"Bentonite clay has been the traditional binder for iron ore pellets. However, bentonite increases pellets’ silica contents and is expensive. Researchers have proposed lowering bentonite doses by mixing it with other common binders. These mixtures may only be successful if the fundamental bonding mechanisms are understood. For example, what happens when bentonite (physical bonding) is mixed with fly-ash (chemical bonding)? What happens when bentonite is mixed with cornstarch (physical bonding)? In this paper, experiments are described where bentonite was mixed with various ratios of cornstarch and fly-ash, and pellets were agglomerated using 0.66 % w/w binder. Ca(OH)2 and CaCl2 were added as activator and accelerator, respectively, to the bentonite-fly ash mixture. Curves of pellet dry strength vs. bentonite-starch ratio were linear, suggesting the physical-physical bonding mechanisms were compatible - acceptable strengths (> 22 N) were produced at all bentonite-to-starch ratios. This was contrary to bentonite-fly ash mixtures, which displayed dry strength curves with a noticeable minimum due to competing binding mechanisms. Bentonite alone and fly ash alone produced acceptable strengths (> 22 N), but their mixtures resulted in weak pellets. Due to the positive results using cornstarch (CS) binders, the effects of CS solubility in water were investigated using two CS with high and low solubility (60 and 7.5 %). CS was premixed with bentonite at various ratios (0, 20, 40, 60, 80, 100 %). Pellets were agglomerated using 0.66 % w/w binder. The dry strength of pellets ranged from 50-300 N using the high solubility CS mixtures, and from 50-85 N using the low solubility CS mixtures. Fired strengths exceeded 2200 N/pellet at all bentonite-cornstarch ratios. This research showed that cornstarch solubility is an important factor in determining its effectiveness as a binder for iron ore concentrates, but significant work is still necessary before it can be used as a bentonite replacement."

To sustain the growth of industrial production necessitates the increasing of the amount of processed mined raw and secondary materials. As a side effect of raw material production, the amount of tailings material, - coming from mineral processing operations ? increases as well. Using wet technology, these tailing materials are generally transported and stored with the water used for previous operations. This habit could lead to dangerous situations. Enough to remember the disasters had happened to the last decade, safe tailings operations need to remove as much water from the solid as possible. Environmental, technical and economical needs should meet, therefore using a technology combining these specific needs could be necessary. Paste technology was introduced generally into tailings operations at the last ten years, as an answer to the call of the above mentioned challenges, however there are still many questions to answer within the frame of using it. The Institute of Raw Materials Processing and Environmental Process Engineering of the University of Miskolc has been dealing with mechanical process engineering, especially by the support of the EU project TAILSAFE Contract nº EVG1-CT-2002-0066 and the NKFP 3A/068/2004 Hungarian fund extensive research has been carried out about paste technology. Different test methods and materials were applied. Tested tailings materials were as follows: different fly ashes from coal power plants from Pécs ? Hungary, Gyöngyös ? Hungary, Neyvil ? India, different Croatian ashes, hazardous waste incineration plant ashes from Dorog ? Hungary, different kind of sands from Hungary, fine glass sand from Fehérvárcsúrgó ? Hungary, flotation ore processing tailing from Gyöngyösoroszi ? Hungary. Different additives, as gypsum, bentonite and cement were tested as well. The applied test methods were as follows: physical material testing (laser sizer, piknometer, different microscopes), X-ray diffraction analysis, settling columns, the three measuring pipes tube viscometer (16~27 mm pipe diameter), a hydraulic test loop with different pumps (40~53 mm pipe diameter, 0.2~4 m/s average slurry velocity range, 0%~52 % volumetric concentration range), rotational viscometer, Cassagrande yield locus tester and the slump cone test. This paper summarizes and systematizes the results of the aforementioned research as well as reports about the developed paste pipe transport design method based on the fine suspension ? coarse mixture model. The paper also reports about a systematic experimental series with different materials to establish criteria when high concentration suspensions behave like paste.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

