"Selbaie is located northwest of Joutel, in what is known as the fourth east-west volcanic sediment group in northwestern Quebec. The main metals produced are copper and zinc, with important contents of both silver and gold. Production comes from an open pit mine on the A-I zone and from two underground mines on the B zone and the A-2 zone. Each mine gave rise to important capital investment programs for construction and mine development, all of which were managed and staffed with company-hired, non-union personnel. Production from all sources now exceeds 7000 tonnes per day, with a workforce of540 regular employees. Of particular interest technically is the high recovery of B zone reserves underneath 40 m of overburden cover, the low-cost capital development of the A-2 zone, the computerized control of open pit mining, and the successful copper-zinc separation of the A-1 zone ore. Due to the low grades of the mineral deposits, efficiency in all aspects of the production process, is essential to the success of the operation.LocationThe Selbaie Mine is located 82 km northwest of the locality of Joutel in northwestern Quebec (Fig. 1). Access to the mine is by an all-weather road, 32 km of which is paved. A second road access to the site is via La Sarre, 134km to the southwest. "As part of the Namew Lake project a mill was constructed to treat 1900 tpd of ore grading approximately 0.90% CU and 2.45% Ni to produce copper and nickel concentrates.Nickel occurs mainly as pentlandite and violarite while copper occurs as chalcopyrite. Two main ore types are present1 lower grade disseminated sulphides in a talcose ultramafic gangue and a higher grade solid sulfide with a granitic breccia matrix.Primary crushed ore from underground is treated on surface in a conventional closed circuit crushing plant using 2-stage cone crushing. Crushed ore is conveyed to storage and then fed at a controlled rate to a grinding circuit employing a rod and ball mill with hydrocyclone classification. Rougher flotation separates and cleans nickel and copper sulfides from waste materials followed by a high lime separation circuit to separate the minerals into final concentrates. Dewatering is achieved through use of high capacity thickeners and pressure filters prior to delivery to a loadout area. The crushing and milling control is highly automated.Plant design was based on metallurgical samples obtained from drill cores. After the first year of operations, plant results compared favourably with design projections.INTRODUCTIONThe Namew Lake Project is a joint venture partnership between Outokumpu Mines Ltd. (Canada) and Hudson Bay Mining and Smelting Company Ltd. (60%). The project included construction of a mine and milling complex to treat approximately 500,000 tonnes per year of copper-nickel ore grading o.91% and 2.44% Ni. Known reserves are estimated at 2. 65 million tonnes. The deposit is located approximately 65 km south of Flin Flon (120 km by road) and about 5 km east of the Manitoba-Saskatchewan border. The decision to construct a concentrating facility was made June 15, 1987 and construction started a week later. The facility, designed for 1900 tonne per day throughput, was ready for commissioning in September 1988. Outokumpu Engineering of Finland was chosen to prepare metallurgical flowsheets, select and develop plant layouts, and provide construction management. Kilborn (Toronto) contributed detailed engineering for civil, structural, mechanical and electrical components and outokumpu Equipment of Canada, the design, the supply, and commissioning of the instrumentation package. Hudson Bay undertook the initial metallurgical test work and preliminary design work."

"This paper analyzes the present state of the different processes competing to keep their market shares within the future iron and steel business sector.The continuous transformations in the steel making process are also studied here. These transformations have happened especially during the two last decades obviously favouring steel price, properties, quality and environmental compatibility in the new millennium. IntroductionIn the early 1980s, world steel production reached a historic figure; specifically in 1982, the amount was 645 Mt (Verdeja et al., 1993). This might have been one of the reasons why the United States, Japan and the European Community drew up a declaration of principles after which the leading industries and sectors in the following century’s development would be: advanced materials, also known by the very diffuse term of new materials; information technologies; and biotechnology (Eager, 1998).On the threshold of the 21st century, it can be inferred that information technologies (computers and telecommunications) have progressed spectacularly. Nevertheless, there have been downsides too; technology develops so quickly that after a few months the products are obsolete. Environmental problems may also appear in a few years due to storing so many useless devices. At the same time, the achievements of biotechnology did not meet the optimistic forecasts made in the early 1980s.On the other hand, it is also curious that some solutions for the environmental problems generated by star technologies of the new millennium, such as computers and biotechnology, are closely linked to the iron and steel industry. For example, blast furnaces in Germany and Japan are prepared for burning residua by introducing polymer materials from computers and other electronic prepared devices through their tuyeres, while cement tube furnaces can destroy any organic residua from different origins."

