n today's marketplace with high metals prices, many operations are faced with the challenge of improving recovery and at the same time maximizing availability. New operations under feasibility studies have the same requirements, with the additional need for ever higher capacities. Economies of scale have proved a vital competitive advantage in the game of ore dressing. Flotation is the most widely used method for extracting valuable minerals from ore - despite its mature age of 100 years. Customer demand has driven the development to increasing cell sizes, and in most cases, this has brought the advantages of both lower capital expenditure and lower operational and maintenance cost. The challenge of scale up, however, is to meet the metallurgical performance requirements in the larger volumes. The paper outlines recent trends and developments in flotation technology, and presents new solutions designed to address the needs for increased capacities as well as improved performance. Whether the goal is to improve existing operations or to scale up new equipment, computer aided tools are playing a key role in shortening the development cycle and reducing costly trial-and-error tests in full scale. Using the new tools and validation thereof will be outlined, as well as the development principles behind the new solutions. Plant results and experiences with the new developments are presented and discussed in several cases around the world.

"Since 1964, Nchanga Consolidated Copper Mines, Ltd., has been developing and using production scheduling methods for optimizing its metallurgical operations in the short term (up to one year). Medium-range metallurgical planning has been possible only by successive evaluations of a single-year L.P. A modified version of Rosenbrock's direct search technique has now been developed to allow multi-year optimization of both mining and metallurgy for medium-range planning. The modifications to the search technique have produced a marked increase in computational efffciency for this heavily constrained problem in many variables and the system is a usable planning tool, given a reasonably powerful computer. The plans are 'optimum' in the sense that they yield the maximum present value of the operations.Each of the resulting five-yearly mine plans forms the basis for further detailed metallurgical evaluation by the established production scheduling system."

Bulk-solids handling systems are often the most over-looked component and thereby weakest links in a processing plant’s value chain. Since their performance can dictate that of the entire operation, they actually deserve special attention. When designing a liquid handling plant, density and viscosity are well known and commonly used as design parameters. Bulk solids however, differ. While the design process is similar, the relevant parameters in handling bulk solids are instead friction, cohesive strength, compressibility, and permeability. These then vary depending on the mineralogy, particle size distribution and shape, moisture content, storage time-at-rest, temperature, and consolidation pressure. With so many variables, it becomes important to characterize each individual bulk solid across the full range of representative process conditions within the handling system, plant wide – or if you are not very lucky, suffer the consequences of poor material flow. Measuring flow properties and applying them correctly in bulk solid handling system design reduces project risk, saves significant capital, and drastically increases throughput, especially when done in the early stages of a project. The paper explains the main effects of input leaching parameters, such as addition of a reducing agent, acidity, agitation, temperature, and leaching system potential, in relation to observed and predicted yields of sought-after cobalt. An artificial neural network coupled with graphical probability networks was developed wherein the abovementioned input parameters were used to predict the percentage of dissolved cobalt. Furthermore, similarities and differences between the Bayesian and neural network approaches in terms of their key outcomes are compared with respect to study of the dissolution of cobalt in sulfuric acid. Key results indicate that there is a need to use neural network results to predict conditions for dissolution of cobalt, while using Bayesian network to explain inferences about conditions of the input parameters, thereby achieving realistic predictions.

This paper investigates the recovery of platinum group metals (PGMs) from a dilute cyanide leach solution containing base metals, in a manner similar to that used for gold extraction in a typical CIP process, and focuses on both the adsorption and elution stages. The carrier-phase extraction of precious metals using activated carbon offers significant advantages over other processes in terms of simplicity, the high pre-concentration factor, rapid phase separation, and relatively low capital and operating costs. As a sorbent, activated carbon is still by far the most important material because of its large surface area, high adsorption capacity, porous structure, negligible environmental toxicity, low cost, and high purity standards. Adsorption tests were performed on a pregnant alkaline leach solution (0.15 ppm Pt, 0.38 ppm Pd, 0.1 ppm Au) resulting from cyanide extraction performed in column leach tests. The initial adsorption rates of platinum, palladium, and gold were very fast and recoveries of these three metals were approximately 90 per cent after 2 hours and 100 per cent, 97.4 per cent, and 99.9 per cent respectively after 72 hours. The parameters that influence the extraction of PGMs and Au were examined to assess their relative importance during the adsorption process in order to provide the basis for process optimization. The concentration of thiocyanate was not identified as significant factor for PGMs adsorption, while nickel concentration was the most significant extraction process parameter. Base metal cyanide complexes adsorb and compete with the PGM complexes for sites on activated carbon, and while copper adsorption can be minimized by adjusting the residence time, nickel adsorbs at approximately the same rate as that of the PGMs, influencing the loading capacity and adsorption kinetics of the PGMs. The feasibility of eluting platinum and palladium cyanide complexes from activated carbon using an analogue of the AARL process was investigated. Platinum and palladium elute from activated carbon almost to completion in 4 to 5 bed volumes at 80°C, while the elution of gold at this temperature is slow, with a significant amount of gold still to be eluted after 16 bed volumes. Cyanide pre-treatment was found to have a significant influence on PGM elution. Higher cyanide concentration in the pre-treatment step results in more efficient elution up to a point, and experiments suggest the possibility of an optimum cyanide concentration, beyond which elution efficiency starts decreasing.