Numerical modelling of grinding in tumbling mills is traditionally done with the discrete element method (DEM). The grinding balls are then represented by DEM particles and the mill structure is considered rigid. To include more physical phenomena several numerical methods can be combined. One important improvement is to include the mill structure response, using the finite element method (FEM). The interaction between charge and lining can then be studied in detail. The pulp can also be included using a particle-based continuum method e.g. smoothed particle method (SPH). The strength of SPH lies in modelling of free surface flows and very large deformations and it is suited to model simultaneous fluid and granular flow. Still, the coarse particles (grinding balls) in the charge are suitable to be model using DEM. Each of these methods has their strength and weaknesses, but combined they can successfully mimic the main features of the charge movement. With these numerical tools the complex interaction between the different components of the grinding process; pulp, charge, lining and the mechanical behaviour of the mill, can be studied together. This work will present novel numerical approaches to model, simulate and validate charge behaviour in tumbling mills. These numerical models give possibilities to better understand the physical and mechanical behaviour of particulate material systems during grinding in a tumbling mill. This is important in order to develop and optimise future high-capacity grinding circuits and save energy.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. The quality of iron ore pellets, represented in terms of parameters such as cold compressive strength (CCS) and Tumble Index (TI), has a strongly influence on the productivity and energy of reduction furnaces like the blast furnace and on the quality of hot metal or liquid iron. The main objective of pelletization operations is to produce iron ore pellets of desirable specifications and ensure high levels of plant productivity and energy efficiency. Advanced process control of an industrial iron ore pellet induration process using a soft sensor for pellet quality and fuzzy-logic based control algorithm is described in this paper. The pellet quality soft sensor consists of a rigorous mathematical model of the induration process and a statistical model for the pellet quality parameters. The mathematical model is based on the fundamental principles of heat and mass transfer between gases and pellets, kinetics of drying and condensation of moisture, combustion of coke, calcination of limestone, and melting and solidification of pellets. The predictions of wind-box temperature profiles are in close agreement with the measured profiles. The time-temperature profiles of the pellets during induration, along with raw material characteristics and induration process operating conditions, are used as inputs to the quality model to predict cold compressive strength and the Tumble Index. The predictions of the quality soft sensor along with the rules based on fuzzy-logic derived from simulation results and operator experience are then utilized to control the induration process to achieve precise control of the quality parameters and to optimize the induration process in terms of fuel efficiency and productivity. The mathematical model is also utilized as a soft sensor for temperature, moisture and composition profiles of pellets and gases. Results of implementation of this model-based control strategy on an industrial scale induration process will be presented. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. The effect of particle shape on true flotation has been widely reported. The present paper presents results obtained in investigating the effect of particle shape on the entrainment of particles during the flotation process. Different hydrophilic minerals with particles of varying aspect ratios were used and their shape determined using rheological tests and QEMSCAN. Their entrainment properties showed a close relationship to their shape with the recovery due to entrainment increasing as the aspect ratio of the particles increased. The effect of surface charge, by changing pH, and size of particles showed that the effect of shape was sustained at different pHs and particle sizes. Proposals are made to explain these observations in terms of the known relationships between drag coefficients and terminal velocities and shape. Since it has been previously reported that different milling procedures can affect particle shape, these results indicate that it is possible that such different procedures may result in increased entrainment of hydrophilic minerals.

In this study, the effect of different regrinding conditions on the depression of fine pyrite at the cleaner stage was investigated. The regrinding condition was manipulated by different grinding media (stainless steel and mild steel). It was found that, after regrinding with mild steel grinding media, the flotation recovery of pyrite is much lower than with stainless steel grinding media, and it is more difficult to restore by adding more collector. This means, regrinding with mild steel grinding media may depress the pyrite flotation more strongly. The copper activation of pyrite during regrinding was also studied. It was found, that the mild steel grinding media is more beneficial to copper activation than stainless steel media. Additionally, the analysis of pyrite recovery based on the particle size indicated, that the fine particles are more susceptible to different grinding environments than intermediate and coarse particles and therefore are more easily depressed with a much lower flotation recovery.

Nickel (Ni) plays a major role in the production of steel and other major alloys. There are two sources of Ni: laterite and sulphide ores. Global reserves of sulphide ores are being rapidly depleted, while there are enormous reserves of Ni laterite, much of it in Australia. As well as being present in huge amounts, Ni laterites have the advantage of containing cobalt (Co), a valuable mineral. Over the past decade, these factors have been driving the industry to explore the processing of Ni laterite. A route that has been used commercially in processing nickel laterite ore involves the thermal activation of the minerals by pre-reduction followed by ammoniacal leaching (Caron). Although this process has been effective in processing the goethite rich laterite minerals, the higher-grade serpentine-based minerals have been shown to be less susceptible to this process. This has been attributed to the formation of inert olivine phases. In this study, we examined the use of an alternative lixiviant, sulphuric acid, in leaching pre-reduced limonite and weathered saprolite nickel laterite ores. The specific aim of this study was to examine the sulphuric acid leaching of Ni and Co from pre-reduced laterite minerals, and to understand the role of mineral transformations in this metal dissolution. Synchrotron based X-ray diffraction was used to examine the transformation of goethite (FeOOH) to spinels and serpentine mineral ((Mg,Fe)3Si2O5(OH)4) to olivine. Reduction tests were carried out using CO and CO2 reducing gas mixtures and temperatures from 400 °C to 700 °C. The rate of formation and disappearance of specific Bragg peaks during reduction of specific minerals were used to derive an understanding of these solid-state reactions. Laboratory based reduction tests and leaching in sulphuric acid were used to validate the effect of these mineral transformations. The results suggest the versatility of sulphuric acid in leaching nickel from spinels and olivine, which was achieved at the expense of lower selectivity. Cobalt dissolution was found to be dependent on the nature of ferro-cobalt alloy formed during reduction.

