On 18th November, 1991, the Department of Chemical Engineering at the University of the Witwatersrand, Johannesburg, held a display of posters to review their R & D activities. Although not a new concept, this series of presentations was the first time that the Department of Chemical Engineering at Wits had undertaken as comprehensive a review in this particular format. It turned out to be a most worth-while exercise, and the many visitors must have been impressed with the quality of the presentations.

This paper addresses the problem of technological transfer in geostatistics. Expert systems have become popular in certain fields because the needs of the industry are not provided for by traditional concepts and systems of education. The explicit knowledge approach in developing expert systems is presented through two experiments. The first describes a dedicated system written in GOLDEN LISP and the second a shell, using INSIGHT2, which has more general applications. Using expert systems forces on the user a new approach to parameter definition, and as an example an original method for the research of any anisotropy axes is developed which might well be useful in traditional programming. Two examples of application to a coal and a gold deposit are given.

Rheological measurements on pulps from South African gold mines by G. s. HANSFORD, Ph.D. (Pennsylvania), M.Sc. (Cape Town), C. D. LEVY, B.Sc. (Eng.), and J. W. DE KOCK, Ph.D. (Cantab.), B.Sc. (A.I.C.) (Visitors) A method is described for the determination of the rheological parameters of a fast-settling slurry with conventional viscometric measuring equipment. The effect of concentration, temperature, and pH on these parameters is investigated. The results agree with those obtained by previous workers using different viscometers, but this method allows a more detailed characterization of all the properties. From a literature survey, two semi-empirical equations were found that allow the effect of concentration, temperature, or pH on the rheological parameters to be correlated.

The structural design of a pavement relates to the ability of the road to carry the imposed loads without the need for excessive maintenance or rehabilitation. Current techniques for the structural design of haulage roads are empirical and based primarily on the previous experience of personnel assigned to pavement design, both in terms of the strength of the structure and the quality of the wearing course material. This has the potential for unwarranted expenditure on too thick a structure or, conversely, premature deformation leading to the need for excessive expenditure on maintenance. Furthermore, the effect of larger haulage vehicles on the structural performance of a pavement cannot be predicted. Thus, there is a need to develop a portable and practical method of structural design. This paper presents an overview of structural design methods for mine haulage roads and, through an analysis and quantification of the structural performance of existing pavements, recommends the mechanistic design procedure, together with a revised structural design and associated limiting design criteria. It is concluded that the application of the mechanistic method to a design project can reduce the costs of haulage roads construction and accrue additional benefit in terms of reduced operating and maintenance costs.

Some important aspects of the design of rock-cutting systems remain relatively unexplored. Two areas of practical significance in this context form the subject of this paper: cutting in jointed or fissured rock, and groove-deepening. A series of controlled laboratory experiments on the performance of disc cutters in jointed rock showed that the spatial and geometrical configuration of jointed rock masses needs to be taken into consideration in the design of mechanized rock excavating systems. One series of experiments showed that, under favourable geometric conditions, the energy required to cut in a jointed rock mass is at least half that required to cut otherwise intact rock. Groove-deepening-the progressive deepening of a groove by successive passes of a cutter-is a potential operational feature with most mechanized rock-excavating systems. Laboratory experiments revealed an important fundamental cycle of events associated with disc cutters when progressively deepening a groove in intact rock. Furthermore, in contrast to pick cutting, groove-deepening by discs is shown to be an efficient operation and one that should not necessarily be avoided. This can be directly attributed to increased interaction between the disc cutters as the result of an increase in magnitude of the lateral forces generated as a groove is deepened.