Most structures are designed so that the possibility of failure is eliminated. However, some degree of failure in the rock around deep mine excavations is inevitable if mining operations are continued. The presence of failed rock constitutes a hazard the magnitude of which can be predicted by computer models from calculations of the energy change per unit area mined in stopes, or the field stress around service excavations. Empirical relationships between these calculable quantities and the incidence of rock failures and delays associated with them have been established. Experiments on the computer using different layouts enable the mining engineer to select the least hazardous of otherwise acceptable alternatives, and to predict the incidence of damage ahead of actual mining, so that appropriate measures to maintain an adequate degree of safety and productivity can be planned in advance.

A mine is essentially a series of operations, including drilling and blasting, crushing, milling, flotation, and leaching, that are interconnected and therefore interrelated, with the performance of one operation affecting the performance of another. Optimizing each stage separately without considering the whole system often causes potential economic benefits and energy savings to be missed. However, the PIO methodology is a thorough approach which considers these individual process activities within the context of the whole process. The basic principle is to optimize the process as a whole, rather than each process step in isolation from the others. Metso?s Process Technology and Innovation (PTI) group offers a global consulting service for the mining and construction industries. A significant amount of this consulting work involves process integration and optimization (PIO) studies. When conducting a PIO study, every aspect of the process is considered. In addition to drilling and blasting, transportation, handling and storage, crushing, screening, grinding, flotation, separation, and recovery, other aspects including equipment utilization and energy consumption and even greenhouse gas emissions are also included if necessary. In a PIO project, it is very important to understand what type of material is being processed at any point in time. That is, which domain or domains is the material part of? This is necessary in order to observe the effect of different ore sources (and the blending of sources) on concentrator performance. Linking the ore from the pit to the concentrator required the development of an ore tracking system. As a result, PTI developed a radio-frequency based material tracking system called SmartTag?. This system allows tracking of ore from its source through blasting, run-of-mine (ROM) pads, crushers, intermediate stockpiles, and finally into the concentrator. Using the SmartTag? system, definitive correlations can be made between the performance of the plant and the plant feed characteristics, including the domain from which the feed ore originated. Since its commercialization in 2007, SmartTag? has been used in the majority of PTI?s consulting projects and several permanent systems have been installed worldwide1. Successful applications of the SmartTag? system have encouraged development to allow the system to be used in a wider variety of plants, in particular plants with finer crushing and screening stages. This paper describes how the SmartTag? system is being utilized by PTI and the benefits being gained by its use in PIO projects, as well as presenting some case studies.

Many open pit mines are now being mined at very significant depths, often at depths far greater than was originally planned. Even deeper open pits are also being planned, to depths that would be considered deep by underground standards. The heights of the resulting rock slopes are usually beyond the current experience and knowledge base. The exceptions are, perhaps, some very high and steep natural rock slopes. These natural rock slopes are also assuming greater significance owing to pressures of infrastructure development and consequent exposure of such infrastructure to the hazards of slope failure and landslides. Developments in road and rail infrastructure are also resulting in higher rock cuttings. Present understanding of the mechanisms of slope behaviour and failure for high slopes, and for slopes subjected to high in situ stress conditions, appears to be lacking. If the mechanisms of slope behaviour are not well understood, the validity of commonly applied methods of analysis of the stability of such slopes may be questionable. The papers in this specialist International Symposium, including papers on mechanisms and monitoring techniques, and case studies will contribute to the understanding of these issues. The Symposium has attracted good international participation, from both the attendance and authorship points of view. We are very grateful to all presenters and delegates for taking timeout of their very busy schedules to come and share their knowledge and we hope that all will benefit from this event. Thanks are due to the Organising Committee and to the members of our International Advisory Panel for the ideas, the contacts and the badgering, and to the Secretariat of the South African Institute of Mining and Metallurgy for the organisation.