"Minera Penmont’s La Herradura is a joint venture between Industrias Peñoles, S.A. de C.V. and Newmont Mining Corporation. The mine is located in the northern Mexican state of Sonora. La Herradura consists of an open pit mine with a two-stage crushing plant and heap leaching facility. Gold is recovered from the pregnant solution using the Merrill-Crowe process; production began in July 1998. La Herradura produces about 130 000 oz gold per year and its treatment capacity is approximately 22 000 t/d. Ore mineralization occurs in a shear zone with quartz and native gold. Gold distribution is quite heterogeneous due to coarse visible gold, which in some cases ranges from 100 to 600 microns.Sampling and assaying protocols were established during exploration and prior to start-up of operations, based on nomographs developed from early heterogeneity tests. However, as the coarse gold problem became noticeable, it was necessary to develop new sampling protocols to have an acceptable relative standard deviation to control the fundamental error within ± 15%.An experimental program was developed and conducted on a selected ore block consisting of 195 blastholes; regular ore grade control procedures were applied to both sets of data to evaluate the difference in results between the protocol established prior to start-up of operations (existing) and the new protocol (leaching). In the existing protocol, sub-sampling is done through riffle splitters, and coning and quartering. Fire assaying was used to estimate the gold content on a 50 g sample. In the leaching protocol, a 12 000 g sample of bottle-rolled cyanide was leached, and the leach residue was assayed on a 50 g sample using fire assaying, and a weighted average total gold content was calculated. Currently, a new alternative method is being evaluated, where sub-sampling is done using rotary splitters, and fire assay on a 50 g sample; in this rotary sampling protocol and for comparison purposes, gold assays were also repeated using the leaching protocol.Test results were compared in three groups: < 0.3 g/t (below cut-off), 0.3 to 0.8 g/t, and >0.8 g/t. Overall, results show that the protocol established prior to start-up of operations underestimates the gold assays. Detailed technical results, alternative options, and their implications are discussed in the paper."

In the authors? experience inappropriate water management in hydraulic fill masses has been the root cause of most barricade failures. Inappropriate water management can lead to high water pressures, reduced effective stresses and increased barricade stresses (Kuganathan 2002). In addition the high hydraulic conductivity and non-plastic nature of most hydraulic fills makes susceptibility to piping failure (Cowling et al. 1987) a high possibility in many hydraulic backfills where a static water head is available. In order to avert both of these failure mechanisms it is essential to control the elevation of the phreatic surface within the fill mass. This is usually achieved through campaigned filling and resting periods. The duration of filling and resting periods are often estimated using some form of stope drainage simulator. Due to the random nature of many characteristics that influence the fill mass hydraulic conductivity, simulation of hydraulic fill drainage can be difficult. The high consequences of inaccurate phreatic surface estimates combined with the high variability in drainage properties often results in operators taking a conservative approach to this modelling. This conservative approach can lead to significant delays in the filling cycle which can have a major impact on the productivity of many hydraulic fill operations and can often results in an unnecessary movement towards capital intensive paste fill systems. This paper presents a water management technique which combines a simplified drainage model with in-situ monitoring to provide a rational approach to water management. With an accurate drainage model filling operations can be carried out at optimum efficiency without compromising safety. The implementation of this strategy has lead to a significant increase in filling rates at a number of Australian filling operations. A brief case study from one of these sites has been presented.