Kovohute Pribram is a plant recycling lead wastes, lead acid batteries in particular. Relevant new recycling technologies are being gradually developed. Outdated technology of smelting lead plates has been replaced by a new technology based on processing of entire batteries in a blast furnace according to the process developed by know-how of German Varta company. The classical Harris refining has been substituted by the oxygen refining. New technologies aimed at utilization of related wastes arising from refining lead bullion in Kovohute Pribram are being developed in house. At present, a new technology of utilization of spent battery acid for extracting zinc from various wastes has been developed. Zinc oxide dross from alkaline refining of lead bullion, during which residual zinc from the preceding vacuum de-zincing is removed as well as waste zinc galvanic sludges (a product of neutralizing precipitation of metals from industrial wastewaters with lime) were treated. In this study, the new developed technology yielding basic zinc carbonate - a valuable raw material for zinc electrowinning, is described together with the first experience of applying the developed method to processing zinc wastes on a pilot scale. Most of the equipment used in the past to regenerate alkali solutions originating from Harris refinery was utilized in the practical realization of this new technology.

The Bond standard grindability test provides a Work Index that is widely used to estimate the energy required for grinding, but the test cannot be applied to fine materials such as plant tailings and middlings. For such materials, a comparative grinding test must be used in which a reference material from an operating plant is ground in a laboratory mill to determine the 'equivalent' energy consumption per revolution of the laboratory mill. As the Bond grindability test mill and its operating conditions are specified, its equivalent energy consumption per revolution should be a constant, here designated as B. Once B has been determined, the mill can be used to estimate the grindability of fine materials without the need for reference materials. A value of B can be calculated from any Bond grindability test, and 245 tests that were conducted at Mintek were examined to determine its value. A wide range of values was found, but most of them were grouped around 198 x 10- 7 kWh/rev, which is taken as the best estimate of B that is available at present. Values of B that are not close to this figure are obtained from materials for which the Bond grindability test gives misleading or 'spurious' Work Indexes. These spurious Work Indexes lead to the apparent departure of B from its true value. Some limitations of the Bond grindability test arise from its use of a mill without litters and of screening, instead of classification, to close the circuit.

The production of iron and steel generates various types of waste materials containing oxides, carbon, and flux material. Usually, these materials are land-filled at the plant site or are hauled away for disposal. Some of these waste materials are hazardous, and they must therefore be recycled or disposed of properly. The influence of different waste materials in iron-ore sinter blends on the quality and operational parameters in sinter production is described. The recycling of waste materials such as dolochar, scrap fines, mill scale, electric-arc furnace slag, basic-oxygen-furnace mud via the sintering process can achieve a saving in the cost of the raw materials (for example, fuels and flux) and a reduction in pollution. A comparison of a typical sinter with a sinter produced through the utilization of waste materials shows a distinct correlation between certain types of waste material and some metallurgical properties and operational parameters. Dolochar (and arc-furnace slag) in a sinter blend acts as part of the fuel and flux that are normally added to a sinter mix. In general, dolochar improves the quality of the sinter and decreases the consumption of coke. Other waste materials adversely influence the quality of the sinter, but not necessarily the operational parameters such as the production rate. At Vanderbijlpark, approximately 15 kt of various waste materials per month are successfully recycled in the sinter plant. Investigations into the handling and recycling of other waste materials may indicate that even more waste materials can be utilized.

To have been invited to deliver this second CMMI lecture is an honour that I deeply appreciate. But, when I contrast my qualifications for delivering it, with those of Sir Alistair Framet, who delivered the inaugural lecturet in the series, or with those of other members of the Council, I feel rather an imposter. Far from having been a miner al my life, I have been associated with the mining industry on a part-time basis for a mere eight years. However, I encourage myself with two recollections. The first is the admission of the great Sherlock Holmes that he was often guided to the truth by the erroneous opinions expressed to him by Dr Watson. I may be able to perform a similar service for you. Secondly, I recall that, when I was a member of the Diplomatic Service, I was quite often asked to address representative gatherings of such professional people as the police, architects, dress designers, teachers, doctors, funeral directors, bird fanciers, and so on. Since it would have been pointless to pretend that I was expert in any of their businesses, I used to resort to the technique of announcing as my theme' A diplomat looks at the police' or whatever profession it was. They fortunately took it as a compliment that their profession was apparently one that diplomats spent a lot of time brooding over. They could also afford to laugh of any criticism that I might make because it could be ascribed to ignorance rather than informed malice. I hope that you will do the same.

