In High Pressure Grinding Rolls (HPGR), the material grinding takes place between the fixed and floating rollers. In this regard, the rollers start to wear over a period of time, which is impacted by for e.g.: ore characteristics, operating pressure, feed material size and non-uniform feed presentation across the roller width. HPGR operational experiences have shown that the rollers do not wear at the same rate. This differential wear rate over time leads to differences in the tangential speeds of the rollers, causing an uneven gap between the fixed and floating rollers in relation to the material. This unwanted but extremely common situation results in a less effective grinding process due to the fact that the slip between rollers is not optimal. As the rollers wear profile increases, the roller with smaller diameter starts to wear further, deteriorating the comminution efficiency up to a point where operators have to stop the HPGR to replace the rollers. Since the wear rate of the rollers is not equal, the replacement of the same cannot be properly planned so that their life-time are fully utilized. In this paper, a dynamic load share control with the use of ABB’s variable speed drive system is proposed, which provides the possibility to the HPGR operator to impact the roller wear in such a way that it equalizes the wear rate to a certain extent and extends the roller life time. Called RollXtend™, this solution includes a load share factor which can be parameterized based on the wear measurement performed manually during maintenance procedure. Additionally, this paper describes an automated load sharing concept based on a non-invasive wear measurement method. The partial results of the technology trial in a copper/gold mine are presented, which aimed at detecting stud damage and estimating the real rollers profile throughout their life time. The final objective of the pilot project was reduce the amount of planned and unplanned downtimes of the HPGR by increasing the rollers life time and avoiding catastrophic stud damages.

29% of the total ore mined in the Russian Federation for copper production is finely disseminated copper-zinc-pyrite ores of the Ural Region. Physical and chemical characteristics of pyrite copper-zinc ores make for difficulties in obtaining high indices during processing. At present, the authors have elaborated the technology to improve the quality of copper concentrates up to 20.0% for the ones obtained during pyrite copper-zinc ore processing (based on the example of the ore mining and processing enterprise ?Uchalinsky GOK?, Russian Federation). There are examples of use of fair-sized pneumo-mechanical flotation machines by modernization of processing plants. Within stamp-charged coke making a large volume of coal is compacted to one single coal cake before entering the coke oven chamber. This is done by means of several falling stampers in a stamping machine having a mold nearly of the oven?s dimensions. Producing a high quality coke also from inferior coals requires a cake density of approximately 80% of the coal density. Besides that the industrial stamp-charging process demands a minimum mechanical strength of the coal cake to move it from the stamping mold into the oven chamber without failure. Densification and the build-up of cake strength were investigated earlier in stamping tests using a micro-stamping device. The quantities derived from these tests (as e.g. cake density or porosity) represent average values for the entire cake. Statements describing the local compaction state at different heights are difficult to achieve without destructing the cake. In order to gain better insight into the densification process and the inner structure of the coal cake a computational model based on the discrete element method (DEM) has been set up using 2 and also 3-dimensional simulation software. The stamper?s position and velocity as well as the force acting on the stamper were monitored and the model?s response was compared against measurement data from laboratory stamping tests. It was possible to reproduce the force and displacement pattern of the stamper in response to the viscoelastic properties of the cake using standard DEM bonding and contact models. Furthermore, the rearrangement of particles in response to the compaction by the stamper was tracked by calculating their displacement at the point the stamper hit the coal surface. The latter can also be used as indicators of particle deformation or breakage. By defining control points at different heights the particle displacement, stress and strain rates, porosity could be studied at different heights. Most minerals, their ores, and gangue require sorting in order to maximize the recovery of the primary product during concentration. Gravity separation though old, is not obsolete and is continually playing an important role in mineral processing and many other industries, especially where plant energy efficiency is of concern. Screen designs e.g. material of construction, deck angle of inclination, the feed throughput, and physical as well as chemical properties of the particles, are critical factors to consider when using gravity for solid separation. Solids loading and screen geometry are significant, and easily manipulated operational parameters that affect both the screening rate and efficiency to a large extent. In this paper we applied nonlinear least squares optimization technique, and response surface methodology first, to assess the significance of the two factors, and secondly to select the best mathematical models that optimize both capacity and efficiency of the screening process. Initial experiments and confirmation tests were conducted on a prototype screen of 846.51cm2 effective area, (2100 cm2 total area). For glass beads of sizes 0.75-3mm, with feed loads of 10g up to 160g, and inclination angles from 5-20o, a maximum efficiency of 66.7%, and a screening rate of 22g/s was achieved with a screen loading of 86.5g, and an inclination angle of 12.43o. These results were then subjected to nonlinear least squares optimization, in which afterwards an optimum theoretical efficiency of 72% and screening rate of 31.2g/s were achieved at a loading of up to 104g. There was excellent performance at angles 12.5=?=17.5, but poor at the angles outside this range. The screening efficiency did not seem to respond significantly to changes in screen loading. Confirmation tests conducted at selected optimum parameters achieved an efficiency of 72.1% (at 17.5o with 88g load), and a rate of 27g/s at 16.5o with 104g.