The near depletion of high-grade ores, among other factors, has necessitated the consideration of alternative PGM sources. Various factors in the metallurgical processing of ores result in valuable minerals being lost to the tailings, and hence, PGM tailings are a possible alternative PGM source. However, as the value residing in PGM tailings remains unquantified and uncharacterised, there is a challenge in knowing the recoverable fraction of value contained in PGM wastes. This paper outlines the in-situ techniques of oxygen uptake and EDTA extraction for their possible use for determining the recoverable value in PGM tailings. Metallurgical simulation and evaluation of the resource efficiency of whole production processes are of key importance for impact assessment, in terms of environment and resources. Exergy is a measure of resource consumption, taking into account energy, raw materials, water, and chemicals; which allows for the evaluation of different technologies to find the most resource efficient and environmentally friendly process. This paper compares the sustainability for production of rare earth magnets from primary and secondary resources through an exergetic evaluation of the production process, in addition to traditional life cycle assessment (LCA). The methodology makes use of simulation tools for tracking material flow and resources used, based on thermodynamic laws, from ore exploitation to magnet production and recycling. It highlights areas with the greatest potential for improvements in terms of resource consumption and environmental impact generation, having a thermodynamic-validated flowsheet for primary and secondary production of NdFeB magnets, present in several low-carbon technologies, such as wind turbines, electric vehicles, and cooling systems. It demonstrates the minimum exergy destruction for magnet production, through an irreversibility breakdown chart, showing where irreversible material and energy losses occur. Results show that CO2-equivalent emissions for producing NdFeB permanent magnets from primary resources could be twice as high when compared to magnets produced from recycling technologies. The theoretical maximum exergetic efficiency for primary production is 57.61%, whereas for permanent magnets produced from secondary resources, the exergetic efficiency reaches up to 82.89%. Two magnet recycling technologies were evaluated, i.e. in acidic medium and via hydrogen decrepitation, and it was observed that their exergetic efficiency and environmental impact performed better than production from primary resources. Back-analysis of two mining-induced tremors in 2011 was used to determine a modelling criterion for the entire Klerksdorp Goldfield (i.e., Vaal Reefs region). At that time, most mining operations in the region were owned by AngloGold Ashanti (AGA) and shared many geotechnical similarities. By 2018 AGA had sold off all its Klerksdorp operations to different mining companies, which continued applying the 2011 modelling criterion. As mining activities became more remote, scattered, and isolated, the extraction of isolated blocks of ground and remnants became increasingly necessary. However, the inherited criterion allowed only minimal or no mining activities at these areas. Keeping in mind that safety is the overriding consideration, an innovative numerical modelling approach, which includes the application of peak particle velocity designs, was developed to provide practitioners in the Klerksdorp Goldfield with a suitable criterion to justifiably and safely mine isolated blocks of ground and remnants. This would not always be possible if a conformist approach was used.

Dimension stone mining is Increasing because of growing demand from the building and construction industries. Diamond wire saw cutting is a popular dimension stone mining technique around the world. Estimation of the production cost for this method is critical for these operations. n this research a production cost model was developed for the mining of granite using a diamond wire saw. Cost and production data were collected from a granitic dolerite operation in Pakistan for a 4.5-year period, and analysed to identify the cost components. Fuel (34%), labour (15%), consumables (40%), and maintenance (5%) were found to be the four major cost components in this operation. A regression-based dimension stone production cost model incorporating statistically significant variables was developed. The data presented a strong correlation of production cost with fuel, labour, and consumables costs. Finally, a production cost model based on the consumption cost of diamond wire is presented. The model was verified using actual production cost data, which indicated 95% (R2 = 0.95) variance in the data between the predicted and actual production cost values. The model may help field engineers in computing their dimension stone operational cost during the cutting phase.