For a number of years the steel tube and pipe industry has worked on resolving problems of product quality. These have largely been resolved and new products have been developed to take advantage of new developments. To fully coordinate market acceptance guidance on use of galvanized piping was also required. This was largely achieved locally in 2004 with the publication by the SABS of ARP 060 - Guidance on the use and application of hot dip galvanized steel piping for the transportation of potable water in South Africa. Use of this document is not easy however and a need to have a simple computer model to assist the specifier was identified. Working with a major tube and pipe manufacturer this is now being developed and this paper will provide the background to the model?s development and its intended use. There is still a need for a partner Code of Practice on the performance of galvanized piping in buried conditions and the need for this will be highlighted together with current available information.

This paper details a study conducted in Canada on the use of a drill with two different types of elastomer-covered handles in place of the standard steel handles. One type of handle was covered with a relatively stiff elastomer with a durometer of 70 (referred to as the plastic handle), and the other was covered with a more compliant elastomer with a durometer of 56 (refered to as the rubber handle). It was found that, compared with the steel handle, the overall acceleration at the interface between the plastic handle and the drill operator's hand was 2,5 times less, and that between the rubber handle and his hand was 3 times less. This reduction occurred predominantly in the frequency range above 500 Hz, and was greater with increasing frequency. However, an analysis based on the methodology of an international standard (which places greater importance on low-frequency vibration), indicated that the reduction in vibration levels was minimal. ~he driller himself felt that operation with the plastic and rubber handles was more comfortable, the rubber handle being preferred.

The Relix process is based on direct contact between an ion-exchange resin and undiluted pulp, thus avoiding prior solid-liquid separation. The resin particles float near the surface of the pulp, forming an inverted fluidized bed with the pulp flowing downwards. The basic idea was demonstrated on a full-scale pachuca tank at Stilfontein Gold Mine in 1970, followed by a small-scale demonstration run in a laboratory at the National Institute for Metallurgy. A pilot plant based on a throughput of 60 tons of ore per day was subsequently operated at West Driefontein Gold Mine for several periods over two years. Although the plant proved operable from a mechanical point of view, the metallurgical performance was not up to expectation. The basic cause of the poor metallurgical performace was shown to be backmixing of both the resin and the pulp between stages. The values obtained for resin losses were inconclusive. Further development of resin-in-pulp processes for the recovery of uranium should be focused on the performance of various techniques for the screening of resin from pulp.

Dr. K. Gebhard In his excellent and comprehensive survey on the future development of the Iron and Steel Industry in South Africa, Mr. Coetzee has also mentioned the direct reduction processes as a possible method of converting iron ore to iron. Mr. Coetzee has made it quite clear that at this stage one should not consider these processes as a 'magic formula' which herald a 'break through'. I agree entirely with this point of view. Once upon a time I held the opposite view, but in the meantime I have revised my views. To do so, I had 40 years at my disposal. In 1930 I had the privilege of being connected with the first commercial sponge iron plant in Germany1 - a plant which was capable of producing 40 tons of sponge iron a day. We were determined to prove that the blast furnace would become obsolete in the near future. We considered it as an unnecessary detour to convert iron ore first into an iron-carbon alloy, which contained further quite a number of undesirable elements, and to remove this carbon by an endothermic process. Direct iron-making seemed to be a logical short cut. Unfortunately, we were not able to establish this 'short cut,', but the life of our sponge iron plant was cut short. We had solved all technical but not the economic problems. Basically the positon is still the same today - mainly economic and to a lesser degree technological aspects determine the rate at which sponge iron plants are installed. More has been said and written than done about direct reduction plants. I think that there are two main reasons for this stagnation in the introduction of direct reduction processes. The first reason is that modern blast furnaces are just too good and too economic ever to be replaced by direct reduction processes on a large scale. This, of course, already limits the field of application for direct reduction plants. The second reason is that sponge iron production and utilisation is based on technical considerations, which increase not only the production cost of sponge iron but also the conversion cost to steel to such an extent that under special conditions only are direct reduction plants an economic proposition. On the one-hundredth anniversary of the founding of the South African School of Mines, this paper presents a historical review of the tertiary mining education carried out by the School of Mines in Kimberley and the subsequent institutions in Johannesburg. In addition to recording and evaluating a century of mining education, it describes the current activities of the Department of Mining Engineering at the University of the Witwatersrand, which is believed to be the natural successor to the School of Mines. The comparison of earlier and contemporary academic mining activities reflects a gradual transition from the educational philosophy and objectives of a school of mines to those of a modem university department. In the conclusions, some aspects of the educational effort expended during the past hundred years are briefly highlighted.

