream (go-belt) sampling. Harmony Gold Mining Company has implemented the rail weighing and go-belt sampling methods for their shafts. This paper deals with the statistical tests on the procedures and control measures that are in place to establish confidence in the gold allocations. The metal accounting system for examining the allocations follows the first principle of the AMIRA P754 Metal Accounting Code of Practice namely ?The metal accounting system must be based on accurate measurements of mass and metal content. It must be based on a full check-in check-out system?. The check-in is mass and grade of run-of-mine ore and the check-outs are the plant input grades and the recovery and residue from the plant. The balances between check-in and check-out are the subject of the statistical analyses, which have been conducted using the classical statistical tests and procedures that are generally used in all fields of endeavour. It is concluded that the gold allocation procedures that rely on go-belt sampling and rail weighing of ore from shafts has been successfully implemented, and that the system, which has been in operation at Harmony since 1993, has won general acceptance from stakeholders, with the gold allocations being perceived as being fair to all. Apart from the on-mine issues of bonuses and fair allocations, accurate metal accounting assists in the broader issues of generating accurate production figures for management. An added benefit of weighing and sampling ore at the shaft head has been that shafts now have daily moving average grades, which are used for grade control. The go-belt sample at the shaft head is the first accurate sample of production in the value chain from face sampling to gold bullion. One of the main tasks in exploitation of mines is to select a method suitable for the deposits, specific features including geometric, geo-mechanical and geological features. The purpose of selecting a mining method at this stage is to choose one or more method(s) having the most coordination with the deposit?s conditions and external factors, including the allocated budget and local technology for detailed feasibility studies. Several methods have been developed in the past to evaluate suitable mining methods for an ore deposit, based on its physical characteristics. These approaches can be classified into three groups: (1) profile and checklist methods, (2) numerical ranking (scoring) methods, and (3) decision-making models. Most of these methods have shortcomings. Considering the fact that most of the specifications of mineral deposits, such as dip and depth, are linguistic variables, absoluteness of the explaining parameters by previous methods can be mentioned as the most important disadvantage of these methods. This paper discusses the Fuzzy technique for order performance by similarity to ideal solution (Fuzzy TOPSIS) to determine the mining method. The fuzzy decision making (FDM) software tool is employed to develop a Fuzzy TOPSIS based model. Application of this model with various values (crisp, linguistic and fuzzy) of the deposit eliminated the existing disadvantages of other methods. Two empirical illustrations demonstrate the effectiveness and feasibility of the evaluation procedure. These show that the proposed model performs better than its alternatives. Minera La Parreña, S.A. de C.V., Milpillas operation is an underground mine designed to process 8 352 tons of ore per day for the recovery of copper through crushing, heap leaching, solvent extraction and electrowinning facilities. In order to optimize copper recovery during leaching, the ore is crushed to 13 mm and subjected to primary sampling every 15 minutes for metallurgical accounting. At the same particle size, primary sample goes to secondary sampling and then, the secondary sample is crushed to 2 mm before tertiary sampling. The tertiary sample is sent to laboratory where a final sample is obtained and pulverized to 106 microns for copper assay. This paper shows a review of sampling strategy focused on minimizing or eliminating sampling errors and an experiment designed to determine copper head grade profile as well as the best sampling frequency.

Potgietersrust Platinums Ltd is Anglo Platinum?s only open pit operation and annually extracts 57 million tonnes of rock from 2 open pits. Over the past 3 years ~220 km of exploration drilling has been done, ~1000 km of rock face have been exposed for face mapping and over 7000 laboratory and field tests have been conducted. This has produced large amounts of geotechnical data to be utilised for feasibility studies, initial slope design and ongoing slope optimisation. It was necessary therefore to develop geotechnical databases to manage the vast amounts of data collected. SABLE and MineMapper 3D databases were created for logging and mapping respectively, with rock testing data incorporated into both. A pit inspections database was developed in MS Access and the existing groundwater and slope monitoring database was improved. The databases were linked to AutoCAD and Datamine to ensure that the latest geotechnical data is used for planning, draughting and modelling. The use of geotechnical databases ensures that no data is lost, standards are maintained and analysis can be easily performed. This increases the confidence of the analysis and allows the geotechnical engineers to optimise slope designs and blast designs on a regular basis. This reduces the risk of slope failure thus making the open pits more economical and safe.

The Skorpion process comprises three processing steps-atmospheric leaching in sulfuric acid, zinc solvent extraction and electrowinning to produce special high grade zinc. The major mode of impurity transfer was attributed to crud runs in the solvent extraction circuit. Crud may be described as a heterogeneous, partly inorganic, partly organic mass of material which accumulates predominantly at the interface between organic and aqueous solutions. The paper describes the root causes of the crud formation in the solvent extraction circuit and optimization strategies which are being followed to prevent impurity excursions in electrowinning. Mixed integer programming (MIP) has been used for optimizing production schedules of mines since the 1960s. The major problem in the long-term production scheduling for an entire orebody is that the number of integer variables needed to formulate an MIP model is too large to solve the formulation. This number may reach well over one hundred thousand. To overcome this difficulty, this paper presents two new algorithms to reduce the size of the problem. These algorithms assign an earliest and latest possible start date for each machine placement, eliminating the integer variables that correspond to machine placement before its early start date and after its late start date. A case study based on Kiruna Mine, the second largest underground mine in the world, is summarized in the paper. It shows substantial improvement in the solution time required using the new algorithms. This increased efficiency in the solution time of the MIP model allows it to be applied to Kiruna Mine, with the potential to increase substantially the net present value (NPV) of the project.

A modified in situ leaching method for extracting gold from oxidized gold ores using a non cyanide lixiviant is proposed. A non cyanide lixiviant is suggested because of the obvious concerns posed by injecting cyanide bearing solutions into the subsurface. Oxidized gold ores are the initial focus because earlier research on the use of sodium thiosulphate as a lixiviant under anaerobic conditions indicated that the presence of pyrite led to rapid thiosulphate breakdown. A reconnaissance research programme, involving ore characterization and hydrometallurgical testwork on samples from four Australian ore deposits and preliminary reactive transport modelling studies was carried out. This work showed that lixiviant-oxidant combinations of sodium thiosulphate and ferric EDTA, and iodide and iodine are both capable of extracting high percentages of accessible gold from the selected samples under anaerobic conditions. The ore characterization and reactive transport studies, suggested that both physical and chemical methods of permeability enhancement may be required to lift bulk permeability and the availability of gold for dissolution to sufficiently high levels to obtain adequate gold recoveries. Physical permeability enhancement could be achieved by blasting and/or hydraulic fracturing of the ore. Assuming that such methods prove to be both necessary and economically viable, the mining method would no longer be regarded as simple in situ leaching. Therefore, the term ?in place leaching? has been adopted for the proposed gold extraction system