"The important task of metallurgical accounting that used to be done manually is being more and more automated. Currently available solutions can generate accounting reports without human intervention or almost. However, the practical conditions for fully delivering the promised benefits of those solutions are sometimes overlooked either by end-users or by integrators. The mere fact of filling reports with values satisfying several constraints such as mass conservation constraints does not, by itself, ensure a high quality metallurgical balance. Since managers make decisions based on these reports, it is logical that the metallurgical balance performance be monitored and retrofits be made if necessary. Such retrofits may involve modifications to the measurement strategy or the reduction of the spatial resolution of the material balance model. This requires an estimability and redundancy analysis (ERA) tool to assess the feasibility of the modified model. Since determining by hand the estimability and redundancy of a set of non measured and measured variables is not trivial, even for a medium-sized mineral processing plant, a dedicated ERA tool brings valuable assistance to the metallurgist in charge. The present paper aims first at explaining how a state of the art metallurgical balance is a key enabler for the adoption of a smart process plants paradigm (SPPP) in mineral processing. Then, the fundamentals behind the building of an ERA algorithm are introduced and illustrated by two examples. Finally, the role of an ERA tool in achieving state of the art metallurgical accounting and how it contributes to delivering additional value are discussed.INTRODUCTIONThe Smart Process Plants Paradigm (SPPP)Mineral processors have seen an increase lately in external pressures toward operating performance improvements. Indeed, the globalization of the mining business is a key driver to becoming more productive, more responsive to market changes, to improving corporate governance and reporting standards. Furthermore, mineral processors are also expected by their neighbouring communities to continuously improve their sustainability score. These current pressures differ somewhat from the past ones in leading to a larger than ever number of conflicting constraints that plant managers must concurrently satisfy while maximizing plant profitability. It is in turn not surprising that this context requires actions involving more real-time collaborative actions between more people in more places than ever before."

Process Research ORTECH Inc. (PRO), with its in-depth knowledge on cobalt behaviour in nickel matte smelters and its novel mixed chloride hydrometallurgical processing, is developing a hybrid process to enhance cobalt recovery. PRO’s experimental data is compared with plant information on cobalt behaviour in smelters. In final stages of iron rejection in the converters, the thermodynamics of the matte-slag system dictates the undesirable transfer of the cobalt to the final converter slags. This results in much lower cobalt recovery in the product Copper/Nickel matte (<60%) in present copper and nickel smelters. This information is used to transfer cobalt into desired quantity of converter slag. The enriched cobalt slag is subjected to PRO mixed chloride process to recover nickel, and cobalt as high value salts of importance in lithium ion batteries. From a typical converter slag containing 3.5% Ni, 1.5% Co, and 1.0% Cu, PRO leach process extracts 98 % Ni, and 98 % Co, and 99% Cu. Application of this process to enhance cobalt recovery in typical Copper/Nickel smelters is presented. In addition, this will also enhance the Copper and Nickel recovery. Both these aspects are of interest to the Copper, Nickel, and cobalt producers. INTRODUCTION In pyrometallurgical extraction of copper and nickel from sulphide ores cobalt often occurs with copper and nickel. The requirement of cobalt is increasing due to its need in lithium ion cells used in electric vehicles. Therefore its efficient and economical extraction in a form suitable for use in lithium batteries is of great interest at present. In the pyrometallurgical processing of copper and nickel sulphide concentrates the concentrate is smelted to produce a furnace matte, which is then sent for converting to remove the iron to produce iron free (~1% Fe) matte for further processing to copper or nickel matte. The copper/nickel matte is processed for metals recovery by hydrometallurgical or vapo-metallurgical or oxidation – reduction routes to make market products. As shown in Figures 1 and 2 the slags are produced in the smelting step and in the converting steps. The metal losses in smelting are controlled by the oxygen pressure in that step and slag production which is controlled by concentrate grade. The slag produced in the converting step which is carried out at a higher oxygen pressure contains higher level of metals is often returned to the smelting step to increase value metals recovery.

"Over the past two decades, declining ore body grades, increased operating costs and increased construction costs have provided an incentive for the development of progressively larger flotation machines. As a consequence, the 60 to 100 cubic foot flotation machine of the l950's and l960's is being rapidly replaced by large volume machines, with a resulting improvement in the flotation machine specific capacity (TPH processed per square foot floor space), specific power (HP per TPH processed) and process control simplicity. The recent development, and satisfactory plant evaluation, of the WEMCO 1000 cubic foot flotation machine provides the means by which further economic and operating advantages may be incorporated in high tonnage mill applications.The systematic development of the large 1000 cubic foot flotation machine, and its subsequent performance evaluation in beneficiating metalliferous ores (copper, zinc and iron) will be reviewed in this paper and recently completed plant results will also be provided."