Discussion: L. T. Campbell Pitt: When Mr Garrett and I discussed the design and construction of plugs and bulk head doors to resist great water pressures in mines about ten years ago, we visualized an emeregeny when there would be no time for site preparation. We could not however, anticipate a problem of such magnitude and urgency as the one described in the paper under discussion. The paper very clearly describes the flooding and the measures taken to save the mine. The complete flooding would have been a national disaster. The account of the combat between man and water reads like the account of a military operation. It was an endeavour which achieved success because there was a master plan, tenacity and, in fact, heroism. The paper is of necessity a long one. In my contribution I will mention some historical facts and factors that I believe have relevance to the flooding and the saving of the mine. It is of great satisfaction to me to have been one of the two initiators of a new approach to underground plug design and construction. The investigation was taken over by a Chamber of Mines Committee which combined our early work with further research and the resulting data had a significant bearing on the West Drie emergency plug designs. The final plug length was correctly based on the requirements to obviate leakage. A plug to have structural strength only would have been very much shorter but so ineffective as to have become a waste of labour, material, and in consequence, wasted the limited time available to prevent flooding of the whole mine. The figure of 75 lb per sq in. sheer stress provided a very ample margin, in my opinion, but under the very difficult site conditions and the limitations of plug material suitable for the very unusual construction, justified such a figure. There must have been considerable temptation to reduce the safety margin due to the urgency to complete and commission the plugs, but it is much to the credit of the directors of this operation that nothing less than a safe design was permitted. In about 1945 Blyvooruitzicht Gold Mining Company, which was then mining in to the West Driefontein area to assist in early development, decided to protect themselves from a possible inrush of water from the latter mine. A bulk head door was accordingly designed and installed on 2 level between 1945 and 1948 at 4,218 ft below surface. Since West Driefontein paid for it, Gold Fields consulting mechanical engineers collaborated with their colleagues of Rand Mines who completed their design after a few modifications were agreed. This door was never used to prevent an inrush into Blyvooruitzicht but the exercise was very useful to Gold Fields when the high pressure doors initially installed on 10 and 12 levels between Nos. 2 and 3 shafts to enable isolation of one section of the mine from another were designed. At that time the capacity of West Driefontein to cope with an inrush of water was comparatively small because the storage in stoped areas and the installed pump capacity were much less than in later years. These doors together with others of the same design were later moved to the lower levels served by sub vertical shafts. In addition, doors to prevent flood water entering the pump chambers on 18 level were installed at each end of that level, and designed for a head of 360 feet so that water would have to reach 16 level before the pumps were flooded. All these doors were called upon to hold water and it is reported that only a small plug in one of the doors and a 4 in. dia flanged pipe joint failed. The lesson is that in these cases the smallest details warrant as much attention as the major ones. That these were the only equipment failures when so much depended on equipment, is very much to the credit of design engineers, both of the Gold Fields head office and companies who supplied both mechanical and electrical equipment. Until I had read the paper I wondered why the policy of isolation by bulk head doors was not continued as the development moved eastward towards the Bank Compartment and particularly when it pierced the Bank dyke. The reasons have been given in the paper. It was unreasonable to expect provisions to be made to counter the remote contingency that the large installed pumping capacity and mine capacity to store water would be exceeded during a peak inrush. When pumps were being considered for West Driefontein, it was decided that the Gold Fields standard underground main pumps at that time of 1 million gallons per 24 hours would be too small. Three alternatives were considered. 1. Very large units that would require underground sub assembly and dismantling of both pump and motor. 2. The largest pump and motor that could be conveyed as a complete pump or motor from surface to the pump chamber. 3. Pumps of higher speed to reduce dimensions and weight. It was decided to adopt alternate 2 because of avoidance of transporting pumps in parts and assembling underground. Alternative 3 was not favoured because high speeds would have introduced problems of more exact rotor balancing. I believe the decision was correct and in the crisis enabled comparative easy transport of pumps and motors to surface for overhaul and, if required, transfer to other pump stations. The standard pump thus became a 10 stage 1,500 rpm pump with a capacity of approximately 2 million gallons per 24 hours against a static head that varied