"Nickel production by precipitation using hydrogen reduction generates an ammonium sulphate solution containing approximately 2g/L of nickel, and 1g/L of cobalt as an impurity of the process. Sulphide precipitation is an effective method for heavy metal removal, especially when compared to hydroxide processes: metals can be removed from solution at relatively low pH levels, small quantities of sludge are formed, and due to the high reactivity of sulphides the reactor retention time is reduced. However, the low solubility of sulphide species can lead to spontaneous nucleation of fines (due to higher supersaturation levels which are difficult to separate from solution, leading to reduced process efficiency. Using a fluidised bed reactor, fines formation can be minimised as the pellets provide a large surface area and promote heterogeneous nucleation.A synthetic nickel-cobalt ammonium sulphate solution was reacted with two forms of sulphide reagent: (a) a liquid sulphide solution and (b) gaseous hydrogen sulphide. A range of factors (including pH, reagent concentrations, metal to sulphide molar ratio, flow rates and recirculation rates) influencing the efficiency of the precipitation reaction have been studied. The efficiency of the precipitation reaction was measured using both metal recovery and fines formation as indicators.Figure 1 shows the effect of decreasing the metal:sulphide ratio (at constant SS = 2.725e+17), on the metal removal for liquid sulphide. By decreasing the metal:sulphide ratio, up to 99% removal of both nickel and cobalt could be achieved.These results also indicate that the precipitates that formed were polysulphides, since no sulphide was present in solution after the experiment. This would also indicate that a lower metal:sulphide ratio would be more favourable. However, decreasing this ratio (at constant metal concentrations) would lead to an increase in the fines concentration, because of increased supersaturation levels induced by the higher sulphide concentrations. To decrease the supersaturation, dilute solutions of either reagent would be employed."

Lab-scale flotation of copper and cobalt oxidized ore from the Luiswishi deposit in the Katanga province (DRC) has been done focusing on the influence of the degree of process water recycling on metals recovery. Results have shown that at 20 % recycling rate, the recovery of copper and cobalt in the cleaner stage have been respectively reduced to 23 % and 45 % in comparison to 53 % Cu and 63 % Co if process water has not been recycled. At 10 % recycling rate however, the system could still tolerate the effect from recycling, since Cu and Co recovery has remained respectively at acceptable levels of 52 % and 60 %. In order to explain the reasons for the observed worsening of flotation results if process water was recycled at rate higher than 20 %, electrochemical investigation of the pulp has been performed. It has been established that the chemical compounds formed in the pulp when process water was recycled, do influence the sulphidization of malachite and heterogenite and impact further collector adsorption. To confirm these assumptions, the effect from thiosulphate ions presence during the sulphidization of high purity malachite has been studied. It has been found, that thiosulphate ions depending on their concentration in water induce variations in pulp properties such as DO content, pH, Es and contribute to formation of undesirable chemical compounds on mineral surface as identified by DRIFT spectroscopy.