London Mining Plc. is developing an iron ore project in Sierra Leone. The Marampa mine is a brownfield development effort, having been operated by others since the 1930?s until low iron ore prices forced closure. Peak production of the prior operations was approximately 2.5 Mt/a in the 1960?s. Following civil war In Sierra Leone, London Mining obtained the mining license in 2006 and commenced activity to redevelop the Marampa mining and processing operations. There are two ore deposits of interest for development as well as a resource comprised of tailings from previous operations. Phase 1 will be the mining of the tailings resource with a 1.8 Mt/a plant producing 66 per cent Fe sinter feed, expandable to 3.6 Mtpa. The first phase is currently under construction with start-up expected in the third quarter of 2011. Phase 2 will include development of the two ore deposits. These deposits are weathered secondary ore and the main primary ore resource. Phase 2 is currently under prefeasibility study and targets a final 16 Mt/a concentrate production in 2016. Outotec partnered with London Mining on testing efforts to develop the magnetic separation flowsheet using SLon VPHGMS machines to process the Marampa material. This paper explains the flowsheet development process for the weathered and primary ores commencing with sample characterization and detailed parametric investigations to evaluate SLon performance. The final flowsheet configuration is explained, including expected circuit recoveries and concentrate quality, clearly demonstrating the performance of the SLon VPHGMS circuit in iron ore tailings treatment applications.

The purpose of this paper is to analyze detailed crushing and screening configurations and the interrelationship as they relate to mass flow balance, operating efficiency, plant availability and final production. The entropy of ore bodies limits the standardization of crushing and screening plants, however, consideration for a continuous and sensible assessment of the mass flow balance of the circuit will yield the best achievable results. Since energy costs have continuously risen in the last few years, it is imperative that these circuits offer low power requirements and low operating expenses. The paper will detail how the efficient implementation of continuous mass flow balance in the application of crushing and screening plants will generate quality improvement and process improvement, which will translate into bigger production and energy savings.

"A model for gold leaching was developed and implemented into a simulator. The simulator uses a description of the ore that is based on the mineral composition and precious metal content. The model accounts for the distribution of minerals and precious metals through the size intervals. An ore texture model based on precious metals and minerals grain sizes within the ore is used to predict the exposed surface of the species in the various size intervals. A model is proposed to predict the rate of dissolution of any species dissolution using the exposed surface, particle size, cyanide and oxygen concentrations, temperature, pH and agitation. The flow of slurry through a leaching tank is modelled using a parallel arrangement of perfect mixers to simulate a bypass and a Cholette-Cloutier mixer model. The simulator can be used for circuit optimization but was developed to provide an environment for learning the basic concepts of process analysis methods. Examples are given to illustrate the application of the simulator for planning tracer tests and sampling campaigns.INTRODUCTIONThe constant pressure to improve the operation of processes that are already close to optimum imposes to plant engineers to be aware of the available process analysis tools and to be able to use them to assess process operation and make a diagnosis to possible problems. Some of these tools are:•,Sampling the streams of a process;•,Data reconciliation;•,Analysis of mixing in reactors;•,Estimation of rate parameters;•,Optimal tuning and flow sheet modification;•,Automatic control and real time optimization.Although some of these tools are part of the curriculum of many university engineering programs, the students are not exposed to actual process analysis problems. In addition the complexity of the ore dressing processes compounded with unavoidable measurement errors and plant disturbances can discourage many motivated engineers. These factors often lead to an incomplete valorization of the collected data and a poor return on the investment associated with the sampling, testing and analysis of the samples.Simulators are readily available for process optimization (Yalcin and Shang, 2006) by allowing:•,The simulation of various flow sheet configurations;•,The simulation of a change of operating conditions;•,The simulation of various control strategies;•,The training of plant operators.However few simulators have been developed with the objective of providing an environment for training plant engineers and technicians to the use of tools for process analysis and optimisation."