Prof D. D. Howat (Member): I am a man with a grievance this afternoon. The other authors of the paper entered into a conspiracy to ensure that I presented the paper, and finally even had the audacity to say that this was the least that could be expected from me as I had done so little of the other work. Looking at the distinguished audience here that includes some figures who have forgotten more about cement that some of us have ever learned, I realise how right the other authors were. I feel very much cast in the role of the fool who was pushed in where angels fear to tread. I hesitate to say, Sir, that I would not use the word angels in any definition of the authors of this paper. In presenting the paper, may I try to put forward a few simple points about cement that are probably as little known to the majority of the audience as they were to me-at least until very recently. Concrete, made by mixing Portland cement, sand, crushed rock and water is the most widely used constructional material in the world. Generally the production of actual Portland Cement is about two-thirds that of steel and by the time this is formed into concrete the total is about five times the world tonnage of steel produced. A very rough approximation suggests that world consumption of concrete is about one ton per person per annum. Apart from fresh water mankind consumes no other material in such quantities. What mankind originally required was a mortar to be used for joining blocks of stone or bricks. Such mortar was originally made from limestone burned in a kiln and then mixed with water. Production of mortar of this type began over 5,000 years ago. Some samples from pyramids in Egypt have shown this mortar to be in good condition although over 4,500 years old. The progress of technological development was very slow until 1824 when an English bricklayer, Joseph Aspidin, patented a new mortar material which he made by burning limestone and clay together in his kitchen stove. Aspdin called his product 'Portland Cement' because, in colour, it resembled a well-known building stone quarried in the Isle of Portland on the south coast of England. Aspid's same types of raw materials are used today in modern cement production and the product is still referred to as Portland cement. A lime-containing material such as chalk or shell and a clay-type material such as shale, slate or clay itself, are mixed in the required proportions, ground and fed to a kiln where the minimum burning temperature is about 1,500°C. The raw materials react to form hard chunks of a material known as 'clinker'. About 5 per cent of gypsum is added to the clinker and the mixture is then ground to a very fine powder, the function of the gypsum being to control the rate of setting of the concrete. The key oxides in cement production are lime, silica, alumina and iron oxide. The possible reactions occurring during and the products of the burning process are shown in Table I.