"Tin sulfide ores and aged man-made products obtained after their processing are distinguished by a complex material composition and uneven impregnation of sulfide minerals (chalcopyrite, galena, arsenopyrite, etc.) and tin ore (cassiterite). Enrichment of such ores is performed through sophisticated multistage schemes using not only gravitational methods, but also gravity flotation, flotation, magnetic separation techniques. Tin ores also contain rare and precious metals (indium, scandium, silver), characterized by fine dispersity and microscale to nanoscale fineness of mineral formations. During flotation concentration these metals are extracted along with the main ore minerals into concentrates (tin, copper, tungsten, etc.), however, up to 10-20 % of them are lost with final tailings. The aim of the work is an experimental study of the modification of the surface of sulfide minerals and cassiterite by stable metal-collector complexes to increase extraction of fine tin, silver, copper and other metals from complex tin ores. Triamide cyanuric acid (TCA) was studied as a thin silver flotation modifier. Thermophilic polymer with a functional group of phenylphosphine TMPPh was used as a selective flocculant. For experimental studies of the physical and chemical effects of collecting agents on the surface of minerals the following analytical techniques were used - the analytical scanning electron emission ASEM (LEO 1420VP INCA OXFORD ENERGY 350) and laser (KEYENCE VK-9700) microscopy, measurements of electrode potentials of mineral anthills by potentiometric titration, monomineral and pulp flotation. New data on formation of the adsorbed layer of DBDTC on the surface of chalcopyrite, galena and arsenopyrite were obtained, and the dimensions of the reagent films and the strength of their adsorption. The indiscriminateness of cassiterite to DBDTC ensures its selective separation into a chamber product during the flotation of sulfides. It is shown, that modification of the sulfide surface by stable complexes Me-DBDTC and Ag-TCA-TMPPh will increase the recovery of non-ferrous metals and silver into a collective sulfide concentrate and will provide a high-quality tin concentrate for flotation of tin sulfide ores.The studies were perfomed with the aid of the Russian Science Foundation (Project No. 17-17-01292).INTRODUCTIONTin sulfide ores and aged man-made products obtained after their processing are distinguished by a complex material composition and uneven impregnation of sulfide minerals (chalcopyrite, galena, arsenopyrite, etc.) and tin ore (cassiterite). "In this work, an alternative approach to evaluate the flotation performance along a flotation rougher row is presented. The collection zone as well as the froth zone performances were separately evaluated. For this purpose, sampling for metallurgical balances along with sampling of top-of-froth (TOF) grades in each cell of a flotation row were employed. The modelling of the rougher circuit consisted of using TOF grades for evaluating the collection zone recovery, because they are a good representation of the bubble loading, which identifies the true flotation process, as shown in previous studies for shallow froths. In addition, the feed characterization, size-by-liberation, allowed the identification of the mineral distribution and its evolution along the circuit. The latter result was obtained by fitting the recovery profiles as well as the TOF grades down the flotation bank. The flotation rates and the maximum recoveries in terms of size-by-liberation (size classes: -45 µm, +45-150 µm, +150 µm, and liberation classes: -20%, +20%-80%, +80%) were then estimated. The results were in good agreement with those reported in literature by other authors and showed the new approach allows flotation kinetics to be characterized in industrial circuits.INTRODUCTIONMineral recovery in industrial flotation circuits is a function of the mineral characteristics, such as particle size distribution and liberation (Trahar, 1981, Jameson, 2012), and operating conditions such as air flowrate, pulp flowrate, solids percent and reagent conditioning (Jameson 1977; Klimpel, 1980; Mehrotra and Kapur, 1974). The cell type and size (self-aerated or forced air) and the circuit arrangement (single cells or banks of cells in series) are also relevant factors. Sampling of circuits (e.g. rougher, cleaner or scavenger) are commonly carried out using standard automatic samplers for metallurgical balance assessment. However, the flotation plants are generally not provided with proper accesses for local streams, which hinders the recovery estimations and the flotation rate characterization."

Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The Indian steel industry is growing at a rapid pace and expected to be the 2nd largest steel producer in the world after China. To cope up with this growth and to sustain it, the industry needs to focus on effective utilization of domestic metallurgical coals. While the importance of indigenous coal has increased, its supply from the domestic sources is declining. This is primarily due to high ash content in Indian coals leading to its difficulty in washing to a low level competitive to imported coals. Non-availability of a suitable beneficiation technology to bring down the ash to such a low level is the other reason. Effective utilization of current technologies has enabled Tata Steel to bring down the ash to 13-16% from its captive collieries. However, further lowering the ash using the conventional beneficiation technologies is difficult and unsustainable. New technologies should be developed for bringing down the ash further. A thrust area research program has been undertaken at Tata Steel for producing clean coal with 8% ash maintaining the yield currently achieved in its washeries. The technologies attempted are based on chemical beneficiation of coal. In leaching process, suitable chemicals are used for extracting ash minerals from the coal. As an alternative process, the combustible part of the coal is being extracted using a suitable organic solvent through an organo-refining process. Both the processes have been successfully developed in the laboratory and are being demonstrated in pilot scales. Various beneficiation processes practiced at Tata Steel including the efforts made for developing new processes for achieving clean coal with 8% ash have been discussed in this paper. The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. This presentation identifies how mineral (coal included) processing profession should look at the challenges (threats) being faced by mineral industry. Presently, the focus is more on supply and demand on minerals. In addition, the R&D activities in the chain of mine-to-metal are paying more attention (if not only on) the processes being adopted, development of new equipments and modeling and simulation. But the profession is grossly ignoring aspects such as impact of the processes on other resources, of the ways we extract, use and dispose them socio-economically and efficiently. A business model which may encompass all these dimensions are essential for the sustainable development of mineral industry and a possible approach in this direction is presented. To start with, for the sustainable growth and existence, the profession must be aware of the prospective impacts of their activities on critical factors such as ? political (changing government policies), geographical (environment, land, water and habitat), which have major bearing on the survival and growth of the industry. Mineral Processing professionals have to join hands with mining engineers to answer some relevant questions related to the impact of mineral industry on society. Mining can become economically viable only if mineral processing engineers come out with innovative solutions to reduce capital and operating costs. The solutions have to be adoptable and practically feasible so that industry looks at us for directions. In fact, we have to move towards beneficiation of nano particles striving towards zero waste. Some of the gaps in the knowledge of procedures being followed in the design and operation of processing plants are highlighted. Enhancing the knowledge base for solving unexplored possibilities, solutions to evolve sustainable development measures which demands innovation both at academic and practicing levels is the need of the future. Well-structured academic programmes are to be formulated so that the graduates of these programmes can make an effort to look at processes/concepts with a new insight and approach; the profession should excite the young brains with challenges. R&D funding agencies have to have a long-term perspective on mineral processing so that closer interactions between academic institutes, industry and R&D organizations are sustainable and that innovations are at least a few years ahead of needs of future challenges. Some of the Indian origin iron ore deposits located in Bellary, Karnataka province are having peculiar characteristics of Iron ore deposits (Hematite) having Iron above 64% and 30-40% lump (-30+6mm) recovery which are not suitable to use in blast furnace due to not meeting the specification of Tumbler Index and Abrasion Index. In general for high grade Iron ores, process flow sheet involves crushing and screening (dry/wet). In the contest of high grade Iron ores located at Bellary sector of Karnataka state in India, lump generated from this process could not attain the required physical properties (Tumbler Index, Abrasion Index) and metallurgical properties , even though the grade of the lump ore is above 64% Fe. Washing techniques like Drum scrubber and Log washer play major role in improving the metallurgical properties of Iron ore lumps by removing the light and hard layers of clay, silica coated over the lumps. In this study the effects were compared of drum scrubbing and log washing on iron ore lumps. It is found that by incorporating simple washing technique i.e. drum scrubbing or log washing, Tumbler Index of Iron ore Lumps could be increased from 74% to 78% which is acceptable for use in Blast furnace. From the Drum scrubber and Log washer tests, it is clear that Log washers have an edge over Drum scrubber in removing hard coated clay on surface of Lumps. This simple washing technique facilitate us to utilize the lumps directly in blast furnace and eliminate the unnecessary crushing and grinding of the ore so as to meet the specifications of Sinter fines and pellet feed.