Work to improve employees' behavior in Głogów Copper Smelter began in 2009. It has been noted that over 90% of accidents at work are attributable to human reasons. At that time, a series of external workshops was contracted based on exercises conducted by a psychologist trainer with supervisors. Having trained about 300 employees, an observation of employee behavior at workstations was started as part of the control of risk reduction measures. As a result of the above actions, the number of accidents was reduced by half between 2009 and 2017. Currently, internal workshops for communication improvement for behavioral auditors are conducted by the employees of the Smelter. Named: "I observe, react and communicate" and aimed at further mastering the elements of the safety culture in Głogów Copper Smelter. INTRODUCTION KGHM Polska Miedz is an integrated mining and smelting copper producer based in Poland and operates on the international metal market. KGHM, with annual production of over 500 thousand tonnes of copper, holds a middle position in the world ranking of copper producers. At the same time, in Europe it is the largest producer of copper from its own ore deposits, possessing its own integrated production structure, from underground mining operations to final, top-quality product. It is also worth mentioning that KGHM Polska Miedź is one of the largest Polish exporters and, apart from copper, is a significant primary silver producer in the world. The mission of our company, consistent with its strategy, is to produce copper and silver in a safe mode for workers and the environment, with reduced environmental impact. Therefore, "Głogów" Copper Smelter operations are continuously focused on the creation of safe working conditions, and minimizing the negative effects on the environment. "Since the establishment of the Six Sigma quality improvement program in 2001, several projects have been successfully carried out in the copper-lead, zinc, copper separation, lead upgrading and bulk flotation circuits in the Brunswick Concentrator.This paper provides an update on the process improvement initiatives that have taken place since 2004 using the Six Sigma methodology:•,The recirculation of warm water to the flotation circuit (to save on energy costs)•,Installation of a heat recovery tower to recuperate the heat lost from the zinc dryers•,Installation of an extra row of cleaner-scavenger cells for the copper-lead circuit for extra capacity, and a new reagent scheme for the copper separation circuit that have increased copper and lead recoveries.INTRODUCTIONThe Brunswick Mine Concentrator (Xstrata Zinc Canada) is located near Bathurst, New Brunswick and is one of the world’s largest lead/zinc mines. Milling of ore commenced in 1964 from the No. 12 orebody, with an expansion in 1966 to accommodate ore from the No. 6 open pit mine. The concentrator utilizes selective flotation to produce zinc, lead, copper, and bulk lead/zinc concentrates. The ore is a complex massive sulphide, consisting of approximately 20% valuable minerals, 60% pyrite and 20% silicates.Figures 1, 2, and 3 illustrate the historical annual average metallurgical performance and process improvements achieved at Brunswick Mine for the zinc, lead and copper concentrate products. The objective is to continuously direct metallurgical performance towards increasing grades and recoveries while minimizing operating costs."

The world wide growth dynamics and the continuously growing demand for energy, results in increasing energy prices. Looking from this point, the efficient exploitation of fossil fuel deposits has become a more important factor to the production of energy raw materials than ever before. This shall be reached by an increase of the automation degree of the bucket wheel excavator in the open pit mining as well as a quality increase of the entire mining process chain. A further optimization of this operation can only be achieved by gathering additional information about the input parameters. The earlier and more exact the description of the input parameter, the greater the effectiveness of the entire process chain. To address this major issue, the RWE Power AG assigned the Institute for Transportation and Automation Technology with the research project "SIMT, Sensory Identification of Material Type and Detection of the Interfaces" [Kes07]. Presently, the control of the bucket wheel excavator is carried out manually by the operator, as well as the visual identification of the different geological layers and the energy raw materials. In this paper, a sensor-system is introduced, which was developed in order to transfer the manual material identification and detection of interfaces into an automatic online procedure. A special challenge and the main focus of this contribution is the integration of this sensor system into a bucket of the bucket wheel excavator. For measuring procedures where direct contact with the in situ material is necessary, the sensor has to be integrated into the bucket. Since direct contact with the material is not necessary, it can be integrated next to the bucket wheel. The results of a preliminary study show that although there is a broad spectrum of sensor technologies for material and interface identification, only a few are suitable for an application in on-line measuring at the bucket wheel excavator. Taking into consideration the demands on the sensor technology, the studies carried out and comparable applications of individual sensor technologies which have already taken place in practice, the integration of the following measuring systems have been realized: ground penetrating radar / reflection measurements, geo electric, resistance geo electric technology. The solution developed in the research project offers for the first time the direct integration of sensor systems into the bucket of a bucket wheel excavator. It will now be possible to test other measurement methods and sensors, not only for the ones already mentioned. As an example the integration of a triaxial accelerometer to measure the solid borne sound and vibrations concerning the cutting of different materials will be shown.