Hillendale Mine is operated by Exxaro KZN Sands, and is situated on the north coast of KwaZulu-Natal in South Africa near the towns of Empangeni and Richards Bay, some 200 km north of Durban. During the mining operation the heavy minerals rutile, ilmenite, zircon and leucoxene are extracted for further beneficiation at a processing complex near the town of Empangeni. The deposit contains approximately 25% slimes (defined as the sub-45 micron fraction), and is mined using hydraulic monitoring. Run of mine is gravity fed down launders to pump stations, which deliver the material to a primary wet plant. Slimes is separated from the run of mine prior to the heavy minerals being separated from the sand. Sand tails containing approximately 2-5% slimes is pumped to the mining void. The slimes is thickened to a density of approximately 1.2, and most of the resultant material is pumped to a sub-aerial deposition site (residue dam). The area is characterized by an annual rainfall of approximately 1300 mm, which is relatively high by South African standards. From an agricultural perspective the soils are deep and well weathered. Dryland agriculture has been practised on an extensive scale in the area for the past 70 years. Sugar cane in particular is cultivated on and around the mine area. In terms of environmental approvals, the post-mining land use and objectives are defined as economically viable and sustainable sugar cane cultivation in the mined areas. During mining the soil profile is destroyed. In this paper the establishment of a reconstituted soil profile is discussed, with specific reference to the methodology that is being followed to achieve the homogeneous blending of sand and slimes. Defining the rehabilitation strategy and soil specification Strategically Exxaro KZN Sands divided rehabilitation into four aspects, comprising physical rehabilitation (restoration of soil structure), vegetative rehabilitation (restoration of vegetative cover), ecological rehabilitation (restoration of sustainable ecological communities), and sustainability (sustainable man/environment interface) (Hattingh and Viljoen, 2006). It is believed that the key to successful rehabilitation lies in achieving a substrate (soil) suitable for the establishment of the target vegetation. During the development of the rehabilitation strategy the key factor in the establishment of a suitable soil profile was shown to be the soil water retention of this material. Since dryland agriculture is practised, this aspect becomes critically important in ensuring that the post-mining land use is sustainable (Hattingh et al., in prep.). From a financial perspective, a closure certificate being issued implies that the state takes over financial liability for the rehabilitated land. This has significant implications for the state-the default position will be that all possible latent and residual impacts must be identified and known prior to a closure certificate being issued. From the mine's perspective this precautionary approach by the state implies that post-operational costs cannot be quantified exactly, and our approach is therefore to mitigate the risk of a long post-closure care and maintenance phase by means of addressing all potential latent defects during the operational rehabilitation phase. The financial viability of the soil reconstitution process itself is therefore not measured against other rehabilitation methods, but against the risk of not achieving closure. During a series of technical workshops comprising experts in the various disciplines in the rehabilitation of the soil profile were identified. These aspects include the re-establishment of a functional soil profile, soil physical characteristics, soil chemistry, soil biota, salinization potential, erodibility and soil weathering. The natural soils in the Hillendale area have been classified in terms of the South African soil classification system (MacVicar and co-workers, 1991) and consist of Hutton (orthic topsoils on red apedal subsoils) and Clovelly (orthic top soils on yellow apedal subsoils) soil forms. The topsoils consistently comprise medium to fine grained sand overlying heavier textured sandy clay loam to clayey subsoils. The topsoil structure consists of a single grain structure, whereas subsoils are apedal. These soils are typically deeply weathered and do not show secondary structures. During the mining process a layer of topsoil (300 mm) is stripped off, and the balance of the material down to the footwall is processed. Sand with 2-5% slimes (defined as the sub-45 micron fraction) is returned as backfill in order to re-establish the dune to approximate the previous landform. From an agricultural perspective this material is not suitable for the dryland cultivation of sugar cane. A capping of more suitable material therefore has to be provided. The most significant difference between the premining soil form and the backfill material is the percentage slimes, consequently a mixture of the sand and slimes is required as a capping over the backfilled sand. The required thickness of the cap is a function of specifically plant growth requirements, erodibility, weathering and runoff (Hattingh, et al.; in prep.). The percentage slimes required in the cap is a function of mainly soil water requirements (Hattingh and Viljoen, 2006). The conservative indications to date show that the reconstituted soil profile should consist of a homogeneously blended mixture of 70%-80% sand and 30%-20% slimes up to a maximum of 2 metres thick.