"The aim of this work is to seek the inhibitors of the meteoric and bacterial dissolution of sulphides and gangue minerals to stop the undesirable chemical reactions during conservation of the flotation wastes. The approach of passivation of surfaces by chemical treatment of the solid phase is applied for this objective.The samples taken from different depths of an old French waste dump revealed the capacity of the flotation tailings to produce acid waters (pH 1.8-2.4) and to release heavy metals. Mineralogical studies show not only the product of sulphide oxidation, i.e. sulphates, but also the complex transformations of aluminosilicates in acidic liquid phase. The detection by XRD of aluminium hydroxides (gibbsite, boehmite) allows supposing the recrystallisation phenomena during tailings conservation.Comparative tests of the passivation of the surface of sulphide minerals and waste of flotation with using of conventional reagents (CaO, NaOH, phosphates) and original reagents for this purpose (alkyl dithiocarbamates) allow to identify the optimal treatment conditions and the efficient chemicals.Leach tests were carried out in percolation columns during 68 weeks. The normalised leaching tests according to French legislation were run to confirm the selected treatment conditions. The results obtained show that a single treatment with carbamate inhibits the oxidation of the pyrite and the other sulphides, and totally prevents the formation of acid waters (the stabilised pH was 5.3-5.8). Treatment of in situ drainage water allows to obtaining a total precipitation of heavy metals: the residual concentrations of Fe, Cu and Zn are lower than 0,1 mg/l.The passivation of sulphides is the result of the formation with carbamate (studied by IR spectroscopy and XPS) of organometallic compounds, which are stable in acid medium. The presence of thiuramdisulphide (product of alkylcarbamate oxidation) at the mineral surface stabilises the mixed adsorption layer and leads to a considerable reduction in the hydratation rate of surface by avoiding the corrosion of the pyrite. No aluminium was detected in leach solution with this treatment."

The innovative point of this new technology can be described that under normal pressure and 70°C, using a new combined activating and oxidizing agent, the minerals bearing arsenic and organic carbon are oxidized effectively. This technology can be applied in commercial scale. The high carbon and arsenic bearing gold ore is taken from Gansu, where hundreds of tons gold deposit. The ore has 0.51% of arsenic and 1.75% of carbon (1.07% of organic carbon). The gold occurs mainly in native with particle size 0.02~0.6 mm and a few are enwrapped by pyrite and arsenopyrite. The traditional cyanide leaching process gains a very low gold leaching rate with only 5%. Through systemic experimental study, the technological flowsheet of flotation process for concentrating gold, then pre-treating the gold concentrate followed by cyanide leaching the gold concentrate are used. With 4.92 g/t gold of head sample, the gold concentrate with 46.52g/t gold grade and 96.53% gold recovery is gained by flotation process. Followed by pre-treatment for 6 hours, the gold concentrate is leached with cyanide after filtration and washing. The total gold leaching rate is up to 95.44%.