The innovative point of this new technology can be described that under normal pressure and 70°C, using a new combined activating and oxidizing agent, the minerals bearing arsenic and organic carbon are oxidized effectively. This technology can be applied in commercial scale. The high carbon and arsenic bearing gold ore is taken from Gansu, where hundreds of tons gold deposit. The ore has 0.51% of arsenic and 1.75% of carbon (1.07% of organic carbon). The gold occurs mainly in native with particle size 0.02~0.6 mm and a few are enwrapped by pyrite and arsenopyrite. The traditional cyanide leaching process gains a very low gold leaching rate with only 5%. Through systemic experimental study, the technological flowsheet of flotation process for concentrating gold, then pre-treating the gold concentrate followed by cyanide leaching the gold concentrate are used. With 4.92 g/t gold of head sample, the gold concentrate with 46.52g/t gold grade and 96.53% gold recovery is gained by flotation process. Followed by pre-treatment for 6 hours, the gold concentrate is leached with cyanide after filtration and washing. The total gold leaching rate is up to 95.44%.

The last few years have shown a significant increase in the demands for fine products, which means everything under 10µm. There are more and more applications requesting extremely fine ground powders leading to the development of several milling machines which are better adapted to the new products. Cost saving machinery is important for the worldwide competition. Especially the energy consumption is extremely important for any fine ground product. A worthwhile field for mechanical engineering companies is the dry milling machinery as there are not as many solutions available compared with wet milling applications. In many cases wet mil-ling is the only solution to reach the requested quality, but there are also a lot of applications which can be performed in a dry way on the premise that the right mill and classifier are available. Dry milling permits to save energy and allows to influence the particle size distribution more easily, as a classifier can be used in that case. This will significantly reduce production costs and can enable the production of new products with better properties. The Tower Mill is well-known already in the field of wet grinding. Recent research work and end user reports have shown clearly that this mill has a lot of advantages compared to a ball mill. Up to now this advantage is limited to wet grinding as only few mills have been used for dry grinding. There is no doubt about the efficiency of dry grinding, but new and improved feeding and discharg-ing systems have to be developed in order to enable the full range of its advantages. Especially the high production capacities are a challenge for mill and classifier designers. The Tower Mill with its special grinding mechanism allows to cope with very high feed rates, because machines with more than 1 MW are available. Improved grinding efficiency will decrease the circulation load through the classifier and also lead to smaller classifier sizes. Together with im-proved mills the classifier can work more efficiently because the feed material is finer. Results of a test center plant production will be shown together with a comparison between stan-dard machinery and the MaxxMill®. Preferential applications for each mill will be explained.

Electrowinning of lead from aqueous solution of PbCl2 and electrowinning of manganese dioxide from aqueous solution of MnCl2 are two research focuses in hydrometallurgy. This paper investigated a new process of simultaneous electrowinning of lead and manganese dioxide in chloride medium. The simultaneous electrowinning process in chloride solution not only can prevent chloride from liberating at anodes but also obtain two electrolysis products and decrease electric energy consumption. Diaphragm cell is used in the simultaneous electrowinning process to form separate anode and cathode compartment. The effects of temperature, HCl concentration in anolyte, NaCl concentration in catholyte and electrolysis time on current efficiency and cell voltage are studied. The results indicate that current efficiency of anode and cathode for 5 hours is 99% and 96% respectively, average cell voltage is 1. 701V, the weight ratio of lead and manganese dioxide produced at electrodes is 2. 39:1 under the optimum conditions. As anode products, manganese dioxide is ??MnO2, content of which in the products is more than 92%.

This paper presents a new process for producing industrial magnesium sulphate using waste water from titanium white plant and magnesium oxide from calcinations of magnesite ore as raw materials. With the laboratory experimental equipment, the waste liquid and magnesium dioxide react effectively at ambient temperature and under atmosphere pressure. Via the press filter, a clear liquid predominately containing magnesium sulphate is obtained. It is further evaporated and crystallized by cooling, separated by centrifuge and dried. Consequently a high quality of industrial magnesium sulphate is achieved as the final product. In the course of process, as the majority of valuable component (SO42-) is recovered in the final product, most of impurities from waste acid is being removed into the by- product. With the simple operational process, it is possible for titanium dioxide plant to resolve the environmental problem completely and benefit from the industrial magnesium sulphate product as well. The filter cakes containing valuable elements such as Mg, S, Fe, Mn, V, Ti are by-product proposed to be used for manufacture of agriculture fertilizer particularly for peanut planting.

This paper presents the consequences of modernization and expansion of process plant by implementing SAG and Ball Mill and Carbon-in-pulp technology at the Hutti Gold Mine. From the inception of the process plant, it has undergone many changes for the improvement. In the beginning, only gravity recovery of gold was carried out by using Pebble Mills and Strake Tables. Later amalgamation, Cyanidation and Zinc precipitation and finally Carbon-in-pulp gold recovery system was implemented. Grinding plant was modernized by implementing SAG and Ball Mill and Knelson concentrator for free gold recovery as a result, the production rate, rate of recovery, reduced man power, Modernization and expansion of process plant has also yielded in safe and smooth running of the plant.