"MOCCA is a Multivariable Optimal Constrained Control Algorithm developed specifically for non-square industrial control applications with practical difficulties such as interactions, time delays, constraints, modelling errors, etc. MOCCA consists of an off-line simulation/translation module, for tuning the control parameters, and an on-line module that implements the designed control law.This paper describes an evaluation of MOCCA on the Hemlo grinding circuit which comprises one open circuit ball mill and two closed circuit ball mills in series. In this case a 4x4 unconstrained control problem was considered. The manipulated variables included the fresh ore feed rate and three pump box water additions. The controlled variables were the grinding circuit product particle size and three pump box levels. In this application soft constraints were implemented through control action and control error weighting. The feedforward capability of MOCCA was used to compensate for a measured water flow disturbance to one of the pump boxes. MOCCA performed very well during plant evaluations when compared to the original classical multi-loop control strategy and proved to be quite robust. Perhaps most importantly, the process engineers and plant operators have a high level of comfort both in understanding MOCCA's general operating principles, and with its demonstrated performance."

"This is an account of the expansion of Texasgulf's Timmins concentrator by the building of a fourth circuit.The original capacity of the mine and concentrator was 3.6 million tons per year of ore. In 1974, Texasgulf decided to increase that capacity by about one third to 4.8 million tons per year. It was planned that the increased capacity would be available by mid-1978.The expansion involved work at the rninesite, increased railroad capacity, and a new circuit in the concentrator, and it is the concentrator expansion which is described here.In 1974, the minesite drew its ore from the open pit. The pit was being phased out and was to be replaced by No. 1 mine. To allow for the expansion, a second mine was required. The railroad was capable of handling 18 car trains. Its capacity had to be increased to 27 cars per train and this, in turn, required two new locomotives. Each of these alone cost half a million dollars.The concentrator building in 1974 contained the concentrating equipment and miscellaneous services (such as machine shop, warehouse, analytical lab). The grinding and flotation sections were divided into three circuits ('A', 'B', & 'C'). 'A' and 'B' circuits treated copper-zinc ore and 'C' circuit treated the much more difficult copperzinc- lead ore. This 'C' circuit had been modified over the years to implement improvements in the metallurgy."

"North American Palladium commissioned the new concentrator at the Lac des Iles mine in the summer of 2001. The 15,000 tonnes per day mill replaced the existing 2,400 tonnes per day facility, as part of a major mine expansion.At Lac des Iles, the grain size distribution of the platinum group minerals (PGM) is bi-modal. Roughly two-thirds of the PGM are relatively coarse-grained, and often associated with fast floating copper and nickel sulphides. The remainder is ultra-fine, and locked in silicates, which poses a special challenge to the metallurgist. The previous mill typically recovered just the fast-floating mineralisation, but to achieve target recoveries, the new mill has to recover a substantial amount of the ultra-fine PGM. The metallurgical challenges associated with the recovery of fine-grained PGM in the talcous Lac des Iles ores, are described.The paper describes the approach used in circuit optimisation, and how metallurgical and operational optimisation raised palladium recoveries by more than 6% in six months, by tuning the circuit to recover some of the ultra-fine PGM mineralisation.BACKGROUNDThe Lac des Iles mine, owned and operated by North American Palladium Limited, is located about 115 kilometres north of Thunder Bay, Ontario. The mine originally opened in December 1993, and prior to 2001 included a mill capable of handling 2,400 tonnes per day of ore delivered from the nearby Roby pit.Following an intensive exploration programme conducted in 1999, and a detailed feasibility study, conducted in 2000, North American Palladium initiated a mine expansion project, the objective being to expand milling throughput from 2,400 tonnes per day to 15,000 tonnes per day. This required construction of an entirely new mill, which was commissioned in May 2001."