The aim of this investigation was to determine the effect of high-temperature heat treatment on the electrical resistivity of charcoal. Samples of two different wood types (eucalyptus and black wattle) were pyrolised in a retort at a temperature of 700°C and the resulting charcoals heat-treated in an induction furnace at temperatures from 800°C to 1800°C and residence times from 60 to 120 minutes. After cooling, the resistivities of the samples were measured at room temperature using the four-point probe technique. It was found that as the heat treatment temperature increased the electrical resistivity of the charcoal decreased, approaching an asymptotic value at higher temperatures. Longer residence times decreased the resistivity, but this effect was not pronounced.

Today the roller screen has a wide range of applications in the steel-making industry. It is used for screening of green pellets before using the kiln. Since the appropriate size of a green pellet is -16+9 mm, there are different gaps between rollers that make green pellets classified in three categories: -9 mm (undersize), -16+9 mm (onsize) and +16mm (oversize). The efficiency of a roller screen is specified according to the weight percent of undersize in onsize as a fine material, and weight percent of onsize in oversize (loss). This efficiency is influenced by different operational parameters such as roller diameter, roller speed, and roller gap, material type of rollers and inclination of roller screen. This study investigates the effect of different material types of rollers in efficiency of Ardakan roller screens, located in the Yazd province of Iran. The rollers of the existing roller screens in this pelletising plant are made of polyurethane which according to this investigation, has a maximum lifetime of about six months. Operating the polyurethane rollers beyond its lifetime generates serious problems such as high wear of rollers, and consequently, material buildup on the roller surface which then significantly decreases the roller screen efficiency. So, after examining different roller materials, stainless steel 304 with higher surface roughness to help pellets move properly on the roller screen surface was selected as a solution to this problem. The new roller screen was constructed by Fakoor Meghnatis Spadana (FMS) and replaced the previous one. In this way, the maximum capacity of the roller screen was increased about 17% and the roller screen efficiency was increased about 15%. In the copper electrorefining process, the dissolution of anodes is significantly reduced or even stopped when the passivation phenomenon occurs. The results of this phenomenon are increasing energy consumption, residual formatting, and voltage levels in the cell. In this study, the electrochemical behaviour of blister copper in the presence of sodium persulfate (PDS) was studied. The electrochemical methods of LPR, Tafel, and Electrochemical Impedance Spectroscopy (EIS) were used. The results showed that the addition of sodium persulfate activates the electrode surface and increases the open circuit potential. In the presence of PDS, the polarisation resistance of the electrode shows an increasing or decreasing tendency, based on the PDS concentration. This tendency is probably due to the formation of surface layers (such as slime layer or copper sulfate) and dissolution of this layer at various concentrations of PDS. The lowest polarisation resistance of 1.8 ohms and the highest corrosion current of 60.6×10-3 and 36.6×10-3 A/cm2 from LPR and Tafel techniques respectively were obtained at the concentration of 40 g/l PDS. Based on the results of potentiodynamic and electrochemical impedance spectroscopy tests, the addition of sodium persulfate to the solution reduces the corrosion resistance, therefore the passivation time of the blister copper anode increases. A simple mineralogical regression model is described, which was devised in order to help the flotation plant cope with rapidly changing headgrades and feed mineralogy. Minerals in the feed were determined by means of quantitative X-ray diffraction and compared with plant performance parameters and flotation reagent consumption rates, using regression analysis. A mineralogical regression model for predicting recovery served to motivate flotation plant personnel and also set standards whereby flotation performance could be measured. The reagent consumption model indicated in which direction any or all of five flotation consumption rates should be altered. All practically measurable parameters, even those showing poor or no correlation, were included in the model, provision being made for the continuous update of a batch of data of 30 lines. Compared with the method of multiple linear regressions, the r2 is poorer at 0,41 (versus 0,50), but the mean standard error of estimate for both methods is identical at ± 6,6 units. The regression model is simpler than the method of multiple linear regressions, and although the accuracy of prediction is not high (41%), the mineralogical regression model proved to be successful in practice. Flotation efficiency, as measured by the mean ratio of head to tails grade, for the 9 month period after the mineralogical regression model was implemented on an hourly basis, improved from 2,8 to 3,2, which is equivalent to an improvement in average flotation recovery of 5% relative.
